Abstract
Die Erfindung beschreibt ein Verfahren zur Herstellung eines Verbundes aus einem PSA-Film mit darin eingebetteten PV-Zellen und einem Release-Film (PV-PSA-Verbund), der zur Herstellung von PV-Modulen mit transparenten Kunststoffen oder Glas geeignet ist.

Gebiet der Erfindung
Die Erfindung betrifft die Herstellung von Pressure Sensitive Adhesive (PSA)-Folien mit darin eingebetteten kristallinen oder Dünnschicht-Photovoltaik (PV)-Zellen, die Verwendung eines Release-Films und die Verwendung dieses Verbunds zur Herstellung von PV-Modulen bzw. PV-Halbzeugen.
Zur Gewinnung von Energie aus Sonnenlicht als der wichtigsten Quelle erneuerbarer Energien sind Photovoltaik-Module von großem wirtschaftlichem und technischem Interesse.
Der Herstellprozess konventioneller Glas-PV-Module beeinhaltet in der Regel einen
Laminierschritt, in dem bei Temperaturen von ca. 140 Grad C ein Stack bestehend aus Glas, EVA-Folie, PV-Strings, EVA-Folie und Glas oder Rückseitenfolie im Vakuum laminiert wird. Dieser Laminierschritt ist zeitaufwändig und teuer (hohe Temperaturen, lange Zykluszeiten, Vakuum). In der DE-Patentanmeldung Nr. 102010030074.8 wird ein rationelles
Kaltlaminationsverfahren mittels PSA zur Herstellung von Kunststoff-PV-Modulen
beschrieben, das sich analog auch auf Glas-PV-Module übertragen lässt. Mit diesem Verfahren können daher auch konventionelle Glas-PV-Module sehr viel kostengünstiger hergestellt werden.
In der DE-Patentanmeldung Nr. 102010062563.9 wird die Herstellung eines PV-PSA- Verbundes beschrieben, der auf beliebige Flächen, z.B. Glas- oder Kunststoffscheiben oder -folien bzw. mit einer Barrierefolie des resultierenden Moduls laminiert werden kann.
Es wurde nun gefunden, dass die Herstellung des PV-PSA-Verbundes besonders vorteilhaft ist, wenn die Einbettung des PV-Strings in einem ersten Schritt mit einem PSA-Film auf einem Release-Film oder Transfer-Film erfolgt. Unter einem Release-Film im Sinne der Erfindung versteht man eine Folie, die nach der Fertigstellung des Arbeitsschritts wieder entfernt wird. In einem Folgeschritt kann der Release-Film wieder entfernt und durch einen zweiten PSA-Film ersetzt werden, so dass die Einbettung des PV-Strings vollständig ist.
Stand der Technik DE 39 24 393 (Röhm GmbH) beschreibt einen dauerelastischen und druckempfindlichen Haftkleber, der keinen Weichmacher enthält. Der Kleber besteht aus einem unvernetzten Copolymer, aufgebaut aus einem aminogruppenhaltigen, monoethylenisch ungesättigten, radikalisch polymerisierbaren Monomer und einem Alkylester der (Meth)acrylsäure. DE 196 53 605 (Röhm GmbH) beschreibt einen Kleber, der aus 55 Gew.-% bis 99,9 Gew.-% eines (Meth)acrylatcopolymeren aus strukturellen und funktionellen
(Meth)acrylatmonomeren besteht, wobei die funktionellen Monomeren tertiäre oder quaternäre Aminogruppen aufweisen und weiter 0,1 Gew.-% bis 45 Gew.-% eines säuregruppenhaltigen Acrylat- oder (Meth)acrylat-Polymeren oder -Copolymeren enthält sowie einen Weichmacher.
DE 196 53 606 (Röhm GmbH) beschreibt einen Kleber, der aus 55 Gew.-% bis 99,9 Gew.-% eines (Meth)acrylatcopolymeren aus strukturellen und funktionellen
(Meth)acrylatmonomeren besteht, wobei die funktionellen Monomeren tertiäre oder quaternäre Aminogruppen aufweisen und weiter 0,1 Gew.-% bis 15 Gew.-% einer organischen Di- oder Tricarbonsäure enthält sowie einen Weichmacher.
