Abstract

L'invention concerne un procédé de formation d'un réseau métallique à la surface d'un substrat transparent, comprenant (a) la fourniture d'un substrat transparent avec au moins une surface hydrophile ayant une énergie de surface telle que l'angle de contact d'une goutte d'eau, est inférieur à 40°, (b) l'impression, sur ladite surface hydrophile, d'une couche hydrophobe de molécules se traduisant par une augmentation de l'angle de contact d'une goutte d'eau d'au moins 90°, ladite couche hydrophobe étant divisée en une pluralité de domaines hydrophobes non contigus délimités par un réseau hydrophile continu non couvert par la couche hydrophobe; et (c) la mise en contact du substrat ainsi obtenu avec une solution aqueuse de métallisation contenant au moins un sel d'un métal et au moins un agent réducteur dudit métal, de manière à former un réseau métallique continu sur le réseau hydrophile continu, (d) le traitement mécanique du substrat métallisé, de manière à retirer la couche métallique sélectivement dans les domaines hydrophobes non contigus.

Description

FABRICATION D'UN RESEAU METALLIQUE SUPPORTE
La présente invention concerne un procédé de fabrication d'un réseau métallique à la surface d'un substrat transparent.
Dans le domaine des dispositifs électro-optiques, il est connu d'augmenter la conductivité des électrodes transparentes en oxydes conducteurs transparents en les doublant d'un réseau de lignes métalliques suffisamment fines pour être invisibles à l'œil nu. De tels réseaux métalliques peuvent être fabriqués par exemple par des procédés de photolithographie complexes comprenant une succession d'étapes (dépôt de couche photosensible, irradiation, lavage, gravure, dépôt métallique, élimination des photoresists etc.) dont certaines nécessitent un appareillage lourd et coûteux, par exemple pour le dépôt des couches métalliques par pulvérisation cathodique magnétron.
On connaît en outre de la demande US 2004/0150326 un procédé assez simple de fabrication d'un réseau continu de fines lignes métalliques, au contact d'un oxyde conducteur transparent (TCO), par métallisation des microcraquelures d'un film ou d'un revêtement jouant le rôle de masque. Le procédé décrit dans cette demande est très intéressant du fait de sa grande simplicité, mais il ne permet malheureusement pas d'obtenir des réseaux métalliques avec des ouvertures suffisamment petites pour certaines applications, en particulier dans le domaine des OLED. Bien que les auteurs de la demande US2004/0150326 indiquent obtenir des réseaux métalliques avec des ouvertures présentant un diamètre équivalent entre 1 micromètre et 1 mm (voir [0040]) et des brins aussi fins que 10 nm, la Demanderesse a constaté au cours de ses propres recherches qu'il était en réalité presque impossible de réduire la taille des ouvertures à moins de 10 micromètres.
Par ailleurs, du fait du caractère aléatoire des craquelures du film, il est impossible d'obtenir des réseaux métalliques périodiques.
Le but de la présente invention est de proposer un procédé de fabrication d'un réseau métallique continu à la surface d'un substrat permettant un meilleur contrôle des dimensions et de la périodicité du réseau métallique obtenu tout en étant aussi simple, voire plus simple, que le procédé par formation de microcraquelures décrit dans US 2004/0150326.
Cet objectif est atteint grâce à un procédé comportant seulement deux étapes simples en phase liquide, à savoir :
- une première étape d'impression d'un masque hydrophobe sur un substrat hydrophile, et
- une deuxième étape de métallisation non électrolytique par une solution aqueuse d'un sel métallique et d'un agent réducteur,
ces deux étapes étant suivies d'une étape d'élimination mécanique d'une partie de la couche de métallisation formée.
Le masque hydrophobe imprimé affaiblira le contact entre la couche de métallisation et la surface du substrat de manière à ce que, lors de la dernière étape de traitement mécanique, la couche de métallisation reste accrochée dans les zones hydrophiles, non imprimées et soit éliminée des zones rendues hydrophobes par impression.
