Description
本発明は、有機EL(エレクトロルミネセンス)デバイス、有機ELデバイスの製造方法、及び有機EL照明装置に関する。
現在、照明装置では白熱灯や蛍光灯が主流となっている。前者はタングステンフィラメントの電流加熱による発光を利用している。後者は水銀蒸気を封入した低圧放電灯の一種で、電子によって励起される水銀の紫外線スペクトルにより蛍光体が可視光を発光するのを利用している。
白熱灯は、発光効率が低く、多量の熱を放出する。例えば、ガス入り100W単コイルのタングステン電球では、発光効率は14lm/W(ルーメン毎ワット)である。白熱灯は、点光源として各種の投射形照明が可能であるが、いかんせん発熱が大きい。
それに対し、蛍光灯は、発光効率が高く、かなり理想に近い光源といえる。例えば、一般的な20Wの白色蛍光灯の発光効率は40~60lm/Wであり、演色性も90以上と高い。特に、冷陰極管では、細管で10,000cd/m2以上の高輝度が実現されており、LCDのバックライトとして広く用いられている。
しかし、蛍光灯は、構造上、管形状が前提となるため、形状面での制約を受ける不利がある。また、蛍光灯は水銀を含むため、環境面等においても不利がある。
このように、現在主流の照明装置もそれぞれ問題点を抱えており、万全とまでは言い得ない。これらの他にもアーク灯や高圧水銀灯等があるが、白熱灯や蛍光灯も含めて、いずれも管や球の形状に限られ、大きさも制約される。また、その用途も白色発光がほとんどである。
そうした中で、近年、薄型の照明装置に対するニーズが高まりつつある。
この点、無機ELデバイスの利用が期待されているが、無機ELデバイスの場合、高電圧が必要なこと、発光効率が低いこと、発光色が限られること等の課題があり、実用化の目処が立っていないのが実情である。
それに対し、有機ELデバイスは、ディスプレイ向けの研究開発に伴ってその性能が飛躍的に向上しており、照明装置への実用化に対する期待も高まってきている。有機ELデバイスであれば、調光が容易で、水銀を含まない利点もある。
しかし、現状の有機ELデバイスは、発光効率や演色性、輝度、寿命、価格等の面で、蛍光灯には及ばない。発光効率については、化学ドーピング技術による低電圧化や、燐光材料の使用による発光効率の向上、タンデム構造の導入による寿命の向上等、開発が活発に行われているため、急速に改善されつつあるが、特に、価格については、照明装置であっても、製造方法はディスプレイの延長線上にあることから、照明装置一般の価格とは大きな隔たりがある。
そもそも、有機ELデバイスは、基板上に、陽極や有機層、陰極等を所定の形態にパターンニングして積層するといった、多数の複雑な工程を経て製造されるため、それだけ製造コストが高くつき易い。基板に大型のガラス基板が用いられることが多いため、扱い難いし、初期投資が高額になるといった問題もある。
そこで、その解決策の1つとして、ロール・ツー・ロール法が提案されている(特許文献1)。ロール・ツー・ロール法では、ロールからロールにフィルム状の基板を巻き取る間に成膜処理が行われるため、生産性を飛躍的に向上させることができる。
しかし、有機ELデバイスの性能面に関しては、発光ムラや発熱による劣化、消費電力の上昇といった、電圧降下に起因する問題がある。
すなわち、電流駆動方式の場合、電源から発光ポイントまでの距離が遠くなるに従い、配線抵抗によって電圧が低下する。その結果、発光ポイントの場所によって印加される電圧値が異なり、発光ムラ等を引き起こすのである。
特に、有機ELデバイスが大きくなればなるほど、電圧降下の影響も大きくなるため、この問題の解決が重要になる。また、有機ELデバイスの場合、光取り出し用の電極として、可視光に対して透明な導電膜がよく用いられるが、この導電膜は金属膜よりも電気抵抗が高いため、特に電圧降下の影響を受け易い。
そこで、この電圧降下の影響を軽減するために、導電膜に金属膜からなる補助配線を電気的に接続して、導電膜の配線抵抗を低減できるようにした発光装置が提案されている(特許文献2)。
特許文献1のロール・ツー・ロール法では、水分等による劣化を防止するために、基板に高度なガスバリア性を付与する必要があり、コストアップになり易い(例えば、特開2008-21575号公報参照)。また、従来の製造方法と同じように、基板の上に陽極等を所定の形態にパターンニングして積層しているため、製造コストを低減するのは容易でない。
特許文献2の発光装置も同様に、補助配線を含め、基板の上に陽極等を所定の形態にパターンニングしているため、製造コストが高くつくし、工程が複雑になり生産性に欠ける不利がある。
そこで、本発明の目的は、製造コストを低減でき、また、電圧降下の影響を軽減できる、生産性や性能に優れた有機ELデバイス等を提供することにある。
本発明に係る有機ELデバイスは、第1基板と、前記第1基板の上に、隙間を隔てて配置される複数の帯状の有機EL帯と、を備え、前記有機EL帯は、帯状の第2基板と、陰極及び陽極からなる一対の帯状の電極と、電圧を印加することによって発光する帯状の有機層と、を有し、前記第2基板の上に、前記一対の電極が間に前記有機層を挟んだ状態で積層され、前記第1基板は、外部装置と電気的に接続可能な接続用の端子電極と、前記接続用の端子電極と電気的に接続されていない補助用の端子電極と、を有し、前記一対の電極のうち、いずれか一方の電極と前記接続用の端子電極とが電気的に接続され、他方の電極と前記補助用の端子電極とが電気的に接続されている。
係る構成の有機ELデバイスによれば、複数の有機EL帯のそれぞれの電極が、接続用の端子電極と補助用の端子電極とに接続されている。従って、これら端子電極の利用により、電圧降下の影響を軽減することができ、性能を向上させることができる。また、端子電極を形成する第1基板とは別に、第2基板や有機層等を有する有機EL帯を設けることで、例えば、有機EL帯をロール・ツー・ロール法を用いて作製することが可能になる。従って、製造工程の簡略化や製造コストの低減が実現でき、生産性を向上させることができる。
