Description

本発明による触媒化煤フィルタを、1平方インチ当たり300セル(cpsi)、空隙率58%、孔径22μmの直径5.66インチ(14.38cm)、長さ8インチ(20.32cm)の炭化ケイ素ウォールフロー基材を被膜することにより調製した。確立されたCSF被膜技術を用いて、被膜の80%を出口チャネルの出口端部から基材の軸方向長さの80%にわたって施し、被膜の20%は、入口チャネルの入口端部から基材の軸方向長さの20%にわたっていた。被膜スラリーは、アルミナキャリア上に担持された白金及びパラジウムを10:1の重量比で含んでいた。次いで、フィルタを空気中、750℃で5時間、オーブン老化させた。
比較例の触媒化煤フィルタを、実施例1で用いた同じ炭化ケイ素ウォールフロー基材を実施例1に記載の同じ被膜を用いて被膜することにより調製した。ただし、被膜の80%を入口チャネルの入口端部から入口チャネルの基材の軸方向長さの80%にわたって施し、被膜の20%を出口チャネルの出口端部から基材の軸方向長さの20%にわたって施したという点を除く。
硫黄分50ppmのディーゼル燃料を用いて、10時間にわたり過渡的な周期(transient cycle)を繰り返して動作させながら、触媒化煤フィルタの最高入口温度は約310−315℃で、2.0リットルターボチャージャー付きディーゼルベンチエンジンからの排気物質に、実施例1及び実施例2の両方の触媒化煤フィルタを暴露した。
本発明による触媒化煤フィルタを、300cpsi、空隙率42%、孔径14μm、体積3.0リットルの炭化ケイ素ウォールフロー基材を、アルミナ被膜組成物上に担持された重量比10:1の白金/パラジウムで被膜することにより調製した。次いで、フィルタを空気中、750℃で10時間、オーブン老化させた。
ディーゼル酸化触媒を、直径4.66インチ(11.84cm)、長さ5.7インチ(14.48cm)のセラミックフロースルー基材を、アルミナ被膜組成物上に担持された重量比2:1の白金/パラジウムで被膜することにより調製した。次いで、ディーゼル酸化触媒を空気中、750℃で25時間、オーブン老化させた。
比較例の触媒化煤フィルタを、実施例1の炭化ケイ素ウォールフロー基材を、アルミナ被膜組成物上に担持された重量比10:1の白金/パラジウムで被膜することにより調製した。入口チャネルを、被膜組成物の80%で、入口チャネルの入口端部から基材の軸方向長さの80%にわたって被膜し、被膜組成物の20%を、出口端部から基材の軸方向長さの20%にわたって被膜した。次いで、フィルタを750℃で10時間、オーブン老化させた。
実施例4及び実施例6の両方の触媒化煤フィルタを、2.4リットルターボチャージャー付きディーゼルベンチエンジン試験からの排気物質に暴露した。両方の場合において、実施例5のDOCを触媒煤フィルタの上流に配置した。エンジンを、25℃の間隔で225℃から400℃まで温度を連続して上昇させるように動作させ、各温度に上昇した後、各工程で10分間温度を保持した。排気ガス測定値をCSFの下流で温度の各点で記録した。結果を図2に示す。
Claims (42)
- 触媒化煤フィルタに入る排気ガス中の総NOxのうちのNO2のパーセントに比べて、前記触媒化煤フィルタを出る排気ガス中の総NOxのうちのNO2のパーセントを高めるためのディーゼルエンジンのための触媒化煤フィルタであって、
前記フィルタは、入口端部、出口端部、前記入口端部と前記出口端部との間に延びる基材軸方向長さ、及びウォールフロー基材の内壁によって定められる複数のチャネルを含む前記ウォールフロー基材を含み、
前記複数のチャネルは、開いた入口端部及び閉じた出口端部を有する複数の入口チャネル、並びに閉じた入口端部及び開いた出口端部を有する複数の出口チャネルを含み、
前記複数の入口チャネルの内壁の表面は、少なくとも1つの耐熱金属酸化物、安定化していてもよい希土類金属酸化物、又は少なくとも1つの耐熱金属酸化物と安定化していてもよい希土類金属酸化物の混合物、並びに、白金、パラジウム、イリジウム、ロジウム、銀、金及びその任意の2つ以上の混合物からなる群から選択される少なくとも1つの触媒活性のある金属を含む少なくとも1つの入口被膜組成物のウォッシュコートを含み、
前記少なくとも1つの入口被膜組成物は、軸方向入口被膜長さにわたって前記開いた入口端部から下流入口被膜端部まで延び、
前記軸方向入口被膜長さは、前記基材軸方向長さよりも短く、
前記複数の出口チャネルの内壁の外面は、少なくとも1つの耐熱金属酸化物、安定化していてもよい希土類金属酸化物、又は少なくとも1つの耐熱金属酸化物と安定化していてもよい希土類金属酸化物の混合物、並びに、白金及びパラジウムの触媒活性のある金属の両方を含む少なくとも1つのオン・ウォール出口被膜組成物のウォッシュコートを含み、
