従来、例えば特許文献1に示されるように、レーザーダイレクトストラクチャリング(LDS)法により、メッキ膜パターンによるアンテナを樹脂成型物の表面に直接形成する方法も採用されている。
上記LDS法は、LDS添加剤を含む樹脂成型物の表面にレーザー光を照射し、レーザー光を照射した部分のみを活性化させ、この活性化させた部分にメッキ膜を選択的に形成する方法である。LDS法は、特に凹凸を有する樹脂成型品の表面に導体パターンを形成することができるので、筐体内の端部に配置されることの多いアンテナ素子を、その筺体の形状に合わせた形状に成型できる利点がある。
しかし、レーザー光により活性化する触媒を樹脂成型品に塗布する工程が必要であり、製造工程が煩雑になるうえ、絶縁物として用いる樹脂が変性しやすく、アンテナ特性が劣化するおそれがある。
本発明の目的は、樹脂の変性が無く、製造が容易なアンテナ素子およびその製造方法を提供することにある。
(1)本発明のアンテナ素子は、
複数の絶縁体層の積層による積層体に導体パターンによるアンテナが設けられたアンテナ素子であって、
前記複数の絶縁体層のうち第1絶縁体層は、表面が前記積層体の第1主面を構成し、
前記積層体は、積層される前記絶縁体層の数に応じた厚肉部および薄肉部を有し、
前記アンテナは前記第1絶縁体層の表面に形成され、一部が前記厚肉部と前記薄肉部との境界を横断することを特徴とする。
複数の絶縁体層の積層による積層体に導体パターンによるアンテナが設けられたアンテナ素子であって、
前記複数の絶縁体層のうち第1絶縁体層は、表面が前記積層体の第1主面を構成し、

上記構成により、絶縁体層の積層による積層体でありながら、その積層体を、表面に凹凸部や段差部を有する絶縁性基材として用いることができ、凹凸部や段差部に導体パターンによるアンテナが設けられたアンテナ素子が得られる。
(2)上記(1)において、前記複数の絶縁体層のうち、少なくとも1つの絶縁体層に形成される前記導体パターンは例えばグランド導体パターンである。これにより、アンテナとグランド導体との位置関係が一定となって、アンテナの特性が安定化する。
(3)上記(1)または(2)において、前記複数の絶縁体層のうち、少なくとも1つの絶縁体層に形成される前記導体パターンは例えばインダクタまたはキャパシタを構成する導体パターンである。これにより、アンテナとともに整合回路を一体的に構成できるようになる。
(4)上記(1)から(3)のいずれかにおいて、前記絶縁体層は可変形性材料で構成され、前記積層体の前記薄肉部にコネクタが配置されていることが好ましい。これにより、積層体からのコネクタの実質的な突出高さが低くなって、薄型のアンテナ素子が得られる。
(5)上記(4)において、前記コネクタは、前記積層体の前記第1主面に搭載され、前記第1主面に形成される前記導体パターンに導通することが好ましい。これにより、コネクタを接続するためのビア導体が不要となり、導体損を低減できる。
(6)上記(1)から(5)のいずれかにおいて、前記積層体の前記薄肉部に部品が配置されていることが好ましい。これにより、整合回路等の回路を含む薄型のアンテナ素子が得られる。
(7)上記(6)において、前記積層体の前記薄肉部は前記積層体の前記第1主面に溝を形成し、前記部品は底面と側面に外部電極を有し、前記部品は前記積層体の前記溝内に配置され、前記部品の外部電極は前記溝内に形成されている前記導体パターンに接合されていることが好ましい。これにより、部品の接合強度が効果的に高まる。また、部品を搭載することによる厚み増大が抑制される。
(8)本発明のアンテナ素子の製造方法は、
複数の絶縁体層の積層による積層体に導体パターンによるアンテナが設けられたアンテナ素子の製造方法であって、
前記複数の絶縁体層に相当する複数の絶縁性基材を用意する第1工程と、

上記構成により、絶縁体層の積層による積層体でありながら、その積層体を、表面に凹凸部や段差部を有する絶縁性基材として用いることができ、凹凸部や段差部に導体パターンによるアンテナが設けられたアンテナ素子が得られる。
