放熱性や防湿性を考慮すると、基板の形成材料としては、金属を用いることが好ましい。なお、基板の形成材料として金属を用いる場合には、基板と第1導電層(陽極層)及び第2導電層(陰極層)との短絡を防止するため、基板の表面に絶縁層が設けられることが好ましい。
基板の形成材料として金属を用いる場合、この金属としては、例えば、ステンレス、鉄、アルミニウム、ニッケル、コバルト、銅、及びこれらの合金等が挙げられ、好ましくは、ステンレスが用いられる。
また、基板は、可撓性を有することが好ましい、このような可撓性を有する基板の形成材料としては、銅やアルミニウムが挙げられる。
なお、本明細書において、「可撓性を有する」とは、基板に力を加えた際に、基板の面内の全放射方向には殆ど変形しないが、基板の厚み方向に大きく変化する(撓む)性質を有することをいい、具体的には、基板の厚さをx(μm)とした場合、x1/2×10(cm)の直径を有する丸棒に基板を巻き付けても、基板に破断及びクラックの発生が生じないことをいう。
前記基板の表面には、必要に応じて、バリア膜が設けられていてもよい。前記バリア膜の形成材料及び厚みは、特に限定されないが、例えば、バリア膜は、後述する保護膜と同様なものを用いることが好ましい。
図2及び図3に示すように、本発明の一実施形態に係る有機ELデバイス1が有する積層体3Aは、少なくとも有機EL素子3を有する。有機EL素子3は、第1導電層31と、有機EL層32と、第2導電層33と、を有し、この順に基板2上に積層されている。
本発明の積層体3Aは、さらに有機EL素子3の上に保護膜34と接着層35と封止板36をこの順に有する。保護膜34は、第1端子部311及び第2端子部331を除いて、有機EL素子3を被覆している。封止板36は接着層35を介して保護膜34上に接着されている。
図2及び図3において、接着層35は、保護膜34の表面34f、及びその外周面(34a、34b、34c、及び34d)に直接接触して設けられている。また、封止板36は、接着層35の表面35f、第3側面35c、及び第4側面35dに直接接触して設けられている。
本発明の有機ELデバイスの有機EL層は、上記(A)~(C)の何れの構造であってもよい。なお、図1~図7の有機ELデバイスは、全て(A)の構造を有する。即ち、図1~図7の有機ELデバイスは、下から順に正孔輸送層321、発光層322、及び電子輸送層323が積層された3層構造の有機EL層32を有する。
第1及び第2端子部311,331に電気が流れると、第1及び第2電極部312,332から発光層322に注入された正孔及び電子が再結合することにより、励起子(エキシトン)を生じる。この励起子が基底状態に戻るときに発光層322が発光する。
以下、有機EL素子3が有する第1導電層31(陽極層)、正孔輸送層321、発光層322、電子輸送層323、第2導電層33(陰極層)、保護膜34、接着層35、及び封止板36について説明する。
陽極層の形成材料は、特に限定されないが、例えば、インジウム錫酸化物(ITO);酸化珪素を含むインジウム錫酸化物(ITSO);アルミニウム;金;白金;ニッケル;タングステン;銅;合金;などが挙げられる。陽極層は、透明及び不透明の何れでよいが、ボトムエミッション型の有機ELデバイスを形成する場合には、透明な形成材料が用いられる。陽極層の厚みは特に限定されないが、通常、0.01μm~1.0μmである。
陽極層の形成方法は、その形成材料に応じて最適な方法を採用できるが、スパッタ法、蒸着法、インクジェット法などが挙げられる。例えば、金属によって陽極を形成する場合には、蒸着法が用いられる。