Aufgabe
Erfindungsgemäße Aufgaben sind: 1 . die Entwicklung eines PV-Moduls mit gegenüber dem Stand der Technik erheblich reduzierten Herstell kosten,
2. die Entwicklung eines PV-Moduls mit gegenüber dem Stand der Technik erheblich reduzierten Zykluszeiten,
3. die Entwicklung eines Herstellungsverfahrens des PV-Moduls, so dass bei der Verfügung der Komponenten keine oder nur eine geringe Energiezufuhr benötigt wird,
4. die Entwicklung eines Herstellungsverfahrens des PV-Moduls, so dass bei der Verfügung der Komponenten nach Möglichkeit kein Vakuum benötigt wird,
5. blasenfreie Einbettung der PV-Strings im dauerelastischen Haftklebfilm (PSA),
6. möglichst dünne Schicht des Haftklebfilms und
7. einfaches Zusammenfügung des PV-PSA-Verbunds mit den Ober- und Unterseiten des PV-Moduls.
8. Entwicklung eines kontinuierlichen Herstellungsverfahrens für den Verbund, von Rolle zu Rolle.
Lösung
Unter einem Release-Film versteht man im Zusammenhang mit der vorliegenden Erfindung eine Folie oder einen Folienverbund, die zur vorübergehenden Stabilisierung und zum Transport der Anordnung aus Photovoltaik-Zellen und Einbettungsmasse (PV-PSA-Film) dient und am Ende des Herstellungsprozesses wieder rückstandsfrei abgelöst werden kann.
Die erfindungsgemäßen Aufgaben werden wie im folgenden Beispiel gelöst: 1. Schematischer Aufbau des PV-PSA-Verbunds mit Release-Film, s. Abbildung 1 :

Der PV-PSA-Verbund (2) muss eine gute Adhäsion zu den Substraten (1 ) und (3) haben, ebenso müssen die die elastischen Zwischenschichten (2a und 2b) eine gute Adhäsion zum PV-String (2b) aufweisen.
Die Adhäsion kann bei Bedarf durch einen Primer als Haftvermittler verbessert werden.
Geeignete Materialien für die elastische Zwischenschicht sind beispielsweise Acrylate, Silicone oder Polyurethane.
Als Siliconharz können beispielsweise SilGel® 612 A B von Fa. Wacker oder AS 1740 von Fa. ACC Silikones Europe verwendet werden.
Als Polyurethanharz können beispielsweise Vestanat® T / Oxyester T von Fa. Evonik, Fermadur®-A-180-1 -VP1/-B-180 von Fa. Sonderhoff oder Krystalflex® PE 429 von Fa.
Huntsman) verwendet werden.
Als Acrylatharz können beispielsweise Duplocoll® CPT 500 bis CPT 3000 von Fa. Lohmann, VHB 4910 F von Fa. 3M oder 9015 SPT von Fa. Coroplast verwendet werden,
Als Frontfolie oder Barriereschicht kommen gängige transparente oder nicht transparente Kunststoff-Folien, gegebenenfalls mit einer haftvermittelnden Beschichtung, in Betracht
(beispielsweise PET, z.B. Tritan® FX 100 (Eastman), PVF, z.B. Tedlar® (DuPont), ETFE, z.B. LightSwitch® CT1 S (Saint-Gobain Solar), PMMA, z.B. PLEX® 8943 F (Evonik Röhm GmbH)).
Als Frontscheibe kommen sowohl Glasscheiben aus Mineralglas als auch transparente Kunststoffscheiben wie z.B. Polymethyl(meth)acrylat, Polycarbonat und andere,
gegebenenfalls in Kombination mit haftvermittelnden und bedarfsweise mit UV-Schutz- Schichten ausgerüstete Kunststoffe in Betracht.
Substrat (3) kann eine Kunststoffplatte (Dicke: 0,5 mm bis 5 cm, gegebenenfalls können auch dickere Platten verwendet werden), eine Kunststofffolie (0,01 mm bis unter 0,5 mm), Mineralglas oder ein anderes Material sein, auf dem der PV-PSA-Verbund haftet.
