샌드위치 패널 및 그 제조방법에 관한 것이다.
일반적으로 샌드위치 패널은 비용이 적게 들고 건축용 단열재로서 적용하는 공정이 쉬워 흔히 사용되고 있다. 이러한 샌드위치 패널은 전면판 및 후면판 사이에 단열재 등을 개재시켜 제조되고, 단열재로서 발포체가 사용되고 있다. 전면판, 후면판 및 발포체를 각각 별개로 제조하고 접착 공정에 의해 접착시켜 제조하는 경우 공정이 복잡하고 시간 및 비용이 소모되어 생산성이 저하된다. 이에 전면판 및 후면판 사이에 발포성 조성물을 주입하고, 발포 및 경화시켜 샌드위치 패널을 제조하는 경우 발포성 조성물이 발포 및 경화되는 과정에서 수분과 휘발성 유기 화합물(Volatile Organic Compounds, VOC)가 발생하여 이들에 의해 발포체의 발포셀이 균일하게 형성되지 못하고 부분적으로 허물어지고, 발포체가 전면판 및 후면판에 견고하게 접착될 수 없어 쉽게 분리되는 문제가 있다.
본 발명의 일 구현예에서 우수한 공정성, 우수한 단열성 및 우수한 내구성을 구현하는 샌드위치 패널을 제공한다.

본 발명을 명확하게 설명하기 위해서 설명과 관계없는 부분은 생략하였으며, 명세서 전체를 통하여 동일 또는 유사한 구성요소에 대해서는 동일한 참조 부호를 붙이도록 한다.

본 발명의 일 구현예에서, 전면 금속판; 열경화성 수지 발포체; 및 타공홀이 형성된 후면 금속판;이 순차적으로 포함된 샌드위치 패널을 제공한다.
일반적으로, 샌드위치 패널은 전면판, 발포체, 후면판을 각각 별개로 제작하여 이들을 순차적으로 적층시키는 공정을 거쳐 제조되고, 그에 따라 제조 공정이 복잡하고 시간 및 비용이 많이 소모된다. 게다가, 샌드위치 패널을 필요에 따라 절단하여 사용하는데 접착제를 사용하여 접착시키는 경우 절단시 전면판, 후면판과 발포체가 분리되거나 부분적으로 틈이 발생하여 내구성 및 단열성이 현저히 저하되는 문제가 있다.
또한, 전면판 및 후면판 사이에 발포성 조성물을 주입하고 발포 및 경화시켜 샌드위치 패널을 형성하는 경우에는 발포성 조성물의 발포 및 경화시 수분 및 휘발성 유기 화합물이 발생하고 이들이 외부로 배출될 수 없어 발포체 내부에 갖힌 기체들의 압력에 의해 발포체의 발포셀 구조가 불균일하게 형성되거나 허물어질 수 있고, 전면판, 후면판과 발포체가 견고하게 접착되지 못하고 틈이 쉽게 발생하여 내구성 및 단열성이 저하되는 문제가 있다.
본 발명의 일 구현예에 따른 샌드위치 패널은 전면 금속판에는 타공홀이 형성되지 않아 매끄러운 표면 외관을 구현하면서도 후면 금속판에는 타공홀이 형성되어 후술되는 바와 같이 상기 전면 금속판 및 상기 타공홀이 형성된 상기 후면 금속판 사이에 발포성 조성물을 주입하여 발포 및 경화시키는 과정에서 발생하는 수분 및 휘발성 유기 화합물이 상기 후면 금속판의 타공홀을 통해 쉽게 배출될 수 있다.
이와 같이, 상기 수분 및 상기 휘발성 유기 화합물이 배출됨으로써 상기 열경화성 수지 발포체의 발포셀이 더욱 작고 균일하게 형성됨과 동시에 상기 열경화성 수지 발포체;와 상기 전면 금속판 및 상기 후면 금속판 각각;이 더욱 견고하게 접착될 수 있다.
그 결과, 상기 샌드위치 패널은 적층 공정이 생략됨에 따라 시간 및 비용이 절감되고, 단열성 및 내구성이 효과적으로 향상되며, 상기 샌드위치 패널을 필요에 따라 절단하여 사용하는 경우 이들의 분리나 틈새 발생을 방지할 수 있으므로, 우수한 공정성, 우수한 단열성 및 우수한 내구성을 동시에 구현할 수 있는 이점이 있다.