Plus précisément, la présente invention a pour objet un procédé de formation d'un réseau métallique à la surface d'un substrat transparent, comprenant
(a) la fourniture d'un substrat transparent avec au moins une surface hydrophile ayant une énergie de surface telle que l'angle de contact à l'avancée d'une goutte d'eau est inférieur à 40°, de préférence inférieur à 30 °,
(b) l'impression, sur ladite surface hydrophile, d'une couche hydrophobe de molécules, ladite couche hydrophobe étant divisée en une pluralité de domaines hydrophobes non contigus délimités par un réseau hydrophile continu non couvert par la couche hydrophobe ;
(c) la mise en contact du substrat ainsi obtenu avec une solution aqueuse de métallisation contenant au moins un sel d'un métal et au moins un agent réducteur dudit métal, de manière à former une couche métallique continue sur toute la surface du substrat, et
(d) le traitement mécanique du substrat métallisé, de manière à retirer la couche métallique sélectivement dans les domaines hydrophobes non contigus. La présente invention a également pour objet un réseau métallique à la surface d'un substrat transparent susceptible d'être obtenu par un tel procédé.
On entend par couche hydrophobe de molécules une couche qui, lorsqu'elle est continue, confère au substrat une énergie de surface telle que l'angle de contact d'une goutte d'eau à l'avancée est supérieur à 90°.
L'angle de contact à l'avancée peut être déterminé par exemple selon l'une des normes suivantes ASTM 5725, ASTM D7334 - 8 et ASTM C813.
Le substrat transparent peut en principe être en n'importe quel matériau organique ou minéral ayant une énergie de surface appropriée. Comme les deux étapes (b) et (c) peuvent être mises en œuvre à température ambiante, il n'est en principe pas nécessaire que le substrat soit en un matériau à haute résistance thermique. Il peut donc s'agir d'une feuille ou d'une plaque en polymère organique, par exemple en polycarbonate (PC), polyméthacrylate de méthyle (PMMA), polyéthylène (PE), polypropylène (PP), polystyrène (PS), polyamide (PA), y compris les mélanges et copolymères de ceux-ci. Les polymères organiques sont toutefois généralement trop hydrophobes, c'est-à-dire ils ont une énergie de surface trop faible pour garantir un bon mouillage par la solution de métallisation à l'étape (c) et il est souvent nécessaire de les soumettre préalablement à un traitement de surface hydrophilisant, par exemple un traitement corona.
Le substrat peut également être en verre minéral. En effet, le verre minéral comporte naturellement en surface de nombreux groupes silanol. Il peut être avantageux de soumettre le substrat en verre minéral préalablement à un traitement qui rend disponible un grand nombre de groupes silanol, tel qu'un traitement chimique par une base ou un acide ou un traitement mécanique, par exemple l'abrasion.
Après préparation de la surface du substrat, on y applique par impression un masque hydrophobe. Cette application se fait de préférence par une technique relativement récente appelée impression par microcontact (μΟΡ ou MCP, de l'anglais microcontact printing). Il s'agit d'une technique d'impression utilisant un tampon élastomère microstructuré ou nanostructuré, de préférence en polydiméthylsiloxane (voir par exemple l'article de Kumar et al., Appl. Phys. Lett. (1993), 63 :2002-2004, ou l'article bibliographique de Quist et al., Récent advances in microcontact printing, Anal. Bioanal. Chem (2005) 381 : 591 -600).
Contrairement au procédé décrit dans US 2004/0150326, la pCP permet une maîtrise parfaite des formes imprimées et l'obtention de structures très régulières. Dans un mode de réalisation préféré, les domaines hydrophobes non contigus formés à l'étape (b) ont une forme géométrique bien définie et sont par exemple des cercles ou sont choisis parmi les polygones réguliers tels que des rectangles, losanges, triangles, hexagones, disposés de façon régulière et formant un réseau périodique.
