Abstract

Description

自動車のバンパービーム構造
 本発明は、車幅方向に一定の高さを有するバンパービームが、少なくとも車幅方向に配向された第1の連続繊維を補強材とするプリプレグから成形された連続繊維強化樹脂層を備える自動車のバンパービーム構造に関する。
 2枚の連続繊維シートと、2枚の連続繊維シート間に挟まれた連続繊維パッチと、上側の連続繊維シート上に射出あるいは押し出した熱可塑性樹脂とからなる長方形の素材(ブランク)を金型でプレスしてW字状断面を有する繊維強化樹脂製のバンパービームを成形するものにおいて、W字状断面の形状がバンパービームの車幅方向に一定であるものが、下記特許文献1により公知である。

 ところで、バンパービームの車幅方向両端部が前後方向内側に湾曲して丸みを帯びていれば、美観の点で好ましいだけでなく、狭い場所で旋回するときにバンパービームの端部が障害物と接触し難くなる利点があり、そのためにはバンパービームの断面形状を車幅方向に変化させ、平面視におけるバンパービームの前後方向幅を車幅方向両端部側で小さくすることが望ましい。
 しかしながら、上記特許文献1に記載されたものは、バンパービームの断面形状が車幅方向に一定であるため、上記要請を満たすことができない問題があった。またバンパービームの断面形状を車幅方向に変化させようとすると、金型でプレス加工する素材の形状が単純な長方形ではなくなるため、素材の歩留りが悪くなってコストアップの要因となる問題がある。
 本発明は前述の事情に鑑みてなされたもので、バンパービームの断面形状を車幅方向に変化させながら、バンパービームをプレス成形するプリプレグの歩留りを高めることを目的とする。
 上記目的を達成するために、本発明によれば、車幅方向に一定の高さを有するバンパービームが、少なくとも車幅方向に配向された第1の連続繊維を補強材とするプリプレグから成形された連続繊維強化樹脂層を備える自動車のバンパービーム構造であって、前記バンパービームは上壁、底壁および下壁が連続して前後方向外側に向けて開放する溝型断面部を備え、前記溝型断面部の上下方向幅を車幅方向両端側で車幅方向中央側に比べて広くするとともに、前記溝型断面部の前後方向深さを車幅方向両端側で車幅方向中央側に比べて浅くしたことを第1の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第1の特徴に加えて、前記連続繊維強化樹脂層は、前記第1の連続繊維に対して直交する方向に配向された第2の連続繊維を補強材として含むことを第2の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第1または第2の特徴に加えて、前記溝型断面部の上壁、底壁および下壁を不連続繊維強化樹脂製の縦リブで接続したことを第3の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第3の特徴に加えて、前記縦リブの上下方向中間部に前後方向外側に向けて開放する切欠きを形成したことを第4の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第1~第4の何れか1つの特徴に加えて、前記溝型断面部の底壁をバンパービームエクステンションの前後方向外端に固定したことを第5の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第1の特徴に加えて、前記バンパービームは単一の前記溝型断面部を備え、前記連続繊維強化樹脂層は少なくとも2層に積層された連続繊維を含み、前記溝型断面部の上壁、底壁および下壁を不連続繊維強化樹脂製の縦リブで接続したことを第6の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第1の特徴に加えて、前記バンパービームは上下2個の前記溝型断面部を備え、各々の前記溝型断面部に、バンパービームエクステンションに対する固定部と、前記上壁、前記底壁および前記下壁を接続する不連続繊維強化樹脂製の縦リブとを設けたことを第7の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第1の特徴に加えて、前記バンパービームは、車幅方向中央に位置する中央部と、前記中央部の車幅方向両側に位置して車体に固定される二つの車体固定部とを備えてプレス成形されるとともに、前記連続繊維強化樹脂層の表面を覆う不連続繊維強化樹脂層を備え、前記連続繊維強化樹脂層は、前記中央部および前記二つの車体固定部を構成する第1連続繊維強化樹脂層と、前記第1連続繊維強化樹脂層よりも短い車幅方向寸法で該第1連続繊維強化樹脂層に積層されて前記中央部を構成する第2連続繊維強化樹脂層とからなることを第8の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第8の特徴に加えて、前記バンパービームは上壁、底壁および下壁を有して車幅方向外側に向かって開放する溝型断面部を備え、前記不連続繊維強化樹脂層は前記上壁、前記底壁および前記下壁を接続する縦リブを備えることを第9の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第9の特徴に加えて、前記縦リブの上下方向中間部に前後方向外側に向けて開放する切欠きを形成したことを第10の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第9または第10の特徴に加えて、前記車体固定部はバンパービームエクステンションに締結される