実施例
以下の実施例において、段階化の所望の程度を達成するための複合材熱硬化サイクルを決定するために、DSCを使用した。DSCは、TA Instruments Q20
DSCを使用して、アルミニウムのるつぼ内で、設定された時間所定の温度で試料を等温的または動的に加熱することにより測定した。温度は、複合材料が完全に硬化するまで維持した。反応ピークの発熱の積分により、その温度における時間と硬化度との間の直接的関連付けが可能となった。図1は、CYCOM 5320−1(Cytec Industries Inc.からのエポキシマトリックス/炭素繊維プリプレグテープ)に対する代表的なDSCの結果を示す。図2および図3は、硬化度を決定するために使用されたCYCOM 5320−1に対する追加的なDSCトレースを示す。
同時硬化
対照検体として使用した同時硬化された結合パネルを、0°一方向設計でエポキシ/炭素繊維プリプレグテープの10の積層をツール上に積み重ねることにより結合した。FM
309−1接着剤(350°Fで硬化可能なエポキシ系接着剤、Cytec Industries Inc.から入手可能)をプリプレグテープの上に設置し、その上にテーププリプレグの10の積層を0°一方向配置で設置した。次いで、アセンブリ全体を、示唆される複合材硬化サイクルプロファイルに従うことにより、真空バッグのみで、またはオートクレーブ硬化プロセスで同時硬化した。
二次結合および段階化結合複合材パネルを、0°一方向設計でエポキシ/炭素繊維プリプレグテープの10の積層を積み重ねることにより製造した(12インチ×12インチクーポンとして)。離型剤をツール表面に塗布し、製造中、複合材パネルと直接接触させた。次いで、複合材パネルを、脱オートクレーブ(OOA)法を使用して完全に硬化または部分的に段階化し、真空バッグスキームを使用して、硬化中に複合材パネルに対する外圧を生成し、または、オートクレーブを使用して、所望の硬化レベルを達成した。段階化結合複合材パネルが汚染物質に耐性となる能力を実証するために、後続の接着剤結合の間、複合材の表面上に離型剤を残留させた。
同時硬化されたパネルを、上の「同時硬化」の項で詳述された手順を使用して調製した。
ASTM D 5528に従い、G1c試験を行った。ASTM D 1002に従い、0.5インチラップせん断試験を行った。
本実施例において、CYCOM 5320−1プリプレグを使用して結合複合材パネルを製造し、上述のように同時硬化、段階化結合、および二次結合プロセスに従い結合した。結合したパネルを、あるサイズに切断し、G1cおよび0.5インチラップせん断を決定するために試験した。結果を以下の表1に示す。
本実施例において、CYCOM 5320−1とは異なるエポキシ/炭素繊維プリプレグを使用して複合材パネルを製造し、上述のように同時硬化、段階化結合、および二次結合プロセスを使用して結合した。G1cおよび0.5インチラップせん断パネルを、あるサイズに切断して試験した。結果を以下の表2に示す。
25%硬化レベルで段階化された2つのCYCOM 5320系プリプレグパネルを、FM 309−1フィルム接着剤を使用して結合した。上述のFM 3090−1硬化プロファイルを使用して複合材を結合し、複合材−接着剤界面を顕微鏡下で精査した。図4は、50倍の倍率での複合材−接着剤界面を示す顕微鏡画像である。図4の顕微鏡画像において観察され得るように、複合材−接着剤界面は、接着剤と複合材樹脂との間の混合を示す。明確な境界は存在しないが、その代わり、繊維と接着剤との間に、接着剤および複合材樹脂の混合物である領域が存在する。結合構造は、樹脂の混合が本質的に接着剤−複合材界面を消失させるような、接着剤および複合材におけるマトリックス樹脂の物理的拡散を可能にした。これは、混合が、接着剤と複合材との間に共有結合が生じるための物理的経路を提供したことを示している。
Claims (12)
- 複合材結合プロセスであって、
