Abstract
Description
このような光導波路をシート状に複数配列させて形成した場合、光導波路形成後に、基板と光導波路とを切断して個片化する必要がある。
また、光導波路の外形形状をコネクタの位置合わせに用い、光導波路のコアと、受発光部材(受発光素子及び光ファイバ等)を光軸合わせするような光モジュールにおいては、コアパターンと外形とが、10μm以下レベルの精度で形成することが必要になるが、上述のいずれの加工方法においても、コアパターンとの位置精度のよい加工は困難であった。位置精度がよくない光モジュールでは、光導波路のコアと受発光部材との光軸がずれてしまうことになり、光信号伝達効率が低下してしまう問題がある。

本発明の第1の実施の形態に係る光導波路は、図1に示すように、基板1と、基板1の光導波路形成面13上に設けられた下部クラッド層2(下部クラッドパターン21)と、下部クラッド層2上に設けられた光信号伝達用コアパターン31と、光信号伝達用コアパターン31を下部クラッド層2とで覆うように設けられた上部クラッド層4(上部クラッドパターン41)と、基板1の基板外周11よりも張出した位置に外周壁33を有する張出しパターン32とを備える。
基板1は、光導波路に強靱性を付与する。また、基板1は、光導波路にダイシングソー等を用いて光路変換ミラーを形成する場合に、光導波路の破断を抑制することができる。また、複数チャンネルの光信号伝達用コアパターン31を下部クラッドパターン21(下部クラッド層2)上に形成する場合には、光導波路の収縮を抑制し、光信号伝達用コアパターン31間のピッチを良好に保つことができる。また、基板1は、製作工程(後述する工程E1及び工程F)において張出し部5の支持基板6及び剥離基板7を物理的に剥離する際に、下部クラッドパターン21及び上部クラッドパターン41とで、張出しパターン32を挟むように保持できることで、張出し部5の破損を抑制することができる。また、基板1は、コネクタに光導波路を嵌合する際の張出し部5の破損を抑制することができる。
基板1の材質としては、上記の観点から、例えば、ガラスエポキシ樹脂基板、セラミック基板、ガラス基板、シリコン基板、プラスチック基板、金属基板、上記各基板上に樹脂層を形成した樹脂層付き基板、上記各基板上に金属層を形成した金属層付き基板、電気配線板等が挙げられる。
基板1の厚さは、特に限定はないが、剛直な光導波路を得たい場合には、50μm以上であると、剛直な基板1としての強度が得やすいという利点があり、2000μm以下であると低背な光導波路が得られる。以上の観点から、基板1の厚さは50μm以上2000μm以下の範囲であることが好ましく、60μm以上1000μm以下の範囲であることがより好ましい。
基板1の厚さは、特に限定はないが、5μm以上であると、キャリアフィルムとしての強度が得やすいという利点があり、200μm以下であると張出し部5の基板1方向の底面と基板1の光導波路形成面と反対の面と略同一平面上に形成しやすいという利点がある。以上の観点から、基板1の厚さは5μm以上200μm以下の範囲であることが好ましく、10μm以上100μm以下の範囲であることがより好ましい。
下部クラッド層2及び上部クラッド層4としては、光信号伝達用コアパターン31より低屈折率で、光及び熱により硬化する樹脂であれば特に限定されず、感光性樹脂及び熱硬化性樹脂等を好適に使用することができる。下部クラッド層2及び上部クラッド層4を形成するクラッド層形成用樹脂は、含有する成分が同一であっても異なっていてもよく、屈折率が同一であっても異なっていてもよい。
下部クラッド層2として形成される下部クラッドパターン21及び上部クラッド層4として形成される上部クラッドパターン41は、例えば、クラッド層形成用樹脂層を積層し、露光現像することで、パターン化することができる。また、下部クラッドパターン21及び上部クラッドパターン41を形成する別の例として、所望する箇所のみにフィルム状又はワニス状のクラッド層形成用樹脂を配することによって形成することができる。位置合わせ精度の観点から、フォトリソグラフィー加工が好適である。下部クラッドパターン21においては基板1上に下部クラッド層20を形成後、レーザ加工、ダイシング等による切削加工によって基板1全面に形成された下部クラッドパターン21とすることもできる。
下部クラッド層2及び上部クラッド層4を形成するための方法として、塗布による場合には、その方法は限定されず、クラッド層形成用樹脂を常法により塗布すればよい。
また、下部クラッド層2及び上部クラッド層4を形成するための方法として、ラミネートを採用する場合、ラミネートに用いるクラッド層形成用樹脂フィルムは、例えば、クラッド層形成用樹脂を溶媒に溶解して、支持フィルムに塗布し、溶媒を除去することにより容易に製造することができる。
光信号伝達用コアパターン31としては、例えば、コア層形成用樹脂層を積層し、露光現像することで形成することができる。コア層形成用樹脂は、下部クラッド層2(下部クラッドパターン21)及び上部クラッド層4(上部クラッドパターン41)より高屈折率であり、活性光線によりパターン化し得るものを用いることが好ましい。パターン化する前のコア層形成用樹脂層の形成方法は限定されず、例えば、コア層形成用樹脂を溶媒に溶解して塗布するなどして積層してもよく、事前に用意したコア層形成用樹脂フィルムをラミネートしてもよい。
コア層形成用樹脂としては、用いる光信号の光に対して透明であり、活性光線によりパターンを形成し得るものを用いることが好ましい。
張出しパターン32としては、上述の光信号伝達用コアパターン31と同様に、例えば、コア層形成用樹脂層を積層し、露光現像することで形成することができる。活性光線によりパターン化し得るものを用いることが好ましい。パターン化する前のコア層形成用樹脂層の形成方法は限定されず、例えば、コア層形成用樹脂を溶媒に溶解して塗布する等して積層してもよく、事前に用意したコア層形成用樹脂フィルムをラミネートしてもよい。
張出しパターン32は、基板外周11を挟持している。このことにより光導波路としての製品の外形ラインを張出しパターン32の外周壁33とすることができる。
更に、張出しパターン32と基板1とに接着性がない場合、接着性が弱い場合は、下部クラッドパターンの端部22及び上部クラッドパターンの端部42を挟持するように張出しパターン32を形成することが好ましい。
尚、張出しパターン32を形成する箇所としては、基板1外周の全てでも、一部でもよい。基板1の外周一部に形成する場合には、少なくとも製品外形のうちコネクタの位置合わせに用いる部位に張出しパターン32を形成すればよい。そのときの張出しパターン32以外の部位は、張出しパターン32を形成した後に、例えばダイシングソーを用いた切削加工、レーザアブレーション、刃型及び金型を用いた外形加工を行えばよい。
第1の実施の形態に係る光導波路において、基板外周11よりも張出して形成された光導波路形成層を張出し部5といい、少なくとも張出しパターン31の一部が張出し部5として形成される。張出し部5は、張出しパターン32であることが好ましい。
張出し部5としての張出しパターン32の底面は、図1に示すように、基板1の光導波路形成面13の裏面と略同一平面上に形成されていることが好ましい。これにより、基板1の裏面から突出した部位がなくなり、光導波路とコネクタとの嵌合の際に引っかかる部分がなく、嵌合を良好に行える利点がある。
尚、張出し部5を形成する箇所としては、基板1外周の全てでも、一部でもよい。基板1の外周一部に形成する場合には、少なくとも製品外形のうちコネクタの位置合わせに用いる部位を張出し部5とすればよい。そのときの張出し部5以外の部位は、張出しパターン32を形成した後に、例えばダイシングソーを用いた切削加工、レーザアブレーション、刃型及び金型を用いた外形加工を行えばよい。
加工後の基板1より外側にはみ出した張出し部5の長さ(基板1平行方向の張出し量)は、コネクタ9に嵌併する際に張出しパターン32が破損しない範囲であればよく、0.1μm以上100μm以下であるとよい。加工精度の観点及びさらなる張出しパターン32の破損抑制の観点から、0.5μm以上75μm以下であるとよりよく、1μm以上50μm以下であるとさらによい。
工程A1において支持基板6の一部に基板1を形成する方法としては、特に限定はなく、例えば、支持基板6上に基板1を1つ以上貼り合わせてもよく、支持基板6上に基板1を作り出すための基板シート12を貼り合わせた後に、基板1を形状加工してもよい。好適な方法としては、後述する[基板1の準備工程]に記載の方法が挙げられる。
また、支持基板6と基板1とは、光導波路の製造方法のプロセス中は固定され、後の工程で支持基板6を基板1から除去できる組み合わせであることが好ましい。
