 本発明は、炭素繊維強化プラスチック成形体に関する。
 炭素繊維強化プラスチック成形体は、アルミニウムや鉄等の金属に比べて軽量且つ高剛性であるため、金属に代わる新素材として、近年注目を集めている。一方で、炭素繊維強化プラスチック成形体においては、制振性の向上が望まれている。そこで、互いに積層された炭素繊維強化プラスチック層の間に、ポリイミド等の粘弾性材料からなる制振弾性層が配置された炭素繊維強化プラスチック成形体が提案されている(例えば、特許文献1参照)。

 ところで、上述したような炭素繊維強化プラスチック成形体は、例えば支持部材の一部として産業用部品に適用される場合がある。このため、炭素繊維強化プラスチック成形体においては、制振性の向上に加えて、一定の曲げ剛性を確保することが要求されている。また、炭素繊維強化プラスチック成形体においては、一定の制振性を確保しつつ曲げ剛性を向上させることが要求されている。
 そこで、本発明は、曲げ剛性を確保しつつ制振性を向上させることができる炭素繊維強化プラスチック成形体、及び、制振性を確保しつつ曲げ剛性を向上させることができる炭素繊維強化プラスチック成形体を提供することを課題とする。
 上記課題を解決するため、本発明に係る炭素繊維強化プラスチック成形体は、互いに積層された長尺状の第1及び第2の炭素繊維強化プラスチック層と、第1の炭素繊維強化プラスチック層と第2の炭素繊維強化プラスチック層との間に配置された制振弾性層と、を備え、制振弾性層は、粘弾性樹脂からなる複数の粘弾性樹脂領域を有し、粘弾性樹脂領域は、第1及び第2の炭素繊維強化プラスチック層の長手方向に沿って互いに離間するように配列されており、隣り合う粘弾性樹脂領域の間には、粘弾性樹脂の剛性よりも高い剛性を有する高剛性樹脂からなる高剛性樹脂領域が設けられていることを特徴とする。
 この炭素繊維強化プラスチック成形体では、第1の炭素繊維強化プラスチック層と第2の炭素繊維強化プラスチック層との間に、粘弾性樹脂領域を有する制振弾性層が配置されているので制振性が向上される。また、この炭素繊維強化プラスチック成形体では、第1及び第2の炭素繊維強化プラスチック層の長手方向に沿って互いに離間して複数の粘弾性樹脂領域が配列されており、これらの粘弾性樹脂領域の間に剛性が比較的高い高剛性樹脂領域が設けられているので、第1及び第2の炭素繊維強化プラスチック層の長手方向に沿っての曲げ剛性が確保される。
 本発明に係る炭素繊維強化プラスチック成形体においては、隣り合う粘弾性樹脂領域において、高剛性樹脂領域を挟んで対向する面同士は、略平行となっていることが好ましい。この構成によれば、高剛性樹脂領域を挟んで対向する面の延びる方向に沿って、制振性及び曲げ剛性の分布が概ね均一となる。
 本発明に係る炭素繊維強化プラスチック成形体においては、高剛性樹脂は、第1及び第2の炭素繊維強化プラスチック層を構成する樹脂と同一であり、高剛性樹脂領域は、第1及び第2の炭素繊維強化プラスチック層と一体的に形成されていることが好ましい。この構成によれば、第1及び第2の炭素繊維強化プラスチック層と制振弾性層とを一体的に成形する際に、第1及び第2の炭素繊維強化プラスチック層を構成する樹脂によって、容易に高剛性樹脂領域を形成することができる。

 この炭素繊維強化プラスチック成形体では、第1の炭素繊維強化プラスチック層と第2の炭素繊維強化プラスチック層との間に、粘弾性樹脂と粘弾性樹脂に混練され剛性が比較的高い繊維状物質とを含む材料からなる制振弾性層が配置されているので、制振性を確保しつつ曲げ剛性を向上させることができる。
 本発明に係る炭素繊維強化プラスチック成形体においては、第1及び第2の炭素繊維強化プラスチック層は、長尺状をなしており、制振弾性層は、第1及び第2の炭素繊維強化プラスチック層の長手方向に沿って配列された複数の間隙によって複数の領域に分割されていることが好ましい。この構成によれば、第1及び第2の炭素繊維強化プラスチック層の長手方向に沿って互いに離間するように制振弾性層の複数の領域が配列されることとなるので、第1及び第2の炭素繊維強化プラスチック層の長手方向に沿っての曲げ剛性を向上させることができる。
 本発明に係る炭素繊維強化プラスチック成形体においては、隣り合う領域において、間隙を挟んで対向する面同士は、略平行となっていることが好ましい。この構成によれば、間隙を挟んで対向する面の延びる方向に沿って、制振性及び曲げ剛性の分布を概ね均一とすることができる。
 本発明に係る炭素繊維強化プラスチック成形体においては、繊維状物質は、カーボンナノチューブ、ケッチェンブラック、ガラス短繊維及び炭素短繊維のうちの少なくとも一つであることが好ましい。この構成によれば、カーボンナノチューブ、ケッチェンブラック、ガラス短繊維及び炭素短繊維を利用して、好適に曲げ剛性を向上させることができる。
