Abstract
Die Erfindung beschreibt einen Verbund zur Einkapselung von Solarzellen, ein Photovoltaik-Modul, aufgebaut aus folgenden Elementen: einer Deckschicht aus Glas, einer elastischen Schicht, in die die Solarzellen eingebettet sind und einer Barriere-Folie oder einer Barriere-Platte.

Gebiet der Erfindung
Die Erfindung betrifft ein kostengünstiges Verfahren zur Herstellung von Photovoltaik- Modulen (PV) mit hohem Wirkungsgrad.
Unter einem Photovoltaik-Modul versteht man im Folgenden eine Anordnung aus einer oder mehreren Solarzellen, einer Einkapselung der Solarzellen und gegebenenfalls die
Befestigungsmittel des Photovoltaik-Moduls auf einem Träger.
Stand der Technik
Zur Gewinnung von Energie aus Sonnenlicht als der wichtigsten Quelle erneuerbarer Energien sind Photovoltaik-Module von großem wirtschaftlichen und technischen Interesse.
Der Herstellprozess konventioneller Glas-PV-Module beeinhaltet in der Regel einen
Laminierschntt, in dem bei Temperaturen von ca. 140 Grad C ein Stack bestehend aus Glas, EVA-Folie, PV-Strings, EVA-Folie und Glas oder Rückseitenfolie im Vakuum laminiert wird. Dieser Laminierschntt ist zeitaufwändig und teuer (hohe Temperaturen, lange Zykluszeiten, Vakuum).
Glas/Glas-PV-Module sind darüber hinaus schwer und für Leichtbauanwendungen wenig geeignet.
In der DE-Patentanmeldung Nr. 102010030074.8 wird ein rationelles
Kaltlaminationsverfahren mittels PSA zur Herstellung von Kunststoff-PV-Modulen
beschrieben, das sich analog auch auf Glas-PV-Module übertragen lässt.
Mit diesem Verfahren können daher auch konventionelle Glas-PV-Module sehr viel kostengünstiger hergestellt werden.
In der DE-Patentanmeldung Nr. 102010062563.9 wird die Herstellung eines PV-PSA- Verbundes beschrieben, der auf beliebige Flächen, z.B. Glas- oder Kunststoffscheiben oder -folien bzw. mit einer Barrierefolie des resultierenden Moduls laminiert werden kann.
DE 39 24 393 (Röhm GmbH) beschreibt einen dauerelastischen und druckempfindlichen Haftkleber, der keinen Weichmacher enthält. Der Kleber besteht aus einem unvernetzten Copolymer, aufgebaut aus einem aminogruppenhaltigen, monoethylenisch ungesättigten, radikalisch polymerisierbaren Monomer und einem Alkylester der (Meth)acrylsäure.
DE 196 53 605 (Röhm GmbH) beschreibt einen Kleber, der aus 55 Gew.-% bis 99,9 Gew.-% eines (Meth)acrylatcopolymeren aus strukturellen und funktionellen
(Meth)acrylatmonomeren besteht, wobei die funktionellen Monomeren tertiäre oder quaternäre Aminogruppen aufweisen und weiter 0,1 Gew.-% bis 45 Gew.-% eines säuregruppenhaltigen Acrylat- oder (Meth)acrylat-Polymeren oder -Copolymeren enthält sowie einen Weichmacher. DE 196 53 606 (Röhm GmbH) beschreibt einen Kleber, der aus 55 Gew.-% bis 99,9 Gew.-% eines (Meth)acrylatcopolymeren aus strukturellen und funktionellen
(Meth)acrylatmonomeren besteht, wobei die funktionellen Monomeren tertiäre oder quaternäre Aminogruppen aufweisen und weiter 0,1 Gew.-% bis 15 Gew.-% einer organischen Di- oder Tricarbonsäure enthält sowie einen Weichmacher.
