Description
本発明は、太陽電池素子との接着性、耐久性及び耐熱性に優れ、真空ラミネート法でもロールツーロール法でも高い効率で太陽電池モジュールを製造することができる太陽電池モジュール用充填材シートに関する。
近年、環境問題やエネルギー問題に対する意識が高まる中、クリーンなエネルギー源として太陽電池が注目されており、現在、種々の形態からなる太陽電池モジュールが開発され、提案されている。例えば、ガラス等を基材とするリジッドな太陽電池モジュールや、ポリイミドやポリエステル系の耐熱高分子材料やステンレス薄膜を基材とするフレキシブルな太陽電池モジュール等が知られている。
このような太陽電池モジュールは、一般に、透明保護材、充填材シート、光起電力素子としての太陽電池素子、充填材シート、及び、裏面保護材等で構成される。
そして、これらの部材を予め所望の形状に切断したうえで積層し、これらを静止状態にて真空ラミネートによって積層一体化する方法(真空ラミネート法)により製造される。真空ラミネート法は、特にガラス等を基材とするリジッドな太陽電池モジュールの製造に適している。また、フィルム状の透明保護材、充填材シートを巻回させたロールを使用し、該ロールから巻き出した透明保護材と充填材シートとを、一対のロールを用いて狭窄することにより、太陽電池素子に熱圧着して封止を行い、連続的に太陽電池モジュールを製造するロールツーロール法は、量産化に優れる点で、特にフレキシブル太陽電池モジュールの製造方法として期待されている。
そして、これらの部材を予め所望の形状に切断したうえで積層し、これらを静止状態にて真空ラミネートによって積層一体化する方法(真空ラミネート法)により製造される。真空ラミネート法は、特にガラス等を基材とするリジッドな太陽電池モジュールの製造に適している。また、フィルム状の透明保護材、充填材シートを巻回させたロールを使用し、該ロールから巻き出した透明保護材と充填材シートとを、一対のロールを用いて狭窄することにより、太陽電池素子に熱圧着して封止を行い、連続的に太陽電池モジュールを製造するロールツーロール法は、量産化に優れる点で、特にフレキシブル太陽電池モジュールの製造方法として期待されている。
太陽電池モジュールにおいて、上記充填材シートは、太陽電池が太陽光を吸収して発電を行う太陽電池素子を保護するための層であり、かつ、太陽電池素子と、太陽電池モジュールの性能維持や強度、耐久性を保持するための透明保護材、裏面保護材とを接着させるための層である。このため、上記充填材シートは、太陽電池素子や透明保護材、裏面保護材との接着性や、充填材シート自体の耐久性及び耐熱性等が必要とされる。また、上記真空ラミネート法やロールツーロール法の製造工程で、シワ等が発生せず、太陽電池素子を好適に封止して太陽電池モジュールを製造できる、ラミネート適性も必要とされる。
このような充填材シートとしては、従来からエチレン-酢酸ビニル樹脂(EVA)が使用されてきた(特許文献1)。EVAは、太陽電池素子と接着させる工程において架橋させることにより優れた耐熱性を発揮することもできる。しかしながら、この架橋工程のために、製造時間が長くなってしまうという問題があった。また、EVA中に含まれる酢酸が、太陽電池素子の発光層や透明電極層を汚染するという問題もあった。
このため、充填材シートとして、非EVA系の樹脂の使用が検討されていた。
例えば、特許文献2には、α-オレフィンとエチレン性不飽和シラン化合物との共重合体又はその変性ないし縮合体と、耐光材、紫外線吸収剤、及び熱安定剤からなる群から選択された1種ないし2種以上とを含む樹脂組成物による樹脂膜を、太陽電池素子の表面側と裏面側に積層する充填材シートとして用いることが記載されている。
例えば、特許文献2には、α-オレフィンとエチレン性不飽和シラン化合物との共重合体又はその変性ないし縮合体と、耐光材、紫外線吸収剤、及び熱安定剤からなる群から選択された1種ないし2種以上とを含む樹脂組成物による樹脂膜を、太陽電池素子の表面側と裏面側に積層する充填材シートとして用いることが記載されている。
本発明者らは、現在までに提案されている非EVA系の樹脂からなる充填材シートを検討した。しかしながら、これらの従来の非EVA系の樹脂からなる充填材シートでは、太陽電池素子への接着性と高い耐熱性とを、短い製造時間の中で両立させることは困難であった。また、従来の非EVA系の樹脂からなる充填材シートを用いて真空ラミネート法によりリジッドな太陽電池モジュールを製造した場合、太陽電池素子と充填剤シートとの間に空隙が発生し、得られた太陽電池モジュールの耐久性や外観が劣ることがあるという問題があった。更に、従来の非EVA系の樹脂からなる充填材シートを用いてロールツーロール法によりフレキシブル太陽電池モジュールを製造した場合、得られた太陽電池モジュールにカールが発生したり、厚みが不均一となったりしてしまうことがあるという問題があった。
本発明は、上記現状に鑑みて、太陽電池素子との接着性、耐久性及び耐熱性に優れ、真空ラミネート法でもロールツーロール法でも高い効率で太陽電池モジュールを製造することができる太陽電池モジュール用充填材シートを提供することを目的とする。
本発明は、中間層の両面に接着剤層を有し、前記中間層は、融点が90~130℃であり、かつ、メルトマスフローレートが0.5~20g/10分である低密度ポリエチレン樹脂、又は、融点が90~130℃であり、かつ、メルトマスフローレートが0.5~20g/10分である直鎖状低密度ポリエチレン樹脂からなり、前記接着剤層は、酸変性ポリオレフィン、シラン変性ポリオレフィン、アイオノマー、及び、エチレン-(メタ)アクリル酸共重合体からなる群より選択される少なくとも1種の熱可塑性樹脂からなり、前記接着剤層と中間層との厚みの比(接着剤層/中間層)が20/80~70/30である太陽電池モジュール用充填材シートである。

本発明の太陽電池モジュール用充填材シートは、特定の成分からなる中間層とその両面に位置する接着剤層とからなり、かつ、接着剤層と中間層との厚みの比を一定の範囲にすることにより、接着性、耐久性及び耐熱性に優れた太陽電池モジュールを、真空ラミネート法でもロールツーロール法でも効率良く製造することができるものである。
本発明の太陽電池モジュール用充填材シートの一例を示した縦断面模式図を図1に示す。

本発明者らは、従来一層からなる充填材シートを、特定の範囲の融点を有し、かつ、特定の範囲のメルトマスフローレートを有する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂からなる中間層と、その両面に特定の成分からなる接着剤層を有する三層構造とし、かつ、上記接着剤層と中間層との厚みの比を一定の範囲とした。上記接着剤層により、短い製造時間の中で太陽電池素子や透明保護材に対する高い接着性を発揮することができ、かつ、耐熱性や耐久性にも優れた太陽電池モジュールを製造することができる。また、上記中間層により、太陽電池素子モジュールの製造工程における熱圧着時において、熱収縮によるカールの発生を防止し、太陽電池素子に対する優れた追従性を発揮して空隙等が発生するのを防止することができる。
本発明の太陽電池モジュール用充填材シートを用いれば、真空ラミネート法によりリジッドな太陽電池モジュールを製造した場合に、太陽電池素子と充填剤シートとの間に空隙が発生するのを防止することができる。
図2に一般的なリジッドな太陽電池モジュールの断面を表す模式図を示す。図2に示したリジッドな太陽電池モジュールでは、ガラス基材からなる透明保護材5、充填剤シート8、太陽電池素子B、充填剤シート8、裏面保護材6の順に積層した積層体を、真空ラミネート法により熱圧着している。ここで、リジッドな太陽電池モジュールにおいては、太陽電池素子Bの厚さは、基材を用いない結晶シリコン太陽電池等では200μm程度であるものの、薄膜シリコン太陽電池や化合物系太陽電池ではガラス基板を含むため約2mm程度と、比較的厚い。従来の非EVA系の樹脂からなる充填材シート8を用いて真空ラミネート法によりリジッドな太陽電池モジュールを製造した場合、熱圧着時における充填材シートの流動性が不足して充分に太陽電池素子に追従できないことから空隙7が発生したものと考えられる(図2)。なお、薄膜シリコン太陽電池や化合物系太陽電池では、特に非EVA系の充填剤シートが求められている。
これに対して本発明の太陽電池モジュール用充填材シートでは、中間層によって熱圧着時における流動性が向上することにより、充填材シートが太陽電池素子に充分に追従して空隙の発生を防止することができる。更に、後述するように上記接着剤層に特定のシランカップリング剤を配合することにより、ガラスからなる透明保護材やガラス基材と充填材シートとの接着性を向上させることもできる。
図2に一般的なリジッドな太陽電池モジュールの断面を表す模式図を示す。図2に示したリジッドな太陽電池モジュールでは、ガラス基材からなる透明保護材5、充填剤シート8、太陽電池素子B、充填剤シート8、裏面保護材6の順に積層した積層体を、真空ラミネート法により熱圧着している。ここで、リジッドな太陽電池モジュールにおいては、太陽電池素子Bの厚さは、基材を用いない結晶シリコン太陽電池等では200μm程度であるものの、薄膜シリコン太陽電池や化合物系太陽電池ではガラス基板を含むため約2mm程度と、比較的厚い。従来の非EVA系の樹脂からなる充填材シート8を用いて真空ラミネート法によりリジッドな太陽電池モジュールを製造した場合、熱圧着時における充填材シートの流動性が不足して充分に太陽電池素子に追従できないことから空隙7が発生したものと考えられる(図2)。なお、薄膜シリコン太陽電池や化合物系太陽電池では、特に非EVA系の充填剤シートが求められている。
これに対して本発明の太陽電池モジュール用充填材シートでは、中間層によって熱圧着時における流動性が向上することにより、充填材シートが太陽電池素子に充分に追従して空隙の発生を防止することができる。更に、後述するように上記接着剤層に特定のシランカップリング剤を配合することにより、ガラスからなる透明保護材やガラス基材と充填材シートとの接着性を向上させることもできる。
本発明の太陽電池モジュール用充填材シートを用いれば、ロールツーロール法によりフレキシブル太陽電池モジュールを製造した場合に、カールの発生を防止し、比較的厚みが均一なフレキシブル太陽電池モジュールを得ることができる。
従来の非EVA系の樹脂からなる充填材シートを用いて、ロールツーロール法によりフレキシブル太陽電池モジュールを製造した場合、得られたフレキシブル太陽電池モジュールの断面は端部と中央部とで厚みの差が生じる。
図3にロールツーロール法により得られた従来のフレキシブル太陽電池モジュールの断面を表す模式図を示した。図3のフレキシブル太陽電池モジュールの断面を観察すると、端部の厚みaが、中央部の厚みbに比べて薄くなっている。これは、ロール間で熱圧着したときに、太陽電池素子Bのある中央部と太陽電池素子Bのない端部とで、太陽電池素子Bの厚みに応じた差が生じるためであると考えられる。太陽電池素子Bの厚みに対する端部と中央部との厚みの差の割合((b-a)/太陽電池素子Bの厚み)が大きくなると、歪みも大きくなって、カールの発生の原因ともなっていると考えられる。
これに対して本発明の太陽電池モジュール用充填材シートでは、中間層によって熱圧着時における流動性が向上する。熱圧着時には太陽電池素子のある中央部にかかる圧力が、太陽電池素子のない端部にかかる圧力に比べて大きくなる。この中央部と周辺部との圧力差によって、流動性の高い中間層が、中央部から周辺部に流動することにより、厚みの差を抑えることができる。この結果、従来に比べて厚みが均一なフレキシブル太陽電池モジュールを得ることができ、ロールの発生を防止することができる。
従来の非EVA系の樹脂からなる充填材シートを用いて、ロールツーロール法によりフレキシブル太陽電池モジュールを製造した場合、得られたフレキシブル太陽電池モジュールの断面は端部と中央部とで厚みの差が生じる。