また、隙間を隔てて複数の帯状の有機EL帯を配置することで、有機ELによる発熱を効果的に放熱させることができ、発熱による劣化を抑制することができる。また、隙間を設けることで、補助用の端子電極の熱抵抗を発光のムラが視認できない程度にまで低下させることが可能になる。
前記補助用の端子電極の電気抵抗値は、前記他方の電極の電気抵抗値よりも低く設定するのが好ましい。そうすれば、よりいっそう配線抵抗を小さくすることができ、電圧降下の影響を軽減することができる。具体的には、補助用の端子電極の電気抵抗値は、5×10-4Ω・cm未満が好ましく、5×10-6Ω・cm以下がより好ましい。
また、前記接続用及び前記補助用の各端子電極のうち、少なくともいずれか一方の端子電極は、前記有機EL帯の側部に接続されているようにしておくとよい。そうすれば、少なくとも一方の端子電極は、各有機EL帯と広い範囲で電気的に接続することができるので、より効果的に配線抵抗を低減させることができる。
例えば、前記補助用の端子電極は、前記有機EL帯に沿って延びるように、隣接する2つの前記有機EL帯の間に設けられる複数の延長部を有し、前記複数の延長部を介して、前記複数の有機EL帯のそれぞれにおける前記他方の電極の側部が前記補助用の端子電極と電気的に接続されているようにすることができる。そうすれば、延長部と各有機EL帯の側部とを接続するだけで簡単に接続できる。
この場合、前記延長部と、前記他方の電極とは、導電性ペーストで接続するとよい。そうすれば、後付けであっても容易に接続することができる。
このような構成の有機ELデバイスは、有機EL帯を別に作製することで、低コストでの量産が可能になる。
すなわち、前記第2基板と同一の素材からなり、前記第2基板よりも面積が大きなベース基板に、前記一対の電極と、前記有機層とを積層して有機ELベースを作製する有機ELベース作製工程と、前記有機ELベースを分断して、複数の前記有機EL帯を作製する有機EL帯作製工程と、前記第1基板に、前記接続用及び前記補助用の各端子電極をパターンニングする端子電極形成工程と、前記接続用及び前記補助用の各端子電極がパターンニングされた前記第1基板の所定位置に、前記複数の有機EL帯のそれぞれを取り付ける有機EL帯取付工程と、前記複数の有機EL帯が取り付けられた前記第1基板に対し、接続体を用いて、前記一対の電極のうち、いずれか一方の電極と前記接続用の端子電極とを電気的に接続し、他方の電極と前記補助用の端子電極とを電気的に接続する電極接続工程と、を含む製造方法で有機ELデバイスを製造すればよい。
そうすれば、例えば、ロール・ツー・ロール法を用いて有機ELベースを作製することができ、有機ELベースを分断して必要なだけ有機EL帯を得ることができる。各端子電極を形成した第1基板に有機EL帯を貼り付けるだけで、有機ELデバイスの製造工程の主な処理を行うことができる。従って、製造工程を簡略化できるし、製造コストを低減できる。
その際、前記端子電極形成工程には、例えば、メッキ法や印刷法、蒸着法を用いることができる。広く用いられている方法の中から適宜選択して形成することができるので、自由度が大きい分、生産性に優れる。
このような構成の有機ELデバイスを備える有機EL照明装置であれば、低コストであっても優れた性能を発揮させることができる。
本発明によれば、低コストで高品質な有機ELデバイスや有機EL照明装置を提供することが可能となる。
以下、本発明の実施形態を図面に基づいて詳細に説明する。ただし、以下の説明は、本質的に例示に過ぎず、本発明、その適用物あるいはその用途を制限するものではない。
<有機ELデバイスの構成>
図1に、本実施形態における薄型の有機EL照明装置に備えられた有機ELデバイス1の模式図を示す。図2は、図1におけるI-I断面の模式図である。

図1に示すように、この有機ELデバイス1は矩形の板形状をしており、有機ELデバイス1の一方の面に白色光を発光する発光領域1aが形成されている。有機ELデバイス1の一端には、有機EL照明装置の端子に接続される接続端子1bが配設されている。

(第1基板2)
第1基板2には、例えば、矩形のガラス板を用いることができる。但し、第1基板2は、ガラス板に限らず、樹脂板や樹脂シート等を用いて作製することができる。その形状も、板状に限らず、例えば、円筒形状や球形状、多角形状等であってもよい。有機EL照明装置のデザインに合わせて、第1基板2の形態は自在に設計することができる。第1基板2には、接続用の端子電極5と補助用の端子電極6とが設けられている。
第1基板2には、例えば、矩形のガラス板を用いることができる。但し、第1基板2は、ガラス板に限らず、樹脂板や樹脂シート等を用いて作製することができる。その形状も、板状に限らず、例えば、円筒形状や球形状、多角形状等であってもよい。有機EL照明装置のデザインに合わせて、第1基板2の形態は自在に設計することができる。第1基板2には、接続用の端子電極5と補助用の端子電極6とが設けられている。

図3に、本実施形態の第1基板2(単体)を示す。同図に示すように、第1基板2の片面に、接続用の端子電極5(接続用電極5ともいう)と補助用の端子電極6(補助用電極6ともいう)とが、それぞれ第1基板2の両端部に対向状に形成されている。接続用電極5及び補助用電極6は、いずれも第1基板2の端部において幅広く形成されている。補助用電極6には、接続用電極5に向かって略平行に延びる複数の延長部6a,6a,…が設けられている。補助用電極6と接続用電極5とは、互いに電気的に接続しないように配置されている。接続用電極5は、接続端子1bと電気的に接続される。
図3に、本実施形態の第1基板2(単体)を示す。同図に示すように、第1基板2の片面に、接続用の端子電極5(接続用電極5ともいう)と補助用の端子電極6(補助用電極6ともいう)とが、それぞれ第1基板2の両端部に対向状に形成されている。接続用電極5及び補助用電極6は、いずれも第1基板2の端部において幅広く形成されている。補助用電極6には、接続用電極5に向かって略平行に延びる複数の延長部6a,6a,…が設けられている。補助用電極6と接続用電極5とは、互いに電気的に接続しないように配置されている。接続用電極5は、接続端子1bと電気的に接続される。
