 本発明は、高温および高圧下で使用可能な耐溶剤性分離膜を提供することを目的とする。本発明の耐溶剤性分離膜は、ポリアクリロニトリル系重合体を耐炎化処理して得られる耐炎ポリマーからなる多孔質体を備え、前記耐炎ポリマーが親水性基を有する。

Description

耐溶剤性分離膜およびその製造方法
 本発明は、液状混合物の選択的分離に有用な耐溶剤性分離膜およびその製造方法に関する。本発明によって得られる分離膜は、有機溶剤を含む液状混合物の選択分離に好適に用いることができる。
 分離膜は、飲料水製造、浄水処理、排水処理などの水処理分野、食品工業分野等様々な方面で利用されている。例えば、飲料水製造、浄水処理、排水処理などの水処理分野においては、分離膜が、従来の砂濾過、凝集沈殿過程の代替として水中の不純物を除去するために用いられてきている。排水処理分野では活性汚泥と呼ばれる微生物集合体から、フロック化した汚泥分と水分とを分離するために分離膜を用いる活性汚泥膜ろ過処理プロセスが広く用いられている。また、食品工業分野においては、発酵に用いた酵母の分離除去や処理原液の濃縮を目的として、分離膜が用いられている。
 近年の化学工業をはじめ各分野での技術の進歩は著しく、分離膜に対して、高温、高圧に耐え、さらに有機溶剤や酸、アルカリを含む液状混合物の分離も求められるなど、より一層の耐食性向上が要求されている。
 従来、上述の液状混合物に対応する分離膜としては、高温下での比強度が高い金属焼結フィルター又はセラミックフィルター、炭素繊維をベースとした材料などが一般的に用いられてきた。 
 しかしながら、金属焼結フィルターを用いた場合、構成金属が溶出する恐れがあり、耐酸性が不十分となる場合がある。また、セラミックフィルターを用いた場合、耐酸性は十分であるが、粒子が溶出する恐れがあり、特に珪素(Si)は堆積して、フィルター及び配管等を閉塞する場合がある。さらにセラミックフィルターは取り扱いが難しく、モジュール化が困難であるため濾過効率が低いという課題があった。
 一方、特許文献1に記載されている複合分離フィルターは炭素繊維を基材として有することで高温に耐え、さらに耐食性も良好である等の優れた特徴を有している。また、特許文献2、特許文献3には中空状炭素膜が、特許文献4には平膜状炭素膜が開示されている。

 特許文献1の複合分離フィルターは、濾紙の代替材料として用いられるものであって固体と液体を分離する程度であり、除去性能が不十分である。特許文献2、特許文献3の中空状炭素膜は、構造の内部に空孔が存在することから、炭素繊維が本来有する強度、耐圧性能および形態安定性が不足する恐れがある。特許文献4の炭素膜は、細孔径が小さく、液体透過膜としては性能が不十分である。また、カーボン材料は疎水性であるため透水性が低く、さらに有機物質の吸着により透水性が低下するという恐れがある。
 このように、分離膜には高温および高圧下での使用を目的とした更なる性能の向上が求められており、本発明は、カーボン材料のもつ耐圧性、耐熱性を保ちつつ、高い透水性を有する耐溶剤性分離膜を提供することを目的とする。
 上記課題を解決するために、本発明は以下の技術を提供する。
(1)ポリアクリロニトリル系耐炎ポリマーを含有する多孔質体を備える耐溶剤性分離膜であって、前記ポリアクリロニトリル系耐炎ポリマーは親水性基を有する耐溶剤性分離膜。
(2)前記親水性基がイオン性官能基である、前記(1)に記載の耐溶剤性分離膜。
(3)前記親水性基が-COOH及び-NHのうち少なくともいずれか1つを含む、前記(1)または(2)に記載の耐溶剤性分離膜。
(4)前記多孔質体の表面の全反射赤外吸収スペクトルから計算される親水化度(I3350/I1450)が0.5~5である、前記(1)~(3)のいずれか1つに記載の耐溶剤性分離膜。
(5)前記多孔質体の表面の親水化度(I3350/I1450)が、前記多孔質体の内部の親水化度(I3350/I1450)よりも高い、前記(1)~(4)のいずれか1つに記載の耐溶剤性分離膜。
(6)前記多孔質体の表面の全反射赤外吸収スペクトルから計算される環化度(I1600/I2240)が0.5~50である、前記(1)~(5)のいずれか1つに記載の耐溶剤性分離膜。
(7)多孔質体を備える耐溶剤性分離膜の製造方法であって、ポリアクリロニトリル系重合体を溶解したポリマー溶液を調製する工程、前記ポリマー溶液を基材の少なくとも一方の表面に製膜するか、或いは前記ポリマー溶液を中空糸用ノズルを用いて紡糸し、平膜または中空糸膜に賦型する工程、前記平膜または中空糸膜を加熱し耐炎ポリマーへと変換する工程、前記耐炎ポリマーを親水化処理する工程を含む、耐溶剤性分離膜の製造方法。
(8)前記親水化処理に酸またはアルカリを用いる、前記(7)に記載の耐溶剤性分離膜の製造方法。
(9)前記親水化処理に還元剤を用いる、前記(7)に記載の耐溶剤性分離膜の製造方法。
 本発明によって、有機溶剤を含む液状混合物に対して適用可能であり、さらに高温、高圧にも耐えうるモジュール作製に好適な、透水性の高い分離膜を製造することができる。
 I.耐溶剤性分離膜
