Description
品は、カルボキシル化ポリマー系のポリエステル樹脂である。最も一般的なものは、1つのアクリル(コ)ポリマーおよび1つの低分子量ポリオールの組み合わせを含有する。例えば、特許文献1〜4には、ポリアクリル酸、および架橋剤としてのトリエタノールアミンなどのヒドロキシルアミンまたはグリセロールのいずれかを用いることが開示されている。特許文献5には、ポリカルボン酸系ポリマーおよびグリセロールまたはトリメチロールプロパンを用いることが開示されている。特許文献6には、pH3.5以下の、ポリカルボン酸系ポリマーおよびトリエタノールアミンなどのポリオールから成るバインダーが開示されている。別のグループのバインダーは、アクリル酸のコポリマーをベースとする樹脂を含有する。例えば、特許文献7には、3.5より低いpHで、アクリル酸およびマレイン酸のコポリマー並びに架橋剤としてのポリオールを使用することが開示されている。特許文献8には、7よりpHで、高い無水マレイン酸およびスチレンなどのビニル化合物の加水分解コポリマー並びに架橋剤としてのモノマーポリオールを使用することが開示されている。上記アクリル酸は、優れた機械的特性をミネラルウール製品に付与する。しかしながら、このような樹脂のコストは、従来のフェノール系樹脂より2倍から3倍高く、工業的にそのような樹脂を使用することに対してかなり大きな欠点となっている。更に、アクリル樹脂は通常、高密度ミネラルウール製品を製造する用途を制限する比較的高粘度であるという加工欠点を有する。
95重量%以上が水不溶性天然澱粉である澱粉、および
1つ以上のアクリル成分
を含む、ホルムアルデヒド不含の水性バインダー組成物によって解決される。
バインダーなしのミネラルウール製品の鉱物繊維を、(a)95重量%以上が水不溶性の天然澱粉である澱粉、および(b)ポリアクリル酸、アクリル酸およびマレイン酸のコポリマー、少なくとも10モル%のアクリル酸、マレイン酸または無水マレイン酸を含有するエチレン‐不飽和部分のコポリマー;それらの(コ)ポリマーの塩;それらの(コ)ポリマーベースの硬化性樹脂;並びにそれらの混合物から成る群から選択される1つ以上のアクリル成分を含む分散体の形の水性バインダー組成物で含浸する工程であって、上記鉱物繊維を固形分4〜10重量%を有する水性バインダー組成物をスプレーすることによって含浸する上記工程、および
上記水性バインダー組成物を100℃以上の温度で硬化する工程
によって得られる硬化したホルムアルデヒド不含の水性バインダーを含むミネラルウール製品を提供することである。
本発明によれば、新規のホルムアルデヒド不含バインダーは、95重量%以上が水不溶性の天然澱粉である少なくとも1つの澱粉、および1つ以上のアクリル成分を含有する水性組成物である。これは、本発明の上記新規のホルムアルデヒド不含バインダーは、95〜100重量%が水不溶性の天然澱粉である少なくとも1つの澱粉、および1つ以上のアクリル成分を含有することを意味する。特異的に、上記ホルムアルデヒド不含バインダーは、99または100重量%或いはこれら2つの値の間の範囲の量が水不溶性の天然澱粉である少なくとも1つの澱粉、および1つ以上のアクリル成分を含有する水性組成物である。
本発明のホルムアルデヒド不含バインダー組成物の製造方法は、
(a)水中10〜40℃の温度で、澱粉の量の95重量%以上が水不溶性天然澱粉である澱粉の分散体を作製する工程;
(b)10〜40℃の温度で、工程(a)で得られた分散体を、1つ以上のアクリル成分および任意の更なる添加剤と接触させる工程
を含む。
本発明による新規のホルムアルデヒド不含バインダーは、繊維基材、特にミネラルウール繊維用バインダーとして用いられる。上記新規のバインダーを鉱物繊維に塗布して含浸させる。好ましくは、上記の塗布をスプレー法により行う。上記塗布に関して、上記新規のバインダー組成物の合計固形分は特に限定されない。そうでなければ、固形分が4〜10重量%である水性バインダー組成物を用いるのに特に好適である。鉱物繊維上に塗布される新規のバインダーの量は、特に限定されず、ミネラルウール製品の種類に依存して好適に調節される。上記鉱物繊維上に塗布される乾燥バインダーの一般的な量は、ミネラルウール繊維の重量に対して、乾燥バインダーの量の4〜20重量%である。

