Abstract
이온 전도성 필름의 제조 방법은 바람직하게는 수용성인 기초(primary) 무기 화학물질의 사용을 포함하고, 상기 용액을 적합한 용제, 바람직하게는 탈이온수와 배합하는 단계; 및 분사 침착 시스템을 사용하여 상기 고체 전해질 매트릭스를, 바람직하게는 100 내지 400℃로 가열된 기판 위에 분사 침착시키는 단계를 포함한다. 상기 침착 단계 이후에 리튬화 또는 리튬 첨가를 수행하고, 그다음 바람직하게는 100 내지 500℃의 온도에서 열적 가공을 수행하여, 고 리튬 이온 전도성 무기 고상 전해질을 수득한다. 상기 전해질을 리튬 이온 배터리에 도입한다. LiSP, LiSiPS, LiGePS, 또는 일반적으로 LixM1-yM'yS4(M은 Si, Ge이고, M'은 P, Al, Zn, Ga, Sb이다)의 형태의 티오-LISICON 고상 전해질의 이온 전도도에 상응하는 이온 전도성을 갖는 것으로 판명되었지만[문헌[Masahiro et al.,Solid State Ionics 170:173-180 (2004)] 참고], 성장 방법은 종종 고가이고 다루기 힘들고, 생성된 전해질 물질은 펠렛, 세라믹/유리 플레이트 또는 분말 형태이어서, 큰 포맷의 고상 리튬 이온 배터리에서의 이들의 일체성이 달성되기 어렵다.
세이노(Seino) 등은, 미국 특허출원 공개공보 제 2009/0011339A1 호에서, 고 순도 리튬 설파이드(Li2S), 다이붕소트라이설파이드(B2S3), 및 화학식 LiaMOb(여기서, LiaMOb는 리튬실리케이트(Li4SiO4), 리튬보레이트(Li3BO3), 또는 리튬포스페이트(Li3PO4)를 나타낸다)를 포함하는 리튬 이온-전도성 고체 전해질을 개시하고 있다. 이러한 화합물들의 분말은 적절한 비율로 서로 혼합되고 펠렛화된다. 상기 펠렛들은 용융 반응을 위해 4시간 동안 800℃에 적용된다. 상기 펠렛을 냉각시킨 후, 추가로 300℃의 열 처리에 적용하여 고 리튬 이온 전도성 고체 전해질을 형성한다.
쿠가이(Kugai) 등은, 미국특허 제 6,641,863 호에서, 애노드 위에 0.1 내지 2 μm의 바람직한 두께를 갖는 고체 전해질의 박막을 침착시키기 위해서, 진공 증발, 진공 레이저 삭마, 또는 진공 이온 플레이팅을 사용하였다. 필름 전해질은, Li2S, A 및 B 화합물의 혼합물을 증발시킴으로써 수득되되, 여기서 A는 GeS2, Ga2S3, 또는 SiS2이고, B는 Li3PO4-xN2x/3, Li4SiO4-xN2x/3, Li4GeO4-xN2x/3(0<x<4), 또는 Li3BO3-xN2x/3(0<x<3)이다. 전해질 필름은 애노드 위에 침착되어, 액체 전해질계 리튬 이온 이차 배터리 내에서 Li 수지상 성장을 차단한다. 40 내지 200℃ 범위의 온도에서의 동일 반응계 또는 침착 후 열 처리는, 액체 전해질의 이온 전도도에 상응하는 값까지 고상 전해질 필름의 리튬 이온 전도도를 증가시키기 위해 수행된다.
미나미(Minami) 등[문헌[Solid State Ionics 178:837-41 (2007)] 참조]은, 선택된 비율의 Li2S 및 P2S5 결정성 분말을 혼합하기 위해서 20시간 동안 370 rpm으로 작동하는 기계적 볼 밀을 사용하였다. 그다음, 미세하게 밀링된 분말 혼합물을 20시간 동안 750℃의 온도에서 밀봉된 석영 튜브에서 가열하여 용융 샘플을 형성하였다. 이것을 얼음으로 급랭하여 70Li2S.30P2S5 유리를 형성하였다. 그다음, 상기 유리를 280℃에서 어닐링하여, 이온 전도도가 약 2.2×10-3Scm-1인 70Li2S·30P2S5 세라믹 유리(Li7P3S11)를 형성하였다.
