Abstract

본 발명은 매크로 프리패턴이 형성된 기판을 에칭하여 매크로 프리패턴의 측면에 편광물질을 증착한 다음, 매크로 프리패턴을 제거하여 수득하는 매크로 프리패턴을 이용한 편광 패널의 제조방법에 관한 것으로서, 대면적에 수십 나노미터 두께의 전도성 격벽을 매크로 프리패턴을 이용하여 이온 식각 공정을 통해 형성함으로써, 기존의 편광 패널에서 문제가 되었던 투명도를 획기적으로 개선할 수 있고, 편광도를 높일 수 있는 효과가 있다. 또한, 본 발명은 설계안과 같은 고정밀의 편광 패널을 손쉽게 제조할 수 있는 효과가 있다.

본 발명은 매크로 프리패턴을 이용한 편광 패널의 제조방법에 관한 것으로, 더욱 상세하게는 매크로 프리패턴이 형성된 기판을 에칭하여 매크로 프리패턴의 측면에 편광물질을 증착한 다음, 매크로 프리패턴을 제거하여 수득하는 매크로 프리패턴을 이용한 편광 패널의 제조방법에 관한 것이다.
대표적인 편광판으로는 편광필름은 비편광된 빛(unpolarized light)을 선편광된 빛(linearly polarized light)으로 변화시켜주는 소자로서 입사광중 한쪽 방향으로 진동하는 빛만 투과시키고, 다른 방향으로 진동하는 빛은 흡수하는 편광기능을 보유한 필름이다. 액정표시장치 모듈의 백라이트(backlight)에서 나오는 비편광된 빛은 편광필름을 거쳐 선편광된 빛만 액정 셀(cell)로 입사되며 입사광의 편광축회전정도에 따라 투과되는 빛의 세기가 조절되고 흑과 백 사이의 계조(gray scale)표현이 가능하게 된다. 즉 편광필름은 액정표시장치에서 구현되는 화상을 시각적으로 확인할 수 있게 해주는 핵심 소재중의 하나이다.
입사되는 빛을 서로 직교하는 2가지 편광 빛으로 구분하여 각각 흡수, 투과 시키는 역할을 하는 필름은 폴리비닐알코올(PVA : Poly Vinyl Alcohol)필름을 일축 연신(stretching)시켜 고분자 사슬을 연신 방향으로 배양시키고, 이색성을 가지는 요오드 분자 또는 이색성 염료분자를 연신된 폴리비닐알코올 필름에 염착시켜 연신 방향으로 나란히 배열시킴으로써 제조된다. 이때, 이색성을 가지는 요오드 분자 또는 염료분자는 연신방향과 평행하게 배열됨으로써 연신방향으로 진동하는 빛은 투과시키는 역할을 한다.
편광필름은 이색성 물질을 염착시킨 폴리비닐알코올(PVA : Poly Vinyl Alcohol)필름(편광소자)을 중심으로 편광소자의 보호체의 역할을 하는 트리-아세테이트 셀룰로스(TAC : Tri-acetate cellulose)필름을 편광소자의 양면으로 접합시킨 형태인 TAC-PVA-TAC의 3층 구조가 가장 기본적인 형태이다.
트리-아세테이트 셀룰로스 필름의 표면에는 요구특성에 따라 산란, 경도 강화, 무반사, 저반사 등의 특성을 가지는 표면코팅 처리가 추가된다. 이 기본 형태의 필름에 액정표시장치의 특성에 따라 복굴절, 이색성, 반사, 휘도향상 등 각각 최적의 효과를 나타낼 수 있는 기능성 필름(위상차 보상필름 등)이 추가되는 구조로 편광판이 구성된다.
그러나, 이러한 트리-아세테이트 셀룰로스형 편광 기술은 상당히 저렴하게 제조할 수 있는 장점이 있는 반면, 연신에 의해 구조가 형성되므로 정확한 규칙적인 패턴 구현이 불가능하다는 단점을 가진다. 액정표시장치에서 백라이트를 채용한 구조는 컬러필터 앞뒤에서 편광을 시키는 구조로 되어 있고, 이중 밝기향상 필름(DBEF : Dual Brightness Enhancement Film)의 기능으로 한층 더 선명한 화질을 구현할 수 있다. 하지만, 유기발광표시장치와 같은 구조는 화소의 자체 발광으로 단일 편광판을 가지도록 설계되어 있고, 투과율 향상에 따른 명암비 향상이 요구되고 있다.
선격자 편광 패널은 실리콘상 액정모듈(LCOS module), 편광 빔 스플리터(Polarizing Beam Spriter : PBS), 적외선 센서용 필터(Filter for IR sensor), 액정표시장치 프로젝터(LCD Projector), 헤드업 디스플레이(Head Up Display : HUD), 헤드마운티드 디스플레이(Head Mounted Display (HMD), 선글라스용 편광렌즈(Lenses for polarized sunglasses) 등의 다양한 분야에 적용 가능하다. 특히, 고효율 편광기능을 구현하기 위하여 선격자 편광 기술(WGP: Wire Grid Polarizer)이 각광을 받고 있으나, 롤투롤 공정 기술은 메탈을 수백nm로 정밀하게 제조하는데 적합하지 않다.