本発明の太陽電池モジュール用充填材シートは、低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂からなる中間層を有する。
本明細書において低密度ポリエチレン樹脂とは、繰り返し単位のエチレンがランダムに分岐を持って結合した結晶性の熱可塑性樹脂を意味する。上記低密度ポリエチレン樹脂は、その分岐構造から結晶化があまり進まず、比較的融点が低く柔らかい性質を有する。
本明細書において直鎖状低密度ポリエチレン樹脂とは、繰り返し単位のエチレンと若干量のα‐オレフィン(例えば、プロピレン、1-ブテン、1-ヘキセン、4-メチルペンテン、1-オクテン等)を共重合させた熱可塑性樹脂を意味する。
本明細書において低密度ポリエチレン樹脂とは、繰り返し単位のエチレンがランダムに分岐を持って結合した結晶性の熱可塑性樹脂を意味する。上記低密度ポリエチレン樹脂は、その分岐構造から結晶化があまり進まず、比較的融点が低く柔らかい性質を有する。
本明細書において直鎖状低密度ポリエチレン樹脂とは、繰り返し単位のエチレンと若干量のα‐オレフィン(例えば、プロピレン、1-ブテン、1-ヘキセン、4-メチルペンテン、1-オクテン等)を共重合させた熱可塑性樹脂を意味する。
上記低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂は、積層時に透明性が維持されることから、太陽電池素子への太陽光の透過を妨げにくい性質を有する。また、上記接着剤層を構成する熱可塑性樹脂との密着性に優れることから、接着剤層との間で界面剥離が生じることもない。更に、適度な柔軟性と腰とを有することから、衝撃に強く割れにくい一方、熱収縮によるカールの発生を防止することができる。
このような低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂からなる中間層を有することにより本発明の太陽電池モジュール用充填材シートは、太陽電池素子との接着性、耐久性及び耐熱性に優れ、真空ラミネート法でもロールツーロール法でも高い効率で太陽電池モジュールを製造することができる。
このような低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂からなる中間層を有することにより本発明の太陽電池モジュール用充填材シートは、太陽電池素子との接着性、耐久性及び耐熱性に優れ、真空ラミネート法でもロールツーロール法でも高い効率で太陽電池モジュールを製造することができる。
上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂の融点の下限は90℃、上限は130℃である。上記融点が90℃未満であると、耐熱性が充分ではなく、モジュール化の際に樹脂が流出してカバーガラスやバックシートを汚染したり、厚みの不均一性の原因になったり、太陽電池モジュールとして屋外に設置した際に表面のガラスがずれたりする等の不具合を生ずる。130℃を超えると、太陽電池素子モジュールの製造工程における熱圧着時において、充分な柔軟性を得ることができずに、セル割れの原因になることがある。上記融点の好ましい下限は100℃、好ましい上限は120℃である。
なお、上記融点は、示差走査熱量分析により測定した吸熱曲線の最大ピーク温度(Tm)であり、JIS K7121に規定されている測定方法に準拠して測定して得られる値である。

上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂は、メルトマスフローレート(MFR)の下限が0.5g/10分、上限が20g/10分である。MFRがこの範囲内であると、太陽電池素子モジュールの製造工程における熱圧着時において上記中間層が高い流動性を発揮することができる。
特に本発明の太陽電池モジュール用充填材シートを真空ラミネート法によりリジッドな太陽電池モジュールを製造するのに用いる場合には、上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂のメルトマスフローレート(MFR)は、0.5~10g/10分であることがより好ましい。上記MFRがこの範囲内であると、太陽電池素子と充填剤シートとの間に空隙が発生するのをより効果的に防止することができる。上記MFRが0.5g/10分未満であると、モジュール化した後に空隙が発生して耐久性が低下するおそれがある。上記MFRが10g/10分を超えると、モジュール化の際に樹脂が流出してカバーガラスやバックシートを汚染したり、耐熱性が低下したり、厚みが不均一になったりするおそれがある。
特に本発明の太陽電池モジュール用充填材シートをロールツーロール法によりフレキシブル太陽電池モジュールを製造するのに用いる場合には、上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂のメルトマスフローレート(MFR)は、1.5~10g/10分であることがより好ましい。更に、上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂のMFRは、上記接着層のMFRよりも大きいことが好ましい。この範囲内であると、より均一な厚みを有し、ロールのないフレキシブル太陽電池モジュールを製造することができる。上記MFRが1.5g/10分未満であると、モジュール化した後に厚みが不均一になるおそれがある。上記MFRが10g/10分を超えると、モジュール化の際に樹脂が流出してロールラミネート装置のロールを汚染したり、流動しすぎることで最終的に厚みが不均一になったりするおそれがある。
上記MFRは、ASTM D1238やJIS K7210等に準拠して、荷重2.16kg、温度190℃の条件で測定した値を意味する。
特に本発明の太陽電池モジュール用充填材シートを真空ラミネート法によりリジッドな太陽電池モジュールを製造するのに用いる場合には、上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂のメルトマスフローレート(MFR)は、0.5~10g/10分であることがより好ましい。上記MFRがこの範囲内であると、太陽電池素子と充填剤シートとの間に空隙が発生するのをより効果的に防止することができる。上記MFRが0.5g/10分未満であると、モジュール化した後に空隙が発生して耐久性が低下するおそれがある。上記MFRが10g/10分を超えると、モジュール化の際に樹脂が流出してカバーガラスやバックシートを汚染したり、耐熱性が低下したり、厚みが不均一になったりするおそれがある。
特に本発明の太陽電池モジュール用充填材シートをロールツーロール法によりフレキシブル太陽電池モジュールを製造するのに用いる場合には、上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂のメルトマスフローレート(MFR)は、1.5~10g/10分であることがより好ましい。更に、上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂のMFRは、上記接着層のMFRよりも大きいことが好ましい。この範囲内であると、より均一な厚みを有し、ロールのないフレキシブル太陽電池モジュールを製造することができる。上記MFRが1.5g/10分未満であると、モジュール化した後に厚みが不均一になるおそれがある。上記MFRが10g/10分を超えると、モジュール化の際に樹脂が流出してロールラミネート装置のロールを汚染したり、流動しすぎることで最終的に厚みが不均一になったりするおそれがある。
上記MFRは、ASTM D1238やJIS K7210等に準拠して、荷重2.16kg、温度190℃の条件で測定した値を意味する。
上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂は、密度が0.920g/cm3以下であることが好ましい。上記密度が0.920g/cm3以下である低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂は、比較的結晶性が低いことから透明性に優れ、より太陽光の透過を妨げにくい性質を発揮することができる。
上記低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂の密度は、0.895g/cm3以上であることが好ましい。
なお上記密度は、JIS K7112(プラスチックの密度と比重の測定方法)に規定されている測定方法により得られる値である。
上記低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂の密度は、0.895g/cm3以上であることが好ましい。
なお上記密度は、JIS K7112(プラスチックの密度と比重の測定方法)に規定されている測定方法により得られる値である。
上記中間層を構成する低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂は、上述した物性を満たすものであれば、市販品を用いてもよい。