트레베이(Trevey) 등[문헌[Electrochemistry Communications, 11(9):1830-33, (2009)] 참조]은, 약 55℃의 가열된 기계적 볼 밀링을 사용하여 적합한 비율의 Li2S 및 P2S5 결정성 분말을 20시간 동안 분쇄 및 혼합하여, 1.27×10-3S·cm-1 이온 전도도를 갖는 77.5 Li2S-22.5 P2S5의 유리 세라믹 분말을 형성하였다. 그다음, 상기 분말을 배터리에서의 용도를 위해 펠렛화하였다.
모든 이러한 경우에서 출발 재료는, 전해질을 구성하는 원소들의 다양한 화합물의 분말이다. 한 경우, 이것은 전해질의 박막을 침착시키기 위해서 값비싼 진공 시스템에서 사용된다. 이러한 방법을 사용하여, 액체 전해질계 리튬-이온 배터리 내 애노드 위에서의 리튬 수지상 형성을 차단하기 위한 0.1 내지 2μm 필름을 침착하면, 몇가지의 가격상의 문제점을 초래한다. 그러나 큰 포맷의 전체 고상 리튬 이온 배터리에 적합한 보다 두꺼운 필름을 침착하는데 이 방법을 사용하면 비경제적일 것이다. 다른 경우, 미세한 분말을 수득하기 위해 볼 밀링을 사용하는 것은 복잡하고 느릴 것이다. 전체 배터리 제조 단계에서, 고온에서의 분말 용융 및 급랭으로부터 수득된 유리 세라믹 전해질의 통합은, 쉽지 않고 불가능할 수 있다. 그러나, 용융 급랭이 생략되고 배터리를 제조하기 위해서 조합된 애노드, 전해질 및 캐쏘드를 펠렛화하는 옵션은 실현가능하고 비용이 약간 덜 든다. 그러나, 단위 질량 당 낮은 에너지를 갖고, 아마도 코인 셀(coin cell) 포맷인, 부피감-있는 배터리가 예상될 수 있다.
따라서, 대부분 또는 모든 구성 요소들의 원자 수준의 혼합으로부터 성장이 시작하는 얇거나 두꺼운 고 리튬 이온 전도성 고상 전해질 필름을 성장시키기 위한 유연하고 경제적인 방법이 요구된다. 전체 배터리 제조 비용을 감소시키기 위해서, 상기 방법은 그 자체로 배터리 제조시 다른 공정 단계들과의 순조로운 통합을 가능하게 해야만 한다.
본 발명의 목적은, 고 알칼리(바람직하게는 리튬) 이온 전도를 갖는 고체 전해질을 제조하는 방법을 제공하고; 알칼리 금속으로 도핑될 수 있고 열 처리되어 최종 전해질 조성물을 만들 수 있는 전구체 화합물을 침착시킴으로써 고체 전해질을 제조하는 방법을 제공하고; 모든 고상 리튬 배터리를 조립하기 위한 방법을 제공하고; 개선된 고상 리튬 이온 전도성 필름을 제공하고; 친화적 제조 및 개선된 고상 리튬 배터리를 제공하는 것이다. 본 발명의 이러한 목적 및 다른 목적 및 장점들은, 하기 도면과 함께, 하기 명세서를 고려함으로써 보다 명백해질 것이다.
본 발명의 제 1 양태에 따르면, Li 이온 전도성 전해질은, LixAlz -yGaySw(PO4)c(여기서, 4<w<20, 3<x<10, 0≤y<1, 1≤z<4 및 0<c<20)인 조성을 갖는 화합물을 포함한다.
본 발명의 또다른 양태에 따르면, Li 이온 전도성 전해질은, LixAlz-yGaySw(BO3)c(여기서 4<w<20, 3<x<10, 0≤y<1, 1≤z<4, 및 0<c<20) 조성을 갖는 화합물을 포함한다.

