Abstract
Verfahren zur Herstellung eines Verbundmaterials Die Erfindung geht aus von einem Verfahren zur Herstellung eines zumindest ein Matrixmaterial (23) und zumindest ein Fasermaterial (21) enthaltenden Verbundmaterials (25), insbesondere geeignet für eine Verwendung als Kochfeldplatte (30). Um Maschinerie und Energie einzusparen, wird vorgeschlagen, dass in zumindest einem Verfahrensschritt (20, 22) das Matrixmaterial (23) durch eine Gelbildung aus einer Suspension (17) hergestellt wird.
Description
Verfahren zur Herstellung eines Verbundmaterials
Die Erfindung geht aus von einem Verfahren zur Herstellung eines zumindest ein
Matrixmaterial und zumindest ein Fasermaterial enthaltenden Verbundmaterials, insbesondere geeignet für eine Verwendung als Kochfeldplatte, nach dem Oberbegriff des Anspruchs 1.
Es sind Verfahren zur Herstellung eines zumindest ein Matrixmaterial und zumindest ein Fasermaterial enthaltenden Verbundmaterials, insbesondere geeignet für eine
Verwendung als Kochfeldplatte, bekannt, bei denen das Verbundmaterial durch einen Pressprozess aus dem Matrixmaterial und dem Fasermaterial erhalten wird.
Die Aufgabe der Erfindung besteht insbesondere darin, ein Verfahren zur Herstellung eines Verbundmaterials mit einem geringen Energieaufwand bereitzustellen, bei dem auf eine Verwendung schwerer Maschinerie verzichtet werden kann. Die Aufgabe wird erfindungsgemäß durch die Merkmale des Patentanspruchs 1 gelöst, während vorteilhafte Ausgestaltungen und Weiterbildungen der Erfindung den Unteransprüchen entnommen werden können.
Die Erfindung geht aus von einem Verfahren zur Herstellung eines zumindest ein
Matrixmaterial und zumindest ein Fasermaterial enthaltenden Verbundmaterials, insbesondere geeignet für eine Verwendung als Kochfeldplatte. Unter einem
„Matrixmaterial" soll insbesondere ein Material verstanden werden, das dazu vorgesehen ist, einen Grundkörper für einen Körper aus dem Verbundmaterial zu bilden, und das dazu vorgesehen ist, das Fasermaterial aufzunehmen. Insbesondere ist das Matrixmaterial von einer Keramik gebildet und/oder bildet chemische Bindungen mit dem Fasermaterial aus. Unter einem„Fasermaterial" soll insbesondere ein Material verstanden werden, welches als Faser vorliegt und das dazu vorgesehen ist, in ein Matrixmaterial eingearbeitet zu werden. Insbesondere kann eine Materialzusammensetzung von Matrixmaterial und Fasermaterial miteinander überstimmen.
Es wird vorgeschlagen, dass das Matrixmaterial in zumindest einem Verfahrensschritt durch eine Gelbildung aus einer Suspension erhalten wird. Unter einer„Gelbildung" soll insbesondere eine Koagulation eines suspendierten und/oder gelösten Stoffs verstanden werden, durch die ein Gel, d. h. eine dreidimensionale Matrix eines Feststoffs mit Poren, in denen eine Flüssigkeit und/oder ein Gas enthalten ist, entsteht und/oder eine
Veränderung eines Flüssigkeits- und/oder Gasanteils, welcher in den Poren enthalten ist. Durch eine Gelbildung kann insbesondere auf eine Verwendung schwerer Maschinerie zu einer Pressung verzichtet werden, wodurch vorteilhaft Energie gespart werden kann.