 本発明によれば、曲げ剛性を確保しつつ制振性を向上させることができる炭素繊維強化プラスチック成形体、及び、制振性を確保しつつ曲げ剛性を向上させることができる炭素繊維強化プラスチック成形体を提供することが可能となる。

 以下、本発明の好適な実施形態について、図面を参照して詳細に説明する。なお、各図において同一又は相当部分には同一符号を付し、重複する説明を省略する。
[第1の実施形態]
 図1~3に示されるように、炭素繊維強化プラスチック(以下、「CFPR:Carbon Fiber Reinforced Plastics」という)成形体10は、直交座標系Sのz軸方向に沿って互いに積層されたCFRP層(第1の炭素繊維強化プラスチック層)1及びCFRP層(第2の炭素繊維強化プラスチック層)2と、CFRP層1とCFRP層2との間に配置された制振弾性層3と、を備えている。このようなCFRP成形体10は、例えばロボットハンド等の産業用部品に用いることができる。
 CFRP層1,2は、直交座標系Sのx軸方向に沿って延びる長尺板状をなしており、炭素繊維からなる複数層の炭素繊維層と、これらの炭素繊維層に含浸・硬化されたマトリックス樹脂(例えばエポキシ樹脂)と、からなる。
 CFRP層1は、z軸方向に沿って順に積層された外側層1a及び内側層1bからなる。外側層1aは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を5層含むものとすることができる。また、内側層1bは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。なお、ここでの角度は、x軸方向に対する角度である。
 CFRP層2は、z軸方向に沿って順に積層された内側層2a及び外側層2bからなる。内側層2aは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。また、外側層2bは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を5層含むものとすることができる。
 制振弾性層3は、CFRP層1,2の長手方向(x軸方向)に沿って互いに離間するように配列された粘弾性樹脂領域3a及び粘弾性樹脂領域3bを有する。粘弾性樹脂領域3a,3bは、粘弾性樹脂からなる。粘弾性樹脂は、CFRP層1,2を構成するマトリックス樹脂の剛性よりも低い剛性を有する樹脂であって、例えばゴムやエラストマー等の粘弾性材料(柔軟性樹脂材料)とすることができる。粘弾性材料は、25℃における貯蔵弾性率が、0.1MPa以上2500MPa以下の範囲であることが好ましく、0.1MPa以上250MPa以下の範囲であることがさらに好ましく、0.1MPa以上25MPa以下の範囲であることが一層好ましい。粘弾性材料の貯蔵弾性率が、2500MPa以下であれば、十分な制振性能を得ることができ、0.1MPa以上であれば、CFRP成形体10の剛性の低下が少なく、ロボットハンドやロボットアーム等の産業用部品として要求される性能を満たすことができる。また、粘弾性材料は、炭素繊維プリプレグからCFRPへの転換を熱硬化により行うことから、その際に発生する熱に対して安定であることが好ましい。さらに、粘弾性材料は、CFRP層1,2のマトリックス樹脂との接着性に優れた材料であることが好ましい。
 以上の観点から、粘弾性樹脂領域3a,3bを構成する粘弾性材料は、例えば、スチレン-ブタジエンゴム(SBR)、クロロプレンゴム(CR)、ブチルゴム(IIR)、ニトリルゴム(NBR)、及び、エチレンプロピレンゴム(EPM,EPDM)等のゴム、並びに、ポリエステル樹脂、ビニルエステル樹脂、ポリウレタン樹脂、及び、柔軟鎖を持つポリマーであるゴムやエラストマー等を添加することによって弾性率を低くしたエポキシ樹脂等の、CFRPに比べて柔軟な材料とすることができる。
 粘弾性樹脂領域3aと粘弾性樹脂領域3bとの間には、粘弾性樹脂の剛性よりも高い剛性を有する高剛性樹脂(例えばエポキシ樹脂)からなる高剛性樹脂領域4が設けられている。高剛性樹脂領域4は、粘弾性樹脂領域3aと粘弾性樹脂領域3bとの間の領域に、隙間なく配置されている。なお、粘弾性樹脂領域3a,3bにおいて、高剛性樹脂領域4を挟んで対向する面3c,3dは、それぞれ直交座標系Sのy軸方向に沿って延びると共に、互いに略平行となっている。
 このような制振弾性層3は、例えば、粘弾性樹脂の溶液をシート状の型に流し込み乾燥させ、ホットプレス器により加熱・圧縮して成形した後に、その長手方向における中心部分を切り取ることにより作製することができる。
