図1および図2を参照すると、本開示の一態様による多層シート20は、フォーム第1層またはコア層22と、任意に少なくとも1つの第2層または外側シート層24とを含む。多層シート20は、図1に示すように、「AB」構造でフォームコア層22の一方の側に隣接する単一の外側シート層24を含むことができる。任意に、図2に示すように、多層シート20は、「ABA」構造で、対向する第1および第2の外層24および26の間に配置されたフォームコア層22を含むことができる。任意に、フォームコア層22の片側または両側に複数の外層を設けることができる。本開示の一態様によれば、複数のフォーム層22および複数の外側層24および/または26を、任意の所望の層パターンに従って組み合わせて、所望の多層シートを提供することができる。
ここで図3を参照すると、本開示の一態様によるマイクロセルフォーム層を含む多層シートを形成するための固相発泡プロセス100を示す。固相発泡プロセス100は、多層シート20との関連で記載されているが、本明細書に記載のプロセスは、本明細書に明示的に記載されていない他の単一または多層シートを形成するために使用してもよく、異なる論理的順序で進めてもよく、または追加的または介在する工程を含んでもよい。例えば、固相発泡プロセス100を使用して、単層フォームシートまたは多層フォームシートを、任意に非発泡シート層と組み合わせて形成することができる。
本開示の別の態様によれば、マイクロセルフォーム層を形成するために使用する押出ブレンドは、予備発泡処理段階102において発泡剤の代わりに、または発泡剤と組み合わせて成核剤を含むことができる。押出ブレンドは、含浸および発泡段階104の含浸段階136中に非反応ガスの吸収を促進する、および/またはセル核形を促進することができる成核剤を含むことができ、したがって非処理サンプルと比較してより短い時間で所望の密度を有するマイクロセルフォームを提供することができる。
本開示の別の態様によれば、マイクロセルフォームシートは、図3の予備発泡処理段階102と、図3の予備発泡核形成処理段階300による成核剤の使用とを組み合わせたプロセスを用いて、形成することができる。成核剤は、図4の予備泡処理段階102の122で、発泡剤に加えて、第1の押出ブレンドに添加して、成核剤および発泡剤の両方を含む第1の押出ブレンドを形成することができる。図3の固相発泡プロセス100の含浸および発泡段階104は、予備発泡処理段階102を、予備発泡核形成処理段階300なしで単独で使用するプロセスを実施する方法に関して上述したのと同様の方法で、成核剤および発泡剤の両方を含む押出ブレンドを用いて実施することができる。成核剤は、図16の予備発泡核形成処理段階300に関して上述したのと同様の方法で、122で第1の押出ブレンドに添加する。
図25および図26は、本開示の固相発泡プロセス100の予備発泡処理段階102(「予備発泡処理」)に従って調製したマイクロセルPETシートおよび予備発泡処理段階102を含まない(「非処理」)マイクロセルPETシートを用いて作製したカップの断熱性能を比較する。予備発泡処理カップと非処理カップの両方を形成するために使用したシートは、予備発泡処理段階102を伴う場合と伴わない場合でそれぞれ、同じ固相発泡プロセスに従って発泡させた。予備発泡処理カップと非処理カップの両方を、同じ熱成形プロセスを用いてカップに成形した。予備発泡処理カップおよび非処理カップは、単一発泡層シートから成形した。
図28A~Cおよび図29A~Cは、本開示の予備発泡処理段階なしで作製した固相フォームと比較して、予備発泡処理段階102を含む図3の固相発泡プロセス100に従って製造したフォーム材料のセル構造を示す。図28A~Cは、本開示の予備発泡処理段階102を含まない固相発泡プロセスに従って作製されたフォームカップ(「未処理カップ」)の側壁断面の走査型電子顕微鏡(SEM)画像を示す。図29A~Cは、予備発泡処理段階102を含む、本開示の固相発泡プロセス100に従って作製したフォームカップ(「予備発泡処理カップ」)のカップ側壁断面のSEM画像を示す。図28A~Bおよび図29A~Cの設定は、2kV、WD12mm、SS30であり、図28Cは、WD13mmであった。
Claims (20)
- 容器の形成に使用するためのマイクロセルフォームシートを生成するための固相発泡プロセスであって、
第1のポリマー材料および発泡剤を含み、かつ第1の密度を有する第1の層を押出することと、
前記第1の層を前記発泡剤で少なくとも部分的に発泡させて、前記第1の密度よりも低い第2の密度を有する予備発泡層を含む予備発泡シートを形成することを含む、第1の発泡と、
前記第1のポリマー材料に可溶な非反応性ガスを、前記第1のポリマー材料中の前記非反応性ガスの所定の濃度が、約3.5~6重量%の範囲になるまで、固相の前記予備発泡層に含浸させることと、
前記予備発泡層を前記非反応性ガスで少なくとも部分的に発泡させて、前記第2の密度よりも低い第3の密度を有するマイクロセルフォーム層を形成することを含む、第2の発泡と
