Abstract

本発明は、耐熱衝撃性の高いハニカム構造体を提供することを目的とするものであり、本発明のハニカム構造体は、多数のセルがセル壁を隔てて長手方向に並設された柱状のハニカム焼成体が接着材層を介して複数個結束されてなり、上記接着材層に存在する気孔の気孔径は300μm以下であり、上記接着材層の断面観察写真において、気孔径が50~300μmである気孔が占める総面積に対する、気孔径が50~300μmであり、かつ、アスペクト比が1~1.5である気孔が占める総面積の割合は90%以上であることを特徴とする。

Description

ハニカム構造体
本発明は、ハニカム構造体に関する。
バス、トラック等の車両や建設機械等の内燃機関から排出される排ガス中に含有されるスス等のパティキュレート(以下、PMという)やその他の有害成分が環境や人体に害を及ぼすことが最近問題となっている。
そこで、排ガス中のPMを捕集して排ガスを浄化するハニカムフィルタとして、また、その内部に排ガスを通過させることにより排ガス中の有害成分を浄化する触媒担体として、多孔質セラミックからなるハニカム構造体が種々提案されている。
このようなハニカム構造体としては、長手方向に多数のセルが並設された柱状のハニカム焼成体を複数個組み合わせてなる集合型ハニカム構造体が知られている。このような集合型ハニカム構造体では、各ハニカム焼成体の側面に接着材層が形成されており、上記接着材層を介して各ハニカム焼成体同士が接着されている。
ハニカム構造体を排ガス浄化用途に使用する際には、ハニカム構造体のセル内に高温の排ガスを流通させる。そのため、ハニカム構造体にはその使用時に熱衝撃が加わり、熱衝撃が大きくなるとハニカム構造体が破損することがある。
しかしながら、ハニカム焼成体を接着材層で結合して集合型ハニカム構造体とすることによって、ハニカム構造体に加わる熱衝撃を接着材層で緩和してハニカム構造体の破損を防止することができるとされている。
特許文献1には、集合型ハニカム構造体として、無機粒子、無機繊維、無機バインダ及び有機バインダを含む接着材を用いてハニカム焼成体を複数個組み合わせてなるハニカム構造体が記載されている。
また、特許文献2には、接着材層中に造孔剤を添加することによって接着材層内に気孔を形成し、接着材層中の気孔率を調整したハニカム構造体が記載されている。

特許文献1に記載されたハニカム構造体の接着材層には、50μm以上の気孔径を有する気孔が殆ど無かった。しかし、その一方で接着材層中にいわゆる「す」のような大きな空洞が存在することがあった。このような接着材層は全体としてはヤング率が高くなっているため、ハニカム構造体に加わる熱衝撃を緩和させる作用が充分でなく、ハニカム構造体に破損が生じることがあるという問題があった。
また、接着材層中の大きな空洞が起点となって接着材層にクラックが生じることがあった。
一方、特許文献2に記載されたハニカム構造体の接着材層は、造孔剤を含む接着材ペーストを用いて形成されているため、接着材層中には50μm以上の比較的大きな気孔が形成されていた。
しかしながら、接着材層中の気孔の形状を観察すると、その気孔の形状にはバラツキがあり、造孔剤により形成された気孔が繋がってアスペクト比の大きな気孔が形成されている箇所があった。そのため、熱衝撃が加わった際に、アスペクト比の大きな気孔が破壊の起点となって接着材層にクラックが生じることがあり、問題となっていた。
本発明は、これらの問題を解決するためになされたものであり、耐熱衝撃性の高いハニカム構造体を提供することを目的とする。
請求項1に記載のハニカム構造体は、多数のセルがセル壁を隔てて長手方向に並設された柱状のハニカム焼成体が接着材層を介して複数個結束されてなり、
上記接着材層に存在する気孔の気孔径は300μm以下であり、
上記接着材層の断面観察写真において、
気孔径が50~300μmである気孔が占める総面積に対する、気孔径が50~300μmであり、かつ、アスペクト比が1~1.5である気孔が占める総面積の割合は90%以上であることを特徴とする。
請求項1に記載のハニカム構造体においては、上記接着材層の断面観察写真中に存在する気孔の気孔径は300μm以下であり、破壊の起点となる大きな空洞が存在しない。そのため、大きな空洞を起点として接着材層にクラックが生じることが防止される。
