Abstract
Die Erfindung betrifft ein Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt aus zumindest einem lignocellulose- und/oder cellulosehaltigen Material, das mit einem Klebstoff versehen und in der gewünschten Form ausgehärtet oder vernetzt ist, wobei der Klebstoff als formaldehydfreies Amino- oder Amidharz auf Basis von Glyoxylsäureester als Aldehydkomponente ausgebildet ist und die Verwendung eines solchen Klebstoffes zur Herstellung eines Holzwerkstoffproduktes oder eines Naturfaser-Verbundwerkstoffproduktes.

Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt und Verwendung eines formaldehydfreien Amino- und Amidharzes basierend auf Glyoxyl- säureester zu deren Herstellung
Die Erfindung betrifft ein Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt aus zumindest einem lignocellulose- und/oder cellulosehaltigen enthaltenen Material, das mit einem Klebstoff oder einem Polymer bzw. einer Matrix versehen und in der gewünschten Form ausgehärtet oder vernetzt wurde, sowie die Verwendung eines formaldehydfreien Amino- oder Amidharzes auf Basis von Glyoxylsäureester zur Herstellung eines solchen Werkstoffes. Weitere mit der Aldehydkomponente verarbeitbare Aldehyde können Glyoxylsäure, Glykolaldehyd, Glyoxal, Furfural oder Glutaraldehyd sein. Statt Amino- oder Amidoharze können auch Iminoharze eingesetzt werden.
Verbund- oder Kompositwerkstoffe sind aus verschiedenen Materialien gefügte Werkstoffe. Naturfaser-Verbundwerkstoffe, beziehungsweise naturfaserverstärkte Kunststoffe (NFK), sind Verbundwerkstoffe aus einem Polymer beziehungsweise einer Matrix (Duroplaste, Thermoplaste oder Kombinationen) und Naturfasern und/oder Kunstfasern. Naturfaserverstärkte Verbundwerkstoffe oder Kunststoffe haben im Fahrzeugbau (PKW, Nutzfahrzeuge, schienengebundene Fahrzeuge), Bootsbau, Möbelbereich und Innenausbau ein erhebliches Marktpotenzial. In der deutschen Automobilindustrie erfolgt die Herstellung von großflächigen naturfaserverstärkten Kunststoffen für den Innenraum zu mehr als 90 % nach dem Formpressverfahren. Etwa 60 % dieser Naturfaserformpressteile haben eine duroplastische Matrix. Zu den Duroplasten gehören die Aminoplaste (z.B. Harnstoff- und Melaminformaldehydharze), Phenoplaste (z.B. Phenolformaldehydharze), Epoxidharze, Polyacrylate, Polyurethane und weitere vernetzte Polymere.
Holzwerkstoffe werden vor allem in der Bau- und Möbelindustrie eingesetzt. Darüber hinaus finden Holzwerkstoffe im Fahrzeugbau und als Verpackungsmaterial Anwendung. Zu den Holzwerkstoffen gehören z.B. Sperrholz, Span- und Faserplatten, Scrim- ber, Holz-Polymer-Werkstoffe (WPC), strukturorientierte Werkstoffe („Engineered Wood Products") wie Oriented Strand Boards (OSB), Furnierschichtholz (Laminated Veneer Lummber [LVL]), Furnierstreifenholz (Parallel Strand Lumber [PSL]), Träger-

Systeme, I-Beams und Wabenplatten mit einem Kern aus Papier, Aluminium etc. und einer Deckschicht, z.B. aus Sperrholz oder Faserplatte.
Als Ausgangsmaterial für Lignocellulose-Verbundwerkstoffe und ggf. Naturfaser- Verbundwerkstoffe werden Partikel aus Holz, ein- und mehrjährigen Pflanzen, Sekundärreststoffen wie Altholz, Altpapier, Produktionsrückständen sowie lignocellulosehalti- gen Reststoffen aus der Landwirtschaft, z.B. Stroh oder Hanfschäben verwendet. Die Partikel werden in der Regel mittels eines Klebstoffs zu einem Holzwerkstoff bzw. mit einem Polymer (Duro- oder Thermoplast) zu einem Naturfaser-Verbundwerkstoff zusammengefügt. Neben dem Lignocellulose-Rohstoff und dem Klebstoff beziehungsweise dem Polymer enthalten die Verbundwerkstoffe üblicherweise Additive wie Hydrophobierungs-, Flammschutzmittel, Härtungsbeschleuniger, Haftvermittler, Formaldehydfänger, Farbstoffe und oberflächenaktive Substanzen, um bestimmte Eigenschaften des Werkstoffes zu erhalten.
Aminoharze und Amidharze sind relativ niedermolekulare, aushärtbare Materialien, die durch Umsetzung von Carbonylverbindungen (insbesondere Aldehyden wie Formaldehyd) mit Verbindungen, die NH-Gruppen aufweisen, gewonnen werden. Nach einer anschließenden Vernetzung (d.h. Aushärtung) des Amino- oder Amidharzes erhält man einen Duroplasten.
Als Komponenten mit Amin- oder Amidfunktionalität werden z. B. Harnstoff, Melamin, Benzoguanamin, Dicyandiamid und Acetylendihamstoff eingesetzt, wobei insbesondere Harnstoff- und Melaminharze von technischer Bedeutung sind. Als Aldehydkomponente kommt aufgrund seiner hohen Reaktivität und des niedrigen Rohstoffpreises vorzugsweise Formaldehyd zum Einsatz. Bei der Harzsynthese wird häufig mit einem Überschuss an Aldeyd gearbeitet, um die Reaktionen zwischen beiden Komponenten zu unterstützen. Entsprechend hoch sind die Restgehalte an Formaldehyd. Formaldehyd kann ebenfalls durch Hydrolyse der Polykondensate freigesetzt werden.
Der am häufigsten eingesetzte Klebstoff bei Holzwerkstoffen ist Harnstoff- Formaldehyd-Harz (UF-Harz). Im Innenbereich sind über 90 % der Holzwerkstoffe mit UF-Harz gebunden. UF-Harze weisen neben vielen positiven Eigenschaften wie Reak-
tivität, Handhabung und Preis auch Nachteile auf, wie die erhöhte Sprödigkeit, beschränkte Feuchtebeständigkeit und Formaldehydemission. Um die gesetzlichen Anforderungen an die Formaldehydemission von Holzwerkstoffen der Emissionsklasse E1 zu erfüllen, werden üblicherweise formaldehydarme, jedoch weniger reaktive UF- Harze eingesetzt. In bestimmten Anwendungsbereichen ist daher eine Modifikation der UF-Harze, z.B. mit Me-Iamin (mUF- beziehungsweise MUF-Harze) oder der Einsatz von Harz-Kombinationen (z.B. UF-Harz und polymeres Diphenylmethan-4,4'- Diisocyanat [PMDI]) erforderlich.
Für feuchtebeständige Verleimungen werden vor allem alkalisch härtende Phenolformaldehydharze (PF-Harze), MUF-Harze sowie Klebstoffe auf Basis von polymeren Diisocyanat (PMDI) eingesetzt. Die PF-Harze geben Formaldehyd in geringen Mengen ab. Auch Holzwerkstoffe mit Mischharzen aus verschiedenen Reaktionskomponenten, die Phenol enthalten (z.B. MUPF-Harze), weisen eine sehr niedrige Formaldehydabgabe auf. PMDI ist formaldehydfrei und für die Verleimung von Partikeln geeignet, nicht jedoch ohne Modifizierung für die Flächenverleimung.
Weiterhin sind Kombinationen von Formaldehyd mit Melamin (MF-Harze), Resorcin (RF-Harze), Tannin (TF-Harze) und Mischharze mit zusätzlichen Komponenten für den Einsatz in Verbundwerkstoffen möglich. Melamin-Formaldehydharze sind als Imprägnierharze für die Dekorpapapierbeschichtung von Holzwerkstoffen weit verbreitet.
Klebstoffe auf der Basis nachwachsender Rohstoffe, wie z.B. Lignine, Tannine, Polysaccharide wie z.B. Stärke, Fettsäuren, Proteine konnten sich sowohl aus technologischen Gründen als auch aus Gründen der Verfügbarkeit bisher nicht durchsetzen; in geringem Umfang finden sie als Streckmittel für synthetische Harze (z.B. Tannin oder Lignin in Phenol-Formaldehydharz, Sojaprotein in Kombination mit Polyamidoamin- Epichlorhydrin-Harz [PAE-Harz]) Anwendung.
Zementgebundene Spanplatten nach DIN EN 634-2 bestehen zu etwa 60 Vol.% aus Holzspänen und zu etwa 40 Vol.% aus Zement und Zusatzstoffen. Der Verbund der Holzspäne erfolgt durch das Abbinden der mineralischen Stoffkomponenten. Vergleichbares gilt für Span- und Faserplatten, die Gips oder Magnesit als anorganische
Komponente enthalten. Ein weiteres anorganisches Bindemittel für Span- und Faserplatten ist Wasserglas, hierbei handelt es sich um Natrium- und Kaliumsilikate oder ihre wässrigen Lösungen.
Nach Angaben von O'Carrol, zitiert in Kandelbauer, A., Petek, P., Med ed, S., Pizzi, A. Teischinger, A. 2010: On the Performance of a melamine-urea-formaldehyde resin for decorative paper coatings. Eur. J. Wood Prod. 68; 63-75 sind 70 % der hergestellten Spanplatten und mitteldichten Faserplatten für Möbel und Fußböden (Laminatfußböden) mit Harz imprägnierten Papieren versehen, die restlichen Platten sind mit Holzfurnier oder thermoplastischen Folien veredelt, lackiert oder bedruckt. Laminatfußboden-Elemente bestehen aus mindestens vier Schichten, einem Trägermaterial aus einer Spanplatte, einer hochdichten (HDF) oder mitteldichten Faserplatte (MDF) sowie einer raumseitigen Beschichtung der Platten, in der Regel aus mehreren Lagen hochwertiger Papiere, die mit einem transparenten Melaminharz imprägniert sind. Ferner befindet sich rückseitig ein sogenanntes Gegenzugpapier. Für die Imprägnierung des Dekorpapiers wird aus Kostengründen häufig in einem zweistufigen Verfahren Harn- stoff-Formaldehydharz (UF-Harz) und anschließend Melamin-Formaldehydharz eingesetzt. Der Oberflächenfilm (Schutzfunktion) ist in der Regel Melamin-Formaldehydharz.