 本発明の耐溶剤性分離膜(以下、単に「分離膜」と称することがある。)は、少なくとも多孔質体を備えている。分離膜は、多孔質体のみで構成されていてもよいし、他の構成要素を有してもよい。他の構成要素としては、基材および分離機能層が挙げられる。分離膜は、基材および分離機能層以外の他の層を含んでいてもよい。
 分離膜の形態は平膜、管状膜、中空糸膜等のいずれでもよい。
 (1)多孔質体
 本発明はポリアクリロニトリル系耐炎ポリマーを含有する多孔質体を備える耐溶剤性分離膜であって、前記耐炎ポリマーは親水性基を有することを特徴とする。
 多孔質体は、ポリアクリロニトリル系耐炎ポリマーを主成分として含有することが好ましい。具体的には、多孔質体においてポリアクリロニトリル系耐炎ポリマーが占める割合は、70重量%以上であることが好ましく、80重量%以上がより好ましく、90重量%以上が更に好ましく、95重量%以上であることが特に好ましい。また、多孔質体は、ポリアクリロニトリル系耐炎ポリマーのみで構成されていてもよい。
 本発明において、「耐炎」とは「防炎」という用語と実質的に同義であり、「難燃」という用語の意味を含んで使用される。具体的に、耐炎とは燃焼が継続しにくい、すなわち燃えにくい性質を示す総称である。
 前記耐炎ポリマーとは、前駆体ポリマーに対して耐炎化処理を行うことで得られるポリマーを示す。耐炎ポリマーは通常耐炎繊維や安定化繊維と呼称されるものの化学構造と同一または類似するものであり、例えば、ポリアクリロニトリル系重合体やポリフェニレンオキシド系重合体を空気中で加熱したもの、石油や石炭等をベースとするピッチ原料を酸化させたもの、等が例示される。ポリアクリロニトリル系耐炎ポリマーとは、前駆体ポリマーであるポリアクリロニトリル系重合体を耐炎化処理して得られる耐炎ポリマーである。
 本発明における親水性基とは水分子と水素結合を形成、もしくは静電相互作用により水和することのできる官能基の総称である。イオン性官能基と非イオン性官能基があり、イオン性官能基にはアニオン性官能基とカチオン性官能基が含まれる。
 前記アニオン性官能基としては-COOH、-PO、-SOH、-SOH等のプロトン酸系の官能基が挙げられ、特に-COOHを好適に用いることができる。これらのアニオン性官能基はカチオン性成分が付随して塩を形成していてもよい。カチオン性成分としては、例えば、ナトリウムイオン、リチウムイオン、カリウムイオン、アンモニウムイオン等が挙げられる。
 前記カチオン性官能基としては、-NR1112(ここでR11およびR12はそれぞれ独立して水素原子または炭素数5以下のアルキル基である。)、下記式(1)に示すイミダゾール環等が挙げられ、特に-NHを好適に用いることができる。これらのカチオン性官能基はアニオン性成分が付随して塩を形成していてもよい。アニオン性成分としては、例えば、フッ化物イオン、塩化物イオン、臭化物イオン、硝酸イオン、亜硫酸イオン、硫酸イオン、炭酸イオンが挙げられる。

 本発明においてはイオン性官能基を好適に用いることができる。耐炎ポリマーがイオン性官能基を有することで、分離膜は優れた透水性を示すことができる。本発明において、前記親水性基は、-COOH及び-NHのうち少なくともいずれか1つを含むことが好ましい。
 多孔質体の環化度は全反射赤外吸収スペクトル法(以下、ATR-IR法という)から求めることができる。ポリアクリロニトリル系重合体の「耐炎化」とは、ポリアクリロニトリル系重合体を環化反応によって熱に不融な状態とすることである。よって、環化度(I1600/I2240)とは、ポリアクリロニトリル系重合体の耐炎化反応の指標として用いられる。多孔質体の環化度は、0.5~50であることが好ましい。該環化度は、1~20であることがより好ましく、3~15であることがさらに好ましい。
 該環化度は下記式(3)で定義されるようにニトリル基に対応する吸収ピーク値とナフチリジン環に対応する吸収ピーク値の比であり、大きいほどニトリル基が少なく、環化が進んでいることを示す。

 環化度の測定は、以下のとおり行うことができる。まず、測定する膜を充分に乾燥させる。次に、多孔質体の表面に赤外線を照射して、反射光を検知することで、スペクトルを得る。より具体的な測定方法については実施例に記載されている。本書に記載の環化度は、実施例に記載の方法によって測定される値である。
 多孔質体が0.5以上の環化度を示す場合、ポリアクリロニトリル系重合体が充分に環化しており、その結果、分離膜は、溶剤に対して高い耐久性を示す。また、50以下の環化度を有することで、分離膜は、適度な靭性を有することができる。
 多孔質体の親水化度は前記環化度と同様にATR-IR法から求めることができる。親水化度(I3350/I1450)とは、耐炎ポリマーの親水化反応の指標として適用可能な値である。多孔質体の表面の親水化度は、0.5~5であることが好ましい。該親水化度は、0.7~3であることがより好ましい。
 該親水化度は下記式(4)で定義されるようにメチレン基に対応する吸収ピーク値と親水性基に対応する吸収ピーク値の比であり、大きいほど親水性基が多く、親水化が進んでいることを示す。親水性基に対応するピークとは、例えば-COOHの場合はO-H結合の伸縮振動に対応するピーク、-NHの場合はN-H結合の伸縮振動に対応するピークである。