롤투롤 공정으로 메탈을 제조하는 것이 불가능한 것은 아니나, 제조된 전도성 구조물의 형상이 불규칙한 형상을 하고 있다. 세이코앱슨의 선격자 편광기술(WGP)과 “Asahi Kasei”사가 제조하고 있는 롤투롤 제품은 실제 설계안과는 달리 매우 러프한 구조로 선격자 편광구조가 형성되고 있음을 확인 할 수 있는데, 이러한 불규칙한 모양은 선격자 편광 패널의 투과율은 물론이고 편광 효율을 떨어트리는 문제점으로 작용하고 있다.
전도성 물질을 이용한 편광패널 기술은 패턴 간의 간격(P)이 패턴의 두께(W)보다 2배 정도로 크며, 패턴의 높이(H)는 두께(W)보다 2배 이상 높으며, 바람직하게는 2.5배의 높이를 가지는 경우, 편광 성능이 우수하게 나타나는 것으로 알려져 있다. 특히, 전도성 구조물 간의 간격은 편광을 요하는 파장의 1/3보다 작아야만 편광 성능이 발휘되는 것으로 알려져 있다. 가시광선은 380nm ~ 780 nm 크기의 파장을 가지는데, 이와 같은 이유로 가시광선대역의 편광을 위한 전도성 구조물은 최소 120nm 이하의 폭을 가지며 높이가 240nm~300nm인 형태로 구성되어야 한다.
실질적으로 화학약품을 이용한 식각공정의 경우, nm 크기로 종횡비가 1:2~1:2.5인 구조물을 만드는 경우, 측벽이 설계와 달리 매우 불규칙하게 형성된다. 바람직한 방법으로는 리소 공정이나 임프린팅 공정으로 프리패턴을 만들고, 프리패턴 사이에 금속과 같은 전도성 물질을 증착하여 구조물을 만들 수 있다. 그런데, 240nm~300nm를 증착하기 위해서는 수십분이 소요되는 등 롤투롤 공정에는 적합하지 않다. 실제 수십 nm를 증착하는데, 수분이 걸리고 있기 때문에 증착 공정을 통해 롤투롤 공정 도입은 불가능에 가깝다.
한편, 300nm 두께의 전도성 시트를 기판에 접합하고 프리패턴에 의한 식각 공정으로 롤투롤 공정을 고려할 수도 있으나, 습식공정에 의한 방법은 앞서 설명한 화학약품을 이용한 식각공정에서 살펴본 바와 같이 불가능하다. 일반적인 이온빔식각 공정을 도입하는 경우 장비의 성능에 따라 다르겠으나, 증착에 소요되는 시간과 유사하게 수십분의 식각 시간이 요구된다는 점은 이 분야에서 통상의 지식을 가진 자에게 자명한 것이다. 따라서, 나노급 구조물을 만드는데 롤투롤 공정을 도입하는 것은 매우 어려운 실정이다.
이에, 본 발명자들은 상기 문제점을 해결하기 위하여 예의 노력한 결과, 매크로 프리패턴을 이용한 나노 구조 편광 패널의 제조방법을 완성하였으며, 상기 제조방법으로 제조된 편광패널을 이용하여 실험한 결과 기존 편광필름과 대비하여 투과도가 높고 공정비용이 저렴한 것을 확인하고, 본 발명을 완성하게 되었다.
발명의 요약
본 발명의 목적은 매크로 프리패턴을 이용한 편광 패널의 제조방법을 제공하는데 있다.
본 발명의 다른 목적은 편광 패턴과 제2 패턴을 포함하는 매크로 프리패턴을 이용한 편광 패널의 제조방법을 제공하는데 있다.
상기 목적을 달성하기 위하여, 본 발명은 (a) 매크로 프리패턴이 형성된 패널 기판에 편광물질을 증착하는 단계; 및 (b) 에칭을 통하여 패널 기판에 증착된 편광물질을 매크로 프리패턴의 측면에 재증착하는 단계를 포함하는 매크로 프리패턴을 이용한 세워진 형태의 편광 패턴을 가지는 편광 패널의 제조방법을 제공한다.
본 발명은 또한, (a) 패널 기판에 편광물질을 도포한 다음, 매크로 프리패턴을 형성하는 단계; 및 (b) 에칭을 통하여 편광물질을 상기 매크로 프리패턴의 측면에 증착하는 단계를 포함하는 매크로 프리패턴을 이용한 “U”자 형태의 편광 패턴을 가지는 편광 패널의 제조방법을 제공한다.
본 발명은 또한, (i) 제1 매크로 프리패턴이 형성된 기판에 제1 편광 물질을 증착하는 단계; (ii) 에칭을 통하여 제1 편광 물질을 제1 매크로 프리패턴의 측면에 재증착하여 제1 편광 패턴을 수득하는 단계; (iii) 상기 제1 편광 패턴이 형성된 기판 상에 제1 편광 패턴과 동일한 각도로 제2 매크로 프리패턴을 형성하고 난 후에, 제2 편광 물질을 증착하는 단계; 및 (iv) 에칭을 통하여 제2 편광 물질을 제2 매크로 프리패턴의 측면에 재증착하여 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 적층형 편광 패널의 제조방법을 제공한다.