正孔輸送層の形成材料は、正孔輸送機能を有する材料であれば特に限定されない。正孔輸送層の形成材料としては、4,4’,4”-トリス(カルバゾール-9-イル)-トリフェニルアミン(略称:TcTa)などの芳香族アミン化合物;1,3-ビス(N-カルバゾリル)ベンゼンなどのカルバゾール誘導体;N,N’-ビス(ナフタレン-1-イル)-N,N’-ビス(フェニル)-9,9’-スピロビスフルオレン(略称:Spiro-NPB)などのスピロ化合物;高分子化合物;などが挙げられる。正孔輸送層の形成材料は、1種単独で又は2種以上を併用してもよい。また、正孔輸送層は、2層以上の多層構造であってもよい。
正孔輸送層の厚みは、特に限定されないが、有機ELデバイスの駆動電圧を下げるという観点から、1nm~500nmが好ましい。
また、正孔輸送層の形成方法は、その形成材料に応じて最適な方法を採用できるが、例えば、スパッタ法、蒸着法、インクジェット法、コート法などが挙げられる。
発光層の形成材料は、発光性を有する材料であれば特に限定されない。発光層の形成材料としては、例えば、低分子蛍光発光材料、低分子燐光発光材料などの低分子発光材料を用いることができる。
このような低分子発光材料としては、例えば、4,4’-ビス(2,2’-ジフェニルビニル)-ビフェニル(略称:DPVBi)などの芳香族ジメチリデン化合物;5-メチル-2-[2-[4-(5-メチル-2-ベンゾオキサゾリル)フェニル]ビニル]ベンゾオキサゾールなどのオキサジアゾール化合物;3-(4-ビフェニルイル)-4-フェニル-5-t-ブチルフェニル-1,2,4-トリアゾールなどのトリアゾール誘導体;1,4-ビス(2-メチルスチリル)ベンゼンなどのスチリルベンゼン化合物;ベンゾキノン誘導体;ナフトキノン誘導体;アントラキノン誘導体;フルオレノン誘導体;アゾメチン亜鉛錯体、トリス(8-キノリノラト)アルミニウム(Alq3)などの有機金属錯体;などが挙げられる。
発光層の厚みは、特に限定されないが、例えば、2nm~500nmが好ましい。
また、発光層の形成方法は、その形成材料に応じて最適な方法を採用できるが、通常、蒸着法によって形成される。
電子輸送層の形成材料は、電子輸送機能を有する材料であれば特に限定されない。電子輸送層の形成材料としては、例えば、トリス(8-キノリノラト)アルミニウム(略称:Alq3)、ビス(2-メチル-8-キノリノラト)(4-フェニルフェノラト)アルミニウム(略称:BAlq)などの金属錯体;2,7-ビス[2-(2,2’-ビピリジン-6-イル)-1,3,4-オキサジアゾ-5-イル]-9,9-ジメチルフルオレン(略称:Bpy-FOXD)、2-(4-ビフェニリル)-5-(4-tert-ブチルフェニル)-1,3,4-オキサジアゾール(略称:PBD)、1,3-ビス[5-(p-tert-ブチルフェニル)-1,3,4-オキサジアゾール-2-イル]ベンゼン(略称:OXD-7)、2,2’,2’'-(1,3,5-フェニレン)-トリス(1-フェニル-1H-ベンズイミダゾール)(略称:TPBi)などの複素芳香族化合物;ポリ(2,5-ピリジン-ジイル)(略称:PPy)などの高分子化合物;などが挙げられる。電子輸送層の形成材料は、1種単独で又は2種以上を併用してもよい。また、電子輸送層は、2層以上の多層構造であってもよい。
電子輸送層の厚みは、特に限定されないが、有機ELデバイスの駆動電圧を下げるという観点から、1nm~500nmが好ましい。
また、電子輸送層の形成方法は、その形成材料に応じて最適な方法を採用できるが、例えば、スパッタ法、蒸着法、インクジェット法、コート法などが挙げられる。
陰極層の形成材料は、特に限定されない。導電性を有する陰極層の形成材料としては、インジウム錫酸化物(ITO);酸化珪素を含むインジウム錫酸化物(ITSO);アルミニウムなどの導電性金属を添加した酸化亜鉛(ZnO:Al);マグネシウム-銀合金などが挙げられる。陰極層は、透明及び不透明の何れでよいが、トップエミッション型の有機ELデバイスを形成する場合には、透明な形成材料が用いられる。陰極層の厚みは特に限定されないが、通常、0.01μm~1.0μmである。