前記少なくとも1つのオン・ウォール出口被膜組成物は、4−15μmの間の平均粒径(D50)を有し、且つ、軸方向出口被膜長さにわたって上流出口被膜端部から前記開いた出口端部まで延び、
前記軸方向出口被膜長さは、前記基材軸方向長さの55−90%であり、
前記軸方向出口被膜長さは、前記軸方向入口被膜長さよりも長く、
前記少なくとも1つのオン・ウォール出口被膜組成物が、白金及びパラジウムの両方を10:1−4:1のPt:Pd重量比で含む、触媒化煤フィルタ。 - 前記少なくとも1つのオン・ウォール出口被膜組成物のD90粒径が15μmを超える、請求項1に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物中の少なくとも1つの前記触媒活性のある金属が、前記出口チャネルの内壁の前記外面上に1−150g/ft3の濃度で存在する、請求項1又は2のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物中の前記耐熱金属酸化物が、アルミナ、シリカ、シリカ−アルミナ、アルミナ−ケイ酸塩、アルミナ−ジルコニア、アルミナ−クロミア、チタニア、チタニア−シリカ及びチタニア−ジルコニアからなる群から選択される、請求項1から3のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物中の前記少なくとも1つの耐熱金属酸化物の添加量が、0.05−1.0g/in3である、請求項4に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物中の前記希土類金属酸化物が、セリウム、プラセオジム、ランタン、ネオジム又はサマリウムの酸化物を含む、請求項1から5のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物中の前記希土類金属酸化物の濃度が50−1000g/ft3である、請求項6に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物が、0.1−2.0g/in3のウォッシュコート添加量で存在する、請求項1から7のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物の厚さが5−80μmである、請求項1から8のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物が、前記複数の入口チャネルの前記内壁の外面上の少なくとも1つのオン・ウォール入口被膜組成物である、請求項1から9のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール入口被膜組成物が、4−15μmの間の平均粒径(D50)を有する、請求項10に記載の触媒化煤フィルタ。
- 前記少なくとも1つのオン・ウォール出口被膜組成物が、15μmを超えるD90粒径を有する、請求項11に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物が、少なくとも1つのイン・ウォール被膜組成物である、請求項1から9のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つのイン・ウォール入口被膜組成物が、1−3μmの平均粒径(D50)を有する、請求項13に記載の触媒化煤フィルタ。
- 前記少なくとも1つのイン・ウォール入口被膜組成物が、4−6μmのD90粒径を有する、請求項14に記載の触媒化煤フィルタ。
- 前記軸方向入口被膜長さが、前記基材軸方向長さの10−45%である、請求項1から15のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物中の前記少なくとも1つの触媒活性のある金属が、白金、パラジウム、又は白金とパラジウムの両方の混合物である、請求項1から16のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物が、白金とパラジウムの両方を20:1−1:10のPt:Pd重量比で含む、請求項1から17のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜中の前記Pt:Pd重量比が、前記出口被膜中の前記Pt:Pd重量比未満である、請求項18に記載の触媒化煤フィルタ。