 多孔質体が0.5以上の親水化度を示す場合、十分な親水性が得られ、高い透水性および有機物質に対する付着抑制効果が得られる。また、親水化度が5を超えると、膜構造を損なう恐れがある。
 親水化度は多孔質体の表面と内部で異なる値となっていることが好ましい。具体的には多孔質体表面は親水化度が高く、内部は低いこと、すなわち、前記多孔質体の表面の親水化度(I3350/I1450)が、前記多孔質体の内部の親水化度(I3350/I1450)よりも高いことが好ましい。表面とは分離膜の厚み方向における端部である。
 2つの表面のうち、少なくとも片方がこの条件を満たせばよい。基材を持たない中空糸状の膜においては、多孔質体の内表面および外表面の両方が、この条件を満たしてもよいし、他方のみがこの条件を満たしてもよい。また、分離膜が基材と基材上に設けられた多孔質体とを備える場合、基材と接しない側の面が高い親水化度を示せばよい。基材と接する部分の親水化度が低いことで、多孔質体と基材との間の高い接着性を実現することができる。
 「内部」とは、多孔質体の表面を除いた部分を指す。また、特に、分離しようとする流体と直に接しない部分の親水化度が、多孔質体表面に比べ低い値となっていることが好ましい。多孔質体表面と内部で異なるとは、膜の厚み方向に連続的に変化していてもよいし、不連続に変化していてもよい。また、連続的に変化している場合の勾配は一定であってもよいし、箇所によって傾きが異なっていてもよい。
 表面が高い親水化度を有することで、多孔質体は、高い透水性と、有機物質に対する高い付着抑制効果を示す。また、低い親水化度を示す内部では、多孔質体を構成する耐炎ポリマーの性質に対して親水化が与える影響が少ないという利点を有する。具体的には、低い親水化度を示す部分は耐圧性が高い。
 表面と内部の親水化度が、本態様のようになっているか否かの判断は、多孔質体表面および膜断面の構造解析をすることにより判断することができる。膜断面の構造解析の方法としては、GSP(精密斜め切削法)により多孔質体を切断して内部の断面が出るようにし、当該断面についてATR-IR法によって親水化度を測定する方法等を挙げることができる。つまり、多孔質体の「内部」を「断面」と言い換えることもできる。
 多孔質体内部の親水化度を測定する別の手法としては、イオン銃によるエッチングが挙げられる。多孔質体表面にエッチング処理を行い、多孔質体内部を露出させることで、親水化度を測定することができる。イオン源は特に限定されないが、アルゴンガスクラスターを用いると試料の損傷を抑え、高精度に測定が可能である。
 多孔質体の表面の親水化度に対する内部の親水化度の比率は、0.9以下が好ましく、0.8以下がより好ましく、0.7以下であることが更に好ましい。
 多孔質体の厚みは、分離膜の強度に影響を与える。十分な機械的強度および充填密度を得るためには、30~300μmの範囲内にあることが好ましく、より好ましくは50~250μmの範囲内である。低い親水化度を示す内部は、20~280μmの範囲内にあることが好ましく、より好ましくは50~250μmの範囲内である。
 なお、本書において、特に付記しない限り、各層および膜の厚みとは、平均値を意味する。ここで平均値とは相加平均値を表す。すなわち、各層および膜の厚みは、断面観察で厚み方向に直交する方向(膜の面方向)に20μm間隔で測定した20点の厚みの平均値を算出することで求められる。
 (2)基材
 分離膜は、多孔質体を支持する基材をさらに備えていてもよい。つまり、分離膜は、基材と、基材の片面の上に設けられた多孔質体とを備えていてもよい。分離膜が基材と多孔質体との複合物であることで、高圧下での使用にも耐えうる充分な耐久性が得られる。また後述の分離膜の作製は高温での処理工程を伴うが、基材を備えることで、膜収縮を抑制することができる。なお、分離膜が基材を含まない場合にも、延伸等により膜収縮を抑制することで、膜中の流路を確保することができる。
 分離膜を構成する基材としては、例えば、ポリエチレン、ポリプロピレン、ナイロン、塩化ビニルホモポリマーおよびコポリマー、ポリスチレン、ポリエチレンテレフタレートなどのポリエステル類、ポリビニリデンフルオライド、ポリテトラフルオロエチレン、ポリスルホン類、ポリエーテルスルホン類、ポリエーテルケトン類、ポリフェニレンオキシド、ポリフェニレンスルフィド、ガラス繊維、炭素繊維、グラファイト、アルミナおよび/またはシリカをベースとする無機基材等が挙げられる。中でも、耐酸、耐アルカリ、耐有機溶剤への安定性の観点から、ポリテトラフルオロエチレン、ポリフェニレンスルフィド、炭素繊維が好ましい。また、高温での処理工程時に膜収縮を抑制する目的で耐熱性に優れる上記基材を適用することが好ましい。
 本発明で用いられるポリテトラフルオロエチレン系樹脂とは、テトラフルオロエチレンホモポリマー、テトラフルオロエチレン-パーフルオロアルキルビニルエーテル共重合体、テトラフルオロエチレン-ヘキサフルオロプロピレン共重合体、テトラフルオロエチレン-エチレン共重合体などのテトラフルオロエチレンを主体とした共重合体単独あるいはそれらの混合物である。