これら端子電極5,6は、例えば、金や銀、ニッケル、アルミニウム等の電気伝導率に優れた、電気抵抗値の低い素材を用いて薄膜状に形成されている。
(有機EL帯3)
各有機EL帯3は、それぞれ所定幅で直線状に延びた矩形帯状に形成されている。各有機EL帯3は、隣接する有機EL帯3と所定の隙間を隔てて第1基板2上に配置されている。本実施形態の有機EL帯3は、ロール・ツー・ロール方式で作製した有機ELベース15を分断して得られたものであり、第1基板2とは別個独立して作製されたものである。各有機EL帯3は、第1基板2に貼り付けて固定されている。
各有機EL帯3は、それぞれ所定幅で直線状に延びた矩形帯状に形成されている。各有機EL帯3は、隣接する有機EL帯3と所定の隙間を隔てて第1基板2上に配置されている。本実施形態の有機EL帯3は、ロール・ツー・ロール方式で作製した有機ELベース15を分断して得られたものであり、第1基板2とは別個独立して作製されたものである。各有機EL帯3は、第1基板2に貼り付けて固定されている。
図4に詳しく示すように、各有機EL帯3は、帯状の第2基板31と、陰極32b及び陽極32aからなる一対の帯状の電極と、電圧を印加することによって発光する帯状の有機層33と、を有している。具体的には、第2基板31の上には、複数の層で構成された有機層33が陽極32aと陰極32bとの間に挟まれた状態で積層されていて、例えば、下側から順に、陽極32a、正孔注入層34、正孔輸送層35、電子ブロッキング層36、発光層37、電子輸送層38、電子注入層39、陰極32bが設けられている(陽極/正孔注入層/正孔輸送層/電子ブロッキング層/発光層/電子輸送層/電子注入層/陰極)。本実施形態の発光層37は、赤色発光層37aと、緑色発光層37bと、青色発光層37cとで構成されている。
{第2基板31}
第2基板31は、ロール状に巻き取り可能な、可撓性を有するフレキシブルな基板である。例えば、スチレン樹脂やアクリル樹脂、ポリエチレンテレフタレート樹脂等の樹脂シートを第2基板31に用いることができる。酸素や水に対するバリヤー性に優れた素材が好ましく、単一の樹脂からなる単層シートであってもよいし、複数の樹脂からなる多層シートであってもよい。
第2基板31は、ロール状に巻き取り可能な、可撓性を有するフレキシブルな基板である。例えば、スチレン樹脂やアクリル樹脂、ポリエチレンテレフタレート樹脂等の樹脂シートを第2基板31に用いることができる。酸素や水に対するバリヤー性に優れた素材が好ましく、単一の樹脂からなる単層シートであってもよいし、複数の樹脂からなる多層シートであってもよい。
{電極32a,32b}
各電極32a,32bは、従来の電極材料を用いて形成することができる。陽極32aは、例えば、有機層33に正孔を効率良く注入するためには、AuやAg、Pt、Niなどの仕事関数が高い金属を用いて形成するのが好ましい。また、陽極32a側から光を取り出すボトムエミッション形式の場合には、ITOやIDIXO、GZO、SnO2などを用いて透明電極を形成することができる。
各電極32a,32bは、従来の電極材料を用いて形成することができる。陽極32aは、例えば、有機層33に正孔を効率良く注入するためには、AuやAg、Pt、Niなどの仕事関数が高い金属を用いて形成するのが好ましい。また、陽極32a側から光を取り出すボトムエミッション形式の場合には、ITOやIDIXO、GZO、SnO2などを用いて透明電極を形成することができる。
陰極32bは、例えば、有機層33に電子を効率良く注入するために、Ca/AlやCe/Al、Cs/Al、Ba/Alなどの仕事関数の低い金属と安定な金属とを積層して形成するのが好ましい。また、陰極32bは、Ca:Al合金やMg:Ag合金、Li:Al合金などの仕事関数の低い金属を含有する合金で形成してもよいし、LiF/AlやLiF/Ca/Al、BaF2/Ba/Al、LiF/Al/Agなどの薄膜の絶縁層と金属電極とを組み合わせて形成してもよい。陰極32b側から光を取り出すトップエミッション形式の場合には、陰極32bの膜厚を50nm以下に設定すれば、陰極32bを半透明膜にすることができる。
これら電極の形成には、蒸着法やEB法、MBE法、スパッタ法等のドライプロセスを用いることできるし、また、スピンコート法や印刷法、インクジェット法等のウエットプロセスを用いることもできる。
{正孔注入層34}
正孔注入層34は、陽極32aから効率良く正孔を受け取り、正孔輸送層35へ効率良く受け渡すために設けられている。正孔注入層34に用いられる材料のHOMOレベルは、正孔輸送層35に用いられるHOMOレベルよりも低く、陽極32aの仕事関数よりも高いのが好ましい。正孔注入層34は、単層でも多層であってもよい。
正孔注入層34は、陽極32aから効率良く正孔を受け取り、正孔輸送層35へ効率良く受け渡すために設けられている。正孔注入層34に用いられる材料のHOMOレベルは、正孔輸送層35に用いられるHOMOレベルよりも低く、陽極32aの仕事関数よりも高いのが好ましい。正孔注入層34は、単層でも多層であってもよい。
正孔注入層34は、1種又は2種以上の材料を用いて、蒸着法等のドライプロセスにより形成することができる。その際、正孔注入層34には、ドナーやアクセプター等の添加剤を含有させてもよい。また、正孔注入層34は、1種又は2種以上の材料を溶媒に溶かして成膜溶液を作製し、この成膜溶液を用いてウエットプロセスにより形成しても良い。その際、成膜溶液には、結着用の樹脂やレベリング剤、ドナーやアクセプター等の添加剤を含有させてもよい。