また、気孔径が50~300μmである気孔の90%以上は、アスペクト比が1~1.5の範囲内にある気孔である。すなわち、気孔径が50~300μmである気孔は、その殆どが球形に近い形状となっている。
このことは、接着材層中の気孔がほぼ均一に分散しており、接着材層中に形成された気孔が繋がって形成されたアスペクト比の大きい気孔が殆ど無いことを示している。
このような接着材層が形成されていると、熱衝撃が加わった際に破壊の起点となる部分が殆どないことから、接着材層にクラックが生じることがない。また、このような接着材層はヤング率の低い接着材層となるため、ハニカム構造体に加わる熱衝撃を充分に緩和させることができ、耐熱衝撃性の高いハニカム構造体とすることができる。
また、請求項2に記載のハニカム構造体においては、上記断面観察写真の面積に対する、気孔径が50~300μmである気孔が占める総面積の割合は5~30%である。
気孔径が50~300μmである気孔の割合が5%以上であると、接着材層のヤング率が低くなってハニカム構造体に加わる熱衝撃をより効果的に緩和させることができる。
また、気孔径が50~300μmである気孔の割合が30%以下であると、接着材層によって接着させるハニカム焼成体間の接着強度を高く保つことができる。
(第一実施形態)
以下、本発明のハニカム構造体の一実施形態である第一実施形態について図面を参照しながら説明する。
図1は、本発明のハニカム構造体の一例を模式的に示す斜視図であり、図2(a)は、本発明のハニカム構造体を構成するハニカム焼成体の一例を模式的に示した斜視図であり、図2(b)は、図2(a)のA-A線断面図である。
図1に示すハニカム構造体100では、多孔質炭化ケイ素からなる、図2(a)及び図2(b)に示すような形状のハニカム焼成体110が接着材層101を介して複数個結束されてセラミックブロック103を構成し、さらに、このセラミックブロック103の外周にコート層102が形成されている。
図2(a)及び図2(b)に示すハニカム焼成体110には、多数のセル111がセル壁113を隔てて長手方向(図2(a)中、aの方向)に並設されており、セル111のいずれかの端部が封止材112で封止されている。従って、一方の端面が開口したセル111に流入した排ガスGは、必ずセル111を隔てるセル壁113を通過した後、他方の端面が開口した他のセル111から流出するようになっている。
従って、セル壁113がPM等を捕集するためのフィルタとして機能する。
本実施形態のハニカム構造体100においては、各ハニカム焼成体間を接着する全ての接着材層101について、接着材層101の断面観察写真中に存在する気孔の気孔径は300μm以下であり、気孔径が50~300μmである気孔が占める総面積に対する、気孔径が50~300μmであり、かつ、アスペクト比が1~1.5である気孔が占める総面積の割合は90%以上である。
図3(a)は、本発明のハニカム構造体の接着材層の断面を顕微鏡を用いて倍率150倍で観察した写真の一例である。
また、図3(b)は、図3(a)に示す気孔の形状を模式的に描いた模式図である。
図3(a)に示す接着材層101の断面において、丸で囲んだ部分が気孔10である。各気孔10の気孔径は、その長径(図3(b)中、矢印αで示す長さ)として定める。
また、各気孔のアスペクト比は、各気孔について上記長径の長さに加えて短径(図3(b)中、矢印βで示す長さ)を測定し、長径と短径の長さの比として算出する。
また、気孔が占める総面積の割合は、以下のようにして算出する。
(1)1枚の写真中に存在する、気孔径が50~300μmである気孔を選び出し、選び出した気孔の面積の合計(総面積A)を求める。
(2)選び出した各気孔のアスペクト比を算出し、アスペクト比が1~1.5の範囲にある気孔と、アスペクト比が1.5を超えている気孔に分ける。
(3)アスペクト比が1~1.5の範囲にある気孔の面積の合計(総面積B)を求める。
(4)総面積Aに対する総面積Bの割合C(%)を求める。
本実施形態のハニカム構造体においては、上記手順(1)~(4)によって求められた割合Cの値が90%以上となっている。
一般的に、アスペクト比の大きい気孔は、気孔が複数個連結して形成されていることが多いと推測される。そして、気孔の連結は、気孔が接着材層の一部の狭い領域に集中して存在しており、気孔間の距離が近接している場合に生じやすいものと推測される。
