したがって本発明の目的は、このような従来技術の課題を解決し、竪型乾留炉を用いてフェロコークスを製造する際に、フェロコークス内の成分の酸化反応の進行を防止して、フェロコークスの強度低下を防止できる、フェロコークスの製造方法を提供することにある。

前記フェロコークスの製造方法において、以下のようにするのが望ましい。
(a)空気を予熱して予熱空気とし、燃料ガスを予熱空気で燃焼させて燃焼ガスを生成させる。
(b)燃料ガスを酸素が富化された空気で燃焼させて燃焼ガスを生成させる。
前記フェロコークスの製造方法において、前記混合ガスは、CO/CO2が0.5以上、かつH2/H2Oが2.5以上の組成を有するのが好ましい。CO/CO2が0.5~1.2、且つ、H2/H2Oが2.5~5の組成を有するのがより好ましい。また、前記混合ガスは、800~1000℃の温度を有するのが望ましい。
前記フェロコークスの製造方法は、さらに、前記循環ガスを予熱し、予熱された循環ガスを低温乾留ガスとして前記竪型乾留炉内に吹き込むのが望ましい。前記予熱された循環ガスは、600~750℃の温度を有するのが好ましい。
なお、本発明で製造するフェロコークスとは、石炭と鉄鉱石とを70mass%以上含有する原料を用いて製造したフェロコークスである。フェロコークスは、鉄鉱石が一部還元されていると同時に、鉄鉱石の触媒効果でコークスの反応性を高めることができ、高炉の中でのガス利用率を高めることができる。そのために、少なくとも鉄鉱石の配合比率を5mass%以上とすることが好ましく、さらに好ましくは10mass%以上である。一方、鉄鉱石の配合比率が40mass%超であると、フェロコークスの強度が急激に低下する。したがって、鉄鉱石を、鉄鉱石と石炭の合計量の5~40mass%とすることが好ましく、さらに好ましくは10~40mass%とする。上記のように配合された原料は成型機で成型され、塊成型物となる。前記塊成型物はシャフト炉型熱処理炉等の竪型乾留炉で熱風を用いた直接加熱法にて乾留され、フェロコークスが製造される。
本実施の形態では、竪型乾留炉の高温乾留室3に吹き込む高温乾留ガスとして、循環ガスと、燃料ガスを燃焼して得た燃焼ガスとを高温乾留ガス加熱装置14で混合し、所定温度まで加熱した混合ガスを用いる。そして、この混合ガスを生成する際に、循環ガスと、燃焼ガスとの混合量を混合量調整手段(図示せず。)により調整して、混合後の混合ガス組成を還元雰囲気とする。混合ガス組成を還元雰囲気とするこのためには、燃料ガスを燃焼する空気を予熱もしくは酸素富化することが好ましい。
燃料ガスを燃焼する空気を予熱することによって、予熱しない場合と比べ、以下のような、利点がある。
(a)燃料ガスと空気の燃焼によって生じた燃焼ガスの温度を高温にすることができる。
(b)乾留炉内に送り込む燃焼ガスのガスボリュームを抑えることが可能となり、結果的に乾留炉内に送り込まれるCO2濃度を抑えることができる。
また、燃料ガスを燃焼する空気を酸素富化することによっても燃料ガスと酸素富化空気の燃焼によって生じた燃焼ガスの温度を高温にすることができ、結果的に乾留炉内に送り込まれるCO2濃度を抑えることができる。
このような手法により循環ガスと燃焼ガスとの混合後の混合ガス組成を還元雰囲気とすることで、成分の酸化による強度低下をおこすことなくフェロコークスの製造を行うことができるようになる。
また、循環ガスと燃焼ガスとの混合後の混合ガスは、0.5以上のCO/CO2且つ2.5以上のH2/H2Oを有するのが好ましい。前記のような混合ガス組成にすることにより、フェロコークス成分の酸化による強度低下を確実に防止できるようになる。0.8以上のCO/CO2且つ3。0以上のH2/H2Oを有するのがより好ましい。ここで、前記混合ガス組成中CO/CO2及びH2/H2Oの値は、フェロコークス成分の還元雰囲気であればよく、特に上限を設ける必要は無い。しかし、実際の操業においては、前記混合ガス組成中CO/CO2の値は1.2以下、H2/H2Oの値は5.0以下とすることが現実的な範囲となる。なお、上記比率は体積%での値である。
混合ガスの組成は、下記に示すような方法で制御することが可能である。
(a)循環ガスと燃焼ガスとの混合量を調整する。循環ガスの割合を上昇させると、CO/CO2の値とH2/H2Oの値は上昇する。
(b)燃料ガスを燃焼する空気を予熱することにより、燃焼ガスのガスボリュームを抑えることが可能となり、混合ガスのCO2濃度を抑えることができる。