(9)上記(8)において、前記絶縁性基材は熱可塑性樹脂からなり、前記第4工程は、前記積層体を加熱プレスにより一体成型する工程であることが好ましい。これにより、樹脂流動性によって、表面に所定の凹凸部や段差部を有するアンテナ素子を容易に構成できる。
(10)上記(8)または(9)において、第1の絶縁性基材に切り欠き部を形成する工程を備え、前記第3工程で、前記切り欠き部が前記厚肉部と前記薄肉部との境界に位置するように積層することが好ましい。これにより、第1絶縁体層が切り欠き部で曲がりやすくなり、厚肉部と薄肉部との境界での厚み変化を急峻にできる。
本発明によれば、絶縁体層の積層による積層体でありながら、その積層体を、表面に凹凸部や段差部を有する絶縁性基材として用いることができ、凹凸部や段差部に導体パターンによるアンテナが設けられたアンテナ素子が得られる。
以降、図を参照して幾つかの具体的な例を挙げて、本発明を実施するための複数の形態を示す。各図中には同一箇所に同一符号を付している。要点の説明または理解の容易性を考慮して、便宜上実施形態を分けて示すが、異なる実施形態で示した構成の部分的な置換または組み合わせが可能である。第2の実施形態以降では第1の実施形態と共通の事柄についての記述を省略し、異なる点についてのみ説明する。特に、同様の構成による同様の作用効果については実施形態毎には逐次言及しない。
《第1の実施形態》
第1の実施形態では、例えば通信端末装置等の小型の電子機器に設けられるアンテナ素子の例について示す。

図1は第1の実施形態に係るアンテナ素子101の斜視図である。アンテナ素子101は、絶縁体層の積層による積層体90と、この積層体90に設けられた導体パターン11によるアンテナとを備える。
積層体90の第1主面PS1(図1の視点で積層体90の上面)に溝TRが形成されている。導体パターン11は、溝TRがない箇所(厚肉部)と溝TR(薄肉部)との境界を横断する。
図2(A)は、図1のA-A部分の断面図であり、図2(B)は、図1のB-B部分の断面図である。図3はアンテナ素子101の分解斜視図である。
積層体90は絶縁体層S1,S2A,S2B,S3A,S3B,S4が積層された積層体である。絶縁体層S2A,S2B,S3A,S3Bは絶縁体層S1,S4より小さい。積層体90は、絶縁体層S1,S2A,S3A,S4が積層される領域と、絶縁体層S1,S2B,S3B,S4が積層される領域と、絶縁体層S1,S4が積層される領域とを有する。第1絶縁体層S1は、その表面が積層体90の第1主面PS1を構成し、絶縁体層S2A,S2B,S3A,S3B,S4に接する。すなわち、積層体90は、積層される絶縁体層の数に応じた厚肉部および薄肉部を有し、薄肉部が溝TRとして形成される。
第1絶縁体層S1の表面には導体パターン11が形成されている。絶縁体層S2A,S3Aの上面には導体パターン22,32,23,33が形成されていて、絶縁体層S4の下面には導体パターン24,34が形成されている。導体パターン24,34は端子電極として用いられる。導体パターン24,34と導体パターン11の所定位置との間はビア導体V2,V3を介して接続されている。
絶縁体層S1,S2A,S2B,S3A,S3B,S4は、例えばそれぞれ液晶ポリマー(LCP)等の熱可塑性樹脂の可変形性材料のシートであり、導体パターン11は、例えばパターン化されたCu箔である。
本実施形態のアンテナ素子101は例えば次の工程により製造される。
[第1工程]
複数の絶縁体層S1,S2A,S2B,S3A,S3B,S4に相当する複数の絶縁性基材を用意する。それぞれの絶縁性基材は液晶ポリマー(LCP)等の可変形性材料のシートであり、表面にCu箔等の金属箔が貼り付けられている。

[第2工程]
複数の絶縁性基材のうち所定の絶縁性基材(後に絶縁体層S1,S2A,S3A,S4となる絶縁性基材)に、金属箔のパターニングにより導体パターン11,22,32,23,33,24,34を形成する。また、あらかじめ設けた穴に導電性ペーストを充填することでビア導体V2,V3を形成する。