본 발명은 또한, (i) 기판에 제1 편광 물질을 도포한 다음, 제1 매크로 프리패턴을 형성하는 단계; (ii) 상기 제1 매크로 프리패턴의 측면에 에칭을 통하여 제1 편광 물질을 재증착하여“U”자 형태의 제1 편광 패턴을 수득하는 단계; (iii) 상기 편광 패턴이 형성된 기판 상에 제1 편광 패턴과 동일한 각도로 제2 편광 물질을 도포한 다음, 제2 매크로 프리패턴을 형성하는 단계; 및 (iv) 상기 제2 매크로 프리패턴의 측면에 에칭을 통하여 제2 편광 물질을 재증착하여“U”자 형태의 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 적층형 편광 패널의 제조방법을 제공한다.
본 발명은 또한, (i) 제1 매크로 프리패턴이 형성된 기판에 제1 편광 물질을 증착하는 단계; (ii) 에칭을 통하여 제1 편광 물질을 제1 매크로 프리패턴의 측면에 재증착하여 제1 편광 패턴을 수득하는 단계; (iii) 상기 제1 편광 패턴이 형성된 기판상에 제1 편광 패턴과 각도를 달리하여 제2 매크로 프리패턴을 형성하고 난 후에 제2 편광 물질을 증착하는 단계; 및 (iv) 에칭을 통하여 제2 편광 물질을 제2 매크로 프리패턴의 측면에 재증착하여 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 격자형 편광 패널의 제조방법을 제공한다.
본 발명은 또한, (i) 기판에 제1 편광 물질을 도포한 다음, 제1 매크로 프리패턴을 형성하는 단계; (ii) 상기 제1 매크로 프리패턴의 측면에 에칭을 통하여 제1 편광 물질을 재증착하여“U”자 형태의 제1 편광 패턴을 수득하는 단계; (iii) 상기 제1 편광 패턴이 형성된 기판상에 제1 편광 패턴과 각도를 달리하여 제2 편광 물질을 도포한 다음, 제2 매크로 프리패턴을 형성하는 단계; 및 (iv) 상기 제2 매크로 프리패턴의 측면에 에칭을 통하여 제2 편광 물질을 재증착하여“U”자 형태의 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 격자형 편광 패널의 제조방법을 제공한다.

발명의 상세한 설명 및 구체적인 구현예
다른 식으로 정의되지 않는 한, 본 명세서에서 사용된 모든 기술적 및 과학적 용어들은 본 발명이 속하는 기술 분야에서 숙련된 전문가에 의해서 통상적으로 이해되는 것과 동일한 의미를 가진다. 일반적으로, 본 명세서에서 사용된 명명법은 본 기술 분야에서 잘 알려져 있고 통상적으로 사용되는 것이다.
본 발명에서는, 매크로 프리패턴이 형성된 기판에 편광물질을 도포한 다음, 에칭을 이용하여 매크로 프리패턴의 측면에 편광물질을 증착하여 편광패턴을 수득하였다. 또한 편광물질이 도포된 기판에 매크로 프리패턴을 형성한 다음, 에칭을 이용하여 매크로 프리패턴의 측면에 편광물질을 증착하여 편광패턴을 수득하였다. 그 결과 70~90°로 세워진 형태 또는 “U”자 형태의 편광패턴을 대면적에 걸쳐 균일하게 가지는 편광패널을 수득할 수 있음을 확인하였다.
따라서, 본 발명은 일 관점에서, (a) 매크로 프리패턴이 형성된 패널 기판에 편광물질을 증착하는 단계; 및 (b) 에칭을 통하여 패널 기판에 증착된 편광물질을 매크로 프리패턴의 측면에 재증착하는 단계를 포함하는 매크로 프리패턴을 이용한 세워진 형태의 편광 패턴을 가지는 편광 패널의 제조방법에 관한 것이다.
본 발명은 다른 관점에서, (a) 패널 기판에 편광물질을 도포한 다음, 매크로 프리패턴을 형성하는 단계; 및 (b) 에칭을 통하여 편광물질을 상기 매크로 프리패턴의 측면에 증착하는 단계를 포함하는 매크로 프리패턴을 이용한 “U”자 형태의 편광 패턴을 가지는 편광 패널의 제조방법에 관한 것이다.
본 발명에 있어서, 상기 편광 물질은 매크로 프리패턴이 형성되기 전 기판에 도포되거나, 매크로 프리패턴이 형성된 이후 도포될 수 있다. 매크로 프리패턴이 형성되기 이전에 편광물질이 도포된 경우, 매크로 프리패턴과 기판 사이에 편광물질이 존재하게 되므로 매크로 프리패턴을 제거하는 경우 단면이 “U”형상을 가지는 편광패턴을 얻을 수 있으며, 매크로 프리패턴이 형성된 이후 편광물질이 도포되는 경우, 매크로 프리패턴을 제거하면 기판에 대하여 70~90°로 세워진 편광 패턴을 수득할 수 있다. 또한 세워진 형태의 편광패턴 및 “U”자 형태의 편광패턴의 세워진 부분은 기판에 대하여 70~90°의 각도를 가지는 것이 바람직하며, 더욱 바람직하게는 80~90°, 가장 바람직하게는 85~90°의 각도를 가질 수 있다.
본 발명에 있어서, 상기 (b)단계 이후; (c) 매크로 프리패턴을 제거하여 70~90° 또는 “U”자 형태의 편광 패턴을 가지는 편광 패널을 수득하는 단계;를 추가로 포함하는 것을 특징으로 할 수 있다. 상기 매크로 프리패턴은 일반적으로 제거하여 투명전극이 형성된 기판의 투명도를 향상시키지만, 매크로 프리패턴이 특정한 기능을 가지는 경우 필요에 따라 제거하지 않고 사용할 수 있다.
