一のレンズと他のレンズとが重なった際に、互いのレンズの外形線同士の交線を含む面によって前記一のレンズおよび前記他のレンズを切り取る
ことが好ましい。
単位領域について前記光拡散パターンを設計し、この単位領域を貼り合わせることで所定面積に展開する
ことが好ましい。
前記単位領域の光拡散パターンの設計にあたっては、単位領域同士を貼り合わせた際の境界部分において前記レンズ形状がつながるようにする
ことが好ましい。
前記光拡散パターン設計方法で設計した光拡散パターンを有する金型を起こし、この金型で樹脂を成形することによって光拡散板を製造する
ことを特徴とする。
微細な複数のレンズが配置されてなる光拡散パターンを一面に有する光拡散板であって、
前記光拡散パターンは、
所望の光拡散特性を有するように形状設計された基準レンズと、
前記基準レンズの相似形状である相似レンズと、
前記基準レンズおよび前記相似レンズを底面に交差する面で切断した際にできる部分形状と、が所定の空隙率以下になるように配設されることで構成されている
ことを特徴とする。
(第1実施形態)
実施形態の詳細な説明に入る前に、本実施形態の基本コンセプトを簡単に説明しておく。
本実施形態では光拡散板に光拡散パターンを設けるにあたり、偶然に出来るランダムな凹凸に頼るのではなく、所望の光拡散特性が発現するように光拡散パターンの凹凸をすべて設計するのである。ここで、干渉が起きないようにするには、大きさや形状が様々に異なる凹凸をランダムに配置していけばよいのであるが、コンピュータが生み出す適当な乱数を用いてランダムパターンを設計する、というだけの指針では、具体的には実行不能であり、所期の光拡散特性を実現できるのかどうかもわからないであろう。
以下、手順を追って説明する。
本実施形態に係る光拡散板の製造方法は、
所望の光拡散特性を発現する光拡散パターンを設計する工程(ST100)と、
その光拡散パターンの金型を起こす工程(ST200)と、
金型を用いて樹脂に光拡散パターンを転写する工程(ST300)と、を備える。
各工程を順に説明する。
まず、光拡散パターンの設計工程(ST100)を説明する。
図2は、光拡散パターンの設計工程(ST100)の手順を示すフローチャートである。
なお、この光拡散パターンの設計工程(ST100)は、作業者がコンピュータを用いて行えばよい。すなわち、CPU、ROM、RAM、入力手段(キーボードやマウス)および出力手段(モニタ、プリンタ、データ出力ポート)を有するような通常のコンピュータに、レンズ設計用プログラムを組み込んだものを用いればよい。
所期の光拡散特性を実現するには、基本要素の設計がまずもって大切になる。さらに考慮しなければならないことは、たくさんの基本要素を並べたとしても干渉が起きにくいようにする、ということである。
基本要素が一種類しかないと、一種類の基本要素を並べたときに干渉が発生しやすくなる恐れがある。しかれども、複数の基本要素を準備すべく一つ一つシミュレーションによって設計を行っていくのは大変な労苦である。
図3は、レンズ準備工程(ST110)の詳細な手順を示すフローチャートである。
まず、基準レンズを一つ設計する(ST111)。基準レンズは、所望の光拡散特性が得られるように設計する。図4は、光拡散角が60°となるように設計した基準レンズ100の一例を示す図である。この基準レンズ100は、底面を平面とする半球状の凸レンズである。
この一次配置工程(ST120)では、先に準備したレンズデータ(100-105)を平面に配置していく。具体的手順としては、ST121において、先に基準レンズ100と5つの相似形101-105とを用意していた(ST110)ので、このうちから一つを選択する。順当な選び方としては、底面積が大きいものから選んでいくのが良いと考えられるが、コンピュータに無作為に選択させるようにしてもよい。
ここでは、基準レンズ100を選択し(ST121)、これを平面に一次配置する場合を例に説明する。