도 2는 본 발명의 일 구현예에 따른 샌드위치 패널(100)의 개략적인 단면도를 나타내고, 구체적으로 전면 금속판(110); 열경화성 수지 발포체(130); 및 타공홀(121)이 형성된 후면 금속판(120);이 순차적으로 적층된 구조이다.
일 구현예에서, 전면판 및 후면판으로서 금속 재질의 상기 전면 금속판(110) 및 상기 후면 금속판(120)을 사용하여 높은 내구성을 유지할 수 있고, 후술되는 바와 같이, 후면 금속판(120)에 타공 처리를 하는 경우 종이나 목재 등과 달리, 부서지거나 균열이 발생하지 않아 타공홀(121)을 안정적으로 형성할 수 있다.
상기 전면 금속판(110) 및 상기 후면 금속판(120)은 각각 알루미늄 판, 강판, 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함할 수 있다.
상기 강판은 예를 들어, 알루미늄 강판, 아연도금 강판, 갈바륨(galvalume) 강판, 스테인레스 강판 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함하여 내식성을 향상시킬 수 있다.

상기 타공홀(121)의 평균 직경은 예를 들어, 약 0.1mm 내지 약 2.0mm일 수 있고, 바람직하게는 약 0.5mm 내지 약 1.0mm일 수 있다.
상기 범위 내의 평균 직경을 가짐으로써 발포성 조성물을 발포 및 경화시켜 상기 열경화성 수지 발포체(130)를 형성하는 과정에서 발생하는 수분 및 휘발성 유기 화합물이 용이하게 배출되면서도 상기 발포성 조성물이 새어나가지 않고 안정적으로 발포 및 경화될 수 있어 상기 열경화성 수지 발포체(130)의 발포셀이 작고 균일하게 형성됨과 동시에 상기 전면 금속판(110), 상기 후면 금속판(120)과 상기 열경화성 수지 발포체(130) 간의 접착성이 향상될 수 있다.
상기 타공홀(121) 간의 간격(d)은 예를 들어, 약 0.5mm 내지 약 1.0mm일 수 있다. 상기 범위 내의 간격(d)으로 형성됨으로써 상기 열경화성 수지 발포체(130)를 형성하는 과정에서 발생하는 수분 및 휘발성 유기 화합물이 전체적으로 균일한 배출 속도로 용이하게 배출되어 상기 열경화성 수지 발포체(130)의 발포셀이 작고 균일하게 형성되면서도 상기 후면 금속판(120)의 내구성을 높은 수준으로 유지할 수 있다.
상기 타공홀(121) 간의 간격(d)이란 상기 타공홀(121)들을 잇는 직선의 길이 중에서 최단 길이를 의미하고, 예를 들어, 일 타공홀(121)의 둘레를 형성하는 임의의 지점과 다른 타공홀(121)의 둘레를 형성하는 임의의 지점을 연결하는 직선의 길이 중에서 최단 길이를 나타낼 수 있다.
상기 타공홀(121) 간의 간격(d)은 상기 범위 내에서 모두 동일하게 형성될 수 있으나, 이에 제한되는 것은 아니고 발명의 목적 및 성질에 따라 상기 범위 내에서 다양한 조합으로 형성될 수 있다.

상기 후면 금속판(120)의 일면에 대한 전체 면적 중에서 상기 타공홀(121)이 차지하는 면적비가 예를 들어, 약 0.1% 내지 약 1.0%일 수 있다. 상기 범위 내의 면적비를 차지함으로써 상기 열경화성 수지 발포체(130)를 형성하는 과정에서 발생하는 수분 및 휘발성 유기 화합물을 충분히 배출시키면서도 상기 후면 금속판(120)의 내구성을 높은 수준으로 유지하여 우수한 단열성 및 우수한 내구성을 동시에 구현할 수 있다.
상기 열경화성 수지 발포체(130)는 발포 및 열경화가 가능한 모노머, 올리고머, 수지 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함하는 중합성 화합물, 발포제 또는 이들 모두를 포함하는 발포성 조성물을 발포 및 열경화시켜 형성될 수 있으나, 이에 한정되는 것은 아니다.