Aufgabe
Erfindungsgemäße Aufgaben sind daher:
1 . die Entwicklung eines Glas-PV-Moduls mit gegenüber dem Stand der Technik erheblich reduzierten Herstellkosten,
2. die Entwicklung eines Glas/Kunststoff-PV-Moduls mit gegenüber dem Stand der Technik (Glas/Glas-PV-Modul) erheblich reduziertem Gewicht.
3. die Entwicklung eines Glas-PV-Modul-Herstellverfahrens mit gegenüber dem
Stand der Technik erheblich reduzierten Zykluszeiten,
4. die Entwicklung eines Herstellungsverfahrens des PV-Moduls, so dass bei der Verfügung der Komponenten keine oder nur eine geringe Energiezufuhr benötigt wird,
5. die Entwicklung eines Herstellungsverfahrens des PV-Moduls, so dass bei der Verfügung der Komponenten nach Möglichkeit kein Vakuum benötigt wird,
6. blasenfreie Einbettung der PV-Strings im dauerelastischen Haftklebfilm (PSA),
7. möglichst dünne Schicht des Haftklebfilms und
8. die Entwicklung einer PSA-Rezeptur, die eine ausreichende Witterungsstabilität über einen langen Zeitraum gewährleistet, beispielsweise über maximal 30 Jahre.
9. die Entwicklung einer PSA-Rezeptur, die eine ausreichende Elastizität über einen langen Zeitraum gewährleistet.
10. die Entwicklung einer Barrierefolie, die eine ausreichende Witterungsstabilität über einen langen Zeitraum gewährleistet.
Lösung Die erfindungsgemäßen Aufgaben werden wie folgt gelöst:
Der schematische Aufbau der erfindungsgemäßen Lösung ist in Figur 1 beschrieben. Er besteht aus einer Glas-Frontscheibe, durch die das Licht einfällt, einer elastischen
Zwischenschicht (PSA) mit eingebetteten PV-Zellen und einer rückseitigen Barriere-Folie oder einer zweiten Glas- oder Kunststoffscheibe als rückseitige Barriere-Platte.
Der Aufbau besteht aus einer Glas-Front-Scheibe mit einer Dicke von 1 mm bis 10 mm, bevorzugt 2 mm bis 8 mm und ganz besonders bevorzugt 3 mm bis 6 mm, einer im
Gebrauchstemperaturbereich (- 40 Grad C bis + 80 Grad C) dauerelastischen
Zwischenschicht (z.B. einem Polyacrylat, einem Polyurethan oder einem Silikon mit ca. 0,1 mm - 5,0 mm Dicke, bevorzugt zwischen 0,15 mm - 4,5 mm und ganz besonders bevorzugt 0,2 mm - 4,0 mm Dicke), in der die PV-Zellen eingebettet sind und einer rückseitigen
Barriereschicht oder Barriereplatte, die die PV-Zellen vor äußeren mechanischen und klimatischen Einflüssen schützt (z.B. PET, PVF, PMMA, PC mit ca. 0,1 mm - 5,0 mm Dicke).
Durch die Verwendung von Kunststoff anstelle von Glas als rückseitiger Barriereplatte, bevorzugt von PMMA, in einer Schichtdicke, wie sie auch in konventionellen Glas-Modulen zur Anwendung kommt, wird eine Gewichtseinsparung in der Größenordnung von 50% erreicht.
Die Kunststoffsubstrate aus PMMA können gegebenenfalls schlagzäh ausgerüstet sein. Die dauerelastische Zwischenschicht (PSA) muss einen niedrigen Elastizitätsmodul von maximal 500 MPa nach DIN ISO 527 aufweisen und eine gute Adhäsion zur Glasscheibe, zu den PV-Zellen sowie zur Barriereschicht haben. Die Adhäsion kann bei Bedarf durch einen Primer als Haftvermittler verbessert werden. Beispiele geeigneter Substrate für die
elastische Zwischenschicht sind Acrylate (CPT 500 bis CPT 3000 von Fa. Lohmann, VHB 4910 F von Fa. 3M, 9015 SPT von Fa. Coroplast),, Silicone (SilGel® 612 A/B von Fa.