まず、形状加工後に基板1となるシート状の基板シート12を用意し、図2(a)に示すように、仮固定シート8上に基板シート12を貼り合わせる。
次に、図2(b)に示すように、仮固定シート8を切断しないように基板シート12を基板1に形状加工する。このときの形状加工方法としては基板シート12のみを切断できる方法であれば特に限定はないが、例えば、ダイシングソーを用いた切削加工、レーザアブレーションによる加工、刃型による加工等が挙げられる。
その後、図2(c)に示すように、仮固定シート8と反対の面の基板シート12の表面に支持基板6を積層する。
最後に、図2(d)に示すように、仮固定シート8を除去することにより、支持基板6上に基板1が配置された基板を得ることができる。
尚、基板1の外周の一部のみを張出し部5とする場合には、基板1において少なくとも張出し部5を形成する部分が、形状加工されていればよく、切りしろ部分と基板1とが、部分的につながっていてもよい。
基板1を支持する支持基板6としては、基板1から除去可能な基板であれば特に限定はないが、除去性の観点から、金属基板、基板1に列挙した基板もしくは、それらに剥離層が形成された基板、金属箔付き樹脂基板(樹脂基板部を基板1、基板シート12として使用できる)などが好適に挙げられる。支持基板6の厚さは、5μm~20mmであることが好ましく、5μm以上であると基板1を支持することが可能となり、20mm以下であると取り扱い性に優れる。支持基板6の厚さは、10μm~2mmであるとハンドリング性が良好になるためより好ましい。
基板シート12と積層される仮固定シート8の種類としては、基板シート12(基板1)と剥離性があれば特に限定はなく、金属基板、基板1に列挙した基板もしくは、それらに剥離層が形成された基板、金属箔付き樹脂基板(樹脂基板部を基板1、基板シート12として使用できる)などが好適に挙げられる。
図2(e)に示すように、基板1の光導波路形成面13上に下部クラッドパターン21(下部クラッド層2)を形成する工程B1を以下に説明する。
下部クラッドパターン21の形成方法としては特に制限はないが、例えば、基板1上へ部分的に下部クラッド層形成用樹脂組成物を塗布する方法、あらかじめフィルム状に塗工した下部クラッド層形成用樹脂フィルムを基板1上へ部分的にラミネートする方法、基板1を覆うように下部クラッド層形成用樹脂組成物を塗布、または、あらかじめフィルム状に塗工した下部クラッド層形成用樹脂フィルムをラミネートし、フォトリソグラフィー加工等を用いてパターン化することにより、下部クラッドパターン21を形成することができる。フォトリソグラフィー加工によって行う場合には、下部クラッド層形成用樹脂組成物は、感光性樹脂組成物であるとよい。
別の方法としては、基板シート12全面に下部クラッド層を形成した後に、基板シート12を基板1に形状加工すると同時に下部クラッド層2を基板1と同一形状の下部クラッドパターン21としてもよい。基板1の形状加工と同時に下部クラッド層2を下部クラッドパターン21にする方法において、上述した[基板1の準備工程]に記載の方法を用いる場合には、基板シート12上に下部クラッド層2を形成し、下部クラッド層2上に更に仮固定シート8を形成し、その後に、基板1及び下部クラッドパターン21の形状加工、支持基板6の形成、仮固定シート8の除去を順に行えばよい。基板1及び下部クラッドパターン21の形状加工を同時に行う場合には、下部クラッド層形成用樹脂組成物は、感光性樹脂組成物及び熱硬化性樹脂組成物であるとよい。
図2(f)に示すように、張出しパターン32を形成する工程C1としては、フォトリソグラフィー加工によってパターン化することで形成できる。このとき、基板外周11を挟持するように、支持基板6、基板1、及び下部クラッドパターン21上に張出しパターン32を形成することによって、製品の外形ラインを張出しパターン32の外周壁33とすることができる。製品の外形ラインを張出しパターン32の外周壁33とすることによって、光信号伝達用コアパターン31と外周壁33との高精度な光導波路を得ることができる。
張出しパターン32をフォトリソグラフィー加工によって形成する際に、単一の遮光マスクを用いて光信号伝達用コアパターン31と張出しパターン32を同時に形成することにより、光信号伝達用コアパターン31と位置合わせ用に用いる外周壁33との間の位置ずれが抑制されるので、互いの位置関係の精度が良好に形成されるので好ましい。
工程C1の後に、図2(g)に示すように、光信号伝達用コアパターン31を埋め込み、かつ上部クラッドパターンの端部42が張出しパターン32に挟持される位置に上部クラッドパターン41(上部クラッド層4)を形成する工程D1を行うことが好ましい。
光信号伝達用コアパターン31の上面及び側面を覆うように上部クラッドパターン41を形成することによって、光信号伝達用コアパターン31を保護することができる。また、張出しパターン32に挟持される位置に上部クラッドパターンの端部42を設けることによって、張出しパターン32が、部分的に上部クラッドパターン41と基板1(又は基板1と下部クラッドパターン21)とで挟まれた状態になるため、後の工程(工程E1又は/及び工程F)の際、又は、コネクタに光導波路を嵌合する際に、張出しパターン32の剥がれ及び破損を防ぐことができる。
図2(h)に示すように、支持基板6を除去する工程E1の方法としては、張出し部5から支持基板6を取り除ければ特に制限はなく、例えば、張出し部5と支持基板6との間に剥離性がある場合には、支持基板6を物理的に引き剥がせばよい。別の方法として、支持基板6を、基板1及び張出し部5が不溶な溶媒で、溶解除去する方法などがある。溶解除去する具体的な方法としては、支持基板6の素材として金属(Cu等)を用い、エッチング除去する方法などがある。
図2(i)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで第1の実施の形態に係る光モジュールとすることができる。
更に、本発明の第1の実施の形態に係る光導波路によれば、張出しパターン32と基板1とに接着性がない場合、接着性が弱い場合であっても、下部クラッドパターンの端部22及び上部クラッドパターンの端部42の少なくとも一方を挟持するように張出しパターン32を形成することで、下部クラッドパターン21及び上部クラッドパターン41の少なくともいずれかと張出しパターン32との接着界面が形成されるため、接着性が確保される。
本発明の第2の実施の形態に係る光導波路は、図3に示すように、第1の実施の形態で示した光導波路と比して、張出し部5としての張出しパターン32の底面が基板1の光導波路形成面13の裏面よりも光導波路形成面13側に形成されている点が異なる。第2の実施の形態に係る光導波路について、第1の実施の形態に係る光導波路と実質的に同様である箇所の記載については、重複した記載となるので省略する。
工程A2において支持基板6の一部に基板1を形成し、基板1の近傍に剥離基板7を形成する方法としては、特に限定はなく、例えば、支持基板6上に基板1を貼り合わせた後に、更に基板1の近傍に剥離基板7を貼り合わせてもよい。張出しパターン32と基板1とに剥離性がある場合には、支持基板6上に基板1を作り出すための基板シート12を貼り合わせた後に、基板1を形状加工し、切りしろ部分に残った基板シート12を剥離基板7としてもよい。
剥離基板7を有する基板1の形成方法として、好適な方法としては、後述する[基板1の準備工程]に記載の方法が挙げられる。支持基板6と基板1とは、光導波路形成プロセス中は固定され、後の工程で支持基板6を基板1から除去できる組み合わせであることが好ましい。
まず、図4(a)に示すように、形状加工後に基板1となるシート状の基板シート12を用意し、仮固定シート8上に基板シート12を貼り合わせる。
次に、図4(b)に示すように、仮固定シート8を切断しないように基板シート12を基板1に形状加工する。このときの形状加工方法としては基板シート12のみを切断できる方法であれば特に限定はないが、例えば、ダイシングソーを用いた切削加工、レーザアブレーションによる加工、刃型による加工等が挙げられる。
その後、図4(c)に示すように、仮固定シート8と反対の面の基板シート12の表面に支持基板6を積層する。
最後に、図4(d)に示すように、仮固定シート8を除去することにより、支持基板6上に基板1及び剥離基板7が配置された基板を得ることができる。
尚、基板1の外周の一部のみを張出し部5とする場合には、基板1において少なくとも張出し部5を形成する部分が、形状加工されていればよく、切りしろ部分と基板1とが、部分的につながっていてもよい。
基板1と同一平面に配置される剥離基板7としては、支持基板6から除去可能な基板であれば特に限定はないが、除去性の観点から、金属基板、基板1に列挙した基板もしくは、それらに剥離層が形成された基板などが、好適に挙げられる。剥離基板7の厚さは、基板1の厚さ±30μm以内であると、基板1とほとんど段差がなくコアパターン等が形成できるため好ましい。
