Description
図1は、本発明の一の実施の形態に係るハニカム構造体1を簡略化して示す図である。ハニカム構造体1は、一方向に長い筒状部材であり、図1では、ハニカム構造体1の長手方向における一方側の端面を示している。図2は、ハニカム構造体1を示す断面図であり、図2では、当該長手方向に沿う断面の一部を示している。ハニカム構造体1は、例えばDPF等のフィルタに用いられる。ハニカム構造体1は、フィルタ以外の他の用途に用いられてもよい。
図3は、ハニカム構造体1を形成する多孔質材料2の構造を示す図である。多孔質材料2は、多孔質の焼結体であり、骨材粒子3と、結合材4とを備える。結合材4は、細孔21を形成した状態で骨材粒子3間を結合する。結合材4は、結晶質のコージェライトを含む。多孔質材料2において、骨材粒子3以外の物質は、原則として結合材4に含まれるものとする。
図7は、多孔質材料2を製造する処理の流れを示す図である。ここでは、多孔質材料2の製造により、ハニカム構造体1が製造される。すなわち、多孔質材料2が、ハニカム構造体1として製造される。
次に、実施例について述べる。ここでは、実施例1~5、並びに、比較例1~3として、表1中に示す条件にて多孔質材料(ハニカム構造体)を作製した。
まず、骨材原料である粉末状の炭化珪素(SiC)と、粉末状の結合材原料とを混合して、ベース粉末を準備した。結合材原料は、タルク、酸化アルミニウム(Al2O3)および二酸化珪素(SiO2)を含み、結合材原料の全体に対する各材料の質量比率は、表1中の「結合材原料の組成」に示す通りである。実施例1~5では、結合材原料が、結合材原料の全体に対して、タルクを35~45質量%、酸化アルミニウムを45~60質量%、二酸化珪素を0~10質量%含むという条件を満たしている。なお、実施例5では、結合材原料が、二酸化珪素を含まない。続いて、上記ベース粉末に、造孔材、バインダおよび水を添加して成形原料を得た。その後、ニーダーを用いて混練し、可塑性の坏土(成形原料)を得た。
比較例1~3の多孔質材料の作製は、結合材原料が、結合材原料の全体に対して、タルクを35~45質量%、酸化アルミニウムを45~60質量%、二酸化珪素を0~10質量%含むという条件を満たさない点を除き、実施例1~5とほぼ同じである。
作製した多孔質材料に対して、多孔質材料の全体における各結晶相の質量比率、並びに、結合材の全体における各成分の質量比率を測定した。実施例1~5、並びに、比較例1~3の多孔質材料に対する測定結果を表2に示す。
上記多孔質材料2、ハニカム構造体1および多孔質材料の製造方法では様々な変形が可能である。

Claims (7)
- 多孔質材料であって、
炭化珪素粒子または窒化珪素粒子である粒子本体の表面に、クリストバライトを含む酸化膜が設けられた骨材粒子と、
コージェライトを含み、細孔を形成した状態で前記骨材粒子間を結合する結合材と、
を備え、
前記コージェライトの質量の比率が、前記多孔質材料の全体に対して10~40質量%であり、
前記結合材が、前記結合材の全体に対して、酸化マグネシウム成分を10~15質量%、酸化アルミニウム成分を45.7~55質量%、二酸化珪素成分を35~45質量%含み、
前記粒子本体と前記結合材との間に存在する前記酸化膜の厚さが、0.90μm以下であり、かつ、前記粒子本体と前記細孔との間に存在する前記酸化膜の厚さの0.8倍以下であることを特徴とする多孔質材料。 - 請求項1に記載の多孔質材料であって、
前記粒子本体と前記細孔との間に存在する前記酸化膜の厚さが、0.50μm以上であることを特徴とする多孔質材料。 - 請求項1または2に記載の多孔質材料であって、
40℃を基準としたときの250℃における熱膨張係数が、5.0ppm/K以下であることを特徴とする多孔質材料。 - 請求項1ないし3のいずれか1つに記載の多孔質材料であって、
曲げ強度が、5.0MPa以上であることを特徴とする多孔質材料。 - 請求項1ないし4のいずれか1つに記載の多孔質材料であって、
開気孔率が50%以上、かつ、70%以下であることを特徴とする多孔質材料。 - 請求項1ないし5のいずれか1つに記載の多孔質材料により形成され、内部が隔壁により複数のセルに仕切られたことを特徴とするセル構造体。
- 多孔質材料の製造方法であって、
a)骨材原料、結合材原料および造孔材を混合した混合物を成形して成形体を得る工程と、
b)不活性雰囲気下において前記成形体を焼成することにより、焼成体を得る工程と、
c)前記焼成体に対して酸化性雰囲気下において酸化処理を施すことにより、多孔質材料を得る工程と、
を備え、
前記骨材原料が、炭化珪素粒子または窒化珪素粒子を含み、
前記結合材原料が、前記結合材原料の全体に対して、タルクを35~45質量%、酸化アルミニウムを45~60質量%、二酸化珪素を0~10質量%含むことを特徴とする多孔質材料の製造方法。