複数の締結部を備え、前記締結部は前記溝型断面部の底壁に形成されることを第11の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第11の特徴に加えて、前記第2連続繊維強化樹脂層は最も車幅方向内側の前記締結部に重なることを第12の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第11または第12の特徴に加えて、前記車体固定部は前記バンパービームエクステンションを介して車体フレームの前後方向外端に固定されることを第13の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第9~第13の何れか1つの特徴に加えて、前記溝型断面部の前後方向外端に初期荷重吸収部材を結合して閉断面化したことを第14の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第8~第14の何れか1つの特徴に加えて、前記第1連続繊維強化樹脂層および前記第2連続繊維強化樹脂層は、相互に直交する二つの方向に配向された連続繊維を含むことを第15の特徴とする自動車のバンパービーム構造が提案される。
 また本発明によれば、前記第8~第15の何れか1つの特徴に加えて、前記第2連続繊維強化樹脂層の車幅方向中央部に、該第2連続繊維強化樹脂層よりも短い車幅方向寸法で第3連続繊維強化樹脂層を積層したことを第16の特徴とする自動車のバンパービーム構造が提案される。
 尚、実施の形態のフロントサイドフレーム前部14は本発明の車体フレームに対応し、実施の形態の第1、第2ボス33h,33iは本発明のボスあるいは締結部に対応し、実施の形態の第1、第2連続繊維強化樹脂層53A,53Bは本発明の連続繊維強化樹脂層に対応し、実施の形態の第2、第3プリプレグ59,60は本発明のプリプレグに対応し、実施の形態の第1の連続繊維62および第2の連続繊維63は本発明の連続繊維に対応する。
 本発明の第1の特徴によれば、バンパービームは車幅方向に一定の高さを有するので、バンパービームとの干渉によってヘッドライト等の配置が妨げられることがない。また連続繊維強化樹脂層は車幅方向に配向された第1の連続繊維を補強材として含むため、衝突荷重に対するバンパービームの強度を確保することができる。またバンパービームは上壁、底壁および下壁が連続して前後方向外側に向けて開放する溝型断面部を備え、溝型断面部の上下方向幅を車幅方向両端側で車幅方向中央側に比べて広くするとともに、溝型断面部の前後方向深さを車幅方向両端側で車幅方向中央側に比べて浅くしたので、車幅方向の各位置においてバンパービームの断面形状の上下方向への展開長さが一定になって長方形のプリプレグからバンパービームを成形することが可能となり、プリプレグの歩留りが向上させてコストダウンを図ることができる。しかもバンパービームの前後方向寸法が車幅方向両端部で小さくなるため、狭い場所での旋回時にバンパービームの車幅方向両端部が障害物と接触し難くすることができる。
 また本発明の第2の特徴によれば、連続繊維強化樹脂層は、第1の連続繊維に対して直交する方向に配向された第2の連続繊維を補強材として含むので、第2の連続繊維によりバンパービームの曲げ強度を更に高めることができる。また第2の連続繊維を含むことで連続繊維強化樹脂層は第1の連続繊維に対して直交する方向(上下方向および前後方向)に伸び難くなるが、溝型断面部の上下方向幅および前後方向深さを車幅方向両端側で車幅方向中央側に比べて広くて浅くしたことにより、連続繊維強化樹脂層を上下方向および前後方向に引き伸ばす必要がなくなってバンパービームの成形が容易になる。
 また本発明の第3の特徴によれば、溝型断面部の上壁、底壁および下壁を不連続繊維強化樹脂製の縦リブで接続したので、衝突荷重の入力時に溝型断面部が口開きするのを防止して衝撃吸収性能を高めるとともに、重量の増加を最小限に抑えながらバンパービームの捩じり強度を高めることができる。
 また本発明の第4の特徴によれば、縦リブの上下方向中間部に前後方向外側に向けて開放する切欠きを形成したので、不連続繊維を縦リブの全体に確実に充填して強度を高めることができる。
 また本発明の第5の特徴によれば、溝型断面部の底壁をバンパービームエクステンションの前後方向外端に固定したので、バンパービームエクステンションに対するバンパービームの固定が容易になるだけでなく、バンパービームに入力した衝突荷重をバンパービームエクステンションに確実に伝達することが可能となる。
 また本発明の第6の特徴によれば、バンパービームは単一の溝型断面部を備え、連続繊維強化樹脂層は少なくとも2層に積層された連続繊維を含み、溝型断面部の上壁、底壁および下壁を不連続繊維強化樹脂製の縦リブで接続したので、衝突荷重の入力時に縦リブにより2層の連続繊維が層間剥離するのを抑制して衝撃吸収性能を高めることができる。
 また本発明の第7の特徴によれば、バンパービームは上下2個の溝型断面部を備え、各々の溝型断面部に、バンパービームエクステンションに対する固定部と、上壁、底壁および下壁を接続する不連続繊維強化樹脂製の縦リブとを設けたので、車幅方向端部にオフセット衝突の衝突荷重が入力したときに、上下2個の溝型断面部間には縦リブが存在しないため、上下2個の溝型断面部は固定部が破断して上下方向に拡開するように変形する。その結果、バンパービームは受圧荷重を増加しながら端部から順次破壊して衝撃吸収を行うとともに、衝突荷重が入力した車幅方向端部と衝突荷重が入力しない車幅方向中央部とが分離するように破壊して更なる衝撃吸収が可能になる。
