Description

光触媒層の製造方法
 本発明は、光触媒層の製造方法に関する。
 従来から、光触媒には、光を照射することにより有機系の物質(汚れ)等を光触媒効果により分解して除去する働きがあることが知られている。そこで、ガラス製品やプラスチック製品等の表面に光触媒層を形成することにより、ガラス製品やプラスチック製品などの表面に付着した汚れをセルフクリーニングすることが行われていた。このような光触媒層を形成する方法として、例えば、基板の表面に形成された親水性効果を有する酸化チタン層に紫外線(紫外光)を照射し、光触媒効果を有する酸化チタン微粒子を含有する水溶液を塗布する方法が用いられており、当該親水性効果により酸化チタン水溶液は均一に分散され、乾燥によって溶媒が蒸発し、酸化チタン微粒子の薄膜が均一に形成されていた(特許文献1参照)。

 しかしながら、上記特許文献1に記載の発明は、上述したように基板の表面に対して均一に光触媒の薄膜が形成されることになるため、光触媒効果を増大させるためには、活性用の光照射エネルギーを増大させる必要があった。
 本発明はこのような状況に鑑みてなされたものであり、活性用の光照射エネルギーを増大させることなく、光触媒効果を増大させることができる光触媒層の製造方法を提供することを主たる課題とする。
 上記課題を解決するための請求項1に記載の発明は、基板上に形成された酸化チタン層に紫外光を照射する光照射工程と、前記酸化チタン層上に、微粒子を含む光触媒水溶液を塗布して光触媒層を形成する光触媒水溶液塗布工程と、前記光触媒層を乾燥させる乾燥工程と、を有し、前記光触媒水溶液塗布工程は、前記酸化チタン層上に前記光触媒水溶液の厚みを不均一に塗布することを特徴とする。

 以下に、本発明の光触媒層の製造方法の実施形態について図1~図7を用いて説明する。
 本実施形態の光触媒層の製造方法としては、図1に示すように、光照射工程(ステップS11)、光触媒水溶液塗布工程(ステップS13)、乾燥工程(ステップS14)が必須の工程として行われる。以下に、各工程について順に説明するが、まず、基板について説明する。
 図2に示すように、基板1の材質は、特に限定はしないが、ガラス、樹脂等が挙げられる。
 基板1の形状は、球面形状、平面形状、等が挙げられるが、本実施形態においては、図2、図6に示すように球面形状の基板1を用いて光触媒層を製造する場合について説明する。なお、曲面形状の基板は特に限定はしないが、例えば、図2に示すように、平坦部2と曲面部4を有していてもよい。また、基板1の厚さは、特に限定はしない。
 当該基板1の上に形成される酸化チタン層6は、親水性効果を有する層であり、ルチル型の酸化チタンを主成分として構成してもよい。
 当該酸化チタン層6の厚さは、特に限定はしないが、成膜するエリアを覆う程度の厚さであればよい。酸化チタン層6を形成する方法は、特に限定はしないが、蒸着法やスパッタ法が挙げられる。
 <光照射工程>
 光照射工程は、当該基板1上に形成された酸化チタン層6に紫外光8を照射する工程である(ステップS11)。
 図3に示すように、照射方法は、結晶性の低い酸化チタンを主成分とする酸化チタン層6が、親水効果を示す接触角(図示せず)が10度前後になるように所定の時間Hg-Xeランプ等から照射された紫外光8を基板1上に集光し照射する。また、照射する紫外光8のエネルギーは、例えば、先行文献1に開示されているように約2800J/cm以上が好ましい。
 <塞き止め枠形成工程>
 塞き止め工程とは、基板1の外周部に光触媒水溶液9の塞き止め枠6を形成する工程である(ステップS12)。なお、すでに基板1の外周部に光触媒水溶液9を塞き止める働きをする部位(以下、「塞き止め枠」と称する)を有する場合にはこの工程は不要である。
 塞き止め枠7とは、図4に示すように、酸化チタン層6上に光触媒水溶液9を塗布する際に、光触媒水溶液9が基板1の外周部に漏れないために設けられるものである。
