Description

단방향으로 배열된 중합체 테이프를 포함하는 직물의 제조 방법{Process for producing fabrics comprising unidirectionally arranged polymeric tapes}
본 발명은 단방향으로 배열된 중합체 테이프를 포함하는 직물의 제조 방법 및 이로부터 제조된 용품에 관한 것이다.
중합체 테이프는 중합체 재료의 비틀림으로 인해, 일반적으로 파상형으로 구부러지기 때문에, 취급, 즉 가공이 매우 어렵다. 더우기, 테이프의 최적의 성능도 손실된다.
유럽 특허공보 제1 627 719호에는 다층 폴리에틸렌 재료 및 이로부터 제조된 방탄 용품이 개시되어 있다. 이 다층 재료는 단방향으로 배향된 폴리에틸렌 스트립의 단층을 다수 포함한다. 단층들은 서로에 대해 일정한 각도로 비스듬히 교차되어 겹쳐진다. 제1 단층 위에 제2 단층을 형성하기 전에, 압력과 열을 가하여 제1 단층을 고화(consolidation)시킨다. 제2 단층의 스트립들을 제1 단층에 대해 일정한 각도로 정렬시킨 후 다시 압력과 열을 가하여 이층 매트를 형성시킨다. 상술된 바와 같이 얻은 2개 이상의 이층 재료를 고화시켜서 다층 재료를 수득할 수 있다.
유럽 특허공보 제1 627 719호에 따른 용품의 제조 방법은 각각의 층들을 고화시켜야 하기 때문에 시간이 매우 많이 소요된다.
미국 특허공보 제5,578,370호에는 중합체 테이프를 제조하는 다른 방법이 개시되어 있다. 이 특허공보는, 예를 들면 직조 공정에 의해 제조된 서로 교차하는 신장 소재(elongate element)들의 매트를 개시하고 있다. 신장된 소재는 중간층보다 더 낮은 연화 온도를 갖는 중합체 재료로 양쪽 면이 도포된 중합체 필름으로부터 제조될 수 있다. 이렇게 얻은 복합 필름을 길게 찢어서(slitting) 테이프로 만든다. 그런 다음 이 테이프를 사용하여 직조, 편조, 또는 섬유질 웹의 레잉다운(laying down)에 의해서 매트를 형성한다. 매트를 가열하여 테이프들이 적어도 그들의 교차점들에서 융합되게 함으로써 매트를 고화시킨다. 융합 전에 2개 이상의 매트의 스택(stack)을 형성함으로써 2개 이상의 직조 또는 편조된 매트를 포함하는 제품을 수득할 수 있다.

그러나, 직조 공정은 고르지 않은 표면을 제공한다. 직조된 직물 내에 날실과 씨실이 서로 엇갈리게 짜여진 패턴을 갖고 직물 전체에 걸쳐서 실이 하나의 크로싱 실(crossing thread) 위로 그리고 다음의 크로싱 실 아래로 통과하여 짜여지기 때문에 미국 특허공보 제5,578,370호에 개시된 테이프는 파상형으로 구부러진다. 그 결과 곧고 평평하게 놓여서 단방향으로 배열된 테이프에 비해서 방탄 특성, 예를 들면 충격 강도가 더 약한 제품이 만들어지게 된다.
따라서, 본 발명의 목적은 종래 기술의 단점을 적어도 감소시기는 것, 및 단 방향으로 배열된 중합체 테이프를 포함하는 직물을 강도와 충격 성능을 유지 또는 향상시키면서 효과적으로 제조할 수 있게 하는, 상기 직물의 제조 방법을 제공하는 것이다.