 本発明で用いられるポリフェニレンスルフィド樹脂とは、日本国特許第2924202号明細書、日本国特許第2814505号明細書、日本国特公昭63-35406号公報、日本国特許第2722577号明細書などで代表されるように、ポリ-パラ(P)-フェニレンスルフィドを含む樹脂、好ましくは70mol%以上含む樹脂である。70mol%を下回ると耐熱性、寸法安定性、機械特性などの諸特性が低下する傾向にある。ポリ-メタ(m)-フェニレンスルフィドポリマーや、アリール基、ビフェニル基、ターフェニル基、ビニレン基、カーボネート基などを有した他のモノマーを少量、例えば30モル%未満の範囲で任意の形態で共重合・混合させたものであってもよい。
 炭素繊維とは、繊維状の炭素を意味し、繊維の耐久性の点から、原料が、アクリル繊維、ピッチ系繊維、レーヨン繊維、フェノール繊維であるものが好ましく、アクリル繊維、レーヨン繊維、フェノール繊維であるものがより好ましく、アクリル繊維が特に好ましい。
 炭素繊維からなる不織布は、アクリル繊維を耐炎化したアクリル耐炎繊維不織布を炭化することや、炭素繊維を不織布化することによって得られる。炭素繊維を乾式法で不織布化することは難しく、湿式法で不織布化した場合にも、炭素繊維を絡合させるのは難しく、炭素繊維を接着するバインダーが必要となる。従って、アクリル耐炎繊維不織布の炭化により得られる炭素繊維不織布が好ましい。
 基材の目付は、50~150g/mが好ましく、より好ましくは60~110g/m、さらに好ましくは70~95g/mである。目付が大きいと、厚さが厚くなり、圧力をかけた際に寸法変化が大きくなる。また、モジュール化した際のサイズが大きくなるという問題が生じる。目付が低いと、基材の引張強さが低く、耐久性が不十分となる。
 基材の厚さは、10~250μmの範囲内にあることが好ましく、さらに好ましくは30~120μmの範囲内である。厚さが薄いと強度が低くなり、厚さが厚いと溶液の透過に用いた場合に抵抗が高くなる。
 前記基材に用いられる布帛には、強度、凹凸形成能、流体透過性の点で繊維状基材を用いることが好ましい。基材としては、長繊維不織布及び短繊維不織布のいずれも好ましく用いることができる。特に、長繊維不織布は基材に高分子重合体の溶液を流延した際の浸透性に優れ、多孔質体が剥離すること、さらには基材の毛羽立ち等により膜が不均一化すること、及びピンホール等の欠点が生じたりすることを抑制できる。また、基材が熱可塑性連続フィラメントより構成される長繊維不織布からなることにより、短繊維不織布を用いたときに起こる、毛羽立ちによって生じる高分子溶液流延時の不均一化や、膜欠点を抑制することができる。また、分離膜の連続製膜においては、製膜方向に対し張力がかけられることからも、基材にはより寸法安定性に優れる長繊維不織布を用いることが好ましい。
 長繊維不織布は、成形性、強度の点で、多孔質体とは反対側の表層における繊維が、多孔質体側の表層の繊維よりも縦配向であることが好ましい。そのような構造によれば、強度を保つことで膜破れ等を防ぐ高い効果が実現されるため好ましい。より具体的に、前記長繊維不織布の、多孔質体とは反対側の表層における繊維配向度は、0°~25°であることが好ましく、また、多孔質体表層における繊維配向度との配向度差が10°~90°であることが好ましい。
 分離膜の製造工程やエレメントの製造工程においては加熱する工程が含まれるが、加熱により分離膜が収縮する現象が起きる。特に連続製膜において張力が付与されていない幅方向において顕著である。収縮することにより、寸法安定性等に問題が生じるため、基材としては熱寸法変化率が小さいものが望まれる。不織布において多孔質体とは反対側の表層における繊維配向度と多孔質体表層における繊維配向度との差が10°~90°であると、熱による幅方向の変化を抑制することもでき、好ましい。
 ここで、繊維配向度とは、分離膜を構成する不織布基材の繊維の向きを示す指標であり、連続製膜を行う際の製膜方向を0°とし、製膜方向と直角方向、すなわち不織布基材の幅方向を90°としたときの、不織布基材を構成する繊維の平均の角度のことを言う。よって、繊維配向度が0°に近いほど縦配向であり、90°に近いほど横配向であることを示す。
 繊維配向度は、不織布からランダムに小片サンプル10個を採取し、該サンプルの表面を走査型電子顕微鏡で100~1000倍で撮影し、各サンプルから10本ずつ、計100本の繊維について、不織布の長手方向(縦方向、製膜方向)を0°とし、不織布の幅方向(横方向)を90°としたときの角度を測定し、それらの平均値を、小数点以下第一位を四捨五入して繊維配向度として求める。
 (3)分離膜モジュール
 分離膜は、分離膜モジュールに適用可能である。分離膜モジュールは、分離膜の収容するケースと、有機溶剤を含む液状混合物を分離膜の一方の面に供給する供給部と、分離膜を透過した液をケース外に取り出す取出部と、を有する。分離膜モジュールは、液状混合物分離装置とも言い換えられる。
 分離膜モジュールは、分離膜の形態によって、平板型、スパイラル型、プリーツ型、管状型、中空糸型等に分けられるが、上述の分離膜は、いずれの形態にも適用可能である。
 (4)分離膜の製造方法
 上記分離膜の製造方法について具体的に説明する。