상기 발포성 조성물은 발명의 목적 및 용도에 따라 난연제, 계면활성제 등의 기타 첨가제를 더 포함할 수 있다.
상기 중합성 화합물은 폴리우레탄계 화합물, 에폭시계 화합물, 페놀계 화합물, 폴리이소시아누레이트계 화합물 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함할 수 있다.
상기 발포제는 예를 들어, 염화불화탄소계, 수소화염화불화탄소계, 탄화수소계열의 발포제 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함하거나, 또는 불활성 기체일 수 있으나, 이에 한정되는 것은 아니고 이러한 기술분야에서 공지된 발포제를 다양하게 사용할 수 있다. 상기 불활성 기체는 아르곤, 질소, 헬륨 등을 포함할 수 있으나, 이에 한정되지 않는다.
상기 열경화성 수지 발포체(130)는 예를 들어, 폴리우레탄계 발포체, 에폭시계 발포체, 페놀계 발포체, 폴리이소시아누레이트계 발포체 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함할 수 있다.
구체적으로, 상기 열경화성 수지 발포체(130)는 상기 페놀계 발포체, 상기 폴리이소시아누레이트계 발포체 또는 이들 모두를 포함하여 난연성을 더욱 향상시킬 수 있다.
또한, 구체적으로, 상기 페놀계 발포체를 포함하는 경우에는 화재시 예를 들어, 시안화 가스 등의 독성 가스를 배출시키지 않으므로 우수한 난연성 및 친환경성을 동시에 구현할 수 있다. 이와 같이, 난연성이 향상됨으로써 화재가 발생하더라도 샌드위치 패널(100)의 구조가 장시간 유지되고 독성 가스가 배출되지 않고, 그에 따라 화재를 피해 대피할 수 있는 시간 및 경로가 확보될 수 있어 우수한 안정성을 구현할 수 있다.
상기 열경화성 수지 발포체(130)의 발포셀의 평균 직경이 예를 들어, 약 50㎛ 내지 약 250㎛일 수 있다. 상기 범위 내의 평균 직경을 가짐으로써 발포셀의 크기가 적절하여 열전도율이 낮으므로 우수한 단열성을 구현할 수 있다.
상기 열경화성 수지 발포체(130)의 밀도가 예를 들어, 약 25kg/m3 내지 약 50kg/m3일 수 있다. 상기 범위 내의 밀도로 형성됨으로써 상기 열경화성 수지 발포체(130) 내부에서 열의 이동을 저해하는 공기, 예를 들어 발포 가스를 함유하는 기포가 적절히 포함되어 열전도율이 낮으면서도 상기 열경화성 수지 발포체(130)의 구조가 견고하게 유지되어 우수한 단열성 및 우수한 내구성을 구현할 수 있다.
상기 샌드위치 패널(100)의 열전도율은 예를 들어, 약 0.025W/mk 이하일 수 있고, 또한 예를 들어, 약 0.022W/mk 내지 약 0.025W/mk일 수 있으며, 구체적으로 약 0.022W/mk 내지 약 0.024W/mk일 수 있다. 상기 범위 내의 열전도율을 가짐으로써 열의 이동 또는 전도를 효과적으로 감소시켜 우수한 단열성을 구현할 수 있다.
상기 전면 금속판(110) 및 상기 후면 금속판(120) 각각의 두께가 예를 들어, 약 0.5mm 내지 약 1.5mm일 수 있다. 상기 범위 내의 두께를 가짐으로써 상기 샌드위치 패널(100)의 두께를 지나치게 증가시키지 않아 공간 효율을 향상시키면서도 우수한 내구성을 구현할 수 있다.

도 3에 나타난 샌드위치 패널(200)은 상기 전면 금속판(210), 상기 열경화성 수지 발포체(230), 상기 산화방지층(240) 및 상기 타공홀(221)이 형성된 상기 후면 금속판(220)을 순차적으로 포함한다.
이와 같이, 산화방지층(240)을 더 포함하여 상기 열경화성 수지 발포체(230)를 형성하는 발포성 조성물에 포함될 수 있는 산성 물질과 상기 전면 금속판(210), 상기 후면 금속판(220)의 접촉을 방지하여 이들의 부식을 방지할 수 있다. 또한, 상기 산화방지층(240) 및 상기 열경화성 수지 발포체(230) 간의 접착력이 상기 전면 금속판(210), 상기 후면 금속판(220) 및 상기 열경화성 수지 발포체(230) 간의 접착력보다 크기 때문에 상기 산화방지층(240)을 포함함으로써 더욱 견고하게 접착되어 내구성이 효과적으로 향상될 수 있다.
