Abstract
본 발명은 집광기 응용 장치들을 위한 새로운 기하학적 형상을 가진 솔라 셀 칩들 및 이러한 솔라 셀 칩들의 제조 방법에 관한 것이다. 솔라 셀 칩들의 기하학적 형상은, 웨이퍼로부터 개별 칩들을 분할하기 위하여 레이저를 이용한 연속적인 절단 동작이 허용될 수 있도록 선택된다.
Description
본 발명은 집광기 응용 장치들을 위한 새로운 기하학적 형상을 가진 솔라 셀 칩들 및 이러한 솔라 셀 칩들의 제조 방법에 관한 것이다. 솔라 셀 칩들의 기하학적 형상은, 웨이퍼로부터 칩들을 분할하기 위하여 레이저를 이용한 연속적인 절단 공정이 허용되도록 선택된다.
집광기 광전 변환(CPV, concentrator photovoltaics) 장치에서는, 직접적으로 입사되는 태양광 복사는 집광기 광학 구조물(concentrator optics)에 의해 솔라 셀 상에 초점이 맞추어 지고, 이에 따라, 셀 상의 조사 세기(intensity of irradiation)는 소위 집광 인자(concentration factor)만큼 더 높다. 집광기 광학 구조물을 구현하기 위한 다수의 광학적 접근 방식들이 존재하는데, 이러한 다수의 광학적 접근 방식들은 보통 특정 형상의 광학적 구성 요소들에서의 굴절, 반사 또는 전반사를 기초로 한다(P. Benitez와 J.C. Minano에 의해 A. Marti and A. 여기서, 문제점은, 이러한 기술의 경제적인 이용을 허용하기 위하여 집광기 광전 변환 장치들을 위한 매우 고효율인 솔라 셀들을 가진 비용 집약적인 웨이퍼들을 가능한 효율적으로 이용하는데 있다.
웨이퍼들 상에 고효율 솔라 셀들을 공정 처리하고, 이어서 이들을 쏘잉(sawing)에 의해 직사각형의, 대개의 경우에는 정사각형의 칩들로 분할하는 것이 종래의 기술이다. 이 경우 각각의 개별 칩들은 통상적으로 1 내지 10 mm의 에지(edge) 길이를 갖는다.
산업계에 채택된 거의 모든 광학 일차 집광기들은 대체로 회전축 대칭인 포커스(focus)를 생성한다. 따라서, 이차 집광기를 이용하지 않는다면, 집광기 솔라 셀에서 사용 가능한 활성 영역은 마찬가지로 회전축 대칭 형상이다. 셀이 정사각형인 경우에서 셀의 모퉁이들(corners)은 셀의 전기적인 상호 연결을 위한 본딩(bonding) 영역들로 이용된다. 그러나, 직사각형, 특히 정사각형 기하학적 형성과 원형의 활성 셀 영역을 가지고 값 비싼 웨이퍼 물질을 써버리는 것은 전체적으로 보아 만족스럽지 못하다. 쏘잉 절단 및 웨이퍼 에지에 의한 영역 손실을 포함하여, 웨이퍼 영역의 거의 60% 정도만이 활성 솔라 셀 영역으로 활용될 수 있다. 2 mm 이하의 셀 사이즈라면, 이용 가능한 영역은 절단 손실로 인하여 극심하게 줄어든다.
이차 집광기는 다중 반사에 의해 칼레이도스코프(kaleidoscope)처럼 직사각형 출력면 상에 입사 광을 좀더 균질하게 분포시킬 수 있다. 이러한 이차 집광기들은 문헌에 의해 알려져 있고(J. M. Gordon, "Concentrator optics", in A. Luque and V. Andreev (Eds.), Concentrator Photovoltaics, Springer Series in Optical Sciences 130, Springer-Verlag, Berlin Heidelberg (2007), 그리고, 미국특허공개번호 제2008/0087323호), 또한, 이에 따라 원형의 입구와 거의 직사각형의 출구면 또는 직사각형 표면들을 각각 포함할 수 있다. 그러나, 이러한 이차 집광기들은 상대적으로 높은 폭-높이 비율을 가지고 극히 무손실이어야 하는데, 다시 말해, 이들은 대단히 높은 반사율을 가져야 하고, 특히 대형 시스템들의 경우에는, 매우 낮은 흡수율을 가진 투명한 물질로 만들어져야 한다. 현재로서는, 이러한 이차 집광기들은 매우 높은 비용을 들여야만 제조될 수 있다.