 本発明の分離膜の製造方法は、ポリアクリロニトリル系重合体を溶解したポリマー溶液を調製する工程、前記ポリマー溶液を基材の少なくとも一方の表面に製膜するか、或いは前記ポリマー溶液を中空糸用ノズルを用いて紡糸し、平膜または中空糸膜に賦型する工程、前記平膜または中空糸膜を加熱し耐炎ポリマーへと変換する工程、前記耐炎ポリマーを親水化処理する工程を含む。
 (4-1)ポリマー溶液調製工程
 ポリアクリロニトリル系重合体は、少なくともアクリロニトリルが95mol%以上からなることが好ましい。ポリアクリロニトリル重合体には製膜性の向上または耐炎化促進の目的から、5mol%を超えない範囲で共重合成分を含んでもよい。共重合量は、好ましくは3mol%以下であり、より好ましくは1mol%以下であり、さらに好ましくは0.5mol%以下である。
 上記の共重合成分の具体例としては、例えば、アクリル酸、メタクリル酸、イタコン酸、クロトン酸、シトラコン酸、エタクリル酸、マレイン酸、メサコン酸、アクリルアミドおよびメタクリルアミド等が挙げられる。湿熱下融点Tmの低下を防止するという目的からは、耐炎化促進効果の高いモノマーを少量用いることが好ましく、アミド基よりもカルボキシル基を有する耐炎化促進成分が好ましく用いられる。
 また、耐炎化促進成分に含有されるアミド基とカルボキシル基の数は、1つであるよりも2つ以上であることが好ましく、その観点からは、共重合成分である耐炎化促進成分としては、アクリル酸、メタクリル酸、イタコン酸、クロトン酸、シトラコン酸、エタクリル酸、マレイン酸およびメサコン酸が好ましく、イタコン酸、マレイン酸およびメサコン酸がより好ましく、中でも、イタコン酸が最も好ましく用いられる。
 前駆体ポリマー中に含まれるアミド基やカルボキシル基は耐炎化反応の反応促進に用いられ、それぞれイミド誘導体、エステル基へと変換されるため、耐炎化処理後はほとんど残存していない。そのため、本発明の耐炎ポリマー中に親水性基を有する構成とするためには、別工程で親水性基を付与する必要がある。
 本発明で用いられる前駆体ポリマーは、溶液重合、懸濁重合および乳化重合など公知の重合方式により得ることができるが、溶液重合を用いることが好ましい。溶液重合は、重合開始から終了まで、また、製膜原液となり製膜に供する段階まで、ポリアクリロニトリル系重合体を単離する必要がなく、ポリマー溶液の状態における溶媒中のポリアクリロニトリル系重合体分子鎖の絡み合い状態が均一となることから、他の重合方法に比べて好ましい。
 ポリアクリロニトリル系重合体の分子量は、製膜に適した粘度を有する分子量とすればよいが、ポリアクリロニトリル系重合体の重量平均分子量(Mw)は、1000~1000000であることが好ましい。重量平均分子量が1000より低い場合、耐炎化にかかる時間は短縮できるが、耐炎ポリマー間の水素結合などの分子間相互作用が弱くなるために、分離膜に十分な強度を持たせることが困難となる。一方、重量平均分子量が1000000を超えると、耐炎化にかかる時間が長くなるために生産コストが高くなると共に、耐炎ポリマー間の疎水結合などによる分子相互作用が強くなりすぎるために、ポリマー溶液調製時にゲル化し、ポリマー溶液の流動性を得にくくなることがある。ポリアクリロニトリル系重合体の重量平均分子量は、より好ましくは10000~700000であり、さらに好ましくは20000~500000である。ポリアクリロニトリル系重合体の重量平均分子量は、GPC(ゲルパーミエーションクロマトグラフィー)により測定される。
 ポリアクリロニトリル系重合体溶液を調製する工程において、好ましいポリアクリロニトリル系重合体濃度は10~21重量%であり、より好ましくは11~18重量%であり、さらに好ましくは12~16重量%である。
 重合体濃度が10重量%以上であることで、高い耐圧性および耐久性を有する多孔質体を得ることができる。また、重合体濃度が高いほど、多孔質体の耐圧性および耐久性は高くなる。また、ポリアクリロニトリル系重合体が21重量%以下であることで、製膜原液の粘度が適切な範囲に抑えられるので、製膜が容易であるという利点がある。この重合体濃度は、ポリアクリロニトリル系重合体に対する溶媒の割合により調整することができる。
 ポリアクリロニトリル系重合体溶液において、溶媒は、ポリアクリロニトリル系重合体を溶解できるものであれば特に限定されない。溶媒として、例えば、ジメチルスルホキシド、ジメチルホルムアミドおよびジメチルアセトアミドなどが挙げられる。中でも、溶解性の観点から、ジメチルスルホキシドが好ましく用いられる。ポリアクリロニトリル系重合体の重合に溶液重合を用いる場合、重合に用いられる溶媒と製膜に用いられる溶媒とが同じ溶媒であれば、得られたポリアクリロニトリル系重合体を分離し再溶解する工程が不要となる。
 上記ポリアクリロニトリル系重合体溶液は、多孔質体の孔径、空孔率、親水性、弾性率などを調節するための添加剤を含有してもよい。孔径および空孔率を調節するための添加剤としては、水、アルコール類、ポリエチレングリコール、ポリビニルピロリドン、ポリビニルアルコール、ポリアクリル酸等の水溶性高分子またはその塩、さらに塩化リチウム、塩化ナトリウム、塩化カルシウム、硝酸リチウム等の無機塩、ホルムアルデヒド、ホルムアミド等が例示されるが、これらに限定されるものではない。親水性や弾性率を調節するための添加剤としては、種々の界面活性剤が挙げられる。