Ferner wird vorgeschlagen, dass die Suspension in zumindest einem Verfahrensschritt zu zwischen 10%Vol und 50%Vol von einem Pulver aus einem keramischen Material gebildet ist, d.h. insbesondere, dass in zumindest einem Verfahrensschritt eine
Suspension verwendet und besonders vorteilhaft hergestellt wird, die zu zwischen 10%Vol und 50%Vol von einem Pulver aus einem keramischen Material gebildet ist. Unter einem„keramischen" Material soll insbesondere ein Material verstanden werden, aus welchem ein keramischer Werkstoff hergestellt werden kann, vorzugsweise ist das keramische Material von einem Material aus der Stoffgruppe der Oxide gebildet, insbesondere von Aluminiumoxid (Al203), Magnesiumoxid (MgO), Zirkoniumdioxid (Zr02), Natriumoxid (Na20), Kalziumoxid (CaO), Kaliumoxid (K20) und besonders vorzugsweise von Siliziumdioxid (Si02). Insbesondere kann amorphes Siliziumdioxid verwendet werden, grundsätzlich sind jedoch auch andere Modifikationen von Siliziumdioxid möglich, beispielsweise Quarz. Grundsätzlich kann das Matrixmaterial auch aus einer Mischung von Materialien gebildet sein, insbesondere aus einer Mischung von Materialien, die die chemischen Elemente Silizium und Aluminium enthalten. Insbesondere ist nach der Herstellung des Verbundmaterials das Matrixmaterial von einem keramischen Material gebildet. Unter einer Angabe von„x%Vol" eines Materials soll insbesondere verstanden werden, dass ein Volumen der Suspension zu einem Anteil von x% von dem Material gebildet ist. Es kann insbesondere ein Verbundmaterial erhalten werden, welches eine hohe Temperaturbeständigkeit und einen geringen Wärmeausdehnungskoeffizienten aufweist. Insbesondere ist das Verbundmaterial durch eine Verwendung eines Pulvers aus einem keramischen Material für eine Verwendung als Kochfeld platte geeignet.
Insbesondere ist das Fasermaterial ebenfalls von einem keramischen Material gebildet. Grundsätzlich können jedoch auch andere Fasern aus anderen Materialien,
beispielsweise Textil- oder Metallfasern, als Fasermaterial verwendet werden. Ferner kann insbesondere zu einer Homogenisierung die Suspension in zumindest einem Verfahrensschritt mit Ultraschall behandelt und/oder zumindest 30 Minuten gerührt werden.
Ferner wird vorgeschlagen, dass das Pulver eine Partikelgroßenverteilung mit einem x90- Wert zwischen 1 μηη und 30 μηη, vorteilhaft zwischen 5 μηη und 20 μηη und bevorzugt zwischen 10 μηη und 15 μηη aufweist, d.h. insbesondere, dass ein Pulver verwendet und/oder hergestellt wird, das eine Partikelgroßenverteilung mit einem x90-Wert zwischen 1 μηη und 30 μηη, vorteilhaft zwischen 5 μηη und 20 μηη und bevorzugt zwischen 10 μηη und 15 μηη aufweist. Unter einem " x90-Wert" einer Partikelgroßenverteilung soll insbesondere verstanden werden, dass ein Anteil von 90% von Partikeln des Pulvers einen Durchmesser von maximal dem x90-Wert aufweist. Es kann somit eine niedrige Viskosität der Suspension und eine daraus resultierende einfache Formgebung des Verbundmaterials erreicht werden. Insbesondere kann die Suspension in einem
Verfahrensschritt gemahlen werden, um eine Partikelgroßenverteilung des Pulvers mit einem x90-Wert zwischen 1 μηη und 30 μηη, vorteilhaft zwischen 5 μηη und 20 μηη und bevorzugt zwischen 10 μηη und 15 μηη zu erhalten.