높은 웨이퍼 사용 효율을 가진 저비용의 해결책들은 아직 알려지지 않고 있다는 점이 중요하다.
이러한 상황에서 출발하여, 본 발명의 목적은 특히 이차 집광기들을 이용하는 경우에 웨이퍼 영역의 좀더 나은 활용을 가능하게 하는 솔라 셀 칩들의 제조 방법을 제공하는 것이다. 제조 공정은 동시에 취급하기 용이하고 저렴하여야 한다.
이러한 목적은 청구항 제1항의 특징들을 가지는 솔라 셀 칩들을 제조 방법과, 청구항 제16항의 특징들을 가지는 솔라 셀 칩, 그리고 청구항 제21항의 특징들을 가지는 솔라 셀 모듈에 의해 달성된다. 다른 종속 청구항들은 바람직한 추가적인 개선을 나타낸다.
본 발명에 따르면, 솔라 셀 칩들의 제조 방법은 솔라 셀들이 태양 에너지를 전기 에너지로 직접 변환하기에 적합한 표면 영역들을 포함하도록 제공된다. 이러한 표면 영역들은 아래에서 솔라 셀 칩들의 활성 영역들이라고 표기될 것이다.
본 발명에 따른 제조 방법은 솔라 셀 칩들이 레이저 수단에 의해 직사각형이 아닌 기하학적 형상으로 절단되고, 그럼으로써, 웨이퍼 당 솔라 셀 칩들의 개수가 직사각형 솔라 셀 칩들의 경우에 비해 증가되는 것에 기초한다. 동시에, 솔라 셀 칩들의 기하학적 형상은 레이저의 연속적인 절단 동작이 가능하도록 선택된다.
여기서, 활성 영역들의 기하학적 형상이 실질적으로 솔라 셀 칩의 기하학적 형상에 맞춰지는 것이 바람직하다. 이러한 조건은 솔라 셀 칩들의 활성 영역들의 바깥에 전기적 본딩들을 배열시킬 수 있으면서, 동시에 솔라 셀 칩 당 활성 영역의 최대 비율을 실현할 수 있도록 하기 위해 필요하다. 여기서, 활성 영역들은 바람직하게는 실질적으로 원형 형상이며, 다시 말해, 원형에 근사적이거나 또는 둥근 모퉁이들(corners)을 가진 다각형들을 포함할 수 있다. 또한 활성 영역들의 기하학적 형상이 타원형으로 변형된 원형을 의미할 수도 있다.
나아가, 절단된 솔라 셀 칩이, 종래 기술에서 일반적인 쏘잉 공정들에서 알려진 바와 같이, 실질적으로 직선 절단 에지들이 없도록, 레이저는 절단 동작에서 가이드되는 것이 바람직하다.
하나의 바람직한 변형예는 솔라 셀 칩들의 기하학적 형상이 실질적으로 육각형이 되도록 제공한다. 구체적으로, 이러한 솔라 셀 칩들은 모퉁이들이 둥근 육각형의 기하학적 형상들을 포함한다. 이 경우에, 솔라 셀 칩들의 활성 영역들은 원형과 육각형 사이의 중간적 형상(transitional shape)을 포함하는 것이 바람직하다. 예를 들어, 활성 영역들은 8각형, 10각형 또는 12각형의 기하학적 형상을 포함할 수 있고, 여기서 모퉁이들은 연속적인 레이저 가이드가 가능하도록 둥글게 될 수 있다.

특히 바람직한 것은 활성 영역들이 솔라 셀 칩들의 평면에 기초한 밀집된 결정 구조(close packed crystal structure) 내에 배열되는 형태이다. 결정 구조의 남은 빈틈들은 전기적 본딩을 위한 비활성 영역으로써 활용된다. 웨이퍼 표면의 활용도는 이러한 경우에 최적화된다.
솔라 셀 칩들이 이러한 활성 영역들뿐 아니라, 적어도 부분적으로 전기적 본딩들이 배치될 수 있는 비활성 또는 패시브(passive) 영역들을 포함하는 것은 더욱 바람직하다. 바람직하게는, 이러한 패시브 영역들로는 활성 영역의 서로 대향하는 사이드들 상에 위치한 점형 본딩들(punctual bondings)이 있다.