図4(e)に示すように、基板1の光導波路形成面13上に下部クラッドパターン21(下部クラッド層2)を形成する(工程B1)。
図4(f)に示すように、張出しパターン32を形成する工程C2としては、フォトリソグラフィー加工によってパターン化することで形成できる。このとき、基板外周11を挟持するように、支持基板6、基板1、及び下部クラッドパターン21上に張出しパターン32を形成することによって、製品の外形ラインを張出しパターン32の外周壁33とすることができる。製品の外形ラインを張出しパターン32の外周壁33とすることによって、光信号伝達用コアパターン31と外周壁33との高精度な光導波路を得ることができる。
剥離基板7と基板1との間に間隙がある場合は、支持基板6、剥離基板7、基板1、及び下部クラッドパターン21上に張出しパターン32を形成することによって、製品の外形ラインを張出しパターン32の外周壁33とすることができる。剥離基板7と基板1との間に間隙がある場合は、支持基板6上も一部張出しパターン32が形成されるが、支持基板6と張出しパターン32とが剥離できれば問題はない。
張出しパターン32をフォトリソグラフィー加工によって形成する際に、単一の遮光マスクを用いて光信号伝達用コアパターン31と張出しパターン32を同時に形成することにより、光信号伝達用コアパターン31と位置合わせ用に用いる外周壁33との間の位置ずれが抑制されるので、互いの位置関係の精度が良好に形成されるので好ましい。
工程C2の後に、図4(g)に示すように、光信号伝達用コアパターン31を埋め込み、かつ上部クラッドパターンの端部42が張出しパターン32に挟持される位置に上部クラッドパターン41(上部クラッド層4)を形成する工程D1を行うことが好ましい。
図4(h)に示すように、支持基板6を除去する(工程E1)。
図4(h)に示すように、剥離基板7を除去する工程Fの方法としては、張出し部5から剥離基板7を取り除ければ特に制限はなく、例えば、張出し部5と剥離基板7との間に剥離性がある場合には、剥離基板7を物理的に引きはがせばよい。別の方法として、剥離基板7を、基板1及び張出し部5が不溶な溶媒で、溶解除去する方法などがある。溶解除去する具体的な方法としては、剥離基板7を金属(Cu等)にし、エッチング除去する方法などがある。
図4(i)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで第2の実施の形態に係る光モジュールとすることができる。
本発明の第3の実施の形態に係る光導波路は、図5に示すように、第1の実施の形態で示した光導波路と比して、張出し部5は、張出しパターン32と上部クラッドパターン41である点が異なる。第3の実施の形態に係る光導波路について、第1の実施の形態に係る光導波路と実質的に同様である箇所の記載については、重複した記載となるので省略する。
工程A1における支持基板6の一部に基板1を形成する工程と、工程B1における基板1の光導波路形成面13上に下部クラッドパターン21を形成する工程とを同時に行う。
まず、図6(a)に示すように、基板シート12と下部クラッド層2とを積層する。具体的な積層方法としては、基板1形状加工前の基板シート12と下部クラッドパターン21形状加工前の下部クラッド層形成用樹脂フィルムとを張り合わせる。
次に、図6(b)に示すように、下部クラッド層2の表面に仮固定シート8を積層する。
次に、図6(c)に示すように、仮固定シート8を切断しないように基板シート12及び下部クラッド層2を基板1及び下部クラッドパターン21に形状加工する。このときの形状加工方法としては基板シート12及び下部クラッド層2を切断できる方法であれば特に限定はないが、例えば、ダイシングソーを用いた切削加工、レーザアブレーションによる加工、刃型による加工等が挙げられる。
その後、図6(d)に示すように、仮固定シート8と反対の面の基板シート12の表面に支持基板6を積層する。
そして、図6(e)に示すように、仮固定シート8を除去することにより、支持基板6上に基板1と下部クラッドパターン21が積層された基板を得ることができる。
図6(f)に示すように、張出しパターン32を形成する(工程C1)。
工程C1の後に、図6(g)に示すように、光信号伝達用コアパターン31を埋め込み、かつ上部クラッドパターンの端部42が張出しパターン32に挟持される位置に上部クラッドパターン41(上部クラッド層4)を形成する工程D1を行うことが好ましい。
図6(h)に示すように、支持基板6を除去する(工程E1)。
図6(i)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで第3の実施の形態に係る光モジュールとすることができる。
本発明の第4の実施の形態に係る光導波路は、図7に示すように、第1の実施の形態で示した光導波路と比して、張出し部5は、張出しパターン32と上部クラッドパターン41であり、上部クラッドパターン41が基板1の基板外周11を挟持するように配置されている点が異なる。第4の実施の形態に係る光導波路について、第1の実施の形態に係る光導波路と実質的に同様である箇所の記載については、重複した記載となるので省略する。
工程A1において支持基板6の一部に基板1を形成する方法としては、特に限定はなく、例えば、支持基板6上に基板1を1つ以上貼り合わせてもよく、支持基板6上に基板1を作り出すための基板シート12を貼り合わせた後に、基板1を形状加工してもよい。好適な方法としては、後述する[基板1の準備工程]に記載の方法が挙げられる。
また、支持基板6と基板1とは、光導波路の製造方法のプロセス中は固定され、後の工程で支持基板6を基板1から除去できる組み合わせであることが好ましい。
まず、図8(a)に示すように、形状加工後に基板1となるシート状の基板シート12を用意し、仮固定シート8上に基板シート12を貼り合わせる。
次に、図8(b)に示すように、仮固定シート8を切断しないように基板シート12を基板1に形状加工する。このときの形状加工方法としては基板シート12のみを切断できる方法であれば特に限定はないが、例えば、ダイシングソーを用いた切削加工、レーザアブレーションによる加工、刃型による加工等が挙げられる。
その後、図8(c)に示すように、仮固定シート8と反対の面の基板シート12の表面に支持基板6を積層する。
最後に、図8(d)に示すように、仮固定シート8を除去することにより、支持基板6上に基板1が配置された基板を得ることができる。
図8(e)に示すように、基板外周11を挟持するように、下部クラッドパターン21を形成する工程B1としては、フォトリソグラフィー加工によってパターン化することで形成できる。
図8(f)に示すように、張出しパターン32を形成する(工程C1)。
工程C1の後に、図8(g)に示すように、光信号伝達用コアパターン31を埋め込み、かつ上部クラッドパターンの端部42が張出しパターン32に挟持される位置に上部クラッドパターン41(上部クラッド層4)を形成する工程D1を行うことが好ましい。
図8(h)に示すように、支持基板6を除去する(工程E1)。
図8(i)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで第4の実施の形態に係る光モジュールとすることができる。
本発明の第5の実施の形態に係る光導波路は、図9に示すように、第2の実施の形態で示した光導波路と実質的に同様である。第5の実施の形態に係る光導波路について、第2の実施の形態に係る光導波路と実質的に同様である箇所の記載については、重複した記載となるので省略する。
工程A2において支持基板6の一部に基板1を形成し、基板1の近傍に剥離基板7を形成する方法としては、特に限定はなく、例えば、支持基板6上に基板1を貼り合わせた後に、更に基板1の近傍に剥離基板7を貼り合わせてもよい。張出しパターン32と基板1とに剥離性がある場合には、支持基板6上に基板1を作り出すための基板シート12を貼り合わせた後に、基板1を形状加工し、切りしろ部分に残った基板シート12を剥離基板7としてもよい。
剥離基板7を有する基板1の形成方法として、好適な方法としては、後述する[基板1の準備工程]に記載の方法が挙げられる。支持基板6と基板1とは、光導波路形成プロセス中は固定され、後の工程で支持基板6を基板1から除去できる組み合わせであることが好ましい。
まず、図10(a)に示すように、形状加工後に基板1となるシート状の基板シート12を用意し、支持基板6上に基板シート12を貼り合わせる。
次に、図10(b)に示すように、支持基板6の表面に凹部を形成しないように基板シート12を基板1に形状加工する。このときの形状加工方法としては基板シート12のみを切断できる方法であれば特に限定はないが、例えば、レーザアブレーションによる加工等が挙げられる。