Comme les pavés d'une rue ou les carreaux d'un revêtement de carrelage, les domaines hydrophobes imprimés sont disposés à proximité les uns des autres de manière à couvrir une grande proportion de la surface du substrat, tout en laissant persister entre eux un réseau ou espace continu hydrophile. Il est essentiel que les interstices non couverts par ces domaines hydrophobes forment un réseau continu unique, dans lequel se formera ensuite le réseau continu de lignes métalliques.
On comprendra qu'un réseau formé d'une pluralité de lignes métalliques parallèles, non reliées les unes aux autres, ne serait pas satisfaisant car il ne permettrait pas d'obtenir des électrodes présentant une conductivité satisfaisante dans les deux dimensions de l'électrode.
L'impression par microcontact est généralement mise en œuvre avec des molécules capables de former des couches auto-assemblées (en anglais self-assembled monolayers). L'utilisation d'une encre capable d'aboutir à la formation de telles couches auto-assemblées représente donc un mode de réalisation préféré de la présente invention.
Les molécules de l'encre d'impression formant la couche hydrophobe sont de préférence des molécules amphiphiles comportant une partie hydrophobe non réactive et une partie hydrophile capable de former des liaisons covalentes avec la surface du substrat, ou bien des molécules amphiphiles capables de former spontanément des mono-couches de molécules auto-assemblées, sans toutefois réagir avec le substrat sous- jacent. Lorsque le substrat est un substrat en verre minéral, on utilisera de préférence en tant qu'encre d'impression réactive un halogénoalkylsilane, de préférence un fluoroalkylsilane, en particulier un fluoroalkylsilane de formule

m = 0 à 15, de préférence 5 à 9,
n = 1 à 5, de préférence n = 2,
p = 0, 1 ou 2, de préférence 0 ou 1 , en particulier 0, R est un groupe alkyle en d-8 ou un atome d'hydrogène, X est un groupement hydrolysable, de préférence un atome d'halogène ou un groupe alcoxy en Ci-4.
Il est possible et avantageux de soumettre le substrat, après l'étape d'impression par microcontact, à un traitement de sensibilisation et/ou un traitement d'activation. Ces traitements ont essentiellement pour fonction de favoriser la métallisation ultérieure et d'augmenter l'épaisseur et l'adhérence de la couche métallique formée. Pour une description détaillée de ces étapes de sensibilisation et d'activation, on pourra se référer par exemple à la demande US 2001/033935.
L'étape de sensibilisation de la surface hydrophile comprend de préférence un traitement par un sel d'étain et l'étape d'activation un traitement par un sel de palladium.
La composition de métallisation utilisée à l'étape (c) est de préférence une solution d'argenture contenant un sel d'argent, un agent chélatant et un agent réducteur des ions d'argent. L'étape d'argenture peut être mise en œuvre selon des modes opératoires classiques utilisés couramment dans le domaine de la fabrication des miroirs et décrits par exemple au chapitre 17 de l'ouvrage « Electroless Plating - Fundamentals and Applications », édité par Mallory, Glenn O.; Hajdu, Juan B. (1990) William Andrew Publishing/Noyes.
Dans un mode de réalisation préféré, l'étape de métallisation comprend la pulvérisation de deux solutions aqueuses, l'une contenant le sel métallique, par exemple du nitrate d'argent, et l'autre contenant l'agent réducteur des ions métalliques (ions Ag+), par exemple du sodium, du potassium, des aldéhydes, des alcools, des sucres.