본 발명에 있어서, 상기 매크로 프리패턴은 기판 상에 프리패턴 물질을 증착시키고 리소그래피 또는 임프린팅 공정을 수행하여 형성하는 것을 특징으로 할 수 있다. 매크로 프리패턴은 편광 물질이 측면에 증착되어 편광 패턴을 형성하는 데 사용되므로 기판 위에 일정한 모양을 가지는 매크로 프리패턴을 형성하는 공정이면 제한 없이 사용가능 하지만, 바람직하게는 리소그래피 또는 임프린팅 공정을 사용할 수 있다.
본 발명에 있어서, 상기 편광 패턴은 높이 10nm ~ 100㎛, 두께 1~100nm이며, 패턴 사이의 간격은 10nm ~ 100㎛인 것을 특징으로 할 수 있다. 편광 패턴은 패턴 간의 간격이 패턴의 두께보다 2배 정도로 크며, 패턴의 높이는 두께보다 2배 이상 높으며, 바람직하게는 2.5배의 높이를 가지는 경우, 편광 성능이 우수하게 나타나는 것으로 알려져 있다. 특히, 전도성 구조물 간의 간격은 편광을 요하는 파장의 1/3보다 작아야만 편광 성능이 발휘되는 것으로 알려져 있다. 가시광선은 380nm ~ 780 nm 크기의 파장을 가지므로, 상기 편광 패턴은 높이 10nm ~ 100㎛, 두께 1~100nm이며, 패턴 사이의 간격은 10nm ~ 100㎛인 것이 바람직하며, 더욱 바람직하게는 높이 100nm ~ 100㎛, 두께 5~50nm이며, 패턴 사이의 간격은 10nm ~ 100㎛일 수 있다.
본 발명에 있어서, 상기 기판은 폴리에틸렌테레프탈레이트(polyehtyleneterephthalate), 폴리아크릴레이트(polyacrylate), 폴리에틸렌(polyethylene), 석영, 유리, 실리콘, 실리콘 산화물 및 이들의 혼합물로 구성된 군에서 선택되는 것을 특징으로 할 수 있다.
본 발명에 있어서, 상기 매크로 프리패턴은 폴리스타일렌, 키토산, 폴리비닐알코올(polyvinylalcohol), 폴리메틸메타아크릴레이트(PMMA), 포토레지스트 화합물(photoresist) 또는 전도성 고분자로 제작되는 것을 특징으로 할 수 있다. 매크로 프리패턴은 리소그래피 또는 임프린팅 공정에 의하여 일정 모양으로 형성되고, 측면에 에칭에 의하여 편광 물질이 증착된다. 이때, 매크로 프리패턴의 높이와 간격을 조절하여 증착되는 편광 물질의 높이와 간격을 조절할 수 있다.
본 발명에 있어서, 상기 편광 물질은 금, 백금, 은, 구리, 알루미늄, 징크옥사이드, 크롬, 인듐 틴 옥사이드(ITO), 니켈, 철, 티타늄, 몰리브덴, 실리콘, 징크옥사이드(zinc oxide) 또는 티타늄 옥사이드(titanium oxide)인 것을 특징으로 할 수 있다. 편광 물질은 에칭에 의하여 매크로 프리패턴의 측면에 증착되며, 기판에 편광 물질이 도포된 다음 매크로 프리패턴을 형성하거나, 매크로 프리패턴을 형성한 다음 편광 물질을 도포 가능하다.
본 발명에 있어서, 상기 에칭은 밀링 또는 스퍼터링으로 수행되는 것을 특징으로 할 수 있다. 매크로 프리패턴 사이로 노출된 기판에 도포된 전도성 물질은 에칭에 의하여 매크로 프리패턴의 양측 벽면에 증착된다. 이때 에칭은 밀링 또는 스퍼터링으로 수행하는 것이 바람직하며, 더욱 바람직하게는 이온밀링으로 수행할 수 있다. 이때 상기 이온 밀링은 0.1mTorr~10mTorr의 압력하에서 기체를 이용하여 플라즈마를 형성한 다음 상기 플라즈마를 100eV~5,000eV로 가속화하여 수행되며, 시간은 20~200초인 것이 바람직하지만 이에 제한되는 것은 아니다. 또한 상기 이온 밀링에 사용되는 기체는 아르곤, 헬륨, 질소, 산소 및 이들의 혼합기체로 구성된 군에서 선택되는 것이 바람직하다.
본 발명에 있어서, (c) 패널을 코팅하여 패턴 보호층을 형성하는 단계;를 추가로 포함하는 것을 특징으로 할 수 있다. 이때 패턴 보호층은 기판에서 편광물질이 분리되는 것을 방지한다. 이러한 패턴 보호층은 빛을 투과하며, 생성된 편광패턴을 손상시키지 않고 기판에 형성되는 물질이면 제한 없이 사용 가능하지만, 투명도, 투습성, 내열성, 내약품성 및 내마모성 등을 고려하여 적절히 선택하는 것이 바람직하다.