*6:20重量%固形分のバインダーで含浸させ、170℃で3分間硬化させたガラスペーパー
*7:20重量%固形分のバインダーで含浸させ、170℃で3分間硬化させ、85℃の水中に10分間浸漬し、乾燥したガラスペーパー
*8:50重量%の固形分でB型粘度計、スピンドル1を用いて20℃で測定。
*9:TGAを用いて10℃/分で測定した200℃での重量損失%と初期固形分(重量%)との関係。
Claims (10)
- ホルムアルデヒド不含の水性バインダー組成物が、
95重量%以上が水不溶性天然澱粉である澱粉、および
ポリアクリル酸;アクリル酸およびマレイン酸のコポリマー;少なくとも10モル%のアクリル酸、マレイン酸または無水マレイン酸を含有するエチレン‐不飽和部分のコポリマー;それらの(コ)ポリマーの塩;それらの(コ)ポリマーベースの硬化性樹脂;並びにそれらの混合物から成る群から選択される、1つ以上のアクリル成分
を含む、分散体の形である、ミネラルウール断熱製品の製造におけるホルムアルデヒド不含のバインダー組成物の使用。 - 前記天然澱粉が、2未満のデキストロース当量DEを有する、請求項1記載のホルムアルデヒド不含のバインダー組成物の使用。
- バインダー組成物の合計固形分に基づき、前記天然澱粉の量が10〜95重量%であり、前記アクリル成分の量が5〜90重量%であり、前記天然澱粉およびアクリル成分の合計量が少なくとも70重量%である、請求項1または2記載のホルムアルデヒド不含のバインダー組成物の使用。
- 前記アクリル成分が、少なくとも1つのアクリル(コ)ポリマーおよび1つのポリオールを含有する硬化性水性樹脂であり、
アクリル(コ)ポリマーが、ポリアクリル酸またはアクリル酸およびマレイン酸のコポリマーであり、
ポリオールが、1000g/モル未満の分子量を有するポリアルカノールまたはアルカノールアミンである、請求項1記載のホルムアルデヒド不含のバインダー組成物の使用。 - 前記アクリル成分が、ポリアクリル酸またはアクリル酸およびマレイン酸のコポリマーである、請求項1記載のホルムアルデヒド不含のバインダー組成物の使用。
- 前記バインダー組成物が、1000g/モル未満の分子量を有するポリオールを含む架橋剤を更に含有する、請求項5記載のホルムアルデヒド不含のバインダー組成物の使用。
- 前記バインダー組成物が、エステル化触媒、pH調整剤、疎水化剤、除塵剤、接着促進剤、繊維柔軟剤、防腐剤、染料、腐食防止剤、充填剤および鎖延長剤から成る群から選択される添加剤を更に含有する、請求項1〜6のいずれか1項記載のホルムアルデヒド不含のバインダー組成物の使用。
- バインダーを含まないミネラルウール製品の鉱物繊維を、
95重量%以上が水不溶性天然澱粉である澱粉、および
ポリアクリル酸;アクリル酸およびマレイン酸のコポリマー;少なくとも10モル%のアクリル酸、マレイン酸または無水マレイン酸を含有するエチレン‐不飽和部分のコポリマー;それらの(コ)ポリマーの塩;それらの(コ)ポリマーベースの硬化性樹脂;並びにそれらの混合物から成る群から選択される、1つ以上のアクリル成分
を含む分散体の形の水性バインダー組成物で含浸する工程、および
水性バインダー組成物を、100℃を超える温度で硬化する工程
を含み、
固形分4〜10重量%を有する水性バインダー組成物をスプレーすることによって、鉱物繊維を含浸する、
硬化ホルムアルデヒド不含のバインダーを含むミネラルウール製品の製造方法。 - (a)10〜40℃の温度の水中で、澱粉の分散体を作製する工程、
(b)10〜40℃の温度で、工程(a)で得られた分散体を請求項1記載のアクリル成分および任意の更なる添加剤と接触させる工程
を含み、
澱粉の量の95重量%以上が水不溶性天然澱粉である、請求項1〜7のいずれか1項記載のホルムアルデヒド不含のバインダー組成物の製造方法。 - 10〜40℃の温度で、請求項1記載のアクリル成分および任意の更なる添加剤を含有する水性混合物中に澱粉を分散させる工程を含み、
澱粉の量の95重量%以上が水不溶性天然澱粉である、請求項1〜7のいずれか1項記載のホルムアルデヒド不含のバインダー組成物の製造方法。