従って、接着材層にアスペクト比の大きい気孔が存在することは、気孔の連結が生じる前に、複数の気孔が狭い領域に集中して存在していたことを示唆している。
本実施形態のハニカム構造体においては、気孔径が50~300μmであって、かつ、アスペクト比の大きい気孔が殆ど存在しない。このことは、気孔径が50~300μmである気孔が接着材層中にほぼ均一に分散しており、気孔の連結が生じるほどに気孔が狭い領域に集中して存在していないことを示している。
なお、本実施形態のハニカム構造体において、気孔径50μm未満の気孔のアスペクト比については、特に限定されない。気孔径が50μm未満の気孔は、気孔のアスペクト比が大きい場合であっても破壊の起点となる可能性が低いためである。
次に、本実施形態のハニカム構造体の製造方法について説明する。
まず、複数のハニカム焼成体を接着材層を介して接着させる結束工程について説明し、その後にハニカム構造体の全製造工程について説明する。
ハニカム焼成体を接着させてハニカム集合体を作製する方法は特に限定されるものではないが、ハニカム焼成体の間に接着材ペースト層を形成し、接着材ペースト層を乾燥固化して接着材層を形成することによってハニカム集合体とすることが望ましい。
例えば、以下のような方法が挙げられる。
まず、接着材ペーストを調製する。
接着材ペーストは、無機繊維と無機バインダ、無機粒子と無機バインダ、又は、無機繊維と無機粒子と無機バインダを主成分として含むことが望ましい。
各成分の割合に関し、無機繊維と無機バインダ又は無機粒子と無機バインダを主成分として含む場合、無機バインダの固形分5~30重量%に対して、無機繊維又は無機粒子は、70~95重量%が好ましく、無機繊維と無機粒子と無機バインダとを主成分として含む場合には、無機バインダの固形分5~30重量%に対して、無機粒子が35~65重量%、無機繊維30~60重量%が好ましい。
また、上記接着材ペーストは発泡材料を含むことが望ましい。
発泡材料としては、熱によって膨張する材料と、化学反応によってガスを発生する材料の2種類が挙げられる。このうち、熱によって膨張する材料には、マイクロカプセル及び発泡樹脂等が含まれる。一方、化学反応によってガスを発生する材料には、無機質発泡材、膨張材等が含まれる。
また、上記接着材ペーストは、有機バインダを含んでいてもよいが、車両用排気ガスフィルタとして使用した場合には、高温となるため、分解消失しやすく、接着強度の変動の原因となるため、なるべく少ない量が含有されていることが望ましい。
続いて、ハニカム焼成体の側面に、上記接着材ペーストを用いて接着材ペースト層を形成する。
図4は、ハニカム焼成体の側面に接着材ペースト層を形成する方法の一例を模式的に示す断面図である。
接着材ペースト層を形成する方法は、特に限定されるものでないが、例えば、断面がV字形状に構成された台400の上に上記台のV字形状に沿ってハニカム焼成体110を載置し、ハニカム焼成体110の上側を向いた2つの側面(110a及び110b)に、上記接着材ペーストをスキージ等を用いることにより塗布して、所定の厚さの接着材ペースト層130を形成する。
次に、接着材ペースト層130の上に他のハニカム焼成体110を載置する。そして、上記他のハニカム焼成体110の上側を向いた側面にさらに接着材ペーストを塗布して接着材ペースト層130を形成し、接着材ペースト層130の上にさらに別のハニカム焼成体110を載置する工程を繰り返すことによって、所定の数のハニカム焼成体の間に接着材ペースト層が形成されてなるハニカム集合体150を作製する。
続いて、ハニカム集合体に加熱及び加圧を行って接着材ペーストを固化させて接着材層を形成する。
図5(a)及び図5(b)は、加熱及び加圧を行って接着材層を形成する方法の一例を模式的に示す断面図である。
この工程では、図5(a)に示すように、ハニカム集合体150の外周を加熱加圧板600で挟む。そして、加熱加圧板600を用いて、ハニカム集合体150の側面に対して加熱及び加圧を行う。図5には加圧方向を黒い矢印で示している。
加熱加圧板は加熱と加圧を同時に行うことのできる板であれば特に限定されるものでないが、SUS板と温度調節可能なヒータを組み合わせた装置や、ホットプレス装置等を好適に用いることができる。
また、この加熱及び加圧は上下方向及び左右方向から同時に行ってもよく、上下方向及び左右方向から順次別々に行ってもよい。