본 발명은, 성장이 대부분의 구성 요소들의 원자 수준의 혼합으로부터 개시되는, 얇거나 두꺼운 고 알칼리 금속(바람직하게는 리튬) 이온 전도성 고상 전해질 필름의 성장에 관한 것이다. 상기 성장은 바람직하게는 수용성인 기초(primary) 무기 화합물을 사용하고, 상기 용액을 적절한 용제(알콜, 글리콜, 케톤, 및 기타 첨가제를 포함할 수 있음), 바람직하게는 탈이온수와 배합하고, 바람직하게는 미국 특허출원 제 12/462,146 호에서 상세하게 기술된 "무전해 전기화학 침착(VPSPEED) 시스템을 위한 증기상 스트리밍 방법"의 형태로, 스프레이 침착 시스템을 사용하여 100 내지 400℃의 가열된 기판 위에서 상기 고체 전해질 매트릭스를 분사 침착시킴을 포함한다. 그다음, 침착 단계 후, 리튬화 또는 리튬의 첨가, 그다음 바람직하게는 100 내지 500℃의 범위에서의 온도에서의 열 가공을 수행하여, 높은 리튬 이온 전도성 무기 고상 전해질을 수득한다.
용제로서 탈이온수를 사용할 때, 출원인들이 수득가능할 것으로 발견된 일부 고상 전해질은 LixAl(z-y)GaySw(PO4)c 또는 LixAl(z-y)GaySw(BO3)c이다. 상기 매트릭스는, LixAl(z-y)GaySw(PO4)c의 경우 Al(z-y)GaySw(PO4)c이고, LixAl(z-y)GaySw(BO3)c의 경우 Al(z-y)GaySw(BO3)c이다. 일부 경우에는, 비교적 고가의 Ga로 인하여 이러한 화합물내의 Ga를 붕소(B)로 대체하여, 일반식 LixAl(z-y)[GanB1-n)ySw(PO4)c 또는 LixAl(z-y)[GanB1-n)ySw(BO3)c(여기서, 0<n<1)인 화합물을 유도하는 것이 바람직할 수 있다. 출원인들은, 일부 경우, Ga가 완전히 B로 대체된 것, 즉 전술한 일반식에서 n이 거의 0인 것도 고려한다.
탈이온수 이외의 용제의 경우, 전술한 것도 여전히 수득가능하지만, 출원인들은 개별적인 매트릭스로서 Gez-ySiySw(PO4)c 또는 Gez-ySiySw(BO3)c를 갖는, LixGez-ySiySw(PO4)c 또는 LixGez-ySiySw(BO3)c의 전해질도 수득될 수 있음을 발견하였다.

Gez-ySiySw(PO4)c 또는 Gez-ySiySw(BO3)c의 경우, Ge 또는 Si의 일부 유용한 공급원은 게르마늄 메톡사이드, 에틸트라이클로로실란; 리간드 및 황 공급원인 트라이아세탄올아민 또는 티오우레아; 추가 리간드인, 아세트산, 시트르산, 또는 아세토니트릴 등; 및 포스페이트 공급원인 나프틸 포스페이트; 또는 보레이트 공급원인 트라이메틸 보레이트이다. 이러한 화학물질은 선택된 비-수성 용제에서 목적하는 비율로 서로 혼합되어 투명한 용액을 형성하고, 이 용액은 전술한 미국 특허출원 제 12/462,146 호에서 기술한 바와 같이 VPSPEED를 사용하여 전해질 매트릭스를 형성한다.
매트릭스의 리튬화는, Li의 폐쇄-공간 승화, 또는 Li의 진공 증발, 또는 Li의 장 보조(Field Assisted) VPSPEED(FASPEED)에 의해 수행될 수 있다. FAVPSPEED는 순수한 Li 금속 또는 다른 금속 침착, 특히 다른 알칼리 금속을 허용하는 VPSPEED의 독창적인 변형이다. FAVSPEED는 스프레이 노즐과 기판 사이의 스프레이 경로에서 석영 램프 또는 다른 적합한 열원을 도입하고, 램프 위치와 기판 사이에 전기장을 적용하여 스프레이 플룸 내 양의 금속성 이온이 침착을 위한 기판을 향하면서(도 2에서 개략적으로 도시함), 스프레이 플룸 내 용제 및 기타 휘발성 종들은, 이들이 기판에 도달하기 전에, 증발된다. 리튬 침착을 위한 전구체는, 추가 리간드인, 아세트산, 시트르산, 염산, 황산, 질산, 또는 아세토니트릴을 보유하는, 알콜(바람직하게는 C1 내지 C4 알콜)에 용해된 리튬 염이다.
