Abstract

【課題】 本発明は、防音効果があり、環境性に優れるとともに、作製工程が簡略化されて経済性に優れたマット状等の難燃断熱成形体の作製方法を提供することを課題とする。
【解決手段】 古紙又はパルプ材に水を注入し解繊して解繊綿とする工程と、解繊綿にホウ酸等の難燃剤を投入して撹拌加温することにより難燃断熱解繊綿とする工程と、難燃断熱解繊綿にポリエステル等の低融点短繊維を投入し混合撹拌して難燃断熱バラ材を得る工程と、通気口を有する蓋を備えた段ボール製の成形型に難燃断熱バラ材を充填する工程と、成形型とともに難燃断熱バラ材をマイクロ波加熱装置で加熱し成形する工程と、成形型からマット状の成形体を取り出す工程とを含む難燃断熱成形体の作製方法。

Description

本発明は、マット状等の難燃断熱成形体の作製方法に関する。
建築物の壁・天井等に使用される断熱材として、安価であり、かつ施工性が良いグラスウール、ロックウールなどが使用されているが、グラスウール等は衛生面に問題があり、またリサイクルが困難なため環境に優しくない。
一方、古紙等の紙を解繊したセルローズファイバーは、断熱材として優れているが、高価格であり、施工の際は吹き込み式で作業をするため、粉塵が発生し環境に悪く、また施工性が悪いという難点がある。
このようなことから、建築物の断熱材としては、グラスウール等による施工例がほとんどである。
このような背景から発明者は、従来の断熱材の問題点を改善し、防音効果、難燃効果があり、施工作業性、経済性に優れた断熱材を提案している。しかも、この断熱材は、リサイクルが可能なことで環境性にも優れている。
(特許文献1参照)
提案の断熱材の概要は、次のとおりである。
(1)紙を解繊したセルローズファイバーとポリプロピレンを主成分とする綿状の合成繊維とを攪拌混合し、さらにホウ酸、硼砂を混合した断熱材。
(2)上記断熱材を建築物の壁・天井に適用させるための断熱材を収納するマット状成形体。(図2、図3参照)
(断熱材の作製)
(1)古紙等の紙を解繊してセルローズファイバーを作製する。
(2)ポリプロピレンを主成分とする合成繊維を用意し、綿状に粉砕する。
(3)上記(1)の工程で作製したセルローズファイバーと、上記(2)の工程で作製したポリプロピレンを主成分とする綿状の合成繊維とを攪拌混合して建築物の断熱材を得る。さらに、ホウ酸、硼砂を混合する。
(マット状成形体の作製)
断熱材をバラ材として充填したマット状成形体の作製について、図2及び図3により説明する。
図2は、マット状成形体の斜視図であり、図3はそのA−A断面図である。
2枚合わせにした不織布、紙又はフイルム等の袋体2の三方の端部を縫合、溶着あるいは接着等の方法によって接合する。
開口している袋体2の端部を開いて、断熱材からなるバラ材4を封入し、開口している端部を縫合、溶着、接着等の方法で接合してマット状成形体とする。