 本発明の第8の特徴によれば、バンパービームは、車幅方向中央に位置する中央部と、中央部の車幅方向両側に位置して車体に固定される二つの車体固定部とを備えてプレス成形されるとともに、連続繊維強化樹脂層の表面を覆う不連続繊維強化樹脂層を備える。連続繊維強化樹脂層は、中央部および二つの車体固定部を構成する第1連続繊維強化樹脂層と、第1連続繊維強化樹脂層よりも短い車幅方向寸法で該第1連続繊維強化樹脂層に積層されて中央部を構成する第2連続繊維強化樹脂層とからなるので、バンパービームの連続繊維強化樹脂層の厚さを中央部および車体固定部で容易に変化させることができるだけでなく、第2連続繊維強化樹脂層の端部における段差を不連続繊維強化樹脂層で覆って平滑化することで、中央部から車体固定部に向かって強度が漸減するバンパービームを容易に得ることができる。しかもバンパービームの車幅方向中央に衝突荷重が入力したときに最も大きな曲げモーメントが加わる中央部の曲げ強度を最も高くし、そこから車幅方向両側の車体固定部に向かって曲げ強度を漸減することが可能となるため、バンパービームの全長に亙って不必要に連続繊維を配置する必要をなくしてコストダウンおよび軽量化を図ることができる。
 また本発明の第9の特徴によれば、バンパービームは上壁、底壁および下壁を有して車幅方向外側に向かって開放する溝型断面部を備え、不連続繊維強化樹脂層は上壁、底壁および下壁を接続する縦リブを備えるので、衝突荷重の入力時に溝型断面部が口開きするのを防止して衝撃吸収性能を高めるとともに、重量の増加を最小限に抑えながらバンパービームの捩じり強度を高めることができる。
 また本発明の第10の特徴によれば、縦リブの上下方向中間部に前後方向外側に向けて開放する切欠きを形成したので、不連続繊維を縦リブの全体に確実に充填して強度を高めることができる。
 また本発明の第11の特徴によれば、車体固定部はバンパービームエクステンションに締結される複数の締結部を備え、締結部は溝型断面部の底壁に形成されるので、バンパービームエクステンションに対するバンパービームの固定が容易になるだけでなく、バンパービームに入力した衝突荷重をバンパービームエクステンションに確実に伝達することが可能となる。
 また本発明の第12の特徴によれば、第2連続繊維強化樹脂層は最も車幅方向内側の締結部に重なるので、バンパービームの中央部に入力した衝突荷重を第2連続繊維強化樹脂層を介して前記締結部からバンパービームエクステンションに効率的に伝達し、バンパービームエクステンションにて吸収することが可能となる。
 また本発明の第13の特徴によれば、車体固定部はバンパービームエクステンションを介して車体フレームの前後方向外端に固定されるので、バンパービームエクステンションの強度分だけ車体固定部の強度を中央部よりも低くすることができる。
 また本発明の第14の特徴によれば、溝型断面部の前後方向外端に初期荷重吸収部材を結合して閉断面化したので、溝型断面部を薄肉にして軽量化を図りながらバンパービームの曲げ強度を確保することができる。
 また本発明の第15の特徴によれば、第1連続繊維強化樹脂層および第2連続繊維強化樹脂層は、相互に直交する二つの方向に配向された連続繊維を含むので、バンパービームの曲げ強度を一層高めることができる。
 また本発明の第16の特徴によれば、第2連続繊維強化樹脂層の車幅方向中央部に、該第2連続繊維強化樹脂層よりも短い車幅方向寸法で第3連続繊維強化樹脂層を積層したので、バンパービームの車幅方向中央に衝突荷重が入力したときに、バンパービームに衝突荷重により生じる曲げモーメントの分布に近似する曲げ強度の分布を与え、連続繊維の使用量を最小限に抑えてコストダウンおよび軽量化を図りながらバンパービームの衝撃吸収性能を確保することができる。

以下、添付図面に基づいて本発明の実施の形態を説明する。
第1の実施の形態
 先ず、図1~図11に基づいて本発明の第1の実施の形態を説明する。尚、本明細書において、前後方向(衝突荷重の入力方向)、左右方向(車幅方向)および上下方向とは、運転席に着座した乗員を基準として定義される。
 図1および図2に示すように、実施の形態の自動車の車体はCFRP(カーボン繊維強化樹脂)等のFRPでバスタブ状に一体成形したキャビン11を備えており、その前端から起立するダッシュパネル12の前面にアルミニウム合金でダイキャスト成形した左右一対のサスペンション支持部材13,13が固定される。サスペンション支持部材13,13は、図示せぬサスペンションダンパーの上端を支持するダンパーハウジング13a,13aと、ダンパーハウジング13a,13aの下部に接続されて前方に延びるフロントサイドフレーム後部13b,13bとを備えており、フロントサイドフレーム後部13b,13bの前端にアルミニウム押し出し材あるいは鋼板プレス材で構成された左右一対のフロントサイドフレーム前部14,14が接続される。ダッシュパネル12の左右上部から前方に延びる左右一対のFRP製のアッパーメンバ15,15の前端に左右一対のFRP製のサイドメンバ16,16が接続される。
 フロントサイドフレーム前部14,14の前端に正面視で矩形枠状に形成されたFRP製のフロントバルクヘッド17が固定されており、フロントバルクヘッド17の左右上部にサイドメンバ16,16の前端が接続される。フロントサイドフレーム前部14,14の前端に左右一対のFRP製のバンパービームエクステンション18,18が固定されており、そのバンパービームエクステンション18,18の前端に車幅方向に延びるFRP製のバンパービーム19が固定される。バンパービーム19の前面はバンパーフェイス20で覆われる。フロントバルクヘッド17、バンパービーム19および左右一対のバンパービームエクステンション18,18に囲まれた位置に、正面視で矩形枠状に形成されたFRP製のシュラウド21が配置されており、シュラウド21の内部にエンジン冷却用ラジエータ、空調用コンデンサ、バッテリ冷却用ラジエータ等の冷却系部品(不図示)が前後方向に重ね合わされて支持される。