 塞き止め枠7の形状は、例えば、図4に示すように、基板1の外周部に光触媒水溶液9を塞き止められる形状であれば特に限定されない。
 塞き止め枠7の高さは、球面形状の基板1の頂点5の位置よりも高いことが好ましい。後述するように、光触媒水溶液9を球面形状の基板1の頂点5が覆われる程度に塗布するため、球面形状の基板1の頂点5の位置よりも高くすることにより光触媒水溶液9が外部に漏れることを防ぐことができる。
 <光触媒水溶液塗布工程>
 酸化チタン層6上に、微粒子10を含む光触媒水溶液9を塗布して光触媒層11を形成する工程である(ステップS13)。
 ここで、微粒子を含む光触媒水溶液を塗布して光触媒層を形成することに特徴を有している。
 図4に示すように、光触媒水溶液9とは、光触媒効果を有するものであれば特に限定はしないが、光触媒効果を有するアナターゼ型酸化チタンを主成分とする微粒子10を含む水溶液等が挙げられる。溶媒は、蒸留水やアンモニア水等が挙げられる。
 光触媒水溶液9中の微粒子の濃度は、膜厚に影響するので、必要な膜厚の要求に応じて選択される。
 このように、光触媒水溶液に微粒子を含有することにより、後述する乾燥工程により乾燥を行う場合に、光触媒水溶液が乾燥した後の光触媒層の表面に段差を生じさせることができる。
 光触媒水溶液9を塗布する方法としては、マイクロシリンジ等により適量基板1上へ滴下することが挙げられる。
 ここで、酸化チタン層6上に光触媒水溶液9の厚みを不均一に塗布することに特徴を有している。
 当該基板1は、平坦部2と曲面部4を有する球面形状の基板であるため、図4に示すように光触媒水溶液9を塗布することによって、平坦部2に溜まる光触媒水溶液9の厚さと、曲面部4に溜まる光触媒水溶液9の厚さと、が異なることになる。よって、酸化チタン層6上に光触媒水溶液9を不均一に塗布することになる。
 これにより、酸化チタン層上に光触媒水溶液の厚みを不均一に塗布することにより、後述する乾燥工程により乾燥を行う場合に、光触媒水溶液が乾燥した後の光触媒層の表面に段差を生じさせることができる。
 また、光触媒水溶液9の塗布量は、光触媒水溶液9が均一に塗布される量よりも多い量の光触媒水溶液9を塗布する必要がある。
 さらに、図4に示すように、球面形状をした基板1の頂点5が光触媒水溶液9で覆われる量の光触媒水溶液9を塗布してもよい。これにより、光触媒水溶液が乾燥した後、光触媒層の基板頂点付近の表面にも段差を生じさせることができる。
 <乾燥工程>
 乾燥工程とは、光触媒層11を乾燥させる工程である(ステップS14)。
 乾燥する温度は、特に限定はないが、室温から80度程度であることが好ましい。乾燥させる時間は、光触媒水溶液が蒸発するまでの時間となるので、光触媒水溶液9を塗布する量により異なる。
 ここで、段差の作製されるメカニズムは、以下のように考えられる。平面基板上に均一に塗布された微粒子水溶液が乾燥する時、蒸発速度と溶液の濃度の拡散により、溶液と基板の境界部に段差を生じることが一般に知られている。この場合の段差は、平面基板上に溶液が円形状に分散するため、境界部の形状に沿って1個のリング状に形成される。
 この状況を、平面基板上、あるいは球面基板上の全面に渡って、実現したものが本発明である。即ち、水溶液を基板1全体に溜まる程度に塗布し、かつ、基板上の水溶液の厚さを不均一とすることで、乾燥によって水溶液の厚さが薄い部分から徐々に境界部が基板上を移動する(基板1が球面形状であれば頂点5を中心にリング状の境界部の径が拡がる)ことで上記の段差が連続的に作製されることになる。
 このように、乾燥させることによって、図5、図7に示すように光触媒層11の表面に段差12を生じさせることができる。
 なお、塞き止め枠工程において塞き止め枠を形成した場合には、乾燥工程後に塞き止め枠を除去する工程を有してもよい。
 (第二実施形態)