以上の工程により、支持基板6上に基板1及び剥離基板7が配置された基板を得ることができる。
尚、基板1の外周の一部のみを張出し部5とする場合には、基板1において少なくとも張出し部5を形成する部分が、形状加工されていればよく、切りしろ部分と基板1とが、部分的につながっていてもよい。
基板1と同一平面に配置される剥離基板7としては、支持基板6から除去可能な基板であれば特に限定はないが、除去性の観点から、金属基板、基板1に列挙した基板もしくは、それらに剥離層が形成された基板などが、好適に挙げられる。剥離基板7の厚さは、基板1の厚さ±30μm以内であると、基板1とほとんど段差がなくコアパターン等が形成できるため好ましい。
図10(c)に示すように、基板1の光導波路形成面13上に下部クラッドパターン21(下部クラッド層2)を形成する(工程B1)。
図10(d)に示すように、張出しパターン32を形成する工程C2としては、フォトリソグラフィー加工によってパターン化することで形成できる。このとき、基板外周11を挟持するように、支持基板6、基板1、及び下部クラッドパターン21上に張出しパターン32を形成することによって、製品の外形ラインを張出しパターン32の外周壁33とすることができる。製品の外形ラインを張出しパターン32の外周壁33とすることによって、光信号伝達用コアパターン31と外周壁33との高精度な光導波路を得ることができる。
剥離基板7と基板1との間に間隙がある場合は、支持基板6、剥離基板7、基板1、及び下部クラッドパターン21上に張出しパターン32を形成することによって、製品の外形ラインを張出しパターン32の外周壁33とすることができる。剥離基板7と基板1との間に間隙がある場合は、支持基板6上も一部張出しパターン32が形成されるが、支持基板6と張出しパターン32とが剥離できれば問題はない。
張出しパターン32をフォトリソグラフィー加工によって形成する際に、単一の遮光マスクを用いて光信号伝達用コアパターン31と張出しパターン32を同時に形成することにより、光信号伝達用コアパターン31と位置合わせ用に用いる外周壁33との間の位置ずれが抑制されるので、互いの位置関係の精度が良好に形成されるので好ましい。
工程C2の後に、図10(e)に示すように、光信号伝達用コアパターン31を埋め込み、かつ上部クラッドパターンの端部42が張出しパターン32に挟持される位置に上部クラッドパターン41(上部クラッド層4)を形成する工程D1を行うことが好ましい。
図10(f)に示すように、支持基板6を除去する(工程E1)。
図10(f)に示すように、剥離基板7を除去する工程Fの方法としては、張出し部5から剥離基板7を取り除ければ特に制限はなく、例えば、張出し部5と剥離基板7との間に剥離性がある場合には、剥離基板7を物理的に引きはがせばよい。別の方法として、剥離基板7を、基板1及び張出し部5が不溶な溶媒で、溶解除去する方法などがある。溶解除去する具体的な方法としては、剥離基板7を金属(Cu等)にし、エッチング除去する方法などがある。
図10(g)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで第5の実施の形態に係る光モジュールとすることができる。
[光導波路]
本発明の第6の実施の形態に係る光導波路は、図11に示すように、第1の実施の形態で示した光導波路と比して、張出し部5が張出しパターン32のみである点が異なる。第6の実施の形態に係る光導波路について、第1の実施の形態に係る光導波路と実質的に同様である箇所の記載については、重複した記載となるので省略する。
本発明の第6の実施の形態に係る光導波路の製造方法は、工程B2、工程C3、工程D2、及び工程E2を含む。
以下に、本発明の第6の実施の形態に係る光導波路の製造方法について図12を用いて説明する。
図12(a)に示すように、基板1上に下部クラッド層2を形成する(工程B2)。
次いで、工程C3として、図12(b)に示すように、基板1上に形成した下部クラッド層2上に、延伸する光信号伝達用コアパターン31を形成し、かつ、光信号伝達用コアパターン31を間に位置するように張出しパターン32を形成する。
工程C3において、光信号伝達用コアパターン31及び張出しパターン32は、同時に加工して形成するとそれらの位置の相関が良好に保たれるため、工程C3の後の外周壁33と、光信号伝達用コアパターン31との位置の相関が良好となり、好ましい。光信号伝達用コアパターン31及び張出しパターン32は、同時に加工できるという観点から、フォトリソグラフィー加工によって形成することが好ましい。
工程D2として、図12(c)に示すように、光信号伝達用コアパターン31の側面部と対向しない側の張出しパターン32の側面部33が露出し、かつ、光信号伝達用コアパターン31を埋設するように、上部クラッドパターン41を形成する。上部クラッドパターン41は、図12(c)に示すように、下部クラッド層2及び張出しパターン32上に形成する構造が好ましいが、光信号伝達用コアパターン31が埋設されるように形成されることが重要であり、張出しパターン32上には形成されない構造もあり得る。
工程D2において、上部クラッドパターン41は、下部クラッド層2及び張出しパターン32上での位置合わせの精度を向上させるという観点から、フォトリソグラフィー加工を用いて形成することが好ましい。また、光信号伝達用コアパターン31と張出しパターン32との間隙部に形成される上部クラッドパターン41、及び当該間隙部と張出しパターン32との上に形成される上部クラッドパターン41は、光導波路の強度を確保するという観点から、分離することなく一体化して形成することが好ましい。
工程E2として、図12(d)に示すように、張出しパターン32の下方の基板1及び下部クラッド層2(又は基板1)を除去する。
除去する方法としては、特に限定はないが、ルータ加工、ダイシング加工、レーザアブレーション加工等の切削加工や、エッチング加工等が好適に挙げられる。除去部分の深さ制御の観点から中でもダイシング加工がより好ましい。ダイシング加工によって切削を行う場合には、略矩形のダイシングブレードを用いることによって除去できる。
基板1側から、切削加工を行うと、張出しパターン32を最外周(外端部)にすることが容易であるため好ましい。
図12(d)に示す形状となるように、基板1及び下部クラッド層2を切削加工によって除去する場合には、外周壁33側の張出しパターン32にかかる深さまで切削すると、外周壁33より外側に存在する基板1を切り落とすことができるため好ましい。張出しパターン32の切削深さは、張出しパターン32の外周壁33が残存すれば特に問題はないが、外周壁33の切削量(基板に対して垂直方向の長さ)は0.5μm以上20μm以下であると好ましく、0.5μm以上10μm以下であるとより好ましく、0.5μm以上5μm以下であるとさらに好ましい。外周壁33の切削量は、可能な限り小さくすることで、コネクタ9等の嵌合するときに、広い面積(外周壁33)で固定可能となる。
また、張出しパターン32をフォトリソグラフィー加工によってパターン化した際に、裾引きが起こる場合には、光導波路をコネクタ等に嵌合する際に裾引き部が干渉してしまうので、本工程において裾引き部を除去することが好ましい。
図12(e)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで光モジュールとすることができる。このとき、光導波路の張出しパターン32の外周壁33がコネクタ9の内壁面に接触するように嵌合することで、光導波路とコネクタ9との位置合わせが容易で、かつ高精度に行うことができる。
[光導波路]
本発明の第7の実施の形態に係る光導波路は、図13に示すように、第6の実施の形態で示した光導波路と比して、張出しパターン32がパターン化された下部クラッド層2(下部クラッドパターン21)の端部を挟持するように設けられていて、張出しパターン32の底面が基板1の光導波路形成面13に形成されている点が異なる。本発明の第7の実施の形態について以下詳述するが、第6の実施の形態に係る記載と実質的に同様である箇所の記載については、重複した記載となるので省略する。
本発明の第7の実施の形態に係る光導波路の製造方法は、工程B1、工程C4、工程D2、及び工程E3を含む。
以下に、本発明の第2の実施の形態に係る光導波路の製造方法について図14を用いて説明する。
図14(a)に示すように、基板1の光導波路形成面13上に下部クラッドパターン21(下部クラッド層2)を形成する(工程B1)。
次いで、図14(b)に示すように、下部クラッド層2上に光信号伝達用コアパターン31を形成し、かつ、基板1上及び/又は下部クラッド層2上に、光信号伝達用コアパターン31を間に位置するように張出しパターン32を形成する。