図6に示すように、所定面積を有する長方形の平面200に基準レンズ100をランダムに配置していく。ランダム配置にあたっては、作業者が一つ一つ手作業で置いてもよいが、コンピュータに自動実行させてもよい。例えば、平面200にx軸とy軸とからなる座標を設定し、コンピュータに(x、y)の組の乱数を発生させればよい。そして、乱数組(x、y)をレンズ底面の中心座標としてもよい。
このようにして平面内にレンズ100をランダムに配置していく。
図6中の符号210で示す箇所では、二つのレンズ100、100が重なっている。二つのレンズ100、100が重なっているとは、二つのレンズ100、100の底面同士で共有する領域がある、ということである。
一次配置工程(ST120)におけるランダム配置(ST122)では、レンズ同士が重なることを許容する。すなわち、ランダムに配置した結果としてレンズ同士が重なるとしても、そのままにして、レンズの一次配置を継続実行する。
重なり処理工程(ST130)を説明する。
一次配置工程(ST120)におけるランダム配置(ST122)によって図6のようにレンズ100を配置した結果、レンズ同士が重なる部分が出来る。重なり処理工程(ST130)では、重なった部分を切り取るとともに、切り取った部分を別のところに再配置する。
まず、レンズデータ同士の重なりを検出する(ST131)。平面200を左上端から出発して右下端まで順に検査していく。そして、重なり箇所があった場合(ST132:YES)、重なり箇所を切り取る処理をする(ST133)。
具体的な切り取り方を説明する。例えば、図6において、符号210の箇所にレンズ同士の重なりがある。
この部分を図8に拡大して示す。説明のため、新たに符号を付け直す。互いに重なっている二つレンズのうち一方に410の符号を付し、他方に420の符号を付す。
(どっちを残し、どっちを切り取るかは、どちらでも良いことである。)
図9は、レンズ410とレンズ420との底面を示す図である。レンズ410をそのまま残しつつレンズ420を切断するのであるから、レンズ410の底面の外形線が切断線になる。
さらに具体的には、レンズ410の底面の外形線のうちレンズ420の底面に入り込んでいる部分が切断線となる。図9においては、この切断線を太線で示した。この切断線を含み、底面に垂直な面220でレンズ420を切断する(図10参照)。
なお、この場合、この切断面220は曲面である。図10のように、レンズ420の一部421が切り取られ、レンズ410とレンズ420との重なりが解消される。
先に、レンズ準備工程(ST110)において、所望の光拡散角を持つように基準レンズ100の形状を設計した。
ここで、レンズ形状が光拡散の性能を発揮するには、レンズ形状のうちで裾野の部分が大事である。
言い換えると、レンズ形状のうちで上部よりも下部が大事である。
レンズ形状の裾野部分を消してしまうと、所望の光拡散特性が発現されなくなってしまう。
光が透過してしまわないためには、レンズ同士の隙間が開きすぎてはいけない。そこで、空隙率を計算する(ST140)。空隙率が所定閾値(ここでは1%)以下になっていれば(ST150:YES)、光拡散パターンの設計工程(ST100)はここで終了となるが、空隙率がまだ大きい場合には一次配置工程(ST120)に戻って繰り返すことになる。
図12においては、底面からの高さをグレースケールで表わし、底面からの高さが高くなるほど濃い色を付けている。
従って、次は、この光拡散パターンを持った光拡散板を製造することになる。
光拡散パターンが設計されていれば、これを転写するための金型を製作する工程自体は既知のものであるが、簡単に説明しておく。
図13は、金型製作工程の詳細な手順を示すフローチャートである。
スピンコート等により基板にフォトレジストを塗布する。このとき、塗布膜の膜厚は、光拡散パターンのレンズ高さ以上であればよい。塗布膜に対して、次の露光工程(ST230)の前に、70~110℃でのベーキング処理を施しておくことが好ましい。
つまり、光拡散パターンの設計結果に従ってレーザービームを走査しながらフォトレジスト膜に照射する。ポイントごとに光拡散パターンの凹凸の高さ(深さ)に応じた時間だけレーザをパルス照射する。