Wacker, AS1740 von Fa. ACC Silikones Europe), Polyurethane (Vestanat® T / Oxyester T von Fa. Evonik, Fermadur®-A-180-1 -VP1/-B-180 von Fa. Sonderhoff) oder Thermoplastische Elastomere (TPU Krystalflex® PE 429 von Fa. Huntsman). Als Primer können Siliconharze in aliphatischem Kohlenwasserstoff (z.B. Primer der Fa. Wacker: Grundierung G 790) verwendet werden.
Als PV-Zellen können alle bekannten Zell-Typen wie z.B. monokristalline, multikristalline Silizium-Zellen oder Dünnschicht-PV-Zellen verwendet werden.
Als Barriereschicht kommen gängige transparente oder nicht transparente Kunststoff-Folien, gegebenenfalls mit einer haftvermittelnden Beschichtung, in Betracht
(beispielsweise PET, z.B. Tritan® FX 100 (Eastman), PVF, z.B. Tedlar® (DuPont), ETFE, z.B. LightSwitch® CT1 S (Saint-Gobain Solar), PMMA, z.B. PLEX® 8943 F (Evonik Röhm GmbH)).
Herstellung des PV-Moduls
Der Herstellprozess des PV-Moduls erfolgt durch Lamination in einem moderaten
Temperaturbereich (beispielsweise zwischen ca. 0 Grad C und 90 Grad C, bevorzugt zwischen 10 Grad C und 80 Grad C und ganz besonders bevorzugt zwischen 15 Grad C und 75 Grad C).
Die elastische Zwischenschicht kann in einer oder in zwei Stufen in Form von Folien oder in Form thermoplastischer oder flüssiger, gegebenenfalls reaktiver Komponenten (z.B. 2-K- Systeme) aufgebracht werden.
Variante 1 :
Dazu wird eine Folie (2a) der elastischen Zwischenschicht auf die Glasscheibe (1 )
aufgebracht. Anschließend werden die bereits zu Strings verlöteten PV-Zellen aufgesetzt und danach mit einer zweiten Folie (2b) der elastischen Zwischenschicht abgedeckt.
Schließlich wird die Barrierefolie (3) aufgebracht.
Variante 2: Wenn die Barrierefolie als Verbundfolie einseitig mit der elastischen Zwischenschicht ausgestattet wurde (3+2b), erübrigt sich der separate Verfahrensschritt mit der Folie (2b).
Der so erhaltene Verbund wird dann in einer geeigneten Form, die der Geometrie bzw.
Wölbung der Kunststoffscheibe angepasst ist, verpresst. Dieser Verfahrensschritt ist dadurch gekennzeichnet, dass er ohne Wärmezufuhr oder mit nur geringer Wärmezufuhr erfolgen kann.
Der Preßdruck liegt zwischen 0,001 N/mm2 und 10 N/mm2, bevorzugt zwischen 0,01 N/mm2 und 5 N/mm2 und ganz besonders bevorzugt zwischen 0,03 N/mm2 und 3 N/mm2.
Bei Bedarf kann das Verpressen unter Vakuum zur Entfernung von Lufteinschlüssen erfolgen, der Druckbereich liegt dabei zwischen 0,00001 bar und 0,9 bar, bevorzugt im
Bereich zwischen 0,0001 bar und 0,5 bar, ganz besonders bevorzugt im Bereich zwischen 0,001 bar und 0,3 bar.
Alternativ wird in einem besonders wirtschaftlichen Verfahren die elastische Zwischenschicht (2a) kontinuierlich z.B. in einem Rollenlaminator auf die Glasscheibe (1 ) laminiert.
Nach dem Aufsetzen des Strings wird in einem weiteren kontinuierlichen Laminierschritt die zweite elastische Zwischenschicht (2b) aufgebracht und schließlich in einem dritten kontinuierlichen Laminierschritt die Barrierefolie (3) aufgebracht. Der zweite und dritte Laminierschritt können vorteilhafterweise zusammenfallen, wenn die Barrierefolie zuvor einseitig mit der elastischen Zwischenschicht ausgestattet wurde (3+2b).