Die Klebstoffe können direkt (formaldehydhaltige Klebstoffe) und/oder indirekt durch Wechselwirkung zwischen dem Klebstoff und der Lignocellulose zur Emission an Formaldehyd und anderen flüchtigen organischen Verbindungen (VOC) beitragen. Wie beschrieben, enthalten insbesondere die Holzwerkstoffe derzeit vorwiegend formaldehydhaltige Klebstoffe. Die Formaldehydabgabe von Holzwerkstoffen und daraus hergestellten Produkten ist derzeit in Deutschland gesetzlich auf eine Ausgleichskonzentration von maximal 1 ,2 mg/m3 (= 0,1 ppm) in der Prüfkammer, ermittelt nach DIN EN 717-1 geregelt (Emissionsklasse - E1 -). Die Verminderung der zulässigen Formaldehydemission von Holzwerkstoffen mit formaldehydhaltigen Klebstoffen und daraus hergestellten Produkten erfolgt seit Jahren (z.B. Adhanassiadou, E., Tsiantzii, S., Markessini, C. 2009: Producing Panels with Formaldehyde Emission at Wood Level. Forest Products Society, International Conference on Wood Adhesives, Session 2B » Composites «, http://legacv.forestproud.org/adhesives09powerpoints.htm). So haben sich neben den gesetzlichen Bestimmungen freiwillige, strengere Grenzwerte etabliert, wie
z.B. das Umweltzeichen RAL-ZU 76 für emissionsarme un beschichtete und beschichtete Holzwerkstoffplatten (Blauer Engel) auf 0,05 ppm, und der vom Bundesverband Deutscher Fertigbau (BDF) geforderte Wert von 0,03 ppm. Weiterhin führten Regelungen in Japan und in den USA zu Überlegungen in Europa bezüglich einer. Verminderung des Grenzwertes unter dem E1-Standard.
Für eine Verminderung der Formaldehydemission von Holz Werkstoffen - möglichst auf das Niveau von Holz beziehungsweise von Holzpartikeln - spricht die im Jahr 2004 von der internationalen Kommission für Krebsforschung (IARC) der WHO ausgesprochene Empfehlung, Formaldehyd von„vermutlich krebserzeugend für den Menschen" (Klasse 2A) auf„krebserzeugend für den Menschen" (Klasse 1) einzustufen (IARC, 2004: International Agency for Research on Cancer (IARC), Press release Number 153, 15th June 2004). In 2011 wurde Formaldehyd von dem U.S. Department of Health and Human Services © (News Releases: New Substances Added to HHS Report on Carcinogens, 10. Juni 20 ,
http://www.niehs.nih.gov/news/newsroom/releases/2011/june10/) als„krebserzeugend für den Menschen" bewertet.
Von der Europäischen Union wurde Formaldehyd in der Verordnung über die Einstufung, Verpackung und Kennzeichnung gefährlicher Stoffe von der Kategorie 3 (Stoffe mit möglicher krebserzeugender Wirkung) in die Kategorie 2 (Stoffe, die als krebserregend angesehen werden sollen) eingestuft (EU-Richtlinien, 2004/73/EG 2004, EU- Verordnung Nr. 1272/2008).
Im Dezember 2012 hat der Ausschuss für Risikobewertung (RAC) der Europäischen Chemikalienagentur (ECHA) einer Neueinstufung von Formaldehyd als Mutagen Kategorie 2 nach CLP-Verordnung (Stoff kann vererbbare Schäden verursachen) und Karzinogen Kategoriel B (Stoff ist wahrscheinlich beim Menschen krebserzeugend) zugestimmt. Von März 2013 - September 2013 war die Prüfung des REACH Komitees zur Einbeziehung von Formaldehyd in die 6. Aktualisierung der CLP-Verordnung vorgesehen. Für Anfang 2014 ist die Veröffentlichung der neuen Klassifizierung geplant. Bei Zustimmung der Europäischen Kommission wäre die neue Klassifizierung von Formaldehyd frühestens ab April 2015 zu erwarten. Obwohl mögliche Auswirkungen einer
Neueinstufung von Formaldehyd auf die Produktion von Holzwerkstoffen derzeit nicht abzuschätzen sind, können formaldehydfreie Klebstoffe zur Herstellung von Holzwerk Stoffen mit extrem niedriger Formaldehydabgabe in naher Zukunft an Bedeutung gewinnen.
Formaldehydfreie Klebstoffe, die bereits in Verbundwerkstoffen eingesetzt werden oder Anwendung finden können, sind beispielsweise polymeres Diphenylmethan-4,4'- Diisocyanat (PMDI), Polyurethane, EPI-Klebstoffe, Klebstoffe auf Basis von Polyamiden, Polyacrylamiden, Polyethylen, Polyestern, Polyvinylacetaten, Epoxiden, organo- funktionellen Silanen, cyclischem Harnstoff, nachwachsenden Rohstoffen, wie Stärke, Protein, Lignin, Fettsäuren, Latex oder andere Biopolymere und anorganische Bindemittel.
Der Nachteil von PMDI ist der hohe Preis, der notwendige Einsatz von Emulgatoren oder spezieller Dosier- und Beleimungstechniken sowie Trennmitteln, die Notwendigkeit höherer Arbeitsschutzmaßnahmen sowie eine eingeschränkte Verfügbarkeit. EinKomponenten-Polyurethane weisen häufig eine hohe Viskosität auf, müssen mit organischen Lösemitteln verdünnt und zur Aushärtung hohen Temperaturen ausgesetzt werden. 2-Komponenten-Polyurethane erfordern ein komplexes Arbeitsverhalten aufgrund zweier Komponenten und haben eine sehr kurze Gebrauchsdauer. Insgesamt sind die Kosten hoch und es besteht das Sicherheitsrisiko durch ungebundene Isocya nat-Monomere.
Bei Polyacrylamiden besteht das Sicherheitsrisiko durch nicht polymerisiertes Acryla- mid, das giftig ist.
Polyvinylacetate (PVAC) weisen ein thermoplastisches Verhalten auf und sind für ein Kriechen der Klebfuge empfindlich. Die Aushärtung kann nur bei relativ geringen Tem peraturen erfolgen, so dass PVAC nur in der Deckschicht oder in dünnen Platten einsetzbar sind. Epoxide benötigen Harz und Härter, die in einem exakten Mischungsver hältnis vorliegen müssen, zudem verläuft die Polyaddition stark exotherm, so dass eine Brandgefahr gegeben ist. Die Gebrauchsdauer ist sehr kurz, Epoxide sind reizend, umweltgefährdend, so dass eine spezielle Schutzausrüstung beim Umgang erforder-
lieh ist. Der Klebstoff ist nicht recycelbar, die Einsatzbereiche sind eingeschränkt.
Die Verarbeitung silianvernetzter Polymerklebstoffe oder organofunktioneller Silane ist aufgrund der zähelastischen Eigenschaft schwierig. Nachwachsende Rohstoffe haben variierende Eigenschaften bei meist geringer Reaktivität. Die Verfügbarkeit ist nicht stets gewährleistet, die Kosten sind vergleichsweise hoch und anwendungsfertige Lieferformen selten.
Da vorwiegend Aminoplastharze (UF-, mUF- beziehungsweise MUF-Harze) auf Basis eines Amins und Formaldehyd als Klebstoffe für Holzwerkstoffe und Werkstoffverbun- de eingesetzt werden, lag der Erfindung die Aufgabe zugrunde, Holzwerkstoffprodukte mit formaldehydfreien Aminoharzen zu entwickeln, bei denen die Herstellungsbedingungen sowie die mechanischen und hygrischen Werkstoffeigenschaften möglichst den mit formaldehydhaltigen Aminoplastharz-gebundenen Werkstoffen entsprechen.
Alternativ zum Formaldehyd stehen prinzipiell weitere Aldehyde zur Herstellung von formaldehydfreien Aminoplastharzen zur Verfügung, wie z.B. Acetaldehyd, Propional- dehyd, Acrolein, Crotonaldehyd, Glutaraldehyd, Glyoxal, Furfurylaldehyd etc. (Adam, 1988: Melaminharze. In: Kunststoff-Handbuch 10: Duroplaste. Hrsg.: Woebcken, W, Adam, W. Formaldehydfreie Harze als Klebstoff für Holzwerkstoffe oder Dekorpapiere auf Basis von Harnstoff oder cyclischem Harnstoff (Ethylenharnstoff) werden in einigen Patenten aufgeführt.
In der US-A-4,395,504 wird ein formaldehydfreies Bindemittel zur Herstellung von Spanplatten aus einem cyclischen Harnstoff, z.B. Ethylenharnstoff und Glyoxal im Molverhältnis 1 ,1 1 ,5 : 1 beschrieben.
In der US-A-4,906,727 wird ein Harnstoff-Aldehyd-Kondensat für Oberflächenbe- schichtungen aufgeführt, das durch Umsetzung von Harnstoff oder bestimmten Alky- lenharnstoffen mit bestimmten Aldehyden (u.a. Formaldehyd) erhalten wurde. In der US-A-4,220,751 wird ein Harz für Oberflächenbeschichtungen aus Harnstoff bezie-
hungsweise Harnstoffderivaten und bestimmten Monoaldehyden (z.B. Alkyl-, Aryl- Aldehyd) angegeben.
Die DE 691 03 847 T2 beschreibt die Herstellung und Anwendung von Ethylenharn- stoff/Glutaraldehyd-Harz oder Hamstoff/Ethylenharnstoff/Glutaralaldehyd-Harz bei Holzwerkstoffen. Das Molverhältnis von Ethylenharnstoff zu Glutaraldehyd kann zwischen 0,3 ... 3,5 variieren. Bei diesem Harz ist ein Katalysator nicht erforderlich, um die entsprechende Härtung und Bindungsfestigkeit zu erzielen.
Die US-A-4,906,726 beschreibt Harze für Oberflächenbeschichtungen aus zwei Komponenten, einerseits eine Mischung aus Polyaldehyden (Glyoxal oder Glutaraldehyd oder deren Derivate) und einer wasserdispergierbaren Komponente (z.B. Epoxidharz- Emulsion, synthetischer Latex) und andererseits ein Reaktionsprodukt aus z.B. Harn- stoff-Formaldehyd-Ether-Monomer, einem Polyamin und Calcium-, Strontium- oder Bariumoxid oder -hydroxid.