レーザービームの波長は、例えば、351nm、364nm、458nm、488nm(Ar+レーザーの発振波長)、351nm、406nm、413nm(Kr+レーザーの発振波長)、352nm、442nm(He-Cdレーザーの発振波長)、355nm、473nm(半導体励起固体レーザーのパルス発振波長)、375nm、405nm、445nm、488nm(半導体レーザー)などを選択することができる。
焦点位置におけるレーザービームスポットサイズφは、一般的に、φ=k×λ/NA(k:比例定数、λ:波長、NA:レンズ開口数)で表される。
フォトレジストの現像は、例えば、現像液を塗布することにより行う。現像液としては、テトラメチルアンモニウムハイドロオキサイド(TMAH)等のアルカリ現像液を用いることができるが、フォトレジストの種類に応じて決めるべきものであり、アルカリ現像液に限定されるものではない。露光量に応じてフォトレジストが除去され、フォトレジストに凹凸パターンが形成される。
厚さは限定されないが、50~500μm程度の薄型であってもよい。
実施例として、光拡散角60°となるように光拡散パターンを設計し、これに基づいて光拡散板(KLD60)300を製造した。図14は、光拡散板(KLD60)300のSEM像(Scanning Electron Microscope:走査型電子顕微鏡)である。
光拡散角は設計値通りの60°であった。なお、光拡散角は、相対透過率強度が、垂直入射光の相対透過率強度の半値より大きくなる角度の範囲をいう。
また、光拡散板(KLD60)300においては、透過光側から明暗むらや色付きは確認されず、干渉パターンはほぼ見えない程度であった。
上記第1実施形態においては、レンズ同士の重なりを解消するにあたって、一方のレンズ410をそのまま残しつつ他方のレンズ420を底面に垂直な面で切り取る場合を例示した。
これに限らず、レンズ同士の重なりを解消する方法はもちろん他にも考えられる。例えば、図16のように二つのレンズが重なっているとする。
一方のレンズを510とし、他方のレンズを520とする。互いのレンズの外形線同士の交わりで両者を切断すれば、重なりは解消される。
レンズ510、520の外形線同士の交わりは、すなわち交線である。この交線を含む平面230で両レンズ510、520を切断する(図17)。
図17においては、交線を太線で示した。また、切断面230を二点鎖線で示した。これによりレンズ同士の重なりは解消される。また、レンズ510からは部分511が切り出され、レンズ520からは部分521が切り出される。
切り出された部分511、521は、別の場所に再配置するのが良い。
ここまでの説明では、直感的にわかりやすいように、“レンズを切断する”などの表現を用いて説明したが、重なったデータが最終的に無くなればよいのであるから、次のように考えてもよい。すなわち、レンズデータ同士が重なっている、とは、同じ(x、y)座標に対してz座標が二つ以上あるということである。
ここで、例えば、一方の曲面に乗っているデータを選択し、他方の曲面に乗っているデータは無視する。このようにして光拡散パターンの最終的な外形線を得ると、第1実施形態で説明したように、一方のレンズ410がそのまま残り、他方のレンズ420が切り取られたようになる。
あるいは、高さ座標(z座標)が大きい方を選択し、小さいz座標は無視する。このようにして光拡散パターンの最終的な外形線を得ると、これは変形例1に相当する。
これまでの説明において、レンズ同士の重なりを解消する際に切り出した部分(421、511、521)を再配置するとしたが、切り出した部分を正確無比に全く同じに複製しなければならないということはない。
最終的に所期の光拡散特性を実現できればよいのであって、その目的が達成できる範囲で類似していればよい。例えば、図10で説明したように切断面が曲面220であると、この切断によって出現する面421Aも曲面になる(図18参照)。しかし、光拡散特性の決定にあたって、この新たに出現した面421Aは、もともとのレンズ面ではないので、それほど影響を持つわけではない。
したがって、新たに出現した面は平坦面421Bにしてしまってもよい(図18参照)。