Bei Bedarf kann das Laminieren unter Vakuum zur Entfernung von Lufteinschlüssen erfolgen.
Beispiele
Herstellung eines Moduls mit Acrylateinbettungsmasse: Alle Schritte erfolgen bei Raumtemperatur
Eine Glasplatte (z.B. Pilkington SunPlus®, 4mm Dicke) wird in einem Laminator mit einer Acrylatklebeschicht (DuploColl® CPT 500, hergestellt von Fa. Lohmann) beschichtet. Dazu wird die Glas-Platte von unten und die Klebefolie von oben in den Walzenspalt geführt. Der Walzenspalt hat die Weite der kumulierten Dicken der Einzelkomponenten abzüglich Null bis fünf Zehntel Millimeter.
Anschließend wird die Platte vorzugsweise im Vakuum mit Photovoltaikzellen belegt und der Verbund erneut mit einer Acrylatklebeschicht laminiert. Die Walzenspaltweite ergibt sich aus der Formel der ersten Lamination.
Danach wird auf die Klebefolie eine Barrierefolie laminiert und so das Modul abgeschlossen. Der Verbund kann nun noch zusätzlich mit Blech oder einem Sandwichbauteil versehen werden.
An die Herstellung der so erhaltenen PV-Halbzeuge oder -Module schließt sich die
Konfektionierung an, wie z.B. das Setzen der elektrischen Kontakte und der
Anschlussdosen.
Herstellung eines Moduls mit Silikoneinbettungsmasse:
Alle Schritte erfolgen bei Raumtemperatur
Auf eine Glasplatte wird durch einen oder mehrere Dispenser eine Sorte Silikon (SilGel® 612 A B von Fa. Wacker) oder mehrere Sorten Silikon aufgetragen. Die Auftragsdicke beträgt 0,5 mm bis 3mm. Die Reaktion der Silikonschicht wird nun unter UV-Strahlern oder
Infrarotstrahlern oder einer Kombination aus beidem durchgeführt.
Anschließend wird die Platte vorzugsweise im Vakuum mit Photovoltaikzellen belegt. Auf den Verbund wird nun erneut eine Schicht Silikon aufgetragen. Diese Schicht kann wieder aus mehreren Silikonsorten bestehen und hat eine Dicke von 0,5 mm bis 3mm. Die Reaktion der Silikonschicht wird nun unter UV-Strahlern oder Infrarotstrahlern oder einer Kombination aus Beidem durchgeführt.
Danach wird auf den Verbund eine Barrierefolie laminiert und so das Modul abgeschlossen. Der Walzenspalt hat die Weite der kumulierten Dicken der Einzelkomponenten abzüglich Null bis fünf Zehntel Millimeter.
Der Verbund kann nun noch zusätzlich mit Blech oder einem Sandwichbauteil versehen werden.
Herstellung eines Moduls mit Polyurethaneinbettungsmasse:
Auf eine Glasplatte wird durch einen oder mehrere Dispenser eine Mischung aus einer Sorte oder mehrere Sorten Polyester (Oxyester T1 136, hergestellt von Fa. EVONIK) und einem oder mehreren multifunktionellen Isocyanaten (VESTANAT® T6040, hergestellt von Fa. EVONIK) aufgetragen. Die Auftragsdicke beträgt 0,5 mm bis 3mm. Die Reaktion der
Polyurethanschicht wird nun unter UV-Strahlern oder Infrarotstrahlern oder einer
Kombination aus beidem durchgeführt.
Anschließend wird die Platte vorzugsweise im Vakuum mit Photovoltaikzellen belegt. Auf den Verbund wird nun erneut eine Schicht Polyurethan aufgetragen. Diese Schicht kann wieder aus mehreren Polyurethansorten bestehen und hat eine Dicke von 0,5 mm bis 3mm. Die Reaktion der Polyurethanschicht wird nun unter UV-Strahlern oder Infrarotstrahlern oder einer Kombination aus Beidem durchgeführt.