 次に、図3~図7、図10および図11に基づいてバンパービーム19の構造を説明する。
 FRP製のバンパービーム19は、後側の本体部31と前側の初期荷重吸収部32…とを備える。本体部31は上壁33a、下壁33bおよび底壁33cを有して前方に向けて開放する一対の溝型断面部33,33を備えており、下側の溝型断面部33の上部フランジ33dと上側の溝型断面部33の下部フランジ33eとは一体に連続して略W字状断面を形成する。溝型断面部33の内部には、鉛直方向に延びて上壁33a、下壁33bおよび底壁33cを接続する複数の縦リブ33f…が、バンパービーム19の長手方向に所定距離だけ離間して形成される。車幅方向両端の縦リブ33f…を除く残りの縦リブ33f…には、前方に向かって開放するU字状の切欠き33j…が形成される。
 また上側の溝型断面部33の上部フランジ33dと、下側の溝型断面部33の下部フランジ33eとには、前方に向かって突出する複数のピン33g…が形成される。また各溝型断面部33の底壁33cの車幅方向両端部には、前方に向かって突出する複数の第1ボス33h…と、前方に向かって突出する複数の第2ボス33i…とが形成されており、相互に対向する第1、第2ボス33h…,33i…の内部には、前後方向を指向する締結カラー34…がインサートされる。
 バンパービーム19は、車幅方向中央に位置する中央部31aと、中央部31aの両側に連なる一対の車体固定部31b,31bとを一体に備える。前記締結カラー34…は、各々の車体固定部31bに上下各3本ずつ設けられる。
 中央部31aの全域において溝型断面部33の断面形状は車幅方向に概ね一定であるが、車体固定部31bでは溝型断面部33の断面形状が車幅方向に変化する(図5参照)。即ち、溝型断面部33のU字状の溝の上下方向幅Wは車幅方向外側に向かって次第に大きくなり、溝型断面部33のU字状の溝の前後方向深さDは車幅方向外側に向かって次第に小さくなる。その結果、バンパービーム19の本体部31の断面の展開長さ、つまり断面のW字形状を上下方向に引き伸ばした長さは、バンパービーム19の長手方向の全域に亙って略一定になる。
 初期荷重吸収部32…はバンパービーム19の長手方向に3分割されており、各々が実質的に同じ構造を有している。各初期荷重吸収部32は、平坦な連結壁32aと、連結壁32aの前面に形成された複数の縦リブ32b…および複数の横リブ32c…とを備える。上下方向に延びる縦リブ32b…と左右方向に延びる横リブ32c…とは相互に格子状に交差する。連結壁32aの上縁および下縁には本体部31のピン33g…が嵌合可能なピン孔32d…が形成される。初期荷重吸収部32のピン孔32d…に本体部31のピン33g…を嵌合し、そのピン33g…を振動工具で溶融することで、本体部31に初期荷重吸収部32が結合される。
 バンパービーム19の本体部31は以下のようにして製造される。図10および図11に示すように、バンパービーム19の本体部31をプレス成形する金型55は、本体部31の外表面を成形する凹状のキャビティ56aを有する雌型56と、本体部31の内表面を成形する凸状のコア57aを有する雄型57とからなり、キャビティ56aおよびコア57aにはリブやボスを成形する溝56b…,57b…が形成される。金型55を型開きした状態で、雌型56のキャビティ56aの上部に不連続繊維強化樹脂の第1プリプレグ58と、連続繊維強化樹脂の第2プリプレグ59および第3プリプレグ60と、不連続繊維強化樹脂の第4プリプレグ61とが予備加熱した状態で配置される。
 第2、第3プリプレグ59,60はカーボンファイバーの連続繊維のUD(連続繊維を一方向に引き揃えたシート)を0°および90°の方向に2層に積層したものを補強材とし、第1、第4プリプレグ58,61はカーボンファイバーの不連続繊維のマットを補強材とするもので、それらに熱可塑性樹脂(ナイロン6、ナイロン66、ポリプロピレン等)が含浸される。予備加熱した第1~第4プリプレグ58~61を積層状態で金型55内に挿入して加圧成形し、その後に冷却すると繊維強化樹脂製品が得られる。
 雌型56に対して雄型57を下降させると、第2、第3プリプレグ59,60が雌型56のキャビティ56aと雄型57のコア57aとによってプレスされ、本体部31が成形される。このとき、不連続繊維を補強材とする第1、第4プリプレグ58,61は容易に変形可能であるため、第2、第3プリプレグ59,60と雌型56のキャビティ56aとによって挟まれた第1プリプレグ58はキャビティ56aの溝56b…内に流入し、本体部31の外表面の第2ボス33i…を同時に成形するとともに、本体部31の外表面の一部(溝型断面部33の底壁33cの後面)に沿って薄い膜状に積層される。同様に、第2、第3プリプレグ59,60と雄型57のコア57aとによって挟まれた第4プリプレグ61はコア57aの溝57b…内に流入し、本体部31の内表面の縦リブ33f…、ピン33g…および第1ボス33h…を同時に成形するとともに、本体部31の内表面の内表面に沿って薄い膜状に積層される。そして金型55から取り出した製品の外周の余剰部分を切断することで、本体部31を完成する。