図14(b)に示すように、基板1及び下部クラッドパターン21上(又は下部クラッドパターン21上)に張出しパターン32を形成する構造が好ましいが、下部クラッドパターン21はパターン状に形成されているため、下部クラッドパターン21上ではなく、その外側の基板1上に張出しパターン32を形成する構造もあり得る。
張出しパターン32は基板1上に形成することによって、下部クラッド層2上のみに形成するよりも外周壁33の厚さが確保できるためコネクタ等との嵌合が安定的に行えるため好ましい。また、張出しパターン32と基板1との密着が弱い場合には、張出しパターン32がパターン化された下部クラッド層2の端部を挟持するように形成すると、下部クラッド層2と張出しパターン32との界面による密着性を確保できるため好ましい。
工程D2として、図14(c)に示すように、光信号伝達用コアパターン31の側面部と対向しない側の張出しパターン32の側面部33が露出し、かつ、光信号伝達用コアパターン31を埋設するように上部クラッドパターン41を形成する。上部クラッドパターン41は、図14(c)に示すように、下部クラッドパターン21及び張出しパターン32上に形成する構造が好ましいが、光信号伝達用コアパターン31が埋設されるように形成されることが重要であり、張出しパターン32上には形成されない構造もあり得る。
工程E3として、図14(d)に示すように、張出しパターン32の下方の基板1(又は基板1及び下部クラッドパターン21)を除去する。なお、この工程E3の詳細は、上記第6の実施の形態において説明した工程E2の内容と実質的に同様である。
図14(e)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで光モジュールとすることができる。このとき、光導波路の張出しパターン32の外周壁33がコネクタ9の内壁面に接触するように嵌合することで、光導波路とコネクタ9との位置合わせが容易で、かつ高精度に行うことができる。
また、第7の実施の形態に係る光導波路によれば、下部クラッドパターン21がパターン化され、下部クラッド層2が除去された部位に張出しパターン32が形成されているため張出しパターン32の厚さが、光信号伝達用コアパターン31の厚さよりも厚くなっている。したがって、張出しパターン32の強度が強化され、張出しパターン32の割れや欠けを低減できる。
[光導波路]
本発明の第8の実施の形態に係る光導波路は、図15に示すように、第7の実施の形態で示した光導波路と比して、張出しパターン32がパターン化された下部クラッド層2(下部クラッドパターン21)の端部を挟持するように設けられていて、張出しパターン32の外周壁33が基板1から一連の傾斜面となっている点が異なる。本発明の第8の実施の形態について以下詳述するが、第7の実施の形態に係る記載と実質的に同様である箇所の記載については、重複した記載となるので省略する。
本発明の第8の実施の形態に係る光導波路の製造方法は、工程B1、工程C4、工程D2、及び工程E3を含む。
以下に、本発明の第8の実施の形態に係る光導波路の製造方法について図16を用いて説明する。
図16(a)に示すように、基板1の光導波路形成面13上に下部クラッドパターン21(下部クラッド層2)を形成する(工程B1)。
第8の実施の形態に係る光導波路の製造方法では、工程B1及び工程B2を適宜選択できるが、ここでは工程B1を行う場合を例として説明する。
次いで、図16(b)に示すように、下部クラッド層2上に光信号伝達用コアパターン31を形成し、かつ、基板1上及び/又は下部クラッド層2上に、光信号伝達用コアパターン31を間に位置するように張出しパターン32を形成する。
工程D2として、図16(c)に示すように、光信号伝達用コアパターン31の側面部と対向しない側の張出しパターン32の側面部33が露出し、かつ、光信号伝達用コアパターン31を埋設するように上部クラッドパターン41を形成する。
工程E3として、図16(d)に示すように、張出しパターン32の下方の基板1(又は基板1及び下部クラッドパターン21)を除去する。
工程E3において、断面が、略三角形になるように基板1及び張出しパターン32の少なくとも一部を除去する。図16(d)に示す略三角形(断面視)にダイシング加工によって切削を行う場合には、例えば傾斜面を有するダイシングブレードを用いることによって除去できる。
図16(e)に示すように、上述の光導波路の製造方法で製造された光導波路と光ファイバコネクタ等の別体のコネクタ9とを嵌合することで光モジュールとすることができる。このとき、光導波路の張出しパターン32の外周壁33がコネクタ9の内壁面に接触するように嵌合することで、光導波路とコネクタ9との位置合わせが容易で、かつ高精度に行うことができる。
また、第8の実施の形態に係る光導波路は、基板1から、張出しパターン32の外周壁33にかけて傾斜面となっているため、張出しパターン32に引っかかりが少なく、張出しパターン32の割れ及び欠けを低減することができる。
(実施例1)
[クラッド層形成用樹脂フィルムの作製]
<(A)(メタ)アクリルポリマー(ベースポリマー)の作製>
撹拌機、冷却管、ガス導入管、滴下ろうと、及び温度計を備えたフラスコに、プロピレングリコールモノメチルエーテルアセテート46質量部及び乳酸メチル23質量部を秤量して移し、窒素ガスを導入しながら撹拌を行った。液温を65℃に上昇させ、メチルメタクリレート47質量部、ブチルアクリレート33質量部、2-ヒドロキシエチルメタクリレート16質量部、メタクリル酸14質量部、2,2’-アゾビス(2,4-ジメチルバレロニトリル)3質量部、プロピレングリコールモノメチルエーテルアセテート46質量部、及び乳酸メチル23質量部の混合物を3時間かけて滴下後、65℃で3時間撹拌した。更に95℃で1時間撹拌を続けて、(A)(メタ)アクリルポリマーの溶液(固形分45質量%)を得た。
(A)(メタ)アクリルポリマーの重量平均分子量(標準ポリスチレン換算)は、GPC(東ソー株式会社製「SD-8022」、「DP-8020」、「RI-8020」)を用いて測定した結果、3.9×104であった。なお、カラムは日立化成株式会社製「Gelpack GL-A150-S」及び「Gelpack GL-A160-S」を使用した。
<酸価の測定>
(A)(メタ)アクリルポリマーの酸価を測定した結果、79mgKOH/gであった。なお、酸価は(A)(メタ)アクリルポリマー溶液を中和するのに要した0.1mol/L水酸化カリウム水溶液量から算出した。このとき、指示薬として添加したフェノールフタレインが無色からピンク色に変色した点を中和点とした。
ベースポリマーとして、(A)(メタ)アクリルポリマー溶液(固形分45質量%)84質量部(固形分38質量部)、(B)光硬化成分として、ポリエステル骨格を有するウレタン(メタ)アクリレート(新中村化学工業株式会社製「U-200AX」)33質量部、及びポリプロピレングリコール骨格を有するウレタン(メタ)アクリレート(新中村化学工業株式会社製「UA-4200」)15質量部、(C)熱硬化成分として、ヘキサメチレンジイソシアネートのイソシアヌレート型三量体をメチルエチルケトンオキシムで保護した多官能ブロックイソシアネート溶液(固形分75質量%)(住化バイエルウレタン株式会社製「スミジュールBL3175」)20質量部(固形分15質量部)、(D)光重合開始剤として、1-[4-(2-ヒドロキシエトキシ)フェニル]-2-ヒドロキシ-2-メチル-1-プロパン-1-オン(BASFジャパン株式会社製「イルガキュア2959」)1質量部、ビス(2,4,6-トリメチルベンゾイル)フェニルホスフィンオキシド(BASFジャパン株式会社製「イルガキュア819」)1質量部、及び希釈用有機溶剤としてプロピレングリコールモノメチルエーテルアセテート23質量部を攪拌しながら混合した。孔径2μmのポリフロンフィルタ(アドバンテック東洋株式会社製「PF020」)を用いて加圧濾過後、減圧脱泡し、クラッド層形成用樹脂ワニスを得た。
上記で得られたクラッド層形成用樹脂ワニスを、支持フィルムであるPETフィルム(東洋紡績株式会社製「コスモシャインA4100」、厚さ50μm)の非処理面上に、塗工機(株式会社ヒラノテクシード製、マルチコーター「TM-MC」)を用いて塗布し、100℃で20分乾燥後、保護フィルムとして表面離型処理PETフィルム(帝人デュポンフィルム株式会社製「ピューレックスA31」、厚さ25μm)を貼付け、クラッド層形成用樹脂フィルムを得た。
このとき、クラッド層形成用樹脂ワニスより形成される樹脂層の厚さは、塗工機のギャップを調節することで任意に調整可能であり、その膜厚については後述する。