結着用の樹脂には、例えば、ポリカーボネートやポリエステル等を用いることができる。溶剤は、材料を溶解、または分散できるものであればく、例えば、純水、メタノール、エタノール、THF、クロロホルム、キシレン、トリメチルベンゼン等を溶剤に用いることができる。
正孔注入層34の材料には、有機EL素子や有機光導電体に対して一般に用いられているものを用いることができる。例えば、無機p型半導体材料や、ポルフィリン化合物、N,N'-ビス-(3‐メチルフェニル)-N,N'-ビス-(フェニル)-ベンジジン(TPD)、N,N'-ジ(ナフタレン‐1‐イル)-N,N'-ジフェニル-ベンジジン(NPD)等の芳香族第三級アミン化合物、ヒドラゾン化合物、キナクリドン化合物、スチリルアミン化合物等の低分子材料、ポリアニリン(PANI)、3,4-ポリエチレンジオキシチオフェン/ポリスチレンサルフォネイト(PEDT/PSS)、ポリ[トリフェニルアミン誘導体](Poly-TPD)、ポリビニルカルバゾール(PVCz)等の高分子材料、ポリ(p-フェニレンビニレン)前駆体(Pre-PPV)、ポリ(p-ナフタレンビニレン)前駆体(Pre-PNV)等の高分子材料前駆体などを用いることができる。
{正孔輸送層35}
正孔輸送層35は、正孔注入層34から効率良く正孔を受け取り、発光層37へ効率良く受け渡すために設けられている。正孔輸送層35に用いられる材料のHOMOレベルは、正孔注入層34のHOMOレベルよりも高く、発光層37のHOMOレベルよりも低いのが好ましい。正孔をより効率よく発光層37に注入、輸送でき、発光に要する電圧の低減効果や発光効率の向上効果を得ることができるからである。
正孔輸送層35は、正孔注入層34から効率良く正孔を受け取り、発光層37へ効率良く受け渡すために設けられている。正孔輸送層35に用いられる材料のHOMOレベルは、正孔注入層34のHOMOレベルよりも高く、発光層37のHOMOレベルよりも低いのが好ましい。正孔をより効率よく発光層37に注入、輸送でき、発光に要する電圧の低減効果や発光効率の向上効果を得ることができるからである。
また、発光層37からの電子の漏れが抑制できるように、正孔輸送層35のLUMOレベルは発光層37のLUMOレベルより低くするのが好ましい。そうすれば、発光層37での発光効率を高めることができる。また、正孔輸送層35のバンドギャップは発光層37のバンドギャップより大きくするのが好ましい。そうすれば、発光層37中に励起子を効果的に閉じ込めることができる。
正孔輸送層35は、単層でも多層でもよく、ドライプロセスやウエットプロセスを用い、正孔注入層34と同じようにして形成することができる。
{電子ブロッキング層36}
電子ブロッキング層36は、正孔注入層34と同種の材料を用いて形成することができる。但し、その材料のLUMOレベルの絶対値は、電子ブロッキング層36と接する発光層37、つまり赤色発光層37aが含む正孔注入層34の材料のLUMOレベルの絶対値より小さいのが好ましい。電子をより効果的に発光層37中に閉じ込めることができるからである。
電子ブロッキング層36は、正孔注入層34と同種の材料を用いて形成することができる。但し、その材料のLUMOレベルの絶対値は、電子ブロッキング層36と接する発光層37、つまり赤色発光層37aが含む正孔注入層34の材料のLUMOレベルの絶対値より小さいのが好ましい。電子をより効果的に発光層37中に閉じ込めることができるからである。
電子ブロッキング層36もまた、単層でも多層であってもよく、ドライプロセスやウエットプロセスを用い、正孔注入層34と同じようにして形成することができる。
{発光層37}
発光層37は、赤色発光層37aと、緑色発光層37bと、青色発光層37cとを組み合わせることにより、白色光を発光するように構成されている。異なる色を発光する複数の発光層37a~37cを積層するだけでなく、1種の発光層37だけにして白色以外の色を発光するようにしてあってもよい。また、各色の発光層37a~37cには、発光用の材料を1種だけ含有させてもよいし、2種以上含有させてもよい。更に、各色の発光層37a~37cに、正孔輸送層35の材料や電子輸送層38の材料を含有させてあってもよい。
発光層37は、赤色発光層37aと、緑色発光層37bと、青色発光層37cとを組み合わせることにより、白色光を発光するように構成されている。異なる色を発光する複数の発光層37a~37cを積層するだけでなく、1種の発光層37だけにして白色以外の色を発光するようにしてあってもよい。また、各色の発光層37a~37cには、発光用の材料を1種だけ含有させてもよいし、2種以上含有させてもよい。更に、各色の発光層37a~37cに、正孔輸送層35の材料や電子輸送層38の材料を含有させてあってもよい。
発光層37用の材料には、有機EL素子に対して一般に用いられているものを用いることができる。
具体的には、低分子系の材料であれば、例えば、4,4'-ビス(2,2'-ジフェニルビニル)-ビフェニル(DPVBi)等の芳香族ジメチリデェン化合物、5-メチル-2-[2-[4-(5-メチル-2-ベンゾオキサゾリル)フェニル]ビニル]ベンゾオキサゾール等のオキサジアゾール化合物、3-(4-ビフェニルイル)-4-フェニル-5-t-ブチルフェニル-1,2,4-トリアゾール(TAZ)等のトリアゾ-ル誘導体、1,4-ビス(2-メチルスチリル)ベンゼン等のスチリルベンゼン化合物、チオピラジンジオキシド誘導体、ベンゾキノン誘導体、ナフトキノン誘導体、アントラキノン誘導体、ジフェノキノン誘導体、フルオレノン誘導体等の蛍光性有機材料、アゾメチン亜鉛錯体、(8-ヒドロキシキノリナト)アルミニウム錯体(Alq3)等の蛍光性有機金属化合物等を用いることができる。