Les réducteurs les plus communément utilisés sont le sel de Rochelle (tartrate double de sodium et de potassium KNaC4H4O6, 4H2O), le glucose, le gluconate de sodium et le formaldéhyde,
La composition de métallisation hydrophile est appliquée indifféremment sur les zones hydrophobes (imprimées) et hydrophiles (non imprimées) du substrat obtenu à l'étape (b). Une couche métallique se formera ainsi indifféremment sur les zones hydrophobes et hydrophiles. Dans les zones préalablement imprimées avec l'agent hydrophobe, l'adhésion de la couche métallique est toutefois si faible qu'il est généralement très facile de l'éliminer par un traitement mécanique simple, tout en conservant l'intégrité de la couche métallique dans la zone continue hydrophile. On peut citer à titre d'exemples de traitements mécaniques appropriés l'essuyage, le traitement aux ultrasons et l'application d'une surface adhésive, suivie du pelage ou de l'arrachage de cette surface.
Il peut, dans certains cas, être souhaitable d'éliminer non seulement les dépôts métalliques indésirables mais également la couche hydrophobe. Le procédé de la présente invention peut donc comprendre en outre une étape (e) d'élimination de la couche hydrophobe par voie chimique. Cette élimination peut se faire en phase liquide, par exemple par lavage basique mais se fait de préférence en phase gazeuse, par exemple par ozonation.
A l'issu de l'étape (d) ou (e), on obtient ainsi un substrat transparent portant à sa surface une fine grille métallique, de préférence invisible à l'œil nu, qui conduit le courant dans les deux dimensions de l'espace. Les ouvertures de cette grille correspondent aux domaines hydrophobes non contigus, imprimés à l'étape (a). Grâce à l'utilisation de la technique d'impression par microcontact, il est possible de maîtriser la géométrie, la périodicité et la dimension des ouvertures de cette grille conductrice. La présente invention permet ainsi de former des réseaux métalliques nanométriques particuliers donnant lieu à la « transmission optique extraordinaire » un phénomène qui se produit lorsqu'on fait passer un rayonnement électromagnétique à travers une grille métallique présentant des ouvertures périodiques ayant des dimensions inférieures à la longueur d'onde du rayonnement et inférieures à la périodicité du réseau.
Dans la présente invention, les ouvertures de la grille métallique, autrement dit les domaines non métallisés du produit obtenu à l'étape (d) ou (e), ont de préférence un diamètre équivalent moyen compris entre 50 nm et 50 μιτι, de préférence entre 200 nm et 5 μιτι, plus préférentiellement entre 250 nm et 2 μιτι et en particulier entre 300 nm et 1 ,5 μιτι.
Le rapport de la surface totale des domaines non métallisés à la surface totale de la zone sur laquelle s'étend le réseau métallique (domaines non métallisés + réseau métallique continu) est de préférence compris entre 30 et 80 %, plus préférentiellement entre 40 et 75 %, en particulier entre 50 et 70 %.
La hauteur du réseau métallique continu obtenu par le procédé de la présente invention est avantageusement comprise entre 10 nm et 1 μιτι, de préférence entre 50 et 500 nm.
Lorsque le substrat portant le réseau métallique est destiné à une utilisation dans un dispositif électro-optique de type OLED ou vitrage à cristaux liquides ou dans un dispositif électrochimique de type vitrage électrochrome, il recevra ensuite un revêtement conducteur transparent (TCL, transparent conductive layer), l'ensemble substrat + grille + revêtement conducteur transparent formant une électrode transparente supportée.
Dans un mode de réalisation préféré, le procédé de la présente invention comprendra par conséquent en outre une étape supplémentaire (étape (f)) de formation d'un revêtement conducteur transparent ou translucide en contact avec le réseau métallique continu.
Les revêtements conducteurs transparents sont connus dans la technique et l'on peut citer à titre d'exemples de tels matériaux les oxydes conducteurs transparents tels que l'oxyde de zinc dopé à l'aluminium (AZO), l'oxyde d'étain dopé à l'indium (ITO), l'oxyde d'étain et de zinc (SnZnO) ou le dioxyde d'étain (SnO2).
Les techniques de dépôt de ces oxydes telles que la pulvérisation cathodique, le dépôt sous vide par magnétron, les procédés sol-gel ou la pyrolyse, n'aboutissent généralement pas à des couches suffisamment lisses pour une utilisation en tant qu'électrode. Il sera par conséquent généralement nécessaire de procéder, après dépôt, à une étape de polissage.