 このようにして成形されたバンパービーム19の本体部31の中央部31aの断面構造は、第2、第3プリプレグ59,60から成形された第1連続繊維強化樹脂層53Aおよび第2連続繊維強化樹脂層53Bを備え、その前面に第4プリプレグ61から成形された不連続繊維強化樹脂層54が積層され、その後面に第1プリプレグ58から成形された不連続繊維強化樹脂層54が積層されたものとなる(図5(A)参照)。
 一方、バンパービーム19の本体部31の車体固定部31b,31bの断面構造は、第3プリプレグ60から成形される第2連続繊維強化樹脂層53Bを備えないため、第2プリプレグ59から成形された第1連続繊維強化樹脂層53Aの前面および後面に不連続繊維強化樹脂層54,54が積層されたものとなる(図5(B)参照)。
 図3の円内に拡大して示すように、第1、第2連続繊維強化樹脂層53A,53Bの第1の連続繊維62…および第2の連続繊維63…のうち、第1の連続繊維62…は車幅方向に配向され、第2の連続繊維63…は前後方向ないし上下方向に配向される。また不連続繊維強化樹脂層54,54の不連続繊維64…はランダムに絡みあっている。
 長い繊維のUDを補強材として有する連続繊維強化樹脂は比較的に強度が高くなるが、UDの変形量に限界があるために成形性は低くなり、細くて高いリブやピンを成形するのが困難である。一方、ランダムに絡み合った短い繊維を補強材として有する不連続繊維強化樹脂は比較的に強度が低くなるが、繊維が容易に変形するために成形性は高くなり、細くて高いリブやピンを成形するのが容易である。よって、連続繊維強化樹脂に不連続繊維強化樹脂を積層して本体部31を成形することで、本体部31の強度および成形性を両立させることができる。
 次に、図6~図9に基づいて、バンパービームエクステンション18の構造を説明する。
 バンパービームエクステンション18は上部部材51および下部部材52を結合して構成される。バンパービームエクステンション18の上部部材51および下部部材52は略面対称な構造であるため、以下、上部部材51を代表として構造を説明する。
 上部部材51は内側の連続繊維強化樹脂層53と、その両面に積層された不連続繊維強化樹脂層54,54とで構成される。かかる構造の上部部材51は、図10および図11で説明したバンパービーム19の本体部31と同様の方法でプレス成形される。
 上部部材51は、本体部51aと、本体部51aの前縁から上方に折れ曲がる前部締結フランジ51bと、本体部51aの後縁から上方に折れ曲がる後部締結フランジ51cと、本体部51aの内面の車幅方向に離間した位置を前後方向に延びる4個の接合部51d~51gとを備える。二つの接合部51d,51e間の内面には60°間隔で3方向に交差する第1補強リブ51h…が不連続繊維強化樹脂で形成され(図9の第1補強リブ52hと同じ形状・配置)、本体部51aの外表面には前後方向に延びて前部締結フランジ51bおよび後部締結フランジ51cを接続する6本の第2補強リブ51i…が同じく不連続繊維強化樹脂で形成される。また不連続繊維強化樹脂の前部締結フランジ51bには3個のナット65…がインサートされ、不連続繊維強化樹脂の後部締結フランジ51cには3個の締結孔51j…が形成される。
 下部部材52は上述した上部部材51と実質的に面対称な同一形状であるため、上部部材51の各部の添え字と同じ添え字を、下部部材52の符号52に付すことで、その重複する説明を省略する。上部部材51および下部部材52の唯一の相違点は、下部部材52が4つの接合部52d~52gから上向きに突出する複数のピン52k…を備えるのに対し、上部部材51は前記ピン52k…が嵌合可能な複数のピン孔51m…を備える点である(図9参照)。
 図6および図8から明らかなように、バンパービームエクステンション18の主閉断面部22は、上部部材51および下部部材52の断面四角形の溝状をなす主衝撃吸収部18a,18aを上下に結合して構成され、またバンパービームエクステンション18の第1副閉断面部23および第2副閉断面部24は、上部部材51および下部部材52は断面円弧形の溝状をなす第1副衝撃吸収部18b,18bおよび第2副衝撃吸収部18c,18cを上下に結合して構成される。
 図8および図9から明らかなように、バンパービームエクステンション18の主閉断面部22は、連続繊維強化樹脂層53の上下両面に不連続繊維強化樹脂層54,54を積層した3層構造であるが、バンパービームエクステンション18の第1副閉断面部23および第2副閉断面部24は、連続繊維強化樹脂層53の片面だけに不連続繊維強化樹脂層54を積層した2層構造である。
 上記形状を有する上部部材51および下部部材52は、下部部材52のピン52k…を上部部材51のピン孔51m…に嵌合して接合部51d~51g,52d~52gどうしを相互に当接させた状態で、上部部材51側からピン52k…の先端を振動工具で溶融することで一体に結合される(図8参照)。この状態で上部部材51および下部部材52の後部締結フランジ51c,52cは上下方向に直線状に整列するが、上部部材51および下部部材52の前部締結フランジ51b,52bは先端側が前方に倒れるように傾斜している(図7参照)。
 次に、図6~図8に基づいてフロントサイドフレーム前部14およびバンパービーム19に対するバンパービームエクステンション18の取付構造を説明する。
 フロントサイドフレーム前部14の前端に金属板よりなる取付プレート81が溶接され、取付プレート81の車幅方向外端とフロントサイドフレーム前部14の車幅方向外面とに金属板よりなる筋交い部材82が溶接される。そしてバンパービームエクステンション18の後部締結フランジ51c,52cを前から後に貫通する6本のボルト83…を取付プレート81の後面に設けたウエルドナット84…に螺合することで、バンパービームエクステンション18およびフロントバルクヘッド17が取付プレート81に共締めされる。