웨이퍼를 솔라 셀 칩들로 분할하는 것은 바람직하게는 YAG 레이저, 광섬유 레이저(fiber laser), 또는 디스크 레이저(disk laser)를 이용하여 수행될 수 있다. 레이저는 건식 공정에서 동작될 수 있다. 레이저가 제트(jet)와 결합되고 전반사에 의해 가이드되는 것도 마찬가지로 가능하다.
절단 작업 자체는 웨이퍼와 레이저 사이의 상대적인 움직임에 의해 수행된다. 이는 웨이퍼 테이블의 움직임, 플라잉 옵틱스(flying optics) 방식 레이저 및/또는 레이저 스캐너의 이용이 될 수 있다.
본 발명에 따르면, 또한, 태양광 에너지를 전기 에너지로 직접 변환하는 데에 적합한 활성 표면 영역을 가지는 솔라 셀 칩이 상술된 방법에 따라 제조될 수 있도록 제공된다.
나아가, 적어도 두 개에서 많게는 2000 개의 솔라 셀 칩들을 포함하는 솔라 셀 모듈이 제공된다.

도 1a)에서, 웨이퍼가 쏘잉(sawing)에 의해 복수의 단일 칩 스퀘어들(single chip squares)로 분할되는, 종래 기술로부터 알려진 기하학적 형상이 나타나 있다. 도 1b)에서, 본 발명에 따른 제1 변형예는 솔라 셀 칩들을 육각형으로 배열하는 방식이 선택된 경우를 나타낸다. 이에 따라, 웨이퍼 상의 칩들의 개수는 16 %만큼 증가할 수 있다. 도 1c)에서, 레이저의 사인 곡선의 움직임을 기초로 하는 기하학적 형상이 나타나고, 그것에 의해, 연속적인 절단 경로들이 실현된다. 여기서, 배열될 칩들의 개수는 도 1b)에서 배열될 칩들의 개수와 동일하다.
도 1a) 내지 1c)에 나타난 솔라 셀들은, 솔라 셀의 표면에 모인 전하 캐리어들을 방전시킬 수 있도록 추가적인 띠 모양 도체들(strip conductors, 그리드(grid)라고 함)이 상기 표면 상에 배열된다는 점에서 공통점을 가진다.
도 2에서, 종래 기술에서 알려진 솔라 셀 칩으로서, 종래 기술에 대응되는 디자인을 가지는 솔라 셀 칩이 도시된다. 이것은 중심에 활성 영역(2)을 포함하는 정사각형 칩(1)이다. 나아가, 상기 칩은 전기적 본딩이 구현될 수 있는 비활성 영역들(3)을 포함한다.
도 3에서는, 둥근(rounded) 육각형 칩(1)을 기초로 한 본 발명에 따른 일 변형예가 도시된다. 이러한 칩은 또한 활성 영역(2)을 포함하고, 그 형상은 열 두 개의 모퉁이들을 가지는, 즉, 상기 모퉁이들이 각자 둥글게 다듬어진, 다각형과 원의 조합이다.