陰極層の形成方法は、その形成材料に応じて最適な方法を採用できるが、例えば、スパッタ法、蒸着法、インクジェット法などが挙げられる。例えば、ITOによって陰極層を形成する場合には、スパッタ法が用いられ、マグネシウム-銀合金又はマグネシウム-銀積層膜によって陰極層を形成する場合には、蒸着法が用いられる。
好ましくは、保護膜の形成材料は、半金属の酸化窒化物、窒化物、又は酸化炭化窒化物であり、より好ましくは、酸化炭化ケイ素(SiOC)、酸化窒化ケイ素(SiON)、窒化ケイ素(SiN)からなる群から選ばれる少なくとも1種である。保護膜の厚みは、特に限定されないが、例えば、50nm~10μmである。
熱硬化型接着剤としては、例えば、エポキシ樹脂、フェノール樹脂、ポリウレタン樹脂、又はメラミン樹脂などを主成分とする接着剤が挙げられる。
光硬化型接着剤としては、代表的には、紫外線硬化型の接着剤を用いることができる。紫外線硬化型接着剤としては、例えば、紫外線硬化性アクリル樹脂、紫外線硬化性ウレタンアクリレート樹脂、紫外線硬化性ポリエステルアクリレート樹脂、紫外線硬化性ポリウレタン樹脂、紫外線硬化性エポキシアクリレート樹脂、又は紫外線硬化性イミドアクリレート樹脂などを主成分とする接着剤が挙げられる。
前記接着層の厚みは、特に限定されないが、例えば、5μm~50μmである。
前記封止板の厚みは、特に限定されないが、例えば、5μm~1mmであり、好ましくは10μm~200μmである。
なお、必要に応じて、封止板の裏面に、バリア膜が設けられていてもよい。バリア膜の形成材料や厚みは特に限定されないが、好ましくは上述した保護膜と同様である。
無機膜は、第1端子部及び第2端子部を除いて、積層体を被覆している。無機膜は、積層体の外面全体(第1及び第2端子部を除く)を被覆していてもよいし、積層体の外面の一部を被覆していてもよい。
上述のように、接着層の形成材料として、一般的に合成樹脂が用いられる。しかし、合成樹脂は、防湿性が比較的低いため、接着層に接触した水分は、容易に有機EL層にまで到達する虞がある。また、封止板は、防湿性を有するものの、それ単体では長期間に亘って防湿性を維持することができない。
この点、本願発明の有機ELデバイスは、積層体が、絶縁性の無機膜によって被覆されているため、水分が有機EL層に到達することを効果的に防止できる。また、無機膜は、第1及び第2端子部を被覆していないため、接続手段による有機ELデバイスへの給電は阻害されない。
また、後述するように、本発明の有機ELデバイスは、第1及び第2端子部をマスキング材で被覆した後、無機物を含む処理液に基板と積層体を接触させることによって効率的に作製することができる。そのため、生産効率(マスキング材で被覆する部分をなるべく少なくする)の観点からも、封止板の表面及びその外周面、並びに、接着層の外周面が無機膜によって隙間無く被覆されていることが好ましい。
基板2の外面全体が無機膜4によって被覆されることにより、本発明の有機ELデバイス1は、高い防湿性を有し得る。そのため、水分が有機EL層32に到達することを効果的に防止できる。また、後述する本発明の有機ELデバイス1の製造方法を鑑みると、生産効率の観点からも、無機膜4は、基板2の外面全体を被覆することが好ましい。
なお、「絶縁性の無機物を主成分として含む」とは、無機膜の全成分中、絶縁性の無機物の占める割合(質量)が最も多いことを意味し、無機膜が絶縁性の無機物のみからなる場合だけでなく、無機膜の機能(防湿性及び絶縁性)を阻害しない範囲で他の成分(例えば、絶縁性の有機物)を微量に含んでいる場合も含む。
金属としては、例えば、亜鉛、アルミニウム、チタン、銅、マグネシウムなどがあげられ、半金属としては、例えば、ケイ素、ビスマス、ゲルマニウムなどがあげられる。
無機膜の形成材料として金属又は半金属を用いる場合、好ましくは、金属及び半金属は、酸化物、窒化物、炭化物、酸化窒化物、酸化炭化物、窒化炭化物、及び酸化窒化炭化物からなる群から選ばれる少なくとも1種である。