Wang, S. und Pizzi, A. 1997: Succinaldehyde-induced water resistance improvements of UF wood adhesives. Holz Roh- Werkstoff 55: 9-12 ersetzen Formaldehyd durch Succinaldehyd, einem Dialdehyd mit einer kurzen Kohlenwasserstoffkette. Ferner wurden Propionaldehyd (Mansouri, H.R. und Pizzi, A. 2006: Urea-formaldehyde- propionaldehyde physical gelation resins for improved swelling in water, J. Appl. Po- lym. Springer Verlag, ISBN 3-540-42980-8).
Ballerini, A., Despres, A. Pizzi, A. 2005: Non-toxic zero emission tannin-glyoxal adhesives for wood panels. Holz Roh-Werkstoff 63: 477-478 ersetzten bei Tanninformal- dydharzen den Formaldehyd durch Glyoxal. Bei diesen Untersuchungen werden in eine 45 %ige Tanninlösung 9 % Glyoxal (% bezogen auf Tannin) zugegeben, die Re-
aktion von Glyoxal mit Tannin findet bei der Heißpressung statt. Mit diesem Leimharz hergestellte Laborspanplatten wiesen eine niedrigere Querzugfestigkeit und niedrigere Formaldehydabgabe auf als vergleichbare Platten, die mit Tanninformaldehydharz gefertigt wurden.
Für die Herstellung von formaldehydfreien Melaminharzen wird der Einsatz von alternativen Mono- und Dialdehyden beschrieben. In der Vergangenheit wurde sehr ausführlich sowohl die Anwendung von α-Keto-Aldehyden, z.B. in der DE 103 22 107 B4, als auch von Dialdehyden, z.B. in der DE 10 2006 029 408 A1 , als Formaldehydersatz beschrieben und diskutiert. Die praktische Anwendung scheiterte jedoch an der Auflösungsgeschwindigkeit des Melamins in diesen Aldehyden. Bereits während der langen Auflösungszeit kondensieren die schon in Lösung gegangenen Produkte weiter und fallen wieder aus.
Eine weitere denkbare Alternative stellt das Glyoxal dar. Aufgrund der Struktur sind prinzipiell ähnlich hohe Vernetzungsdichten wie bei den bisher bekannten, auf Formaldehyd basierenden Melaminharzen zu erwarten. Umsetzungen von Glyoxal mit Mel- amin führen jedoch schon bei der Anlagerung zu einem vernetzten Produkt, da sich an ein Molekül Melamin bei ähnlichen Reaktionsverhältnissen bis zu 3 Moleküle Aldehyd anlagern können. Auf Dialdehyden basierende Harze, die an sich eine hohe Netzwerkdichte mit Melamin versprechen, sind nicht lagerfähig und für eine kommerzielle Nutzung in relevanten Anwendungsgebieten ungeeignet. Optional wird in der Fachliteratur die Möglichkeit diskutiert, Glyoxal einseitig mit Schutzgruppen auszustatten, z.B. in der DE 103 22 107 B4. Die Einführung derartiger Schutzgruppen ist jedoch teuer und für kommerzielle Produkte für die Herstellung von Holzwerkstoffen nur bedingt vorstellbar.
Formaldehydfreie Harnstoff- und Melamin-Klebstoffe auf Basis von Dimethoxyglyoxal (auch als Dimethoxyethanal [DME] bezeichnet) wurden für Labor-Spanplatten eingesetzt (Despres A., Pizzi, A., Vu C, Delmotte L. 2010: Colourless formaldehyde-free urea resin adhesives for wood panels. Eur. J. Wood Prod. 68: 13-20, Properzi M., Wieland, S., Pichelin, F., Pizzi, A., Vu C. 2009: Dimethoxyethanal-derived resins for wood based panels. 18 September 2009, La Cite Internationale de Congres Nanes, France. ISBN: 978-1- 184220-118-3). Dimethoxyethanal ist ein Derivat von Glyoxal, das farblos und nicht flüchtig ist. Durch Zugabe von DME zu Harnstoff oder Melamin wurden Vorstufen von Aminoharz hergestellt. Die Vernetzungsreaktion von Harnstoff mit DME war zwar vorhanden, jedoch zu langsam, um die Anforderungen an Klebstoffe für Holzwerkstoffe zu erfüllen. Die Vernetzung wurde durch Zugabe von 14 % ...20 % polymerem Diisocya- nat (PMDI) verbessert. Bei einer relativ hohen Presszeit von 17 s/mm ... 42 s/mm Plattendicke, einem Klebstoffanteil von 7 % ... 10 % (Festharz bezogen auf darrtrockenes Holz) und einer Presstemperatur von 193°C wurden Spanplatten hergestellt, die hinsichtlich der Querzugfestigkeit die Anforderungen der Norm für Platten im Innenbereich erfüllen. In weiteren Untersuchungen wurden Melamin-DME-Vorstufen in Abmi- schung von 5 % ... 16,5 % PMDI, 26,5 % Latex beziehungsweise 16,5 % PMDI und 5 % Glyoxylsäure (bezogen auf Melamin-DME + Latex) als Klebstoff für Spanplatten verwendet. Die Herstellungsbedingungen für die Platten waren 8 % ... 9 % Klebstoffanteil, 20 s/mm ... 43 s/mm Plattendicke Presszeit, 193 °C Presstemperatur. Eine ausreichende Querzugfestigkeit wurde nur bei sehr langen Prozesszeiten von 34 s/mm erreicht, die für die Industrie nicht akzeptabel sind.
In der praktischen Anwendung finden sich Harnstoffharze auf der Basis von Glyoxal, z.B. zur Knitterfest-Ausrüstung von Textilien, beschrieben in der DE 30 41 580 12. Aber auch hier gibt es aufgrund der Bifunktionalität des Glyoxals im Vergleich zu Harnstoffharzen auf Basis von Formaldehyd Einschränkungen. Dies betrifft insbesondere Verfärbungen und Probleme mit der Stabilität der Harze. Zur Verbesserung der Lagerstabilität wird auch hier häufig mit Schutzgruppen gearbeitet, um die Reaktivität einzuschränken (Despres A., Pizzi, A., Vu C, Delmotte L. 2010: Colourless formalde- hyde-free urea resin adhesives for wood panels. Eur. J. Wood Prod. 68: 13-20).
Einziger neben Formaldehyd zur Herstellung von Melaminharzen praktisch eingesetzter Monoaldehyd ist die Glyoxylsäure. Aus Glyoxylsäure und deren Salzen hergestellte Melaminharze finden u. a. als Fließhilfsmittel in der Betonverarbeitung beziehungsweise als Zusatzstoff für hydraulische Bindemittel, wie z.B. in der DE 196 27 531 B4 und in der Gerberei, wie z.B. in der DE 39 35 879 A1 und DE 10 2005 032 585 A1 offenbart, Anwendung. Derartige Harze waren jedoch für den Einsatz in Holzwerkstoffen
bisher nicht geeignet, da sie aufgrund der hohen Salzgehalte in Gegenwart von Wasser zu Quellungen im Endprodukte führen können. In der DE 41 40 899 A1 wird ein Kondensationsprodukt aus einem Gemisch von z.B. Melamin oder Harnstoff, Glyoxyl- säure und Glyoxal beschrieben, das ebenfalls als Gerbmittel eingesetzt wird. In diesem Fall wird ein Teil des Glyoxals zur Glyoxylsäure oxidiert. Dieses Gemisch wird mit Melamin umgesetzt. Das Problem bei diesem Vorgehen ist, dass das Melamin bei der Anlagerung der Aldehyde erst in Lösung gebracht werden muss und Glyoxal in dieser Phase bereits oligomere Einheiten aufbauen kann. Derartige Harze sind entsprechend schwer zu stabilisieren.
Aminoharze auf der Basis reiner Glyoxylsäure liefern ebenfalls stabile Harze, bringen jedoch eine große Salzlast mit, da sie, um nicht auszuhärten, vor der Synthese zu den Aminoharzen mit einer Base neutralisiert werden müssen. Diese Salze nehmen leicht Wasser auf und führen bei der Anwendung in Holzwerkstoffen zu einer erhöhten Quellbarkeit der Endprodukte. Da die Säuregruppe mit Caiciumionen wasserunlösliche Salze bildet, werden solche Systeme aber als Betonverfestiger und Fließhilfsmittel in der Bauindustrie eingesetzt (z.B. US-A-2008/108732, DE 2004050395 A1 , US-A- 5750634, US-A-5891983).
Ferner sind wasserlösliche formaldehydfreie Polykondensationsprodukte auf der Basis von Aminotriazinen, Glyoxylsäure und einer Aminoverbindung als Zusatzmittel für wässrige Suspensionen auf der Basis von anorganischen Bindemitteln aus der DE 196 27 531 B4 bekannt.
Einige alternative Aldehyde zum Formaldehyd haben den Nachteil, dass sie Verfärbungen verursachen, bis zu einem gewissen Grad toxisch, flüchtig und/oder nicht reaktiv genug sind, ihre Löslichkeit in Wasser Probleme verursacht, die Herstellungsbedingungen für die Holzwerkstoffe für die Industrie nicht akzeptabel sind oder das Endprodukt nicht die erforderlichen Eigenschaften hinsichtlich der Normanforderungen für die Festigkeit aufweist. Die im Zusammenhang mit Holzwerkstoffen geschilderten Probleme können sich entsprechend auch für Naturfaser-Verbundwerkstoffprodukte ergeben.
Aminoharze auf Basis von Glyoxylsäuremethylesterhemiacetal werden in DE 10322107 B4 beschrieben, wobei die Synthese in Alkoholen durchgeführt wurde. Harzsysteme auf Basis von Glyoxylsäureestern mit Harnstoff und/oder Melamin und/oder Dicyandiamid bzw. andere aminische Komponenten werden in der Patentliteratur und anderen Veröffentlichungen nicht beschrieben.
Aufgabe der vorliegenden Erfindung ist es, ein Holzwerkstoffprodukt oder Naturfaser- Verbundwerkstoffprodukt bereitzustellen, das einen formaldehydfreien Klebstoff mit hoher Reaktivität und ausreichender Lagerstabilität enthält und hinsichtlich der mechanischen und hygrischen Eigenschaften sowie der Emissionen an flüchtigen organischen Verbindungen den Gebrauchsanforderungen entspricht.