高分子系の材料であれば、例えば、ポリ(2-デシルオキシ-1,4-フェニレン)DO-PPP、ポリ[2,5-ビス-[2-(N,N,N-トリエチルアンモニウム)エトキシ]-1,4-フェニル-アルト-1,4-フェニルレン]ジブロマイド(PPP-NEt3+)、ポリ[2-(2'-エチルヘキシルオキシ)-5-メトキシ-1,4-フェニレンビニレン](MEH-PPV)、ポリ[5-メトキシ-(2-プロパノキシサルフォニド)-1,4-フェニレンビニレン](MPS-PPV)、ポリ[2,5-ビス-(ヘキシルオキシ)-1,4-フェニレン-(1-シアノビニレン)](CN-PPV)、ポリ(9,9-ジオクチルフルオレン)(PDAF)、ポリスピロ等のほか、PPV前駆体やPNV前駆体、PPP前駆体等の高分子系の材料の前駆体を用いることができる。
発光層37もまた、ドライプロセスやウエットプロセスを用い、正孔注入層34と同じようにして形成することができる。
{電子輸送層38}
電子輸送層38は、電子注入層39から効率良く電子を受け取り、発光層37へ効率良く受け渡すために設けられている。電子輸送層38に用いられる材料のLUMOレベルは、電子注入層39のLUMOレベルと、発光層37のLUMOレベルとの間にあるのが好ましい。電子を効率よく発光層37に注入、輸送でき、発光に要する電圧の低減効果や発光効率の向上効果を得ることができるからである。
電子輸送層38は、電子注入層39から効率良く電子を受け取り、発光層37へ効率良く受け渡すために設けられている。電子輸送層38に用いられる材料のLUMOレベルは、電子注入層39のLUMOレベルと、発光層37のLUMOレベルとの間にあるのが好ましい。電子を効率よく発光層37に注入、輸送でき、発光に要する電圧の低減効果や発光効率の向上効果を得ることができるからである。
また、発光層37からの正孔の漏れが抑制できるように、電子輸送層38のHOMOレベルを発光層37のHOMOレベルより高くするのが好ましい。そうすれば、発光層37での発光効率を高めることができる。また、電子輸送層38のバンドギャップは発光層37のバンドギャップより大きくするのが好ましい。そうすれば、発光層37中に励起子を効果的に閉じ込めることができる。
電子輸送層38も、単層でも多層であってもよく、1種又は2種以上の材料を用いてドライプロセスやウエットプロセスにより、正孔注入層34と同じようにして形成することができる。
電子輸送層38の材料としては、例えば、n型半導体である無機材料、オキサジアゾール誘導体、トリアゾール誘導体、チオピラジンジオキシド誘導体、ベンゾキノン誘導体、ナフトキノン誘導体、アントラキノン誘導体、ジフェノキノン誘導体、フルオレノン誘導体等の低分子材料;ポリ(オキサジアゾール)(Poly-OXZ)、ポリスチレン誘導体(PSS)等の高分子材料を挙げることができる。
{電子注入層39}
電子注入層39は、陰極32bから効率良く電子を受け取り、電子輸送層38へ効率良く受け渡すために設けられている。電子注入層39の材料としては、例えば、フッ化リチウム(LiF)やフッ化バリウム(BaF2)等のフッ化物、酸化リチウム(Li2O)等の酸化物等を挙げることができる。
電子注入層39は、陰極32bから効率良く電子を受け取り、電子輸送層38へ効率良く受け渡すために設けられている。電子注入層39の材料としては、例えば、フッ化リチウム(LiF)やフッ化バリウム(BaF2)等のフッ化物、酸化リチウム(Li2O)等の酸化物等を挙げることができる。
電子の注入、輸送をより効率よく行うために、電子注入層39に用いる材料は、電子輸送層38に用いられる材料よりもLUMOレベルが高いものが好ましい。また、電子輸送層38に用いる材料は、電子注入層39に用いられる材料より電子の移動度が高い材料を用いることが好ましい。
なお、有機層33の構成はこれに限らず、必要に応じて適宜設定することができる。例えば、正孔輸送層/発光層/電子輸送層の構成や、正孔注入層/正孔輸送層/発光層/電子輸送層/電子注入層の構成、正孔注入層/正孔輸送層/電子ブロッキング層/発光層/正孔ブロッキング層/電子注入層の構成にすることもできる。
また、陰極32bの形成後には、水分等の浸入や、ロールを巻き取る際にぶつけて生じる傷等を防ぐために、陰極32bを覆うように保護膜を形成してもよい。
保護膜の形成方法としては、例えば、EB蒸着法、スパッタリング法、イオンプレーティング法、抵抗加熱蒸着法等を挙げることができる。また、保護膜の材料としては、金属であればAl、Ag等が、有機物であればフタロシアニン等が、無機物であればSiONやSiO、SiN等が挙げられる。
有機層33を構成している各層の形成方法には、真空蒸着法等のドライプロセスや、ドクターブレード法、ディップコート法、マイクログラビア法、スプレー法、インクジェット法、印刷法等のウエットプロセスを用いることができる。ウエットプロセスでは、発光層37等に対する酸素や水分による影響を考慮すると、不活性ガス雰囲気下や真空条件下で処理するのが好ましい。また、各層の形成後には、溶媒を除去するために加熱等による乾燥処理を行うのが好ましい。その際、乾燥処理は、不活性ガス雰囲気下で行うのが好ましく、減圧下で行うのがより好ましい。
各有機EL帯3の陽極32aは、陽極32aよりも電気抵抗値が低く、電気伝導率に優れた導電性ペースト7(接続体)を用いて補助用電極6の延長部6aに電気的に接続されている。また、各有機EL帯3の陰極32bは、導電性ペースト7を用いて接続用電極5に電気的に接続されている。
{有機EL帯3と各端子電極5,6との接続}
図5に、有機EL帯3が各端子電極5,6と電気的に接続されている状態を表した有機ELデバイス1の平面図を示す。各有機EL帯3は、それぞれ互いに隙間を隔てて、補助用電極6と接続用電極5との間を略平行に延びるように配置されている。各延長部6aは、有機EL帯3に沿って延びるように、隣接する2つの有機EL帯3,3の間に位置している。
図5に、有機EL帯3が各端子電極5,6と電気的に接続されている状態を表した有機ELデバイス1の平面図を示す。各有機EL帯3は、それぞれ互いに隙間を隔てて、補助用電極6と接続用電極5との間を略平行に延びるように配置されている。各延長部6aは、有機EL帯3に沿って延びるように、隣接する2つの有機EL帯3,3の間に位置している。