 また、CFRP成形体10は、例えば、CFRP層1のためのプリプレグ積層体と、CFRP層2のためのプリプレグ積層体との間に、上記のようにして作製された制振弾性層3を配置し加熱・圧縮して、CFRP層1、制振弾性層3及びCFRP層2を一体的に成形して作製される。このとき、CFRP層1,2を構成するマトリックス樹脂により、高剛性樹脂領域4を形成することができる。この場合、高剛性樹脂領域4は、CFRP層1,2と一体的に形成されることとなる。
 以上説明したように、CFRP成形体10では、CFRP層1とCFRP層2との間に、粘弾性樹脂領域3a,3bを有する制振弾性層3が配置されているので制振性が向上される。また、CFRP成形体10では、x軸方向に沿って互いに離間して粘弾性樹脂領域3a,3bが配列されており、これらの粘弾性樹脂領域3a,3bの間に剛性が比較的高い高剛性樹脂領域4が設けられているので、x軸方向に沿っての曲げ剛性が確保される。
 また、CFRP成形体10においては、粘弾性樹脂領域3a,3bにおいて、高剛性樹脂領域4を挟んで対向する面3c,3dが、互いに略平行となっているので、これらの面3c,3dの延在方向(y軸方向)に沿って、制振性及び曲げ剛性の分布が概ね均一となる。
[第2の実施形態]
 図4,5に示されるように、CFRP成形体100は、第1の実施形態に係るCFRP成形体10に対して、CFRP層1に換えてCFRP層(第1の炭素繊維強化プラスチック層)11を備える点、及び、CFRP層2に換えてCFRP層(第2の炭素繊維強化プラスチック層)22を備える点で異なっている。
 CFRP層11,22は、x軸方向に沿って延びる長尺板状をなしており、炭素繊維からなる複数層の炭素繊維層と、これらの炭素繊維層に含浸・硬化されたマトリックス樹脂(例えばエポキシ樹脂)と、からなる。
 CFRP層11は、z軸方向に沿って順に積層された外側層11a、中間層11b及び内側層11cからなる。外側層11aは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を4層含むものとすることができる。また、中間層11bは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。さらに、内側層11cは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を1層含むものとすることができる。なお、ここでの角度は、x軸方向に対する角度である。
 CFRP層22は、z軸方向に沿って順に積層された内側層22a、中間層22b及び外側層22cからなる。内側層22aは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を1層含むものとすることができる。また、中間層22bは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。さらに、外側層22cは、例えば、炭素繊維の配向方向が0となるように配置された炭素繊維層を4層含むものとすることができる。
 以上説明したように、CFRP成形体100においても、CFRP層11とCFRP層22との間に、粘弾性樹脂領域3a,3bを有する制振弾性層3が配置されているので、制振性が向上される。また、x軸方向に沿って互いに離間して粘弾性樹脂領域3a,3bが配列されており、これらの粘弾性樹脂領域3a,3bの間に剛性の比較的高い高剛性樹脂領域4が設けられているので、x軸方向に沿っての曲げ剛性が確保される。
 なお、上記の第1及び第2の実施形態に係るCFRP成形体10及びCFRP成形体100において、制振弾性層3は、2つの粘弾性樹脂領域3a,3bを有するものとしたが、これに限らず、x軸方向に沿って互いに離間するように配列された3つ以上の粘弾性樹脂領域を有するものとすることもできる。
[実施例1]
(1)試験片
 本発明に係るCFRP成形体の実施例として、CFRP成形体10に対応する試験片A1と、CFRP成形体100に対応する試験片A2とを、以下のように構成した。
(1-1)試験片A1
 炭素繊維の配向方向が0度となるようにグラノックプリプレグ(日本グラファイトファイバー(株)製グラノックXN-60(引張弾性率;620GPa、炭素繊維目付け:125g/m、マトリックス樹脂含有量:32重量%、1層の厚さ:0.11mm)、以下同様)を5層積層し、その上に、炭素繊維の配向方向が90度となるようにグラノックプリプレグを1層積層して、第1のプリプレグ積層体を得た。また、炭素繊維の配向方向が90度となるようグラノックプリプレグ1層を配置し、その上に、炭素繊維の配向方向が0度となるようにグラノックプリプレグを5層積層して、第2のプリプレグ積層体を得た。その一方で、ポリウレタン樹脂(ディアプレックス(株)製ダイアリィ(MS4510)、以下同様)溶液をシート状の型に流し込み乾燥させ、ホットプレス器により、150℃で1時間、加熱・圧縮して成形した後に、その長手方向における中心部分を切り取ることにより、厚さ0.15mmの制振弾性層3を得た。このとき、切り取る部分の幅を10mmとした。そして、第1のプリプレグ積層体、制振弾性層3、第2のプリプレグ積層体を順に積層し、130℃で1時間30分、加熱・圧縮して、これらを一体的に成形し、CFRP層1、制振弾性層3及びCFRP層2からなる試験片A1を得た。なお、高剛性樹脂領域4の材料をエポキシ樹脂とした。