리튬화된 매트릭스의 어닐링은, 에워싸인 가열 장치, 예를 들어 퍼니스(furnace), 급속 열 어닐링 시스템, 또는 플래쉬 어니링 시스템 내에서 약 5 내지 60 분 동안 약 100 내지 500℃ 사이의 온도에서 바람직하게는 수행되어 고 이온 전도성 전해질을 형성한다(도 3 및 4 참조).
고상 전해질은, 예비-코팅된 캐쏘드를 갖는 집전 장치 기판 또는 예비-코팅된 애노드를 갖는 집전 장치 기판에 침착될 수 있다. 리튬, 마그네슘, 알루미늄 호일, 또는 이러한 금속 또는 다른 적합한 기판의 합금의 호일 위에 침착될 수도 있다.
본 발명의 고상 전해질(SSE)을 사용하는 모든 고상 리튬 이온 배터리 전지는 도 5 내지 8에서 기술한 임의의 도식을 사용할 수 있다.
본 발명의 다양한 양태는 하기 실시예에서 보다 상세하게 기술될 것이며, 상기 실시예는 단지 예이며 특허청구된 본 발명의 범주를 제한하고자 하는 것은 아니다.
실시예 1
도 1 내지 3을 참고하면, 미국 특허출원 제 12/462,146 호에서 상세하게 기술된 VSPEED 방법을 사용하여 VSPEED 장치 내 위치(33)에 배치된 금속 기판(10) 위에 AlGaSPO4(11)를 침착시켰다. 시약의 수용액은 하기 조성을 갖는다: 알루미늄 아세테이트 0.02M, 갈륨 아세테이트 0.013M, 티오우레아 0.2M, 인산 3.0M 및 아세트산 0.05M. 상기 용액은 또한 5%의 알콜을 함유하여 상기 미스트 액적 크기를 추가로 줄인다. 상기 용액은, 200℃로 유지된 기판 위에 분사 침착시켜, 약 1㎛ 두께의 필름을 형성한다.
실시예 2
전술한 예에서 기술된 필름을, 그다음 아르곤 충전된 글로브 박스가 부착된 통상적인 진공 챔버로 옮겼다. 그다음, 약 1 ㎛ 두께의 리튬(12)이 상기 전해질 매트릭스(11) 위에 침착되었다. 다르게는, 아르곤 주변 글로브 박스에서, 도 2에서 도시한 바와 같은 FAVPSPEED 침착 장치로 상기 필름을 옮길 수 있다. 실시예 4
도 4는 본 발명에 따라 제조된 고상 전해질(SSE)의 전기 특성을 도시한다. 전해질은, 공칭 조성 LiAlGaSPO4을 갖고, 여기서 Al:Ga = 3:2이고 Li:AlGaSPO4=1:1(두께 기준)이다. 어닐링은 아르곤 충전된 글로브 박스에서 200 내지 300℃에서 수행되었다. 그다음, Li/SSE/Li 및 SS/SSE/Li 구조물은 적절한 리드(lead)를 갖는 밀봉된 파우치 내에 포장되어 있다. 그다음, 각각의 구조물을 0.1V의 일정한 전압에 노출시키면서 전류를 900 초 초과까지 기록함으로써 DC 단기 측정을 수행하였다. 그다음, 저항 및 전도도를 계산하였다. Li/SSE/Li 구조물은 10-4S/cm의 이온 전도도를 제공하고, SS/SSE/In 구조물은 약 10-11S/cm의 전기 전도도를 제공한다. 이온 전도도(10-4S/cm)는 전기 전도도보다 6 내지 7 자릿수 클 수 있음을 관찰할 수 있을 것이다. 일상적인 실험을 통해, 이온 전도도는 특정 조성물에 대해, 아마도 10-3S/cm 정도의 높은 정도로 조건들을 최적화함으로써 추가로 개선될 수 있다.
약 10-4S/cm의 이온 전도도를 나타내는 하나의 전해질을 분석하고 상기 전해질의 최종 조성이 Li8Al1 .13GaS5(PO4)1.2(주요 원소들은 EDX에 의해 측정되고, Li는 차이에 의해 계산됨)임이 대략적으로 나타났다.
전술한 예들을 기반으로, 본 발명은 하기 실시예에서 기술된 바와 같이, 몇가지 방식으로 모든 고상 Li 이온 배터리를 제조하도록 추가로 확장될 수 있다.