 (4-2)賦型工程
 重合体溶液から平膜または中空糸膜を形成する工程は、ポリアクリロニトリル系重合体を基板または基材上に塗布、または中空糸用ノズルから押し出す工程、ポリアクリロニトリル系重合体の良溶媒と比較して前記重合体の溶解度が小さい非溶媒に浸漬させて前記重合体を凝固させ、三次元網目構造を有する多孔構造を形成させる工程、および洗浄工程を備える。
 ポリアクリロニトリル系重合体溶液製膜時の重合体溶液の温度は、通常20~60℃の範囲内で塗布するとよい。この範囲内であれば、重合体が析出することなく固化することができる。なお、重合体溶液の好ましい温度範囲は、用いる重合体溶液の粘度などによって適宜調製すればよい。
 膜形態が平膜の場合には、膜形成工程時にポリアクリロニトリル系重合体溶液を基材上に塗布することが好ましい。重合体溶液の基材への含浸を制御するためには、基材への重合体溶液の塗布後、非溶媒に浸漬させるまでの時間を制御するか、または重合体溶液の温度または濃度を制御することにより粘度を調整すればよい。また、塗布してから非溶媒に浸漬させるまでの時間および溶液の粘度の両方を調整してもよい。
 ポリアクリロニトリル系重合体の非溶媒としては、例えば水、ヘキサン、ペンタン、ベンゼン、トルエン、メタノール、エタノール、トリクロルエチレン、エチレングリコール、ジエチレングリコール、トリエチレングリコール、プロピレングリコール、ブチレングリコール、ペンタンジオール、ヘキサンジオール、低分子量のポリエチレングリコール等の脂肪族炭化水素、芳香族炭化水素、脂肪族アルコール、またはこれらの混合溶媒などが挙げられる。
 非溶媒からなる凝固浴としては、上記非溶媒の中でも安全性や製造コストの観点から通常水が使われるが、重合体を溶解しないものであればよい。
 また、凝固浴の温度は、-20℃~100℃が好ましい。さらに好ましくは20~40℃である。凝固浴の温度が100℃以下であることで、熱運動によって生じる凝固浴面の振動を小さく抑えることができるので、高い平滑性を有する膜を得ることができる。また、凝固浴の温度が20℃以上であることで、凝固速度を大きくすることができる。
 次に、このような好ましい条件下で得られた多孔質体を、膜中に残存する製膜溶媒を除去するために水洗浄を行う。洗浄時の水の温度は50~100℃が好ましく、さらに好ましくは60~95℃である。水の温度が100℃以下であることで、多孔質体の収縮度を小さく抑えることができるので、透水性の低下を抑制できる。また、水の温度が50℃以上であることで、高い洗浄効果が得られるので、製膜溶媒を多孔質体中から充分に除くことができる。その結果、熱処理の工程での細孔の変形およびつぶれを抑制できる。また、水洗時に、膜を延伸してもよい。
 中空糸膜については、加圧スチーム中において、好ましくは長さが3倍以上になるように、より好ましくは長さが4倍以上になるように、更に好ましくは長さが5倍以上になるように延伸する、スチーム延伸を行うことが好ましい。
 水洗工程およびスチーム延伸工程の全体にわたる延伸倍率(トータル延伸倍率)は、得られる中空糸膜の力学物性を高める目的から、8~15倍であることが好ましい。トータル延伸倍率は、より好ましくは10~14.5倍であり、更に好ましくは11~14倍である。トータル延伸倍率が8倍以上であることで、得られる中空糸膜用ポリアクリロニトリル系重合体の配向度が適切に調整され、続く中空糸膜を製造するための焼成工程において、高い延伸性を得ることができる。また、トータル延伸倍率を15倍以下とすることで、延伸中における糸切れを抑制できるので、中空糸膜用ポリアクリロニトリル系重合体および中空糸膜の品質を保つことができる。
 (4-3)耐炎化工程
 このようにして得た多孔質体に対して、次に熱処理による耐炎化を行う。
 耐炎化の温度は200℃以上であり、好ましくは210℃以上であり、さらに好ましくは220℃以上である。耐炎化温度が200℃以上であることで、比較的短時間で、耐炎化を完了させることができる。つまり、200℃以上で耐炎化処理することにより、比較的短時間で、高い耐久性を有する多孔質体を得ることができ、その結果、高耐久膜として要求される特性を満足する分離膜を得ることができる。
 耐炎化温度の上限は、耐炎化炉で熱処理される前駆体の熱重量分析測定より得られる重量減少開始温度に対して、(重量減少開始温度-20℃)以下の温度が好ましい。耐炎化温度は、より好ましくは、(重量減少開始温度-25℃)以下であり、さらに好ましくは(重量減少開始温度-30℃)以下である。
 耐炎化温度が(重量減少開始温度-20℃)以下の場合は、揮発成分の多量生成によるボイドの発生、または三次元網目構造の傷みによる欠陥の生成が起きにくいので、高強度な多孔質体を得ることができる。
 上述の前駆体とは、耐炎化炉が1炉である場合は、原料ポリアクリロニトリル系重合体のことであり、耐炎化炉が複数炉あるいは複数の温度の異なる領域で構成される場合は、その直前の炉または領域で耐炎化された耐炎化途中の多孔質体-基材の複合物から基材を剥離して得られる膜のことである。
 温度の異なる領域とは、膜の進行方向に対して平行に炉内が分割されて、段を形成している場合に、それぞれの段が異なる温度となっているときの各段や、温度の異なるヒーターが膜の進行方向に対して垂直方向に並べられている場合の、それぞれのヒーターによって熱せられる部分を示す。