본 발명에 있어서, 상기 (c) 단계의 매크로 프리 패턴의 제거 이후; (d) 에칭을 통하여 “U”자 형태의 편광 패턴의 바닥면을 제거하는 단계;를 추가로 포함하는 것을 특징으로 할 수 있다. 매크로 프리패턴을 형성하기 전 편광물질을 도포한 경우 “U”자 형태의 편광 패턴을 얻을 수 있다. 이러한 “U”자 형태의 편광패턴을 사용하더라도 편광 효과를 나타낼 수 있지만, 투명도를 더욱 높이거나 추가적인 가공이 필요한 경우 “U”자 형태의 편광 패턴의 바닥면을 제거하는 공정을 추가로 사용할 수 있다. 이때 바닥면을 제거하는 공정은 세워진 편광물질을 손상하지 않으면서 바닥면을 제거할 수 있는 공정이라면 제한 없이 사용 가능하지만, 바람직하게는 이온 밀링을 사용할 수 있다.
본 발명에 있어서, 기판과 매크로 프리패턴이 형성된 시트가 롤로부터 언와인드되면서 상기 기판과 매크로 프리패턴 시트를 접착시켜 상기 기판 상에 상기 매크로 프리패턴을 형성하는 것을 특징으로 할 수 있다.
본 발명에 있어서, 기판이 롤로부터 언와인드되면서 상기 기판 상에 전도성 물질과 매크로 프리패턴 물질을 증착한 다음 상기 매크로 프리패턴을 형성하는 것을 특징으로 할 수 있다.
롤투롤 공정은 롤에 검겨있는 원료를 이용하여 연속적으로 제품을 생산하는 공정으로 대면적의 기판을 제조하기 위하여 사용되는 경우가 있다. 하지만 일반적으로 편광판을 제조하는 방법은 연신법에 의한 것으로 연신법으로 제조되는 편광필름은 연신에 의하여 편광성능을 나타내므로, 대면적에 걸쳐 균일한 패턴의 구현이 어렵다는 단점을 가진다. 하지만 본원 발명의 편광 패널은 패턴의 형성 방법이 매우 단순하므로, 마스크를 이용한 광경화 기술을 적용하여 매크로 프리패턴을 형성 할 수 있다. 이렇게 롤투롤 공정에 의하여 프리패턴이 형성된 기판을 에칭하여 편광패턴을 수득하는 경우 대면적에 걸쳐 균일한 편광 패턴을 수득가능하며, 연속공정에 의해 생산할 수 있다는 장점을 가진다.
한편, 상기와 같은 편광 패널 제조방법을 반복하여 제조하는 경우, 세워진 형태 또는 “U”형상의 편광 패턴의 높이가 각각 다르거나, 보안 패턴, 편광패턴 또는 터치패턴을 하나의 기판에 형성 가능한 것을 확인하였다.
따라서, 본 발명은 또 다른 관점에서, (i) 제1 매크로 프리패턴이 형성된 기판에 제1 편광 물질을 증착하는 단계; (ii) 에칭을 통하여 제1 편광 물질을 제1 매크로 프리패턴의 측면에 재증착하여 제1 편광 패턴을 수득하는 단계; (iii) 상기 제1 편광 패턴이 형성된 기판 상에 제1 편광 패턴과 동일한 각도로 제2 매크로 프리패턴을 형성하고 난 후에, 제2 편광 물질을 증착하는 단계; 및 (iv) 에칭을 통하여 제2 편광 물질을 제2 매크로 프리패턴의 측면에 재증착하여 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 적층형 편광 패널의 제조방법에 관한 것이다.
본 발명은 또 다른 관점에서, (i) 기판에 제1 편광 물질을 도포한 다음, 제1 매크로 프리패턴을 형성하는 단계; (ii) 상기 제1 매크로 프리패턴의 측면에 에칭을 통하여 제1 편광 물질을 재증착하여“U”자 형태의 제1 편광 패턴을 수득하는 단계; (iii) 상기 제1 편광 패턴이 형성된 기판 상에 제1 편광 패턴과 동일한 각도로 제2 편광 물질을 도포한 다음, 제2 매크로 프리패턴을 형성하는 단계; 및 (iv) 상기 제2 매크로 프리패턴의 측면에 에칭을 통하여 제2 편광 물질을 재증착하여“U”자 형태의 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 적층형 편광 패널의 제조방법에 관한 것이다.
본 발명은 또 다른 관점에서, (i) 제1 매크로 프리패턴이 형성된 기판에 제1 편광 물질을 증착하는 단계; (ii) 에칭을 통하여 제1 편광 물질을 제1 매크로 프리패턴의 측면에 재증착하여 제1 편광 패턴을 수득하는 단계; (iii) 상기 제1 편광 패턴이 형성된 기판상에 제1 편광 패턴과 각도를 달리하여 제2 매크로 프리패턴을 형성하고 난 후에 제2 편광 물질을 증착하는 단계; 및 (iv) 에칭을 통하여 제2 편광 물질을 제2 매크로 프리패턴의 측면에 재증착하여 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 격자형 편광 패널의 제조방법에 관한 것이다.
본 발명은 또 다른 관점에서, (i) 기판에 제1 편광 물질을 도포한 다음, 제1 매크로 프리패턴을 형성하는 단계; (ii) 상기 제1 매크로 프리패턴의 측면에 에칭을 통하여 제1 편광 물질을 재증착하여“U”자 형태의 제1 편광 패턴을 수득하는 단계; (iii) 상기 제1 편광 패턴이 형성된 기판상에 제1 편광 패턴과 각도를 달리하여 제2 편광 물질을 도포한 다음, 제2 매크로 프리패턴을 형성하는 단계; 및 (iv) 상기 제2 매크로 프리패턴의 측면에 에칭을 통하여 제2 편광 물질을 재증착하여“U”자 형태의 제2 패턴을 수득하는 단계를 포함하는 매크로 프리패턴을 이용한 격자형 편광 패널의 제조방법에 관한 것이다.