2. Die Herstellung des PV-PSA-Verbunds (s. Abb. 1 ) erfolgt in mehreren Stufen:
1 . Auflegen des PV-Strings (2b) auf einen Release-Film, der ggfs. auf einer Stützplatte liegt.
Aufbringen eines einseitig mit einem Release-Film (1 a) oder mit einer transparenten Frontseitenfolie (1 b) kaschierten PSA-Films (2a) in der Dicke von ca. 0,05 mm - 2,0 mm auf den PV-String, der auf dem Release-Film liegt.
Wenden des einseitig beschichteten PV-PSA- Laminats.
4. Entfernen des vorher unterseitigen Release-Films.
Aufbringen eines einseitig mit einem Release-Film (3a) oder mit einer Barriere-Folie (Rückseite) (3b) kaschierten PSA-Films (2c) in der Dicke von ca. 0,05 mm - 2,0 mm auf der noch nicht beschichteten Seite des PV-PSA-Laminats.
Bei Verwendung von flexiblen Dünnschichtzellen ist das PV-PSA-Laminat in dieser Form z.B. als Rollenware transportabel.
Alternativ kann der PV-PSA-Verbund auch direkt auf eine Glas- oder Kunststoffscheibe oder auf eine Barriere-Folie laminiert werden.
In Abb. 3 ist beispielhaft die Herstellung eines PV-PSA-Laminats mit rückseitiger Barriere- Folie dargestellt. Dieses PV-PSA-Laminat kann auf beliebige Untergründe, z.B. Glas- oder transparente Kunststoffplatten laminiert werden.
3. Der Herstellprozess des PV-Moduls (s. Abb. 2) erfolgt durch Lamination des PV-PSA- Laminats in einem moderaten Temperaturbereich (ca. 15 Grad C bis 45 Grad C) auf das jeweilige Substrat. Grundsätzlich ist es möglich, beliebige Substrate als Front- oder
Rückseite zu verwenden. Diese können bedarfsweise mit einer haftvermittelnden
Beschichtung zu Verbesserung der Klebkraft auf dem Substrat ausgestattet werden.
Kommt ein PV- PSA- Laminat mit flexiblen Dünnschichtzellen zum Einsatz, kann die Lamination vorteilhafterweise in einem Rollenlanninator ohne Vakuum stattfinden, z.B. auf eine Glasscheibe oder auf eine transparente Kunststoffscheibe. Ein PV- PSA- Laminat mit kristallinen Zellen kann alternativ im Vakuum-Laminator
aufgebracht werden.
Die Herstellung des PV-Moduls erfolgt in mehreren Stufen: 1 . Rollenlamination
1 .1 . Dekaschierung des Release-Films der Ober- oder Unterseite des PV-PSA- Laminats.
1 .2. Zufuhr des PV-PSA-Laminats und Rollen-Lamination auf dem Substrat (1 oder 3)
Die folgenden Schritte sind optional:
1 .3. Dekaschierung des noch verbleibenden Release-Films.
1 .4. Zufuhr und Rollen-Lamination auf dem Substrat (1 oder 3).
Alternativ:
2. Vakuum-Lamination 2.1 . Dekaschierung des Release-Films der Ober- oder Unterseite des PV-PSA-
Laminats.
2.2. Beschickung des Vakuum-Laminators mit dem Substrat (1 oder 3) und dem auf Abstand gehaltenen PV-PSA-Laminats, dessen offene PSA-Klebschicht dem Substrat zugewandt ist.
2.3. Evakuierung des Laminators und Zusammenfügen von Substrat und PV-PSA-
Laminat im Vakuum.
2.4. Belüftung und Entnahme des PV-Moduls
Die folgenden Schritte sind optional:
2.5. Dekaschierung des noch verbleibenden Release-Films.
2.6. Beschickung des Vakuum-Lanninators mit dem Substrat (1 oder 3) und dem auf Abstand gehaltenen PV-PSA- Laminats.
2.7. Evakuierung des Laminators und Zusammenfügen von Substrat und PV-PSA- Laminat.
2.8. Belüftung und Entnahme des PV-Moduls An die Herstellung der so erhaltenen PV-Halbzeuge oder -Module schließt sich die Konfektionierung an, wie z.B. das Setzen der elektrischen Kontakte und der
Anschlussdosen.