이 목적은, 직조 장치에서 날실로서 중합체 테이프를 사용하고 씨실로서 접결사(binding thread)를 사용하거나 씨실로서 중합체 테이프를 사용하고 날실로서 접결사를 사용하여, 단방향으로 배열된 중합체 테이프의 하나 이상의 층을 형성하는 단계, 및 상기 단계에서 형성된 하나 이상의 단층을 압력과 열을 사용하여 후속적으로 고화시키는 단계를 포함하고, 접결사의 용융 온도는 고화 온도 미만이고 중합체 테이프의 코어 성분의 용융 온도는 고화 온도를 초과함을 특징으로 하는, 하나 이상의 코어 성분을 포함하는 단방향으로 배열된 중합체 테이프의 하나 이상의 층을 포함하는 직물의 제조 방법에 의해서 달성된다.
이 방법은, 다층 제품을 제조하는 경우에 각각의 층을 별도로 고화시킬 필요가 없으며, 평평하고 곧게 놓인 중합체 테이프들을 포함하여 파상형으로 구부러지지 않음으로써 최적의 강도와 고른 표면을 제공하는 직물을 제공한다.
본 발명에 따른 방법에서, 중합체 테이프의 코어 성분은 용융되지 않고 따라서 이의 초기 특성을 유지한다.
중합체 테이프가 코어 성분만을 포함하는 경우, 이것은 단지 1종의 중합체만을 함유하거나 상 분리가 없는 중합체들의 균일한 혼합물을 함유한다. 코어 성분만을 포함하는 중합체 테이프는 방사 모노필라멘트일 수 있다. 본원 명세서에서 사용되는 모노필라멘트라는 용어는, 예를 들면 용융 방사 또는 겔 방사에 의해서, 개별적으로 방사된 임의의 단일 필라멘트를 포함한다. 코어 성분만을 포함하는 테이프는 고상 압출법(SSE)으로 제조하거나 고체 재료로부터 얇게 깎고 후 인발(post drawing)시켜서 제조할 수도 있다. 코어 성분만을 포함하는 테이프는 슬릿 단층 필름(slit one layered film)으로부터 유도될 수도 있다.
직조 장치에서 중합체 테이프들은 본질적으로 서로 경계가 접하는 인접한 테이프들과 나란히 인장하에 배치된다.
중합체 테이프와 접결사는 평직, 수자직, 능직 등으로 형성될 수 있다.
바람직하게는, 접결사의 용융 온도는 중합체 테이프의 용융 온도보다 5℃ 이상 낮되, 접결사의 용융 온도는 고화 온도 미만이고 중합체 테이프의 용융 온도는 고화 온도를 초과한다. 더욱 바람직하게는, 접결사의 용융 온도는 중합체 테이프의 용융 온도보다 10℃ 이상 낮고, 가장 바람직하게 접결사의 용융 온도는 중합체 테이프의 용융 온도보다 20℃ 이상 낮되, 접결사의 용융 온도는 고화 온도 미만이고 중합체 테이프의 용융 온도는 고화 온도를 초과한다.
접결사는 모노필라멘트사 또는 멀티필라멘트사일 수 있다. 접결사는, 접결사의 용융 온도가 고화 온도 미만이고 중합체 테이프의 용융 온도가 고화 온도를 초과함으로써, 고화 중에 접결사만이 스스로 용융 및 분산되고 이에 따라 접결사가 용융 온도가 고화 온도를 초과하는 테이프에 대한 접착제로서 작용하기만 한다면, 사각형 단면을 포함하는 임의의 단면 모양을 가질 수 있다. 이렇게 함으로써 접결사에 의해 일어나는 직조 뒤틀림이 제거된다.
접결사 재료는 폴리에틸렌, 초고분자량 폴리에틸렌, 폴리프로필렌, 폴리아미 드, 폴리부타디엔 테레프탈레이트 및 폴리에틸렌 테레프탈레이트, 폴리에틸렌 나프탈레이트, 폴리비닐 알코올, 폴리페닐리덴설파이드, 폴리우레탄, 에틸렌 비닐아세테이트(EVA), 이들 중합체의 공중합체 및 이들의 혼합물로 이루어진 그룹으로부터 선택된다.
바람직하게는, 본 발명에 따른 방법에 사용되는 중합체 테이프의 인장 강도는 200MPa 이상이다.
중합체 테이프의 인장 강도는 ASTM D638에 따라서 측정된다.