Erfindungsgemäß wird diese Aufgabe durch ein Holzwerkstoffprodukt oder Naturfaser- Verbundwerkstoffprodukt mit den Merkmalen des Hauptanspruches und die Verwendung von formaldehydfreien Amino- und Amidharzen auf Basis von Glyoxylsäureestern als Aldehyd-Komponente gelöst. Vorteilhafte Ausgestaltungen und Weiterbildungen der Erfindung sind in den Unteransprüchen, der Beschreibung und den Tabellen offenbart.
Das Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt aus zumindest einem lignocellulose- und/oder cellulosehaltigen Material, das mit einem Klebstoff versehen und in der gewünschten Form ausgehärtet oder vernetzt ist, sieht vor, dass der Klebstoff als formaldehydfreier Amino- oder Amidoharz auf Basis von Glyoxylsäureestern als Aldehyd-Komponente ausgebildet ist. Als Holzwerkstoffe können z.B. Sperrholz, Span- und Faserplatten, Scrimber, Holz-Polymer-Werkstoffe (WPC), struk- turorientierte Werkstoffe („Engineered Wood Products") wie Oriented Strand Boards (OSB), Furnierschichtholz (Laminated Veneer Lumber [LVL]), Furnierstreifenholz (Parallel Strand Lumber [PSL]), Trägersysteme, I-Beams und Wabenplatten mit einem Kern aus Papier, Aluminium etc. und einer Deckschicht, z.B. aus Sperrholz oder Faserplatte angesehen werden. Darüber hinaus können andere als plattenförmige Produkte vorliegen, beispielsweise Formpressprodukte oder dergleichen. Naturfaser- Verbundwerkstoffe, beziehungsweise naturfaserverstärkte Kunststoffe (NFK), sind Verbundwerkstoffe aus einem Polymer beziehungsweise einer Matrix (Duroplaste,
Thermoplaste oder Kombinationen) und Naturfasern und/oder Kunstfasern. Wird nachfolgend von einem Holzwerkstoffprodukt gesprochen, gelten die Ausführungen entsprechend für Produkte, die Naturfaser-Verbundwerkstoffe, beziehungsweise naturfaserverstärkte Kunststoffe aufweisen, also für Naturfaser-Verbundwerkstoffprodukte. Naturfaser-Verbundwerkstoffe können ebenfalls als Platten oder Formkörper ausgebildet sein.
Bei der Synthese von Amino- oder Amidharzen auf der Basis von Glyoxylsäu- reestern wird die Reaktionsführung so gewählt, dass eine vorzeitige Härtung des Harzes ausgeschlossen werden kann. Aufgrund der teilweisen Hydrolyse des Esters muss bei der Reaktion zu den Harzen laufend der pH-Wert kontrolliert werden, um einem Absinken des pH-Wertes entgegenzuwirken und damit eine vorzeitige saure Härtung zu vermeiden.
Um die Vernetzungsdichte zu erhöhen, können diese Harze mit Glyoxal umgesetzt werden. Dabei dienen die Glyoxylsäureester als Schutzgruppe der Amidfunktio- nen. Bei Anlagerung des Glyoxals werden dann Harze hergestellt, die einen hohen freien Aldehydanteil aufweisen und daher noch durch Additionsreaktionen die Reaktivität erhöhen. Es konnten Harze synthetisiert werden, deren Reaktivität gegenüber Harnstoff harzen vergleichbar oder sogar höher war.
Bei diesen Harzen bleiben auch nach der Härtung noch viele kondensationsfähige Gruppen erhalten. Daraus resultieren für verschiedene Anwendungen weitere Vorteile. So kann z.B. erwartet werden, dass bei einer Wiederverwertung von Werkstoffen auf Basis der hier beschriebenen Harze nach der Aufbereitung der Produkte durch z.B. Mahlen eine direkte Verpressung ohne oder mit einer verminderten Menge an Leim stattfinden kann.
Ferner bieten Aminoharze auf Basis von Glyoxylsäurestern im Vergleich zu literaturbekannten Aminoharzen den Vorteil, dass die Hydrophobie der Harze durch den Typ des Esters eingestellt werden kann. Da keine Glyoxylsäure eingesetzt wird, bringen diese Harze im Vergleich zu den Glyoxylsäureharzen keine Salzlast mit in die Endprodukte.
Ein weiterer Vorteil bei Einsatz von Glyoxylsäureestern liegt darin, dass bei der Härtung durch Hydrolyse eine geringe Menge an Glyoxylsäure freigesetzt wird. Diese kann als Katalysator agieren, so dass keine weiteren Katalysatoren bei der Härtung zugesetzt werden müssen.
Ein weiterer vorteilhafter Aspekt dieser Harze ist, dass durch die Einstellung der Hydrophobie eine Reduzierung der Dickenquellung der Endprodukte erreicht werden kann.
Das Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt kann ein- oder mehrlagig oder als mehrlagiger Verbundwerkstoff ausgebildet sein, wobei das Amino- oder Amidharz in zumindest einer Lage eingesetzt ist. Dadurch ist es möglich, Verbundwerkstoffe herzustellen, die aus cellulosehaltigen oder lignocellulosehaltigen Materialien sowie aus anderen Materialien hergestellt sind oder auch mehrlagige lignocel lulosehaltige oder cellulosehaltige Werkstoffe herzustellen, wobei durch den Einsatz des formaldehydfreien Amino- oder Amidharzes eine deutliche Verringerung der Formaldehydemissionen auf das Niveau der Holzpartikel erreicht werden kann.
Das formaldehydfreie Amino- oder Amidharz kann als Dekor oder Oberflächenbe- schichtung oder zur Befestigung einer Dekorlage oder einer Verschleißschutzlage eingesetzt werden. Dadurch ist es möglich, Dekore, beispielsweise Dekorfolien oder Dekorpapiere aufzukleben oder ein Dekor abzudecken. Die formaldehydfreien Amino- oder Amidharze können auch nach dem Aufdruck von Dekoren als Verschleißschutzschicht eingesetzt werden, gegebenenfalls unter Hinzufügung von Verschleißschutzkomponenten, beispielsweise Korund.
Das Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt kann neben ligno cellulosehaltigen oder cellulosehaltigen Anteilen auch Materialien aufweisen, die nicht aus nachwachsenden Rohstoffen hergestellt sind, beispielsweise Polystyrole, Polyurethanschäume, Kunststoffe, Kunststofffasern, Aramide oder aufschäumende Elemente.
Zur Bereitstellung von lignocellulosehaltigen und cellulosehaltigen Materialien können
Holz, ein- und mehrjährige Pflanzen sowie Rest- und Recyclingstoffe, z.B. Papier eingesetzt werden. Das Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt kann auch einlagig oder mehrlagig ausgestaltet sein, wobei bei mehrlagigen Holzwerkstoffprodukten oder Naturfaser-Verbundwerkstoffprodukten auch Lagen aus nicht- cellulosehaltigen oder nicht-lignocellulosehaltigen Materialien vorgesehen sein können, so dass sich insgesamt ein Verbundwerkstoff aus dem Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt und den anderen Materialien ergibt. Die Ausgestaltung als Verbundwerkstoff erhöht die Einsatzmöglichkeiten des Endproduktes.
Eine Variante der Erfindung sieht vor, dass das Amino- oder Amidharz als alleiniger Klebstoff eingesetzt ist. Dadurch wird der Formaldehydeinsatz ausgeschlossen.
Alternativ zu einem alleinigen Einsatz des formaldehydfreien Amino- oder Amidharzes ist es vorgesehen, dass eine Kombination mit formaldehydhaltigen oder formaldehydfreien anderen, organischen Klebstoffen eingesetzt wird. Als formaldehydhaltige Klebstoffe können z. B. Harnstoff-, Melamin-, Phenol- oder Resorcin-Formaldehydharze eingesetzt werden. Ebenso können fomaldehydhaltige Klebstoffe auf Basis nachwachsender Rohstoffe wie Lignin, Tannin, Protein, Stärke, Fettsäuren, Latex oder Mischungen davon eingesetzt werden. Die formaldehydfreien organischen Klebstoffe können z.B. als polymeres Diisocyanat (PMDI), Emulsion-Polymer-Isocyanat (EPI), Polyurethan, Epoxidharz, Polyvinylacetat, Silan vernetzte Polymere sowie Klebstoffe auf Basis nachwachsender Rohstoffe oder Mischungen davon ausgebildet sein.
Ebenso ist es möglich, dass das Amino- oder Amidharz auf Basis einer reaktiven Schutzgruppe und einem Dialdehyd als Netzwerkbildner in Kombination mit einem anorganischen Bindemittel, wie Gips, Magnisit, Zement und/oder Wasserglas eingesetzt wird, das Amino- oder Amidharz also zumindest ein anorganisches Bindemittel aufweist.
Das formaldehydfreie Amino- oder Amidharz auf Basis einer reaktiven Schutzgruppe und einem Dialdehyd als Netzwerkbildner kann in fester, flüssiger, geschäumter oder aufschäumender Form eingesetzt sein.
Dem Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt können funktionale Additive wie Hydrophobierungsmittel, Flammschutzmittel, Härtungsbeschleuniger, Haftvermittler, Formaldehydfänger, Farbstoffe und/oder oberflächenaktive Substanzen zugesetzt sein.
Die Erfindung betrifft ebenfalls die Verwendung eines formaldehydfreien Harzes zur Herstellung eines Holzwerkstoffproduktes oder Naturfaser-Verbundwerkstoffproduktes, wie es oben beschrieben ist, hergestellt nach einem Verfahren, in dem ein Glyoxylsäureester mit einem Amin, einem Amid oder einer aromatischen Hydroxyverbindung umgesetzt wird.
Glyoxylsäurester-basierte Harze bieten im Vergleich zu bekannten Harzen den Vorteil, dass die Hydrophobie der Harze durch den Typ des Esters eingestellt werden kann. Da Glyoxylsäure entweder nicht oder optional nur in geringeren Mengen eingesetzt wird, bringen diese Harze im Vergleich zu den Glyoxylsäureharzen keine oder nur eine sehr geringe Salzlast mit in die Endprodukte. Ein weiterer Vorteil beim Einsatz von Glyoxylsäureestern liegt darin, dass bei der Härtung durch Hydrolyse eine geringe Menge an Glyoxylsäure freigesetzt wird. Diese kann als Katalysator agieren, so dass keine weiteren Katalysatoren bei der Härtung zugesetzt werden müssen. Die Reaktivität der Harze auf Basis von Glyoxalsäureestern ist mit der von UF-Harzen vergleichbar, sie sind damit reaktiver als die klassischen Melaminharze auf Formaldehyd-Basis.