図6にも示すように、各有機EL帯3と延長部6aとの間の隙間を埋めるように導電性ペースト7が設けられ、陽極32aと延長部6aとが導電性ペースト7を介して電気的に接続されている。すなわち、陽極32aは、その長手方向の一端から他端にわたる両側の広い範囲で補助用電極6と電気的に接続されている。従って、各有機EL帯3の陽極32aは、補助用電極6を介して電流が容易に流れるようになっているため、電圧降下の影響を効果的に抑制することができる。
一方、陰極32bは、接続用電極5と、これに近接している各有機EL帯3の端部との間に、アーチ状の導電性ペースト7aを取り付けることにより、接続用電極5と電気的に接続されている。
(封止基板4)
封止基板4は、第1基板2の有機EL帯3等が設けられている面を密閉できるものであればよい。その具体例としては、例えば、窒素ガスやアルゴンガス等の不活性ガスをガラスや金属等で封止する方法や、更に、不活性ガス中に酸化バリウム等の吸湿剤等を設ける方法などを挙げることができる。封止基板4を設けることにより、発光層37が酸素や水分に曝されるのを防ぐことができるので、有機ELデバイス1の寿命を向上させることができる。
封止基板4は、第1基板2の有機EL帯3等が設けられている面を密閉できるものであればよい。その具体例としては、例えば、窒素ガスやアルゴンガス等の不活性ガスをガラスや金属等で封止する方法や、更に、不活性ガス中に酸化バリウム等の吸湿剤等を設ける方法などを挙げることができる。封止基板4を設けることにより、発光層37が酸素や水分に曝されるのを防ぐことができるので、有機ELデバイス1の寿命を向上させることができる。
<有機ELデバイス1の製造方法>
上述した構造の有機ELデバイス1は、例えば、次のような(1)~(5)の工程を含む製造方法を用いて容易に製造することができる。
上述した構造の有機ELデバイス1は、例えば、次のような(1)~(5)の工程を含む製造方法を用いて容易に製造することができる。
(1)第2基板31と同一の素材からなり、第2基板31よりも面積が大きなベース基板13に、一対の電極32a,32bと、有機層33とを積層して有機ELベース15を作製する(有機ELベース作製工程)。本工程は、ロール・ツー・ロール法を用いるのが好ましい。
図7に、ロール・ツー・ロール法に基づく成膜装置11の模式図を示す。成膜装置11の室内11aには、蒸着装置等の各種成膜手段12が設置されている。ベース基板13はロール状に巻き取り可能となっており、14は、所定の条件の下でベース基板13を交互に巻き取る一対の軸である。成膜装置11の室内11aは、窒素雰囲気や真空条件に切り替え可能に構成されている。このような成膜装置11を用いれば、一方の軸14から他方の軸14にベース基板13を巻き取りながら、順次、所定の成膜条件でベース基板13の上に膜を形成し、積層していくことができる。従って、材質や構成、成膜方法の異なる複数の層であっても、比較的容易に積層することができ、有機ELベース15を低コストで量産できる。
(2)有機ELベース15を分断して、複数の有機EL帯3を作製する(有機EL帯作製工程)。すなわち、有機ELベース15は、有機EL帯3と同じ積層構造となっているため、図8に示すように、有機ELベース15を所定の寸法に分断するだけで、必要な数の有機EL帯3を簡単に得ることができる。このとき、有機EL帯3の側面には陽極32aが露出するようにしておく。
(3)第1基板2に、接続用電極5及び補助用電極6をパターンニングする(端子電極形成工程)。すなわち、有機ELベース作製工程及び有機EL帯作製工程と前後して、第1基板2に接続用電極5及び補助用電極6をパターンニングする。各端子電極5,6は、例えば、メッキ法や印刷法、蒸着法(抵抗加熱蒸着法、EB蒸着法、スパッタ蒸着法)などを用いてパターンニングすることができる。
具体的には、メッキ法の場合であれば、無電解メッキ処理によりパターンニングすることができるし、レーザーを用いてパターンニングすることもできる。印刷法の場合であれば、凸版印刷や凹版印刷、平板印刷、インクジェット法、スクリーン印刷等でパターンニングすることができる。蒸着法の場合であれば、シャドーマスクを用いてマスク蒸着法によりパターンニングしてもよいし、金属膜を成膜し、その金属膜を用いてフォトリソグラフィー法によりパターンニングしてもよい。
(4)接続用電極5及び補助用電極6がパターンニングされた第1基板2の所定位置に、複数の有機EL帯3のそれぞれを取り付ける(有機EL帯取付工程)。有機EL帯3の第2基板31側を第1基板2の所定位置、つまり、隣接する2つの延長部6a,6aの間に貼り付ける。貼り付けるだけでよいので、第1基板2は必ずしも平坦でなくてもよく、曲がったり屈折していても容易に取り付けることができる。第1基板2に有機層33等を直接形成する必要がないので、工程が簡略化され、製造コストを低減できる。
(5)複数の有機EL帯3が取り付けられた第1基板2に対し、導電性ペースト7を用いて、陰極32bと接続用電極5とを電気的に接続し、陽極32aと補助用電極6とを電気的に接続する(電極接続工程)。
図6に示したように、有機EL帯3の側面は陽極32aが露出してるので、第1基板2から第2基板31を超える所定の高さまで、延長部6aと有機EL帯3との間の隙間に導電性ペースト7を設けるだけで、容易に陽極32aと延長部6aとを電気的に接続することができる。また、陰極32bは有機EL帯3の端部の上層に形成されているので、接続用電極5と容易に電気的に接続することができる。
次に、本発明の第1実施例~第3実施例を示す。
(第1実施例)
10m×20mmのロール状に巻き取られた帯状のPETフィルム(ベース基板13)の表面に、ITO(酸化インジウム-酸化錫)からなる陽極32aを積層し、陽極付ベース基板を作製した。異物を除去するために、作製した陽極付ベース基板に対し、アセトンやIPAを用いて超音波洗浄を10分間行った。
