Description
本発明は、ポリウレタンフォーム、特に二成分ポリウレタンフォームを形成するために好適なポリオール成分の分野に関する。ポリオール成分は、低圧二成分ポリウレタンフォームキットにおける使用に特に適している。本発明は、更に、得られるポリウレタンフォーム、及びその製造方法に関する。特に、本発明は、ポリオール成分がガス状ヒドロハロオレフィン発泡剤、窒素触媒及びスズ触媒を含み、スズ触媒が硫黄原子を含む、このような組成物に関する。
スプレーフォーム等の低圧二成分ポリウレタンフォームが二成分系から形成され、各成分が「A」成分と「B」成分と一般的に称され、これらを混合したとき重合してポリウレタンフォームとなることは周知である。「A」成分は、ジイソシアネート又はポリイソシアネート並びに任意選択で発泡剤及び/又は更なる添加剤を含み、「B」成分は、一般的に、ガス状発泡剤/噴射剤、触媒、ポリオール及び任意選択で更なる添加剤を含む。二成分は包装され、別々の容器内に貯蔵されるか、又は同じ容器内の別々のコンパートメント内に貯蔵される。典型的には、「A」成分及び「B」成分は、一般的には約1:1(体積目方)の比率で、別々のラインを通して分配装置(衝突混合型又は静的混合型スプレーガン又は注入ガン(pouring gun)等)に送達される。2つの別々の容器を備えたシステムにおいて、2つの成分は、分配装置の混合部(混合ノズル又は混合室等)で合わせるまで、このシステム全体にわたって別々に保持される。分配されるとき、液状内容物が泡立ったフォームとして出て、反応し、硬化されて多孔質ポリウレタンポリマーが形成される。スプレーフォーム産業は、伝統的には、イソシアネート成分を「A」成分とし、ポリオール成分を「B」成分として認めている。「A」及び「B」の名称は、分野によっては逆の場合もある。
本発明者らは、驚くべきことに、本明細書で開示する特定の触媒又は特定の触媒の組合せを含む本発明によるポリオール成分を用いることによって、これらの目的のうちの1つ又は複数を満たすことができることを見出した。本明細書で生成されるHFO含有ポリオール成分及びフォームは、ポリオールブレンドの貯蔵寿命特性並びに得られるフォームの密度及び/又は熱伝導率について、旧世代HFC含有ポリオール成分及び得られるフォームと競合できることが見出されている。
好適なイソシアネート及び任意選択で発泡剤を含むイソシアネート成分を用意するステップと、
ポリオール、ガス状ヒドロハロオレフィン発泡剤、窒素触媒及びスズ触媒(スズ触媒は、硫黄原子を含む)を含むポリオール成分を用意するステップと、
前記イソシアネート成分と前記ポリオール副成分とを混合するステップと
を含む、方法を提供する。
本開示による1種又は複数の他の物質、成分又は原料との最初の接触、インサイチュ形成、ブレンド、又は混合の直前の時点で存在する物質、成分、又は原料について記述する。組成物、反応生成物、得られる混合物等として特定される物質、成分又は原料は、一般常識及び平均的な化学者の通常の技術を活用し、本開示に従って実施する場合、接触、インサイチュ形成、ブレンド、又は混合操作の間に起こる化学反応又は変換を通して固有性、性質、又は特徴を得ることができる。化学反応物質又は出発材料から化学生成物又は最終材料への変換は、それが生じる速度とは関係なく継続的に発生するプロセスである。したがって、変換プロセス自体は、その進行中に出発材料及び最終材料並びに中間体種の混合物が存在しうるものである。特に本明細書中に指定がない限り、成分の(相対)量の定義は、そのままの組成物に関係する。
ポリオール成分には、多く使用され、ポリオール予混合物として販売されている、単一のポリオール又は数種のポリオールが含まれうる。ポリオール成分中に存在する1種又は複数のポリオールは、ポリウレタンフォームを調製するための当該技術分野において公知の任意のポリオールであってよい。