より好ましくは、無機物は、酸化ケイ素(SiO2)、酸化炭化ケイ素(SiOC)、酸化窒化ケイ素(SiON)、窒化ケイ素(SiN)からなる群から選ばれる少なくとも1種であり、特に好ましくは酸化ケイ素である。
ポリシラザンは、その主鎖成分に珪素-窒素結合を有する無機高分子化合物であり、セラミック前駆体となる化合物である。ポリシラザンをシリカ転化反応させて得られるシリカ転化物には、酸化ケイ素の他、例えば、窒化ケイ素や水酸化ケイ素等の未転化物が含まれ得る。
なお、本明細書において、「無機高分子化合物」とは、その主鎖成分が炭素以外の元素(例えば、金属原子、半金属原子、酸素、又は窒素など)によって構成された高分子を表し、その側鎖成分に炭素を有する高分子化合物を含んでいる。
好ましくは、ポリシラザンは、下記一般式(1)で表される繰り返し単位を有する。
R1、R2、及びR3が全て水素原子であるポリシラザン(パーヒドロポリシラザン)を用いた場合、シリカ転化物の緻密性が高くなるため、より防湿性に優れた無機膜を形成できる。
また、R1、R2、及びR3から選ばれる少なくとも1つが炭素数1~8のアルキル基である場合、ポリシラザンの構造に柔軟性を付与することができる。ポリシラザンの構造に柔軟性を付与することにより、そのシリカ転化物にも柔軟性を付与することができ、無機膜の膜厚を厚くした場合でもクラックが発生し難くなる。
本発明では、R1、R2、及びR3が全て水素原子である繰り返し単位Aと、R1、R2、及びR3の一部又は全部が炭素数1~8のアルキル基である繰り返し単位Bと、を共に有するポリシラザンを用いることが好ましい。繰り返し単位Aと繰り返し単位Bの比率を変化させることにより、十分な防湿性を担保したまま無機膜の柔軟性を任意に調整することができる。
このような観点から、無機膜の厚みは、好ましくは、10nm~3μmであり、より好ましくは、50nm~2μmであり、さらに好ましくは、0.1μm~1μmであり、特に好ましくは、0.3μm~0.5μmである。
図4は、本発明の第1変形例に係る有機ELデバイス1を示す拡大断面図である。なお、図4の有機ELデバイス1の拡大断面図は、有機ELデバイス1を図1のII-II線と同様の位置で切断した拡大断面図である(図5~図7も同様)。
本変形例では、積層体3Aの外面の一部に無機膜4が設けられている。具体的には、本変形例の積層体3Aにおいては、封止板36の表面36fが、無機膜4によって被覆されていない。即ち、封止板36の表面36fが外気に露出している。封止板36は、防湿性を有するため、本変形例でも有機ELデバイス1の水分による劣化を防止することができる。
図5は、本発明の第2変形例に係る有機ELデバイス1を示す拡大断面図である。
本変形例に係る有機ELデバイス1は、基板2の全域が無機膜4によって被覆されていることを除いて、上述した実施形態と同様の構成を有する。前記基板の全域は、基板2の表面2f、裏面2e、及び外周面(2a、2b、2c、及び2d)である。
本変形例に係る有機ELデバイス1は、基板2の全域が無機膜4によって被覆されているため、より高い防湿性を有する。
図6は、本発明の第3変形例に係る有機ELデバイス1を示す拡大断面図である。
本変形例では、積層体3Aは、有機EL素子3のみから構成されており、保護膜、接着層、及び封止板を有していない。無機膜4は、第1及び第2端子部311,331を除いて、有機EL素子3に直接接触して有機EL素子3(即ち、積層体3A)を被覆している。
保護膜、接着層、及び封止板が存在しなくとも、有機EL素子3が、無機膜4によって直接的に被覆されているため、長期間に亘り有機ELデバイス1の防湿性を維持することができる。
また、本変形例では、基板2の形成材料として導電性及び防湿性を有する材料を用いている。導電性及び防湿性を有する材料からなる基板2(例えば、金属からなる導電性基板など)は、無機膜4によって被覆されていなくてもよい。そのため、図6では、基板2が無機膜4によって被覆されていない。