Ferner wird vorgeschlagen, dass die Suspension zumindest teilweise von einem
Stabilisatormittel gebildet ist, d.h. insbesondere, dass eine Suspension verwendet oder vorteilhaft hergestellt wird, die zumindest teilweise von einem Stabilisatormittel gebildet ist. Unter einem„Stabilisatormittel" soll insbesondere ein Mittel verstanden werden, das dazu dient, eine Suspension zu stabilisieren. Unter„Stabilisieren" einer Suspension soll insbesondere verstanden werden, dass ein suspendierter Feststoff über einen Zeitraum von zumindest 12 Stunden, vorteilhaft zumindest 24 Stunden und vorzugsweise zumindest 72 Stunden durch Flockung, welche mit chemischen Reaktionen zwischen Teilchen des suspendierten Feststoffs verbunden sein kann, ohne dass die Ablagerung der zugesetzten Pulverpartikel stattfindet, maximal eine Änderung seiner
Partikelgroßenverteilung auf einen x90-Wert, der maximal 10 Prozent, vorteilhaft maximal 5 Prozent und vorzugsweise maximal 1 Prozent höher ist als der x90-Wert des Pulvers bei Herstellung der Suspension, erfährt. Das Stabilisatormittel kann eine Stabilisierung einer Suspension beispielweise durch eine elektrostatische und/oder sterische Hinderung erreichen. Insbesondere soll unter einem Stabilisatormittel ein Emulgator verstanden
werden. Insbesondere kann als Stabilisatormittel ein Ammoniumsalz eines polyelektrolytischen Polyacrylats verwendet werden. Ein solches Ammoniumsalz ist beispielsweise unter dem Handelsnamen DURAMAX D3005 bekannt. Es kann insbesondere somit eine einfache Handhabung der Suspension erreicht werden und vorteilhaft eine zeitliche Trennung zwischen einer Herstellung der Suspension und der Gelbildung erreicht werden.
Ferner wird vorgeschlagen, dass in zumindest einem Verfahrensschritt der Suspension ein Destabilisatormittel zugesetzt wird. Unter einem„Destabilisatormittel" soll
insbesondere ein Mittel verstanden werden, das dazu dient, eine Stabilisierung einer Suspension durch ein Stabilisatormittel aufzuheben. Insbesondere soll unter einem Destabilisatormittel ein Flockungsmittel verstanden werden. Insbesondere soll unter einem Destabilisatormittel ein Salz aus zumindest einem Anion und zumindest einem protonierten Molekül, vorzugsweise Ammoniumchlorid, verstanden werden. Insbesondere wird durch Zusatz des Destabilisatormittels die Gelbildung eingeleitet. Vorzugsweise wird das Destabilisatormittel in Form einer wässrigen Lösung mit einer Konzentration zwischen 0, 1 mol/l und 0,2 mol/l zugesetzt. Insbesondere kann über eine Wahl der Konzentration des Destabilisatormittels eine Geschwindigkeit der Gelbildung beeinflusst werden. Es kann somit vorteilhaft ein definierter Startzeitpunkt für eine Gelbildung und eine feste Zeitdauer für die Gelbildung erreicht werden.
Ferner wird vorgeschlagen, dass die Gelbildung eine Zeitdauer von zumindest 5 Minuten und/oder von maximal 36 Stunden aufweist. Es kann somit insbesondere eine
ausreichend lange Zeit zu einer Formgebung und/oder eine hinreichend kurze Zeit für eine weitere Verarbeitung erreicht werden. Insbesondere kann in zumindest einem Verfahrensschritt nach der Formgebung eine Trocknung durchgeführt werden, um einen verringerten Flüssigkeitsanteil im Gel zu erreichen. Insbesondere kann über eine Wahl einer Konzentration des Destabilisatormittels die Zeitdauer der Gelbildung festgelegt werden.
Ferner wird vorgeschlagen, dass in zumindest einem Verfahrensschritt eine Sinterung durchgeführt wird. Es kann insbesondere eine feste Oberfläche des Verbundmaterials mit einer hohen Dichte erhalten werden. Grundsätzlich kann auch anstatt einer Sinterung eine Oberflächenbeschichtung, beispielsweise mit einer Glasur, und/oder eine
Oberflächenhärtung durchgeführt werden, um eine dichte und feste Oberfläche zu erhalten. Insbesondere kann eine Oberflächenhärtung durch eine Bestrahlung, beispielsweise mit Laserstrahlung, UV-Strahlung und/oder Partikelstrahlung, erfolgen. Insbesondere ist durch die feste Oberfläche mit hoher Dichte das Verbundmaterial für die Verwendung als Kochfeldplatte gut geeignet.