 熱処理は、酸化性ガス雰囲気下で行われることによって、より短時間で完了することができる。かかる酸化性ガス雰囲気として、空気や、酸素濃度を20%以上に高めた窒素と酸素の混合ガス、さらに少量のNOxガスを添加した雰囲気ガスなどが例示される。このなかでも安全性や製造コストの観点から空気が好ましく用いられる。
 熱処理の時間は、処理温度に応じて適宜選択することができるが、1~500分が望ましい。1分以上であることで、表層と内部の構造差が抑制できるので、耐久性にむらが生じにくいという効果が得られる。また熱処理時間が500分以下であることで、表面付近の酸化を適度に抑制できるので、物理的強度を維持することができる。耐炎化処理の時間は、50~150分であることがより好ましく、80~120分であることがさらに好ましい。この熱処理時間とは、分離膜が耐炎化炉内に滞留している全時間をいう。
 (4-4)親水化処理工程
 このようにして得られた耐炎ポリマーからなる多孔質体に対し、次いで親水化処理を行う。親水化処理とは耐炎ポリマーに親水性基を付与する工程を示す。
 親水化処理工程を耐炎化処理後に行うことで多孔質体の表面の親水化度を高めることができ、本発明の分離膜に特に好ましい形態とすることができる。親水化処理は、親水化に関わる試薬を含む処理溶液に耐炎化処理後の多孔質体を浸漬するか、処理溶液を耐炎化処理後の多孔質体に塗布することによって行うことができる。よって、多孔質体の表面、および表面から処理溶液が染みこむ程度の深さまでは、親水化される。なお、このように処理溶液が多孔質体の一部にまで染みこんでも、完成した膜において、多孔質体の表面で測定される親水化度は、その断面、すなわち多孔質体の内部で測定される親水化度よりも高くなる。
 親水性基の付与方法は特に限定されないが、親水性基を有する化合物を多孔質体に物理吸着させる方法や水素結合や分子間力によって固定する方法、耐炎ポリマーの有する官能基を用いて付加、縮合等により親水性基を有する化合物を化学結合させる方法、耐炎ポリマーの有する官能基を直接親水性基へと変換する方法等が挙げられる。この中でも耐炎ポリマーの有する官能基を直接親水性基へと変化する方法を好適に用いることができる。このような方法によれば親水性基が耐炎ポリマーと共有結合で繋がっているため、運転時の親水性化合物の脱離といった懸念がなく、透水性を向上させることができる。また、残存ニトリル基を消費する(ニトリル基を他の官能基に変換する)ことでさらに耐熱性を向上させることができる。
 耐炎ポリマーの有する官能基のうちニトリル基を変換する方法が変換反応の反応性、および官能基量の点で好ましく、ニトリル基を変換する方法としては酸またはアルカリによる加水分解、還元剤による還元を好適に用いることができる。ニトリル基は加水分解によりアミドを生成し、続く加水分解にてカルボン酸を生成する。ヒドリド還元または水素添加により1級アミンを生成する。
 酸の種類については特に限定されないが、塩酸、臭酸、硫酸、硝酸、トリフルオロ酢酸、トリクロロ酢酸等を用いることができる。pHは2以下が好ましく、1以下がより好ましい。
 アルカリの種類についても特に限定はされないが、水酸化ナトリウム、水酸化カリウム、水酸化リチウム等のアルカリ金属の水酸化物や、水酸化カルシウム、水酸化マグネシウム、水酸化バリウム等のアルカリ土類金属の水酸化物を好適に用いることができる。pHは12以上が好ましく、pH13以上がより好ましい。
 加水分解反応に用いる溶媒は酸、アルカリいずれを用いる場合も水を含んでいれば特に限定されないが、反応効率、製造コストの観点から水溶液が好ましく用いられる。反応後水で洗浄することで目的の分離膜が得られる。
 還元剤としては金属水素化物を好適に用いることができる。金属水素化物の種類については特に限定されないが、水素化アルミニウムリチウム、水素化ビス(2-メトキシエトキシ)アルミニウムナトリウム等のアルミニウムヒドリド錯体を好適に用いることができる。他の金属水素化物として水素化ホウ素ナトリウム等のホウ素の水素化物は還元力が低く、ニトリルの変換には不向きである(ただし水素化ホウ素ニッケルは除く)。反応に用いる溶媒は特に限定されないが、アルミニウムヒドリド錯体を用いる場合、反応性、溶解性の観点からテトラヒドロフラン、ジエチルエーテル等のエーテル類を好適に用いることができる。反応後に水、水酸化ナトリウム水溶液、水を滴下して反応を止め、水で洗浄することで不要な副生成物を除去でき、目的の分離膜が得られる。
 以下に実施例によって本発明をさらに詳細に説明するが、本発明はこれらの実施例によりなんら限定されるものではない。
 合成例、比較例、実施例における分離膜の各種特性は、以下の手法により求めた。
 (環化度および親水化度)
 ATR-IR法により環化度および親水化度を測定した。まず、試料を50℃で24時間真空乾燥させて、十分に水分を除去した。その後、Nicolet(株)製Avatar360 FT-IR測定機を用い、全反射測定用のアクセサリーとして同社製の一回反射型水平状ATR測定装置(OMNI-Sampler)およびゲルマニウム製のATRクリスタルを用いて、多孔質体表面に赤外線を照射することで、スペクトルを得た。測定条件として、分解能を4cm-1に設定し、スキャン回数を256回に設定した。また、こうして得られたスペクトルについて、オートベースライン補正を行った。