光拡散板の面積が大きい場合、その面内に一つ一つレンズを並べていくとなると、設計データ量が膨大となり、演算時間、演算コストの点で問題が生じてくる恐れもある。
そこで、設計データ量を削減するため、単位領域について設計しておき、これを貼り合わせることで大面積に展開してもよい。
単位領域は一種類でなくても、二種類以上を組み合わせて平面をタイリングするようにしてもよい。単位領域を二種類以上用意する場合には、形状や面積が互いに異なっていてもよいことは言うまでもない。
(図中の矢印は説明が分かり易いように向きを示しているだけである。)
あるいは、規則的に向きを変えてもよい(図20参照)。
あるいは、ランダムに向きを変えてよい(図21参照)。
様々な向きで組み合わせられる分、干渉パターンが発生しにくいからである。
(もし、境界部分でレンズ(模様)が連続しないとすると、一定周期で同じ境界模様が出現するというパターンになってしまっており、干渉によって明暗むらや色付きが出現する可能性があるであろう。)
境界部分でレンズが連続するとは例えば図22のようなことをいう。一の単位領域700において左辺700Lと右辺700R、上辺700Uと下辺700Dとでレンズが繋がるようになっていれば、これをタイリングしたときに境界でレンズ(模様)が繋がることがご理解頂けるであろう。このような単位領域の設計にあたっては、まず、4辺の設計を行っておき、それから内側を埋めていくようにするとよい。(要は、左辺700Lで切り取られた部分を右辺700Rの対称な位置に配置すればよい。)
例えば、基準レンズの底面の形状は、円形、多角形、楕円などから適宜選択すればよい。また、基準レンズの断面の形状は、所望の光拡散特性に応じて、回転対称形にしても良いし、方向により異なる断面形状としてもよい。例えば、レンチ形状やプリズム形状を選択すれば、一方向のみに光拡散特性を示す異方性光拡散板を提供できる。
上記実施形態では凸レンズを用いたが、凹レンズであってもよい。
スタンパを用いた樹脂成型の他、機械加工やレーザーアブレーション加工法により光拡散板を成形してもよい。
当然のことながら、ランダム配置工程(ST122)を行いながら、重なりが発生したら逐一重なり処理工程(ST130)を実行してもよい。
Claims (9)
- 光拡散板の光拡散パターンを設計する光拡散パターン設計方法であって、
所望の光拡散特性を有するレンズデータを準備するレンズデータ準備工程と、
前記レンズデータ準備工程にて準備した前記レンズデータを所定領域に複数配置する配置工程と、
前記配置工程においてレンズ同士の重なりが発生した場合に、重なりを解消するようにレンズ形状の一部を切り取る切取工程と、
切り取った部分の形状を複製して他の位置に再配置する再配置工程と、を備える
ことを特徴とする光拡散パターン設計方法。 - 請求項1に記載の光拡散パターン設計方法において、
レンズデータ準備工程は、
所望の光拡散特性を有する基準レンズを設計する工程と、
前記基準レンズの相似形状を作る工程と、を備える
ことを特徴とする光拡散パターン設計方法。 - 請求項1または請求項2に記載の光拡散パターン設計方法において、
光拡散パターンの空隙率が所定値以下になるまで、
前記配置工程と、前記切取工程と、前記再配置工程と、を繰り返し実行する
ことを特徴とする光拡散パターン設計方法。 - 請求項1から請求項3のいずれかに記載の光拡散パターン設計方法において、
前記切取工程において、
一のレンズと他のレンズとが重なった際に、一方のレンズをそのまま残すように他方のレンズを底面に垂直な面で切り取る
ことを特徴とする光拡散パターン設計方法。 - 請求項1から請求項3のいずれかに記載の光拡散パターン設計方法において、
前記切取工程において、
一のレンズと他のレンズとが重なった際に、互いのレンズの外形線同士の交線を含む面によって前記一のレンズおよび前記他のレンズを切り取る
ことを特徴とする光拡散パターン設計方法。 - 請求項1から請求項5のいずれかに記載の光拡散パターン設計方法において、
単位領域について前記光拡散パターンを設計し、この単位領域を貼り合わせることで所定面積に展開する