上記中間層は、低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂以外に、本発明の効果に影響を与えない程度に、他の添加物を含有していてもよい。上記他の添加物としては、紫外線吸収剤、酸化防止剤、光安定剤、滑剤、顔料等を挙げることができる。
上記中間層を形成する方法としては、上記低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂と、必要に応じて添加される添加剤とを所定の重量割合にて押出機に供給して溶融、混練し、押出機からシート状に押出して中間層を形成する方法が挙げられる。
本発明の太陽電池モジュール用充填材シートは、上記中間層の両面に接着剤層を有する。
本発明の太陽電池モジュール用充填材シートは、このような特定の中間層の両面に、特定の接着剤層を有する三層構造であるため、耐熱性、耐久性及び接着性に優れる。
上記接着剤層は、酸変性ポリオレフィン、シラン変性ポリオレフィン、アイオノマー、及び、エチレン-(メタ)アクリル酸共重合体からなる群より選択される少なくとも1種の熱可塑性樹脂からなる。
なかでも、太陽電池素子との接着性及び真空ラミネート適性に優れる点で、酸変性ポリオレフィン、及び、シラン変性ポリオレフィンであることが好ましく、酸変性ポリオレフィンであることがより好ましい。
また、上記酸変性ポリオレフィン樹脂は、無水マレイン酸変性ポリオレフィン系樹脂であることが更に好ましい。
本発明の太陽電池モジュール用充填材シートは、このような特定の中間層の両面に、特定の接着剤層を有する三層構造であるため、耐熱性、耐久性及び接着性に優れる。
上記接着剤層は、酸変性ポリオレフィン、シラン変性ポリオレフィン、アイオノマー、及び、エチレン-(メタ)アクリル酸共重合体からなる群より選択される少なくとも1種の熱可塑性樹脂からなる。
なかでも、太陽電池素子との接着性及び真空ラミネート適性に優れる点で、酸変性ポリオレフィン、及び、シラン変性ポリオレフィンであることが好ましく、酸変性ポリオレフィンであることがより好ましい。
また、上記酸変性ポリオレフィン樹脂は、無水マレイン酸変性ポリオレフィン系樹脂であることが更に好ましい。
上記無水マレイン酸変性ポリオレフィン系樹脂としては、無水マレイン酸でグラフト変性したオレフィン系樹脂、エチレンと無水マレイン酸との共重合体、あるいは、それらの金属架橋ポリオレフィン樹脂等を挙げることができる。
なかでも、上記無水マレイン酸変性オレフィン系樹脂としては、無水マレイン酸でグラフト変性したオレフィン系樹脂であることが好ましい。
なかでも、上記無水マレイン酸変性オレフィン系樹脂としては、無水マレイン酸でグラフト変性したオレフィン系樹脂であることが好ましい。
上記オレフィン系樹脂は、単一のモノマーからなるホモポリマーであっても、2以上の種類のモノマーからなる共重合体であってもいい。
上記ホモポリマーとしては、具体的には、ポリエチレン、ポリプロピレン、ポリブテン等が挙げられる。
上記共重合体としては、具体的には、エチレン-αオレフィン共重合体、ポリプロピレン-αオレフィン共重合体等が挙げられる。
上記オレフィン系樹脂としては、中でも、熱融着の観点からα-オレフィンとエチレンとの共重合体である、α-オレフィン-エチレン共重合体が好ましい。
上記ホモポリマーとしては、具体的には、ポリエチレン、ポリプロピレン、ポリブテン等が挙げられる。
上記共重合体としては、具体的には、エチレン-αオレフィン共重合体、ポリプロピレン-αオレフィン共重合体等が挙げられる。
上記オレフィン系樹脂としては、中でも、熱融着の観点からα-オレフィンとエチレンとの共重合体である、α-オレフィン-エチレン共重合体が好ましい。
上記α-オレフィン-エチレン共重合体は、α-オレフィンとエチレンとからなる共重合体であることが好ましい。
上記α-オレフィンは、樹脂の非晶性向上による低融点化、柔軟化のため、炭素数が3~10であることが好ましく、炭素数が4~8であることがより好ましい。
上記α-オレフィンとしては、具体的には、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、1-ヘプテン、1-オクテン等が挙げられ、なかでも、上記α-オレフィンとしては、1-ブテン、1-ヘキセン又は1-オクテンが好ましい。すなわち、上記α-オレフィン-エチレン共重合体としては、ブテン-エチレン共重合体、ヘキセン-エチレン共重合体、オクテン-エチレン共重合体が好ましい。
上記α-オレフィンは、樹脂の非晶性向上による低融点化、柔軟化のため、炭素数が3~10であることが好ましく、炭素数が4~8であることがより好ましい。
上記α-オレフィンとしては、具体的には、プロピレン、1-ブテン、1-ペンテン、1-ヘキセン、1-ヘプテン、1-オクテン等が挙げられ、なかでも、上記α-オレフィンとしては、1-ブテン、1-ヘキセン又は1-オクテンが好ましい。すなわち、上記α-オレフィン-エチレン共重合体としては、ブテン-エチレン共重合体、ヘキセン-エチレン共重合体、オクテン-エチレン共重合体が好ましい。
上記α-オレフィン-エチレン共重合体は、α-オレフィン含有量が1~25重量%であることが好ましい。上記α-オレフィン含有量が1重量%未満であると、太陽電池モジュールの製造の際にシワやカールが発生するおそれがある。上記α-オレフィン含有量が25重量%を超えると、太陽電池素子に対する接着性が低下するおそれがある。上記α-オレフィン含有量のより好ましい下限は10重量%、より好ましい上限は20重量%である。
上記α-オレフィン-エチレン共重合体における上記α-オレフィンの含有量については、13C-NMRのスペクトル積分値により求めることができる。具体的には、例えば1-ブテンを用いた場合、重クロロホルム中で10.9ppm付近や26.1ppm付近、39.1ppm付近に得られる1-ブテン構造由来のスペクトル積分値と、26.9ppm付近、29.7ppm付近、30.2ppm付近、33.4ppm付近に得られるエチレン構造由来のスペクトル積分値を用いて算出する。スペクトルの帰属については高分子分析ハンドブック(日本分析化学会編、朝倉書店発行、2008年)等の既知データーを利用するとよい。
上記オレフィン系樹脂を無水マレイン酸でグラフト変性する方法としては、公知の方法が用いられ、例えば、上記オレフィン系樹脂と無水マレイン酸とラジカル重合開始剤とを含有した組成物を、押出機に供給して溶融混練してオレフィン系樹脂に無水マレイン酸をグラフト重合させる溶融変性法や、上記オレフィン系樹脂を溶媒に溶解させて溶解液を作製し、この溶解液に無水マレイン酸及びラジカル重合開始剤を添加してオレフィン系樹脂に無水マレイン酸をグラフト重合させる溶液変性法等が挙げられる。なかでも、機上混合できる点で、上記溶融変性法が生産上好ましい。
上記グラフト変性する方法において使用するラジカル重合開始剤としては、従来からラジカル重合に用いられているものであれば、特に限定されず、例えば、ベンゾイルパーオキサイド、クメンハイドロパーオキサイド、ジイソプロピルパーオキシジカーボネート、クミルパーオキシネオデカノエート、クミルパーオキシオクトエート、アゾビスイソブチロニトリル等が挙げられる。
上記無水マレイン酸変性オレフィン系樹脂は、無水マレイン酸の総含有量が0.1~3重量%であることが好ましい。上記無水マレイン酸の総含有量が0.1重量%未満であると、太陽電池素子に対する本発明の充填材シートの接着性が低下するおそれがある。上記無水マレイン酸の総含有量が3重量%を超えると、無水マレイン酸変性オレフィン系樹脂が架橋して、本発明の充填材シートの接着性が低下したり、押出成形性が低下したりするおそれがある。上記無水マレイン酸の総含有量のより好ましい下限は0.2重量%、より好ましい上限は1.5重量%であり、1.0重量%未満であることが更に好ましい。
なお、上記無水マレイン酸の総含有量は、上記無水マレイン酸変性オレフィン系樹脂を用いて試験フィルムを作製し、上記試験フィルムの赤外吸収スペクトルを測定して、1790cm-1付近の吸収強度から算出することができる。具体的には、上記無水マレイン酸変性オレフィン系樹脂中における無水マレイン酸の総含有量は、例えば、FT-IR(フーリエ変換赤外分光装置 Nicolet 6700 FT-IR)を用いて、高分子分析ハンドブック(日本分析化学会編、朝倉書店発行、2008年)等に記載された既知の測定方法で測定することができる。
なお、上記無水マレイン酸の総含有量は、上記無水マレイン酸変性オレフィン系樹脂を用いて試験フィルムを作製し、上記試験フィルムの赤外吸収スペクトルを測定して、1790cm-1付近の吸収強度から算出することができる。具体的には、上記無水マレイン酸変性オレフィン系樹脂中における無水マレイン酸の総含有量は、例えば、FT-IR(フーリエ変換赤外分光装置 Nicolet 6700 FT-IR)を用いて、高分子分析ハンドブック(日本分析化学会編、朝倉書店発行、2008年)等に記載された既知の測定方法で測定することができる。
上記無水マレイン酸変性オレフィン系樹脂は、示差走査熱量分析により測定した吸熱曲線の最大ピーク温度(Tm)が80~125℃であることが好ましい。
上記吸熱曲線の最大ピーク温度(Tm)が80℃より低いと、本発明の充填材シートの耐熱性が低下するおそれがある。上記吸熱曲線の最大ピーク温度(Tm)が125℃より高いと、封止工程において、上記充填材シートの加熱時間が長くなり、太陽電池モジュールの生産性が低下したり、又は、太陽電池素子の封止が不充分となったりするおそれがある。
上記吸熱曲線の最大ピーク温度(Tm)は、83~110℃であることがより好ましい。
なお、上記示差走査熱量分析により測定した吸熱曲線の最大ピーク温度(Tm)は、JIS K7121に規定されている測定方法に準拠して測定することができる。
上記吸熱曲線の最大ピーク温度(Tm)が80℃より低いと、本発明の充填材シートの耐熱性が低下するおそれがある。上記吸熱曲線の最大ピーク温度(Tm)が125℃より高いと、封止工程において、上記充填材シートの加熱時間が長くなり、太陽電池モジュールの生産性が低下したり、又は、太陽電池素子の封止が不充分となったりするおそれがある。
上記吸熱曲線の最大ピーク温度(Tm)は、83~110℃であることがより好ましい。
なお、上記示差走査熱量分析により測定した吸熱曲線の最大ピーク温度(Tm)は、JIS K7121に規定されている測定方法に準拠して測定することができる。
上記シラン変性ポリオレフィンとしては、ポリオレフィンに、ラジカル発生剤の存在下で、エチレン性不飽和シラン化合物をグラフト重合することによって得られた樹脂を挙げることができる。
上記ポリオレフィンとしては、エチレンとαオレフィンの共重合体等を挙げることができる。
上記αオレフィンとしては、プロピレン、1-ブテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、酢酸ビニル、アクリル酸、メタクリル酸、アクリル酸エステル、メタクリル酸エステル等を挙げることができる。
上記エチレン性不飽和シラン化合物としては、ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリプロポキシシラン、ビニルトリイソプロポキシシラン、ビニルトリブトキシシラン、ビニルトリペンチロキシシラン、ビニルトリフェノキシシラン、ビニルトリベンジルオキシシラン、ビニルトリメチレンジオキシシラン、ビニルトリエチレンジオキシシラン、ビニルプロピオニルオキシシラン、ビニルトリアセトキシシラン、およびビニルトリカルボキシシラン等を挙げることができる。
上記ポリオレフィンとしては、エチレンとαオレフィンの共重合体等を挙げることができる。
上記αオレフィンとしては、プロピレン、1-ブテン、1-ヘキセン、4-メチル-1-ペンテン、1-オクテン、酢酸ビニル、アクリル酸、メタクリル酸、アクリル酸エステル、メタクリル酸エステル等を挙げることができる。
上記エチレン性不飽和シラン化合物としては、ビニルトリメトキシシラン、ビニルトリエトキシシラン、ビニルトリプロポキシシラン、ビニルトリイソプロポキシシラン、ビニルトリブトキシシラン、ビニルトリペンチロキシシラン、ビニルトリフェノキシシラン、ビニルトリベンジルオキシシラン、ビニルトリメチレンジオキシシラン、ビニルトリエチレンジオキシシラン、ビニルプロピオニルオキシシラン、ビニルトリアセトキシシラン、およびビニルトリカルボキシシラン等を挙げることができる。
上記ポリオレフィンにグラフト重合するエチレン性不飽和シラン化合物の量は、ポリオレフィン100重量部に対して、上記エチレン性不飽和シラン化合物が0.1重量部以上10重量部未満であることが好ましい。
上記アイオノマーとしては、エチレン-不飽和カルボン酸共重合体の不飽和カルボン酸基の一部又は全部を金属イオンで中和したものであることが好ましい。
上記エチレン-不飽和カルボン酸共重合としては、少なくともエチレン及び不飽和カルボン酸の共重合成分からなる共重合体が挙げられる。
上記不飽和カルボン酸としては、アクリル酸、メタクリル酸、マレイン酸、フタル酸、シトラコン酸、イタコン酸等が挙げられ、なかでも、アクリル酸、メタクリル酸が好ましい。
上記金属イオンとしては、ナトリウムイオン、亜鉛イオンが好ましい。
上記アイオノマーは、公知の方法で製造することができる。
上記エチレン-不飽和カルボン酸共重合としては、少なくともエチレン及び不飽和カルボン酸の共重合成分からなる共重合体が挙げられる。
上記不飽和カルボン酸としては、アクリル酸、メタクリル酸、マレイン酸、フタル酸、シトラコン酸、イタコン酸等が挙げられ、なかでも、アクリル酸、メタクリル酸が好ましい。
上記金属イオンとしては、ナトリウムイオン、亜鉛イオンが好ましい。
上記アイオノマーは、公知の方法で製造することができる。
上記エチレン-(メタ)アクリル酸共重合体としては、エチレン-アクリル酸エステル-無水マレイン酸三元共重合体が好ましい。
上記エチレン-アクリル酸エステル-無水マレイン酸三元共重合体は、少なくともエチレン、アクリル酸エステル及び無水マレイン酸の三成分からなる共重合体である。
上記アクリル酸エステルは、コスト、重合性の観点から、アクリル酸メチル、アクリル酸エチル、及び、アクリル酸ブチルからなる群より選択される少なくとも一種であることが好ましい。
上記エチレン-(メタ)アクリル酸共重合体は、エチレン成分の含有量が71~93重量%であり、アクリル酸エステル成分の含有量が5~28重量%であり、無水マレイン酸成分の含有量が0.1~4重量%であることが好ましい。
上記エチレン-アクリル酸エステル-無水マレイン酸三元共重合体は、少なくともエチレン、アクリル酸エステル及び無水マレイン酸の三成分からなる共重合体である。
上記アクリル酸エステルは、コスト、重合性の観点から、アクリル酸メチル、アクリル酸エチル、及び、アクリル酸ブチルからなる群より選択される少なくとも一種であることが好ましい。
上記エチレン-(メタ)アクリル酸共重合体は、エチレン成分の含有量が71~93重量%であり、アクリル酸エステル成分の含有量が5~28重量%であり、無水マレイン酸成分の含有量が0.1~4重量%であることが好ましい。
上記接着剤層は、更に、エポキシ基を有するシラン化合物を含有することが好ましい。
特に、上記無水マレイン酸変性ポリオレフィン系樹脂を用いた場合は、上記エポキシ基を有するシラン化合物を更に含有することが好ましい。
上記シラン化合物を含有することにより、本発明の太陽電池モジュール用充填材シートと太陽電池素子との接着性を向上させることができる。
上記シラン化合物は、脂肪族エポキシ基、脂環式エポキシ基等のエポキシ基を分子中に少なくとも1個有していればよい。上記エポキシ基を有するシラン化合物としては、下記一般式(I)で示されるシラン化合物であることが好ましい。
特に、上記無水マレイン酸変性ポリオレフィン系樹脂を用いた場合は、上記エポキシ基を有するシラン化合物を更に含有することが好ましい。
上記シラン化合物を含有することにより、本発明の太陽電池モジュール用充填材シートと太陽電池素子との接着性を向上させることができる。
上記シラン化合物は、脂肪族エポキシ基、脂環式エポキシ基等のエポキシ基を分子中に少なくとも1個有していればよい。上記エポキシ基を有するシラン化合物としては、下記一般式(I)で示されるシラン化合物であることが好ましい。
(式中、R1は、3-グリシドキシプロピル基又は2-(3,4-エポキシシクロヘキシル)エチル基を示し、R2は、炭素数が1~3であるアルキル基を示し、R3は、炭素数が1~3であるアルキル基を示し、且つ、nは0又は1である。)
R1は、下記式(II)で示される3-グリシドキシプロピル基、又は、下記式(III)で示される2-(3,4-エポキシシクロヘキシル)エチル基を示す。
上記R2としては、炭素数が1~3であるアルキル基であれば、特に限定されず、例えば、メチル基、エチル基、プロピル基が挙げられ、メチル基及びエチル基が好ましく、メチル基がより好ましい。
上記R3としては、炭素数が1~3であるアルキル基であれば、特に限定されず、例えば、メチル基、エチル基、プロピル基が挙げられ、メチル基が好ましい。
上記一般式(I)で示されるシラン化合物としては、例えば、3-グリシドキシプロピルメチルジメトキシシラン、3-グリシドキシプロピルメチルジエトキシシラン、3-グリシドキシプロピルトリメトキシシラン、3-グリシドキシプロピルトリエトキシシラン、3-グリシドキシプロピルトリプロポキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリエトキシシラン、2-(3,4-エポキシシクロヘキシル)エチルトリプロポキシシラン等が挙げられる。
上記一般式(I)において、nは0であることが好ましい。
上記シラン化合物としては、特に好ましくは、3-グリシドキシプロピルトリメトキシシラン、及び、2-(3,4-エポキシシクロヘキシル)エチルトリメトキシシランである。