상기 산화방지층(240)은 산화방지제 함유 코팅액에 의해 형성될 수 있고, 상기 산화방지제 함유 코팅액은 열경화성 수지, 광경화성 수지 또는 이들 모두를 포함하는 바인더 수지, 및 산화방지제를 포함할 수 있고, 상기 열경화성 수지 및 상기 광경화성 수지는 이 기술분야에서 공지된 종류를 사용할 수 있고, 특별히 제한되지 않는다.

본 발명의 다른 구현예에서, 전면 금속판을 준비하는 단계(S1); 타공 처리를 하여 타공홀이 형성된 후면 금속판을 준비하는 단계(S2); 상기 전면 금속판 및 상기 후면 금속판 사이에 발포성 조성물을 주입하는 단계(S3); 및 상기 주입된 발포성 조성물에 열을 가하여 발포 및 경화시키는 단계(S4);를 포함하는 샌드위치 패널의 제조방법을 제공한다.
전술한 바와 같이, 상기 전면 금속판에는 타공홀이 형성되지 않아 매끄러운 표면 외관을 구현하면서도 상기 후면 금속판에는 타공홀이 형성되어 상기 전면 금속판 및 상기 타공홀이 형성된 상기 후면 금속판 사이에 발포성 조성물을 주입하여 발포 및 경화시키는 과정에서 발생하는 수분 및 휘발성 유기 화합물이 상기 후면 금속판의 타공홀을 통해 쉽게 배출될 수 있다.
이와 같이, 상기 수분 및 상기 휘발성 유기 화합물이 배출됨으로써 열경화성 수지 발포체의 발포셀이 더욱 작고 균일하게 형성됨과 동시에 상기 열경화성 수지 발포체;와 상기 전면 금속판 및 상기 후면 금속판 각각;이 더욱 견고하게 접착될 수 있다.
그 결과, 상기 제조방법에 의해 제조된 샌드위치 패널은 적층 공정이 생략됨에 따라 시간 및 비용이 절감되고, 단열성 및 내구성이 효과적으로 향상되며, 상기 샌드위치 패널을 필요에 따라 절단하여 사용하는 경우 이들의 분리나 틈새 발생을 방지할 수 있으므로, 우수한 공정성, 우수한 단열성 및 우수한 내구성을 동시에 구현할 수 있는 이점이 있다.
상기 전면 금속판 및 상기 후면 금속판은 각각 알루미늄 판, 강판, 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함하는 재질로 형성할 수 있다. 상기 강판은 예를 들어, 알루미늄 강판, 아연도금 강판, 갈바륨(galvalume) 강판, 스테인레스 강판 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함하여 내식성을 향상시킬 수 있다.
상기 후면 금속판은 타공 처리를 하여 타공홀이 형성된다. 상기 타공 처리는 이 분야에서 공지된 방법으로 수행될 수 있고 예를 들어 펀칭 기기, 천공기, 타공기 등을 사용할 수 있으나, 이에 한정되는 것은 아니다.
상기 타공홀의 평균 직경은 예를 들어, 약 0.1mm 내지 약 2.0mm로 형성할 수 있고 구체적으로는 약 0.5mm 내지 약 1.0mm로 형성할 수 있으며, 상기 타공홀 간의 간격은 예를 들어, 약 0.5mm 내지 약 1.0mm로 형성할 수 있다. 상기 타공홀의 평균 직경 및 간격은 일 구현예에서 전술한 바와 같다.
상기 타공홀은 예를 들어, 1m2의 단위 면적당 4,000개 내지 5,000개가 형성될 수 있고, 상기 후면 금속판의 일면에 대한 전체 면적 중에서 상기 타공홀이 차지하는 면적비가 예를 들어, 약 0.1% 내지 약 1.0%일 수 있다. 상기 타공홀의 단위 면적당 개수 및 면적비는 일 구현예에서 전술한 바와 같다.