Ferner wird ein Verbundmaterial vorgeschlagen, das wie oben beschrieben hergestellt wurde. Insbesondere wird ein Verbundmaterial mit einer Dichte zwischen 1 ,1 g/cm3 und 1 ,8 g/cm3, vorteilhaft zwischen 1 ,3 g/cm3 und 1 ,5 g/cm3 vorgeschlagen.
Weitere Vorteile ergeben sich aus der folgenden Zeichnungsbeschreibung. In der Zeichnung ist ein Ausführungsbeispiel der Erfindung dargestellt. Die Zeichnung, die Beschreibung und die Ansprüche enthalten zahlreiche Merkmale in Kombination. Der Fachmann wird die Merkmale zweckmäßigerweise auch einzeln betrachten und zu sinnvollen weiteren Kombinationen zusammenfassen.
Es zeigen:
Fig. 1 ein schematisches Blockdiagramm eines Ablaufs eines
Verfahrens zur Herstellung eines Verbundmaterials und
Fig. 2 einen Induktionsherd mit einer Kochfeldplatte, die aus dem
Verbundmaterial hergestellt ist.
Fig. 1 zeigt schematisch einen Ablauf eines Verfahrens zur Herstellung eines zumindest ein Matrixmaterial 23 und zumindest ein Fasermaterial 21 enthaltenden Verbundmaterials 25, insbesondere geeignet für eine Verwendung als Kochfeldplatte, bei dem in zumindest einem Verfahrensschritt 20, 22 das Matrixmaterial 23 durch eine Gelbildung hergestellt wird.
In einem ersten Verfahrensschritt 10 des Verfahrens wird für eine Suspension 17, aus der das Matrixmaterial 23 hergestellt wird, eine Basislösung 13 angesetzt. Die Basislösung 13 und die Suspension 17 sind teilweise von einem Stabilisatormittel 1 1 gebildet. Die Basislösung 13 umfasst eine Lösung aus 30% Prozent Silika, 0,3% Natriumoxid und
69,7% Wasser sowie ein Ammoniumsalz eines polyelektrolytischen Polyacrylats als Stabilisatormittel 1 1. Die in der Basislösung 13 enthaltene Masse des Stabilisatormittels 1 1 beträgt von 0,5% bis 1 ,8% von der Masse eines in einem weiteren Verfahrensschritt 12 in Abhängigkeit von der Partikelgröße zu der Basislösung 13 zuzugebenden Pulvers 15 aus einem keramischen Material. Die Basislösung 13 wird durch Zugabe von Ammoniak pH-stabilisiert und weist einen pH-Wert zwischen 9 und 10 auf. Nach pH-Stabilisierung wird der Basislösung 13 in dem weiteren Verfahrensschritt 12 als Pulver 15 ein
Siliziumdioxid-Pulver, das eine Partikelgrößenverteilung mit einem x90-Wert von 13 μηη (vorzugsweise 10 Mikrons stattdessen andeuten, wie es bei den neuen Mahlbedingungen gesehen wurde) aufweist, zugesetzt, wodurch die Suspension 17 entsteht. Die
Suspension 17 ist zu 35 %Vol von dem Pulver 15 gebildet.