実施形態において、「ガス状ヒドロハロオレフィン発泡剤」という用語は、1atmで18℃未満の沸点を有するヒドロハロオレフィン発泡剤を指し、一方、「液状ヒドロハロオレフィン発泡剤」という用語は、1atmで18℃超の沸点を有するヒドロハロオレフィン発泡剤を指す。
ポリオール成分中に使用される窒素触媒は、ポリウレタンフォームの形成を触媒するのに好適な、任意のアミン化合物、その対応するアンモニウムイオン又はこれらの組合せであってよい。
本発明者らは、驚くべきことに、本発明によるポリオール成分中に硫黄原子を含むスズ触媒を使用するとき、貯蔵寿命特性が改善されたポリオール成分が得られることを見出した。硫黄原子を含むスズ触媒は、ポリウレタンフォームの形成を触媒するのに好適な、硫黄原子を含む任意のスズ触媒、例えばチオール又はその塩及び/若しくは誘導体を含むスズ触媒であってよい。
本発明によるポリオール成分は、これらに限定されないが、水、難燃剤、着色剤、充填剤、界面活性剤、追加の触媒、追加の発泡剤、噴射剤、乳化剤、溶剤及び/又は可塑剤等の他の材料を含んでもよい。

ポリオール成分の総重量に対して5~50重量%、好ましくは10~30重量%、好ましくは15~25重量%のガス状ヒドロハロオレフィン発泡剤と、
ポリオール成分の総重量に対して0.1~10重量%、好ましくは0.5~7重量%、好ましくは0.5~5重量%の窒素触媒と、
ポリオール成分の総重量に対して0.001~10重量%、好ましくは0.005~5重量%、より好ましくは0.01~2重量%のスズの量のジブチルスズジラウリルメルカプチド、ジメチルスズジラウリルメルカプチド、ジオクチルジラウリルメルカプチド又はこれらの組合せと
を含む、ポリオール成分が提供される。

ポリオール成分の総重量に対して20重量%~95重量%、好ましくは30重量%~60重量%、より好ましくは40重量%~50重量%の脂肪族ポリエーテルポリオール、脂肪族ポリエステルポリオール、芳香族ポリエステルポリオール及びこれらの組合せと、
ポリオール成分の総重量に対して5~50重量%、好ましくは10~30重量%、好ましくは15~25重量%のHFO1234ze(E)と、
ポリオール成分の総重量に対して0.1~10重量%、好ましくは0.5~7重量%、好ましくは0.5~5重量%のテトラメチルアンモニウムと、
ポリオール成分の総重量に対して0.001~10重量%、好ましくは0.005~5重量%、より好ましくは0.01~2重量%のスズの量の、硫黄原子を含むスズ触媒と
を含む、ポリオール成分が提供される。
好適なイソシアネート及び任意選択の発泡剤を含むイソシアネート成分を用意するステップと、
ポリオール、ガス状ヒドロハロオレフィン発泡剤、窒素触媒及びスズ触媒(このスズ触媒は、硫黄原子を含む)を含むポリオール成分を用意するステップと、
前記イソシアネート成分と前記ポリオール成分を混合するステップと
を含む、方法が提供される。
好適なイソシアネート及び任意選択の発泡剤を含むイソシアネート成分を用意するステップと、
ポリオール、ガス状ヒドロハロオレフィン発泡剤、窒素触媒、及びスズ触媒(このスズ触媒は、硫黄原子を含む)を含むポリオール成分を用意するステップと、
前記イソシアネート成分と前記ポリオール副成分を混合して、イソシアネート成分とポリオール成分の混合物を得るステップと、
先の工程で得たイソシアネート成分とポリオール成分の混合物をスプレーするステップと
を含む、方法が提供される。
種々のポリオール成分の貯蔵寿命を決定するために、様々なポリオール成分の新鮮試料及び老化試料を、下記のプロトコルに従って調製し、以下の1つ又は複数の反応パラメーターを決定した。
ポリオール成分:種々の成分(以下の表に示す)をガラス瓶に添加し、該ガラス瓶を密閉して生成物の損失を防ぐことによってポリオール成分を調製した。液状発泡剤をポリオール成分中に存在させる場合、この成分は最後に添加する。ガス状発泡剤(solstice GBA)は添加しない。得られた混合物を、激しく手で振盪し、室温(RT)で約4時間静置させることによって均一化する。