(1-2)試験片A2
 炭素繊維の配向方向が0度となるようにグラノックプリプレグを4層積層し、その上に、炭素繊維の配向方向が90度となるようにグラノックプリプレグを1層積層し、その上に、炭素繊維の配向方向が0度となるようにグラノックプリプレグをさらに1層積層して、第3のプリプレグ積層体を得た。また、炭素繊維の配向方向が0度となるようにグラノックプリプレグを1層配置し、その上に、炭素繊維の配向方向が90度となるようにグラノックプリプレグを1層積層し、その上に、炭素繊維の配向方向が0度となるようにグラノックプリプレグをさらに4層積層して、第4のプリプレグ積層体を得た。その一方で、ポリウレタン樹脂溶液をシート状の型に流し込み乾燥させ、ホットプレス器により、150℃で1時間、加熱・圧縮して成形した後に、その長手方向における中心部分を切り取ることにより、厚さ0.1mmの制振弾性層3を得た。このとき、切り取る部分の幅を10mmとした。そして、第3のプリプレグ積層体、制振弾性層3、第4のプリプレグ積層体を順に積層し、130℃で1時間30分、加熱・圧縮して、これらを一体的に成形して、CFRP層11、制振弾性層3及びCFRP層22からなる試験片A2を得た。なお、高剛性樹脂領域4の材料をエポキシ樹脂とした。
(2)比較例
 試験片A1,A2に対する比較例として、以下のような比較試験片B1及び比較試験片B2を用意した。
(2-1)比較試験片B1
 比較試験片B1は、図6(a)に示されるように、試験片A1に対して、制振弾性層3に換えて制振弾性層7を備える点で異なっている。制振弾性層7は、厚さ0.1mmの単一の領域からなり、その材料はポリウレタン樹脂である。
(2-2)比較試験片B2
 比較試験片B2は、図6(b)に示されるように、試験片A2に対して、制振弾性層3に換えて上記の制振弾性層7を備える点で異なっている。
 以上の試験片A1,A2及び比較試験片B1,B2は、何れも、長さ45mm程度、幅5mm程度、厚さ1.4mm以上1.5mm以下程度とした。
(3)測定
 アイティー計測制御(株)製DMA(Dynamics Mechanical Analysis)測定装置(ITK-DVA225)を使用して、長手方向についての3点曲げ加振動モードによって、試験片A1,A2及び比較試験片B1,B2の、貯蔵弾性率(弾性成分)=E’、損失貯蔵弾性率(粘性成分)=E’’及び損失正接=E’’/E’=tanδを測定した。ここで、3点曲げ加振モードとは、各試験片において、長手方向の両端部をクランプして中央部に振動を加えることにより、粘弾性挙動を測定する測定方式である。
(4)測定結果
 測定結果を図7に示す。図7(a)は、各試験片の25℃における曲げ弾性率保持率(E’/E’CFRP)を示している。なお、E’CFRPは、制振弾性層を有さない(CFRP層1及CFRP層2のみかなる)CFRP成形体の貯蔵弾性率である。図7(b)は、各試験片の25℃におけるtanδを示している。図7(a),(b)において、A1は試験片A1の測定値を示しており、A2は試験片A2の測定値を示しており、B1は比較試験片B1の測定値を示しており、B2は比較試験片B2の測定値を示している。なお、同図において、Baselineは、制振弾性層を有さないCFRP成形体の測定値を示している。ここで、弾性率保持率(E’/E’CFRP)は、曲げ剛性の指標となる値であり、この値が大きいほど曲げ剛性が高い。tanδは、制振性の指標となる値であり、この値が大きいほど制振性が高い。
 図7(b)に示されるように、試験片A1のtanδは0.102であり、比較試験片B1のtanδは0.07であった。また、試験片A2のtanδは0.074であり、比較試験片B2のtanδは0.044であった。このことから、試験片A1及び試験片A2によれば、比較試験片B1及び比試験片B2に比べて、それぞれ制振性が向上されることが分かった。
 また、図7(a)に示されるように、試験片A1のE’/E’CFRPと比較試験片B1のE’/E’CFRPとは概ね同程度であった。また、試験片A2のE’/E’CFRPと、比較試験片B2のE’/E’CFRPとは概ね同程度であった。このことから、試験片A1及び試験片A2は、その長手方向について、比較試験片B1及び比較試験片B2に遜色ない程度の曲げ剛性がそれぞれ確保されることが分かった。
[第3の実施形態]