테이프는 400MPa 이상의 인장 강도, 더욱 바람직하게는 800MPa 이상의 인장 강도를 갖는 것이 바람직하다. 중합체 재료 및 인발비에 따라서 중합체 재료는 20GPa 이상의 인장 강도를 나타낼 수 있다.
본 발명의 맥락에서 사용되는 테이프라는 용어는 원형을 제외한 임의의 형상을 가질 수 있는 본질적으로 균일한 폭과 두께를 갖는 가요성 신장 소재를 의미한다. 테이프의 폭/높이 비는 2 이상, 바람직하게는 5 이상, 더욱 바람직하게는 20 이상이다. 바람직하게는, 본 발명의 방법에 따른 테이프는 본질적으로 사각형의 단면을 갖는다.
높은 인장 강도를 갖는 직물을 수득하기 위해서는, 중합체 테이프는 1:5 이상, 더욱 바람직하게는 1:15 이상의 인발비로 인발되는 것이 바람직하다. 1:50 이상의 인발비가 특히 바람직하다.
중합체 테이프는 쉬쓰 코어 구조(sheath core structure)를 가질 수도 있다. 예컨대 모노필라멘트를 테이프로서 사용하는 경우에는 코어 재료와 함께 쉬쓰를 용 융 방사함으로써 코어 재료에 쉬쓰를 도포할 수 있다. 쉬쓰 재료는, 직조 장치에 배치되기 전의 후속 단계에서, 예를 들면, 닥터 블레이드(doctor blade), 분무, 분말 피복에 의해, 또는 중합체 용액, 분산액 또는 유액을 통해 테이프를 유도함에 의해서 코어 재료에 도포될 수도 있다. 코어 재료에 대한 쉬쓰 재료의 비율은 0.5/99.5 내지 50/50중량% 범위이다. 쉬쓰 재료의 용융 온도는 바람직하게는 코어 재료의 용융 온도 미만이다. 더욱 바람직하게는, 쉬쓰 재료의 용융 온도는 접결사의 용융 온도와 유사하다. 상기 코어 재료와 상기 쉬쓰 재료는 특히 폴리에틸렌, 초고분자량 폴리에틸렌, 폴리프로필렌, 폴리아미드, 폴리부타디엔 테레프탈레이트 및 폴리에틸렌 테레프탈레이트, 폴리에틸렌 나프탈레이트, 폴리비닐 알코올, 폴리페닐리덴설파이드, 이들 중합체의 공중합체 및 이들의 혼합물로 이루어진 그룹으로부터 선택된다.
또한, 쉬쓰 재료는 에틸렌 알킬 아크릴레이트 공중합체(EAA), 에틸렌 비닐 아세테이트 공중합체(EVA), 에틸렌-부틸 아크릴레이트 공중합체(EBA), 에틸렌메틸 아크릴레이트 공중합체(EMA), 선형 저밀도 폴리에틸렌(LLDPE), 고밀도 폴리에틸렌(HDPE), 저밀도 폴리에틸렌(LPDE)으로 이루어진 그룹으로부터 선택될 수도 있다. 쉬쓰 재료로서 폴리이소부틸렌(PIB) 또는 폴리우레탄(PU)을 사용할 수도 있다. 이들 중합체는 매우 가요성이며 높은 신도를 나타낼 수 있다. 쉬쓰 재료는 상기 열거된 재료 중 1종을 포함하거나 상기 열거된 재료들의 혼합물을 포함할 수 있다.
본 발명에 따른 방법에 사용되는 중합체 테이프는 다층 중합체 필름을 절단(cutting)하거나 길게 찢어서 만들 수도 있다. 중합체 필름, 즉 코어 중합체의 한쪽 또는 양쪽 표면을 코어 중합체보다 더 낮은 용융점을 갖는 수지로 피복하거나 이러한 수지와 동시-압출시킬 수 있다.
