請求項1に係る発明によれば、サービスホールカバーは、嵌合部をサービスホールに嵌合させればインナーパネルに取り付けることができ、取り付け作業性の向上を図り得る。そしてサービスホールカバーにおける嵌合部の底板部および側板部は、発泡シートと硬質シートとからなる2層構造で構成されているので、該硬質シートにより形状保持性が確保される。また、インナーパネルに取り付けたサービスホールカバーは、インナーパネルに接する側となる発泡シートがサービスホールに臨んでおり、車両走行時に発生する各種騒音を吸遮音して該騒音がサービスホールを介して車内へ侵入することを抑制するので、別途の吸遮音材を不要とし得る。
また、嵌合部が凸形状になっていることで、サービスホールカバーの剛性を高めることができる。そして、前記凸形状の部分がサービスホールの内部へ進入することで、サービスホールカバーがインナーパネルに嵌合するので取付作業が容易になる。
更に、サービスホールカバーをインナーパネルに取り付けた状態では凸形状をした嵌合部がサービスホール内に位置しているので、車両走行時の振動や車両用ドアの開閉時の衝撃がサービスホールカバーに作用した場合に、該サービスホールカバーがインナーパネルに対してずれ動くのを防止し得る。
更に、嵌合部に形成された係合爪部がサービスホールの開口縁部に係合することで、サービスホールカバーをインナーパネルに対し確実に取り付けることができる。

前記成形装置50により成形された実施例のサービスホールカバー30は、図5に示すように、サービスホール18(18A)が開設されたインナーパネル14に対し、該サービスホール18に嵌合部36を整合させた状態で前側から押し付けて取り付ける。この際に、サービスホールカバー30に形成された各係合爪部40は、サービスホール18の開口縁部に当接するようになる。しかし、サービスホールカバー30を後方へ更に押すことにより、各係合爪部40は、サービスホール18の開口縁部に押されることで、前記空洞42の空間が縮小されるように弾性変形する。これにより、各係合爪部40は、弾性変形して一時的に潰れることでサービスホール18を通過することが許容され、該サービスホール18を抜け出てインナーパネル14の後側へ移動する。そして、各係合爪部40は、サービスホール18からインナーパネル14の後方へ抜け出ると、該サービスホール18の開口縁部による押し付けが解除されることで元の形状に弾性復帰する。なお、必要に応じて、前記フランジ38の発泡シート32部分に自己粘着テープを貼着したもとで、サービスホールカバー30をインナーパネル14に取り付けるようにしてもよい。

図2および図4に示すように、インナーパネル14に取り付けられた実施例のサービスホールカバー30は、発泡シート32がサービスホール18からドア空間15内に露出している。また、サービスホールカバー30は、フランジ38における発泡シート32の部分がサービスホール18の開口縁部に沿って延在する前記当受け部22に前側から弾力的に当接すると共に、発泡シート32からなる各係合爪部40が該当受け部22に後側から弾力的に係合することで、インナーパネル14に弾力的に掛止される。これにより、サービスホールカバー30は、サービスホール18の外周囲をフランジ38で封止した状態で該サービスホール18を塞ぐようになる。従って、サービスホールカバー30は、ドア空間15内に入った雨水がサービスホール18を介してインナーパネル14の前側へ侵入することを防止する。また、サービスホールカバー30は、車両の外部からドア空間15内に進入した車外騒音を発泡シート32で吸収し得るので、車外騒音がサービスホール18から車内へ入るのを低減する。

従って、前述のように構成された実施例のサービスホールカバー30によれば、発泡シート32と硬質シート34とが接着された2層の積層構造となっているので、該硬質シート34により形状保持性が確保される。そして、車両用ドア10のインナーパネル14に取り付けたサービスホールカバー30は、該インナーパネル14の側となる発泡シート32がサービスホール18に臨んでいるので、車両走行時の車外騒音を吸収・遮断し、該車外騒音がサービスホール18を介して車内へ進入することを低減する。従って、実施例のサービスホールカバー30は、別途の吸遮音部材を不要とし、コスト低減を図り得る。また、サービスホールカバー30は、各係合爪部40をサービスホール18に係合させるだけで、該サービスホール18を塞いだ状態でインナーパネル14に取り付けることができ、取り付け作業性の向上を図り得る。

本発明に係るサービスホールカバーは、実施例に例示の形態に限らず種々の変更が可能である。
(1)実施例では、車体における車両用ドア10のインナーパネル14に開設されたサービスホール18を例示したが、本願のサービスホールカバーが取り付けられるサービスホールは、車両用ドア10以外のインナーパネルに開設されたサービスホールも対象とされる。
(2)インナーパネル14に開設されるサービスホール18は、車両用ドア10の形状や大きさに応じて開口形状、開口寸法、開口位置が異なっている。このため、サービスホールカバー30は、塞ぐ対象のサービスホール18に合わせて外形形状および寸法が異なる。
(3)発泡シート32に設けられる係合爪部40の数は、実施例で例示した5個に限るものではなく、サービスホールカバー30の形状やサイズに応じて6個以上または4個以下であってもよい。
(4)発泡シート32に設けられる係合爪部40の断面形状は、実施例で例示した形状に限らない。例えば、図9に示すように、前方にいくにつれて突出量が大きくなる鉤状であってもよい。このような鉤状の係合爪部40の場合には、サービスホールカバー30をインナーパネル14に取り付ける際に、サービスホール18の開口縁部に対して該係合爪部40が引っ掛かり難くなり、該係合爪部40をサービスホール18に係合し易くすることができる。
(5)実施例では、1つの嵌合部36を設けたサービスホールカバー30により、1つのサービスホール18を塞ぐ構成を例示したが、2つ以上の嵌合部36を設けた1つのサービスホールカバー30により、2つ以上のサービスホール18を塞ぐように構成してもよい。
(6)実施例では、ポリエチレン(PE)製の発泡シートおよびポリエチレン(PE)製の硬質シートを使用したサービスホールカバー30を例示したが、これら発泡シートおよび硬質シートの材質はこれに限るものではなく、熱可塑性樹脂(好ましくはオレフィン系樹脂)であればよい。但し、発泡シートおよび硬質シートは、互いに熱接着(融着)が可能な樹脂の組み合わせとすることが好ましく、例えばポリプロピレン(PP)の発泡シートとポリプロピレン(PP)のソリッドの硬質シートとしてもよい。
(7)発泡シートとしては、比重が0.015〜0.1、圧縮応力が35KPa〜90KPa(JIS K6767 圧縮歪25%)のものが好ましく、また硬質シートは、比重が0.9〜0.97、曲げ弾性率が780MPa(JIS K7171)以上のものが好ましい。