複数の絶縁性基材のうち所定の絶縁性基材(後に絶縁体層S1,S2A,S3A,S4となる絶縁性基材)に、金属箔のパターニングにより導体パターン11,22,32,23,33,24,34を形成する。また、あらかじめ設けた穴に導電性ペーストを充填することでビア導体V2,V3を形成する。
[第3工程]
積層数に応じて厚肉部または薄肉部となる領域を構成し、表面が積層体90の第1主面PS1を構成する第1絶縁体層S1を形成し、且つ絶縁性基材の平面視で、導体パターン11の一部が厚肉部と薄肉部との境界を横断するように、複数の絶縁性基材を積層する。これによりマザー基板状態の積層体を形成する。
積層数に応じて厚肉部または薄肉部となる領域を構成し、表面が積層体90の第1主面PS1を構成する第1絶縁体層S1を形成し、且つ絶縁性基材の平面視で、導体パターン11の一部が厚肉部と薄肉部との境界を横断するように、複数の絶縁性基材を積層する。これによりマザー基板状態の積層体を形成する。
[第4工程]
上記積層体を加熱プレスにより一体化する。図4は、この第4工程での処理の様子を示す図である。上記積層体LBはダイプレートDPに載置され、積層体LBはダイプレートDPとパンチプレートPPとの間に挟まれる。パンチプレートPPには突条部PMが形成されている。パンチプレートPPの突条部PMは薄肉部を押圧し、パンチプレートPPのその他の領域は厚肉部を押圧する。これにより、積層体90の第1主面に対向する面は平坦なまま、第1主面PS1に溝TRが形成される。なお、パンチプレートと積層体LBとの間にクッションライナーを挟んでもよい。そのことにより、積層体LBに対する押圧力を均一化できる。また、図4に示すような1軸プレス法以外に、凹凸面とは反対側を剛体にした等方圧プレス法によって加熱プレスしてもよい。
上記積層体を加熱プレスにより一体化する。図4は、この第4工程での処理の様子を示す図である。上記積層体LBはダイプレートDPに載置され、積層体LBはダイプレートDPとパンチプレートPPとの間に挟まれる。パンチプレートPPには突条部PMが形成されている。パンチプレートPPの突条部PMは薄肉部を押圧し、パンチプレートPPのその他の領域は厚肉部を押圧する。これにより、積層体90の第1主面に対向する面は平坦なまま、第1主面PS1に溝TRが形成される。なお、パンチプレートと積層体LBとの間にクッションライナーを挟んでもよい。そのことにより、積層体LBに対する押圧力を均一化できる。また、図4に示すような1軸プレス法以外に、凹凸面とは反対側を剛体にした等方圧プレス法によって加熱プレスしてもよい。
上記導体パターン11は、後に第1絶縁体層S1となる絶縁性基材に形成すればよいので、溝TRの形状に関わらず任意のパターンとすることができる。
[第5工程]
その後、マザー基板状態の積層体から個別の積層体90を切り出す。
その後、マザー基板状態の積層体から個別の積層体90を切り出す。
以上の工程により、図1に示したアンテナ素子101を得る。
以上に示したように、絶縁体層の積層による積層体でありながら、その積層体を、表面に凹凸部や段差部を有する絶縁性基材として用いることができ、凹凸部や段差部に導体パターンによるアンテナが設けられたアンテナ素子が得られる。また、本実施形態によれば、絶縁体層を同一の熱可塑性樹脂による絶縁性基材で構成するので、接着剤を用いることなく、加熱・加圧により簡単な工法で一体化できる。
図5は、アンテナ素子101を電子機器の筐体内に配置する部分の構造を示す部分斜視図である。電子機器の筐体110には、内側へ突出する突条部111が形成されている。アンテナ素子101は、その溝TRに突条部111が挿入される状態で、筐体110内に配置される。このようにして、電子機器の筐体内にアンテナ素子101を配置する際に、アンテナ素子101をその溝TRで位置固定を行うと共に筐体内の限られた空間に配置できる。