 以下に、本発明の光触媒層の製造方法の実施形態について図8~図14を用いて説明する。
 第一実施形態において、球面形状基板を用いて光触媒層を製造する場合について説明したが、本実施形態においては、平面形状の基板を用いて光触媒層を製造する場合について以下説明する。
 本実施形態の光触媒層の製造方法としては、図8に示すように、光照射工程(ステップS21)、塞き止め枠形成工程(ステップS22)、基板設置工程(ステップS23)、光触媒水溶液塗布工程(ステップS24)、乾燥工程(ステップS25)の工程が行われる。以下に、各工程について順に説明するが、まず、光照射工程に用いられる酸化チタン層が形成された基板について説明する。
 図9に示すように、基板21の材質は、第一実施形態で説明したものと同様である。
 基板1の形状は、平面形状であり、基板21の厚さは、特に限定はしない。
 当該基板21の上に形成される酸化チタン層22の材料、厚さ、形成方法は第一実施形態で説明したものと同様である。
 <光照射工程>
 光照射工程は、当該基板21上に形成された酸化チタン層22に紫外光を照射する工程である(ステップS21)。
 図10に示すように、照射する紫外光23、照射方法等は第一実施形態で説明した場合と同様である。
  <塞き止め枠形成工程>
 塞き止め枠形成工程は、塞き止め枠24を形成する工程である(ステップS22)。
 図11は、塞き止め枠を上から見た図である。
 塞き止め枠24の形状は、後述するように基板21を傾けて設置することが可能な形状であれば特に限定はしないが、図11に示すようにコの字の形状が挙げられる。
 塞き止め枠24の大きさは、後述するように基板21を設置することが可能な大きさであれば特に限定はしない。基板21を1枚、又は、複数枚設置できるような大きさのものであってもよい。
 <基板設置工程>
 基板設置工程とは、塞き止め枠形成工程により形成された塞き止め枠に基板を傾けて設置する工程である(ステップS23)。
 図9に示すように、塞き止め枠24に基板21を傾けて設置することによって後述する光触媒水溶液25を塗布する際に、基板21上に溜まる光触媒水溶液25の量を場所によって異ならせることができる。
 よって、後述する乾燥工程により乾燥を行う場合に、光触媒水溶液が乾燥した後の光触媒層の表面に段差を生じさせることができる。
 <光触媒水溶液塗布工程>
 光触媒水溶液塗布工程とは、酸化チタン層22上に、微粒子26を含む光触媒水溶液25を塗布して光触媒層27を形成する工程である(ステップS24)。
 光触媒水溶液25を塗布する方法は、第一実施形態で説明したものと同様である。
 ここで、酸化チタン層22上に光触媒水溶液25の厚みを不均一に塗布することに特徴を有している。
 図12に示すように、当該基板21を上述した塞き止め枠24に傾けて設置した状態で光触媒水溶液25を塗布することによって、光触媒水溶液25の溜まる厚さが基板21上の位置によって異なることになる。よって、酸化チタン層22上に光触媒水溶液25を不均一に塗布することになる。
 これにより、後述する乾燥工程により乾燥を行う場合に、光触媒水溶液が乾燥した後の光触媒層の表面に段差を生じさせることができる。
 光触媒水溶液25の塗布量は、光触媒水溶液25が均一に塗布される量よりも多い量の光触媒水溶液を塗布する必要がある。塞き止め枠24を用いずに、基板21を平面上に設置し光触媒水溶液25を均一に塗布する量よりも、塞き止め枠24を用いて基板21を傾けて設置した状態で光触媒水溶液25を塗布する場合の方が、光触媒水溶液25の塗布量が多くなる。
 <乾燥工程>
 当該乾燥工程は、第一実施形態で説明した場合と同様である(ステップS14)。なお、塞き止め枠25に基板21を設置させた状態で乾燥させるものとする。
 このように、乾燥させることによって、図13、図14に示すように光触媒層27の表面に段差28が生じさせることができる。
 なお、乾燥工程後に塞き止め枠を除去する工程を有してもよい。