これまで提案した図2及び図3に示す成形体の作製方法では、以下の工程を必要とするため、成形体がコスト高になる難点があった。
(1)2枚合わせにした不織布、紙又はフイルム等の袋体2の三方の端部を縫合、溶着あるいは接着等の方法によって接合する工程。
(2)開口している袋体2の端部を開いて、バラ材4を封入し、開口している端部を縫合、溶着、接着等の方法で接合する工程。
したがって、本発明は、防音効果があり、環境性に優れるとともに、作製工程が簡略化されて経済性に優れたマット状等の難燃断熱成形体の作製方法を提供することを課題とする。
本発明の課題を解決するための手段は、次のとおりである。
(1)古紙又はパルプ材に水を注入し解繊して解繊綿とする工程と、解繊綿に難燃剤を投入して撹拌加温することにより難燃断熱解繊綿とする工程と、難燃断熱解繊綿に低融点短繊維を投入し混合撹拌して難燃断熱バラ材を得る工程と、蓋を備えた紙製の成形型に難燃断熱バラ材を充填する工程と、成形型とともに難燃断熱バラ材をマイクロ波加熱装置で加熱し成形する工程と、成形型から成形体を取り出す工程とを含む難燃断熱成形体の作製方法。
(2)上記紙製の成形型は、段ボール製の成形型であることを特徴とする(1)に記載の難燃断熱成形体の作製方法。
(3)上記成形型の蓋は、通気口を有する蓋であることを特徴とする(1)又は(2)に記載の難燃断熱成形体の作製方法。
(4)上記難燃剤は、ホウ酸又は硼素であることを特徴とする(1)ないし(3)のいずれかに記載の難燃断熱成形体の作製方法。
(5)上記低融点短繊維は、ポリエステル、ポリエチレン又はポリプロピレンからなることを特徴とする(1)ないし(4)のいずれかに記載の難燃断熱成形体の作製方法。
(6)上記難燃断熱成形体は、マット状の成形体であることを特徴とする(1)ないし(5)のいずれかに記載の難燃断熱成形体の作製方法。
本発明によれば、難燃断熱成形体作製のための成形型の素材は、梱包等に通常使用されている段ボール等の紙製でよい。そして、金型製又は木型製の成形型を使用しないので、迅速な成形型の製作が可能であり、かつ大幅に安価に防音効果を有する難燃断熱成形体を得ることができる。
本発明に係る難燃断熱成形体の作製方法を説明する模式図である。 断熱材をバラ材として充填した、マット状成形体の斜視図である。 そのA−A断面図である。
難燃断熱成形体としてマット状の難燃断熱成形体を例示して、その作製方法について説明する。
図1の(a)〜(c)図は、難燃断熱バラ材の作製までの工程を説明する模式図である。
また、図1の(d)〜(e)図は、紙製の成形型の作製までの工程を説明する模式図であり、図1の(f)〜(h)図は、作製された紙製の成形型に難燃断熱バラ材を充填してから難燃断熱成形体を得るまでの工程を説明する模式図である。
(難燃断熱バラ材の作製)
難燃断熱バラ材の作製は、図1の(a)に示すように、先ず古紙又はパルプ材に水を注入し解繊して解繊綿とする。
次に、図1の(b)に示すように、解繊綿にホウ酸・硼素等の難燃剤を投入して撹拌加温することにより難燃断熱解繊綿とする。
さらに、図1の(c)に示すように、難燃断熱解繊綿にポリエステル・ポリエチレン・ポリプロピレン等の低融点短繊維を投入し混合撹拌して難燃断熱バラ材を得る。
(成形型の作製)
成形型は、複数個の通気口を有する蓋を備え、縦・横の長さに比べて厚みが薄い構造とする。
梱包等に通常使用されている紙製の段ボールを用意し、図1の(d)に一例として示すような展開図に従って切断筋押し加工し、次に、これを組み立てて図1の(e)に示すような蓋を有する紙製の成形型とする。
紙製の成形型の一例は、図1の(e)に示すとおりであるが、その形状は、様々なものが考えられ、必要とする難燃断熱成形体の形状により適宜選定される。
成形型が必要とする段ボールの厚みは、縦、横、厚みの和が、100cm程度以下の場合は、3mm程度、100cm〜150cm程度の場合は5mm程度、150cm以上の場合は5mm以上とするのがよい。
なお、小数の生産ロットの場合は、3mm厚の段ボールでもよい。
(難燃断熱成形体の作製)
図1の(f)図に示すように、紙製の成形型に、難燃断熱バラ材を充填圧着した後、蓋をする。成形型の蓋は、充填した難燃断熱バラ材が移送時及びマイクロ波加熱時に、上部から散逸するのを防止するためのものである。
さらに、成形型の蓋には、マイクロ波加熱時に、蒸気熱が充填した難燃断熱バラ材を平均的に加熱して、成形を促進する効果がある。
次に、図1の(g)図に示すように、難燃断熱バラ材を充填し蓋をした成形型を、マイクロ波加熱装置で加熱する。
マイクロ波加熱時に、難燃断熱バラ材の水分が加熱蒸気化する。このため成形型の蓋には、通気のための通気口が設けられている。通気口は、5mm程度の直径で、2cm〜5cm間隔に複数個設けるとよい。
難燃断熱バラ材に含まれる低融点短繊維は、110℃以上の加熱で融点に達する。低融点短繊維の溶融により、難燃断熱バラ材は相互に接合することになる。マイクロ波加熱装置で加熱成形後に、成形型からマット状の成形体を取り出し、自然冷却することにより図1の(h)図に示すように、マット状の難燃断熱成形体が得られる。
(実施例)
マット状成形体の作製工程の一例は次のとおりである。
(1)古紙又はパルプ材1kgに対して水を重量比で30%〜45%注入し、120秒〜300秒間解繊して解繊綿とする。
(2)解繊綿にホウ酸150gを投入して60秒間撹拌加温含浸し、難燃断熱解繊綿とする。
(3)難燃断熱解繊綿に低融点短繊維を300g〜800g(重量比で30%〜80%)投入して60秒間混合撹拌して難燃断熱バラ材を得る。
(4)難燃断熱バラ材を予め準備した通気口を有する蓋を備えた段ボール製の成形型に充填する。
(5)成形型とともに難燃断熱バラ材をマイクロ波加熱装置により、110℃以上で120秒〜600秒間加熱する。
(6)成形型からマット状となった難燃断熱成形体を取り出し、自然冷却する。
なお、本明細書では実施例としてマット状成形体の作製方法を例示して説明したが、本発明に係る成形体はマット状のものに限定されない。
本発明は、特許請求の範囲を逸脱しない限り、難燃断熱成形体の作製に当たって、適宜の設計変更が可能であることは言うまでもないことである。

Claims (6)

  1. 古紙又はパルプ材に水を注入し解繊して解繊綿とする工程と、該解繊綿に難燃剤を投入して撹拌加温することにより難燃断熱解繊綿とする工程と、該難燃断熱解繊綿に低融点短繊維を投入し混合撹拌して難燃断熱バラ材を得る工程と、蓋を備えた紙製の成形型に該難燃断熱バラ材を充填する工程と、該成形型とともに該難燃断熱バラ材をマイクロ波加熱装置で加熱し成形する工程と、該成形型から成形体を取り出す工程とを含む難燃断熱成形体の作製方法。
  2. 上記紙製の成形型は、段ボール製の成形型であることを特徴とする請求項1に記載の難燃断熱成形体の作製方法。
  3. 上記成形型の蓋は、通気口を有することを特徴とする請求項1又は請求項2に記載の難燃断熱成形体の作製方法。
  4. 上記難燃剤は、ホウ酸又は硼素であることを特徴とする請求項1ないし請求項3のいずれか1項に記載の難燃断熱成形体の作製方法。
  5. 上記低融点短繊維は、ポリエステル、ポリエチレン又はポリプロピレンからなることを特徴とする請求項1ないし請求項4のいずれか1項に記載の難燃断熱成形体の作製方法。
  6. 上記難燃断熱成形体は、マット状の成形体であることを特徴とする請求項1ないし請求項5のいずれか1項に記載の難燃断熱成形体の作製方法。