このような、絶縁性及び防湿性を有する無機物としては、上記無機膜の形成材料と同様のものを用いることができる。
このような観点から、無機絶縁層の厚みは、好ましくは、10nm~5μmであり、より好ましくは、50nm~2μmであり、さらに好ましくは、0.1μm~1μmであり、特に好ましくは、0.3μm~0.5μmである。
無機絶縁層の形成方法は特に限定されず蒸着法、スパッタリング法、CVD法等の乾式法、ゾル-ゲル法等の湿式法等を採用することができる。
図7は、本発明の第4変形例に係る有機ELデバイス1を示す拡大断面図である。本変形例では、有機EL素子3と基板2との間に絶縁性の合成樹脂を用いて形成された絶縁層5(有機絶縁層52)が設けられている。また、本変形例では、積層体3Aは、保護膜を有しておらず、接着層35は、第2電極部332の表面332fに設けられている。
有機絶縁層52は、上述した無機絶縁層に比して防湿性に劣る。そのため、有機絶縁層52の外周面(52a、52b、52c、及び52d)も無機膜4によって被覆されていることが好ましい。
有機絶縁層52の外周面が無機膜4によって被覆されることにより、有機絶縁層52の外側から水分が侵入することを効果的に防止できる。
このような観点から、有機絶縁層の厚みは、好ましくは、1μm~40μmであり、より好ましくは、0.5μm~20μmであり、さらに好ましくは、0.5μm~10μmであり、特に好ましくは、1μm~5μmである。
有機絶縁層の形成方法は特に限定されず、ロールコート、スプレーコート、スピンコートおよびディッピング等による塗布を採用することができる。
以下、本発明の有機ELデバイスの製造方法について、図8を適宜参酌しつつ説明する。
なお、図8は、ロールツーロール方式で有機ELデバイスを作製する場合において、以下の工程2~工程4の製造ラインを示す概略側面図である。
(工程1)基板上に、第1端子部を有する第1導電層と有機EL層と第2端子部を有する第2導電層とを有する有機EL素子を有する積層体を形成する工程。
(工程2)第1端子部と第2端子部とをそれぞれマスキング材により被覆する工程。
(工程3)積層体に、絶縁性の無機物を含んだ処理液を接触させる工程。
(工程4)処理液を固化させることにより無機膜を形成する工程。
(工程5)第1端子部及び第2端子部を被覆するマスキング材を取り除く工程。
以下、各工程について説明する。
なお、工程1で用いる基板は、予め無機膜によって被覆されていてもよい。即ち、工程1の前に、無機膜によって被覆されていない基板に対し、無機膜を被覆させる工程を設けてもよい。
予め無機膜によって被覆された基板を用いることにより、図5に示すように、基板の全域が無機膜によって被覆された有機ELデバイスを得ることができる。
つまり、長尺状基板を用いた場合、長尺状基板のロール体を基板の長手方向に送り出し、送り出された長尺状基板の表面上に積層体を形成し、その後、基板と積層体を巻き取ることにより、効率良くロール状の基板付積層体を得ることができる。
図8に示すように、工程1で得られた基板付積層体1Aは、回転ローラ61,62,63,及び64によって搬送方向上流側から下流側へと搬送される。なお、図8に示す矢印Aは、基板付積層体(1A、1B、1C、及び1D)の搬送方向である。マスキング材で基板付積層体1Aを被覆することにより、マスキング材によって被覆された基板付積層体1Bが得られる。
図9は、工程2を経た基板付積層体1Bを示す拡大断面図である。図8及び図9に示すように、基板付積層体1Aは、マスキング装置7により、少なくとも第1及び第2端子部311,331がマスキング材71によって被覆される。