 図8,9に示されるように、炭素繊維強化プラスチック(以下、「CFRP:Carbon Fiber Reinforced Plastics」という)成形体10Aは、直交座標系Sのz軸方向に沿って互いに積層されたCFRP層(第1の炭素繊維強化プラスチック層)1A及びCFRP層(第2の炭素繊維強化プラスチック層)2Aと、CFRP層1AとCFRP層2Aとの間に配置された制振弾性層3Aと、を備えている。このようなCFRP成形体10Aは、例えばロボットハンド等の産業用部品に用いることができる。
 CFRP層1A,2Aは、直交座標系Sのx軸方向に沿って延びる長尺板状をなしており、炭素繊維からなる複数層の炭素繊維層と、これらの炭素繊維層に含浸・硬化されたマトリックス樹脂(例えばエポキシ樹脂)と、からなる。
 CFRP層1Aは、z軸方向に沿って順に積層された外側層1aA及び内側層1bAからなる。外側層1aAは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を5層含むものとすることができる。また、内側層1bAは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。なお、ここでの角度は、x軸方向に対する角度である。
 CFRP層2Aは、z軸方向に沿って順に積層された内側層2aA及び外側層2bAからなる。内側層2aAは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。また、外側層2bAは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を5層含むものとすることができる。
 制振弾性層3Aは、粘弾性樹脂と粘弾性樹脂に混練された繊維状物質とを含む材料からなる。粘弾性樹脂は、CFRP層1A,2Aを構成するマトリックス樹脂の剛性よりも低い剛性を有する樹脂であって、例えばゴムやエラストマー等の粘弾性材料(柔軟性樹脂材料)とすることができる。粘弾性材料は、25℃における貯蔵弾性率が、0.1MPa以上2500MPa以下の範囲であることが好ましく、0.1MPa以上250MPa以下の範囲であることがさらに好ましく、0.1MPa以上25MPa以下の範囲であることが一層好ましい。粘弾性材料の貯蔵弾性率が、2500MPa以下であれば、十分な制振性能を得ることができ、0.1MPa以上であれば、CFRP成形体10Aの剛性の低下が少なく、ロボットハンドやロボットアーム等の産業用部品として要求される性能を満たすことができる。また、粘弾性材料は、炭素繊維プリプレグからCFRPへの転換を熱硬化により行うことから、その際に発生する熱に対して安定であることが好ましい。さらに、粘弾性材料は、CFRP層1A,2Aのマトリックス樹脂との接着性に優れた材料であることが好ましい。以上の観点から、粘弾性樹脂領域3aA,3bAを構成する粘弾性材料は、例えば、スチレン-ブタジエンゴム(SBR)、クロロプレンゴム(CR)、ブチルゴム(IIR)、ニトリルゴム(NBR)、及び、エチレンプロピレンゴム(EPM,EPDM)等のゴム、並びに、ポリエステル樹脂、ビニルエステル樹脂、ポリウレタン樹脂、及び、柔軟鎖を持つポリマーであるゴムやエラストマー等を添加することによって弾性率を低くしたエポキシ樹脂等の、CFRPに比べて柔軟な材料とすることができる。
 繊維状物質は、この粘弾性樹脂の剛性よりも高い剛性を有するものであって、例えばカーボンナノチューブ、ケッチェンブラック、ガラス短繊維及び炭素短繊維のうちの少なくとも一つとすることができる。カーボンナノチューブは、その繊維長手方向のヤング率が、例えば500GPa以上10000GPa以下の範囲のものとすることができる。ガラス短繊維は、その繊維長手方向のヤング率が、例えば60GPa以上90GPa以下の範囲のものとすることができる。炭素短繊維は、その繊維長手方向のヤング率が、例えば50GPa以上1000GPa以下の範囲のものとすることができる。
 これらの繊維状物質の長さは、例えば1μm以上6mm以下の範囲とすることができる。繊維状物質の長さが、1μm以上であれば、繊維状物質が粘弾性樹脂におよぼすせん断力が比較的大きくなるため、CFRP成形体10Aの剛性を改善することができ、6mm以下であれば、制振弾性層3Aの貯蔵弾性率が高くなり過ぎず、十分な制振性能が得られる。また、繊維状物質の長さを繊維状物質の直径で除したアスペクト比は、5以上600以下の範囲であることが好ましく、5以上300以下の範囲であることがさらに好ましい。アスペクト比が、5以上であれば、繊維状物質同士の絡み合いが生じ易くなるため、CFRP成形体10Aの剛性を改善することができ、600以下であれば、粘弾性樹脂に繊維状物質を混練する際に、粘弾性樹脂内に繊維状物質を比較的均一に分散させることができる。