図6は本実施形態のアンテナ素子101に給電回路を接続した状態の回路図である。導体パターン11は放射素子として作用し、端子電極としての導体パターン34が接地され、端子電極としての導体パターン24に給電回路9が接続されることにより、逆F型アンテナが構成される。また、導体パターン11の端部から電気的に所定寸法だけ内側の位置を給電点とすることで、デュアルバンドのアンテナとして作用する。
本実施形態によれば、LDS法で製造する場合に比べて製造コストが低く、絶縁体層の変成が無いので高周波特性の劣化がない。また、絶縁体層の積層方向に延伸する導体パターンをビア導体等の層間接続導体で形成する必要がないので、導体損は小さいままであり、高周波部品に適する。
《第2の実施形態》
第2の実施形態では、絶縁体層の構成が第1の実施形態で示したアンテナ素子と部分的に異なる例を示す。

図7は第2の実施形態に係るアンテナ素子102の分解斜視図である。アンテナ素子102は、絶縁体層S1,S2A,S2B,S3A,S3B,S4を備える。ここで、絶縁体層S1の構成が、第1の実施形態で図3に示した例と異なる。図7に示す絶縁体層S1には溝状の切り欠き部G1,G2,G3,G4が形成されている。その他の構成は、第1の実施形態で示したとおりである。
切り欠き部G1,G4は絶縁体層S1の下面に形成されていて、切り欠き部G2,G3は絶縁体層S1の上面に形成されている。切り欠き部G1,G4は、後に積層体の溝の淵となる位置に形成されていて、切り欠き部G2,G3は、後に積層体の溝の隅となる位置に形成されている。切り欠き部G1,G4はY軸方向に連続して延伸していて、切り欠き部G2,G3は導体パターン11を分断しないように、Y軸方向にミシン目状に延伸している。これら切り欠き部G1,G2,G3,G4は例えばレーザー加工により形成される。
図8は、加熱プレス工程での処理の様子を示す図である。積層体LBはダイプレートDPに載置され、積層体LBはダイプレートDPとパンチプレートPPとの間に挟まれる。パンチプレートPPには突条部PMが形成されている。パンチプレートPPの突条部PMは薄肉部を押圧し、パンチプレートPPのその他の領域は厚肉部を押圧する。このとき、第1絶縁体層S1は切り欠き部G1,G2,G3,G4で屈曲しやすいので、第1絶縁体層S1はその他の絶縁体層S2A,S2B,S3A,S3B,S4により密着し、厚肉部と薄肉部との境界での厚み変化を急峻にできる。
なお、図7、図8に示した例では、切り欠き部G1,G2,G3,G4を絶縁体層S1の屈曲の内側に配置したが、逆側に配置してもよい。また内側と外側の両方に配置してもよい。
《第3の実施形態》
第3の実施形態では、放射素子としての導体パターン以外の導体パターンも含むアンテナ素子の例を示す。

図9は第3の実施形態に係るアンテナ素子103の分解斜視図である。図10(A)はアンテナ素子103の斜視図であり、図10(B)は、図10(A)のB-B部分の断面図である。図11は本実施形態のアンテナ素子103に給電回路を接続した状態の回路図である。
アンテナ素子103は、絶縁体層S1,S2A,S2B,S3A,S3B,S4を備える。ここで、絶縁体層S4の構成が、第1の実施形態で図3に示した例と異なる。図9に示す絶縁体層S4の下面にグランド導体パターン42およびインダクタ導体パターン41が形成されている。インダクタ導体パターン41の第1端は導体パターン34に繋がり、インダクタ導体パターン41の第2端はグランド導体パターン42に繋がる。導体パターン24は端子電極として露出し、グランド導体パターン42も端子電極として露出している。その他の構成は第1の実施形態で示したとおりである。
図11において、インダクタL41は、インダクタ導体パターン41によるインダクタ、キャパシタC42は、放射素子としての導体パターン11のうち、溝TRの底面に位置する部分とグランド導体パターン42との間に生じる容量である。