を含む、プロセス。 - 前記第1のポリマー材料が、ポリエチレンテレフタレート(PET)、ポリエーテルエーテルケトン(PEEK)、ポリエチレンナフタレート(PEN)、ポリブチレンテレフタレート(PBT)、ポリメチルメタクリレート(PMMA)、ポリ乳酸(PLA)、ポリヒドロキシ酸(PHA)、ポリプロピレン(PP)、ポリエチレン(PE)または熱可塑性ウレタン(TPU)を含む、請求項1に記載のプロセス。
- 前記発泡剤が、化学発泡剤または物理発泡剤の1つを含む、請求項1に記載のプロセス。
- 前記化学発泡剤が、重炭酸ナトリウムとクエン酸との組み合わせ、クエン酸ナトリウムと炭酸カルシウムとの組み合わせ、またはジステアリン酸カルシウム、石灰石、および酸化カルシウムの組み合わせを含む、請求項3に記載のプロセス。
- 前記第1の発泡が、前記第1のポリマー材料が押出中にダイ出口を通過する間または通過した後に行われる、請求項1に記載のプロセス。
- 前記予備発泡層に含浸させることが、
大気圧よりも高い圧力で、約2~60時間の範囲内の所定の時間、前記予備発泡層を前記非反応性ガスに曝露すること、または
約600~900psiの圧力で、約2~60時間の範囲内の所定の時間、前記予備発泡層を前記非反応性ガスに曝露すること
のうちの少なくとも1つを含む、請求項1に記載のプロセス。 - 前記第2の密度が前記第1の密度よりも約12%以下低いこと、または
前記第3の密度が前記第2の密度よりも約35~65%低いこと
のうちの少なくとも1つを含む、請求項1に記載のプロセス。 - 非反応性ガスを前記予備発泡層に含浸させた後かつ前記第2の発泡の前に脱着段階を含み、前記脱着段階が、大気圧以下および約-6℃以下の温度のうちの1つで、またはそれらの組み合わせで行われる、請求項1に記載のプロセス。
- 前記第1の層に隣接する第2の層を共押出、ラミネートまたは押出コーティングして多層シートを形成することをさらに含む、請求項1に記載のプロセス。
- 前記第2の発泡が、前記予備発泡シートを加熱することを含む、請求項1に記載のプロセス。
- 前記非反応性ガスの前記所定の濃度に達する所定の時間が、予備発泡していない層中で非反応性ガスが同じ所定の濃度を達成する時間の約50%以下の範囲内である、請求項1に記載のプロセス。
- 前記発泡剤の量が、約0.1~5重量%の範囲である、請求項1に記載のプロセス。
- 前記第1のポリマー材料が、無機成核剤、有機成核剤、またはそれらの組み合わせの1つから選択される少なくとも1つの成核剤を含む、請求項1に記載のプロセス。
- 前記成核剤が、タルクおよびポリテトラフルオロエチレンからなる群から選択される、請求項13に記載のプロセス。
- 前記少なくとも1つの成核剤が、約0.5~5重量%の量で存在する、請求項14に記載のプロセス。
- 前記マイクロセルフォーム層が、第1のセル集団よりも小さいセルサイズを有する第2のセル集団が中に散在している第1のセル集団を有する、中央発泡部分を含む、請求項1に記載のプロセス。
- 前記第1のセル集団が100マイクロメートルを超える平均直径を含み、前記第2のセル集団が10マイクロメートル未満の平均直径を含む、請求項16に記載のプロセス。
- 容器の形成に使用するためのマイクロセルフォームシートを生成するための固相発泡プロセスであって、
第1のポリマー材料および発泡剤を含み、かつ第1の密度を有する第1の層を押出することと、
前記第1の層を前記発泡剤で少なくとも部分的に発泡させて、前記第1の密度よりも低い第2の密度を有する予備発泡層を含む予備発泡シートを形成することを含む、第1の発泡と、
前記第1のポリマー材料に可溶な非反応性ガスを、固相の前記予備発泡層に含浸させることと、
前記予備発泡層を前記非反応性ガスで少なくとも部分的に発泡させて、前記第2の密度よりも低い第3の密度を有するマイクロセルフォーム層、ここで前記マイクロセルフォーム層が、第1のセル集団よりも小さいセルサイズを有する第2のセル集団が中に散在している第1のセル集団を有する、中央発泡部分を含む、を形成することを含む、第2の発泡と
を含む、プロセス。 - 前記第1のセル集団が100マイクロメートルを超える平均直径を含み、前記第2のセル集団が10マイクロメートル未満の平均直径を含む、請求項18に記載のプロセス。
- 容器の形成に使用するためのマイクロセルフォームシートを生成するための固相発泡プロセスであって、
第1のポリマー材料および発泡剤を含み、かつ第1の密度を有する第1の層を押出することと、
前記第1の層を前記発泡剤で少なくとも部分的に発泡させて、前記第1の密度よりも低い第2の密度を有する予備発泡層を含む予備発泡シートを形成することを含む、第1の発泡と、
前記第1のポリマー材料に可溶な非反応性ガスを、固相の前記予備発泡層に含浸させることと、
前記予備発泡層を前記非反応性ガスで少なくとも部分的に発泡させて、前記第2の密度よりも低い第3の密度、ここで前記第2の密度が前記第1の密度よりも約12%以下低くかつ前記第3の密度が前記第2の密度よりも約35~65%低い、を有するマイクロセルフォーム層を形成することを含む、第2の発泡と
を含む、プロセス。