 また、粘弾性樹脂に対する繊維状物質の混練比率は、例えば0.1重量%以上30重量%以下の範囲とすることができる。粘弾性樹脂に対する繊維状物質の混練比率が、0.1重量%以上であれば、CFRP成形体10Aの剛性改善に対する効果が比較的大きく、30重量%以下であれば、十分な制振性能が得られる。
 このような制振弾性層3Aは、例えば、粘弾性樹脂の溶液に繊維状物質を添加し攪拌した後、これをシート状の型に流し込み乾燥させ、ホットプレス器にて加熱・圧縮することにより作製される。
 また、CFRP成形体10Aは、例えば、CFRP層1Aのためのプリプレグ積層体と、CFRP層2Aのためのプリプレグ積層体との間に、上記のようにして作製された制振弾性層3Aを配置し加熱・圧縮して、CFRP層1A、制振弾性層3A及びCFRP層2Aを一体的に成形して作製される。
 以上説明したように、CFRP成形体10Aにおいては、CFRP層1AとCFRP層2Aとの間に、粘弾性樹脂と粘弾性樹脂に混練され剛性が比較的高い繊維状物質とを含む材料からなる制振弾性層3Aが配置されているので、制振性を確保しつつ曲げ剛性を向上させることができる。
 また、繊維状物質を、カーボンナノチューブ、ケッチェンブラック、ガラス短繊維及び炭素短繊維のうちの少なくとも一つとすることにより、好適に曲げ剛性を向上させることができる。
[第4の実施形態]
 図10~12に示されるように、CFRP成形体100Aは、z軸方向に沿って互いに積層されたCFRP層(第1の炭素繊維強化プラスチック層)11A及びCFRP層(炭素繊維強化プラスチック層)22Aと、CFRP層11AとCFRP層22Aとの間に配置された制振弾性層33Aと、を備えている。
 CFRP層11A,22Aは、x軸方向に沿って延びる長尺板状をなしており、炭素繊維からなる複数層の炭素繊維層と、これらの炭素繊維層に含浸・硬化されたマトリックス樹脂(例えばエポキシ樹脂)と、からなる。
 CFRP層11Aは、z軸方向に沿って順に積層された外側層11aA、中間層11bA及び内側層11cAからなる。外側層11aAは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を4層含むものとすることができる。また、中間層11bAは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。さらに、内側層11cAは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を1層含むものとすることができる。なお、ここでの角度は、x軸方向に対する角度である。
 CFRP層22Aは、z軸方向に沿って順に積層された内側層22aA、中間層22bA及び外側層22cAからなる。内側層22aAは、例えば、炭素繊維の配向方向が0度となるように配置された炭素繊維層を1層含むものとすることができる。また、中間層22bAは、例えば、炭素繊維の配向方向が90度となるように配置された炭素繊維層を1層含むものとすることができる。さらに、外側層22cAは、例えば、炭素繊維の配向方向が0となるように配置された炭素繊維層を4層含むものとすることができる。
 制振弾性層33Aは、CFRP層11A,22Aの長手方向(x軸方向)に沿って配列された複数(ここでは5つ)の間隙4Aによって複数(ここでは6つ)の領域33aAに分割されている。制振弾性層33Aの各領域33aAは(すなわち、制振弾性層33Aは)、粘弾性樹脂と粘弾性樹脂に混練された繊維状物質とを含む材料からなる。粘弾性樹脂及び繊維状物質は、第3の実施形態のものと同様のものとすることができる。なお、制振弾性層33Aの隣り合う領域33aAにおいて、間隙4Aを挟んで対向する面33bAは、直交座標系Sのy軸方向に沿って延びると共に、互いに略平行となっている。
 このような制振弾性層33Aは、例えば、第3の実施形態に係る制振弾性層3Aを作製した後、これを複数の領域33aAに分割して作製される。
 また、CFRP成形体100Aは、例えば、CFRP層11Aのためのプリプレグ積層体と、CFRP層22Aのためのプリプレグ積層体との間に、上記のようにして作製された制振弾性層33Aを配置し加熱・圧縮して、CFRP層11A、制振弾性層33A及びCFRP層22Aを一体的に成形して作製される。
 以上説明したように、CFRP成形体100Aにおいても、CFRP層11AとCFRP層22Aとの間に、粘弾性樹脂と粘弾性樹脂に混練され剛性が比較的高い繊維状物質とを含む材料からなる制振弾性層33Aが配置されているので、制振性を確保しつつ曲げ剛性を向上させることができる。