 以上説明したように、光触媒水溶液9に微粒子10を含有することにより、乾燥工程により乾燥を行う場合に、光触媒水溶液9が乾燥した後の光触媒層11の表面に段差12を生じさせることができる。また、酸化チタン層6上に光触媒水溶液9の厚みを不均一に塗布することにより、乾燥の際に、水溶液と酸化チタン層6との境界部が水溶液の厚さの薄い部分から徐々に移動して、光触媒層11上の表面に連続的な段差を生じさせることができる。
 このように段差12を生じさせることによって、光触媒層11の表面積を大きくすることができるため、光触媒効果である基板1の表面に付着した有機系の物質(汚れ)をより多く分解除去させることができる。
 また、基板1は球面形状であり、光触媒水溶液9が均一に塗布される量よりも多い量の光触媒水溶液9を塗布することにより、乾燥工程により乾燥を行う場合に、光触媒水溶液9が乾燥した後の光触媒層11の表面に段差を生じさせることができる。
 さらに、球面形状をした基板の頂点が光触媒水溶液で覆われる量の光触媒水溶液を塗布することにより、光触媒水溶液9が乾燥した後、光触媒層11の基板頂点4付近の表面にも段差12を生じさせることができる。
 また、酸化チタン層22上に光触媒水溶液9を塗布する際に、光触媒水溶液9が基板1の外周部に漏れないように、基板1の外周部に光触媒水溶液9の塞き止め枠7を形成することにより、光触媒水溶液9が基板1の外周部に漏れずに基板1上に溜めておくことができる。これにより、乾燥工程により乾燥を行う場合に、光触媒水溶液9が乾燥した後の光触媒層11の表面に段差を生じさせることができる。
 さらに、基板21が平面形状であり、酸化チタン層22上に光触媒水溶液25を塗布する際に、光触媒水溶液25が基板21の外部に漏れないように、光触媒水溶液25の塞き止め枠を形成し、形成された塞き止め枠24に基板を傾けて設置することにより、乾燥工程により乾燥を行う場合に、光触媒水溶液25が乾燥した後の光触媒層27の表面に段差を生じさせることができる。

Claims (5)

  1.  基板上に形成された酸化チタン層に紫外光を照射する光照射工程と、
     前記酸化チタン層上に、微粒子を含む光触媒水溶液を塗布して光触媒層を形成する光触媒水溶液塗布工程と、
     前記光触媒層を乾燥させる乾燥工程と、
     を有し、
     前記光触媒水溶液塗布工程は、前記酸化チタン層上に前記光触媒水溶液の厚みを不均一に塗布することを特徴とする光触媒層の製造方法。
  2.  請求項1に記載の光触媒層の製造方法において、
     前記基板は球面形状であり、
     前記光触媒水溶液塗布工程は、前記光触媒水溶液が均一に塗布される量よりも多い量の光触媒水溶液を塗布することを特徴とする光触媒層の製造方法。
  3.  請求項1又は請求項2に記載の光触媒層の製造方法において、
     前記光触媒水溶液塗布工程は、前記球面形状をした基板の頂点が前記光触媒水溶液で覆われる量の光触媒水溶液を塗布することを特徴とする光触媒層の製造方法。
  4.  請求項1乃至請求項3のいずれか一項に記載の光触媒層の製造方法において、
     前記酸化チタン層上に前記光触媒水溶液を塗布する際に、前記光触媒水溶液が前記基板の外周部に漏れないように、前記基板の外周部に前記光触媒水溶液の塞き止め枠を形成する塞き止め枠形成工程を更に有することを特徴とする光触媒層の製造方法。
  5.  請求項1に記載の光触媒層の製造方法において、
     前記基板が平面形状であり、
     前記酸化チタン層上に前記光触媒水溶液を塗布する際に、前記光触媒水溶液が前記基板の外部に漏れないように、前記光触媒水溶液の塞き止め枠を形成する塞き止め枠形成工程と、
     前記塞き止め枠形成工程により形成された塞き止め枠に前記基板を傾けて設置する基板設置工程と、
     を更に有することを特徴とする光触媒層の製造方法。