(A)ベースポリマーとして、フェノキシ樹脂(東都化成株式会社製「フェノトートYP-70」)26質量部、(B)光重合性化合物として、9,9-ビス[4-(2-アクリロイルオキシエトキシ)フェニル]フルオレン(新中村化学工業株式会社製「A-BPEF」)36質量部、及びビスフェノールA型エポキシアクリレート(新中村化学工業株式会社製「EA1020」)36質量部、(C)光重合開始剤として、ビス(2,4,6-トリメチルベンゾイル)フェニルフォスフィンオキサイド(BASFジャパン株式会社製「イルガキュア819」)1質量部、及び1-[4-(2-ヒドロキシエトキシ)フェニル]-2-ヒドロキシ-2-メチル-1-プロパン-1-オン(BASFジャパン株式会社製「イルガキュア2959」)1質量部、有機溶剤としてプロピレングリコールモノメチルエーテルアセテート40質量部を用いたこと以外は上述のクラッド層形成用樹脂ワニスの調合と同様の方法及び条件でコア層形成用樹脂ワニスを調合した。その後、上記と同様の方法及び条件で加圧濾過更に減圧脱泡した。
上記で得られたコア層形成用樹脂ワニスを、支持フィルムであるPETフィルム(東洋紡績株式会社製「コスモシャインA1517」、厚さ:16μm)の非処理面上に、上記製造例と同様な方法で塗布乾燥し、次いで保護フィルムとして離型PETフィルム(帝人デュポンフィルム株式会社、「ピューレックスA31」、厚さ:25μm)を離型面が樹脂側になるように貼り付け、コア層形成用樹脂フィルムを得た。
このとき、コア層形成用樹脂ワニスより形成される樹脂層の厚さは、塗工機のギャップを調節することで任意に調整可能である。
<基板の準備工程;基板の準備及び工程A1>
基板シート12として100mm×100mmのポリイミドフィルム(東レ・デュポン株式会社性「カプトンEN」、厚さ;12.5μm)を用い、その一方の面に仮固定シート8として、再剥離接着層付きのPETフィルム(株式会社パナック社製「パナプロテクトET―50kB」)をロールラミネータ(日立化成テクノプラント株式会社製「HLM-1500」)を用い、圧力0.4MPa、温度50℃、ラミネート速度0.2m/minの条件でラミネートした(図2(a)参照)。
次いでNd-YAGレーザの第三高調波(波長;355nm)にて、仮固定シート8を切断しないように基板シート12を形状加工し、基板1(2950μm×10mm×2箇所)を形成した。尚、除去した部分の間隙は20μmであった(図2(b)、図17(a)参照)。
その後、ポリイミドフィルムの表面に支持基板6として、再剥離接着層付きのPETフィルム(株式会社パナック社製「パナプロテクトET―50kB」)をロールラミネータ(日立化成テクノプラント株式会社製「HLM-1500」)を用い、圧力0.4MPa、温度50℃、ラミネート速度0.2m/minの条件でラミネートした(図2(c)参照)。次に、仮固定シート8及び基板1間に残存した切りしろ部分を剥離除去した(図2(d)参照)。
基板1の光導波路形成面13側から、上記で得られた27μm厚さのクラッド層形成用樹脂フィルムの保護フィルムを剥離した後に、真空加圧式ラミネータ(株式会社名機製作所製「MVLP-500」)を用い、500Pa以下に真空引きした後、圧力0.4MPa、温度110℃、加圧時間30秒の条件にて加熱圧着して、ラミネートした。続いて、紫外線露光機(株式会社オーク製作所製「EXM-1172」)を用いて、開口部(2920μm×9.950mm×2箇所)を有するネガ型フォトマスクを介して開口部中心と、基板1中心との位置を合わせ、クラッド層形成用樹脂フィルムの支持フィルム側から紫外線(波長365nm)を350mJ/cm2で照射した。その後、支持フィルムを剥離し、現像液(1%炭酸カリウム水溶液)を用いて、支持基板6上の下部クラッド層形成用樹脂を除去して、水洗浄を行った。更に上記紫外線露光機を用いて3.0J/cm2で照射し、170℃で1時間加熱乾燥及び硬化作業を行った。下部クラッドパターン21の厚さは基板1上から15μmであった(図2(e)参照)。
次いで、上記で形成した下部クラッドパターン21形成面側から、上記で得られた72μm厚さのコア層形成用樹脂フィルムを、保護フィルムを剥離した後に、ロールラミネータ(日立化成テクノプラント株式会社製「HLM-1500」)を用い、圧力0.4MPa、温度50℃、ラミネート速度0.2m/minの条件でラミネートした。次に、上記の真空加圧式ラミネータ(株式会社名機製作所製「MVLP-500」)を用い、500Pa以下に真空引きした後、圧力0.4MPa、温度70℃、加圧時間30秒の条件にて加熱圧着した。
上記で得られた97μm厚さのクラッド層形成用樹脂フィルムは、保護フィルムを剥離した後に、得られた光信号伝達用コアパターン31及び張出しパターン32上から、真空加圧式ラミネータ(株式会社名機製作所製「MVLP-500」)を用い、500Pa以下に真空引きした後、圧力0.4MPa、温度110℃、加圧時間30秒の条件にて加熱圧着して、ラミネートした。
続いて、開口部(2900μm×9.950mm×2箇所)を有するネガ型フォトマスクの開口部中心と、基板1中心とを位置合わせし、上記紫外線露光機を用いて、クラッド層形成用樹脂フィルムの支持フィルム側から紫外線(波長365nm)を350mJ/cm2で照射した。その後、支持フィルムを剥離し、現像液(1%炭酸カリウム水溶液)を用いて、支持基板6上の上部クラッド層形成用樹脂を除去し、次いで水洗浄を行った。更に上記紫外線露光機を用いて3.0J/cm2照射し、170℃で1時間加熱乾燥及び硬化作業を行った。上部クラッドパターン41の厚さは、基板1上から87.5μmであった(図2(g)参照)。
得られた光導波路の基板1及び張出しパターン32と、支持基板6との界面を引きはがし、支持基板6を剥離除去した(図2(h)参照)。
得られた導波路の対向する張出しパターン32の外周壁33間の距離は、2.998mmであった。得られた光導波路の基板1底面から光信号伝達用コアパターン31のコア中心までの高さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面13と外周壁33とのなす角は90°であった。GI50の光ファイバアレイ8CH(250μmピッチ)と光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
得られた光導波路の基板1短辺平行方向に、ダイシングソー(株式会社ディスコ社製「DAC552」)を用いて光信号伝達用コアパターン31の長さが、9.8mmになるように、ダイシング加工線100に沿って基板を切断し、端面を平滑化した(図17(b)参照、上部クラッドパターン41は図示していない)。
[第2の実施の形態に係る光導波路の製造例]
以下に述べる変更点を除き、実施例1と同様にして光導波路を製造した。
基板の準備工程;基板の準備及び工程A2として、基板1の幅が2950μmとなるような対のスリットを2箇所形成し、基板1と剥離基板7が一部でつながった基板を製造した(図18(a)参照)。
下部クラッド層形成用樹脂の厚さは17.5μm、コア層形成用樹脂の厚さは45μm、上部クラッド層形成用樹脂の厚さは70μmとした。張出しパターン32は、基板外周11を挟持すると共に、基板1と剥離基板7上に形成し、上部クラッドパターン41形成後に支持基板6を剥離除去した。次いで、基板1短辺平行方向に、ダイシングソー(DAC552、株式会社ディスコ社製)を用いて光信号伝達用コアパターン31の長さが、9.8mmになるように、ダイシング加工線100に沿って剥離基板7と基板1とを切断すると同時に、端面を平滑化した(図18(b)参照、上部クラッドパターン41は図示していない)。このとき、剥離基板7と基板1とは、張出しパターン32を介して接続されている。最後に剥離基板7を剥離除去し、図3に示した光導波路を製造した。
得られた導波路の対向する張出しパターン32の外周壁33間の距離は、2.998mmであった。得られた光導波路の基板1底面からコア中心までの高さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面13と外周壁33とのなす角は90°であった。GI50の光ファイバアレイ8CH(250μmピッチ)と光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
[第2の実施の形態に係る光導波路の別の製造例]
以下に述べる変更点を除き、実施例2と同様にして光導波路を製造した。
基板シート12及び支持基板6の複合体として、銅箔付きのポリイミドフィルム(12μm厚さの銅箔(三井金属鉱業株式会社製「NA-DFF」)、12.5μm厚さのポリイミド(宇部日東化成製「ユーピレックスVT」))を用い、金属箔を貫通しないようにNd-YAGレーザにて形状加工を行った。
上部クラッドパターン41形成後、塩化第二鉄水溶液にて、支持基板6である銅箔をエッチング除去した以外は実施例2と同様の方法で、光導波路を製造した。