 また、CFRP成形体100Aにおいては、制振弾性層33Aが、x軸方向に配列された複数の間隙4Aによって、複数の領域33aAに分割されている。このため、制振弾性層33Aの複数の領域33aAが、x軸方向に沿って互いに離間するように配列されることとなるので、x軸方向についての曲げ剛性が向上される。さらに、間隙4Aを挟んで対向する面33bA同士が略平行となっているので、これらの面33bAの延在方向(y軸方向)に沿って、制振性及び曲げ剛性の分布が概ね均一となる。
 なお、CFRP成形体100Aにおいては、粘弾性樹脂の剛性よりも高い剛性を有する高剛性樹脂からなる高剛性樹脂領域を各間隙4Aに設けることができる。この場合、x軸方向についての曲げ剛性を一層向上させることができる。また、この高剛性樹脂を、CFRP層11A,22Aを構成する樹脂と同一とし、高剛性樹脂領域を、CFRP層11A,22Aと一体的に形成してもよい。この場合、CFRP層11A、制振弾性層33A及びCFRP層22Aを一体的に成形する際に、CFRP層11A,22Aを構成するマトリックス樹脂によって、容易に高剛性樹脂領域を形成することができる。
[実施例2]
(試験片)
 本発明に係るCFRP成形体の実施例として、CFRP成形体10Aに対応する試験片AA1と、CFRP成形体100Aに対応する試験片AA2とを、以下のように構成した。
(1-1)試験片AA1
 炭素繊維の配向方向が0度となるようにグラノックプリプレグ(日本グラファイトファイバー(株)製グラノックXN-60(引張弾性率:620GPa、炭素繊維目付け:125g/m、マトリックス樹脂含有量:32重量%、1層の厚さ:0.11mm)以下同様)を5層積層し、その上に、炭素繊維の配向方向が90度となるようにグラノックプリプレグを1層積層して、第1のプリプレグ積層体を得た。また、炭素繊維の配向方向が90度となるようにグラノックプリプレグを1層配置し、その上に、炭素繊維の配向方向が0度となるようにグラノックプリプレグを5層積層して、第2のプリプレグ積層体を得た。その一方で、ポリウレタン樹脂(ダイアリィ、MS4510、ディアプレックス(株)製、以下同様)溶液にカーボンナノチューブを添加・攪拌した後、これをシート状の型に流し込み乾燥させ、ホットプレス器にて150℃で1時間、加熱・圧縮して、厚さ0.1mmの制振弾性層3Aを得た。このとき、ポリウレタン樹脂に対するカーボンナノチューブの混練比を5重量%とした。そして、第1のプリプレグ積層体、制振弾性層3A及び第2のプリプレグ積層体を順に積層し、130℃で1時間30分、加熱・圧縮して、CFRP層1A、制振弾性層3A及びCFRP層2Aからなる試験片AA1を得た。
(1-2)試験片AA2
 炭素繊維の配向方向が0度となるようにグラノックプリプレグを4層積層し、その上に、炭素繊維の配向方向が90度となるようにグラノックプリプレグ1層を積層し、その上に、炭素繊維の配向方向が0度となるようにグラノックプリプレグをさらに1層積層して、第3のプリプレグ積層体を得た。また、炭素繊維の配向方向が0度となるようにグラノックプリプレグを1層配置し、その上に、炭素繊維の配向方向が90度となるようにグラノックプリプレグを1層積層し、その上に、炭素繊維の配向方向が0度となるようにグラノックプリプレグをさらに4層積層して、第4のプリプレグ積層体を得た。その一方で、ポリウレタン樹脂溶液にガラス短繊維を添加・攪拌した後、これをシート状の型に流し込み乾燥させ、ホットプレス器にて150℃で1時間、加熱・圧縮して、厚さ0.1mmの制振弾性層を得た。このとき、ポリウレタン樹脂に対するガラス短繊維の混練比を5重量%とした。また、ガラス短繊維の長さを3mmとした。さらに、得られた制振弾性層を、6つの領域に分割して制振弾性層33Aを得た。制振弾性層33Aの分割された部分33aAの間の間隙4Aの幅をそれぞれ2mmとした。そして、第3のプリプレグ積層体、制振弾性層33A及び第4のプリプレグ積層体を順に積層し、130℃で1時間30分、加熱・圧縮して、CFRP層11A、制振弾性層33A及びCFRP層22Aからなる試験片AA2を得た。
(2)比較例
 上記の試験片AA1,AA2に対する比較例として、次のような比較試験片BAを用意した。比較試験片BAは、試験片AA1の制振弾性層3Aに換えて、ポリウレタン樹脂のみからなり厚さ0.1mmの制振弾性層を備える。比較試験片BAのその他の構成は、試験片AA1と同様である。
 以上の試験片AA1、試験片AA2、比較試験片BAは、何れも、長さ45mm、幅5mm、厚さ1.4mm以上1.5mm以下程度とした。
(3)測定
 アイティー計測制御(株)製DMA(Dynamics Mechanical Analysis、動的粘弾性)測定装置(ITK-DVA225)を使用して、長手方向についての3点曲げ加振モードにより、試験片AA1、試験片AA2及び比較試験片BAの、貯蔵弾性率(弾性成分)=E’、損失貯蔵弾性率(粘性成分)=E’’及び損失正接=E’’/E’=tanδを測定した。ここで、3点曲げ加振モードとは、各試験片において、長手方向の両端部をクランプして中央部に振動を加えることにより、粘弾性挙動を測定する測定方式であるである。
