また、特許文献2及び特許文献3に記載の技術は樹脂製部品の接合を目的とするものではない。
さらには、熱可塑性樹脂同士の接合に接着剤又はリベット等の締結部材を用いると、質量又はコストの増加の一因となり、望ましくない。特に、接着剤を用いて熱可塑性樹脂同士を接合した場合、接着剤の強度で接合部の強度が決定されるため、樹脂製部品自身の材料強度を生かすことができない場合がある。
また、請求項2に記載の樹脂接合体は、前記第一の樹脂成形体の一端が前記接合部の接合面に直交する方向に沿って前記第二の樹脂成形体側に向くように屈曲しており、前記第二の樹脂成形体の一端が前記接合部の接合面に直交する方向に沿って前記第一の樹脂成形体側に向くように屈曲しており、前記第一の樹脂成形体の屈曲している側の一端の端面が、前記接合部の接合面において、前記第一の樹脂成形体に含まれる熱可塑性樹脂と前記第二の樹脂成形体に含まれる熱可塑性樹脂とが融合することで前記第二の樹脂成形体と一体化されており、前記第二の樹脂成形体の屈曲している側の一端の端面が、前記接合部の接合面において、前記第一の樹脂成形体に含まれる熱可塑性樹脂と前記第二の樹脂成形体に含まれる熱可塑性樹脂とが融合することで前記第一の樹脂成形体と一体化されているものである。
また、接合部13の接合面においては、第二の樹脂成形体12の厚み方向と直交する方向に沿う繊維15が当該接合面の面方向に沿って配置されている。また、第一の樹脂成形体11の屈曲している側の一端の端部の繊維14が当該接合面と直交する方向に沿って配置されている。そして、接合部13において、当該接合面の面方向に沿って配置される繊維(第二の樹脂成形体12の厚み方向と直交する方向に沿う繊維15)と当該接合面と直交する方向に沿って配置される繊維(第一の樹脂成形体11の屈曲している側の一端の端部の繊維14)とが絡み合った状態とされる。
特に繊維として炭素繊維が用いられる場合、炭素繊維の状態としては、例えば、紡績糸、織布、編物、組物、フェルト、マット、ペーパー、チョップド糸、フィラメント及びミルドが挙げられる。
本実施形態においては、樹脂成形体の厚み方向と直交する方向に沿って繊維を配置させやすいことから、織布を用いることが好ましい。
図3は、本実施形態に係る樹脂接合体の製造方法を説明するための断面図である。本実施形態に係る樹脂接合体の製造方法では、第一の樹脂成形体11及び第二の樹脂成形体12が準備される。
第一の樹脂成形体11及び第二の樹脂成形体12を準備する方法は特に限定されるものではなく、後述の、第一の樹脂成形体11及び第二の樹脂成形体12を接合する工程を実施する者が自身で作製してもよいし、第一の樹脂成形体11及び第二の樹脂成形体12を購入等により入手してもよい。第一の樹脂成形体11及び第二の樹脂成形体12を作製するために用いられる材料、方法等は上述の通りである。
本実施形態において用いることのできる溶着方法としては、例えば、超音波溶着、振動溶着、誘導溶着、高周波溶着、レーザー溶着、熱溶着及びスピン溶着が挙げられる。これらの中でも、超音波溶着及び振動溶着が好ましい。
溶着方法として振動溶着を用いる場合、振動溶着の諸条件は、第一の樹脂成形体11及び第二の樹脂成形体12の形状、熱可塑性樹脂の融解温度、接合面の面積等により選択され得る。
例えば、振動の周波数は100Hz〜300Hzが好ましく、210Hz〜260HZがより好ましい。また、第一の樹脂成形体11及び第二の樹脂成形体12に対する荷重としては、0.1MPa〜5MPaが好ましく、0.1MPa〜2MPaがより好ましく、0.1MPa〜1MPaが更に好ましい。また、振動振幅は0.5mm〜5mmが好ましく、1mm〜3mmがより好ましく、1.5mm〜2.5mmが更に好ましい。
溶着方法として超音波溶着を用いる場合、超音波溶着の諸条件は、第一の樹脂成形体11及び第二の樹脂成形体12の形状、熱可塑性樹脂の融解温度、接合面の面積等により選択されうる。
例えば、超音波を発生させる超音波発生装置を構成するホーンのホーン加圧力は100N〜2000Nが好ましく、300N〜1000Nがより好ましく、500N〜800Nが更に好ましい。超音波振動の振幅としては、10μm〜100μmが好ましく、15μm〜50μmがより好ましい。第一の樹脂成形体11及び第二の樹脂成形体12に対する加圧としては、0kN〜5kNが好ましく、0kN〜3kNがより好ましく、0kN〜1kNが更に好ましい。
また、第二の樹脂成形体32は、繊維強化熱可塑性樹脂を含む。繊維強化熱可塑性樹脂に含まれる繊維35は、第二の樹脂成形体32の厚み方向に沿って配置される。
また、第二の樹脂成形体42は、繊維強化熱可塑性樹脂を含む。繊維強化熱可塑性樹脂に含まれる繊維45は、第二の樹脂成形体42の厚み方向と直交する方向に沿って配置される。
接合部材46に含まれる繊維47は、接合部43における接合面と直交する方向に沿って配置される。
また、接合部43の第二の樹脂成形体42と接合部材46との接合面においては、第二の樹脂成形体42の厚み方向と直交する方向に沿う繊維45が当該接合面の面方向に沿って配置されている。また、接合部材46の厚み方向に沿う繊維47は、当該接合面の面方向に直交する方向に沿って配置されている。そして、接合部43において、当該接合面の面方向に沿って配置される繊維(第二の樹脂成形体42の厚み方向と直交する方向に沿う繊維45)と当該接合面と直交する方向に沿って配置される繊維(接合部材46の厚み方向に沿う繊維47)とが絡み合った状態とされる。

Claims (2)
- 繊維強化熱可塑性樹脂を含む第一の樹脂成形体と、繊維強化熱可塑性樹脂を含む第二の樹脂成形体と、前記第一の樹脂成形体と前記第二の樹脂成形体とが直接接合した接合部と、を有し、
前記接合部における接合面に直交する断面を観察したときに、前記接合面の面方向に沿って配置される繊維と、前記接合面と直交する方向に沿って配置される繊維と、が存在し、
前記接合面の面方向に沿って配置される繊維及び前記接合面と直交する方向に沿って配置される繊維が、織布であり、
前記接合部において、前記接合面の面方向に沿って配置される繊維と前記接合面と直交する方向に沿って配置される繊維とが絡み合う樹脂接合体。 - 前記第一の樹脂成形体の一端が前記接合部の接合面に直交する方向に沿って前記第二の樹脂成形体側に向くように屈曲しており、
前記第二の樹脂成形体の一端が前記接合部の接合面に直交する方向に沿って前記第一の樹脂成形体側に向くように屈曲しており、
前記第一の樹脂成形体の屈曲している側の一端の端面が、前記接合部の接合面において、前記第一の樹脂成形体に含まれる熱可塑性樹脂と前記第二の樹脂成形体に含まれる熱可塑性樹脂とが融合することで前記第二の樹脂成形体と一体化されており、
前記第二の樹脂成形体の屈曲している側の一端の端面が、前記接合部の接合面において、前記第一の樹脂成形体に含まれる熱可塑性樹脂と前記第二の樹脂成形体に含まれる熱可塑性樹脂とが融合することで前記第一の樹脂成形体と一体化されている請求項1に記載の樹脂接合体。