 またバンパービーム19の本体部31にインサートした締結カラー34…を前から後に貫通するボルト85…を、バンパービームエクステンション18の前部締結フランジ51b,52bにインサートしたナット65…に螺合することで、バンパービーム19がバンパービームエクステンション18,18の前端に締結される。
 次に、上記構成を備えた本発明の実施の形態の作用を説明する。
 バンパービーム19が歩行者の脚部等に衝突して軽い衝突荷重が入力すると、初期荷重吸収部32…の縦リブ32b…および横リブ32c…が圧壊して衝撃吸収性能を発揮する。自動車との前面衝突等により大きな衝突荷重が入力すると、バンパービーム19の本体部31およびバンパービームエクステンション18が圧壊して衝撃吸収性能を発揮する。その際に、本体部31の溝型断面部33,33の前端に初期荷重吸収部材32…を結合して閉断面化したので、溝型断面部33,33を薄肉にして軽量化を図りながらバンパービーム19の曲げ強度を確保することができる。
 バンパービーム19は車幅方向に一定の高さを有するので、ヘッドライト等の配置がバンパービーム19との干渉によって妨げられることがない。またバンパービーム19の本体部31の第1、第2連続繊維強化樹脂層53A,53Bは車幅方向に配向された第1の連続繊維62…を補強材として含むため(図3参照)、衝突荷重に対するバンパービーム19の強度を確保することができる。しかも第1、第2連続繊維強化樹脂層53A,53Bは、車幅方向に配向された第1の連続繊維62…に対して直交する方向に配向された第2の連続繊維63…を補強材として含むので(図3参照)、その第2の連続繊維63…によりバンパービーム19の曲げ強度を更に高めることができる。
 またバンパービーム19の本体部31は上壁33a、底壁33cおよび下壁33bが連続して前方に向けて開放する上下2個の溝型断面部33,33を備え、各溝型断面部33の上下方向幅Wを車幅方向両端側で車幅方向中央側に比べて広くするとともに、各溝型断面部3の前後方向深さDを車幅方向両端側で車幅方向中央側に比べて浅くしたので(図5参照)、車幅方向の各位置において本体部31の断面形状の上下方向への展開長さが一定になって長方形の第2、第3プリプレグ59,60からバンパービーム19の本体部31を成形することが可能となり、第2、第3プリプレグ59,60の歩留りが向上させてコストダウンを図ることができる。
 しかも第2の連続繊維63…を含むことで第1、第2連続繊維強化樹脂層53A,53Bは第1の連続繊維62…に対して直交する方向(上下方向および前後方向)に伸び難くなるが、溝型断面部33,33の上下方向幅Wおよび前後方向深さDを車幅方向両端側で車幅方向中央側に比べて広くて浅くしたことにより、金型55によるプレス成形時に第1、第2連続繊維強化樹脂層53A,53Bを上下方向および前後方向に引き伸ばす必要がなくなり、バンパービーム19の成形が容易になる。
 更に、バンパービーム19の前後方向寸法が車幅方向両端部で小さくなるため、バンパービーム19の車幅方向両端部に丸みを持たせて美観を高めることができるだけでなく、狭い場所での旋回時にバンパービーム19の車幅方向両端部が障害物と接触し難くすることができる。
 また溝型断面部33の上壁33a、底壁33cおよび下壁33bを不連続繊維強化樹脂製の縦リブ33f…で接続したので、衝突荷重の入力時に溝型断面部33が口開きするのを防止して衝撃吸収性能を高めるとともに、重量の増加を最小限に抑えながらバンパービーム19の捩じり強度を高めることができる。このとき、縦リブ33f…の上下方向中間部に前方に向けて開放する切欠き33j…を形成したので、プレス成形時に不連続繊維64…を縦リブ33f…の全体に確実に充填して強度を高めることができる。
 また溝型断面部33の底壁33cをバンパービームエクステンション18の前部締結フランジ51b,52bに固定したので、バンパービームエクステンション18に対するバンパービーム19の固定が容易になるだけでなく、バンパービーム19に入力した衝突荷重をバンパービームエクステンション18に確実に伝達することが可能となる。
 またバンパービーム19は上下2個の溝型断面部33,33を備え、各々の溝型断面部33に、バンパービームエクステンション18に対する固定部である第1、第2ボス33h…,33i…と、上壁33a、底壁33cおよび下壁33bを接続する不連続繊維強化樹脂製の縦リブ33f…とを設けたので、バンパービーム19の車幅方向端部にオフセット衝突の衝突荷重が入力したときに、上下2個の溝型断面部33,33の後面間には縦リブ33f…が存在しないため、上下2個の溝型断面部33,33は第1、第2ボス33h…,33i…が破壊して上下方向に拡開するように変形する。その結果、バンパービーム19の本体部31は受圧荷重を増加しながら端部から順次破壊して衝撃吸収を行うとともに、衝突荷重が入力した車幅方向端部と衝突荷重が入力しない車幅方向中央部とが分離するように破壊して更なる衝撃吸収が可能になる。
 またバンパービーム19の本体部31は、中央部31aおよび車体固定部31b,31bを構成する第1連続繊維強化樹脂層53Aと、第1連続繊維強化樹脂層53Aに積層されて中央部31aを構成する第2連続繊維強化樹脂層51Bとからなるので、本体部31の連続繊維強化樹脂層の厚さを中央部31aおよび車体固定部31b,31bで容易に変化させることができるだけでなく、第2連続繊維強化樹脂層53Bの端部における段差を不連続繊維強化樹脂層54で覆って平滑化することで、中央部31aから車体固定部31b,31bに向かって強度が漸減するバンパービーム19を容易に得ることができる(図4参照)。