また、加熱加圧条件としては、加熱温度は150~500℃が望ましく、200~400℃がより望ましい。加圧圧力は0.005~0.05MPaが望ましく、0.01~0.04MPaがより望ましい。加熱加圧時間は、5~60分が望ましく、10~30分がより望ましい。
このような方法によって、接着材ペーストを乾燥固化させて、図5(b)に示すように、接着材層101を形成し、ハニカム焼成体110が接着材層101を介して複数個結束されたセラミックブロック103を作製する。
これまで説明したように、発泡材料を含む接着材ペーストを用い、さらに、加熱と加圧を同時に行って上記接着材ペーストを乾燥、固化させ、同時に発泡材料を発泡させると、形成される接着材層中に気孔を均一に分布させることができる。そして、気孔径が大きく、アスペクト比の大きな気孔が接着材層中に形成されることを防止することができる。
続いて、上記ハニカム構造体を製造する全製造工程について説明する。
まず、セラミック粉末とバインダとを含む原料組成物を押出成形することによってハニカム成形体を作製する成形工程を行う。
まず、セラミック原料として平均粒子径の異なる炭化ケイ素粉末と、有機バインダと液状の可塑剤と潤滑剤と水とを湿式混合機を用いて混合することにより、ハニカム成形体製造用の湿潤混合物を調製する。
続いて、上記湿潤混合物を押出成形機に投入する。
上記湿潤混合物を押出成形機に投入すると、湿潤混合物は押出成形により所定の形状のハニカム成形体となる。
次に、ハニカム成形体を所定の長さに切断し、マイクロ波乾燥機、熱風乾燥機、誘電乾燥機、減圧乾燥機、真空乾燥機、凍結乾燥機等を用いて乾燥させた後、所定のセルに封止材となる封止材ペーストを充填して上記セルを目封じする封止工程を行う。
なお、切断工程、乾燥工程、封止工程の条件は、従来からハニカム焼成体を作製する際に用いられている条件を適用することができる。
次に、ハニカム成形体中の有機物を脱脂炉中で加熱する脱脂工程を行い、焼成炉に搬送し、焼成工程を行ってハニカム焼成体を作製する。
以上の工程によって、ハニカム焼成体を製造することができる。
なお、脱脂工程及び焼成工程の条件としては、従来からハニカム焼成体を作製する際に用いられている条件を適用することができる。
この後は、上述した結束工程を行ってセラミックブロックを作製し、さらに、セラミックブロックの側面をダイヤモンドカッター等を用いて加工して円柱状にする外周加工工程を行う。
さらに、円柱状としたセラミックブロックの外周に、シール材ペーストを塗布し、乾燥、固化してコート層を形成するコート層形成工程を行う。
なお、上記シール材ペーストを構成する材料としては、上記接着材ペーストと同様の材料を好適に用いることができる。また、異なる材料を用いてもよい。
なお、上記シール材ペーストにも発泡材料が含まれていてもよい。
以上の工程によって、ハニカム焼成体が接着材層を介して複数個接着されてなるセラミックブロックの外周部にコート層が設けられている、円柱形状のハニカム構造体を製造することができる。
なお、コート層は必ずしも設ける必要はなく、必要に応じて設ければよい。
以下、本実施形態のハニカム構造体及びハニカム構造体の製造方法の作用効果について列挙する。
(1)本実施形態のハニカム構造体においては、接着材層の断面観察写真中に存在する気孔の気孔径は300μm以下であり、破壊の起点となる大きな空洞が存在しない。そのため、大きな空洞を起点として接着材層にクラックが生じることが防止される。
(2)また、気孔径が50~300μmである気孔の90%以上は、アスペクト比が1~1.5の範囲内にある気孔である。このような接着材層が形成されていると、熱衝撃が加わった際に破壊の起点となる部分が殆どないことから、接着材層にクラックが生じることがない。
(3)また、接着材層のヤング率が低いため、ハニカム構造体に加わる熱衝撃を効果的に緩和させることができる。
(実施例1)
以下、本発明の第一実施形態をより具体的に開示した実施例を示す。なお、本発明はこれらの実施例のみに限定されるものではない。
(ハニカム焼成体の作製工程)