上記接着剤層中の上記シラン化合物の含有量は、上記無水マレイン酸変性オレフィン系樹脂100重量部に対して0.1~3重量部であることが好ましい。上記シラン化合物の含有量が上述の範囲外であると、本発明の充填材シートの接着性が低下するおそれがある。
特に本発明の太陽電池モジュール用充填材シートを真空ラミネート法によりリジッドな太陽電池モジュールを製造するのに用いる場合には、上記接着剤層中の上記シラン化合物の含有量は、上記無水マレイン酸変性オレフィン系樹脂100重量部に対して0.2~1.0重量部であることが好ましい。この範囲内であると、ガラスからなる透明保護材やガラス基板に対する高い接着性を発揮することができる。
特に本発明の太陽電池モジュール用充填材シートをロールツーロール法によりフレキシブル太陽電池モジュールを製造するのに用いる場合には、上記接着剤層中の上記シラン化合物の含有量は、上記無水マレイン酸変性オレフィン系樹脂100重量部に対して0.1~0.6重量部であることが好ましい。この範囲内であると、フッ素系樹脂からなる透明保護材や耐熱性樹脂からなるフレキシブル基材に対する高い接着性を発揮することができる。
特に本発明の太陽電池モジュール用充填材シートを真空ラミネート法によりリジッドな太陽電池モジュールを製造するのに用いる場合には、上記接着剤層中の上記シラン化合物の含有量は、上記無水マレイン酸変性オレフィン系樹脂100重量部に対して0.2~1.0重量部であることが好ましい。この範囲内であると、ガラスからなる透明保護材やガラス基板に対する高い接着性を発揮することができる。
特に本発明の太陽電池モジュール用充填材シートをロールツーロール法によりフレキシブル太陽電池モジュールを製造するのに用いる場合には、上記接着剤層中の上記シラン化合物の含有量は、上記無水マレイン酸変性オレフィン系樹脂100重量部に対して0.1~0.6重量部であることが好ましい。この範囲内であると、フッ素系樹脂からなる透明保護材や耐熱性樹脂からなるフレキシブル基材に対する高い接着性を発揮することができる。
上記接着剤層は、メルトマスフローレート(MFR)が0.5~5g/10分であることが好ましい。上記MFRが0.5g/10分未満であると、本発明の充填材シートの押出成形性が低下するおそれがある。上記MFRが5g/10分を超えると、本発明の充填材シートの押出成形性が低下して、充填材シートの厚み精度の低下や、モジュール化した後の耐熱性が低下する、おそれがある。上記MFRは、0.5~3g/10分であることがより好ましい。
なお、上記接着剤層のMFRは、ASTM D1238やJIS K7210等に準拠して、荷重2.16kg、温度190℃の条件で測定した値を意味する。