10m×20mmのロール状に巻き取られた帯状のPETフィルム(ベース基板13)の表面に、ITO(酸化インジウム-酸化錫)からなる陽極32aを積層し、陽極付ベース基板を作製した。異物を除去するために、作製した陽極付ベース基板に対し、アセトンやIPAを用いて超音波洗浄を10分間行った。
洗浄後、陽極付ベース基板を、ロール・ツー・ロール方式に基づく成膜装置11にセットし、所定の条件の下で有機層33、陰極32bを成膜した。具体的には、陽極付ベース基板を1m/minの定速で移送しながら各膜の成膜時の蒸着速度を制御し、所定の膜厚に形成した。
まず最初は、真空蒸着法により、陽極32aの上に、銅フタロシアニン(CuPc)を用いて、厚さ30nmの正孔注入層34を形成した。次いで、正孔注入層34の上に、4’-ビス[N-(1-ナフチル)-N-フェニル―アミノ]ビフェニル)(α-NPD)を用いて、厚さ20nmの正孔輸送層35を形成した。正孔輸送層35の上には、4,4'-ビス-[N、N’-(3-トリル)アミノ-3,3’-ジメチルビフェニル(HMTPD)を用いて、厚さ10nmの電子ブロッキング層36を形成した。
電子ブロッキング層36の上には、両電荷輸送性赤色発光層37a(厚さ:例えば20nm)を形成した。この両電荷輸送性赤色発光層37aは、正孔輸送層35の材料であるα-NPDと、電子輸送層38の材料である、3-フェニル-4(1-ナフチル)-5-フェニル-1,2,4-トリアゾール(TAZ)と、赤色発光ドーパントである、ビス(2-(2'-ベンゾ[4,5-α]チエニル)ピリジナト-N、C3’)イリジウム(アセチルアセトネート)(btp2Ir(acac))とを、それぞれ、蒸着速度が0.6:1.4:0.15の比率となるように制御し、共蒸着させることにより形成した。
両電荷輸送性赤色発光層37aの上には、両電荷輸送性緑色発光層37b(厚さ:例えば20nm)を形成した。この両電荷輸送性緑色発光層37bは、正孔輸送層35の材料であるα-NPDと、電子輸送層38の材料であるTAZと、緑色発光ドーパントであるIr(ppy)3とを、それぞれ、蒸着速度が1.0:1.0:0.1の比率となるように制御し、共蒸着させることにより形成した。
両電荷輸送性緑色発光層37bの上には、両電荷輸送性青色発光層37c(厚さ:例えば10nm)を形成した。この両電荷輸送性青色発光層37cは、正孔輸送層35の材料であるα-NPDと、電子輸送層38の材料であるTAZと、青色発光ドーパントである、2-(4’-t-ブチルフェニル)-5-(4’’-ビフェニルイル)-1,3,4-オキサジアゾール(tBu-PBD)とを、それぞれ、蒸着速度が1.5:0.5:0.2の比率となるように制御し、共蒸着させることにより形成した。なお、これら3つの発光層37a~37cにより、白色を発光する発光層37が得られる。
発光層37の上には、2,9-ジメチルー4,7-ジフェニル-1,10-フェナントロリン(BCP)を用いて、厚さ10nmの正孔ブロッキング層を形成した。正孔ブロッキング層の上には、トリス(8-ヒドロキシキノリン)アルミニウム(Alq3)を用いて、厚さ30nmの電子輸送層38を形成した。電子輸送層38の上には、フッ化リチウム(LiF)を用いて厚さ1nmの電子注入層39を形成した。
そして、電子注入層39の上には、厚みが例えば300nmに達するまでアルミニウムを堆積させて陰極32bを形成した。陰極32bの上には、イオンプレーティング法により、厚みが100nmのSiONからなる保護膜を形成し、ロール状に巻き取られた有機ELベース15を得た。
有機ELベース15の作製と前後して、第1基板2に補助用電極6と接続用電極5を形成する処理を行った(端子電極形成工程)。具体的には、公知の無電解ニッケルメッキ法を用いて、ガラス基板の上に、図3に示したように、ニッケルからなる補助用電極6と接続用電極5とをパターンニングした。
具体的には、まず、被メッキ対象であるガラス基板(第1基板2)の表面を、粗面化、親水化させる改質処理を行った(表面改質処理)。改質処理を行ったガラス基板に、無電解メッキの触媒核を付与し(核付け処理)、触媒核を活性化させた(活性化処理)。そして、そのガラス基板を無電解メッキ液に浸漬することにより(浸漬処理)、無電解メッキ膜を形成した。
なお、パターンニングは、浸漬処理に先立って、メッキを進行させる金属パラジウム等の無電解メッキ触媒成分を感光性樹脂に混合してペーストを作製し、このペーストを用いて、フォトリソグラフ法により、触媒核の層をパターンニングすることにより行った。
作製した有機ELベース15を分断し、15cm×20mmの有機EL帯3を6本作製した。作製した6本の有機EL帯3は、それぞれ、補助用電極6と接続用電極5とを形成したガラス基板の所定位置に貼り付けた。
そして、各有機EL帯3の陽極32aは、UV硬化型の導電性ペースト7を用いて、補助用電極6と電気的に接続した。また、各有機EL帯3の陰極32bも、UV硬化型の導電性ペースト7を用いて、接続用電極5と電気的に接続した。
最後に、封止用のガラス基板(封止基板4)をUV硬化樹脂を用いてガラス基板に固定し、各有機EL帯3を密閉した。ガラス基板と封止用のガラス基板とで区画形成された密閉空間には、乾燥剤を設置した。なお、有機層33が水分等で劣化するのを防ぐために、有機EL帯3の分断等の処理は、ドライエアーブースやグローブボックスの中で行った。
作製した有機ELデバイス1を用いて、10Vの電圧を印加すると5000cd/m2の白色発光が得られた。電圧降下による発光ムラは認められなかった。陽極32aの電気抵抗値は5×10-4Ω・cmであり、補助用電極6の電気抵抗値は5×10-6Ω・cmであった。すなわち、補助用電極6の方が陽極32aよりも電気抵抗値が低く、両者が広い範囲で接続されていることによって配線抵抗が軽減されたことにより、発光ムラを抑制することができたものと思われる。
(第2実施例)
本実施例では、端子電極形成工程において、メッキ法に代えて印刷法が用いられ、補助用電極6等の材料に銀が用いられている点で、第1実施例と異なっている。従って、有機EL帯3の作製等は、第1実施例と同様であるため、その説明は省略する。