상기 발포성 조성물은 발포 및 열경화가 가능한 모노머, 올리고머, 수지 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함하는 중합성 화합물, 발포제 또는 이들 모두를 포함할 수 있고, 상기 발포성 조성물에 열을 가하여 발포 및 열경화시킴으로써 상기 열경화성 수지 발포체를 형성할 수 있다.
상기 발포 및 열경화는 동시에 일어날 수 있고, 예를 들어, 약 50℃ 내지 약 90℃의 온도로 약 20분 내지 30분 동안 열을 가하여 수행될 수 있으나, 이에 한정되는 것은 아니다.
상기 발포성 조성물은 난연제, 계면활성제 등의 기타 첨가제를 더 포함할 수 있다.
상기 중합성 화합물은 폴리우레탄계 화합물, 에폭시계 화합물, 페놀계 화합물, 폴리이소시아누레이트계 화합물 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함할 수 있다.
상기 발포제는 예를 들어, 염화불화탄소계 발포제, 수소화염화불화탄소계 발포제, 탄화수소계 발포제 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함하거나, 또는 불활성 기체일 수 있으나, 이에 한정되는 것은 아니고 이러한 기술분야에서 공지된 발포제를 다양하게 사용할 수 있다. 상기 불활성 기체는 아르곤, 질소, 헬륨 등을 포함할 수 있으나, 이에 한정되지 않는다.
상기 열경화성 수지 발포체는 예를 들어, 폴리우레탄 발포체, 에폭시 발포체, 페놀계 발포체, 폴리이소시아누레이트 발포체 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함할 수 있다.
구체적으로, 상기 열경화성 수지 발포체는 상기 페놀계 발포체, 상기 폴리이소시아누레이트 발포체 또는 이들 모두를 포함하여 난연성을 향상시킬 수 있다.
또한, 구체적으로, 상기 페놀계 발포체를 포함하는 경우에는 화재시 예를 들어, 시안화 가스 등의 독성 가스를 배출시키지 않으므로 우수한 난연성 및 친환경성을 동시에 구현할 수 있다. 이와 같이, 난연성이 향상됨으로써 화재가 발생하더라도 샌드위치 패널의 구조가 장시간 유지되고 독성 가스가 배출되지 않고, 그에 따라 화재를 피해 대피할 수 있는 시간 및 경로가 확보될 수 있어 우수한 안정성을 구현할 수 있다.
상기 발포성 조성물을 발포 및 경화시켜 형성된 열경화성 수지 발포체의 발포셀의 평균 직경이 예를 들어, 약 50㎛ 내지 약 250㎛일 수 있다. 상기 범위 내의 평균 직경을 가짐으로써 발포셀의 크기가 적절하여 열전도율이 낮으므로 우수한 단열성을 구현할 수 있다.
상기 발포성 조성물을 발포 및 경화시켜 형성된 열경화성 수지 발포체의 밀도가 예를 들어, 약 25kg/m3 내지 약 50kg/m3일 수 있다. 상기 범위 내의 밀도로 형성됨으로써 상기 열경화성 수지 발포체 내부에서 열의 이동을 저해하는 공기, 예를 들어 발포 가스가 존재하는 기포가 적절히 포함되어 열전도율이 낮으면서도 상기 열경화성 수지 발포체의 구조가 견고하게 유지되어 우수한 단열성 및 우수한 내구성을 구현할 수 있다.
상기 제조방법에 따라 제조된 샌드위치 패널의 열전도율은 예를 들어, 약 0.025W/mk 이하일 수 있고, 구체적으로는 약 0.022W/mk 내지 약 0.025W/mk일 수 있다. 상기 범위 내의 열전도율을 가짐으로써 열의 이동 또는 전도를 효과적으로 감소시켜 우수한 단열성을 구현할 수 있다.
상기 전면 금속판 및 상기 후면 금속판 각각은 예를 들어, 약 0.5mm 내지 약 1.5mm의 두께로 준비할 수 있다. 상기 범위 내의 두께로 준비함으로써 상기 샌드위치 패널의 두께를 지나치게 증가시키지 않아 공간 효율을 향상시키면서도 우수한 내구성을 구현할 수 있다.