사각형 모노필라멘트 테이프는 바람직하게는 폭이 1.5㎜ 내지 10㎜이고 두께가 20㎛ 내지 1,500㎛일 수 있다. 필름을 길게 찢어서 만든 사각형 테이프는 폭이 2㎜ 내지 300㎜이고 층의 개수에 따라서 두께가 1㎛ 내지 1,000㎛, 바람직하게는 4㎛ 내지 50㎛일 수 있다.
본 발명에 따른 방법에서, 단방향으로 배열된 중합체 테이프의 2개 이상의 층은, 직조 장치에서 날실로서 중합체 테이프를 사용하고 씨실로서 접결사를 사용하거나 씨실로서 중합체 테이프를 사용하고 날실로서 접결사를 사용하여 형성될 수 있다. 단방향으로 배열된 중합체 테이프의 2개 이상의 층을, 인접한 층들의 중합체 테이프들이 일정한 각도로 비스듬히 교차하여 겹쳐지도록, 서로의 상부에 적층시키고, 이와 같이 적층된 층들을 압력과 열을 사용하여 고화시킨다.
바람직하게는, 층들은 서로에 대해 대략 수직으로 교차되어 겹쳐진다. 그러나, 이들은 90° 이외의 각도로 적층될 수도 있다. 본 발명에 따른 직물은 직조 장치에서 날실 또는 씨실로서 중합체 테이프를 사용하고 씨실 또는 날실로서 접결사를 사용하여 형성된 단방향으로 배열된 중합체 테이프의 층을 2개 초과로, 예를 들면 3개로, 4개로, 또는 25개 이하, 심지어 50개 이하 또는 100개 이하로 포함할 수 있다.
추가로, 본 발명에 따른 방법에서, 단방향으로 배열된 중합체 테이프의 제1 층을, 직조 장치에서 날실로서 중합체 테이프를 사용하고 씨실로서 접결사를 사용 하여 형성시키고, 단방향으로 배열된 중합체 테이프의 제2 층을, 씨실로서 중합체 테이프를 사용하고 날실로서 접결사를 사용하여 형성시키며, 상기 제1층과 제2 층을, 인접한 층들의 중합체 테이프들이 일정한 각도로 비스듬히 교차하여 겹쳐지도록 교호 방식으로 적층시키고, 이와 같이 적층된 층들을 압력과 열을 사용하여 고화시키는 것이 보다 더 바람직하다. 이와 같이 제1 층과 제2 층을 교호 방식으로 100층 이하로 적층시킬 수 있다.
상기한 바와 같이 단방향으로 배열된 중합체 테이프의 제1 층을, 직조 장치에서 날실로서 중합체 테이프를 사용하고 씨실로서 접결사를 사용하여 형성시키고, 단방향으로 배열된 중합체 테이프의 제2 층을, 씨실로서 중합체 테이프를 사용하고 날실로서 접결사를 사용하여 형성시킨 경우에는, 고화를 연속식 공정으로 수행할 수 있다. 제1 층에서는 테이프가 날실 방향으로 직조되고 제2 층에서는 테이프가 씨실 방향으로 직조되기 때문에 제1 층과 제2 층이 직조 장치에서 간단히 적층되기만 하면 제1 층과 제2 층의 중합체 테이프들은 이미 교차되어 겹쳐진다.
다른 바람직한 양태에서는, 직물의 한쪽 또는 양쪽 면에서 층들을 기재층과 접촉시키거나 층들 사이에 기재층을 삽입시킨다. 기재층은 필름, 면포(scrim), 부직포 등의 형태를 가질 수 있다. 기재층은 직물의 고화 온도보다 더 낮은 용융 온도를 갖는 중합체 재료로 이루어진다. 기재층은 보강재로서의 기능도 할 수 있다. 보강재로는 면포 또는 부직포가 바람직할 것이다.
이 외에도 필요에 따라서 임의의 다른 적합한 재료의 보호층이 추가로 제공될 수 있다.
본 발명에 따른 방법으로 제조된 직물은 복합 구조물에 포함될 수 있다. 본 발명에 따른 방법으로 제조된 직물은 연질 및 경질의 방탄 구조물에 포함될 수도 있다.