上記接着剤層は、30℃での粘弾性貯蔵弾性率が2×108Pa以下であることが好ましい。上記30℃での粘弾性貯蔵弾性率が2×108Paを超えると、本発明の充填材シートの柔軟性が低下して取扱性が低下したり、太陽電池素子を上記充填材シートによって封止して太陽電池モジュールを製造する際に、上記充填材シートを急激に加熱する必要が生じたりするおそれがある。上記30℃での粘弾性貯蔵弾性率は、低すぎると、上記充填材シートが室温にて接着性を発現して、上記充填材シートの取扱性が低下することがあるため、下限は1×107Paであることが好ましい。また、上限は1.5×108Paがより好ましい。
また、上記接着剤層は、100℃での粘弾性貯蔵弾性率が5×106Pa以下であることが好ましい。上記100℃での粘弾性貯蔵弾性率が5×106Paを超えると、本発明の充填材シートの太陽電池素子に対する接着性が低下するおそれがある。上記100℃での粘弾性貯蔵弾性率は、低すぎると、本発明の充填材シートで太陽電池素子を封止して太陽電池モジュールを製造する際に、上記充填材シートが押圧力によって大きく流動して、上記充填材シートの厚みの不均一化が大きくなるおそれがあるため、下限は1×104Paであることが好ましい。また、上限は4×106Paがより好ましい。
なお、上記接着剤層の粘弾性貯蔵弾性率は、JIS K6394に準拠した動的性質試験方法によって測定された値をいう。
なお、上記接着剤層の粘弾性貯蔵弾性率は、JIS K6394に準拠した動的性質試験方法によって測定された値をいう。
上記接着剤層は、その物性を損なわない範囲内において、他の添加剤を更に含有していてもよい。上記他の添加剤としては、例えば、UV安定剤、可塑剤、充填剤、着色剤、顔料、抗酸化剤、帯電防止剤、界面活性剤、調色液、屈折率マッチング用添加剤及び分散助剤等が挙げられる。
上記接着剤層を形成する方法としては、上述した樹脂成分と、上記シラン化合物と、必要に応じて添加される添加剤とを所定の重量割合にて押出機に供給して溶融、混練し、押出機からシート状に押出して接着剤層を形成する方法が挙げられる。
上記接着剤層は、上記中間層の両面に位置するが、太陽電池モジュールに適用した際に、受光面側となる表面側の接着剤層と、裏面側の接着剤層とは、上述した範囲の成分からなるものであれば、全く同じ成分で構成されていなくてもよいが、本発明の効果をより良好にし得る点では、同じ成分からなるのが好ましい。
本発明の太陽電池モジュール用充填材シートは、上記接着剤層、上記中間層及び上記接着剤層をこの順に積層してなる。
この三層を含む上記充填材シートの総厚みは、50~600μmであることが好ましい。特に本発明の太陽電池モジュール用充填材シートを真空ラミネート法によりリジッドな太陽電池モジュールを製造するのに用いる場合には、上記充填材シートの総厚みは、200~600μmであることがより好ましい。上記総厚みが200μm未満であると、太陽電池素子モジュールの製造工程における熱圧着時において、図2の7に示す空隙が発生しやすく、圧着圧力による太陽電池素子への負荷も大きくなることから、接着性及び耐久性不足や発電性能低下のおそれがある。600μmを超えると、太陽電池素子モジュールの製造工程における熱圧着時において、樹脂のはみ出しが発生するおそれがある。
特に本発明の太陽電池モジュール用充填材シートをロールツーロール法によりフレキシブル太陽電池モジュールを製造するのに用いる場合には上記充填材シートの総厚みは、50~400μmであることがより好ましい。上記総厚みが50μm未満であると、接着性及び耐久性不足のおそれがある。400μmを超えると、太陽電池素子モジュールの製造工程における熱圧着時において、樹脂のはみ出しが発生するおそれがある。
この三層を含む上記充填材シートの総厚みは、50~600μmであることが好ましい。特に本発明の太陽電池モジュール用充填材シートを真空ラミネート法によりリジッドな太陽電池モジュールを製造するのに用いる場合には、上記充填材シートの総厚みは、200~600μmであることがより好ましい。上記総厚みが200μm未満であると、太陽電池素子モジュールの製造工程における熱圧着時において、図2の7に示す空隙が発生しやすく、圧着圧力による太陽電池素子への負荷も大きくなることから、接着性及び耐久性不足や発電性能低下のおそれがある。600μmを超えると、太陽電池素子モジュールの製造工程における熱圧着時において、樹脂のはみ出しが発生するおそれがある。
特に本発明の太陽電池モジュール用充填材シートをロールツーロール法によりフレキシブル太陽電池モジュールを製造するのに用いる場合には上記充填材シートの総厚みは、50~400μmであることがより好ましい。上記総厚みが50μm未満であると、接着性及び耐久性不足のおそれがある。400μmを超えると、太陽電池素子モジュールの製造工程における熱圧着時において、樹脂のはみ出しが発生するおそれがある。
本発明の太陽電池モジュール用充填材シートは、上記接着剤層と中間層との厚みの比(接着剤層/中間層)が20/80~70/30である。20/80未満であると、接着性不足になりやすい。70/30を超えると、太陽電池素子モジュールの製造工程における熱圧着時において、熱収縮によるシワやカールが発生しやすくなる。
上記厚みの比は、下限が30/70であることが好ましく、上限が60/40であることが好ましい。
上記接着剤層の厚みは、二層とも同じ厚みであることが好ましい。

本発明の太陽電池モジュール用充填材シートを製造する方法としては、上記中間層と上記接着剤層とを積層一体化することにより製造することができる。上記積層一体化する方法としては、特に限定されず、例えば、上記接着剤層の一面に上記中間層及び接着剤層を押出ラミネートして形成する方法や、上記中間層と上記接着剤層とを共押出して形成する方法等が挙げられる。
なかでも、上記共押出して形成する方法が好ましい。
上記共押出して形成する場合、押出設定温度は、上記中間層及び接着剤層を構成する樹脂の融点より30℃以上、かつ、分解温度より30℃未満であることが好ましい。

本発明の太陽電池モジュール用充填材シートを用い、太陽電池素子を封止して、太陽電池モジュールを製造することができる。
上記太陽電池素子は、一般に、受光することで電子が発生する光電変換層、発生した電子を取り出す電極層、及び、必要に応じてフレキシブル基材やガラス基板から構成される。

上記光電変換層は、単層又は複層であってもよい。

上記フレキシブル基材としては、可撓性があり、フレキシブル太陽電池モジュールに使用することができるものであれば、特に限定されず、例えば、ポリイミド、ポリエーテルエーテルケトン、ポリエーテルスルフォン等の耐熱性樹脂やステンレス等の金属薄膜からなる基材を挙げることができる。
上記フレキシブル基材の厚みは、10~200μmであることが好ましい。

本発明の太陽電池モジュール用充填材シートを用いて、太陽電池素子を封止する方法としては、例えば、透明保護材、本発明の太陽電池モジュール用充填材シート、太陽電池素子、本発明の太陽電池モジュール用充填材シート、及び、裏面保護材をこの順に積層して得られた積層体を、静止状態で、減圧下で、その厚み方向に押圧力を加えながら加熱して、太陽電池素子に太陽電池モジュール用充填材シートを圧着させる方法(真空ラミネート法)が挙げられる。なお、光電変換層の受光面側に透明保護材を積層する一方、裏面側には裏面保護材を積層しない態様も挙げられる。
上記積層体を、減圧下で、その厚み方向に押圧力を加えながら加熱する工程は、真空ラミネーター等の従来公知の装置を用いて行うことができる。
上記太陽電池素子、及び、上記太陽電池モジュール用充填材シートは、予め、所望の大きさに調整された矩形状のものを用いるとよい。
透明保護材、本発明の太陽電池モジュール用充填材シート、太陽電池素子、本発明の太陽電池モジュール用充填材シート、及び、裏面保護材をこの順に積層して積層体を得る工程と、得られた積層体を減圧下で、その厚み方向に押圧力を加えながら加熱して、前記太陽電池素子に前記太陽電池モジュール用充填材シートを圧着させる工程とを有する太陽電池モジュールの製造方法もまた、本発明の1つである。