a)少なくとも2つの硬化性プリプレグレイアップを形成するステップであって、各プリプレグレイアップは、スタック型配置で配置された複数のプリプレグ積層を含み、各プリプレグ層は、硬化性の熱硬化マトリックス樹脂で含浸された強化繊維のレイヤーを含み、前記熱硬化マトリックス樹脂は硬化剤と一種以上のエポキシ樹脂を含む、ステップと、
b)少なくとも1つの前記プリプレグレイアップを、25%〜70%の硬化度まで部分的に硬化するステップと、
c)前記プリプレグレイアップの少なくとも1つの上に、硬化性接着剤を塗布するステップと、
d)硬化性接着剤により、前記プリプレグレイアップを基板の間で互いに接合するステップと、
e)熱および圧力を印加することにより、前記接合されたプリプレグレイアップを完全に同時硬化して、結合された複合材構造を形成するステップ
を含んでなり、
同時硬化ステップ(e)は、オートクレーブプロセスまたは脱オートクレーブプロセスにより行われ、
前記オートクレーブプロセスは、前記接合されたプリプレグレイアップをツール上で組み立てるステップと、前記接合されたプリプレグレイアップを真空バッグで封入するステップと、前記封入したプリプレグレイアップを前記ツールと共にオートクレーブ内に設置するステップと、前記真空バッグに真空を適用するステップと、前記プリプレグレイアップを圧密するためにオートクレーブ圧力を印加するステップを含み、
前記脱オートクレーブプロセスは、前記接合されたプリプレグレイアップを真空バッグで封入するステップと、真空圧力のみを印加して、前記プリプレグレイアップを強化するステップと、次いでオートクレーブを使用せずに前記プリプレグレイアップを加熱する工ステップを含み、
それにより、同時硬化後、前記接着剤は、前記複合材基板の前記樹脂マトリックスに化学的に結合され且つ、それにより機械的に拡散され、前記接着剤と各プリプレグレイアップとの間に化学的に結合された界面をもたらす、前記プロセス。 - ステップ(b)における前記硬化度は、25%〜50%硬化の範囲内である、請求項1に記載のプロセス。
- ステップ(b)における前記硬化度は、40%〜60%の範囲内である、請求項1に記載のプロセス。
- ステップ(a)〜(d)は、前記硬化性複合材基板の表面を物理的に改質するためのいかなる介在表面処理もなしに行われる、請求項1〜3のいずれか一項に記載のプロセス。
- 介在表面処理は、剥離層の適用、および前記表面を物理的に粗面化またはテクスチャ化する処理を含む、請求項4に記載のプロセス。
- 完全に硬化された、結合した複合材構造は、ASTM D1002を使用したLap Shear Testにより測定される、約75°F(または24℃)で4,000psi(27.6MPa)超、および250°F(または121℃)で3,000psi(20.7MPa)超の接着剤結合強度を示す、請求項1〜5のいずれか一項に記載のプロセス。
- 完全に硬化された、結合した複合材構造は、凝集破壊を提供し、ASTM D5528に従うG1c試験により決定される、約650J/m2以上のモードI破壊靱性を示す、請
求項1〜6のいずれか一項に記載のプロセス。 - プリプレグレイアップの1つは、(d)において接合する前に未硬化であり、前記未硬化プリプレグレイアップは、前記部分的に硬化されたプリプレグレイアップに接合される、請求項1〜7のいずれか一項に記載のプロセス。
- 硬化性接着剤は、1種以上のエポキシ樹脂および硬化剤を含む、請求項1〜8のいずれか一項に記載のプロセス。
- 各プリプレグレイアップは、非平面3次元成形表面上に形成され、前記プリプレグレイアップの少なくとも一部は、前記成形表面に適合する、請求項8に記載のプロセス。
- 前記成形表面は、その上に離型コーティングを有し、
前記プリプレグレイアップの接合は、前記プリプレグレイアップ上の残留離型コーティングを除去するいかなる介在ステップもなしに行われ、
結合は、前記プリプレグレイアップの前記接合された表面上の不純物の存在下で生じ得る、請求項10に記載のプロセス。 - プリプレグレイアップは、互いに対面する前記成形表面と接触した表面と接合される、請求項10または11に記載のプロセス。