특정 양태에서는, 본 발명의 방탄 구조물에 내충격성 재료의 층 하나 이상이 제공되는 것이 특히 바람직하고, 내충격성 재료는 바람직하게는 금속, 금속 합금, 유리, 현무암 섬유, 유리 섬유, 세라믹 또는 다른 방탄 재료 유사 아라미드 또는 초고분자량 폴리에틸렌 섬유로 이루어진 그룹으로부터 선택된 1종 이상의 재료로부터 선택된다. 내충격성 재료의 층은 직물의 한쪽 또는 양쪽 표면에 제공되거나 직물의 개별적 층들 사이에 삽입될 수 있다.
방탄 구조물은 벽, 문, 판, 조끼 또는 조끼용 삽입물, 전투용 헬멧과 같은 군수 용품, 신체에 착용하는 방패, 차량용 장갑판, 항공기 본체 및 항공기 문 또는 보트일 수 있다.

Claims (7)

  1. 직조 장치에서 날실로서 중합체 테이프를 사용하고 씨실로서 접결사(binding yarn)를 사용하거나 씨실로서 중합체 테이프를 사용하고 날실로서 접결사를 사용하여, 단방향으로 배열된 중합체 테이프의 하나 이상의 층을 형성하는 단계, 및 상기 단계에서 형성된 하나 이상의 단층을 압력과 열을 사용하여 후속적으로 고화시키는 단계를 포함하고, 접결사의 용융 온도는 고화 온도 미만이고 중합체 테이프의 코어 성분의 용융 온도는 고화 온도를 초과함을 특징으로 하는, 하나 이상의 코어 성분을 포함하는 단방향으로 배열된 중합체 테이프의 하나 이상의 층을 포함하는 직물의 제조 방법.
  2. 제1항에 있어서, 중합체 테이프는 모노필라멘트임을 특징으로 하는, 직물의 제조 방법.
  3. 제1항에 있어서, 중합체 테이프는 쉬쓰 코어(sheath core) 테이프이고, 쉬쓰의 용융 온도는 코어의 용융 온도 미만임을 특징으로 하는, 직물의 제조 방법.
  4. 제1항 내지 제3항 중 어느 한 항에 있어서, 중합체 테이프의 인장 강도는 200MPa 이상임을 특징으로 하는, 직물의 제조 방법.
  5. 제1항 내지 제4항 중 어느 한 항에 있어서, 단방향으로 배열된 중합체 테이프의 2개 이상의 층은, 직조 장치에서 날실로서 중합체 테이프를 사용하고 씨실로서 접결사를 사용하거나 씨실로서 중합체 테이프를 사용하고 날실로서 접결사를 사용하여 형성되고, 단방향으로 배열된 중합체 테이프의 2개 이상의 층을, 인접한 층들의 중합체 테이프들이 일정한 각도로 비스듬히 교차하여 겹쳐지도록, 서로의 상부에 적층시키고, 이와 같이 적층된 층들을 압력과 열을 사용하여 고화시킴을 특징으로 하는, 직물의 제조 방법.
  6. 제1항 내지 제4항 중 어느 한 항에 있어서, 단방향으로 배열된 중합체 테이프의 제1 층을, 직조 장치에서 날실로서 중합체 테이프를 사용하고 씨실로서 접결사를 사용하여 형성시키고, 단방향으로 배열된 중합체 테이프의 제2 층을, 씨실로서 중합체 테이프를 사용하고 날실로서 접결사를 사용하여 형성시키며, 상기 제1층과 제2 층을, 인접한 층들의 중합체 테이프들이 일정한 각도로 비스듬히 교차하여 겹쳐지도록 교호 방식으로 적층시키고, 이와 같이 적층된 층들을 압력과 열을 사용하여 고화시킴을 특징으로 하는, 직물의 제조 방법.
  7. 제1항 내지 제4항 중 어느 한 항에 따른 방법으로 제조된 직물을 포함하는 연질 또는 경질 방탄 구조물.