Bevorzugt handelt es sich bei dem Glyoxylsäureester um einen Glyoxylsäurealky- lester, insbesondere einen Glyoxylsäure-C -4-Alkylester. Beispielhaft können an dieser Stelle Glyoxylsäuremethylester, Glyoxylsäureethylester, Glyoxylsäurepropylester, Gly- oxylsäureisopropylester oder Glyoxylsäurebutylester oder deren Gemische genannt werden.
Glyoxylsäureester können über herkömmliche, dem Fachmann bekannte Syntheseverfahren hergestellt werden oder sind kommerziell erhältlich.
Beispielsweise können Glyoxylsäureester durch Veresterung der Glyoxylsäure mit einem Alkohol erhalten werden.
Sofern die Veresterung nicht quantitativ abläuft, liegt neben dem Glyoxylsäureester noch Glyoxylsäure vor. In dem erfindungsgemäßen Verfahren kann auch ein Gemisch aus Glyoxylsäureester und Glyoxylsäure für die Umsetzung mit dem Amin, dem Amid oder der aromatischen Hydroxy Verbindung eingesetzt werden, ohne die vorteilhaften Eigenschaften des Harzes wie z.B. gute Lagerstabilität zu beeinträchtigen. Sofern in dem Harz noch Glyoxylsäure vorliegt, kann diese in einer bevorzugten Ausführungsform mit einer Base neutralisiert werden.
Bei dem Amin, dem Amid oder der aromatischen Hydroxyverbindung, das bzw. die mit dem Glyoxylsäureester zur Herstellung eines Formaldehyd-freien Harzes umgesetzt wird, kann es sich um solche handeln, die üblicherweise für die Herstellung von Harzen verwendet werden.
Das Ausgangsamin oder Ausgangsamid kann beispielsweise 2-3 Amin- bzw.
Amidgruppen aufweisen (d.h. Diamin bzw. Diamid oder Triamin bzw. Triamid). Es können im Rahmen der vorliegenden Erfindung aber auch Amine oder Amide mit mehr als 3 Amin- bzw. Amidgruppen (z.B. Polyamid, Polyacrylamid) verwendet werden.
Als Amin oder Amid kommt beispielsweise ein Aminotriazin, Harnstoff, ein Harnstoffderivat, Thioharnstoff, ein Thioharnstoffderivat, Iminoharnstoff (d.h. Guanidin), ein Imino- harnstoffderivat, ein Cyanamid, ein Diaminoalkan, ein Diamidoalkan, ein Polyacrylamid oder ein Gemisch dieser Verbindungen in Frage. Ferner können pflanzliche/tierische Amine/Amide (wie z. B. Proteine, Gelatine) eingesetzt werden.
Geeignete Aminotriazine sind insbesondere Amino-1 ,3,5-triazine wie z.B. Melamin, Acetoguanamin und Benzoguanamin. Als geeignete Harnstoffderivate können beispielsweise alkylierte Harnstoffe wie Methylharnstoff oder cyclische Harnstoffe wie Acetylendiharnstoff oder Ethylenharnstoff genannt werden. Als geeignete Thio- harnstoffderivate können beispielsweise cyclische Thioharnstoffe wie Ethylenthio- harnstoff genannt werden. Als geeignete Iminoharnstoffderivate können beispielsweise cyclische Iminoharnstoffe genannt werden. Als geeignetes Cyanamid kann beispielsweise Dicyandiamid oder Cyanamid genannt werden. Als geeignete Diaminoalkane können beispielsweise Diamino-Ci-s-Alkane genannt werden. Als geeignete Diamido-
alkane können beispielsweise Diamido-Ci-8-Alkane genannt werden.
Geeignete aromatische Hydroxyverbindungen sind beispielsweise Phenol (d.h. nur eine Hydroxygruppe) oder Phenolverbindungen mit mindestens zwei Hydroxygruppen. Als bevorzugte Phenolverbindungen können beispielsweise Brenzcatechin, Resorcin, Hydrochinon, Phloroglucin, Hydroxyhydrochinon, Pyrogallol oder ein Gemisch von mindestens zwei dieser Phenolverbindungen genannt werden.
Sofern die Harzsynthese mit einem Amin oder Amid erfolgt, kann das molare Verhältnis des Glyoxylsäureesters zu den Amingruppen des Amins oder den Amidgruppen des Amids über einen breiten Bereich variiert werden.
Weist das Amin oder Amid beispielsweise 3 Amin- bzw. Amidgruppen auf, so liegt das molare Verhältnis des Glyoxylsäureesters zu den Amingruppen des Amins oder den Amidgruppen des Amids bevorzugt im Bereich von 0,5/3 bis 3/3, bevorzugter 1 ,5/3 bis 2,5/3 oder 1 ,8/3 bis 2,2/3. Weist das Amin oder Amid beispielsweise 2 Amin- bzw. Amidgruppen auf, so liegt das molare Verhältnis des Glyoxylsäureesters zu den Amingruppen des Amins oder den Amidgruppen des Amids bevorzugt im Bereich von 0,2/2 bis 2/2, bevorzugter 0,3/2 bis 1 ,5/2, noch bevorzugter 0,5/2 bis 1 ,5/2.
Sofern die Harzsynthese mit einer aromatischen Hydroxyverbindung erfolgt, kann das molare Verhältnis des Glyoxylsäureesters zu der aromatischen Hydroxyverbindung über einen breiten Bereich variiert werden.
Weist die aromatische Hydroxyverbindung beispielsweise 3 Hydroxygruppen auf, so liegt das molare Verhältnis des Glyoxylsäureesters zu der aromatischen Hydroxyverbindung bevorzugt im Bereich von 0,5/1 bis 1/3, bevorzugter 1/1 bis 1 /2. Weist die aromatische Hydroxyverbindung beispielsweise 2 Hydroxygruppen auf, so liegt das molare Verhältnis des Glyoxylsäureesters zu der aromatischen Hydroxyverbindung bevorzugt im Bereich von 0,5/1 bis 1/4, bevorzugter 1/1 bis 1/2.
In dem erfindungsgemäßen Verfahren ist es prinzipiell möglich, dass jede Amingruppe des Ausgangsamins oder jede Amidgruppe des Ausgangsamids oder bei Phenolen
jede Ringposition des aromatischen Rings, die in ortho- oder para-Position zu der OH- Gruppe steht (nachfolgend auch als reaktive Ringpositionen der aromatischen Hydro- xyverbindung bezeichnet), mit zumindest einem Glyoxylsäureester reagiert. Alternativ kann es jedoch bevorzugt sein, dass zumindest eine Amingruppe des Amins oder eine Amidgruppe des Amids oder eine reaktive Ringposition der aromatischen Hydroxyver- bindung nicht mit dem Glyoxylsäureester umgesetzt wird.
Wie nachfolgend noch ausführlicher beschrieben wird, kann in einer bevorzugten Ausführungsform das aus der Umsetzung des Glyoxylsäureesters mit dem Amin, dem Amid oder der aromatischen Hydroxyverbindung erhaltene Produkt anschließend mit einem weiteren Aldehyd, bevorzugt einem Dialdehyd oder einem Trialdehyd umgesetzt werden. In einer bevorzugten Ausführungsform erhält man dadurch ein Harz, das noch freie Aldehydgruppen aufweist. Wenn also nach der Umsetzung des Glyoxylsäureesters mit dem Amin, dem Amid oder der aromatischen Hydroxyverbindung noch freie Amin- oder Amidgruppen oder reaktive Ringpositionen vorhanden sind, wären diese in einem nachfolgenden Umsetzungsschritt unmittelbar für eine Reaktion mit dem Dialdehyd oder Trialdehyd zugänglich. Geeignete Verfahrensbedingungen, um dies sicherzustellen, sind dem Fachmann bekannt. Beispielsweise kann der Glyoxylsäureester im molaren Unterschuss, bezogen auf die Anzahl der Amingruppen des Amins oder der Amidgruppen des Amids oder reaktiven Ringpositionen der aromatischen Hydroxyverbindung, zugegeben werden.
Geeignete Lösungsmittel für die Umsetzung des Glyoxylsäureesters mit dem Amin, dem Amid oder der aromatischen Hydroxyverbindung sind dem Fachmann grundsätzlich bekannt. Bevorzugt wird ein wässriges Lösungsmittel verwendet. Ferner können Wasserstoffbrücken-brechende polare Lösungsmittel eingesetzt werden.
Geeignete Reaktionsbedingungen (wie z.B. Reaktionstemperatur und pH-Wert) für die Umsetzung des Glyoxylsäureesters mit dem Amin, dem Amid oder der aromatischen Hydroxyverbindung sind dem Fachmann grundsätzlich bekannt.
Die Reaktionstemperatur kann beispielsweise im Bereich von 20°C bis 00°C, bevorzugter im Bereich von 40 bis 65°C liegen.
In Abhängigkeit von dem Amin oder dem Amid oder der aromatischen Hydroxyverbin- dung und dem verwendeten Glyoxylsäureester kann der pH-Wert über einen breiten Bereich variieren. Der pH-Wert kann beispielsweise im Bereich von 6 bis 10, bevorzugter 7 bis 8,5 liegen.
Mit dem erfindungsgemäßen Verfahren werden Oligomere mit sehr kurzen Sequenzen gebildet. Diese Harze können auch noch bei hohen Feststoffanteilen (z.B. 60 Gew%) problemlos stabilisiert werden (d.h. hohe Lagerstabilität). Die Zugabe stabilisierender Additive ist nicht erforderlich. Das erfindungsgemäße Harz kann beispielsweise einen Feststoffgehalt von mindestens 40 Gew% oder sogar mindestens 55 Gew% aufweisen.
In einer bevorzugten Ausführungsform wird das aus der Umsetzung des Glyoxylsäu- reesters mit dem Amin, dem Amid oder der aromatischen Hydroxyverbindung erhaltene Produkt anschließend mit einem weiteren Aldehyd umgesetzt, wobei der Aldehyd bevorzugt ein Dialdehyd, ein Trialdehyd, Glyoxylsäure, Glykolaldehyd oder Furfural oder ein Gemisch von mindestens zwei dieser Aldehyde ist.