- 前記少なくとも1つの触媒活性のある金属が、チャネル壁上の前記入口被膜組成物中に1−150g/ft3の濃度で存在する、請求項1から19のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物中の前記少なくとも1つの耐熱金属酸化物が、アルミナ、シリカ、シリカ−アルミナ、アルミナ−ケイ酸塩、アルミナ−ジルコニア、アルミナ−クロミア、チタニア、チタニア−シリカ及びチタニア−ジルコニアからなる群から選択される、請求項1から20のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物中の前記少なくとも1つの耐熱金属酸化物の添加量が0.05−1.0g/in3である、請求項21に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物が、セリウム、プラセオジム、ランタン、ネオジム及びサマリウムの酸化物から選択される希土類金属酸化物を含む、請求項1から22のいずれか一項に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物中の前記希土類金属酸化物の濃度が50−1000g/ft3である、請求項23に記載の触媒化煤フィルタ。
- 前記少なくとも1つの入口被膜組成物が、0.1−2.0g/in3のウォッシュコート添加量で存在する、請求項1から24のいずれか一項に記載の触媒化煤フィルタ。
- 前記入口チャネルの内壁の前記表面上の前記被膜組成物が、前記出口チャネルの内壁の前記外面上の前記被膜組成物と同じ原料を含む、請求項1から25のいずれか一項に記載の触媒化煤フィルタ。
- これらの同じ原料が、前記入口被膜組成物及び前記オン・ウォール出口被膜組成物中に同じウォッシュコート添加量で存在する、請求項26に記載の触媒化煤フィルタ。
- 前記軸方向出口被膜長さが、総基材軸方向長さのパーセントで表されるとき、前記軸方向入口被膜長さよりも少なくとも10%長い、請求項1から27のいずれか一項に記載の触媒化煤フィルタ。
- 前記軸方向入口被膜長さと前記軸方向出口被膜長さを合わせたものが、前記軸方向の基材長さと実質的に等しい、請求項1から27のいずれか一項に記載の触媒化煤フィルタ。
- 各ウォッシュコートが、0.1−1000μmの平均ボイド径と共に5−80%の平均空隙率を有する、請求項1から29のいずれか一項に記載の触媒化煤フィルタ。
- 前記ウォールフロー基材が、セラミック又はセラミック様材料である、請求項1から30のいずれか一項に記載の触媒化煤フィルタ。
- 前記ウォールフロー基材が、4−40μmの平均サイズを有する表面細孔を含む、請求項1から31のいずれか一項に記載の触媒化煤フィルタ。
- 前記ウォールフロー基材が、35−75%の空隙率を有する、請求項1から32のいずれか一項に記載の触媒化煤フィルタ。
- 前記ウォールフロー基材が、断面1平方センチメートル当たり23.3−62.0チャネルを含み、前記ウォールフロー基材の前記内壁が、1000分の15.2−1000分の55.9センチメートルの肉厚を有する、請求項1から33のいずれか一項に記載の触媒化煤フィルタ。
- 請求項1から34のいずれか一項に記載の触媒化煤フィルタ、及び前記触媒化煤フィルタの下流に配置される選択的触媒還元触媒を含むディーゼルエンジンのための排気システム。
- アンモニアをN2に酸化するための酸化触媒が、前記選択的触媒還元触媒の下流に配置される、請求項35に記載の排気システム。
- 請求項1から34のいずれか一項に記載の触媒化煤フィルタ、及び前記触媒化煤フィルタの下流に配置されるNOx吸収剤触媒を含むディーゼルエンジンのための排気システム。
- ディーゼル酸化触媒が、前記触媒化煤フィルタの上流に配置される、請求項35から37のいずれか一項に記載の排気システム。
- 請求項16に従属するとき、前記触媒化煤フィルタ内の前記軸方向入口被膜長さが、前記基材軸方向長さの10−30%である、請求項38に記載の排気システム。
- 前記排気ガスと、請求項1から34のいずれか一項に記載の触媒化煤フィルタ、又は請求項35から39のいずれか一項に記載の排気システムとを接触させることを含む、下流プロセスにNOxを含むディーゼル排気ガス中のNO2/NOx比%を高める方法。
- 使用時は、前記触媒化煤フィルタを出る排気ガスの総NOx分中のNO2:NOの比が10:90−90:10の間である、請求項40に記載の方法。
- 前記下流プロセスが、SCR触媒及び含窒素還元剤を用いる窒素の酸化物の前記選択的触媒還元を含む、請求項40又は41に記載の方法。