以下の表に記載されたポリオール成分は、スプレーフォームを調製するためのキットとして調製した。キットは、
90重量%のイソシアネート及び10重量%のSolstice GBAからなるイソシアネート成分を含有し、圧縮空気を使用して6バールまで加圧された、第1の加圧エアゾール缶と、
前述の実施例に記載したポリオール成分を含有し、圧縮空気を使用して6バールまで加圧された、第2の加圧エアゾール缶と
からなる。
一定量のイソシアネートをブリキ製エアゾール缶に入れ、次いでこれをバルブで密閉することによって、イソシアネート成分を調製する。この化合物を、ガス状発泡剤及び圧縮空気を用いて6~7バールまで加圧する。
ポリオール成分をガス状発泡剤のみ(圧縮空気は使用しない)で加圧すること以外は上記と同じ方法で試料を調製する。得られたエアゾール缶を50℃のオーブン中で特定の時間老化させる。この老化期間の後、試料をオーブンから取り出し、24時間室温まで放冷し、その後、圧縮空気で6バールまで加圧する。
非老化イソシアネート成分を、分配装置によって新鮮又は老化ポリオール成分と合わせる。スプレー前に両方の成分を激しく振盪する。ガンを作動させ、缶が空になるまでフォームを分配する。
以下の実施例24~28において、以下の表に列挙した分量の水、アミン及び酸を混合し、均一化した後、ポリオール成分の残りを添加することによって、窒素触媒を、その対応するアンモニウムイオンとして、少なくとも部分的に添加した。
以下の表に記載のポリオール成分は、スプレーフォームを調製するためのキットとして調製した。キット及びスプレー手順は、実施例24~28に記載したものと同じであるが、キャニスターを、(空気を使用して6バールまでの代わりに)窒素ガスを使用して17バールまで加圧した点が異なる。試験は、12kgのスケールで実施した(両方の成分を合わせた重量)。
ポリオール成分の総重量の5~50重量%、好ましくは10~30重量%、好ましくは15~25重量%のガス状ヒドロハロオレフィン発泡剤と、
ポリオール成分の総重量の0.1~10重量%、好ましくは0.5~7重量%、好ましくは1~5重量%の窒素触媒と、
ポリオール成分の総重量の0.001~10重量%、好ましくは0.005~5重量%、より好ましくは0.01~2重量%のスズの量のスズ触媒と
を含む、実施形態A~Iのいずれか1つによるポリオール成分。
好適なイソシアネート及び任意選択の発泡剤を含むイソシアネート成分を用意するステップと、
実施形態A~Jのいずれか1つに記載のポリオール成分を用意するステップと、
前記イソシアネート成分と前記ポリオール副成分を混合してポリウレタンフォームを形成するステップと
を含む、方法。
Claims (18)
- 二成分ポリウレタンフォームを製造するために好適なポリオール成分であって、前記ポリオール成分が、ポリオール、ガス状ヒドロハロオレフィン発泡剤、窒素触媒、及びスズ触媒を含み、前記スズ触媒が硫黄原子を含み、
前記ガス状ヒドロハロオレフィン発泡剤が、1,3,3,3-テトラフルオロプロペン(HFO 1234ze);2,3,3,3-テトラフルオロプロパ-1-エン(HFO 1234yf);1,2,3,3,3-ペンタフルオロプロペン(HFO 1225ye);1,1,3,3,3-ペンタフルオロプロペン(HFO 1225zc);1,1,2,3,3-ペンタフルオロプロペン(HFO 1225yc);又はこれらの組合せから選択される、ポリオール成分。 - 前記ポリオールが、スクロース含有ポリオール;フェノール類;フェノールホルムアルデヒド含有ポリオール;グルコース含有ポリオール;ソルビトール含有ポリオール;メチルグルコシド含有ポリオール;芳香族ポリエステルポリオール;脂肪族ポリエステルポリオール;芳香族ポリエーテルポリオール;脂肪族ポリエーテルポリオール;ポリブタジエンポリオール;ポリカプロラクトンポリオール;ポリカーボネートポリオール;ヒドロキシ末端ポリオレフィンポリオール;グラフトポリオール;グリセロール;エチレングリコール;ジエチレングリコール;プロピレングリコール含有ポリオール;ポリエーテルポリオールとビニルポリマーとのグラフトコポリマー;ポリエーテルポリオールとポリ尿素とのコポリマー;(b)のうちの1つ又は複数と縮合された(a)のうちの1つ又は複数((a)は、グリセリン、エチレングリコール、ジエチレングリコール、トリメチロールプロパン、ペンタエリスリトール、大豆油、レシチン、トール油、パーム油、ヒマシ油であり、(b)は、エチレンオキシド、プロピレンオキシド、エチレンオキシドとプロピレンオキシドとの混合物である);又はこれらの組合せからなる群から選択される、好ましくはスクロース含有ポリオールである、請求項1に記載のポリオール成分。
- ポリエーテル及び/又はポリエステルポリオールを、前記ポリオール成分中に存在するポリオールの総重量に基づいて50重量%超、好ましくは70重量%超、好ましくは85重量%超、好ましくは95重量%超、好ましくは98重量%超、好ましくは99重量%超の量で含む、請求項1又は2に記載のポリオール成分。
- 脂肪族ポリエーテルポリオール、脂肪族ポリエステルポリオール、芳香族ポリエステルポリオール及びこれらの組合せから選択されるポリオールの合計の重量が、前記ポリオール成分中に存在するポリオールの総重量に基づいて50重量%超、好ましくは70重量%超、好ましくは85重量%超、好ましくは95重量%超、好ましくは98重量%超、好ましくは99重量%超である、請求項1~3のいずれか一項に記載のポリオール成分。
- 前記ガス状ヒドロハロオレフィン発泡剤が、HFO 1234ze(E)である、請求項1~4のいずれか一項に記載のポリオール成分。
- 1atmで18℃超の沸点を有する液状ヒドロハロオレフィン発泡剤を更に含む、請求項1~5のいずれか一項に記載のポリオール成分。
- 前記液状ヒドロハロオレフィン発泡剤が、HFO-1336mzz(Z)、HFO-1233zd(E)又はこれらの組合せである、請求項6に記載のポリオール成分。
- ハロゲン化非ヒドロハロオレフィン発泡剤を、前記ポリオール成分の総重量の10重量%未満、好ましくは5重量%未満、好ましくは1重量%未満、好ましくは0重量%の量で含む、請求項1~7のいずれか一項に記載のポリオール成分。
- 前記窒素触媒が、立体障害性アミン触媒又はその対応するアンモニウムイオン、好ましくは、ジシクロヘキシルメチルアミン、エチルジイソプロピルアミン、ジメチルシクロヘキシルアミン、ジメチルイソプロピルアミン、メチルイソプロピルベンジルアミン、メチルシクロペンチルベンジルアミン、イソプロピル-sec-ブチル-トリフルオロエチルアミン、ジエチル-(α-フェニルエチル)アミン、トリ-n-プロピルアミン、ジシクロヘキシルアミン、t-ブチルイソプロピルアミン、ジ-t-ブチルアミン、シクロヘキシル-t-ブチルアミン、ジ-sec-ブチルアミン、ジシクロペンチルアミン、ジ-(α-トリフルオロメチルエチル)アミン、ジ-(α-フェニルエチル)アミン、トリフェニルメチルアミン、1,1-ジエチル-n-プロピルアミン、ジモルホリノジエチルエーテル、N-エチルモルホリン、N-メチルモルホリン、ビス(ジメチルアミノエチル)エーテル、イミダゾール、n-メチルイミダゾール、1,2-ジメチルイミダゾール、ジモルホリノジメチルエーテル、N,N,N’,N’,N”,N”-ペンタメチルジエチレントリアミン、N,N,N’N’,N”,N”-ペンタエチルジエチレントリアミン、N,N,N’,N’,N”,N”-ペンタメチルジプロピレントリアミン、ビス(ジエチルアミノエチル)エーテル、ビス(ジメチルアミノプロピル)エーテル、その対応するアンモニウムイオン及びこれらの組合せからなる群から選択される、好ましくは、2,2’-ジモルホリノジエチルエーテル又はジシクロヘキシルメチルアミン、その対応するアンモニウムイオン及びこれらの組合せからなる群から選択される触媒である、請求項1~8のいずれか一項に記載のポリオール成分。