In dieser bevorzugten Ausführungsform wurde festgestellt, dass sich lagerstabile Harze auch mit Dialdehyden oder Trialdehyden herstellen lassen, wenn das Amin oder Amid oder die aromatische Hydroxyverbindung zunächst mit dem Glyoxylsäureester umgesetzt wird. In bekannter Weise reagiert dabei die Aldehydgruppe mit dem Stickstoff der Amin- bzw. Amidgruppe oder mit einer reaktiven Ringposition (d.h. einer Position des aromatischen Rings, die in Ortho- oder para-Position zu der OH-Gruppe steht) der aromatischen Hydroxyverbindung. Der als Folge dieser Reaktion an das Stick- stoffatom der Amin- oder Amidgruppe oder den aromatischen Ring kovalent gebundene und sich aus dem Glyoxylsäureester ableitende Rest fungiert dann als Schutzgruppe, die in dem nachfolgenden Verfahrensschritt verhindert, dass es bei der Umsetzung mit dem Dialdehyd oder Trialdehyd zu einer unerwünschten signifikanten Vernetzung kommt.
Da bei der Anlagerung eines Aldehyds z.B. an ein Amin oder Amid gemäß der Reaktionsgleichung
-NHR + OHC- -NR-CH(OH)- die Aldehydgruppe in eine Halbacetalgruppe überführt wird und diese Halbacetalgrup- pe eine reaktive Gruppe darstellt, die für eine spätere Vernetzungsreaktion genutzt werden kann, wird in diesem ersten Reaktionsschritt eine„reaktive Schutzgruppe" an der Amin- oder Amidgruppe angebracht (d.h. eine Gruppe, die einerseits in einer nachfolgenden Umsetzung mit einem Di- oder Trialdehyd zunächst eine unerwünschte vorzeitige Vernetzung verhindert, andererseits aber eine reaktive Gruppe aufweist, die später die erwünschte Vernetzung bzw. Aushärtung zu einem vernetzten Material unterstützen kann).
In dieser bevorzugten Ausführungsform sind nach dem ersten Schritt also zunächst ein oder mehrere Amingruppen des Amins oder Amidgruppen des Amids oder eine oder mehrere Positionen des aromatischen Phenolringes durch eine sich aus dem Glyoxyl- säureester ableitende reaktive Schutzgruppe blockiert. Wird nun in einem weiteren Schritt der Dialdehyd oder Trialdehyd zugegeben, kann dieser zunächst nur mit N- Atomen oder solchen reaktiven Positionen des aromatischen Ringes reagieren, die im ersten Schritt noch nicht mit einer Schutzgruppe blockiert wurden. Da die Reaktion des Glyoxylsäureesters mit dem Amin oder Amid im ersten Schritt eine Gleichgewichtsreaktion ist, kann der Dialdehyd oder Trialdehyd im zweiten Schritt außerdem die sich aus dem Glyoxylsäureester ableitenden Schutzgruppen teilweise ersetzen.
In einer bevorzugten Ausführungsform weist das Harz freie Aldehydgruupen auf. Die Anwesenheit freier Aldehydgruppen kann die Reaktivität bei der Einstellung geeigneter Bedingungen erhöhen und somit die Herstellung eines vernetzten Endprodukts unterstützen.
Durch die im zweiten Schritt noch mögliche Umsetzung des Dialdehyds oder Trialde- hyds mit dem Stickstoff des Amins bzw. Amids können zwar einerseits gemäß der Re¬ aktionsgleichung

freie Aldehydgruppen entstehen, eine signifikante vorzeitige (und daher unerwünschte) Vernetzung findet jedoch nicht statt. Gleiches gilt auch für die Harze auf der Basis einer aromatischen Hydroxyverbindung.
Die Reaktivität des Harzes wird auch durch die Anwesenheit der reaktiven Schutzgruppe erhöht. Wie bereits oben erläutert, enthält der sich aus dem Glyoxylsäureester ableitende und als Schutzgruppe für die Amin- oder Amidgruppe oder die aromatische Ringposition fungierende Rest eine reaktive Halbacetalgruppe, die bei Einstellung entsprechender Bedingungen für eine spätere Vernetzungsreaktion zur Verfügung steht.
Mit Aminen oder Amiden oder aromatischen Hydroxyverbindungen umsetzbare Dial- dehyde oder Trialdehyde sind dem Fachmann an sich bekannt.
Beispielhaft können in diesem Zusammenhang Glyoxal oder ein Dialdehyd der Formel OHC-(CH2)i-3-CHO (d.h. Malonaldehyd, Succindialdehyd, Glutaraldehyd) genannt werden.
Als geeigneter Trialdehyd kann beispielsweise 2,4,6-Tris(p-formylphenoxy)-l,3,5-triazin genannt werden.
Im Rahmen der vorliegenden Erfindung ist es möglich, dass der Dialdehyd oder Trialdehyd dem Produkt aus dem ersten Schritt, welches bevorzugt in einer wässrigen Lösung vorliegt, zudosiert wird. Alternativ ist es auch möglich, dass das Produkt aus dem ersten Schritt (z.B. in Form einer wässrigen Lösung) dem Dialdehyd oder Trialdehyd zudosiert wird. In beiden Fällen ist es bevorzugt, dass die eine Komponente der anderen Komponente kontinuierlich zudosiert wird. Während im ersten Fall ausreichend langsam zudosiert wird, so dass sich im Reaktionsmedium während der Umsetzung immer nur eine geringe Konzentration an nicht umgesetztem Dialdehyd oder Trialdehyd befinden, wird im Fall gut wasserlöslicher Produkte zügig zudosiert, um nach der Reaktion das Harz durch Abkühlung zu stabilisieren.
Sofern eine Reaktion mit einem weiteren Aldehyd erfolgt, wird das Produkt aus dem ersten Schritt bevorzugt nicht isoliert, sondern in Form der wässrigen Lösung, in der es im ersten Schritt hergestellt wurde, für die Umsetzung mit dem Dialdehyd oder Trialdehyd im zweiten Schritt verwendet.
Die Menge an Dialdehyd oder Trialdehyd, die im zweiten Schritt zugegeben wird, kann
über einen breiten Bereich variiert werden.
Weist das Amin oder Amid 3 Amin- bzw. Amidgruppen auf, so liegt das molare Verhältnis des Dialdehyds oder Trialdehyds zu den Amingruppen oder Amidgruppen bevorzugt im Bereich von 0,1/3 bis 5/3, bevorzugter 0,5/3 bis 3/3 oder 0,8/3 bis 2,2/3. Weist das Ausgangsamin oder Ausgangsamid 2 Amin- bzw. Amidgruppen auf, so liegt das molare Verhältnis des Dialdehyds oder Trialdehyds zu den Amingruppen oder Amidgruppen bevorzugt im Bereich von 0,1/3,9 bis 3,9/0,1 , bevorzugter 0,3/1 ,7 bis 1 ,7/0,3, noch bevorzugter 0,5/1 ,5 bis 1 ,5/0,5.
Weist das Amin oder Amid zwei Amin- oder Amidgruppen auf, so kann das molare Verhältnis des im zweiten Schritt zugegebenen Dialdehyds oder Trialdehyds zu dem im ersten Schritt zugegebenen Glyoxylsäureester beispielsweise im Bereich von 1/0,01 bis 1/3 oder 1/0,2 bis 1/2 oder auch 1/0,5 bis 1/1 ,5 liegen. Weist das Amin oder Amid drei Amin- oder Amidgruppen auf, so kann das molare Verhältnis des im zweiten Schritt zugegebenen Dialdehyds oder Trialdehyds zu dem im ersten Schritt zugegebenen Glyoxylsäureester beispielsweise im Bereich von 1/0,01 bis 1/5 oder 1 ,5/0,2 bis 1 ,5/2 oder auch 2/0,3 bis 2/1 liegen.
Weist die aromatische Hydroxyverbindung 3 Hydroxygruppen auf, so liegt das molare Verhältnis des Dialdehyds oder Trialdehyds zu der aromatischen Hydroxyverbindung bevorzugt im Bereich von 1/0,1 bis 1/2,5, bevorzugter 1/0,1 bis 1/1 ,5. Weist die aromatische Hydroxyverbindung 2 Hydroxygruppen auf, so liegt das molare Verhältnis des Dialdehyds oder Trialdehyds zu der aromatischen Hydroxyverbindung bevorzugt im Bereich von 1/0,1 bis 1/3,5, bevorzugter 1/0,1 bis 1/2.
Geeignete Reaktionsbedingungen (wie z.B. Reaktionstemperatur und pH-Wert) für die Umsetzung eines Amins oder Amids oder einer aromatischen Hydroxyverbindung mit dem Dialdehyd oder Trialdehyd sind dem Fachmann grundsätzlich bekannt.
Die Reaktionstemperatur im zweiten Schritt kann beispielsweise im Bereich von 20°C bis 100°C, bevorzugter von 40°C bis 65°C liegen. Der pH-Wert kann beispielsweise im Bereich von 6 bis 10, bevorzugter 7 bis 8,5 liegen.
In dieser bevorzugten Ausführungsform (d.h. Umsetzung mit einem weiteren Aldehyd, insbesondere einem Di- oder Trialdehyd, in einem zweiten Schritt) können Oligomere mit sehr kurzen Sequenzen gebildet werden und die Harze können auch noch bei hohen Feststoffanteilen (z.B. 60 Gew%) problemlos stabilisiert werden. Auch bei den gut löslichen Verbindungen wie Harnstoff oder Guanidin bleiben die Reaktionsprodukte durch die sich aus dem Glyoxylsäureester ableitende reaktive Schutzgruppe so niedrig viskos, dass eine Stabilisierung auch bei hohen Feststoffanteilen sehr gut möglich ist.
Weiterhin zeichnet sich das Harz in einer bevorzugten Ausführungsform dadurch aus, dass es freie Aldehydgruppen aufweist, die die Reaktivität bei der Einstellung geeigneter Bedingungen erhöhen und somit die Herstellung eines vernetzten Endprodukts unterstützen.
Die Reaktivität des Harzes wird auch durch die Anwesenheit der reaktiven Schutzgruppe erhöht.
Damit wird eine Reaktivität erreicht, die derjenigen von Harzen auf Formaldehydbasis entspricht oder diese sogar übertrifft.
Die hergestellten Harze können stabilisiert werden, beispielsweise durch
Abkühlen (z.B. auf eine Temperatur unterhalb von 30°C, bevorzugter unterhalb von 25°C) und/oder
Zusatz von Alkoholen und/oder
Einstellen des pH auf einen Wert im Bereich von 7,0-9,0, bevorzugter 7,5-8,5.