(c)燃料ガスを燃焼する空気に酸素を富化することにより、燃焼ガスの温度を高温にすることができ、混合ガスのCO2濃度を抑えることができる。
(d)混合ガス温度を調整する。混合ガス温度を800℃程度の低温にすることにより、燃料ガスを燃焼させる空気量を低減し、より還元雰囲気にすることができる。
(e)燃料ガスを変更する。たとえば、燃料ガスをLNGよりも高カロリなガスを使用することで、より還元雰囲気にすることができる。
次に図1を用いて本実施の形態を詳細に説明する。図1において、竪型乾留炉5は、低温乾留室2と高温乾留室3を有する乾留室30と、冷却室4とから構成されている。フェロコークス原料である炭素含有物質と鉄含有物質との成型物1は、竪型乾留炉5の炉頂から炉内に装入され、炉内を降下する過程で低温ガス吹き込み羽口6、高温ガス吹き込み羽口7から導入される加熱用熱媒体ガスにより乾留され、更に冷却ガス導入口8から導入され冷却ガス排出口9から排出される冷却ガスにより冷却されてフェロコークス10として乾留炉5下部から排出される。一方、炉頂から抜出された炉頂排出ガスはガスクーラー11で冷却され、循環ブロワー12で昇圧され、一部は回収ガスとして系外に導かれ、残りは循環ガスとして系内を循環する。炉頂排出ガスのうち80~99%程度を循環ガスとして使用するのが好ましい。より好ましいのは、85~97%である。循環ガスの一部はブロワー13で昇圧された後、熱交換装置15で一次加熱(予熱)される。そして、この一次加熱(予熱)された循環ガスは、燃料ガスを(後述する燃焼室16で)燃焼して得た燃焼ガスと高温乾留ガス加熱装置14で混合され、所定温度まで二次加熱された混合ガスである、高温乾留ガスとして高温ガス吹き込み羽口7から乾留炉5内へ循環される。高温乾留ガス加熱装置14部分の詳細は後述する。
冷却用ガスは冷却ガス導入口8から冷却室4に導入され、冷却排出ガスは冷却ガス排出口9から吸引され排出される。冷却用ガスは、循環ブロワー12や昇圧ブロワー13を通過する循環ガスと同一のガスであるのが望ましい。冷却用ガスの温度は、循環ブロワー12での循環ガスの温度~循環ガスの温度+30℃の範囲であるのが望ましい。
また、熱交換装置15で予熱された循環ガスの一部は低温乾留ガスとして低温ガス吹き込み羽口6から乾留炉5内へ導入される。熱交換装置15で予熱された循環ガスの温度は、600℃から750℃であるのが好ましく、より好ましくは620℃から730℃である。循環ガス温度が600℃以上の場合、乾留炉の炉頂部の温度は300℃以上となり、タールの凝集による操業トラブルを招くことが無い。また、循環ガス温度が750℃以下の場合、乾留炉の炉頂部の温度は高温とならず、ガスシール性による操業トラブルを招くことが無い。
図2に、図1の竪型乾留炉5の高温ガス吹き込み羽口7に高温乾留ガスを吹き込む、高温乾留ガス加熱装置14部分の構成の一実施形態を示す。熱交換装置15で一次加熱(予熱)した循環ガス22と高温の燃焼ガス23を混合室25で混合することにより二次加熱をし、混合ガス24として高温ガス吹き込み羽口7から乾留炉5へ導入する。
混合ガス24の温度は800℃から1000℃とすることが好ましく、より好ましくは820℃から980℃である。混合ガス24の温度が800℃から1000℃であれば、鉄鉱石の還元率は十分である。また、混合ガス24の温度が1000℃以下であれば、還元により金属鉄となった鉄周辺のカーボンがガス化により劣化し強度が落ちることはない。
燃焼ガス23は1000℃以上の高温燃焼ガスであるため、フレーム温度はさらに高温となる、そのため炭化水素系のガスを含む循環ガスをフレームに直接接触させ混合すると炭化水素系のガスの分解によりカーボンが発生する。発生したカーボンは煤として析出し送ガス管内に体積し、閉塞などのトラブルを引き起こす原因となる。そこで、この循環ガス22と燃焼ガス23の混合は燃焼ガスフレームのない混合室25において、乾留炉5に導入する直前で行われている。この場合、送ガス管内におけるカーボン析出はほとんど生じない。
ここで、燃焼ガス23は燃焼室16内で燃焼器(バーナ)17にて燃料ガス18を燃焼させることにより得られる。この燃焼を行う燃焼用空気は燃焼空気用ブロワー19にて供給され、燃焼用空気加熱装置(空気予熱器)20にて予熱される。なお、前記燃料ガス18としては、炉頂から抜出されたガスの一部を用いることができる。