透明保護材、本発明の太陽電池モジュール用充填材シート、太陽電池素子、本発明の太陽電池モジュール用充填材シート、及び、裏面保護材をこの順に積層して積層体を得る工程と、得られた積層体を減圧下で、その厚み方向に押圧力を加えながら加熱して、前記太陽電池素子に前記太陽電池モジュール用充填材シートを圧着させる工程とを有する太陽電池モジュールの製造方法もまた、本発明の1つである。
上記積層体を、減圧下で、その厚み方向に押圧力を加えながら加熱する工程は、1000Pa以下の減圧雰囲気下で行うのが好ましく、80~1000Paの減圧雰囲気下で行うのがより好ましい。
上記加熱する工程は、上記積層体を好ましくは100~170℃、より好ましくは130~160℃に加熱する。また、その加熱時間は、1~15分が好ましく、2~5分がより好ましい。

本発明の太陽電池モジュール用充填材シートを用いて、太陽電池素子を封止する方法としては、例えば、フィルム状の透明保護材、本発明の太陽電池モジュール用充填材シートを巻回させたロールを使用し、該ロールから巻き出した透明保護材と太陽電池モジュール用充填材シートとを、一対のロールを用いて狭窄することにより、太陽電池素子に熱圧着して封止を行い、連続的に太陽電池モジュールを製造する方法(ロールツーロール法)も挙げられる。
上記ロールツーロール法で太陽電池モジュールを製造する場合には、予め透明保護材と本発明の太陽電池モジュール用充填材シートとを積層、接着した太陽電池封止シートを用いることが好ましい。
透明保護材上に本発明の太陽電池モジュール用充填材シートが積層されてなる太陽電池封止シートもまた、本発明の1つである。
本発明の太陽電池封止シートを、フレキシブル基材上に光電変換層が配置された太陽電池素子の少なくとも受光面上に、一対の熱ロールを用いて狭窄することにより熱圧着する工程を有する太陽電池モジュールの製造方法もまた、本発明の1つである。
上記ロールツーロール法で太陽電池モジュールを製造する場合には、予め透明保護材と本発明の太陽電池モジュール用充填材シートとを積層、接着した太陽電池封止シートを用いることが好ましい。
透明保護材上に本発明の太陽電池モジュール用充填材シートが積層されてなる太陽電池封止シートもまた、本発明の1つである。
本発明の太陽電池封止シートを、フレキシブル基材上に光電変換層が配置された太陽電池素子の少なくとも受光面上に、一対の熱ロールを用いて狭窄することにより熱圧着する工程を有する太陽電池モジュールの製造方法もまた、本発明の1つである。
上記透明保護材は、太陽電池モジュールの光電変換層の受光面側の最外層となり得る層である。
上記透明保護材は、透明性、耐熱性及び難燃性に優れる点で、ガラスや、テトラフルオロエチレン-エチレン共重合体(ETFE)、エチレンクロロトリフルオロエチレン樹脂(ECTFE)、ポリクロロトリフルオロエチレン樹脂(PCTFE)、ポリフッ化ビニリデン樹脂(PVDF)、テトラフロオロエチレン-パーフロオロアルキルビニルエーテル共重合体(FEP)、ポリビニルフルオライド樹脂(PVF)及びテトラフロオロエチレン-ヘキサフルオロプロピレン共重合体(FEP)等のフッ素系樹脂からなることが好ましい。
なお、上記透明保護材がフッ素系樹脂からなる場合には、充填剤シートとの接着性向上のためにコロナ処理やプラズマ処理等の表面処理を行うことが一般的である。
上記透明保護材は、透明性、耐熱性及び難燃性に優れる点で、ガラスや、テトラフルオロエチレン-エチレン共重合体(ETFE)、エチレンクロロトリフルオロエチレン樹脂(ECTFE)、ポリクロロトリフルオロエチレン樹脂(PCTFE)、ポリフッ化ビニリデン樹脂(PVDF)、テトラフロオロエチレン-パーフロオロアルキルビニルエーテル共重合体(FEP)、ポリビニルフルオライド樹脂(PVF)及びテトラフロオロエチレン-ヘキサフルオロプロピレン共重合体(FEP)等のフッ素系樹脂からなることが好ましい。
なお、上記透明保護材がフッ素系樹脂からなる場合には、充填剤シートとの接着性向上のためにコロナ処理やプラズマ処理等の表面処理を行うことが一般的である。
上記透明保護材がガラスからなる場合、上記透明保護材の厚みは0.1~5mmであることが好ましく、1.0~3.5mmであることがより好ましい。
上記透明保護材がフッ素系樹脂からなる場合、上記透明保護材の厚みは10~100μmであることが好ましく、15~80μmであることがより好ましい。

上記裏面保護材は、太陽電池モジュールの裏面側(即ち、光電変換層の受光面とは反対側)の最外層となり得る層である。
上記裏面保護材は、水蒸気バリア性や耐候性に優れる点で、ガラスや、ステンレスや、ポリフッ化ビニル/ポリエステル/ポリフッ化ビニル積層シート、ポリエステル/アルミ/ポリエステル積層シート等の樹脂シートからなることが好ましい。なお、上記裏面保護材は、特に透明である必要はない。
上記裏面保護材は、水蒸気バリア性や耐候性に優れる点で、ガラスや、ステンレスや、ポリフッ化ビニル/ポリエステル/ポリフッ化ビニル積層シート、ポリエステル/アルミ/ポリエステル積層シート等の樹脂シートからなることが好ましい。なお、上記裏面保護材は、特に透明である必要はない。
上記裏面保護材がガラスやステンレスからなる場合、上記裏面保護材の厚みは0.1~5mmであることが好ましく、1.0~3.5mmであることがより好ましい。
上記裏面保護材が積層シートからなる場合、上記裏面保護材の厚みは10~500μmであることが好ましく、100~300μmであることがより好ましい。

上記透明保護材は、最外層となる表面にエンボス形状を有することが好ましい。上記エンボス形状を有することにより、太陽光の反射ロスを低減したり、ギラツキを防止したり、外観を向上させたりすることができる。
上記エンボス形状は、規則的な凹凸形状であっても、ランダムな凹凸形状であってもよい。
上記エンボス形状は、上記透明保護材を太陽電池素子に貼り合せる前にエンボス賦型しても、太陽電池素子に貼り合せた後でエンボス賦型しても、又は、太陽電池素子と貼り合せる工程で同時に賦型してもよい。
上記エンボス形状は、規則的な凹凸形状であっても、ランダムな凹凸形状であってもよい。
上記エンボス形状は、上記透明保護材を太陽電池素子に貼り合せる前にエンボス賦型しても、太陽電池素子に貼り合せた後でエンボス賦型しても、又は、太陽電池素子と貼り合せる工程で同時に賦型してもよい。
上記透明保護材又は裏面保護材は、一方の面に接着層を有してもよい。上記光電変換層の上下に本発明の太陽電池モジュール用充填材シートが積層された積層体に対して、上記透明保護材又は裏面保護材を、その接着層が積層体に接するようにして積層することにより、より封止を確実なものとすることができる。
上記接着層は、太陽電池素子の封止材として公知の成分からなるものであれば特に限定されないが、本発明の太陽電池モジュール用充填材シートとの接着性をより高める点で、上述した充填材シートの接着剤層と同じ成分からなることが好ましい。
上記接着層の厚みは、10~200μmであることが好ましく、10~50μmであることがより好ましい。