실시예 5
도 5를 보면, VPSPEED 또는 다른 적합한 기법에 의해 침착된, 바람직하게는 LiMn2O4, LiMnNiCoAlO2, LiFePO4 등인 캐쏘드 물질(14)에 의해 집전 장치(10')(Al, Cu 또는 다른 적합한 금속 호일)가 코팅되어 있다. 전술한 실시예들에서의 절차에 따라, 전해질 매트릭스(11)를 침착하고, Li(12)을 FAVSPEED 또는 통상적인 진공 기법에 의해 침착하고, 그다음 코팅을 열 처리하여 고체 전해질(13)을 형성한다. 그다음, 애노드(15)(Li, Li-Al, 또는 Li-Mg)는 FAVPSPEED 또는 통상적인 진공 기법에 의해 전해질(13) 위에 침착하였다. 또다른, 집전 장치(10")에 전도성 은/알루미늄 접착제(예를 들어, 실필(Silfill) 전도성 접착제, 피 앤드 피 테크놀로지 리미티드(P & P Technology Ltd.), 영국 에섹스 CM72SF 브레인트리 스프링우드 핀치 드라이브 소재)의 층(17)을 코팅하고; 전도성 페이스트(17)를 Li-함유 애노드와 접촉하도록 가압하여, 전지를 완성하였다.
실시예 6
도 6을 보면, 캐쏘드 물질(14)을 제 1 집전 장치(10')에 적용하고, 전해질 매트릭스(11)를 침착시키고, Li(12)를 침착시켰다. 애노드 물질(18)을 제 2 집전 장치(10"') 위에 침착시키고, 전해질 매트릭스(11') 및 Li(12')를 애노드(18) 위에 침착시켰다. 일부 경우에, 애노드 물질 위의 전해질 매트릭스(11') 침착을 생략할 수 있다. 2개의 코팅된 스택들을 면과 면이 닿도록 놓아서, Li-코팅된 표면들을 접촉시키고, 압력을 가하여 상기 스택들을 가열하면서 압축하고, Li와 전해질 매트릭스의 2개의 층들 사이의 반응을 형성하여 연속적인 고체 전해질 층 뿐만 아니라 기계적 결합을 형성하여, 전지를 완성하였다.
실시예 7
도 7를 보면, 전해질 매트릭스(11")는 도 6에서 도시된 바와 같이 애노드 코팅된 기판(10"') 위에 침착될 수 있다. 앞에서와 같이 Li(12)를 침착시키고 반응시켜 전해질(13)을 형성하였다. 기판(10')을 캐쏘드 물질(14)로 코팅하고, 그다음 Li-이온 전도성 접착제(19)의 층을 적용한다. 접착제는 다이메톡시에탄(DME)에 용해된 폴리비닐리덴 플루로라이드/헥사플루오로프로필렌 공중합체(PVDF/HFP)와, 밀폐된 용기내 50℃로 가열되고 그다음 상온으로 냉각된 EC/PC 30% 용액내 1.5M LiPF6의 보고된 혼합물이다. 이온 전도성 접착제(19)를 사용하여 상기 전지의 2개의 절반씩을 서로 고온 가압하여 이온-전도성 기계적 결합을 형성하고, 이로써 전지를 완성한다. 다르게는 이온-전도성 접착제(19)를 도 8에서 개략적으로 도시된 바와 같이 애노드-코팅된 기판에 적용할 수도 있다.
간단하게, 전술한 예들은 일부 고정된 치수의 단일 기판을 나타낸다. 그러나, 출원인들은, 본 발명은, 기판 또는 집전 장치가 실질적으로 연속적이면서 유연한 시트이며 많은 박막 전지를 효율적으로 제조하고 그 후에, 요구되는 경우, 개별적인 전지로 다이싱(dice)할 수 있는, 단계별 방식으로 침착 환경 전반을 통해 연동(index)되는, 릴-투-릴 포맷 또는 세미-연속 포맷으로 수행될 수도 있음을 강조하고 있다. 상기 기판은 코팅되는 영역 하에서 직접적으로 물리적 지지체를 가질 수 있거나, 단순히 2개의 적절하게 배치된 롤러 위로 이것을 통과시킴으로서 장력하에서 지지될 수도 있다. 릴-투-릴 설정은 출원인의 동시계류중인 미국 특허출원 제 12/151,562 호 및 제 12/151,465 호에 상세하게 교시되어 있다.
