Abstract
Description
本発明者は、鋭意検討を行った結果、混練工程でのマイクロカプセルの破壊に起因するハニカム構造体の気孔率の低下の問題、及び坏土中の残存空気や混練不足によるハニカム構造体の切れやうねり不具合の問題は、セラミック原料、成形助剤及び造孔材を含有する原料を、加圧式ニーダで混練することにより解決できることを見いだした。加圧式ニーダは、図1(a)に示すように、混練槽1内の原料(図示せず)を加圧蓋3により加圧しながらロータ2にて混練する構造を有する。ロータ2には、図1(b)に示すように、2枚のブレード2aが交互に配置されており、2本のロータ2はブレード2aがお互いにぶつからないように配置されている。2本のロータは同期して回転しても良いし、独立に回転しても良い。混練槽1内の原料は、加圧蓋3の荷重、ピストン軸4の荷重、及びピストン軸4により加圧蓋3を押す力Pによって加圧される。加圧下での混練は、非加圧式ニーダに比べて混練効率に優れるため、混練時間を短縮することができる。
混練時のマイクロカプセルに加わる剪断力をより低減するためには、坏土は軟らかいことが好ましい。坏土の硬度を下げることによって、マイクロカプセルの破壊が防止され、ハニカム構造体の気孔率をさらに大きくできる。混練後の坏土のタイプCデュロメータ硬度(JIS K7312に準拠)(以下、単にデュロメータ硬度という)は23以下であるのが好ましく、22以下であるのがより好ましい。一方、坏土の硬度が低すぎると押出成形後の成形体が自重により変形する。従って混練後の坏土のデュロメータ硬度は16以上であるのが好ましく、18以上であるのがより好ましい。デュロメータ硬度はセラミック原料に対する水の添加量により調整することができる。
セラミック原料は特に限定せず、例えば、コーディエライト、アルミナ、ムライト、窒化珪素、サイアロン、炭化珪素、チタン酸アルミニウム、窒化アルミニウム及びLAS等を少なくとも1種含むものが好ましい。中でもコーディエライトを主結晶とするセラミックハニカム構造体は熱膨張係数が低く、耐熱衝撃性に優れるため好ましい。
造孔材は内部に気体を含む樹脂製のシェルに囲まれたマイクロカプセルが好ましい。このような造孔材を用いることにより、本発明の効果が顕著に発揮される。マイクロカプセルは発泡済みの発泡樹脂であることがさらに好ましく、シェルの厚さは0.1〜0.8μmであるのが好ましい。樹脂は特に限定されないが、アクリル系、メタクリレート系、カルボン酸系等が好ましい。マイクロカプセルの添加量は、目標とするハニカム構造体の気孔率等により異なるが、気孔率の大きいハニカム構造体を得るためには、セラミック原料に対して4〜13質量%が好ましく、5〜10質量%であるのがさらに好ましい。またマイクロカプセルに他の造孔材(グラファイト等のカーボンを主成分とする粉末、小麦粉、コーンスターチなどの澱粉粉末や、ポリエチレンテレフタレート、ポリメタクリル酸メチル等の樹脂粉末)を1種又は2種類以上混合して用いても良い。
図1に示す加圧式ニーダの混練槽1に、カオリン、タルク、シリカ、アルミナ、水酸化アルミニウムの粉末を、50質量%のSiO2、35質量%のAl2O3、及び15質量%のMgOの組成となるように配合し、コーディエライト生成原料粉末とした。これに成形助剤としてメチルセルロース及びヒドロキシプロピルメチルセルロース、潤滑材、造孔材として発泡樹脂、並びに水を投入し、加圧力を0.5 MPaで混練層1内を減圧せずに50分間混練してセラミック坏土を作製した。混練終了時の坏土の温度及びデュロメータ硬度を測定した。結果を表1に示す。

加圧力を表1に示すように変更した以外は実施例1と同様にして混練を行い、坏土を作製した。これらの実施例の加圧力及び坏土温度を表1に示す。これらの坏土を用いて実施例1と同様にして成形体の作製、収縮量の測定、ハニカム成形体の焼成、気孔率の測定、切れとうねり不具合の評価を行った。結果を表1に示す。
坏土温度及び/又はデュロメータ硬度を表1に示すように変更した以外は実施例3と同様にして混練を行い、坏土を作製した。これらの実施例の加圧力、坏土温度及びデュロメータ硬度を表1に示す。これらの坏土を用いて実施例1と同様にして成形体の作製、収縮量の測定、ハニカム成形体の焼成、気孔率の測定、切れとうねり不具合の評価を行った。結果を表1に示す。
坏土温度、デュロメータ硬度及び/又は混練槽1内の真空度を表1に示すように変更した以外は実施例3と同様にして混練を行い、坏土を作製した。これらの実施例の加圧力、坏土温度及びデュロメータ硬度を表1に示す。これらの坏土を用いて実施例1と同様にして成形体の作製、収縮量の測定、ハニカム成形体の焼成、気孔率の測定、切れとうねり不具合の評価を行った。結果を表1に示す。
加圧力、真空度、混練後の坏土の温度及びデュロメータ硬度を表1に示すように変更した以外は実施例1と同様にして混練を行い、比較例1〜4の坏土を作製した。
Claims (8)
- セラミック原料、成形助剤及び造孔材を含有する原料混合物を混練してハニカム状押出成形体用の坏土を作製するセラミックハニカムフィルタの製造方法であって、加圧式ニーダにより0.12〜0.5 MPaの加圧力で混練することを特徴とするセラミックハニカムフィルタの製造方法。
- 請求項1に記載のセラミックハニカムフィルタの製造方法において、混練後の前記坏土のタイプCデュロメータ硬度(JIS K7312に準拠)が16〜23であることを特徴とするセラミックハニカムフィルタの製造方法。
- 請求項1又は2に記載のセラミックハニカムフィルタの製造方法において、減圧雰囲気下で混練することを特徴とするセラミックハニカムフィルタの製造方法。
- 請求項3に記載のセラミックハニカムフィルタの製造方法において、真空度がゲージ圧で2×10-2MPa以上の減圧雰囲気下で混練することを特徴とするセラミックハニカムフィルタの製造方法。
- 請求項1〜4のいずれかに記載のセラミックハニカムフィルタの製造方法において、混練時の前記坏土の温度が15〜35℃であることを特徴とするセラミックハニカムフィルタの製造方法。
- 請求項1〜5のいずれかに記載のセラミックハニカムフィルタの製造方法において、混練後の坏土をピストン式の押出し成形機を用いてハニカム状に押出し成形する工程を有することを特徴とするセラミックハニカムフィルタの製造方法。
- セラミック原料、成形助剤及び造孔材を含有する原料混合物を混練してハニカム状押出成形体用の坏土を作製するセラミックハニカムフィルタの製造方法であって、加圧式ニーダにより0.12〜0.5 MPaの加圧力で混練した後、直接ピストン式の押出し成形機を用いてハニカム状に押出し成形することを特徴とするセラミックハニカムフィルタの製造方法。
- 請求項7に記載のセラミックハニカムフィルタの製造方法において、真空度がゲージ圧で2×10-2 MPa以上の減圧雰囲気下で混練することを特徴とするセラミックハニカムフィルタの製造方法。