Beispiele
Alle Beispiele werden bei Raumtemperatur durchgeführt.
Beispiel 1 : Herstellung eines PV- PSA- Laminats aus flexiblen Zellen mit zweiseitigem
Release-Film
Auf einer Trägerplatte wird ein handelsüblicher Release-Film (z.B. silikonisierte PET-Folie) aufgebracht. Auf diese Folie wird ein String aus verlöteten flexiblen PV-Zellen gelegt (CIGS-Zellen auf Edelstahlfolie, CIGS (auch CIGSSe oder CIS) steht für Cu(ln,Ga)(S,Se)2 und ist eine Dünnschichttechnologie für Solarzellen und steht als Abkürzung für die verwendeten Elemente Kupfer, Indium, Gallium, Schwefel und Selen. In der Anwendung werden verschiedene Kombinationen dieser Elemente verwendet: Die wichtigsten Beispiele sind Cu(ln,Ga)Se2 (Kupfer-Indium-Gallium-Diselenid) oder CulnS2 (Kupfer-Indium-Disulfid)) und in einem Rollenlaminator mit einem einseitig mit Release-Film kaschierten PSA-Film
(Polyacrylat-Film CPT 1000 von Fa. Lohmann, Schichtdicke 1000 my) verklebt.
Der so hergestellte Verbund wird von der Trägerplatte gelöst und auf den Rücken gedreht. Der nach oben zeigende Release-Film wird entfernt und der Verbund wird auf der
Trägerplatte im Rollenlaminator mit einem weiteren einseitig kaschierten PSA-Film verklebt.
Beispiel 2: Herstellung eines PLEXIGLAS®-PV-Moduls mit Aluminium-Rückseitenfolie aus dem PV-PSA-Laminat
Von dem in Bsp 1 . hergestellten PV-PSA-Laminat wird der Release-Film von der
photoaktiven Vorderseite abgezogen. Das PV-PSA-Laminat wird über eine Laminatorwalze (Rückseite zeigt zur Walze) auf eine 5 mm dicke PLEXIGLAS®-Platte laminiert. Alternativ kann auch eine Platte aus anderen transparenten Werkstoffen, z.B. Glas oder Polycarbonat verwendet werden.
Zum Aufbringen der Rückseitenfolie wird der verbliebene Release-Film vom PLEXIGLAS - PV-Laminat abgezogen und der Verbund wird im Rollenlaminator mit der Rückseitenfolie bestehend aus glasfaserverstärkter Aluminium-Folie laminiert.
Beispiel 3: Herstellung eines PV- PSA- Laminats transparenter Rückseitenfolie
Zum Aufbringen der Rückseitenfolie wird der Release-Film von der photoinaktiven Seite des in Bsp.1 hergestellten PV- PSA- Laminats abgezogen und der Verbund wird im
Rollenlaminator mit der Rückseitenfolie bestehend aus einer 250 my dicken PLEXIGLAS®- Folie laminiert.
Beispiel 4: Herstellung eines gewölbten Glas-PV-Moduls mit transparenter Rückseitenfolie
Der in Bsp. 3 erhaltene Verbund wird mit der photoaktiven Seite nach oben gedreht und der verbleibende Release-Film wird entfernt.
Der so erhaltene Verbund wird mit der nach oben zeigenden offenen PSA-Schicht in eine Vakuum-Kammer gebracht, in der in einer über dem Verbund befindlichen Haltevorrichtung eine gewölbte Glasplatte (z.B. ein Autodach) horizontal fixiert ist. Nach dem Evakuieren wird der PV-PSA-Verbund über eine Hubvorrichtung flächig mit der Glasplatte in Kontakt gebracht und verpresst.
Beispiel 5: Herstellung eines PLEXIGLAS®-PV-Moduls mit kristallinen Zellen
Auf einer Trägerplatte wird ein handelsüblicher Release-Film (z.B. silikonisierte PET-Folie) aufgebracht.
Auf diese Folie wird ein String aus verlöteten kristallinen PV-Zellen gelegt und in einem Rollenlaminator mit einem einseitig mit Release-Film kaschierten PSA-Film verklebt.