상기 전면 금속판 및 상기 후면 금속판 사이에 개재된 층으로서 상기 열경화성 수지 발포체는 예를 들어, 약 30mm 내지 약 150mm의 두께로 형성할 수 있다. 상기 범위 내의 두께로 형성함으로써 상기 샌드위치 패널의 두께를 지나치게 증가시키지 않아 공간 효율을 향상시키면서도 우수한 단열성을 구현할 수 있다.
상기 제조방법에서, 상기 전면 금속판, 상기 후면 금속판 또는 이들 모두의 적어도 일면에 산화방지층을 형성하는 단계;를 더 포함할 수 있다.
상기 발포성 조성물을 상기 산화방지층이 형성된 면 측에 접하도록 상기 전면 금속판 및 상기 후면 금속판 사이로 주입할 수 있다.
이와 같이, 상기 발포성 조성물을 상기 산화방지층이 형성된 면 측에 접하도록 주입함으로써 상기 발포성 조성물에 포함될 수 있는 산성 물질과 상기 전면 금속판, 상기 후면 금속판의 접촉을 방지하여 이들의 부식을 방지할 수 있다. 또한, 상기 산화방지층 및 상기 열경화성 수지 발포체 간의 접착력이 상기 전면 금속판, 상기 후면 금속판 및 상기 열경화성 수지 발포체 간의 접착력보다 크기 때문에 상기 산화방지층을 포함함으로써 더욱 견고하게 접착되어 내구성이 효과적으로 향상될 수 있다.
상기 산화방지층은 예를 들어, 페놀형, 포스파이트형, 티오에테르형, 아민형 산화방지제 등을 포함할 수 있고, 구체적으로, 알킬페놀, 알킬렌비스페놀, 알킬페놀티오에테르, 방향족아민 및 이들의 조합으로 이루어진 군에서 선택된 적어도 하나를 포함할 수 있으나, 이에 제한되는 것은 아니고 이 분야에서 공지된 산화방지 물질을 다양하게 사용할 수 있다.
이상에서 본 발명의 바람직한 구현예에 대하여 상세하게 설명하였지만 본 발명의 권리 범위는 이에 한정되는 것은 아니고 다음의 청구 범위에서 정의하고 있는 본 발명의 기본 개념을 이용한 당업자의 여러 변형 및 개량 형태 또한 본 발명의 권리 범위에 속하는 것이다.
이하 본 발명의 실시예 및 비교예를 기재한다. 그러한 하기한 실시예는 본 발명의 일 실시예일뿐 본 발명이 하기한 실시예에 한정되는 것은 아니다.
( 실시예 )
실시예 1
0.8mm의 두께를 갖는 강판으로 전면 금속판을 준비하고, 0.8mm의 두께를 갖는 강판에 타공 기기를 사용하여 타공홀을 형성함으로써 후면 금속판을 준비하였다. 상기 타공홀의 평균 직경은 0.5mm였고, 상기 타공홀 간의 간격은 0.5mm였고, 1m2의 단위 면적당 4,000개가 형성되었으며, 상기 타공홀은 상기 후면 금속판의 일면에 대한 전체 면적 중에서 0.5%의 면적비를 차지하였다. 또한, 폴리우레탄계 화합물, 탄화수소계 발포제 및 디페닐메탄 디이소시아네이트(diphenylmethane diisocyanate, MDI)를 혼합 및 교반하여 발포성 조성물을 준비하였다.
이어서, 상기 전면 금속판 및 상기 후면 금속판을 50mm로 이격시킨 후 이들 사이로 상기 발포성 조성물을 주입한 후 50℃로 20분 동안 열처리하여 발포 및 경화시켜 열경화성 수지 발포체를 형성함으로써 샌드위치 패널을 제조하였고, 구체적으로 상기 열경화성 수지 발포체의 두께는 50mm였다.
비교예 1 (후면 금속판에 타공 처리를 하지 않음)
0.8mm의 두께를 갖는 강판에 타공 처리를 하지 않아 타공홀이 형성되지 않은 후면 금속판을 준비한 것을 제외하고는 실시예 1과 동일한 조건 및 방법으로 샌드위치 패널을 제조하였다.