本実施形態では、銀を含む導電性ペーストを用い、公知のスクリーン印刷法により、ガラス基板の上に、銀からなる補助用電極6と接続用電極5とをパターンニングした。パターンニングした後、導電性ペーストを硬化させるために、120℃の雰囲気下で15分間加熱する乾燥処理を行った。その後、第1実施例と同様にして有機ELデバイス1を作製した。
作製した有機ELデバイス1を用いて、10Vの電圧を印加すると5000cd/m2の白色発光が得られた。電圧降下による発光ムラは認められなかった。陽極32aの電気抵抗値は5×10-4Ω・cmであり、補助用電極6の電気抵抗値は2×10-6Ω・cmであった。
(第3実施例)
本実施例では、端子電極形成工程において、メッキ法に代えて蒸着法が用いられ、補助用電極6等の材料にアルミニウム(Al)が用いられている点で、第1実施例と異なっている。従って、有機EL帯3の作製等は、第1実施例と同様であるため、その説明は省略する。

本実施例では、所定のパターンを有するシャドーマスクを準備し、公知の電子ビーム(EB)蒸着法により、ガラス基板上に、Alからなる補助用電極6と接続用電極5とをパターンニングした。その後、第1実施例と同様にして有機ELデバイス1を作製した。
作製した有機ELデバイス1を用いて、10Vの電圧を印加すると5000cd/m2の白色発光が得られた。電圧降下による発光ムラは認められなかった。陽極32aの電気抵抗値は5×10-4Ω・cmであり、補助用電極6の電気抵抗値は5×10-6Ω・cmであった。
なお、本発明にかかる有機ELデバイス1等は、上記実施形態等に限定されず、それ以外の種々の構成をも包含する。
例えば、図9に示すように、接続用の端子電極5にも延長部5aを設けてあってもよい。すなわち、各有機EL帯3の一方の側に補助用電極6の延長部6aが位置し、他方の側に接続用電極5の延長部5aが位置するように、延長部6aと延長部5aとを交互に配置する。そうして、各有機EL帯3の一方の側で、補助用電極6の延長部6aと陽極32aとを導電性ペースト7で接続し、他方の側で、接続用電極5の延長部5aと陰極32bとを導電性ペースト7aで接続する。そうすれば、両電極32a,32bとも、広い範囲で各端子電極5,6に接続できるので、配線抵抗をより効果的に低減できる。
有機EL帯3は、一定幅の直線状の形状に限らない。湾曲していたり、幅が一定でなくてもよく、必要に応じて適宜設計できる。陽極32aと陰極32bとは、それぞれ逆であってもよい。
上記実施形態では、板形状の有機ELデバイス1を示したが、図10の(a)に示すように、円筒形状の有機ELデバイス1Aや、同図の(b)に示すように、球形状の有機ELデバイス1B、同図の(c)に示すように、屈曲した波板形状の有機ELデバイス1C等、デザインに合わせて様々な形態に容易に適用することができ、デザイン性に優れた有機EL照明装置を提供することができる。

Claims (10)
- 第1基板と、
前記第1基板の上に、隙間を隔てて配置される複数の帯状の有機EL帯と、
を備え、
前記有機EL帯は、
帯状の第2基板と、
陰極及び陽極からなる一対の帯状の電極と、
電圧を印加することによって発光する帯状の有機層と、
を有し、
前記第2基板の上に、前記一対の電極が間に前記有機層を挟んだ状態で積層され、
前記第1基板は、
外部装置と電気的に接続可能な接続用の端子電極と、
前記接続用の端子電極と電気的に接続されていない補助用の端子電極と、
を有し、
前記一対の電極のうち、いずれか一方の電極と前記接続用の端子電極とが電気的に接続され、他方の電極と前記補助用の端子電極とが電気的に接続されている有機ELデバイス。 - 請求項1に記載の有機ELデバイスにおいて、
前記補助用の端子電極の電気抵抗値は、前記他方の電極の電気抵抗値よりも低く設定されている有機ELデバイス。 - 請求項1又は請求項2に記載の有機ELデバイスにおいて、
前記接続用及び前記補助用の各端子電極のうち、少なくともいずれか一方の端子電極は、前記有機EL帯の側部に接続されている有機ELデバイス。 - 請求項3に記載の有機ELデバイスにおいて、
前記補助用の端子電極は、前記有機EL帯に沿って延びるように、隣接する2つの前記有機EL帯の間に設けられる複数の延長部を有し、
前記複数の延長部を介して、前記複数の有機EL帯のそれぞれにおける前記他方の電極の側部が前記補助用の端子電極と電気的に接続されている有機ELデバイス。 - 請求項4に記載の有機ELデバイスにおいて、
前記延長部と、前記他方の電極とが、導電性ペーストで接続されている有機ELデバイス。 - 請求項1に記載の有機ELデバイスの製造方法であって、
前記第2基板と同一の素材からなり、前記第2基板よりも面積が大きなベース基板に、前記一対の電極と、前記有機層とを積層して有機ELベースを作製する有機ELベース作製工程と、
前記有機ELベースを分断して、複数の前記有機EL帯を作製する有機EL帯作製工程と、
前記第1基板に、前記接続用及び前記補助用の各端子電極をパターンニングする端子電極形成工程と、
前記接続用及び前記補助用の各端子電極がパターンニングされた前記第1基板の所定位置に、前記複数の有機EL帯のそれぞれを取り付ける有機EL帯取付工程と、
前記複数の有機EL帯が取り付けられた前記第1基板に対し、接続体を用いて、前記一対の電極のうち、いずれか一方の電極と前記接続用の端子電極とを電気的に接続し、他方の電極と前記補助用の端子電極とを電気的に接続する電極接続工程と、
を含む有機ELデバイスの製造方法。 - 請求項6に記載の有機ELデバイスの製造方法において、
前記端子電極形成工程にメッキ法が用いられる有機ELデバイスの製造方法。 - 請求項6に記載の有機ELデバイスの製造方法において、
前記端子電極形成工程に印刷法が用いられる有機ELデバイスの製造方法。 - 請求項6に記載の有機ELデバイスの製造方法において、