Die entstandene Suspension 17 ist mittels des Stabilisatormittels 1 1 durch
elektrostatische und sterische Hinderung stabilisiert, wodurch eine Ausflockung und/oder Sedimentation des Siliziumdioxids verhindert wird. Grundsätzlich ist es möglich,
Siliziumdioxid-Pulver mit einem höheren x90-Wert als 13 μηη zur Herstellung der
Suspension 17 zu verwenden, indem in einem folgenden optionalen Verfahrensschritt 14 ein daraus und aus der Basislösung 13 entstandenes Gemisch in einer Mühle, beispielsweise einer Kugelmühle mit Zirkoniumdioxid-Kugeln mit einem Durchmesser von 1 cm, 2,5 Stunden lang bei 300 U/min auf einen x90-Wert des Siliziumdioxid-Pulvers von 10 μηη gemahlen wird.
In einem folgenden Verfahrensschritt 16 wird eine Homogenisierung und Durchmischung der Suspension 17 durchgeführt. Hierbei wird in einem ersten Teilschritt des
Verfahrensschritts 16 die Suspension 17 in einem Ultraschallbad bei 300 W für eine Dauer von 3 Minuten behandelt. Durch den ersten Teilschritt kann insbesondere eine anfängliche Zusammenklumpung von Siliziumdioxid-Pulver in der Suspension 17 beseitigt werden. In einem zweiten Teilschritt des Verfahrensschritts 16 wird die Suspension 17 für eine Dauer von 4 Stunden in einem Rührgerät durchgerührt.
Die Gelbildung wird eingeleitet, indem in einem weiteren Verfahrensschritt 18 der
Suspension 17 ein Destabilisatormittel 19 hinzugesetzt wird. Als Destabilisatormittel 19 wird eine wässrige Lösung von Ammoniumchlorid mit einer Konzentration je nach
Partikelgröße von 0,100 bis 0, 125 mol/l verwendet. Nach einem Zusatz des
Ammoniumchlorids setzt die Gelbildung ein. Ammoniumchlorid unterdrückt die
elektrostatische und sterische Hinderung durch das Stabilisatormittel 1 1 , wodurch
Siliziumdioxid-Moleküle in einer Kondensationsreaktion unter Abspaltung eines
Wassermoleküls und unter Ausbildung von Siloxanbindungen polymerisieren. Durch polymerisiertes Siliziumdioxid wird eine dreidimensionale Matrix eines Gels aufgebaut. Die Suspension 17 mit dem Destabilisatormittel 19 wird in einem weiteren
Verfahrensschritt 20 zu einer Formgebung in Silikonformen eingefüllt. Die Gelbildung resultiert nach einer Zeitdauer von 20 Minuten in einer formstabilen Kochfeldplattenform des Matrixmaterials 23. In den mit Mylar beschichteten Aluminiumformen (um die keramischen Teile herzustellen, haben wir Silikonformen verwendet, und um die
Kompositen herzustellen, Aluminiumformen mit Mylar. Es ist nicht notwendig, ein
Beizmittel, wie Silikonfett, usw., zu verwenden, um zu vermeiden, dass die Teile an der Form anhaften, was einen Vorteil bedeutet, da Umweltverschmutzungsquellen vermieden werden) befinden sich zudem Silikafasern, welche als Fasermaterial 21 für das
Verbundmaterial 25 dienen. Die Fasern werden vollständig mit der Suspension 17 getränkt, wodurch bei der Gelbildung eine feste Verbindung zwischen Fasermaterial 21 und Matrixmaterial 23 hergestellt wird. Die Konzentration des Destabilisatormittels 19 ist so bemessen, dass eine vollständige Tränkung der Fasern erreicht wird, bevor das Matrixmaterial 23 einen formstabilen Zustand erreicht.
Im Anschluss an die Formgebung wird in einem weiteren Verfahrensschritt 22 eine Trocknung durchgeführt. Die Trocknung führt die Gelbildung fort und schließt sie ab. Die Trocknung wird in einem Ofen bei einer Temperatur von 60°C in einer Zeitdauer von 24 h durchgeführt. Hierbei wird dem Matrixmaterial 23 weiteres Wasser entzogen, was zu einer Erhöhung einer Dichte des Matrixmaterials 23 führt. Grundsätzlich sind andere
Temperaturen und/oder Zeitdauern für die Trocknung möglich. Nach der Trocknung weist das Matrixmaterial 23 eine Dichte von 1 ,33 g/cm3 auf.