Der so hergestellte Verbund wird von der Trägerplatte gelöst und auf den Rücken gedreht. Dabei wird der Verbund durch eine zweite Trägerplatte auf der Rückseite gestützt.
Der nach oben zeigende Release-Film wird entfernt und der Verbund wird auf der
Trägerplatte im Rollenlanninator mit einem weiteren einseitig kaschierten PSA-Film verklebt. Der so erhaltene Verbund wird mit der photoaktiven Seite nach oben gedreht und der verbleibende Release-Film wird entfernt.
Der Verbund wird mit der nach oben zeigenden offenen PSA-Schicht in eine Vakuum- Kammer gebracht, in der in einer über dem PV-PSA-Verbund befindlichen Haltevorrichtung eine 5mm dicke PLEXIGLAS®-Platte waagrecht fixiert ist. Nach dem Evakuieren wird der PV-PSA-Verbund über eine Hubvorrichtung flächig mit der P L EX I G LAS®- P I atte in Kontakt gebracht und laminiert.
Claims
Patentansprüche
1 . Verfahren zur Herstellung eines Verbundes aus PV-Zellen und einer elastischen, selbstklebenden Einbettungmasse (PV-PSA-Verbund),
dadurch gekennzeichnet, dass
die PV-Zellen stufenweise zwischen zwei PSA-Filmen verklebt werden. 2. Verfahren gemäß Anspruch 1 ,
dadurch gekennzeichnet, dass
wenigstens eine Stufe des PV-PSA-Verbunds auf einem Release-Film verklebt wird.
3. Verfahren gemäß Anspruch 2,
dadurch gekennzeichnet, dass
der Release-Film auf einer Stützplatte liegt.
4. Verfahren gemäß Anspruch ,
dadurch gekennzeichnet, dass
als PSA-Film ein Polyacrylat verwendet wird.
5. Verfahren gem. Anspruch 1 ,
dadurch gekennzeichnet, dass
als PSA-Film ein Polyurethan verwendet wird.
6. Verfahren gem. Anspruch 1 ,
dadurch gekennzeichnet, dass
als PSA-Film ein Polysilicon verwendet wird.
Verfahren zur Herstellung eines Verbundes aus PV-Zellen und einer elastischen, selbstklebenden Einbettungmasse (PV-PSA-Verbund), gekennzeichnet durch folgende Schritte:
1 . Auflegen des PV-Strings (Figur 3, (3)) auf einen Release-Film (Figur 3, (2)), der
gegebenenfalls auf einer Stützplatte liegt (Figur 3, (1 )),
2. Aufbringen eines einseitig mit einem Release-Film (Figur 3, (2)) oder mit einer
transparenten Frontseitenfolie kaschierten PSA-Films (Figur 3, (4a, 4b)) in der Dicke von ca. 0,05 mm - 2,0 mm auf den PV-String, der auf dem Release-Film liegt,
3. Wenden des einseitig beschichteten PV- PSA- Laminats,
4. Entfernen des vorher unterseitigen Release-Films,
5. Aufbringen eines einseitig mit einem Release-Film (Figur 3, 3a) oder mit einer
Barriere-Folie (Rückseite) (Figur 3, (6)) kaschierten PSA-Films (Figur 3, (3)) in der Dicke von ca. 0,05 mm - 2,0 mm auf der noch nicht beschichteten Seite des PV-PSA- Laminats.
8. Verfahren zur Herstellung eines PV-Moduls,
dadurch gekennzeichnet, dass
ein nach einem der Ansprüche 1 -7 hergestelltes PV- PSA- Laminat nach Entfernen eines Release-Films auf eine Trägerplatte aufgebracht wird.
9. Verfahren zur Herstellung eines PV-Moduls nach Anspruch 8,
dadurch gekennzeichnet, dass
das PV- PSA- Laminat in einem kontinuierlichen Verfahren aufgebracht wird.
10. Verfahren zur Herstellung eines PV-Moduls nach Anspruch 8,
dadurch gekennzeichnet, dass
das PV- PSA- Laminat im Vakuum aufgebracht wird.