Gemäß einem weiteren Aspekt betrifft die vorliegende Erfindung ein Verfahren zur
Herstellung eines vernetzten Materials, umfassend
die Bereitstellung eines Formaldehyd-freien Harzes gemäß des oben beschriebenen Verfahrens und
die Vernetzung bzw. Aushärtung des Harzes.
Geeignete Bedingungen für die Vernetzung eines Harzes zur Herstellung eines vernetzten Materials sind dem Fachmann grundsätzlich bekannt.
Wie bereits oben erwähnt, liegt ein weiterer Vorteil beim Einsatz von Glyoxylsäu- reestern darin, dass bei der Härtung eine geringe Menge an Glyoxylsäure durch Hydrolyse freigesetzt wird. Diese kann als Katalysator agieren, so dass keine weiteren Katalysatoren bei der Härtung zugesetzt werden müssen.
In einer bevorzugten Ausführungsform wird daher dem nach dem erfindungsgemäßen Verfahren erhaltenen Harz für die Aushärtung kein externer Katalysator zugeführt.
Da in dem Material viele Wasserstoffbrücken vorhanden sind, eignet es sich auch für eine Mikrowellenbehandlung während des Vernetzungsschritts (z.B. in Form einer Mik- rowellennachhärtung).
Vernetzte Materialien werden auch als Duroplasten bezeichnet.
Die Anwesenheit freier primärer Amidgruppen kann die Reaktivität des Harzes erhöhen. In einer bevorzugten Ausführungsform wird daher dem Formaldehyd-freien Harz vor und/oder während der Vernetzung Harnstoff oder Polyamid oder Polyacrylamid (bevorzugt jeweils in Form einer Lösung) zugegeben. Bevorzugt erfolgt die Zugabe des Amids in einer Menge, so dass die Anzahl der freien primären Amidgruppen geringer ist als die Anzahl der freien Aldehyd-Gruppen.
Gemäß einem weiteren Aspekt betrifft die vorliegende Erfindung ein Formaldehydfreies Harz, das durch das oben beschriebene Verfahren erhältlich ist, also durch Umsetzung eines Glyoxylsäureesters mit einem Amin oder einem Amid oder einer aromatischen Hydroxyverbindung.
Hinsichtlich bevorzugter Glyoxylsäureester, Amine, Amide oder aromatischer Hydroxy- verbindungen kann auf die oben gemachten Ausführungen verwiesen werden.
Bevorzugt weist das Harz freie Aldehydgruppen auf.
In einer bevorzugten Ausführungsform sind in dem erfindungsgemäßen Harz vorhanden:
Amingruppen oder Amidgruppen oder aromatische Ringe, an die Reste gebunden sind, die sich von der Umsetzung mit dem Glyoxylsäureester aus dem ersten Schritt ableiten, also die reaktive Schutzgruppe,
sowie Amingruppen oder Amidgruppen oder aromatische Ringe, an die Reste gebunden sind, die sich von der Umsetzung mit dem Dialdehyd oder Trialdehyd im zweiten Schritt ableiten und in einer bevorzugten Ausführungsform freie Aldehydgruppen aufweisen können.
Der Feststoffgehalt des Harzes kann über einen breiten Bereich variiert werden. Der Feststoffgehalt beträgt mindestens 40 Gew%. Bevorzugt liegt die Konzentration bzw. der Feststoffgehalt des Harzes im Bereich von 40 bis 80 Gew% oder 55 bis 70 Gew%. Das erfindungsgemäße Harz zeigt auch noch bei hohem Feststoffgehalt eine gute Lagerstabilität. Stabilisierende Zusätze sind nicht erforderlich. Bevorzugt enthält das Harz kein polymeres Additiv.
Gemäß einem weiteren Aspekt betrifft die vorliegende Erfindung ein vernetztes Material, erhältlich aus dem oben beschriebenen Harz.
Das vernetzte Material wird erhalten, indem das Harz entsprechend ausgehärtet wird, d.h. einer Vernetzung unterzogen wird.
Als beispielhafte vernetzte Materialien, die aus dem erfindungsgemäßen Harz herstellbar sind, können Schäume bzw. geschäumte Materialien oder auch Fasern genannt werden.
Bei den erfindungsgemäßen Materialien bleiben auch nach der Härtung noch viele kondensationsfähige Gruppen erhalten. Daraus resultieren für verschiedene Anwendungen weitere Vorteile.
Bei einer Wiederverwertung von Werkstoffen auf Basis der hier beschriebenen Harze kann nach der Aufbereitung der Produkte durch z.B. Mahlen eine direkte Verpressung ohne oder mit einer verminderten Menge an Leim stattfinden.
Ein weiterer Vorteil von Produkten auf der Basis der Glyoxylsäureester-Harze besteht darin, dass durch die Teilhydrolyse der Estergruppen saure und folglich fungizid wirkende Oberflächen generiert werden können.
Gleichzeitig kann diese saure Oberfläche für das Harzsystem katalysierend wirken, da der Kondensationskatalysator (Säure) in den Endprodukten permanent vorhanden ist. Bei mechanischer Beschädigungen oder Hydrolyse bei Wassereinwirkung kann daher durch erneute Kondensation auch bei Raumtemperatur eine selbstheilende Wirkung erzielt werden.
Ein weiterer vorteilhafter Aspekt dieser Harze ist, dass durch die Einstellung der Hydrophobie eine Reduzierung der Dickenquellung der Endprodukte erreicht werden kann. Die Ausführungen zu den Amine und Amiden gelten für Imine entsprechend.
Anhand der nachfolgenden Beispiele wird die Erfindung eingehender erläutert.
Beispiele
Beispiel 1 :
Herstellung von Glyoxylsäureethylester
Zu 421 ,4 g 50%iger Glyoxylsäure (2,85 mol) werden 462g Ethanol gegeben. Nach Zugabe von 40g (0,406 mol) 37%iger Salzsäure wird auf 55°C 20min. erwärmt. Dann wird mit 111g (0,80 mol) Kaliumcarbonat die Lösung neutralisiert. Aus der Menge Kali- umcarbonat, die zur Neutralisation benötigt wurde, lässt sich der Veresterungsgrad berechnen. Dieser beträgt hier 57,89%.
Um das sich bildende Kaliumchlorid abzutrennen, werden zur Reduzierung der Salz- löslichkeit weitere 400g Ethanol zugesetzt und das Salz anschließend abfiltriert. Abschließend wird das Ethanol abdestilliert.
Man erhält 496g einer Lösung von Glyoxylsäure und Glyoxylsäureethylester, die in Beispiel 3 bzw. 4 direkt zur Harzsynthese eingesetzt wurde.
Beispiel 2:
Herstellung von Glvoxylsäureisopropylester
Zu 191 ,4 g 50%iger Glyoxylsäure (1 ,29 mol) werden 197,4g Isopropanol gegeben. Nach Zugabe von 12,7 g (0,13 mol) 37%iger Salzsäure wird auf 55°C 20min. erwärmt. Dann wird mit 61 ,7 g (0,447 mol) Kaliumcarbonat die Lösung neutralisiert. Es wurden 32% der Glyoxylsäure verestert.
Nach der Neutralisation und Zugabe von 100g Isopropanol entstanden 2 Phasen.
Für die Harzsynthesen in den Beispielen 5 und 6 wurden beide Phasen durch Abdestil- lieren des Isopropanols und Wassers und Verdünnung mit 50 ml Wasser aufbereitet. Der Ester viel dabei zunächst in fester Form aus.
Für die Harzsynthese in Beispiel 7 wurde nach der Phasentrennung das Isopropanol der organischen Phase abdestilliert. Das Produkt wurde mit 100g Wasser überschichtet, um bei der Harzsynthese Melamin in die wässrige Phase zu bringen (vgl. Beispiel 7).
Beispiel 3:
Harzsynthese 1 -Glvoxylsäureethylester- / Glvoxylsäureharze auf Basis von Melamin- (Ester aus Beispiel 1)
Zu 496g Lösung aus Beispiel 1 werden 119,5g (0,95 mol) Melamin gegeben. Nach Neutralisation mit Kaliumcarbonat ( pH 7,5) wird auf 60°C 60min. erwärmt. Hierbei klart das Harz vollständig auf.
Für dieses Harz wurde der Viskositätsverlauf in Abhängigkeit von der Temperatur bestimmt. Dies ist in Figur 1 gezeigt. Das Harz hatte einen pH-Wert von 6,3. Es wurde kein Katalysator in Form einer Säure zugegeben. Die Härtung begann bei einer Temperatur von 92°C.
Der temperaturabhängige Viskositätsverlauf eines üblichen Melamin-Formaldehyd-
Harzes (MF-Harz) wird in Figur 2 gezeigt. Nach Zugabe eines Säurekatalysators
(pH=5) begann die Härtung bei einer Temperatur von 1 0°C.
Mit der erfindungsgemäßen Zusammensetzung konnte also der Härtungsbeginn zu 5 einer deutlichen niedrigen Temperatur verschoben werden, obwohl keine Säure als
Härtungskatalysator zugefügt wurde.
Beispiel 4:
Harzsvnthese 2 - Glyoxylsäureethylester- / Glvoxylsäure-/ Glvoxalharze auf Basis von i o Melamin (Ester aus Beispiel 1 )
Zu 496g Lösung aus Beispiel 1 werden 79,7g (0,63 mol) Melamin gegeben. Nach Neutralisation mit Kaliumcarbonat (pH 7,3) wird auf 60°C 30min. erwärmt. Hierbei löst sich ein Großteil des Melamins. Dann werden 68,59g Glyoxal innerhalb von 20 min. 15 zugetropft. Nach weiteren 5 min. wird das Harz im Wasserbad (15°C) auf Raumtemperatur abgekühlt.
Das Harz enthält freie Aldehydgruppen und weist bei Raumtemperatur eine hohe Lagerstabilität auf. Durch die freien Aldehydgruppen wird bei der Härtung dieser Harze 0 neben der Kondensations- auch eine Additionsreaktion ermöglicht, was die Reaktivität erhöht.
Beispiel 5:
Harzsvnthese 3 - Glvoxylsäureisopropylester- / Glvoxylsäureharze auf Basis von Mel- 5 amin (Ester aus Beispiel 2)
Nach Neutralisation wurden dem Ester aus Beispiel 2 26,46 g (0,21 mol) Melamin zugesetzt und bei 60°C 30 min. gerührt. Es wurde ein klares Harz gewonnen, das im Wasserbad auf Raumtemperatur herabgekühlt wurde.