- 前記窒素触媒が、式(NR1R2R3R4)+(式中、R1、R2、R3及びR4は、それぞれ、アルキル及びアルケニルからなる群から、好ましくはメチル、エチル及びプロピルからなる群から、最も好ましくはメチル及びエチルからなる群から独立的に選択される)の第4級アンモニウム化合物を含む、請求項1~8のいずれか一項に記載のポリオール成分。
- 前記窒素触媒が、テトラメチルアンモニウムを含む、請求項10に記載のポリオール成分。
- 前記スズ触媒が、スズメルカプチド、好ましくはジオクチルスズジラウリルメルカプチド、ジメチルスズビス(2-エチルヘキシルチオグリコレート)、ジオクチルスズビス(2-エチルヘキシルチオグリコレート)、オクチルスズトリス(2-エチルヘキシルチオグリコレート)、ジブチルスズビス(2-エチルヘキシルチオグリコレート)、ジメチルスズジイソオクチルチオグリコレート、メチルスズトリイソオクチルチオグリコレート、ジメチルスズジラウリルメルカプチド、ジブチルスズジラウリルメルカプチド、及びこれらの組合せからなる群から選択される、好ましくはジブチルスズジラウリルメルカプチド、ジメチルスズジラウリルメルカプチド、ジオクチルスズジラウリルメルカプチド及びこれらの組合せからなる群から選択される、請求項1~11のいずれか一項に記載のポリオール成分。
- 前記ポリオール成分の総重量の20重量%以上、好ましくは30重量%~60重量%、より好ましくは40重量%~50重量%のポリオールと、
前記ポリオール成分の総重量の5~50重量%、好ましくは10~30重量%、好ましくは15~25重量%のガス状ヒドロハロオレフィン発泡剤と、
前記ポリオール成分の総重量の0.1~10重量%、好ましくは0.5~7重量%、好ましくは0.5~5重量%の窒素触媒と、
前記ポリオール成分の総重量の0.001~10重量%、好ましくは0.005~5重量%、より好ましくは0.01~2重量%のスズの量のスズ触媒と
を含み、
ポリオール、ガス状ヒドロハロオレフィン発泡剤、窒素触媒及びスズ触媒の合計の重量は、ポリオール成分の100重量%を超えない、請求項1~12のいずれか一項に記載のポリオール成分。 - 好適なイソシアネート及び任意選択の発泡剤を含むイソシアネート成分と、請求項1~13のいずれか一項に記載のポリオール成分とを含む、二成分ポリウレタンフォーム形成キット。
- 前記イソシアネートが、芳香族ジイソシアネート、芳香族トリイソシアネート、芳香族テトライソシアネート、アリールアルキルポリイソシアネート、脂肪族ポリイソシアネート、ポリメチレンポリフェニレンイソシアネート、アルキレンジイソシアネート、芳香族ポリイソシアネート、及びこれらの組合せからなる群から選択される、請求項14に記載のキット。
- 請求項1~13のいずれか一項に記載のポリオール成分を使用して発泡されたポリウレタンフォーム。
- フォームの気泡中にガス状ヒドロハロオレフィンを含み、ポリウレタンフォームが、フリーライズコア密度をEN1602に従って測定した場合、35kg/m3未満のフリーライズコア密度を有する、請求項16に記載のポリウレタンフォーム。
- フォームを形成する方法であって、
好適なイソシアネート及び任意選択の発泡剤を含むイソシアネート成分を用意するステップと、
請求項1~13のいずれか一項に記載のポリオール成分を用意するステップと、
前記イソシアネート成分と前記ポリオール成分を混合してフォームを形成するステップと
を含む、方法。