본 발명에 있어서, 상기 편광패턴은 다른 종류의 패턴과 혼합되어 사용될 수 있다. 편광패턴을 형성한 기판에 제2패턴을 형성하는 경우 동일한 방향으로 형성하거나, 편광패턴과 제2 패턴이 1~90°의 각도를 가지도록 형성할 수 있다. 이때 제2 패턴은 편광패턴과 높이가 다를 수 있으며, 보안 패턴, 터치패턴, 또는 편광패턴일 수 있다. 상기와 같이 다른 종류의 패턴을 하나의 기판에 형성하는 경우 두 가지의 효과를 나타내는 기판을 제작할 수 있다. 예를 들어 편광패턴과 터치패턴을 하나의 기판에 형성하는 경우 편광판과 터치스크린 패널을 통합하여 제작 가능하므로 더 얇은 터치 디스플레이의 제작이 가능하다, 또한 동일한 편광패턴이지만 높이를 다르게 하여 하나의 기판에 형성하는 경우, 두 종류의 빛에 편광효과를 가지는 편광 패널을 제작가능하다.
실시예
이하, 실시예를 통하여 본 발명을 더욱 상세히 설명하고자 한다. 이들 실시예는 오로지 본 발명을 예시하기 위한 것으로, 본 발명의 범위가 이들 실시예에 의해 제한되는 것으로 해석되지 않는 것은 당업계에서 통상의 지식을 가진 자에게 있어서 자명할 것이다.
실시예 1: 매크로 프리패턴을 이용한 70~90°로 세워진 형상의 편광패턴을 가지는 편광 패널의 제작
도 2에 나타난 바와 같이, 투명한 유리기판(3)에 매크로 프리패턴(2)을 포토리소그래피를 이용하여 형성한 다음, 알루미늄(5)을 표면에 증착하였다. 증착이 완료되면 이온밀링을 통하여 유리기판에 증착된 알루미늄을 매크로 패턴의 측면으로 재증착하고, 매크로 프리패턴을 제거하여 70~90°로 세워진 형상의 편광패턴을 가지는 편광 패널을 수득하였다.
이때 매크로 프리패턴의 높이에 따라, 최종적으로 얻을 수 있는 편광 패턴의 높이가 결정된다. 1μm의 높이를 가지는 매크로 프리패턴을 사용했을 때는 이온 밀링 시간과, 바닥 면에 존재하는 전도성 물질의 양에 따라, 약 수십nm~1μm 높이의 격벽이 얻어지며, 8.5μm의 매크로 프리패턴을 사용했을 경우, 약 수십nm~8.5μm높이의 격벽이 얻어진다. 또한, 바닥층의 전도성 물질이 측면에 재증착되어야 하는 물질의 양보다 많은 경우, 형성되는 격벽의 높이는 매크로 프리패턴의 높이에 따르게 되며, 바닥층의 전도성 물질이 측면에 재증착되어야 하는 전도성 물질보다 적은 경우, 형성되는 높이는 바닥층 물질의 양과 비례하게 된다. 격벽간의 간격은 매크로 프리패턴의 두께에 따라 결정이 된다. 120nm의 프리패턴을 사용했을 경우에는, 프리패턴의 좌우측 측면에 격벽이 형성되기 때문에 격벽간의 간격 또한 120nm의 간격을 가지게 된다.
실시예 2: 매크로 프리패턴을 이용한 “U”자 형태의 편광패턴을 가지는 편광 패널의 제작
투명한 유리기판(3)에 알루미늄(5)을 증착한 다음, 매크로 프리패턴(2)을 포토리소그래피를 이용하여 형성한다. 매크로 프리패턴의 형성이 완료되면 이온밀링을 통하여 유리기판에 증착된 알루미늄을 매크로 패턴의 측면으로 재증착하고, 매크로 프리패턴을 제거하여 “U”자 형태의 편광패턴을 가지는 편광 패널을 수득하였다.
도 3은 전도성 물질층을 매크로 프리패턴 제작 전에 미리 형성하는 방식으로 제작하는 공정을 나타내는 도면이다. 전도성 물질을 먼저 기판에 형성한 후, 매크로 프리패턴 층을 제작한다. 이후, 이온 밀링식각(이온 스퍼터링) 공정을 통해 매크로 프리패턴 벽면에 전도성 물질을 재증착하고 매크로 프리패턴을 제거한다. 필요에 따라 매크로 프리패턴을 제거하지 않고 편광 패널을 제작할 수도 있고, 제거하고도 편광 패널을 제작할 수 있다. 프리패턴을 제거한 경우 바람직하게는 오버코팅을 통해 편광 패널의 구조물을 보호하는 것이 바람직하다.
또한, 도 2에서 얻은 격벽과 같은 모양을 얻을 수도 있는데, 매크로 프리패턴을 제거한 상태에서 다시 이온밀링을 진행하는 경우, 도 2와 같은 구조를 얻을 수 있다. 2번째, 이온밀링을 진행하는 경우, 프리패턴 측면에 증착된 물질도 상부쪽에서 일부 미세하게 식각이 되지만, 기판에 남아 있는 바닥의 물질이 식각되면서 도2와 같은 세워진 형태의 편광패턴을 얻을 수 있다. 즉, 편광 물질층의 형성과 프리패턴의 형성 순서가 바뀌어도 편광 패널을 형성하는데 문제가 없음을 알 수 있다.