平均粒子径22μmを有する炭化ケイ素の粗粉末52.8重量%と、平均粒子径0.5μmの炭化ケイ素の微粉末22.6重量%とを乾式混合し、得られた混合物に対して、アクリル樹脂2.1重量%、有機バインダ(メチルセルロース)4.6重量%、潤滑剤(日本油脂社製 ユニルーブ)2.8重量%、グリセリン1.3重量%、及び、水13.8重量%を加えて混練して混合組成物を得た後、押出成形する押出成形工程を行い、図2(a)に示した形状と略同様の形状であって、セルの目封じをしていない生のハニカム成形体を作製した。
次いで、マイクロ波乾燥機を用いて上記生のハニカム成形体を乾燥させ、ハニカム成形体の乾燥体とした後、上記生成形体と同様の組成のペーストを所定のセルに充填し、再び乾燥機を用いて乾燥させた。
ハニカム成形体の乾燥体を400℃で脱脂する脱脂工程を行い、常圧のアルゴン雰囲気下2200℃、3時間の条件で焼成工程を行い、気孔率が45%、平均気孔径が15μm、大きさが34.3mm×34.3mm×150mm、セルの数(セル密度)が300個/inch、セル壁の厚さが0.25mm(10mil)の炭化ケイ素焼結体からなるハニカム焼成体を製造した。
(発泡材料を含有する接着材ペーストの調製)
接着材ペーストとして、平均繊維長20μmのアルミナファイバ36重量%、平均粒子径0.6μmの炭化ケイ素粒子30.1重量%、シリカゾル16.7重量%、カルボキシメチルセルロース0.4重量%、ポリビニルアルコール1.9重量%、乳酸0.6重量%、発泡材料1.5重量%、及び、水12.9重量%を混合、混練して接着材ペーストを調製した。
なお、発泡材料としては、有機材料(アクリロニトリル)の殻材内にイソブタンガスを封入したもの(松本油脂製薬社製、マツモトマイクロスフェアーF F-50(粒径10~20μm))を使用した。
(結束工程)
図4に示すような断面がV字形状に構成された台の上に上記台のV字形状に沿ってハニカム焼成体を載置し、発泡材料を含有する接着材ペーストをハニカム焼成体の上側を向いた側面にスキージを用いて塗布して発泡材料を含有する接着材ペースト層を形成した。そして、この接着材ペースト層の上に順次他のハニカム焼成体を積層する工程を繰り返して、16個のハニカム焼成体からなるハニカム集合体を作製した。
続いて、図5(a)に示すように、発泡材料を含有する接着材ペースト層が形成されたハニカム集合体の外周を、厚み2cmのSUS板とヒータとからなる加熱加圧板で挟んだ。そして、ハニカム集合体の側面に対して加熱及び加圧を行って、接着材ペーストを固化させて接着材層を形成するとともに発泡材料を発泡させて接着材層中に小気泡を形成させた。
なお、加熱温度(加熱加圧板の温度)は300℃、加圧圧力は0.01MPa、加熱加圧時間は15分間とした。
このような結束工程によって、ハニカム焼成体が16個組み合わされてなるセラミックブロックを作製した。
(外周加工工程及びコート層形成工程)
次に、セラミックブロックの外周をダイヤモンドカッターを用いて円柱状に研削した。
続いて、発泡材料を含有する接着材ペーストと同じ材料からなるシール材ペーストを用いて、セラミックブロックの外周部に厚さ0.2mmのシール材ペースト層を形成した。そして、このシール材ペースト層を120℃で乾燥して、外周にコート層が形成された直径200.0mm×長さ150mmの円柱状のハニカム構造体を製造した。
(実施例2)
発泡材料として有機材料(アクリロニトリル)の殻材内にイソブタンガスを封入したもの(松本油脂製薬社製、マツモトマイクロスフェアーF F-80S(粒径20~30μm))を使用し、この発泡材料の配合割合を2.0重量%とし、水の配合割合を12.4%とした他は実施例1と同様にして発泡材料を含有する接着材ペーストを調製した。
その他は実施例1と同様にしてハニカム構造体を製造した。
(比較例1、2)
結束工程において加圧を行わずに、乾燥機を用いてハニカム集合体を120℃に加熱して接着材ペーストを固化させて接着材層を形成した。
その他は、実施例1と同様にしてハニカム構造体を製造した。
(比較例3)
発泡材料を含有しない他は実施例1と同様の接着材ペーストを用い、結束工程において加圧を行わずに、乾燥機を用いてハニカム集合体を120℃に加熱して接着材ペーストを固化させて接着材層を形成した。
その他は、実施例1と同様にしてハニカム構造体を製造した。
各実施例及び比較例において製造したハニカム構造体について、顕微鏡を用いて、2mm四方の視野(4mm)内の接着材層に存在する気孔の気孔径、及び、気孔径が50~300μmである気孔のアスペクト比を測定し、気孔径が50~300μmであり、かつ、アスペクト比が1~1.5である気孔が占める総面積の割合を算出した。