Beispiel 6:
Harzsvnthese 4 - Glvoxylsäureisopropylester- / Glvoxylsäure-/ Glvoxalharze auf Basis von Melamin (Ester aus Beispiel 2)
Nach Neutralisation wurden dem Ester aus Beispiel 2 53,95g (0,428 mol) Melamin zugesetzt und bei 60°C 30 min. gerührt. Dann wurden 31 ,03g Glyoxal zugesetzt. Nach 12min. wurde ein klares Harz gewonnen, das im Wasserbad auf Raumtemperatur herabgekühlt wurde.
Das Harz enthält freie Aldehydgruppen und weist bei Raumtemperatur eine hohe Lagerstabilität auf. Durch die freien Aldehydgruppen wird bei der Härtung dieser Harze neben der Kondensations- auch eine Additionsreaktion ermöglicht, was die Reaktivität erhöht.
Beispiel 7:
Harzsynthese 5 - Glvoxylsäureisopropylesterharze auf Basis von Melamin (Ester aus Beispiel 2)
Die eingeengte organische Phase aus Beispiel 2 wurde nach Versetzen mit 100g Wasser mit Kaliumcarbonatlösung neutralisiert und mit 8,46g (0,067 mol) Melamin versetzt. Nach 1 ,5h Rühren bei 56°C erhielt man ein hochviskoses Harz.
Nachfolgend wird ein Ausführungsbeispiel von Holzwerkstoffprodukten beschrieben.
Beispiel 8: Spanplatten mit einem formaldehydfreien Aminoharz auf Basis von
Glyoxylsäure/Glyoxylsäureester
Das Leimharz wurde wie unter Beispiel 1 ausgeführt hergestellt:
Zu 421 ,4 g 50%iger Glyoxylsäure (2,85 mol) werden 462g Ethanol gegeben. Nach Zugabe von 40g (0,406 mol) 37%iger Salzsäure wird auf 55°C 20min. erwärmt. Dann wird mit 111g (0,80 mol) Kaliumcarbonat die Lösung neutralisiert. Aus der Menge Kaliumcarbonat, die zur Neutralisation benötigt wurde, lässt sich der Veresterungsgrad berechnen. Dieser beträgt hier 57,89%.
Um das sich bildende Kaliumchlorid abzutrennen, werden zur Reduzierung der Salz- löslichkeit weitere 400g Ethanol zugesetzt und das Salz anschließend abfiltriert. Abschließend wird das Ethanol abdestilliert. Es werden 496g einer Lösung von Glyoxyl-
säure und Glyoxylsäureethylester erhalten, die direkt zur Harzsynthese eingesetzt wird. Zusätzlich werden zu der Lösung 19,5g (0,95 mol) Melamin gegeben. Nach Neutralisation mit Kaliumcarbonat ( pH 7,5) wird auf 60°C 60min. erwärmt. Hierbei klart das Harz vollständig auf.
Einschichtige Spanplatten wurden unter folgenden Bedingungen hergestellt:
Plattenaufbau: einschichtig
Späne: Fichtenspäne (Siebfraktion: 0,6 > x < 5 mm)
Klebstoff: Melamin-Glyoxylsäure/Glyoxylsäureester-Leimharz
Klebstoffgehalt: 12 % (Festharz bezogen auf atro Holz)
Härtungsbeschleuniger: 2,5 % Ammoniumsulfat: (Feststoff/Festharz)
Paraffindispersion: 1 ,5 % (Feststoff bezogen auf atro Holz)
Plattendicke: 13 mm (ungeschliffen)
Soll-Rohdichte: 650 kg/m3
Presstemperatur: 200°C
Presszeit: 22 s/mm Plattendicke
Nach der Herstellung wurden die Platten formatiert und im Normalklima (20 °C und 65 % relative Luftfeuchte) bis zur Ausgleichsfeuchte klimatisiert. An den klimatisierten Platten wurden Rohdichte, Biegefestigkeit und Biege-Elastizitätsmodul (DIN EN 310: 1993), Querzugfestigkeit (DIN EN 319: 1993) und die Dickenquellung (EN 317) nach 24 h Wasserlagerung bestimmt. Die Formaldehydabgabe der Spanplatten wurde mit der Flaschen-Methode entsprechend EN 717-3 nach 3 h und 24 h Lagerung sowie nach der Prüfkammer-Methode (EN 717-1 ermittelt. Die Ergebnisse der mechanischen Platteneigenschaften und der Formaldehydabgabe sind in Tabelle 1 aufgeführt.

Mit dem Melaminharz wurden bei den angegebenen Herstellungsbedingungen die Anforderungen an die mechanischen Eigenschaften von Spanplatten des Typs P2 noch nicht erreicht. Da die Festigkeitseigenschaften der Spanplatten von der Dichte abhängen, können durch Erhöhung der Plattendichte die mechanischen Eigenschaften verbessert und die Normanforderungen erfüllt werden.
Die Formaldehydabgabe der Platten war sehr niedrig Mit einem Emissionswert von 0,02 ppm (EN 717-1 , Prüfkammer-Methode) wurde der 1994 vom Deutschen Institut für Bautechnik (DIBt) festgelegte derzeitige Grenzwert von 0,1 ppm deutlich unter- schritten.
Claims
1. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt aus zumindest einem lignocellulose- und/oder cellulosehaltigen Material, das mit einem Klebstoff versehen und in der gewünschten Form ausgehärtet oder vernetzt ist, dadurch gekennzeichnet, dass der Klebstoff als forma Idehydfreies Amino-, Imin- und/oder Amidkomponente auf Basis von Glyoxylsäureester als aldehydische Hauptkomponente ausgebildet ist.
2. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt nach Anspruch 1 , dadurch gekennzeichnet, dass es ein- oder mehrlagig ausgebildet oder als mehrlagiger Verbundwerkstoff ausgebildet und das Amino, Imin- und/oder Amidharz in zumindest einer Lage eingesetzt ist.
3. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass das Amino-, Imin- und/oder Amidharz als Dekor oder Oberflächenbeschichtung oder zur Befestigung einer Dekorlage oder Verschleißschutzlage eingesetzt ist.
4. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt nach einem der voranstehenden Ansprüche, dadurch gekennzeichnet, dass neben lignocellulose- und/oder cellulosehaltigen Materialien andere Materialien vorhanden sind.
5. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt nach einem der voranstehenden Ansprüche, dadurch gekennzeichnet, dass das Amino-, Imin- und/oder Amidharz als alleiniger Klebstoff eingesetzt ist.
6. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass das Amino, Imin- und/oder Amidharz in Kombination mit formaldehydhaltigen oder formaldehydfreien organischen Klebstoffen eingesetzt ist.
7. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt nach einem der voranstehenden Ansprüche, dadurch gekennzeichnet, dass das Amino-, Imin- und/oder Amidharz in Kombination mit einem anorganischen Bindemittel eingesetzt wird.
8. Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt nach einem der voranstehenden Ansprüche, dadurch gekennzeichnet, dass das Holzwerkstoffprodukt oder Naturfaser-Verbundwerkstoffprodukt funktionale Additive aufweist.
Holzprodukt sowie Holzwerkstoff- und Naturfaser-Verbundwerkstoffprodukt nach einem der voranstehenden Ansprüche, dadurch gekennzeichnet, das die Produkte aus mit diesen formaldehydfreien Amino- Imino- und/oder Amidharzen chemisch modifizierten Lignocellulosen bestehen.
10. Verwendung eines formaldehydfreien Aminoharzes zur Herstellung eines Holz- werkstoffproduktes oder Naturfaser-Verbundwerkstoffproduktes nach einem der voranstehenden Ansprüche, hergestellt nach einem Verfahren, in dem ein Glyo- xylsäureester mit einem Amin, einem Amid oder einer aromatischen Hydroxyver- bindung umgesetzt wird.
11. Verwendung nach Anspruch 10, wobei der Glyoxylsäureester ein Glyoxylsäure- C- -alkylester ist.
12. Verwendung nach Anspruch 10 oder 11 , wobei das Amin oder Amid ein Ami- notriazin, Harnstoff, ein Harnstoffderivat, Thioharnstoff, ein Thioharnstoffderivat,
Iminoharnstoff, ein Iminoharnstoffderivat, ein Cyanamid, ein Diaminoalkan, ein Diamidoalkan, ein Polyacrylamid, ein pflanzliches oder tierisches Amin oder Ami- de, oder ein Gemisch von mindestens zwei dieser Verbindungen ist; oder die aromatische Hydroxyverbindung eine Phenolverbindung mit mindestens zwei Hydroxygruppen ist.
13. Verwendung nach einem der Ansprüche 10 bis 12, wobei das aus der Umsetzung des Glyoxylsäureesters mit dem Amin, dem Amid oder der aromatischen
Hydroxyverbindung erhaltene Produkt anschließend mit einem weiteren Aldehyd umgesetzt, wobei der Aldehyd bevorzugt ein Dialdehyd, ein Trialdehyd, ein Mo- noaldehyd wie Glyoxylsäure, Glycolaldehyd, Furfural, oder ein Gemisch von mindestens zwei dieser Aldehyde ist.

14. Verwendung nach Anspruch 13, wobei der Dialdehyd Glyoxal oder ein Dialdehyd der Formel OHC-(CH2)i-3-CHO ist.

Verwendung nach Anspruch 13 oder 14, wobei das Amin oder Amid ein Triamino oder Triamid ist und das molare Verhältnis des Dialdehyds oder Trialdehyds zu den Amingruppen oder Amidgruppen im Bereich von 0,1/3 bis 5/3 liegt; oder das Amin oder Amid ein Diamin oder Diamid ist und das molare Verhältnis des Dialdehyds oder Trialdehyds zu den Amingruppen oder Amidgruppen im Bereich von 0,1/3,9 bis 3,9/0,1 liegt.

16. Verwendung nach einem der Ansprüche 13 bis 15, wobei das Harz freie Aldehydgruppen aufweist.
17. Verwendung nach einem der Ansprüche 10 bis 16, umfassend
0 - die Bereitstellung eines Formaldehyd freien Harzes nach einem der Ansprüche 10 bis 16 und
die Vernetzung des Harzes.
18. Verwendung nach Anspruch 17, wobei dem Formaldehyd freien Harz für die Ver-5 netzung kein externer Katalysator zugegeben wird.
19. Verwendung nach Anspruch 17 oder 18, wobei die Vernetzung des Harzes eine Mikrowellenbehandlung umfasst. 0