Danach wird auf den Verbund eine Barrierefolie laminiert und so das Modul abgeschlossen. Der Walzenspalt hat die Weite der kumulierten Dicken der Einzelkomponenten abzüglich Null bis fünf Zehntel Millimeter.
Der Verbund kann nun noch zusätzlich mit Blech oder einem Sandwichbauteil versehen werden.
Herstellung eines Moduls mit TPU-Einbettungsmasse:
Eine Glasplatte wird in einem Laminator mit einer TPU-Schicht (Krystalflex® PE 429, hergestellt von Fa. Huntsman) beschichtet. Dazu werden die Glasplatte von unten und die TPU-Folie unter Temperatureinfluss von oben in den Walzenspalt geführt. Der Walzenspalt hat die Weite der kumulierten Dicken der Einzelkomponenten abzüglich Null bis fünf Zehntel Millimeter. Anschließend wird die Platte vorzugsweise im Vakuum mit Photovoltaikzellen belegt und der Verbund erneut mit einer Klebeschicht aus einem TPU laminiert. Die Walzenspaltweite ergibt sich aus der Formel der ersten Lamination.
Danach wird auf die Klebefolie eine Barrierefolie laminiert und so das Modul abgeschlossen. Der Verbund kann nun noch zusätzlich mit Blech oder einem Sandwichbauteil versehen werden. Alle Schritte erfolgen bei Raumtemperatur
Ergebnisse
Die PV Module wurden auf Bewitterungsstabilität untersucht. Die erfindungsgemäßen PV- Module sind im Allgemeinen sehr beständig gegenüber Bewitterung.
So beträgt die Bewitterungsbeständigkeit gemäß DIN 53387 (Xenotest) mindestens 5.000 Stunden.
Auch nach einer langen UV-Bestrahlung von mehr als 5.000 Stunden ist der Gelbindex gemäß DIN 6167 (D65/10) von bevorzugten Kunststoffen kleiner oder gleich 8, bevorzugt kleiner oder gleich 5, ohne daß hierdurch eine Beschränkung erfolgen soll.
Claims
1 . Photovoltaik-Modul, aufgebaut aus folgenden Elementen: a. einer Deckschicht aus Glas und/oder einer Barriere-Folie,
b. einer elastischen Schicht, in die die Solarzellen eingebettet sind und c. einer Barriere-Folie oder einer Barriere-Platte.
2. Photovoltaik-Modul nach Anspruch 1 ,
dadurch gekennzeichnet, dass
die elastische Schicht einen Elastizitätsmodul nach DIN ISO 527 von maximal 500 MPa hat.
3. Verfahren zur Herstellung eines PV-Moduls nach 1 ,
dadurch gekennzeichnet, dass
die Schichten bei Temperaturen unterhalb 90 Grad C laminiert werden.
4. Verfahren zur Herstellung eines PV-Moduls nach 1 ,
dadurch gekennzeichnet, dass
die Lamination der Schichten in einer Vakuumpresse erfolgt.
5. Verfahren zur Herstellung eines PV-Moduls nach 1 ,
dadurch gekennzeichnet, dass
die Schichten in einem kontinuierlichen Laminierverfahren aufgebracht werden.
6. Verfahren zur Herstellung eines PV-Moduls nach 1 ,
dadurch gekennzeichnet, dass
die Schichten in einem kontinuierlichen Laminierverfahren im Vakuum aufgebracht werden.
7. Verfahren zur Herstellung eines PV-Moduls nach 1 ,
dadurch gekennzeichnet, dass
die elastischen Schichten als Folien aufgebracht werden. Verfahren zur Herstellung eines PV-Moduls nach 1 , dadurch gekennzeichnet, dass
die elastischen Schichten in flüssiger Form aufgebracht werden.
Photovoltaik-Modul nach Anspruch 1 ,
dadurch gekennzeichnet, daß
als Barriereplatte PMMA verwendet wird.