このマスキング装置7は、特に限定されず、マスキング材の種類によって適宜変更することができる。例えば、後述するように、マスキング材として、マスキングテープを採用する場合、マスキング装置7は、貼付装置であり、マスキング材として、マスキングインクを採用する場合、マスキング装置7は、コータである。
なお、マスキング材は、第1及び第2端子部だけでなく、それ以外の部分(例えば、積層体が封止板を有する場合、封止板の表面など)を被覆するように設けられてもよい。好ましくは、マスキング材は、第1及び第2端子部のみを被覆するように設けられる。
例えば、マスキング材は、基材フィルムの一面に粘着剤からなる接着層が積層されたマスキングテープであってもよく、合成樹脂を含むマスキングインクであってもよい。もっとも、マスキング材の形成材料は、後述する処理液に溶解しないものが用いられる。
なお、マスキング材としてマスキングインクを用いた場合、工程3の前に、マスキングインクを乾燥し硬化させる必要がある。また、マスキングインクを第1及び第2端子部に塗工する際、両端子部以外にマスキングインクが付着する虞がある。そのため、好ましくは、マスキング材としてマスキングテープが用いられる。マスキングテープを用いることにより、簡便に且つ確実に第1及び第2端子部を被覆することができる。
図8において、基板付積層体1Bは、処理液81の満たされた槽82(処理槽8)に搬入され、その後、処理槽8から引き上げられる。このように、処理槽8内において基板付積層体1Bに処理液が接触することにより処理液が付着した基板付積層体1Cが得られる。
なお、基板付積層体1Bと処理液81を接触させる方法は、上述の処理槽8を用いた方法(ディップコート法)に限定されず、スプレーコート法、ロールコート法、フローコート法、及びグラビア印刷法など任意の接触方法を採用することができる。
溶媒は、無機物を溶解又は分散させるものであれば特に限定されず、任意のものを用いることができる。
このような溶媒としては、例えば、脂肪族炭化水素、脂環式炭化水素、芳香族炭化水素等の炭化水素溶媒、ハロゲン化炭化水素溶媒、脂肪族エーテル、脂環式エーテル等のエーテル類が使用できる。
なお、無機物としてポリシラザンのシラン転化物を用いる場合、溶媒はポリシラザンと反応性の高いアルコール類や水分を含有するものを用いることは好ましくない。
無機物としてポリシラザンのシラン転化物を用いる場合、溶媒は、ペンタン、ヘキサン、シクロヘキサン、トルエン、キシレン、ソルベッソ[登録商標]、ターベン(テルペン)等の炭化水素;塩化メチレン、トリコロロエタン等のハロゲン炭化水素;ジブチルエーテル、ジオキサン、テトラヒドロフラン等が好ましく用いられる。
また、溶媒には、ポリシラザンのシラン転化反応を促進するため、各種触媒を添加することもできる。このような触媒としては、例えば、金、銀、パラジウム、白金、ニッケルなどの金属触媒や、それらのカルボン酸錯体などが挙げられる。
無機物の濃度が0.1質量%よりも小さい場合、無機膜の膜厚が薄くなり防湿性を十分に確保できない虞がある。
基板付積層体1Cに付着する処理液の量は、処理液81の粘度及び基板付積層体1Cの引き上げ速度(搬送速度)によって適宜調整することができる。
本発明の有機ELデバイスの製造方法では、工程3と工程4の間、又は、工程4の後に、基板付積層体に付着した処理液から無機膜を形成する工程を有する。
無機膜の形成方法は、処理液に含まれる無機物の種類によって適宜変更することができる。例えば、無機物が、金属又は半金属である場合、前記処理液の薄層に含まれる溶媒を揮発させる(処理液を乾燥させる)ことにより無機膜を形成することができる。処理液は、自然乾燥されてもよく、乾燥装置によって強制的に乾燥されてもよく、自然乾燥と乾燥装置による強制的な乾燥を併用してもよい。
なお、基板付積層体1Cを搬送している間に前記処理液の薄層が自然乾燥する場合には、乾燥装置による乾燥は省略される。
