Description
本実施形態は一般に、先進複合材料に関し、より詳細には、自動化装置を使用して、先進複合材料積層体を切れ端を最小限に抑えて迅速に製造するためのシステムおよび方法に関する。
実施形態は、テープ配置方法を提供する。以下に詳細に説明するように、このテープ配置方法は、材料配置ヘッドを加工面の上方に位置させ、加工面の上方でテープを保持するガイドにテープを供給し、供給材料からテープをテープ断片に切断し、加工面近傍または加工面上にテープ断片を移動させ、そしてテープ断片を下位のテープ層に仮付けするか、テープ断片を加工面に固定することから構成されている。
本実施形態は、プリプレグ繊維・高分子テープや純高分子テープなどのテープ材料から先進複合材料のプリフォームを作製するために使用することができる。先進複合材料は、強化繊維、高分子樹脂を含み、時として発泡体やハニカムなどの芯材料を含む。部品は、1以上の向きまたは層角度で材料の層を積層することによって作製される。層角度は、部品の負荷要件によって決定される。一般に、積層体を構成する材料は、強化繊維と高分子樹脂とを含むプリプレグテープである。しかしながら、用途の要件に応じて、非強化ポリマーテープ、芯材料、または金属膜といった他の材料が積層体に含まれてもよい。
本実施形態は、複数層のテープ材料からなる積層体を作製するために使用することができる。各層は、互いに平行に配置される1以上のテープ断片(「コース」とも呼ばれる)を有し、各層は、1以上の下位層に融着される。最終的に生産される部品が所望の構造特性を有するように、各層の形状と、積層体の他の層の繊維に対する層の繊維の向き、すなわち角度、とが選択される。テーラードブランクを製造するために用いられる方法の第1のステップは、特定の長さのテープ材料をスプールから、テープが配置される加工面の上方にテープを懸架するテープ断片位置決めシステムに供給する。第2のステップは、ステップ1と同時に行われることがあるが、テープ断片が加工面の上に降下したときに部品に対して正確な位置および向きになるように、テープ断片を加工面に対して位置決めすることを含む。第3のステップでは、ガイドがテープ断片を降下させ、その断片が下位の材料に仮付けされるか、加工面に固定される。加工面に直接触れる材料は、テープの層を互いに仮付けするために用いる方法とは異なる方法(例えば、真空)を使用して加工面に固定することができる。材料の断片が、下位の材料または加工面に固定されると、テープ断片位置決めシステムと仮付けシステムが、その開始位置に戻り、材料の新しい断片がガイドに供給される。ブランクが完成するまでプロセスにおける上記ステップが繰り返される。
特定の実施を図2〜図16に示す。この具体例としてのシステムは、材料分配システム1、テープ輸送レール2、配置ヘッド3、ブランクの加工面として機能する真空テーブル4、3軸移動テーブル5、および梁6からなる。配置ヘッド3とテープ輸送レール2は梁に固定され、移動テーブル5と真空テーブル4の上方に位置している。付加的な支援システムも図示されており、これには、オペレータインタフェースコンピュータ7、電子制御キャビネット8、真空ポンプ9、および周辺安全ガード10が含まれる。

前記テープ断片を、前記ブランク加工を行うための面に対して所望の位置および向きに位置決めするために、前記テープ断片ガイドと前記ブランク加工を行うための面とを相対的に移動させ、
前記テープ断片ガイドにおいて、前記第1端部を第3位置に移動させ、前記第2端部を第4位置に移動させるように前記テープ断片を移動させ、

- 前記テープ断片ガイドの端部にテープ切断システムが配置され、前記テープ切断システムはテープをテープ断片に切断するよう構成されていることを特徴とする、請求項14に記載の装置。
- 前記把持部材は前記テープ断片ガイドの第1ガイド支持部と第2ガイド支持部との間を移動することを特徴とする、請求項14に記載の装置。
- 前記把持部材は、前記テープ断片の端部を掴むための把持先端部と把持支持部とを含むことを特徴とする、請求項14に記載の装置。
- 前記テープ断片はテープロールから形成されており、前記テープロールからのテープは駆動ローラーアセンブリおよび少なくとも1つのダンサーローラーを使用して前記テープ断片ガイドへ供給されることを特徴とする、請求項14に記載の装置。
- 前記テープ断片ガイドは可変幅のテープ断片に自動的に適合するよう構成されていることを特徴とする、請求項14に記載の装置。
- ブランク加工を行うための面をさらに備え、前記ブランク加工を行うための面は第1軸に沿って移動および回転し、前記少なくとも1つの溶接ユニットは、前記第1軸にほぼ直交する第2軸に沿って移動することを特徴とする、請求項16に記載の装置。
- 前記把持部材は前記第2軸と平行な方向に移動することを特徴とする、請求項22に記載の装置。
- 前記テープ断片は事前に切断され、前記テープ断片ガイドに別々に供給されることを特徴とする、請求項14に記載の装置。