 しかも第2連続繊維強化樹脂層53Bは最も車幅方向内側の第1、第2ボス33h,33iに重なるので、つまり第2連続繊維強化樹脂層53Bの車幅方向外端は、最も車幅方向内側の第1、第2ボス33h,33iよりも更に車幅方向外側まで延びるので(図4参照)、バンパービーム19の中央部に入力した衝突荷重を第2連続繊維強化樹脂層53Bを介して最も車幅方向内側の第1、第2ボス33h,33iからバンパービームエクステンション18に効率的に伝達し、バンパービームエクステンション18にて吸収することが可能となる。
 また車体固定部31b,31bは第2連続繊維強化樹脂層53Bを持たないため、第2連続繊維強化樹脂層53Bを持つ中央部31aよりも強度が低くなるが、車体固定部31b,31bはバンパービームエクステンション18,18を介してフロントサイドフレーム前部14,14に固定されるので、バンパービームエクステンション18,18で車体固定部31b,31bを補強してバンパービーム19の強度を車幅方向に均一化することができる。
第2の実施の形態
 次に、図12および図13に基づいて本発明の第2の実施の形態を説明する。
 第1の実施の形態のバンパービーム19の本体部31は、U字状断面を有する2個の溝型断面部33,33を上下に2個連続させてW字状断面を構成しているが、第2の実施の形態のバンパービーム19の本体部31は、コ字状断面を有する1個の溝型断面部33を備える。
 本体部31の断面構造は第1の実施の形態と同じであり、第1~第4プリプレグ58~61を金型55でプレス成形することで、第1、第2連続繊維強化樹脂層53A,53Bの両面に不連続繊維強化樹脂層54,54が積層される。本体部31の中央部31aでは、第1、第2連続繊維強化樹脂層53A,53Bの両面に不連続繊維強化樹脂層54,54が積層されるが、本体部31の車体固定部31b,31bでは、第2連続繊維強化樹脂層53Bを備えず、第1連続繊維強化樹脂層53Aの両面に不連続繊維強化樹脂層54,54を積層される。第1の実施の形態の溝型断面部33の内面には縦リブ33f…だけが形成されるが、第2の実施の形態の溝型断面部33の内面には縦リブ33f…と直交して車幅方向に延びる横リブ33kが形成される。
 第1の実施の形態と同様に、本体部31の中央部31aの全域において、溝型断面部33の断面形状は車幅方向に概ね一定である。しかしながら、本体部31の車体固定部31bでは、溝型断面部33の上下方向幅Wが車幅方向外側に向かって次第に大きくなり、前後方向深さDが車幅方向外側に向かって次第に小さくなる。その結果、バンパービーム19の本体部31の断面の展開長さ、つまり断面のコ字形状を上下方向に引き伸ばした長さは、バンパービーム19の長手方向の全域に亙って略一定になる。
 第2の実施の形態によっても、前述した第1の実施の形態と同様に作用効果を達成することができる。特に、溝型断面部33の第1連続繊維強化樹脂層53Aおよび第2連続繊維強化樹脂層53Bの各々は少なくとも2層に積層された連続繊維を含み、上壁33a、底壁33cおよび下壁33bを不連続繊維からなる縦リブ33f…で接続したので、衝突荷重の入力時に縦リブ33f…により2層の連続繊維が層間剥離するのを抑制して衝撃吸収性能を高めることができる。
第3の実施の形態
 次に、図14および図15に基づいて本発明の第3の実施の形態を説明する。
 第1の実施の形態のバンパービーム19は、車体固定部31b,31bが第1連続繊維強化樹脂層53Aの1層構造であり、中央部31aが第1連続繊維強化樹脂層53Aおよび第2連続繊維強化樹脂層53Bの2層構造であるが、図15に示すように、第3の実施の形態のバンパービーム19は、中央部31aの第2連続繊維強化樹脂層53Bの前面の中央部に更に第3連続繊維強化樹脂層53Cを積層して3層構造にしたものである。第1連続繊維強化樹脂層53Aの車幅方向寸法が最も長く、次いで第2連続繊維強化樹脂層53Bの車幅方向寸法が長く、第3連続繊維強化樹脂層53Cの車幅方向寸法が最も短くなる。
 図14は、バンパービーム19を車幅方向両端部が固定された梁と見做し、その車幅方向中央部に荷重を加えたときの曲げモーメントの分布を示すものである。同図から明らかなように、バンパービーム19の曲げモーメントの分布は、車幅方向中央部で最大となり、そこから車幅方向両端部に向かって漸減する。よって、バンパービーム19の車幅方向中央部に第3連続繊維強化樹脂層53Cを積層して3層構造にすることで曲げ強度を最も高くし、そこから車幅方向両端部に向かって2層構造→1層構造として曲げ強度を漸減することで、バンパービーム19を全長に亙って3層構造とする場合に比べて、高価なカーボン繊維の使用量を減らしてコストダウンを図るとともに重量の軽減を図りながら、バンパービーム19の必要な強度を確保することができる。
 以上、本発明の実施の形態を説明したが、本発明はその要旨を逸脱しない範囲で種々の設計変更を行うことが可能である。
 例えば、本発明のバンパービームエクステンションおよびバンパービームは自動車のフロント側のものに限定されず、リヤ側のものであっても良い。
 また本発明の繊維強化樹脂は実施の形態のCFRP(カーボンファイバー強化樹脂)に限定されず、グラスファイバー強化樹脂やアラミドファイバー強化樹脂等であっても良い。