また、各実施例及び各比較例において製造したハニカム構造体について、以下の手順によって、ハニカム構造体に熱衝撃を与えた際のクラックの発生の有無を観察した。
まず、各実施例等で製造したハニカム構造体をエンジンの排気通路に配置し、さらにハニカム構造体よりガス流入側に、市販のコージェライトからなるハニカム構造体の触媒担持体(直径:200mm、長さ:100mm、セル密度:400セル/inch、白金担持量:5g/L)を設置して排気ガス浄化装置とし、エンジンを回転数3000min-1、トルク50Nmでパティキュレートを7時間捕集した。パティキュレートの捕集量は、8g/Lであった。
その後、エンジンを回転数1250min-1、トルク60Nmとし、フィルタの温度が一定となった状態で、1分間保持した後、ポストインジェクションを行い、前方にある酸化触媒を利用して排気温度を上昇させ、パティキュレートを燃焼させた。
上記ポストインジェクションの条件は、開始後1分間にハニカム構造体の中心温度が600℃でほぼ一定になるように設定した。そして、上記工程を10回繰り返し、ハニカム焼成体同士を接着する接着材層にクラックが生じているか否かを目視観察及び拡大顕微鏡(5倍)による観察により検査した。
表1には、「顕微鏡写真中の気孔径50~300μmの気孔数」、「気孔径が50~300μmであり、かつ、アスペクト比が1~1.5の気孔が占める総面積の割合」、及び、「クラックの有無」をまとめて示した。

実施例1及び2のように、接着材層中に気孔径が50~300μmである気孔が存在し、気孔径が50~300μmであり、かつ、アスペクト比が1~1.5の気孔が占める総面積の割合が90%以上であると、ハニカム構造体に熱衝撃が加わった際に接着材層にクラックは発生していなかった。
これに対し、比較例1及び2のように、気孔径が50~300μmであり、かつ、アスペクト比が1~1.5の気孔が占める総面積の割合が90%未満であると、ハニカム構造体に熱衝撃が加わった際に接着材層にクラックが発生していた。
このクラックは、アスペクト比の大きい気孔が起点となって生じたものと考えられる。
図6(a)は、実施例1で製造したハニカム構造体の接着材層の断面の一部を示す断面写真であり、図6(b)は、比較例3で製造したハニカム構造体の接着材層の断面の一部を示す断面写真である。
実施例1で製造したハニカム構造体では、図6(a)に示すようにハニカム焼成体110の間に接着材層101が隙間無く充填されていた。
これに対し、比較例3で製造したハニカム構造体では、図6(b)に示すように接着材層201に大きな空洞200が生じていた。
また、比較例3で製造したハニカム構造体においては、熱衝撃が加わった際に接着材層に
クラックが発生していた。このクラックは、大きな空洞が起点となって生じたものと考えられる。
(その他の実施形態)
本発明のハニカム構造体は、セルの端部が封止されていなくてもよい。このようなハニカム構造体は、触媒担持体として好適に使用することが可能となる。
また、ハニカム焼成体の形状は、特に限定されるものではないが、ハニカム焼成体同士を結束させてハニカム構造体を作製する際に結束しやすい形状であることが好ましく、その断面形状としては、正方形、長方形、六角形、扇状等が挙げられる。
また、本発明のハニカム構造体の形状は、円柱形状に限定されるものでなく、例えば、楕円柱形状、角柱形状等の任意の形状であっても良い。
接着材ペーストに含まれる無機バインダ、無機繊維及び無機粒子、並びに、発泡材料は特に限定されるものではないが、接着材ペーストに含まれる無機バインダとしては、例えば、シリカゾル、アルミナゾル等が挙げられる。これらは、単独で用いてもよく、2種以上を併用してもよい。無機バインダのなかでは、シリカゾルが望ましい。
接着材ペーストに含まれる無機繊維としては、例えば、シリカ-アルミナ、ムライト、アルミナ、シリカ等のセラミックファイバー等が挙げられる。これらは、単独で用いてもよく、2種以上を併用してもよい。無機繊維のなかでは、アルミナファイバが望ましい。
接着材ペーストに含まれる無機粒子としては、例えば、炭化物、窒化物等を挙げることができ、具体的には、炭化ケイ素、窒化ケイ素、窒化ホウ素からなる無機粉末等が挙げられる。これらは、単独で用いてもよく、2種以上を併用してもよい。無機粒子のなかでは、熱伝導性に優れる炭化ケイ素が望ましい。