また、図3は、燃焼用空気に酸素を富化する場合の一実施形態であり、燃焼空気用ブロワー19にて供給される燃焼用空気に酸素21を富化して供給し、燃焼ガス23の温度を高温にし、循環ガス22に対する燃焼ガス23の比率を少なくしている。燃焼用空気の酸素富化は24体積%から50体積%とすることが好ましく、より好ましくは、27体積%から45体積%である。酸素富化が24体積%より少ない供給では、燃焼ガス23の温度が低くなり、温度を上げるため燃焼量を増やす必要があるため結果的に乾留炉内に送り込まれるCO2濃度を抑えることができなくなる場合があり、酸素富化が50体積%より多くなるとフレーム温度が高温になり、混合ガス24の温度を目標温度にさげるための循環ガス22のボリュームが増えるなど効率的な混合とならない場合がある。なお、ここで言う酸素富化とは燃焼空気に酸素を加えた時の、混合気体全体に対する酸素濃度を指すものとする。
表1に、図2、図3の装置を用いて乾留炉5内に供給する混合ガス温度(高温ガス吹き込み羽口7から吹き込まれる高温乾留ガス温度)を950℃とした際の混合ガス24中の成分濃度の比較を示す。
「混合ガス」:空気予熱や酸素富化を行なわない場合の混合ガス24の組成。
「空気予熱有り」:図2の装置を用いて燃焼用空気を800℃に予熱した場合の混合ガス24の組成。
「酸素富化あり」:図3の装置を用いて燃焼用空気に酸素を40体積%富化した場合の混合ガス24の組成。
燃焼用空気を予熱する、あるいは燃焼用空気に酸素を富化することにより、混合ガス24中の酸化性ガス成分(CO2、H2O)に対する還元性ガス成分(CO、H2)が変化することが判る。
図2、および図3における実施形態では、空気予熱と酸素富化を個別に行っているが、両者を同時に行うことも効果的である。
以上の本発明によれば、フェロコークス成分の酸化による強度低下を防止することが可能となる。また乾留炉直近にて高温ガスを混合することから送ガス管がカーボンで閉塞されることがなく、除煤工程を設ける必要もない。従って、高温乾留ガスは連続的に乾留炉へ導入され、操業が安定する。さらに装置自体も従来に比べ簡単なものとなり、設備費、運転費に対する負担も軽減される。
図4において、記号○、△、×は以下を示している。
記号○:強度が通常のコークスに比べて90%超えのフェロコークス。
記号△:強度が通常のコークスに比べて80~90%のフェロコークス。
記号×:強度が通常のコークスに比べて80%未満のフェロコークス。
混合ガス(高温ガス吹き込み羽口7から吹き込まれる高温乾留ガス)24のガス組成がCO/CO2が0.5以上、かつH2/H2Oが2.5以上の場合に高強度のフェロコークスが得られており、混合ガスをCO/CO2が0.5以上、かつH2/H2Oが2.5以上の雰囲気に制御することにより、フェロコークス成分の酸化による強度低下を防止できるようになることが分かる。特に、混合ガスをCO/CO2が0.8以上、かつH2/H2Oが3.0以上の雰囲気にした場合は、通常のコークスとほぼ同程度の強度を有するフェロコークスを得ることができた。

Claims (8)
- 炭素含有物質と鉄含有物質との成型物を竪型乾留炉に装入し、前記竪型乾留炉に乾留ガスを吹き込む、フェロコークスの製造方法において、
前記乾留炉の炉頂部から排出されたガスを乾留ガス用に循環して循環ガスとし、
燃料ガスを燃焼して燃焼ガスを生成させ、
生成した燃焼ガスと前記循環ガスを混合し、混合ガスを生成し、
前記混合ガスを高温乾留ガスとして前記竪型乾留炉内に吹き込み、
前記循環ガスと前記燃焼ガスとの混合量を調整して前記混合ガスの組成を還元雰囲気とする、
フェロコークスの製造方法。 - 前記燃焼ガスの生成が、空気を予熱して予熱空気とし、燃料ガスを予熱空気で燃焼させて燃焼ガスを生成させることからなる請求項1に記載のフェロコークスの製造方法。
- 前記燃焼ガスの生成が、燃料ガスを酸素が富化された空気で燃焼させて燃焼ガスを生成させることからなる請求項1に記載のフェロコークスの製造方法。
- 前記混合ガスが、CO/CO2が0.5以上、かつH2/H2Oが2.5以上の組成を有する請求項1に記載のフェロコークスの製造方法。
- 前記混合ガスが、CO/CO2が0.5~1.2、且つ、H2/H2Oが2.5~5の組成を有する請求項4に記載のフェロコークスの製造方法。
- 前記混合ガスが、800~1000℃の温度を有する請求項1に記載の
フェロコークスの製造方法。 - さらに、前記循環ガスを予熱し、予熱された循環ガスを低温乾留ガスとして前記竪型乾留炉内に吹き込む請求項1に記載のフェロコークスの製造方法。
- 前記予熱された循環ガスが、600~750℃の温度を有する請求項7に記載のフェロコークスの製造方法。