(4)測定結果
 測定結果を図13に示す。図13(a)は、各試験片の25℃における曲げ弾性率保持率(E’/E’CFRP)を示している。なお、E’CFRPは、制振弾性層を有さない(CFRP層1A及CFRP層2Aのみかなる)CFRP成形体の貯蔵弾性率である。図13(b)は、各試験片の25℃におけるtanδを示している。図13(a),(b)において、AA1は試験片AA1の測定値を示しており、AA2は試験片AA2の測定値を示しており、BAは比較試験片BAの測定値を示している。なお、同図において、Baselineは、制振弾性層を有さないCFRP成形体の測定値を示している。ここで、弾性率保持率(E’/E’CFRP)は、曲げ剛性の指標となる値であり、この値が大きいほど曲げ剛性が高い。tanδは、制振性の指標となる値であり、この値が大きいほど制振性が高い。
 図13(a)に示されるように、試験片AA1のE’/E’CFRPは0.75であり、試験片AA2のE’/E’CFRPは0.81であった。これに対して、比較試験片BAのE’/E’CFRPは0.67であった。このことから、試験片AA1によれば、比較試験片BAに比べて、曲げ剛性を向上させることができることが分かった。また、試験片AA2によれば、その長手方向についての曲げ剛性を一層向上させることができることが分かった。
 また、図13(b)に示されるように、試験片AA1,AA2のtanδは、制振弾性層を有さないCFRP成形体のtanδに比べて十分に大きい値であった。このことから、試験片AA1及び試験片AA2によれば、制振弾性層を有さないCFRP成形体に比べて、十分な制振性を確保できることが分かった。
 本発明によれば、曲げ剛性を確保しつつ制振性を向上させることができる炭素繊維強化プラスチック成形体、及び、制振性を確保しつつ曲げ剛性を向上させることができる炭素繊維強化プラスチック成形体を提供することが可能となる。
 10,100…CFRP成形体、1,2,11,22…CFRP層、3…制振弾性層、3a,3b…粘弾性樹脂領域、3c,3d…面、4…高剛性樹脂領域、10A,100A…CFRP成形体、1A,2A,11A,22A…CFRP層、3A,33A…制振弾性層、33aA…領域、33bA…面、4A…間隙。

Claims (7)

  1.  互いに積層された長尺状の第1及び第2の炭素繊維強化プラスチック層と、
     前記第1の炭素繊維強化プラスチック層と前記第2の炭素繊維強化プラスチック層との間に配置された制振弾性層と、を備え、
     前記制振弾性層は、粘弾性樹脂からなる複数の粘弾性樹脂領域を有し、
     前記粘弾性樹脂領域は、前記第1及び前記第2の炭素繊維強化プラスチック層の長手方向に沿って互いに離間するように配列されており、
     隣り合う前記粘弾性樹脂領域の間には、前記粘弾性樹脂の剛性よりも高い剛性を有する高剛性樹脂からなる高剛性樹脂領域が設けられていることを特徴とする炭素繊維強化プラスチック成形体。
  2.  隣り合う前記粘弾性樹脂領域において、前記高剛性樹脂領域を挟んで対向する面同士は、略平行となっていることを特徴とする請求項1記載の炭素繊維強化プラスチック成形体。
  3.  前記高剛性樹脂は、前記第1及び第2の炭素繊維強化プラスチック層を構成する樹脂と同一であり、
     前記高剛性樹脂領域は、前記第1及び第2の炭素繊維強化プラスチック層と一体的に形成されていることを特徴とする請求項1又は2記載の炭素繊維強化プラスチック成形体。
  4.  互いに積層された第1及び第2の炭素繊維強化プラスチック層と、
     前記第1の炭素繊維強化プラスチック層と前記第2の炭素繊維強化プラスチック層との間に配置された制振弾性層と、を備え、
     前記制振弾性層は、粘弾性樹脂と前記粘弾性樹脂に混練された繊維状物質とを含む材料からなり、
     前記繊維状物質は、前記粘弾性樹脂の剛性よりも高い剛性を有することを特徴とする炭素繊維強化プラスチック成形体。
  5.  前記第1及び第2の炭素繊維強化プラスチック層は、長尺状をなしており、
     前記制振弾性層は、前記第1及び第2の炭素繊維強化プラスチック層の長手方向に沿って配列された複数の間隙によって複数の領域に分割されていることを特徴とする請求項4記載の炭素繊維強化プラスチック成形体。
  6.  隣り合う前記領域において、前記間隙を挟んで対向する面同士は、略平行となっていることを特徴とする請求項5記載の炭素繊維強化プラスチック成形体。
  7.  前記繊維状物質は、カーボンナノチューブ、ケッチェンブラック、ガラス短繊維及び炭素短繊維のうちの少なくとも一つであることを特徴とする請求項4~6の何れか一項記載の炭素繊維強化プラスチック成形体。