Le PEDOT (poly(3,4-éthylènedioxythiophène)) est un polymère organique conducteur électrique connu qui pourrait constituer une alternative intéressante aux oxydes conducteurs mentionnés ci-dessus. La possibilité de déposer ce polymère sous forme liquide permet en effet d'aboutir à des couches (c) d'un lissé de surface suffisant, qui pourrait rendre superflue l'étape de polissage.
Exemple
On réalise un tampon en polydiméthylsiloxane (PDMS) par moulage d'un gabarit, ou master, présentant un motif en nid d'abeille. Pour cela on coule sur ledit gabarit un mélange bicomposants élastomère/catalyseur (10/1 ) d'un kit Sylgard® 184 Silicone Elastomer commercialisé par la société Dow Corning, en prenant soin d'évacuer les bulles d'air par établissement d'une pression réduite. Le mélange est réticulé par chauffage pendant 4 heures à 80 °C. On obtient ainsi un tampon ayant une forme négative de celle du gabarit, les parties saillantes correspondant aux parties en creux du gabarit et inversement.
On applique ensuite par spin coating sur toute la surface du tampon (partie saillantes et en creux) une solution d'un silane fluoré hydrolysé (1 H,1 H,2H,2H-perfluorodécyltriéthoxysilane à 3 % en poids dans 9 g d'isopropanol et 1 g de solution HCI 0,1 N).
Pour transférer le motif en nid d'abeille on met en contact un substrat en verre avec le tampon, de manière à ce que seulement les parties en saillie viennent en contact avec le verre.
On procède ensuite à l'argenture du substrat imprimé en plongeant celui-ci successivement pendant 1 minutes dans chacune des trois solutions suivantes :
une solution aqueuse de SnC^ à 0,2 g/L (sensibilitation),
une solution aqueuse de PdC^ à 0,27 g/L (activation), puis un mélange de deux solutions d'argenture Miraflex RV et Miraflex S commercialisée par Dr. Ing. Schmitt GmbH, diluées au 1/125 (argenture).
Le substrat argenté est ensuite retiré du bain et rincé à l'eau.
Toute la surface est alors couverte d'un revêtement d'argent. Pour retirer le film d'argent dans les zones imprimées où il adhère faiblement au substrat, on chauffe le substrat argenté pendant 3 minutes à 100 °C, on sèche, puis on y applique un ruban adhésif. Lorsqu'on retire ce ruban par pelage, on obtient de façon surprenante non pas une grille argentée avec une structure en nid d'abeille, mais une grille avec des ouvertures essentiellement circulaires, et non pas hexagonaux comme on aurait pu s'y attendre. La figure 1 montre un cliché de microscopie optique de la grille obtenue.
Le taux de recouvrement du substrat par la grille d'argent est de 77 %, les trous occupant la partie complémentaire (23 %). La résistance par carré de cette grille est d'environ 3,5 - 4,5 Ohm/carré, contre 2 - 2,2 Ohm/carré pour un dépôt d'argent de même épaisseur dépourvu de trous. La transmission lumineuse du substrat+grille est de 36 % (contre 16 % pour le revêtement d'argent sans trous).
Cet exemple montre que le procédé selon l'invention permet d'obtenir de manière relativement simple, par impression par microcontact et argenture, une grille métallique conductrice. Les conditions expérimentales nécessitent toutefois certains ajustements en vue de l'optimisation de la structure de la grille et du taux d'occultation.