なお、接着材ペーストに含まれる発泡材料のうち、マイクロカプセルとしては、インサイト重合法等により塩化ビニリデン、アクリロニトリル、メラミン、フェノール等の共重合材料の殻壁を形成して、低沸点材料(例えば、ブタン、ペンタン等の炭化水素)又は気体(炭酸ガス等)を上記殻壁でカプセル化した熱膨張性粒子が挙げられる。
一方、発泡樹脂としては、例えば、アクリロニトリル、ポリプロピレン、ポリスチレン、ポリエチレンテレフタレート、ポリカーボネート等が挙げられる。
また、無機質発泡材としては、例えば、パーライト粒子、シラスバルーン等が挙げられる。
また、膨張材としては、塩化アンモニウム、炭酸水素アンモニウム、炭酸水素ナトリウム、炭酸アンモニウム、酢酸アミル、酢酸ブチル、硫酸アルミニウムアンモニウム、硫酸アルミニウムカリウム、酒石酸水素カリウム、ジアゾジアミノベンゼン等が挙げられる。
これらの発泡材料のなかでは、マイクロカプセルおよび発泡樹脂が望ましい。
マイクロカプセルおよび発泡樹脂を用いると、樹脂成分を乾燥、焼成、燃焼等によって消失させることが可能となる。これに対して、化学反応による発泡材料(例えば、上記膨張材)は、添加時に硬化が始まってしまい、発泡材料として機能しない場合があり、無機質発泡材は、焼成を行っても無機質がボイド中に残ってしまう場合があるからである。
これらの発泡材料は、接着材ペースト全体の重量に対して0.5~10wt%添加されることが望ましい。
0.5wt%未満では、発泡材料の効果が充分に発揮されず、大きな気泡が形成され、接着強度が低くなってしまう場合があり、10wt%を超えると、気泡の数が増加し過ぎるために接着強度が低くなってしまう場合があるためである。
上記ハニカム焼成体の気孔率は特に限定されないが、35~60%であることが望ましい。
気孔率が35%未満であると、本発明のハニカム構造体がすぐに目詰まりを起こすことがあり、一方、気孔率が60%を超えると、ハニカム焼成体の強度が低下して容易に破壊されることがあるからである。
上記ハニカム焼成体の平均気孔径は5~30μmであることが望ましい。
平均気孔径が5μm未満であると、パティキュレートが容易に目詰まりを起こすことがあり、一方、平均気孔径が30μmを超えると、パティキュレートが気孔を通り抜けてしまい、該パティキュレートを捕集することができず、フィルタとして機能することができないことがあるからである。
なお、上記気孔率及び気孔径は、例えば、水銀圧入法、アルキメデス法、走査型電子顕微鏡(SEM)による測定等の従来公知の方法により測定することができる。
上記ハニカム構造体の長手方向に垂直な断面におけるセル密度は特に限定されないが、望ましい下限は、31.0個/cm(200個/in)、望ましい上限は、93個/cm(600個/in)、より望ましい下値は、38.8個/cm(250個/in)、より望ましい上限は、77.5個/cm(500個/in)である。
また、上記ハニカム構造体のセル壁の厚さは、特に限定されるものではないが、0.1~0.4mmであることが望ましい。
ハニカム構造体の構成材料の主成分は、炭化ケイ素に限定されるわけではなく、他のセラミック原料として、例えば、窒化アルミニウム、窒化ケイ素、窒化ホウ素、窒化チタン等の窒化物セラミック、炭化ジルコニウム、炭化チタン、炭化タンタル、炭化タングステン等の炭化物セラミック、アルミナ、ジルコニア、コージェライト、ムライト、チタン酸アルミニウム等の酸化物セラミック等のセラミック粉末が挙げられる。
これらのなかでは、非酸化物セラミックが好ましく、炭化ケイ素が特に好ましい。耐熱性、機械強度、熱伝導率等に優れるからである。なお、上述したセラミックに金属ケイ素を配合したケイ素含有セラミック、ケイ素やケイ酸塩化合物で結合されたセラミック等のセラミック原料も構成材料として挙げられ、これらのなかでは、炭化ケイ素に金属ケイ素が配合されたもの(ケイ素含有炭化ケイ素)が望ましい。
特に、炭化ケイ素を60wt%以上含むケイ素含有炭化ケイ素質セラミックが望ましい。
また、セラミック粉末の粒径は特に限定されないが、後の焼成工程を経て作製されたハニカム焼成体の大きさが、脱脂されたハニカム成形体の大きさに比べて小さくなる場合が少ないものが好ましい。