비교예 2 (금속판 및 발포체를 별도로 제작한 후 접착제로 부착시킴)
0.8mm의 두께를 갖는 강판으로 전면 금속판을 준비하고, 1.2mm의 두께를 갖는 강판으로 후면 금속판을 준비하였다. 또한, 폴리우레탄계 화합물, 탄화수소계 발포제 및 디페닐메탄 디이소시아네이트(diphenylmethane diisocyanate, MDI)을 혼합 및 교반하여 발포성 조성물을 준비하고 상기 발포성 조성물을 50℃로 20분 동안 열처리하여 발포 및 경화시켜 50mm의 두께를 갖는 판 형상으로서 열경화성 수지 발포체를 준비하였다.
이어서, 상기 전면 금속판, 상기 열경화성 수지 발포체 및 상기 후면 금속판을 우레탄계 접착제를 사용하여 적층시킴으로써 샌드위치 패널을 제조하였다.
평가
하기의 측정 방법에 따라 상기 실시예 1, 상기 비교예 1 및 2의 샌드위치 패널에 포함된 열경화성 수지 발포체에 포함된 발포셀의 평균 직경, 상기 열경화성 수지 발포체의 밀도 및 열전도율을 측정하여 표 1에 기재하였고, 상기 실시예 1, 상기 비교예 1 및 2의 샌드위치 패널 각각에 대해 절단시 분리 또는 틈새 발생 여부를 측정하여 표 2에 기재하였다.
<발포셀의 평균 직경>
측정방법: 2.5mm×2.5mm×2.5mm 크기로 자른 열경화성 수지 발포체의 각 시편에 대해 ASTM D2842-69의 조건에 따라 전자현미경(hitachi 社, FE-SEM)을 사용하여 측정하였다.
<발포체의 밀도>
측정방법: 200mm×200mm×50mm 크기로 자른 열경화성 수지 발포체의 각 시편의 질량 및 체적을 측정하여 상기 시편의 질량을 상기 시편의 체적으로 나누어 밀도를 계산하였다.
<열전도율>
측정방법: 200mm×200mm×50mm 크기로 자른 열경화성 수지 발포체의 각 시편에 대해 KS L 9016의 측정조건에 따라 평균 온도 23℃에서 열전도율 측정기(EKO)를 사용하여 측정하였다.
<절단시 분리 또는 틈새 발생 여부>
측정방법: 200mm×200mm×50mm로 절단기(Makida, 원형톱)을 사용하여 절단한 후 절단 면을 육안으로 관찰하여 분리 또는 틈새 발생 여부를 측정하였다.
분리 또는 틈새가 발생한 경우 “○”로 표시하였고, 발생하지 않은 경우 “Ⅹ”로 표시하여 나타내었다.

상기 표 1에 나타난 바와 같이. 실시예 1에 따른 샌드위치 패널의 경우 발포셀의 평균 직경이 더욱 작게 형성되어 열전도율이 낮으면서도 전면 금속판 및 후면 금속판과 더욱 견고히 접착되어 절단시 분리 또는 틈새가 발생하지 않아 우수한 단열성 및 우수한 내구성, 우수한 가공성을 구현하였음을 명확히 확인하였다. 또한, 적층 공정이 생략되어 시간 및 비용을 더욱 절감할 수 있었다.
반면, 비교예 1 및 2에 따른 샌드위치 패널의 경우 발포셀의 평균 직경이 더욱 크게 형성되어 열전도율이 높으면서도 절단시 분리되거나 틈새가 쉽게 발생하여 단열성 및 내구성이 열등하였음을 명확히 확인하였다. 게다가, 비교예 2의 경우 적층 공정이 포함되어 시간 및 비용이 더 많이 소모되었다.

  1. 전면 금속판; 열경화성 수지 발포체; 및 타공홀이 형성된 후면 금속판;이 순차적으로 포함된 샌드위치 패널.
  2. 제1항에 있어서,
    상기 타공홀의 평균 직경이 0.1mm 내지 2.0mm인
    샌드위치 패널.
  3. 제1항에 있어서,
    상기 타공홀 간의 간격이 0.5mm 내지 1.0mm인
    샌드위치 패널.
  4. 제1항에 있어서,
    상기 타공홀이 1m2의 단위 면적당 4,000개 내지 5,000개가 형성된
    샌드위치 패널.
  5. 제1항에 있어서,
    상기 후면 금속판의 일면에 대한 전체 면적 중에서 상기 타공홀이 차지하는 면적비가 0.1% 내지 1.0%인