Claims

REVENDICATIONS
1 . Procédé de formation d'un réseau métallique à la surface d'un substrat transparent, comprenant
(a) la fourniture d'un substrat transparent avec au moins une surface hydrophile ayant une énergie de surface telle que l'angle de contact d'une goutte d'eau, est inférieur à 40°,
(b) l'impression, sur ladite surface hydrophile, d'une couche hydrophobe de molécules, ladite couche hydrophobe étant divisée en une pluralité de domaines hydrophobes non contigus délimités par un réseau hydrophile continu non couvert par la couche hydrophobe; et
(c) la mise en contact du substrat ainsi obtenu avec une solution aqueuse de métallisation contenant au moins un sel d'un métal et au moins un agent réducteur dudit métal, de manière à former une couche métallique continue sur toute la surface du substrat, et
(d) le traitement mécanique du substrat métallisé, de manière à retirer la couche métallique sélectivement dans les domaines hydrophobes non contigus.
2. Procédé selon la revendication 1 , caractérisé par le fait que la couche hydrophobe est déposée sur la surface hydrophile du substrat par impression par microcontact (microcontact printing).
3. Procédé selon la revendication 1 ou 2, caractérisé par le fait que le substrat est un substrat en verre minéral comportant en surface des groupes silanol.
4. Procédé selon la revendication 1 ou 2, caractérisé par le fait que le substrat est un substrat en polymère organique ayant subi un traitement de surface hydrophilisant, de préférence un traitement corona.

Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que les molécules formant la couche hydrophobe sont des molécules amphiphiles capables de former des mono-couches de molécules auto-assemblées ou des molécules amphiphiles comportant une partie hydrophobe non réactive et une partie hydrophile capable de former des liaisons covalentes avec la surface du substrat.
6. Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que la couche hydrophobe est formée d'un halogénoalkylsilane, de préférence d'un fluoroalkylsilane, en particulier d'un fluoroalkylsilane de formule
F3C-(CF2)m-(CH2)n-Si(X)3-p(R)p
m = 0 à 15, de préférence 5 à 9,
n = 1 à 5, de préférence n = 2,
p = 0, 1 ou 2, de préférence 0 ou 1 , en particulier 0,
R est un groupe alkyle en Ci-s ou un atome d'hydrogène,
X est un groupement hydrolysable, de préférence un atome d'halogène ou un groupe alcoxy en Ci-4.
7. Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que la composition de métallisation est une solution d'argenture contenant un sel d'argent, un agent chélatant et un agent réducteur des ions d'argent.
8. Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que l'étape (c) comprend la pulvérisation de deux solutions aqueuses, l'une contenant le sel métallique et l'autre l'agent réducteur des ions métalliques.

Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait qu'il comprend en outre, entre l'étape (b) et l'étape (c), une étape de sensibilisation de la surface hydrophile comprenant un traitement par du sel d'étain et/ou une étape d'activation comprenant un traitement par un sel de palladium.
10. Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que l'étape (d) comprend l'essuyage, le traitement par des ultrasons ou l'application d'une surface adhésive suivie du pelage ou de l'arrachage de ladite surface.
1 1 . Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait qu'il comprend en outre une étape (e) d'élimination de la couche hydrophobe, de préférence une étape d'ozonation.

Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que les domaines non métallisés du produit obtenu à l'étape (d) ou (e), ont un diamètre équivalent moyen compris entre 50 nm et 50 μιτι, de préférence entre 200 nm et 5 μιτι, plus préférentiellement entre 250 et 2 μιτι et en particulier entre 300 nm et 1 ,5 μιτι.

Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que le rapport de la surface totale des domaines non métallisés à la surface totale de la zone couverte par le réseau métallique (domaines non métallisés + réseau métallique continu) est compris entre 30 et 80 %, de préférence entre 40 et 75 %, en particulier entre 50 et 70 %.
14. Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait que la hauteur du réseau métallique continu est comprise entre 10 nm et 1 μιτι, de préférence entre 50 et 500 nm.
15. Procédé selon l'une quelconque des revendications précédentes, caractérisé par le fait qu'il comprend en outre une étape (f) de formation d'un revêtement conducteur transparent ou translucide en contact avec le réseau métallique continu.
16. Réseau métallique à la surface d'un substrat transparent, susceptible d'être obtenu par un procédé selon l'une quelconque des revendications précédentes.