In einem folgenden Verfahrensschritt 24 wird eine Sinterung durchgeführt. Die Sinterung findet bei einer Temperatur von 900 °C über einen Zeitraum von 2 - 6 Stunden statt, in dem mit einer Rate von 1 °C/min geheizt und abgekühlt wird (1 ° C/min für den
keramischen Werkstoff, aber man könnte für das Verbundmaterial bei einer höheren Rate, z.B. 5° C/min, arbeiten, was den Sinterschritt stark reduzieren würde). Durch die
Sinterung werden eine erhöhte Dichte des Matrixmaterials 23 von 1 ,45 g/cm3 und insbesondere eine feste Oberfläche mit einer hohen Dichte der Form aus dem
Matrixmaterial 23 erreicht. Zu einer Erhöhung der Dichte kann zusätzlich ein
Pressvorgang eingesetzt werden. Im Anschluss an die oder während der Sinterung kann ferner in einem zusätzlichen optionalen Verfahrensschritt 26 eine zusätzliche
Oberflächenbehandlung, beispielsweise eine Glasur oder eine Aushärtung mittels einer Bestrahlung durch UV-Licht stattfinden.
Ein Induktionsherd 28 mit einer Kochfeldplatte 30 aus dem nach dem oben beschriebenen Verfahren hergestellten Verbundmaterial 25 mit einer Dichte von 1 ,45 g/cm3 ist in Fig. 2 dargestellt.

Claims
1. Verfahren zur Herstellung eines zumindest ein Matrixmaterial (23) und zumindest ein Fasermaterial (21 ) enthaltenden Verbundmaterials (25), insbesondere geeignet für eine Verwendung als Kochfeldplatte (30), dadurch
gekennzeichnet, dass in zumindest einem Verfahrensschritt (20, 22) das Matrixmaterial (23) durch eine Gelbildung aus einer Suspension (17) hergestellt wird.
2. Verfahren nach Anspruch 1 , dadurch gekennzeichnet, dass die Suspension (17) in zumindest einem Verfahrensschritt (12, 14, 16) zwischen 10 %Vol und 50 %Vol von einem Pulver (15) aus einem keramischen Material gebildet ist.
3. Verfahren nach Anspruch 2, dadurch gekennzeichnet, dass das Pulver (15) eine Partikelgrößenverteilung mit einem x90-Wert zwischen 1 μηη und 30 μηη aufweist.
4. Verfahren nach einem der vorhergehenden Ansprüche, dadurch
gekennzeichnet, dass die Suspension (17) zumindest teilweise von einem Stabilisatormittel (1 1 ) gebildet ist.
5. Verfahren nach einem der vorhergehenden Ansprüche, dadurch
gekennzeichnet, dass die Suspension (17) in zumindest einem
Verfahrensschritt (10, 12, 14, 16) einen pH-Wert von zumindest 8 aufweist.
6. Verfahren zumindest nach Anspruch 4, dadurch gekennzeichnet, dass in
zumindest einem Verfahrensschritt (18) der Suspension (17) ein
Destabilisatormittel (19) zugesetzt wird.
7. Verfahren zumindest nach Anspruch 1 , dadurch gekennzeichnet, dass die Gelbildung eine Zeitdauer von zumindest 5 Minuten und/oder von maximal 36 Stunden aufweist.
8. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass in zumindest einem Verfahrensschritt (24) eine Sinterung durchgeführt wird.
9. Verbundmaterial, hergestellt durch ein Verfahren nach einem der
vorhergehenden Ansprüche.
10. Verbundmaterial nach Anspruch 9, dadurch gekennzeichnet, dass das
Matrixmaterial (23) eine Dichte zwischen 1 , 1 g/cm3 und 1 ,8 g/cm3 aufweist.