실시예 3: 롤투롤 공정을 이용한 편광 패널의 제작
도 4와 같이 기판(120, PET) 위에 미리 제조된 프리패턴 시트(110)를 접착(200)하면서 프리패턴을 기판 위에 형성(300)한다. 프리패턴의 형성은 롤투롤 임프린팅 방법으로 구현할 수 있다. 편광 패널은 패턴 자체가 매우 단순하여 마스크를 이용한 UV 경화기술을 롤투롤 공정에 접목하여 진행 할 수 있음은 물론이다. 프리패턴 물질을 기판에 도포하고, 연속공정으로 마스크가 씌워진 UV 램프를 지나가도록 하면서 손쉽게 프리패턴을 만들 수 있다. 프리패턴이 형성된 기판에 편광 물질을 증착(400)시키고, 이온밀링식각(이온 스퍼터링) 공정을 통해 격벽을 형성한다. 프리패턴을 제거하고 패턴 보호층을 형성하는 순서로 시스템을 구축할 수 있다. 이때, 얻어지는 편광구조는 도2나 3과 같은 구조로 얻어질 수 있다. 보호층은 기판에서 구조물이 분리되는 것을 예방할 수 있고, 투명도, 투습성 및 내열성 등을 고려하여 선택한다.
또한, 도7은 기판 위에 용액공정이나 증착 공정 등을 통한 프리패턴용 소재를 형성하고, 임프린팅이나 포토 리소그래피 공정 등을 통해 프리패턴을 형성하는 것이다. 이후의 시스템은 도 6과 같다.
기판 위에 편광 물질을 먼저 형성시킨 경우, 프리패턴을 편광 물질 위에 형성하고, 이온밀링식각(이온 스퍼터링) 공정을 진행한다.
본 기술을 이용하는 경우 편광구조물의 두께가 매우 얇아 투과도에 전혀 문제가 없는 반면, 편광 성능이 떨어질 수 있다. 그러나, 편광 성능의 향상은 격벽의 높이 조절을 통해 해결할 수 있다.
본 발명은 대면적에 수십 나노미터 두께의 전도성 격벽을 매크로 프리패턴을 이용하여 이온 식각 공정을 통해 형성함으로써, 기존의 편광 패널에서 문제가 되었던 투명도를 획기적으로 개선할 수 있고, 편광도를 높일 수 있는 효과가 있다. 또한, 본 발명은 설계안과 같은 고정밀의 편광 패널을 손쉽게 제조할 수 있는 효과가 있다.
이상으로 본 발명의 특정한 부분을 상세히 기술하였는바, 당업계의 통상의 지식을 가진 자에게 있어서, 이러한 구체적 기술은 단지 바람직한 실시양태일 뿐이며, 이에 의해 본 발명의 범위가 제한되는 것이 아닌 점은 명백할 것이다. 따라서 본 발명의 실질적인 범위는 첨부된 청구항들과 그것들의 등가물에 의하여 정의된다고 할 것이다.

Claims (18)

  1. 다음 단계를 포함하는 매크로 프리패턴을 이용한 세워진 형태의 편광 패턴을 가지는 편광 패널의 제조방법:
    (a) 매크로 프리패턴이 형성된 패널 기판에 편광물질을 증착하는 단계; 및
    (b) 에칭을 통하여 패널 기판에 증착된 편광물질을 매크로 프리패턴의 측면에 재증착하는 단계.
  2. 다음 단계를 포함하는 매크로 프리패턴을 이용한 “U”자 형태의 편광 패턴을 가지는 편광 패널의 제조방법:
    (a) 패널 기판에 편광물질을 도포한 다음, 매크로 프리패턴을 형성하는 단계; 및
    (b) 에칭을 통하여 편광물질을 상기 매크로 프리패턴의 측면에 증착하는 단계.
  3. 제1항 또는 제2항에 있어서, 상기 (b)단계 이후;
    (c) 매크로 프리패턴을 제거하여 세워진 형태 또는 “U”자 형태의 편광 패턴을 가지는 편광 패널을 수득하는 단계;
    를 추가로 포함하는 것을 특징으로 하는 편광 패널의 제조방법.
  4. 제1항 또는 제2항에 있어서, 상기 매크로 프리패턴은 기판 상에 프리패턴 물질을 증착시키고 리소그래피 또는 임프린팅 공정을 수행하여 형성하는 것을 특징으로 하는 편광 패널의 제조방법.
  5. 제1항 또는 제2항에 있어서, 상기 편광 패턴은 높이 10nm~100㎛, 두께 1~100nm이며, 패턴 사이의 간격은 10nm~100㎛인 것을 특징으로 하는 편광 패널의 제조방법.
  6. 제1항 또는 제2항에 있어서, 상기 에칭은 밀링 또는 스퍼터링으로 수행되는 것을 특징으로 하는 편광 패널의 제조방법.
  7. 제6항에 있어서, 상기 밀링은 0.1mTorr~10mTorr의 압력하에서 기체를 이용하여 플라즈마를 형성한 다음 상기 플라즈마를 100eV~5,000eV로 가속화하여 수행되는 것을 특징으로 하는 편광 패널의 제조방법.