本実施形態によれば、放射素子としての導体パターン11の所定位置とグランドとの間にリアクタンス素子を接続することができ、このことにより、放射素子の基本共振周波数と高次の共振周波数が所定周波数に設定されたアンテナ素子を構成できる。また、アンテナ整合回路を含むアンテナ素子を構成できる。
なお、絶縁体層S2B,S3Bにキャパシタ形成用の電極を形成し、このキャパシタを導体パターン11の所定位置とグランド導体パターン42との間に接続するようにしてもよい。また、絶縁体層S2A,S3Aにインダクタ形成用の導体パターンを形成し、このインダクタを導体パターン11の所定位置と導体パターン34との間に接続するようにしてもよい。
《第4の実施形態》

積層体90は絶縁体層S1,S2,S3,S4が積層された積層体である。絶縁体層S2,S3は絶縁体層S1,S4より小さい。積層体90は、絶縁体層S1,S2,S3,S4が積層される領域と、絶縁体層S1,S4が積層される領域とを有する。
積層体の加熱プレスにより、第1絶縁体層S1は、その表面が積層体90の第1主面PS1を構成し、絶縁体層S2,S3,S4に接する。すなわち、積層体90は、積層される絶縁体層の数に応じた厚肉部HWおよび薄肉部TWを有し、段差部が形成される。
第1絶縁体層S1の表面には導体パターン11,51,61,71A,71B,71Cが形成されている。絶縁体層S2,S3の上面には導体パターン52,53がそれぞれ形成されている。絶縁体層S4の下面にはグランド導体パターン42が形成されている。グランド導体パターン42は、積層体90の下面に露出している。
導体パターン61,71A,71B,71Cは同軸コネクタ接続用電極として用いられる。導体パターン51とグランド導体パターン42の所定位置との間はビア導体V5を介して接続されている。導体パターン71A,71B,71Cとグランド導体パターン42の所定位置との間はビア導体V7A,V7B,V7Cを介して接続されている。
図13に示すように、導体パターン61,71A,71B,71Cは積層体90の薄肉部TWにあって、これら導体パターン61,71A,71B,71Cに表面実装型の同軸コネクタ120がはんだ付けされる。同軸コネクタ120は積層体90の薄肉部TWに搭載されるので、この薄肉部TWの可撓性(可変形性)が高く、同軸コネクタ(プラグ)120を相手側のコネクタ(レセプタクル)に接続する際の作業性が高い。
図14は本実施形態のアンテナ素子104に給電回路を接続した状態の回路図である。導体パターン11は放射素子として作用し、導体パターン11の端部に給電回路9が接続され、導体パターン11の所定点が接地される構成により、逆F型アンテナとして作用する。また、放射素子としての導体パターン11とグランド導体パターン42との位置関係は一定であるので、このアンテナ素子104の実装先のグランド導体や金属部の影響を受け難く、安定した特性が得られる。さらに、絶縁体層の積層方向に延伸する導体パターンをビア導体等の層間接続導体で形成する必要がないので、そのことによる導体損の増加は避けられる。
《第5の実施形態》

図15は第5の実施形態に係るアンテナ素子105の斜視図であり、図16は図15のA-A部分の断面図である。
アンテナ素子105は、絶縁体層の積層による積層体90と、この積層体90に設けられた導体パターン11によるアンテナおよびチップ部品130を備える。
積層体90の第1主面PS1(図15の視点で積層体90の上面)に溝TRが形成されている。導体パターン11は、溝TRがない箇所(厚肉部)と溝TR(薄肉部)との境界を横断する。
溝TRの内部の導体パターン11にチップ部品130が接続されている。チップ部品130は、2つの外部電極E1,E2を備えている。これら外部電極E1,E2は底面から側面(端面)にかけて形成されている。図15、図16に示す例では、チップ部品130は直方体の両端部の五面にそれぞれ外部電極が形成されている。チップ部品130は、溝TRの内部の導体パターン11に対して、はんだSDを介してはんだ付けされている。