Claims (21)
- 태양 에너지를 전기 에너지로 직접 변환하는데 적합한 활성 표면 영역들(active surface areas)을 가지는 솔라 셀 칩들(solar cell chips)의 제조 방법으로서,
솔라 셀 칩들은 레이저를 이용하여 웨이퍼로부터 직각 형상에서 벗어난 기하학적 형상(geometry)으로 절단되고, 그럼으로써, 웨이퍼 당 솔라 셀 칩들의 개수가 직각 솔라 셀 칩들과 비교하여 증가되며,
상기 솔라 셀 칩들의 기하학적 형상은 상기 레이저의 연속적인 절단 동작이 가능하도록 선택되는 솔라 셀 칩들의 제조 방법. - 제1항에 있어서,
상기 활성 영역들의 기하학적 형상은 실질적으로 상기 솔라 셀 칩의 기하학적 형상에 맞춰지는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 또는 제2항에 있어서,
상기 활성 영역들은 실질적으로 원형 형상인 것을 특징으로 하는 솔라 셀 칩들의 제조 방법 - 제3항에 있어서,
상기 원형 형상은 타원형으로 변형되는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제3항에 있어서,
상기 활성 영역들은 원형 형상과 육각 형상 사이의 중간적인(transitional) 형상을 나타내고, 상기 활성 영역들의 모퉁이들(corners)은 둥근(rounded) 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제5항에 있어서,
상기 활성 영역은 8각형, 10각형 또는 12각형의 기하학적 형상을 포함하고, 상기 활성 영역의 모퉁이들은 바람직하게는 둥근 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제6항 중 어느 하나의 항에 있어서,
상기 레이저는 상기 솔라 셀 칩이 실질적으로 직선 절단 에지들(straight cutting edges)이 없도록 가이드되는(guided) 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제7항 중 어느 하나의 항에 있어서,
상기 솔라 셀 칩들의 기하학적 형상은 실질적으로 육각형이고, 구체적으로, 둥근 모퉁이들을 가지는 육각 형상인 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제8항 중 어느 하나의 항에 있어서,
상기 레이저는 상기 레이저의 움직임이 실질적으로 정현 파형 곡선을 가지도록 선형적으로 가이드되는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제9항 중 어느 하나의 항에 있어서,
상기 레이저는 상기 솔라 셀 칩이 상기 활성 영역의 부위에서는 실질적으로 원형의 기하학적 형상을 포함하고 두 개의 대향하는 사이드들(sides)에서는 거미줄 형태의 연장부(web-like extension)를 포함하도록 가이드되는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제10항 중 어느 하나의 항에 있어서,
상기 레이저는 상기 활성 영역들이 상기 솔라 셀 칩의 평면 상에 밀집된 결정 구조(close packed crystal structure)로 배열되고, 상기 결정 구조의 빈틈들(gaps)이 전기적 본딩(electric bonding)을 위한 비활성 영역들로써 이용되도록 가이드되는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제11항 중 어느 하나의 항에 있어서,
상기 솔라 셀 칩들은 상기 비활성 영역들 중의 일부 섹션들(sections)에 전기적 본딩들을 포함하는, 구체적으로, 상기 활성 영역의 서로 대향하는 사이드들에 위치한 두 개의 점형(punctual) 본딩들을 포함하는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제12항 중 어느 하나의 항에 있어서,
YAG 레이저, 광섬유(fiber) 레이저 및/또는 디스크(disk) 레이저가 상기 레이저로써 이용되는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제13항 중 어느 하나의 항에 있어서,
상기 레이저는 제트(jet)에서 전반사를 이용하여 가이드되거나 건식 공정에서 동작하는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 제1항 내지 제14항 중 어느 하나의 항에 있어서,
상기 절단 동작은 웨이퍼와 레이저 사이의 상대적인 이동을 이용하여 수행되고, 구체적으로, 웨이퍼 테이블(table)의 이동, 플라잉 옵틱스(Flying Optics) 방식 레이저, 및/또는 레이저 스캐너(scanner)를 이용함으로써 수행되는 것을 특징으로 하는 솔라 셀 칩들의 제조 방법. - 태양 에너지를 전기적 에너지로 직접 변환하는데 적합한 활성 표면 영역을 가지는 솔라 셀 칩으로서, 제1항 내지 제15항 중 어느 하나의 항에 따라 제조될 수 있는 솔라 셀 칩.
- 제16항에 있어서,
상기 솔라 셀 칩은 실질적으로 직선 절단 에지들이 없는 것을 특징으로 하는 솔라 셀 칩. - 제16항에 있어서,
상기 솔라 셀 칩은 실질적으로 둥근 모퉁이들을 가지는 육각형의 기하학적 형상을 가지는 것을 특징으로 하는 솔라 셀 칩. - 제16항에 있어서,
상기 솔라 셀 칩은 상기 활성 영역의 부위에서는 실질적으로 원형의 기하학적 형상을 포함하고 두 개의 대향하는 사이드들에서는 거미줄 형태의 연장부를 포함하는 것을 특징으로 하는 솔라 셀 칩. - 제16항에 있어서,
상기 솔라 셀 칩은 타원형의 기하학적 형상을 가지는 것을 특징으로 하는 솔라 셀 칩. - 제16항 내지 제20항 중 어느 하나의 항에 따른 적어도 두 개에서 많게는 2000 개의 솔라 셀 칩들을 포함하는 솔라 셀 모듈.