図8では、基板付積層体1Cに付着した処理液81は、乾燥装置9によって乾燥される。前記乾燥は、前記処理液の薄層がローラなどの異物に接触する前に行うことが好ましい。例えば、図8に示すように、乾燥装置9は、処理槽8の液面から回転ローラ64の間に配置されている。
ポリシラザンのシリカ転化処理は、例えば、処理液を水蒸気酸化処理及び/又は加熱酸化処理することによって達成される。ポリシラザンのシリカ転化処理によって、処理液に含まれる大部分のポリシラザンが酸化ケイ素に転化し、シリカ転化物を含む無機膜が形成される。
ポリシラザンのシリカ転化処理は、好ましくは、水蒸気酸化処理である。例えば、基板付積層体を高温高湿槽(例えば、60℃、90%RH)で水蒸気に所定時間暴露することにより水蒸気酸化処理が施される(図示せず)。
上述のように、基板付積層体1Dは、少なくとも、第1端子部及び第2端子部がマスキング材によって被覆されている。そのため、マスキング材を取り除くことにより、少なくとも、第1及び第2端子部が無機膜によって被覆されていない(即ち、第1及び第2端子部が外気に露出した)有機ELデバイスを得ることができる。
マスキング材を取り除く方法は特に限定されず、マスキング材の種類により適宜変更することができる。例えば、マスキング材としてマスキングテープを用いた場合、マスキングテープを剥がすことによりマスキング材を取り除くことができる。
しかし、本発明では、工程4と工程5は、必ずしもこの順に行われる必要はなく、工程5の後に工程4を経て有機ELデバイスを得ることもできる。
もっとも、工程5の後に工程4を行う場合、マスキング材の除去によって露出した部分に未固化の処理液が付着する虞がある。そのため、好ましくは、工程4の後に工程5を経て有機ELデバイスが得られる。

Claims (9)
- 基板と、
前記基板上に設けられ且つ第1端子部を有する第1導電層、前記第1導電層上に設けられた有機エレクトロルミネッセンス層、及び前記有機エレクトロルミネッセンス層上に設けられ且つ第2端子部を有する第2導電層を有する有機エレクトロルミネッセンス素子を有する積層体と、
前記第1端子部及び前記第2端子部を除いて前記積層体を被覆する絶縁性の無機膜と、を有する有機エレクトロルミネッセンスデバイス。 - 前記絶縁性の無機膜が、さらに前記基板を被覆している請求項1に記載の有機エレクトロルミネッセンスデバイス。
- 前記絶縁性の無機膜が、ポリシラザンのシリカ転化物を含む請求項1又は2に記載の有機エレクトロルミネッセンスデバイス。
- 前記積層体が、前記有機エレクトロルミネッセンス素子上に設けられた接着層と、前記接着層により前記有機エレクトロルミネッセンス素子に接着された封止板と、をさらに有する請求項1~3の何れかに記載の有機エレクトロルミネッセンスデバイス。
- 前記積層体が、前記有機エレクトロルミネッセンス素子上に設けられた保護膜と、前記保護膜上に設けられた接着層と、前記接着層により前記保護膜に接着された封止板と、をさらに有する請求項1~3の何れかに記載の有機エレクトロルミネッセンスデバイス。
- 前記封止板が可撓性を有する請求項4又は5に記載の有機エレクトロルミネッセンスデバイス。
- 前記基板が可撓性を有する請求項1~6の何れかに記載の有機エレクトロルミネッセンスデバイス。
- 基板上に、第1端子部を有する第1導電層と有機エレクトロルミネッセンス層と第2端子部を有する第2導電層とを有する有機エレクトロルミネッセンス素子を有する積層体を形成する工程と、
前記第1端子部及び第2端子部をマスキング材により被覆する工程と、
前記積層体に、絶縁性の無機物を含んだ処理液を接触させる工程と、
前記処理液を固化させることにより無機膜を形成する工程と、
前記マスキング材を取り除く工程と、を有することを特徴とする有機エレクトロルミネッセンスデバイスの製造方法。 - 前記処理液がポリシラザンを含んでおり、
前記処理液を固化させる工程が、前記ポリシラザンのシリカ転化処理を含む請求項8に記載の有機エレクトロルミネッセンスデバイスの製造方法。