 多孔質体内部の親水化度の測定は、斜め切削機を用いて傾斜角5°で切削して多孔質体の断面を出し、表面から30μmの位置で測定を行った。
 こうして、ニトリル基とナフチリジン環に対応する吸収ピーク値、およびメチレン基と親水性基に対応する吸収ピーク値を測定し、環化度および親水化度を上記式(3)および(4)から算出した。
 (透水性)
 透水性は、分離膜に蒸留水を操作圧力1.0MPa、温度25℃の条件下で供給し、30分経過後から10分あたりの透過水量を測定し、透過流束を算出した。
 (耐溶剤性)
 分離膜をN,N-ジメチルホルムアミドに一晩浸漬する前後の透水性を測定し、その差が、10%未満場合に耐溶剤性が良い「○」、10%以上の場合に耐溶剤性が悪い「×」とした。
 (平均孔径)
 多孔質体表面上に白金-パラジウムを薄くコーティングして、15kVの加速電圧で日立製S-900型電子顕微鏡によって倍率60,000倍の画像を撮影した。画像解析ソフトウェア(ATI-image)を用いて画像の2値化を行い、2値化した画像を球形近似することによって平均細孔径を求めた。
 (比較例1)
 アクリロニトリルモノマーとアクリル酸のモル比がそれぞれ99.5mol%、0.5mol%となるように調整し、ジメチルスルホキシドを溶媒とし、2,2’-アゾビスイソブチロニトリルを重合開始剤として用い、窒素雰囲気下で溶液重合法により重合を行い、重量平均分子量250000のアクリロニトリル-アクリル酸共重合体溶液を得た。
 基材としてポリフェニレンスルフィドからなる不織布上に、前記アクリロニトリル-アクリル酸共重合体溶液15.0%を40℃でキャストした後、ただちに40℃の純水中に5分間浸漬することによって凝固させ、95℃の熱水に2分間浸漬してジメチルスルホキシドを洗い出し、多孔質膜を得た。
 (比較例2)
 比較例1で得た多孔質膜を固定し、50℃のオーブンで24時間乾燥させた後に、空気雰囲気下、230℃の耐炎化炉で耐炎化処理を3時間行い、多孔質膜を得た。
 (実施例1)
 比較例2で得た多孔質膜を4%水酸化ナトリウム水溶液、25℃の水溶液中に4時間浸漬し、純水で洗浄して多孔質膜を得た。
 (実施例2)
 水酸化ナトリウムの浸漬時間を24時間とした以外は実施例1と同様にして多孔質膜を得た。
 (実施例3)
 比較例2で得た多孔質膜を水素化アルミニウムリチウム0.02mol/L、25℃のジエチルエーテル中で1時間反応させ、純水、15%水酸化ナトリウム水溶液、純水の順に滴下して反応を止め、純水で洗浄して多孔質膜を得た。
 (実施例4)
 比較例2で得た多孔質膜を80℃の2-アミノエタノール中に3時間浸漬し、純水で洗浄して多孔質膜を得た。

 本発明を詳細にまた特定の実施態様を参照して説明したが、本発明の精神と範囲を逸脱することなく様々な変更や修正を加えることができることは当業者にとって明らかである。本出願は、2015年2月27日出願の日本特許出願(特願2015-38123)に基づくものであり、その内容はここに参照として取り込まれる。
 本発明の耐溶剤性分離膜は、特に、有機溶剤を含む液状混合物の選択分離に好適に用いることができる。

Claims (9)

  1.  ポリアクリロニトリル系耐炎ポリマーを含有する多孔質体を備える耐溶剤性分離膜であって、
     前記ポリアクリロニトリル系耐炎ポリマーは親水性基を有する耐溶剤性分離膜。
  2.  前記親水性基がイオン性官能基である、請求項1に記載の耐溶剤性分離膜。
  3.  前記親水性基が-COOH及び-NHのうち少なくともいずれか1つを含む、請求項1または2に記載の耐溶剤性分離膜。
  4.  前記多孔質体の表面の全反射赤外吸収スペクトルから計算される親水化度(I3350/I1450)が0.5~5である、請求項1~3のいずれか1項に記載の耐溶剤性分離膜。
  5.  前記多孔質体の表面の親水化度(I3350/I1450)が、前記多孔質体の内部の親水化度(I3350/I1450)よりも高い、請求項1~4のいずれか1項に記載の耐溶剤性分離膜。
  6.  前記多孔質体の表面の全反射赤外吸収スペクトルから計算される環化度(I1600/I2240)が0.5~50である、請求項1~5のいずれか1項に記載の耐溶剤性分離膜。
  7.  多孔質体を備える耐溶剤性分離膜の製造方法であって、
     ポリアクリロニトリル系重合体を溶解したポリマー溶液を調製する工程、
     前記ポリマー溶液を基材の少なくとも一方の表面に製膜するか、或いは前記ポリマー溶液を中空糸用ノズルを用いて紡糸し、平膜または中空糸膜に賦型する工程、
     前記平膜または中空糸膜を加熱し耐炎ポリマーへと変換する工程、
     前記耐炎ポリマーを親水化処理する工程を含む、
    耐溶剤性分離膜の製造方法。
  8.  前記親水化処理に酸またはアルカリを用いる、請求項7に記載の耐溶剤性分離膜の製造方法。
  9.  前記親水化処理に還元剤を用いる、請求項7に記載の耐溶剤性分離膜の製造方法。