湿潤混合物における有機バインダとしては特に限定されず、例えば、メチルセルロース、カルボキシメチルセルロース、ヒドロキシエチルセルロース、ポリエチレングリコール等が挙げられる。これらのなかでは、メチルセルロースが望ましい。有機バインダの配合量は、通常、セラミック粉末100重量部に対して、1~10重量部が望ましい。
湿潤混合物における可塑剤は、特に限定されず、例えば、グリセリン等が挙げられる。また、潤滑剤は特に限定されず、例えば、ポリオキシエチレンアルキルエーテル、ポリオキシプロピレンアルキルエーテル等のポリオキシアルキレン系化合物等が挙げられる。
潤滑剤の具体例としては、例えば、ポリオキシエチレンモノブチルエーテル、ポリオキシプロピレンモノブチルエーテル等が挙げられる。
なお、可塑剤、潤滑剤は、場合によっては、混合原料粉末に含まれていなくてもよい。
また、湿潤混合物を調製する際には、分散媒液を使用してもよく、分散媒液としては、例えば、水、ベンゼン等の有機溶媒、メタノール等のアルコール等が挙げられる。
さらに、湿潤混合物中には、成形助剤が添加されていてもよい。
成形助剤としては特に限定されず、例えば、エチレングリコール、デキストリン、脂肪酸、脂肪酸石鹸、ポリアルコール等が挙げられる。
さらに、湿潤混合物には、必要に応じて酸化物系セラミックを成分とする微小中空球体であるバルーンや、球状アクリル粒子、グラファイト等の造孔剤を添加してもよい。
バルーンとしては特に限定されず、例えば、アルミナバルーン、ガラスマイクロバルーン、シラスバルーン、フライアッシュバルーン(FAバルーン)、ムライトバルーン等が挙げられる。これらのなかでは、アルミナバルーンが望ましい。
セルを封止する封止材ペーストとしては特に限定されないが、後工程を経て製造される封止材の気孔率が30~75%となるものが望ましく、例えば、湿潤混合物と同様のものを用いることができる。
ハニカム構造体には、排ガスを浄化するための触媒を担持させてもよく、担持させる触媒としては、例えば、白金、パラジウム、ロジウム等の貴金属が望ましく、このなかでは、白金がより望ましい。また、その他の触媒として、例えば、カリウム、ナトリウム等のアルカリ金属、バリウム等のアルカリ土類金属を用いることもできる。これらの触媒は、単独で用いてもよいし、2種以上併用してもよい。
また、本発明のハニカム構造体を製造する方法として、複数個のハニカム集合体を作製し、ハニカム集合体の側面に接着材ペースト層(発泡材料を含有する接着材ペースト層)を形成して、結束工程において複数のハニカム集合体同士を結束させる方法を用いてもよい。
また、接着材ペースト層を形成する方法は、特に限定されるものではなく、作製するセラミックブロックの形状と略同形状の型枠内に各ハニカム焼成体を仮固定した状態とし、接着材ペーストを各ハニカム焼成体間に注入する方法等によって行ってもよい。
本発明のハニカム構造体の一例を模式的に示す斜視図である。 図2(a)は、本発明のハニカム構造体を構成するハニカム焼成体の一例を模式的に示した斜視図であり、図2(b)は、図2(a)のA-A線断面図である。 図3(a)は、本発明のハニカム構造体の接着材層の断面を顕微鏡を用いて倍率150倍で観察した写真の一例であり、図3(b)は、図3(a)に示す気孔の形状を模式的に描いた模式図である。 ハニカム焼成体の側面に接着材ペースト層を形成する方法の一例を模式的に示す断面図である。 図5(a)及び図5(b)は、加熱及び加圧を行って接着材層を形成する方法の一例を模式的に示す断面図である。 図6(a)は、実施例1で製造したハニカム構造体の接着材層の断面の一部を示す断面写真であり、図6(b)は、比較例3で製造したハニカム構造体の接着材層の断面の一部を示す断面写真である。

Claims (2)

  1. 多数のセルがセル壁を隔てて長手方向に並設された柱状のハニカム焼成体が接着材層を介して複数個結束されてなり、
    前記接着材層に存在する気孔の気孔径は300μm以下であり、
    前記接着材層の断面観察写真において、
    気孔径が50~300μmである気孔が占める総面積に対する、気孔径が50~300μmであり、かつ、アスペクト比が1~1.5である気孔が占める総面積の割合は90%以上であることを特徴とするハニカム構造体。
  2. 前記断面観察写真の面積に対する、気孔径が50~300μmである気孔が占める総面積の割合は5~30%である請求項1に記載のハニカム構造体。