チップ部品130は、放射素子として作用する導体パターン11の所定箇所に電気的に直列に挿入される。その他の構成は、第1の実施形態で示したアンテナ素子101と同じである。
本実施形態によれば、チップ部品130をチップインダクタとすれば、放射素子の実効的な長さを長くでき、チップキャパシタとすることで放射素子の実効的な長さを短くできる。また、チップ部品130の挿入によって、放射素子の基本共振周波数と高次の共振周波数の特性を高い自由度のもとで定めることができる。
また、本実施形態によれば、チップ部品130はその底面および側面の外部電極で導体パターンに接合されるので、チップ部品130の接合強度が効果的に高まる。そのため、積層体90が変形しても、チップ部品130の脱離は防止される。また、チップ部品130を搭載することによる厚みの増大が抑制される。
なお、図15、図16に示した例では、チップ部品130を、その長手方向が溝TRの幅方向に向くように配置したが、チップ部品の長手方向が溝TRの延伸方向を向くように配置し、それに応じて溝TR内の導体パターンの形状を定めてもよい。
《他の実施形態》
以上に示した各実施形態では、絶縁体層の積層数が厚肉部と薄肉部とで急激に変化する例を示したが、本発明はこれに限らない。絶縁体層の積層数が段階的に変化し、厚肉部と薄肉部との境界を滑らかに傾斜させてもよい。

Claims (10)
- 複数の絶縁体層の積層による積層体に導体パターンによるアンテナが設けられたアンテナ素子であって、
前記複数の絶縁体層のうち第1絶縁体層は、表面が前記積層体の第1主面を構成し、
前記積層体は、積層される前記絶縁体層の数に応じた厚肉部および薄肉部を有し、
前記アンテナは、前記第1絶縁体層の表面に形成され、一部が前記厚肉部と前記薄肉部との境界を横断することを特徴とする、アンテナ素子。 - 前記複数の絶縁体層のうち、少なくとも1つの絶縁体層に形成される前記導体パターンはグランド導体パターンである、請求項1に記載のアンテナ素子。
- 前記複数の絶縁体層のうち、少なくとも1つの絶縁体層に形成される前記導体パターンはインダクタまたはキャパシタを構成する導体パターンである、請求項1または2に記載のアンテナ素子。
- 前記絶縁体層は可変形性材料で構成され、
前記積層体の前記薄肉部にコネクタが配置されている、請求項1から3のいずれかに記載のアンテナ素子。 - 前記コネクタは、前記積層体の前記第1主面に搭載され、前記第1主面に形成される前記導体パターンに導通する、請求項4に記載のアンテナ素子。
- 前記積層体の前記薄肉部に部品が配置されている、請求項1から5のいずれかに記載のアンテナ素子。
- 前記積層体の前記薄肉部は前記積層体の前記第1主面に溝を形成し、
前記部品は底面と側面に外部電極を有し、
前記部品は前記積層体の前記溝内に配置され、前記部品の外部電極は前記溝内に形成されている前記導体パターンに接合されている、請求項6に記載のアンテナ素子。 - 複数の絶縁体層の積層による積層体に導体パターンによるアンテナが設けられたアンテナ素子の製造方法であって、
前記複数の絶縁体層に相当する複数の絶縁性基材を用意する第1工程と、
前記複数の絶縁性基材のうち所定の絶縁性基材に前記導体パターンを形成する第2工程と、
表面が前記積層体の第1主面を構成する第1絶縁体層を形成し、積層数に応じて厚肉部または薄肉部となる領域を構成し、且つ、前記導体パターンの一部が前記厚肉部と前記薄肉部との境界を横断するように、前記複数の絶縁性基材を積層する第3工程と、
前記積層体を加圧する第4工程と、
を有するアンテナ素子の製造方法。 - 前記絶縁性基材は熱可塑性樹脂からなり、前記第4工程は、前記積層体を加熱プレスにより一体成型する工程である、請求項8に記載のアンテナ素子の製造方法。
- 第1の絶縁性基材に切り欠き部を形成する工程を備え、
前記第3工程で、前記切り欠き部が前記厚肉部と前記薄肉部との境界に位置するように積層する、
請求項8または9に記載のアンテナ素子の製造方法。