  8. 제1항 또는 제2항에 있어서;
    (c) 패널을 코팅하여 패턴 보호층을 형성하는 단계;를 추가로 포함하는 것을 특징으로 하는 편광 패널의 제조방법.
  9. 제3항에 있어서;
    (d) 패널을 코팅하여 패턴 보호층을 형성하는 단계;를 추가로 포함하는 것을 특징으로 하는 편광 패널의 제조방법.
  10. 제3항에 있어서, 상기 (c) 단계의 매크로 프리 패턴의 제거 이후;
    (d) 에칭을 통하여 “U”자 형태의 편광 패턴의 바닥면을 제거하는 단계;를 추가로 포함하는 것을 특징으로 하는 편광 패널의 제조방법.
  11. 제1항 또는 제2항에 있어서, 기판과 매크로 프리패턴이 형성된 시트가 롤로부터 언와인드되면서 상기 기판과 매크로 프리패턴 시트를 접착시켜 상기 기판 상에 상기 매크로 프리패턴을 형성하는 것을 특징으로 하는 편광 패널의 재조방법.
  12. 제1항 또는 제2항에 있어서, 기판이 롤로부터 언와인드되면서 상기 기판 상에 전도성 물질과 매크로 프리패턴 물질을 증착한 다음 상기 매크로 프리패턴을 형성하는 것을 특징으로 하는 편광 패널의 제조방법.
  13. 다음 단계를 포함하는 매크로 프리패턴을 이용한 적층형 편광 패널의 제조방법:
    (i) 제1 매크로 프리패턴이 형성된 기판에 제1 편광 물질을 증착하는 단계;
    (ii) 에칭을 통하여 제1 편광물질을 제1 매크로 프리패턴의 측면에 재증착하여 제1 편광 패턴을 수득하는 단계;
    (iii) 상기 제1 편광 패턴이 형성된 기판 상에 제1 편광 패턴과 동일한 각도로 제2 매크로 프리패턴을 형성하고 난 후에, 제2 편광 물질을 증착하는 단계; 및
    (iv) 에칭을 통하여 제2 편광물질을 제2 매크로 프리패턴의 측면에 재증착하여 제2 패턴을 수득하는 단계.
  14. 다음 단계를 포함하는 매크로 프리패턴을 이용한 적층형 편광 패널의 제조방법:
    (i) 기판에 제1 편광 물질을 도포한 다음, 제1 매크로 프리패턴을 형성하는 단계;
    (ii) 상기 제1 매크로 프리패턴의 측면에 에칭을 통하여 제1 편광 물질을 재증착하여“U”자 형태의 제1 편광 패턴을 수득하는 단계;
    (iii) 상기 제1 편광 패턴이 형성된 기판 상에 제1 편광 패턴과 동일한 각도로 제2 편광 물질을 도포한 다음, 제2 매크로 프리패턴을 형성하는 단계; 및
    (iv) 상기 제2 매크로 프리패턴의 측면에 에칭을 통하여 제2 편광물질을 재증착하여“U”자 형태의 제2 패턴을 수득하는 단계.
  15. 다음 단계를 포함하는 매크로 프리패턴을 이용한 격자형 편광 패널의 제조방법:
    (i) 제1 매크로 프리패턴이 형성된 기판에 제1 편광 물질을 증착하는 단계;
    (ii) 에칭을 통하여 제1 편광 물질을 제1 매크로 프리패턴의 측면에 재증착하여 제1 편광 패턴을 수득하는 단계;
    (iii) 상기 제1 편광 패턴이 형성된 기판상에 제1 편광 패턴과 각도를 달리하여 제2 매크로 프리패턴을 형성하고 난 후에 제2 편광 물질을 증착하는 단계; 및
    (iv) 에칭을 통하여 제2 편광 물질을 제2 매크로 프리패턴의 측면에 재증착하여 제2 패턴을 수득하는 단계.
  16. 다음 단계를 포함하는 매크로 프리패턴을 이용한 격자형 편광 패널의 제조방법:
    (i) 기판에 제1 편광 물질을 도포한 다음, 제1 매크로 프리패턴을 형성하는 단계;
    (ii) 상기 제1 매크로 프리패턴의 측면에 에칭을 통하여 제1 편광 물질을 재증착하여“U”자 형태의 제1 편광 패턴을 수득하는 단계;
    (iii) 상기 제1 편광 패턴이 형성된 기판상에 제1 편광 패턴과 각도를 달리하여 제2 편광 물질을 도포한 다음, 제2 매크로 프리패턴을 형성하는 단계; 및
    (iv) 상기 제2 매크로 프리패턴의 측면에 에칭을 통하여 제2 편광 물질을 재증착하여“U”자 형태의 배향된 제2 패턴을 수득하는 단계.
  17. 제13항 내지 제16항 중 어느 한 항에 있어서, 상기 (ii) 단계의 재증착 후에 제1 매크로 프리패턴을 제거하거나 상기 (iv) 단계의 재증착 후에 제2 매크로 프리패턴을 제거하는 단계를 추가로 수행하는 것을 특징으로 하는 편광 패널의 제조방법.
  18. 제13항 내지 제16항 중 어느 한 항에 있어서, 상기 제2 패턴은 보안 패턴, 터치 패턴 및 편광 패턴인 것을 특징으로 하는 편광 패널의 제조방법.