本発明の太陽電池モジュール用充填材シートを用いて製造した太陽電池モジュールの構成の一例の模式図を図4に示した。
図4では、基材4上に光電変換層3が形成された太陽電池素子Bの上下に、中間層1の両面に接着剤層2を有する太陽電池モジュール用充填材シートAを配置し、更に、該太陽電池モジュール用充填材シートAの外側に透明保護材5を配置している。
このような構成を積層した積層体を、厚み方向に押圧力を加えながら加熱することにより太陽電池モジュールを製造することができる。
図4では、基材4上に光電変換層3が形成された太陽電池素子Bの上下に、中間層1の両面に接着剤層2を有する太陽電池モジュール用充填材シートAを配置し、更に、該太陽電池モジュール用充填材シートAの外側に透明保護材5を配置している。
このような構成を積層した積層体を、厚み方向に押圧力を加えながら加熱することにより太陽電池モジュールを製造することができる。
本発明の太陽電池モジュール用充填材シートは、太陽電池素子に対する接着性、耐久性及び耐熱性に優れる。また、熱収縮が小さい為、シワ等を発生することなく、太陽電池素子の封止を好適に行い、真空ラミネート法でもロールツーロール法でも効率良く太陽電池モジュールを製造することができる。
本発明によれば、太陽電池素子との接着性、耐久性及び耐熱性に優れ、真空ラミネート法でもロールツーロール法でも高い効率で太陽電池モジュールを製造することができる太陽電池モジュール用充填材シートを提供することができる。
以下に実施例を掲げて本発明を更に詳細に説明するが、本発明はこれらの実施例のみに限定されるものではない。
(実施例1)
表2に示した組成からなる接着剤層用組成物と中間層用組成物とをそれぞれ調製し、230℃で共押出製膜して、接着剤層、中間層及び接着剤層の順に積層された厚さ400μmの充填材シートを製造した。
上記接着剤層の厚みは、二層とも80μmであり、上記中間層の厚みは、240μmであった。
後述するリジッドな太陽電池モジュールの製造においては、この充填材シートを用いた。
表2に示した組成からなる接着剤層用組成物と中間層用組成物とをそれぞれ調製し、230℃で共押出製膜して、接着剤層、中間層及び接着剤層の順に積層された厚さ400μmの充填材シートを製造した。
上記接着剤層の厚みは、二層とも80μmであり、上記中間層の厚みは、240μmであった。
後述するリジッドな太陽電池モジュールの製造においては、この充填材シートを用いた。
同様の接着剤層用組成物と中間層用組成物を用い、以下の方法によりロールツーロール法によりフレキシブル太陽電池モジュールを製造するのに用いる太陽電池封止シートを製造した。
ポリフッ化ビニリデン(PVDF、アルケマ社製、カイナー720)を、一軸スクリュー押出機を用いて、250℃、180回転/分、押出量12kg/時の条件で溶融混練後に溶融押出し、冷却ロールとしてエンボスロールを用いることにより、一方の表面にエンボス形状を有する厚さ30μmのPVDFシートを得た。得られたPVDFシートのエンボス形状を有する面に、コロナ放電処理装置(春日電機社製、高周波電源装置及び処理ステーション)を用い、処理強度1kW、シートの移動速度5m/分の条件でコロナ放電処理を施して、コロナ放電処理PVDFシートを得た。
接着剤層用組成物と中間層用組成物とを各々押出機に供給して230℃にて溶融混練した。そして、上記で得られたコロナ放電処理PVDFシート上に溶融ラミネートする形で、接着剤層用組成物と中間層用組成物とを多層金型を用いた共押出製膜して、コロナ放電処理PVDFシート、接着剤層、中間層及び接着剤層の順に積層された太陽電池封止シートを製造した。得られたフィルムの厚みはPVDF層が30μm、充填剤シートが250μmであった。
ポリフッ化ビニリデン(PVDF、アルケマ社製、カイナー720)を、一軸スクリュー押出機を用いて、250℃、180回転/分、押出量12kg/時の条件で溶融混練後に溶融押出し、冷却ロールとしてエンボスロールを用いることにより、一方の表面にエンボス形状を有する厚さ30μmのPVDFシートを得た。得られたPVDFシートのエンボス形状を有する面に、コロナ放電処理装置(春日電機社製、高周波電源装置及び処理ステーション)を用い、処理強度1kW、シートの移動速度5m/分の条件でコロナ放電処理を施して、コロナ放電処理PVDFシートを得た。
接着剤層用組成物と中間層用組成物とを各々押出機に供給して230℃にて溶融混練した。そして、上記で得られたコロナ放電処理PVDFシート上に溶融ラミネートする形で、接着剤層用組成物と中間層用組成物とを多層金型を用いた共押出製膜して、コロナ放電処理PVDFシート、接着剤層、中間層及び接着剤層の順に積層された太陽電池封止シートを製造した。得られたフィルムの厚みはPVDF層が30μm、充填剤シートが250μmであった。
(実施例2~19、比較例1~10)
表2~4に示した組成からなる接着剤層用組成物と中間層用組成物とを用い、接着剤層や中間層の厚みを表2~4に記載の数値にした以外は、実施例1と同様にして充填材シート及び太陽電池封止シートを製造した。

実施例及び比較例で用いた中間層を構成する熱可塑性樹脂の融点、密度及びMFRの値を表1に示した。
表1中、MFRは、ASTM D1238やJIS K7210等に準拠して、荷重2.16kg、温度190℃の条件で測定した値を表す。ただし、環状ポリエチレンAのMFRは、温度190℃の条件では測定不能であったことから、荷重2.16kg、温度260℃の条件で測定した。同様に、アクリル樹脂AのMFRは、荷重3.81kg、温度230℃の条件で測定した。
表1中、直鎖状低密度ポリエチレン樹脂F、H、Iの密度はASTM D792に準拠して測定された密度を表し、環状ポリエチレンAの密度はISO 1183に準拠して測定された密度を表し、その他はJIS K7112に準拠して測定された密度を表す。
表1中、MFRは、ASTM D1238やJIS K7210等に準拠して、荷重2.16kg、温度190℃の条件で測定した値を表す。ただし、環状ポリエチレンAのMFRは、温度190℃の条件では測定不能であったことから、荷重2.16kg、温度260℃の条件で測定した。同様に、アクリル樹脂AのMFRは、荷重3.81kg、温度230℃の条件で測定した。
表1中、直鎖状低密度ポリエチレン樹脂F、H、Iの密度はASTM D792に準拠して測定された密度を表し、環状ポリエチレンAの密度はISO 1183に準拠して測定された密度を表し、その他はJIS K7112に準拠して測定された密度を表す。
また、中間層を構成する熱可塑性樹脂以外の表2~4に示す材料は、具体的には、以下の通りである。
変性ブテン系樹脂:接着性アドマー(登録商標)XE070(融点:89℃、密度:0.893g/cm3、MFR:3g/10分、三井化学社製)

得られた充填材シートについて、以下の評価を行った。結果を表2~6に示した。

テンシロン(東洋精機製作所社製)を用い、JIS K 7127に準拠して、作製した充填材シートの破断点強度を測定し、下記判断基準により破断点強度を評価した。
◎:破断点強度が20MPa以上、又は、破断点伸度が500%以上であった。
○:破断点強度が15MPa以上、20MPa未満であった。
△:破断点強度が10MPa以上、15MPa未満であった。
×:破断点強度が10MPa未満であった。
テンシロン(東洋精機製作所社製)を用い、JIS K 7127に準拠して、作製した充填材シートの破断点強度を測定し、下記判断基準により破断点強度を評価した。
◎:破断点強度が20MPa以上、又は、破断点伸度が500%以上であった。
○:破断点強度が15MPa以上、20MPa未満であった。

(1-2)促進耐候性
サンシャインスーパーロングライフウェザーメーター(スガ試験株式会社製)を用い、ブラックパネル温度63℃、水噴霧時間12分/1時間の条件下にて、800時間照射を行い、JIS K 6781に準拠して、上記充填材シートの破断点伸度を測定し、下記判断基準により促進耐候性を評価した。
◎:破断点伸度が600%以上であった。
○:破断点伸度が400%以上かつ600%未満であった。
△:破断点伸度が200%以上かつ400%未満であった。
×:破断点伸度が200%未満であった。

(1-3)耐熱収縮率
上記充填材シートをMD方向及びTD方向とも50mm角に切り取り、裁断した評価用サンプル中央部分に45mmの「十」を描き(寸法線)、その各ラインの長さをブランクとして測定する。
そして、110℃のオーブンに5分間入れた後、取出し、その時点での上記各ラインの長さを測定する。そのブランク及びオーブン取出し後の長さの比率を耐熱収縮率とし、下記基準にて評価した。
◎:TDの収縮率が5%未満であった。
○:TDの収縮率が5%以上20%未満であった。
△:TDの収縮率が20%以上50%未満であった。
×:TDの収縮率が50%以上であった。
上記充填材シートをMD方向及びTD方向とも50mm角に切り取り、裁断した評価用サンプル中央部分に45mmの「十」を描き(寸法線)、その各ラインの長さをブランクとして測定する。
そして、110℃のオーブンに5分間入れた後、取出し、その時点での上記各ラインの長さを測定する。そのブランク及びオーブン取出し後の長さの比率を耐熱収縮率とし、下記基準にて評価した。
◎:TDの収縮率が5%未満であった。
○:TDの収縮率が5%以上20%未満であった。
△:TDの収縮率が20%以上50%未満であった。
×:TDの収縮率が50%以上であった。
(1-4)層間接着性
得られた充填剤シートの接着層と中間層の層間強度を、以下の基準で評価した。
◎:樹脂が一体化することで層間が存在せずに、評価不可能であった。
×:界面が存在し、簡単に手で剥離した(積層フィルムとして取り扱え無い)。