 また本発明の車体フレームは実施の形態のフロントサイドフレーム前部14に限定されず、車体前部あるいは車体後部に前後方向に配置されたフレームであれば良い。

Claims (16)

  1.  車幅方向に一定の高さを有するバンパービーム(19)が、少なくとも車幅方向に配向された第1の連続繊維(62)を補強材とするプリプレグ(59,60)から成形された連続繊維強化樹脂層(53A,53B)を備える自動車のバンパービーム構造であって、 前記バンパービーム(19)は上壁(33a)、底壁(33c)および下壁(33b)が連続して前後方向外側に向けて開放する溝型断面部(33)を備え、前記溝型断面部(33)の上下方向幅を車幅方向両端側で車幅方向中央側に比べて広くするとともに、前記溝型断面部(33)の前後方向深さを車幅方向両端側で車幅方向中央側に比べて浅くしたことを特徴とする自動車のバンパービーム構造。
  2.  前記連続繊維強化樹脂層(53A,53B)は、前記第1の連続繊維(62)に対して直交する方向に配向された第2の連続繊維(63)を補強材として含むことを特徴とする、請求項1に記載の自動車のバンパービーム構造。
  3.  前記溝型断面部(33)の上壁(33a)、底壁(33c)および下壁(33b)を不連続繊維強化樹脂製の縦リブ(33f)で接続したことを特徴とする、請求項1または請求項2に記載の自動車のバンパービーム構造。
  4.  前記縦リブ(33f)の上下方向中間部に前後方向外側に向けて開放する切欠き(33j)を形成したことを特徴とする、請求項3に記載の自動車のバンパービーム構造。
  5.  前記溝型断面部(33)の底壁(33c)をバンパービームエクステンション(18)の前後方向外端に固定したことを特徴とする、請求項1~請求項4の何れか1項に記載の自動車のバンパービーム構造。
  6.  前記バンパービーム(19)は単一の前記溝型断面部(33)を備え、前記連続繊維強化樹脂層(53A,53B)は少なくとも2層に積層された連続繊維(62,63)を含み、前記溝型断面部(33)の上壁(33a)、底壁(33c)および下壁(33b)を不連続繊維強化樹脂製の縦リブ(33f)で接続したことを特徴とする、請求項1に記載の自動車のバンパービーム構造。
  7.  前記バンパービーム(19)は上下2個の前記溝型断面部(33)を備え、各々の前記溝型断面部(33)に、バンパービームエクステンション(18)に対する固定部(33h,33i)と、前記上壁(33a)、前記底壁(33c)および前記下壁(33b)を接続する不連続繊維強化樹脂製の縦リブ(33f)とを設けたことを特徴とする、請求項1に記載の自動車のバンパービーム構造。
  8.  前記バンパービーム(19)は、車幅方向中央に位置する中央部(31a)と、前記中央部(31a)の車幅方向両側に位置して車体に固定される二つの車体固定部(31b)とを備えてプレス成形されるとともに、前記連続繊維強化樹脂層(53A,53B)の表面を覆う不連続繊維強化樹脂層(54)を備え、
     前記連続繊維強化樹脂層(53A,53B)は、前記中央部(31a)および前記二つの車体固定部(31b)を構成する第1連続繊維強化樹脂層(53A)と、前記第1連続繊維強化樹脂層(53A)よりも短い車幅方向寸法で該第1連続繊維強化樹脂層(53A)に積層されて前記中央部(31a)を構成する第2連続繊維強化樹脂層(53B)とからなることを特徴とする、請求項1に記載の自動車のバンパービーム構造。
  9.  前記バンパービーム(19)は上壁(33a)、底壁(33c)および下壁(33b)を有して車幅方向外側に向かって開放する溝型断面部(33)を備え、前記不連続繊維強化樹脂層(54)は前記上壁(33a)、前記底壁(33c)および前記下壁(33b)を接続する縦リブ(33f)を備えることを特徴とする、請求項8に記載の自動車のバンパービーム構造。
  10.  前記縦リブ(33f)の上下方向中間部に前後方向外側に向けて開放する切欠き(33j)を形成したことを特徴とする、請求項9に記載の自動車のバンパービーム構造。
  11.  前記車体固定部(31b)はバンパービームエクステンション(18)に締結される複数の締結部(33h,33i)を備え、前記締結部(33h,33i)は前記溝型断面部(33)の底壁(33c)に形成されることを特徴とする、請求項9または請求項10に記載の自動車のバンパービーム構造。
  12.  前記第2連続繊維強化樹脂層(53B)は最も車幅方向内側の前記締結部(33h,33i)に重なることを特徴とする、請求項11に記載の自動車のバンパービーム構造。
  13.  前記車体固定部(31b)は前記バンパービームエクステンション(18)を介して車体フレーム(14)の前後方向外端に固定されることを特徴とする、請求項11または請求項12に記載の自動車のバンパービーム構造。
  14.  前記溝型断面部(33)の前後方向外端に初期荷重吸収部材(32)を結合して閉断面化したことを特徴とする、請求項9~請求項13の何れか1項に記載の自動車のバンパービーム構造。
  15.  前記第1連続繊維強化樹脂層(53A)および前記第2連続繊維強化樹脂層(53B)は、相互に直交する二つの方向に配向された連続繊維(62,63)を含むことを特徴とする、請求項8~請求項14の何れか1項に記載の自動車のバンパービーム構造。
  16.  前記第2連続繊維強化樹脂層(53B)の車幅方向中央部に、該第2連続繊維強化樹脂層(53B)よりも短い車幅方向寸法で第3連続繊維強化樹脂層(53C)を積層したことを特徴とする、請求項8~請求項15の何れか1項に記載の自動車のバンパービーム構造。