得られた光導波路の基板1底面から光信号伝達用コアパターン31のコア中心までの高さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面13と外周壁33とのなす角は90°であった。GI50の光ファイバアレイ8CH(250μmピッチ)と光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
[第3の実施の形態に係る光導波路の製造例]
以下に述べる変更点を除き、実施例1と同様にして光導波路を製造した。
基板シート12と支持基板6とを積層する前に、基板シート12の一方の面に、15μm厚さの下部クラッド層形成用樹脂フィルムをラミネートし、上記露光機を用いて紫外線(355nm)を3.0J/cm2照射後、170℃で1時間加熱硬化した。その後、下部クラッド層2形成面に仮固定シート8を形成し、実施例1と同様にNd-YAGレーザにて仮固定シート8を切断しない様に、基板1と下部クラッド層2を形状加工した。その後、基板1上に実施例1と同様の支持基板6をラミネートし、仮固定シート8及び、基板1間の切りしろ部分を剥離除去した。
コアパターンの形成は、実施例1と同様の形成方法にて行った。
上部クラッドパターン41の形成はネガ型フォトマスクの開口部を2970μm×9.950mm×2箇所とした以外は同様の方法で、光導波路を製造した。
得られた光導波路の基板1底面から光信号伝達用コアパターン31のコア中心までの高さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面13と外周壁33とのなす角は90°であった。GI50の光ファイバアレイ8CH(250μmピッチ)と光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
[第4の実施の形態に係る光導波路の製造例]
以下に述べる変更点を除き、実施例1と同様にして光導波路を製造した。
下部クラッドパターン21のネガ型フォトマスクの開口部を2970μm×9.950mm×2箇所とした以外は実施例1と同様の方法で、光導波路を製造した。
得られた光導波路の基板1底面から光信号伝達用コアパターン31のコア中心までの高さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面13と外周壁33とのなす角は90°であった。GI50の光ファイバアレイ8CH(250μmピッチ)と光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
実施例4において、張出しパターン32の幅を50μmとし(対向する外周壁33間の距離;3052μm)、基板外周11を挟持しないようにした以外は同様の方法で、光導波路を製造した。
得られた光導波路の基板1底面から光信号伝達用コアパターン31のコア中心までの高さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面13と外周壁33とのなす角は90°であった。GI50の光ファイバアレイ8CH(250μmピッチ)と光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
実施例2において、下部クラッド層形成用樹脂フィルムの厚さを27.5μmとし、上部クラッド層4及びコア層形成用樹脂フィルムは実施例2と同様の厚さのフィルムを用いて、基板1を用いずに支持基板6上に光導波路を形成し、基板1がない光導波路を製造した。
工程E1において、支持基板6を剥離する際に、張出しパターン32に亀裂が入り、良好に剥離できなかった。
得られた光導波路の基板1底面からコア中心までの高さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは247μmであった。
GI50の光ファイバアレイ8CH(250μmピッチ)と光信号伝達用コアパターン31とを位置合わせしたところ、ピッチが合わずに良好に光信号が伝達しなかった。
実施例2において、基板シート12上に、下部クラッド層2、光信号伝達用コアパターン31、上部クラッド層4(下部クラッド層2及び上部クラッド層4はパターン化しない)を形成し、光導波路の基板1の4辺をダイシングソー(DAC552、株式会社ディスコ社製)を用いて光信号伝達用コアパターン31の長さが、9.8mmになるように基板を切断し、端面を平滑化した。
光導波路の外形中心と、光信号伝達用コアパターン31の配列中心との位置ずれは8μmであり、良好な位置合わせができなかった。
[第6の実施の形態に係る光導波路の製造例]
<下部クラッドパターンの形成>
基板1として100mm×100mmのポリイミドフィルム(東レ・デュポン株式会社製ポリイミド「カプトンEN」、厚さ;12.5μm)を用い、上記で得られた15μm厚さのクラッド層形成用樹脂フィルムの保護フィルムを剥離した後に、真空加圧式ラミネータ(株式会社名機製作所製「MVLP-500」)を用い、500Pa以下に真空引きした後、圧力0.4MPa、温度110℃、加圧時間30秒の条件にて加熱圧着して、基板1上にラミネートした。続いて、紫外線露光機(株式会社オーク製作所製「EXM-1172」)を用いて、3.0J/cm2で照射し、170℃で1時間加熱乾燥及び硬化作業を行った。下部クラッド層2の厚さは基板1表面から15μmであった(図12(a)参照)。
下部クラッド層2形成面側から、上記で得られた45μm厚さのコア層形成用樹脂フィルムを、保護フィルムを剥離した後に、ロールラミネータ(日立化成テクノプラント株式会社製「HLM-1500」)を用い、圧力0.4MPa、温度50℃、ラミネート速度0.2m/minの条件でラミネートした。次に、上記の真空加圧式ラミネータ(株式会社名機製作所製「MVLP-500」)を用い、500Pa以下に真空引きした後、圧力0.4MPa、温度70℃、加圧時間30秒の条件にて加熱圧着した。
上記で得られた61μm厚さのクラッド層形成用樹脂フィルムは、保護フィルムを剥離した後に、得られた光信号伝達用コアパターン31及び張出しパターン32上から、真空加圧式ラミネータ(株式会社名機製作所製「MVLP-500」)を用い、500Pa以下に真空引きした後、圧力0.4MPa、温度110℃、加圧時間30秒の条件にて加熱圧着して、ラミネートした。
続いて、開口部(2900μm×10cm)を有するネガ型フォトマスクを、開口部の長辺が、先に形成した張出しパターン32上になるように位置合わせし、上記紫外線露光機を用いて、クラッド層形成用樹脂フィルムの支持フィルム側から紫外線(波長365nm)を350mJ/cm2で照射した。その後、支持フィルムを剥離し、現像液(1%炭酸カリウム水溶液)を用いて、未硬化の上部クラッド層形成用樹脂を除去し、次いで水洗浄を行った。さらに上記紫外線露光機を用いて3.0J/cm2照射し、170℃で1時間加熱乾燥及び硬化作業を行った。得られた光導波路の総厚は100μmであった(図12(c)参照)。
得られた光導波路の基板1側から、矩形のダイシングブレード(ブレード幅100μm)を備えたダイシングソー(株式会社ディスコ社製「DAC552」)を用い、張出しパターン32の一方端(光信号伝達用コアパターン31がない方向)を挟持するように位置合わせし、切削深さ28μmで切断した(図12(d)参照)。併せて光信号伝達用コアパターン31が端面に露出するように長さが50mmで両端面を形成した。
得られた光導波路の対向する張出しパターン32の外周壁33間の距離は、2.998mmであった。得られた光導波路の基板1底面から光信号伝達用コアパターン31のコア中心までの厚さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面と外周壁33とのなす角は90°であった。外周壁33の厚さは44.5μmであった。基板1よりはみ出した張出し部5の長さは一方端が30μm、もう一方端が15μmであった。
得られた光導波路をコネクタ9(株式会社白山製作所製「PMTコネクタ」、光導波路嵌合部形状(幅3.0mm、厚さ100μm))の光導波路嵌合部に搭載したところ、外形中心と、光信号伝達用コアパターン31の配列中心との位置ずれは1μmで搭載できた。
GI50の光ファイバアレイ8CH(250μmピッチ)備えた別体のコネクタと光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
[第7の実施の形態に係る光導波路の製造例]
実施例1において、下部クラッド層2を、上部クラッド層4で用いたネガ型フォトマスクを用いてパターン化し、コア形成用樹脂フィルムの厚さを60μm、上部クラッド層形成用樹脂フィルムの厚さを74μmにした以外は同様の方法で光導波路を形成した(図14(c)参照)。