(1-5)透明性
ヘイズメーター(TC-HIII、東京電色社製)を用いて、JIS-K7105に準拠する方法により、得られた充填剤シートの全光線透過率を測定し、下記基準で評価した。
◎:全光線透過率が90%以上
○:全光線透過率が85%以上、90%未満
△:全光線透過率が80%以上、85%未満
×:全光線透過率が80%未満
ヘイズメーター(TC-HIII、東京電色社製)を用いて、JIS-K7105に準拠する方法により、得られた充填剤シートの全光線透過率を測定し、下記基準で評価した。
◎:全光線透過率が90%以上
○:全光線透過率が85%以上、90%未満
△:全光線透過率が80%以上、85%未満
×:全光線透過率が80%未満
(1-6)耐熱耐久性
得られた充填剤シートを厚さ5mm、サイズ10cm×10cmのステンレス板で挟み込み、120℃で10分間、熱プレスを行い、積層体を得た。
得られた積層体を、30°の傾斜で保持した状態で、JIS-8991で定義された85℃~-40℃の冷熱試験を200サイクル行った。冷熱試験後、上下のステンレス板のズレを測定し、下記基準で評価した。
◎:ステンレス板のズレが3mm未満
○:ステンレス板のズレが3mm以上、5mm未満
△:ステンレス板のズレが5mm以上、10mm未満
×:ステンレス板のズレが10mm以上
得られた充填剤シートを厚さ5mm、サイズ10cm×10cmのステンレス板で挟み込み、120℃で10分間、熱プレスを行い、積層体を得た。
得られた積層体を、30°の傾斜で保持した状態で、JIS-8991で定義された85℃~-40℃の冷熱試験を200サイクル行った。冷熱試験後、上下のステンレス板のズレを測定し、下記基準で評価した。
◎:ステンレス板のズレが3mm未満
○:ステンレス板のズレが3mm以上、5mm未満
△:ステンレス板のズレが5mm以上、10mm未満
×:ステンレス板のズレが10mm以上
(2)リジッドな太陽電池モジュールの製造(真空ラミネート法)と評価
得られた充填材シートを用いて、以下の方法によりリジッドな太陽電池モジュールを製造した。
先ず、ガラス基材(旭硝子社製、青板フロートガラス)上に、薄膜状のCIGSからなる光電変換層が形成された太陽電池素子と、実施例、比較例で得られた充填材シートとを、所定の形状に切断したものを用意した。
次に、ガラスからなる透明保護材、充填材シート、太陽電池素子、充填剤シート、及び、裏面保護材をこの順に積層し、これを真空ラミネート(80℃、150秒で脱気して120℃、300秒でプレス)してリジッドな太陽電池モジュールを作製した。
得られたリジッドな太陽電池モジュールについて、以下の評価を行った。結果を表2~6に示した。
得られた充填材シートを用いて、以下の方法によりリジッドな太陽電池モジュールを製造した。
先ず、ガラス基材(旭硝子社製、青板フロートガラス)上に、薄膜状のCIGSからなる光電変換層が形成された太陽電池素子と、実施例、比較例で得られた充填材シートとを、所定の形状に切断したものを用意した。
次に、ガラスからなる透明保護材、充填材シート、太陽電池素子、充填剤シート、及び、裏面保護材をこの順に積層し、これを真空ラミネート(80℃、150秒で脱気して120℃、300秒でプレス)してリジッドな太陽電池モジュールを作製した。
得られたリジッドな太陽電池モジュールについて、以下の評価を行った。結果を表2~6に示した。
(2-1)外観評価
得られたリジッドな太陽電池モジュールをガラス側から目視にて観察して、以下の基準で評価した。
○:太陽電池素子の周辺部に全く空隙が認められず、樹脂の流出によるガラスの汚染もなかった。
△:太陽電池素子の周辺部に僅かに空隙が認められたり、樹脂の流出は認められたりしたが、実用上問題のない範囲であった。
×:太陽電池素子の周辺部に外観不良と認められる程度の空隙が認められた。又は、樹脂の流出によるガラスの汚染が認められた。
得られたリジッドな太陽電池モジュールをガラス側から目視にて観察して、以下の基準で評価した。
○:太陽電池素子の周辺部に全く空隙が認められず、樹脂の流出によるガラスの汚染もなかった。
△:太陽電池素子の周辺部に僅かに空隙が認められたり、樹脂の流出は認められたりしたが、実用上問題のない範囲であった。
×:太陽電池素子の周辺部に外観不良と認められる程度の空隙が認められた。又は、樹脂の流出によるガラスの汚染が認められた。
(2-2)層間剥離強度
得られたリジッドな太陽電池モジュールにおいて、透明保護材と充填剤シートとを剥離した際の剥離強度をJIS K6854に準拠して測定した。
なお、60N/cm以上の力で剥離できない場合には、材料自体が破壊(材破)されてしまった。

得られたリジッドな太陽電池モジュールを、JIC C8991に記載された85℃、相対湿度85%の環境下にて放置し、充填剤シートの太陽電池素子からの剥離を、上記放置を開始してから250時間毎に観察し、剥離が確認された時間を測定した。1000時間以上経過しても剥離が確認されなかったものを合格とした。
太陽電池モジュールの認証条件を定めたJIC C8991では、発電効率で1000時間以上の耐久性を求めており、1000時間未満で剥離が確認された物は接着性が不足していると判断する。

(3)フレキシブル太陽電池モジュールの製造(ロールツーロール法)と評価
得られた太陽電池封止シートを用いて、以下の方法によりフレキシブル太陽電池モジュールを製造した。
先ず、可撓性を有するポリイミドフィルムからなるフレキシブル基材上に、薄膜状のアモルファスシリコンからなる光電変換層が形成されてなり、且つ、ロール状に巻回されてなる太陽電池素子と、上記で得られた太陽電池封止シートがロール状に巻回された太陽電池封止保護シートとを用意した。
次に、太陽電池素子及び太陽電池封止シートを巻き出し、太陽電池素子の光電変換層上に太陽電池封止シートを、その接着層が上記光電変換層に対向した状態となるように積層させて積層シートとした。そして、積層シートを150℃の温度に加熱された一対のロール間に供給して、積層シートをその厚み方向に押圧しながら積層シートを加熱し、太陽電池封止シートを太陽電池素子に接着一体化させることにより光電変換層を封止してフレキシブル太陽電池モジュールを連続的に製造し、巻取り軸に巻き取った。
得られたフレキシブル太陽電池モジュールについて、以下の評価を行った。結果を表2~6に示した。
得られた太陽電池封止シートを用いて、以下の方法によりフレキシブル太陽電池モジュールを製造した。

次に、太陽電池素子及び太陽電池封止シートを巻き出し、太陽電池素子の光電変換層上に太陽電池封止シートを、その接着層が上記光電変換層に対向した状態となるように積層させて積層シートとした。そして、積層シートを150℃の温度に加熱された一対のロール間に供給して、積層シートをその厚み方向に押圧しながら積層シートを加熱し、太陽電池封止シートを太陽電池素子に接着一体化させることにより光電変換層を封止してフレキシブル太陽電池モジュールを連続的に製造し、巻取り軸に巻き取った。
得られたフレキシブル太陽電池モジュールについて、以下の評価を行った。結果を表2~6に示した。
(3-1)カール評価
得られたフレキシブル太陽電池モジュールを500mm×500mmの大きさに切断し、平らな台の上に置き、その時のカールの高さを測定し、下記基準で評価した。
◎:カールの高さが15mm未満であった。
○:カールの高さが15mm以上、25mm未満であった。
△:カールの高さが25mm以上、35mm未満であった。
×:カールの高さが35mm以上であった。
得られたフレキシブル太陽電池モジュールを500mm×500mmの大きさに切断し、平らな台の上に置き、その時のカールの高さを測定し、下記基準で評価した。
◎:カールの高さが15mm未満であった。
○:カールの高さが15mm以上、25mm未満であった。
△:カールの高さが25mm以上、35mm未満であった。
×:カールの高さが35mm以上であった。
(3-2)厚みの均一性の評価
得られたフレキシブル太陽電池モジュールを切断して、その断面を観察して図3に基づいて端部の厚みa(mm)、中央部の厚みb(mm)を測定し、太陽電池素子の厚みに対する端部と中央部との厚みの差の割合((b-a)/太陽電池素子の厚み×100)を算出し、以下の基準で評価した。
◎:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が60%未満
○:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が70%未満
△:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が80%未満
×:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が80%以上
得られたフレキシブル太陽電池モジュールを切断して、その断面を観察して図3に基づいて端部の厚みa(mm)、中央部の厚みb(mm)を測定し、太陽電池素子の厚みに対する端部と中央部との厚みの差の割合((b-a)/太陽電池素子の厚み×100)を算出し、以下の基準で評価した。
◎:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が60%未満
○:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が70%未満
△:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が80%未満
×:太陽電池素子の厚みに対する端部と中央部との厚みの差の割合が80%以上
(3-3)層間剥離強度
得られたフレキシブル太陽電池モジュールにおいて、透明保護材と充填剤シートとを剥離した際の剥離強度をJIS K6854に準拠して測定した。
なお、20N/cm以上の力で剥離できない場合には、透明保護材自体が破壊(材破)されてしまった。

本発明によれば、太陽電池素子との接着性、耐久性及び耐熱性に優れ、真空ラミネート法でもロールツーロール法でも高い効率で太陽電池モジュールを製造することができる太陽電池モジュール用充填材シートを提供することができる。

Claims (8)
- 中間層の両面に接着剤層を有し、
前記中間層は、融点が90~130℃であり、かつ、メルトマスフローレートが0.5~20g/10分である低密度ポリエチレン樹脂、又は、融点が90~130℃であり、かつ、メルトマスフローレートが0.5~20g/10分である直鎖状低密度ポリエチレン樹脂からなり、
前記接着剤層は、酸変性ポリオレフィン、シラン変性ポリオレフィン、アイオノマー、及び、エチレン-(メタ)アクリル酸共重合体からなる群より選択される少なくとも1種の熱可塑性樹脂からなり、
前記接着剤層と中間層との厚みの比(接着剤層/中間層)が20/80~70/30である
ことを特徴とする太陽電池モジュール用充填材シート。 - 低密度ポリエチレン樹脂又は直鎖状低密度ポリエチレン樹脂は、密度が0.920g/cm3以下であることを特徴とする請求項1記載の太陽電池モジュール用充填材シート。
- 接着剤層は、α-オレフィン含有量が1~25重量%であるα-オレフィン-エチレン共重合体が無水マレイン酸でグラフト変性された樹脂であり、かつ、無水マレイン酸の総含有量が0.1~3重量%である無水マレイン酸変性ポリオレフィン樹脂からなる請求項1記載の太陽電池モジュール用充填材シート。
- α-オレフィンは、1-ブテン、1-ヘキセン又は1-オクテンである請求項3記載の太陽電池モジュール用充填材シート。
- 透明保護材上に請求項1記載の太陽電池モジュール用充填材シートが積層されてなることを特徴とする太陽電池封止シート。
- 透明保護材、請求項1記載の太陽電池モジュール用充填材シート、太陽電池素子、請求項1記載の太陽電池モジュール用充填材シート、及び、裏面保護材をこの順に積層して積層体を得る工程と、
得られた積層体を減圧下で、その厚み方向に押圧力を加えながら加熱して、前記太陽電池素子に前記太陽電池モジュール用充填材シートを圧着させる工程とを有する
ことを特徴とする太陽電池モジュールの製造方法。 - 請求項6記載の太陽電池封止シートを、フレキシブル基材上に光電変換層が配置された太陽電池素子の少なくとも受光面上に、一対の熱ロールを用いて狭窄することにより熱圧着する工程を有することを特徴とする太陽電池モジュールの製造方法。