得られた光導波路の基板1側から、実施例1と同様のダイシングソーを用いて、張出しパターン32の一方端(光信号伝達用コアパターン31がない方向)を挟持するように位置合わせし、切削深さ13μmで切断した(図14(d)参照)。併せて光信号伝達用コアパターン31が端面に露出するように長さが50mmで両端面を形成した。
得られた光導波路の対向する張出しパターン32の外周壁33間の距離は、2.996mmであった。得られた光導波路の基板1底面から光信号伝達用コアパターン31のコア中心までの厚さは50μmであり、基板1を含む光導波路の総厚は100μmであり、光信号伝達用コアパターン31のピッチは250μmであった。基板1の光導波路形成面と外周壁33とのなす角は90°であった。外周壁33の厚さは59.5μmであった。基板1よりはみ出した張出し部5の長さは一方端が40μm、もう一方端が30μmであった。
得られた光導波路をコネクタ9(株式会社白山製作所製「PMTコネクタ」、光導波路嵌合部形状(幅3.0mm、厚さ100μm))の光導波路嵌合部に搭載したところ、外形中心と、光信号伝達用コアパターン31の配列中心との位置ずれは1μmで搭載できた。
GI50の光ファイバアレイ8CH(250μmピッチ)備えた別体のコネクタと光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
[第8の実施の形態に係る光導波路の製造例]
実施例8と同様に上部クラッドパターン41まで形成した後に、90°の角度を有するダイシングブレードを備えた上記ダイシングソーを用いて、切削した一方の傾斜面に張出しパターン32があらわれる深さまで切削加工をした(図16(d)参照)。併せて実施例2と同様のダイシングブレードを用いて光信号伝達用コアパターン31が端面に露出するように長さが50mmで両端面を形成した。
得られた光導波路をコネクタ9(白山製作所製「PMTコネクタ」、光導波路嵌合部形状(幅3.0mm、厚さ100μm))の光導波路嵌合部に搭載したところ、外形中心と、光信号伝達用コアパターン31の配列中心との位置ずれは1μmで搭載できた。
GI50の光ファイバアレイ8CH(250μmピッチ)備えた別体のコネクタと光信号伝達用コアパターン31とを位置合わせしたところ、良好に位置合わせができ、良好に光信号が伝達した。
実施例7において、基板1上に、下部クラッド層2、光信号伝達用コアパターン31(張出しパターンは形成しない)、上部クラッド層4(下部クラッド層2及び上部クラッド層4はパターン化しない)を形成し、光導波路の基板1の4辺をダイシングソー(株式会社ディスコ社製「DAC552」)を用いて光信号伝達用コアパターン31の長さが、50mmになるように基板を切断し、端面を平滑化した。
得られた光導波路の外形中心と、光信号伝達用コアパターン31の配列中心との位置ずれは8μmであり、外部の光受送信部材との良好な位置合わせができなかった。

Claims (22)
- 基板と、
前記基板上に設けられた下部クラッド層と、
前記下部クラッド層上に設けられた光信号伝達用コアパターン及び張出しパターンと、
前記光信号伝達用コアパターンを前記下部クラッド層とで覆うように設けられた上部クラッド層とを備え、
前記張出しパターンは、前記基板、前記下部クラッド層、前記上部クラッド層よりも基板外周方向に張出している外周壁を有する光導波路。 - 前記外周壁が前記光導波路形成面に対して略垂直である請求項1に記載の光導波路。
- 前記張出しパターンが、前記基板外周を挟持している請求項1又は2に記載の光導波路。
- 前記下部クラッド層が、パターン化された下部クラッドパターンであって、前記下部クラッドパターンの端部が、前記張出しパターンに挟持されている請求項1~3のいずれかに記載の光導波路。
- 前記上部クラッド層が、パターン化された上部クラッドパターンであって、前記上部クラッドパターンの端部が、前記張出しパターンに挟持されている請求項1~4のいずれかに記載の光導波路。
- 前記張出しパターンの底面が、前記光導波路形成面の裏面と略同一平面上に形成されている、又は前記光導波路形成面の裏面よりも前記光導波路形成面側に形成されている請求項1~5のいずれかに記載の光導波路。
- 支持基板の一部に基板を形成する工程A1と、
前記基板上に下部クラッドパターンを形成する工程B1と、
前記基板、前記下部クラッドパターン、及び前記支持基板表面上に、フォトリソグラフィー加工によって前記基板外周を挟持するように前記張出しパターンを形成する工程C1、
前記光信号伝達用コアパターンを埋め込み、かつ端部が前記張出しパターンに挟持される位置に上部クラッドパターンを形成する工程D1と、
前記支持基板を除去する工程E1
とを含む光導波路の製造方法。 - 支持基板の一部に基板を形成すると共に、前記基板近傍の別の一部に剥離基板を形成する工程A2、
前記基板上に下部クラッドパターンを形成する工程B1、
前記基板、下部クラッドパターン、前記支持基板表面、及び前記剥離基板表面上に、フォトリソグラフィー加工によって前記基板外周を挟持するように前記張出しパターンを形成する工程C2、
前記光信号伝達用コアパターンを埋め込み、かつ端部が前記張出しパターンに挟持される位置に上部クラッドパターンを形成する工程D1と、
前記支持基板を除去する工程E1
とを含む光導波路の製造方法。 - 前記工程A1又は前記工程A2の前に、
仮固定シート上に基板シートを貼り合わせ、前記仮固定シートを切断しないように前記基板シートを前記基板の形状に形状加工する工程と、
前記基板シートの表面に前記支持基板を積層する工程と、
前記仮固定シートを除去する工程
とを順に有する請求項7又は8に記載の光導波路の製造方法。 - 前記工程C1又は前記工程C2において、前記張出しパターンを形成すると同時に、前記下部クラッドパターン上に光信号伝達用コアパターンを形成する請求項7~9のいずれかに記載の光導波路の製造方法。
- 前記工程E1と同時又は後に、前記剥離基板を除去する工程Fを有する請求項7~10のいずれかに記載の光導波路の製造方法。
- 前記基板上に下部クラッド層を形成する工程B2と、
前記下部クラッド層上に、延伸する光信号伝達用コアパターンを形成し、かつ、該光信号伝達用コアパターンを間に位置するように張出しパターンを形成する工程C3と、
前記張出しパターンの側面部のうち、前記光信号伝達用コアパターンの側面部と対向しない側の側面部が露出し、かつ、前記光信号伝達用コアパターンを埋設するように、上部クラッドパターンを形成する工程D2と、
前記張出しパターンの下方の前記基板及び前記下部クラッド層、又は前記基板を除去する工程E2
とを含む光導波路の製造方法。 - 前記基板上に下部クラッドパターンを形成する工程B1と、
前記下部クラッドパターン上に、延伸する光信号伝達用コアパターンを形成し、かつ、前記基板上及び/又は前記下部クラッドパターン上に、該光信号伝達用コアパターンを間に位置するように張出しパターンを形成する工程C4と、
前記張出しパターンの側面部のうち、前記光信号伝達用コアパターンの側面部と対向しない側の側面部が露出し、かつ、前記光信号伝達用コアパターンを埋設するように、上部クラッドパターンを形成する工程D2と、
前記張出しパターンの下方の前記基板及び前記下部クラッドパターン、又は前記基板を除去する工程E3
とを含む光導波路の製造方法。 - 前記下部クラッドパターンの端部を挟持するように前記張出しパターンを形成する請求項13に記載の光導波路の製造方法。
- 前記光信号伝達用コアパターン及び前記張出しパターンを同時に形成する請求項12~14のいずれかに記載の光導波路の製造方法。
- 前記光信号伝達用コアパターン及び前記張出しパターンをフォトリソグラフィー加工によって形成する請求項12~15のいずれかに記載の光導波路の製造方法。
- 前記上部クラッドパターンをフォトリソグラフィー加工によって形成する請求項12~16のいずれかに記載の光導波路の製造方法。
- 前記E2又は前記E3において、前記張出しパターンの前記上部クラッドパターンで覆われていない側面部を光導波路の外周壁とする請求項12~17のいずれかに記載の光導波路の製造方法。
- 前記E2又は前記E3において、ダイシング加工によって除去する請求項12~18のいずれかに記載の光導波路の製造方法。
- 前記E2又は前記E3において、断面が、略矩形又は略三角形にダイシング加工によって切削する請求項12~19のいずれかに記載の光導波路の製造方法。
- 前記E2又は前記E3において、前記張出しパターンの下方の少なくとも一部の前記基板及び/又は前記下部クラッドパターンが残存する請求項12~20のいずれかに記載の光導波路の製造方法。
- 前記請求項1~6のいずれかに記載の光導波路とコネクタとが、前記張出しパターンの外周壁を用いて嵌合された光モジュール。
