Description
(1)本発明では、基材の表面にプラズマCVD法などによって、炭化水素系のガスを用いて、炭素と水素を主成分とするアモルファス状炭素・水素固形物の気相蒸着膜であるDLC膜を形成する際に、抗菌性を有する銀、銅などの微粒子を共析させて当該LC膜自体に抗菌性を保有させる。
(2)銀、銅などの前記抗菌性の金属微粒子を含むDLC膜の表面を機械的に研磨するか、あるいは、前記プラズマCVD装置を用いて、Arガス雰囲気中でArイオンによるボンバードメント処理(ArガスイオンをDLC膜の表面へ叩き付けてDLC膜の一部を削り込む)によって、抗菌性の金属微粒子が外気に直接触れる割合を大きくする。
(3)以上の操作を有効に利用するマトリックスとしてのDLC膜は、化学成分、炭素95〜60原子%、残余を水素とし、硬さHV:700〜2800、膜厚:1〜30μm、成膜時の残留応力:1GPa以下の緻密な膜とする。
(4)前記、物性値を有するDLC膜は、厚さ0.5〜30μmの範囲で成膜できるので、薄膜(例えば0.5〜3.0μm)は、主として医療用被覆材、それ以上の厚膜は、各種の厨房用や医療用機器部材などの高度な衛生環境が望まれる設備部材などへの抗菌性皮膜として利用することができる。
(5)また抗菌性金属としては、銀、銅に限定されず、金、白金、亜鉛、錫など、現在、抗菌作用が認められている金属のすべての利用が可能である。
(6)抗菌性金属の微粒子を含むDLC膜を形成する際の基材の表面には、予めニッケル、銅および亜鉛などの金属イオン注入層や金属めっき膜、CVD膜、PVD膜を設けると共に、その上に前記DLC膜を形成した上でそのDLC膜を剥離して粘着性テープの上に貼着することによって、該抗菌性DLC膜をより薄膜化するとともに、DLC膜自体を基材面から剥離しやすくする。
(7)前記基材の表面に、電気めっき法、CVD法およびPVD法から選ばれるいずれか1種以上の方法によって、膜厚0.5〜5μmのニッケル、銅、亜鉛および錫から選ばれるいずれか1種以上の金属皮膜を形成し、その金属皮膜面に膜厚:0.5〜20μmの抗菌性金属の超微粒子を含む前記DLC膜を形成し、その後、該DLC膜を剥離して粘着性を有するテープに貼り付ける。
(1)前記DLC膜は、C:85〜60at%およびH:15〜40at%の組成からなるアモルファス状炭素・水素固形物の気相蒸着膜であって、この膜中には抗菌作用を有する金属として銀、銅、金、白金、亜鉛および錫から選ばれる1種以上の金属微粒子を1〜30at%分散含有しており、かつ0.5〜20μmの膜厚を有すること、
(2)前記DLC膜は、プラズマCVD法によって形成されて、残留応力:1GPa以下、硬さHV:800〜2800の物性を有する可撓性の膜であること、
(3)前記基材は、金属材料もしくは電気伝導性の非金属材料もしくはこれらの材料の表面にさらに、溶射皮膜、めっき皮膜、PVD法、CVD法、陽極酸化皮膜のうちから選ばれるいずれか1種以上の電気伝導性のアンダーコートを形成した材料によって構成されていること、
(4)抗菌性金属の超微粒子を含む前記DLC膜は、C:85〜60at%およびH:15〜40at%の組成からなるアモルファス状の炭素・水素固形物の気相析出蒸着膜であって、この膜中には銀、銅、金、白金、亜鉛、錫のうちから選ばれる抗菌性金属が1×10−9m以下の超微粒子の状態で、1〜30at%の割合で共析して分散含有しており、かつ、0.5〜20μmの膜厚となるように成膜されたものであること、
(5)前記基材は、金属材料または電気伝導性を有する非金属製材料もしくはこれらの材料表面にさらに、セラミック焼結体、溶射皮膜、電気めっき皮膜、PVD皮膜、CVD皮膜、陽極酸化皮膜および再溶融処理皮膜のうちから選ばれるいずれか1種以上のアンダーコート層を形成した材料からなるものであること、
(6)前記基材の表面に、DLC膜の主成分を構成する炭素との化学的結合力の小さいニッケル、銅、亜鉛および錫から選ばれるいずれか1種以上の金属イオンを1×105〜1×1010イオン/cm2の割合で注入処理し、そのイオン注入面に膜厚0.5〜20μmの抗菌性金属の超微粒子を含む前記DLC膜を形成し、その後、該DLC膜を剥離して粘着性を有するテープに貼り付けること、
(7)また、前記金属イオンの注入処理に代えて、前記基材の表面に、電気めっき法、CVD法およびPVD法から選ばれるいずれか1種以上の方法によって得られる膜厚0.5〜5μmのニッケル、銅、亜鉛および錫から選ばれるいずれか1種以上の金属皮膜を形成し、その金属皮膜面に膜厚:0.5〜20μmの抗菌性金属の超微粒子を含む前記DLC膜を形成し、その後、該DLC膜を剥離して粘着性を有するテープに貼り付けると、成膜時の僅かな残留応力(0.5GPa以下)であっても、厚く成長することなく自然に剥離する現象が発生する。そこで、本発明では、この現象を利用することによって、基材として粘着性の布状テープにこの膜を貼着することで、前記金属イオン注入処理法の場合とともに、該テープに裏打ちされたテープ状の抗菌性金属超微粒子を含むDLC薄膜を製造すること、
が、より好ましい解決手段となることが予想される。
基材表面に形成するDLC膜の表面に、銀、銅などの抗菌性を有する金属の微粒子を共析させて分散させた皮膜は、無臭で耐水性、耐食性、耐菌性である他、雑巾で拭いたり、消毒液、消臭液を含んだ布で清拭しても、抗菌性金属が、脱落することがなく、また、マトリックスとなるDLC膜自体も安定性に優れているため、長期間にわたって、優れた抗菌作用を発揮する。
(2)DLC膜中に含まれている抗菌性金属の微粒子は、すべて、1×10−9m以下のナノメータサイズの微粒子であるため、各種の細菌類との接触面積が大きく、その抗菌作用の効果を飛躍的に向上させる。
(3)銀、銅などの前記抗菌性金属の微粒子を大量に共析・分散させることが可能なDLC膜の物性値を特定することに成功した。即ち、DLC膜の主成分を物理化学的に安定な炭素と水素とし、さらに炭素95〜60at%、残余を水素とすることによって、成膜直後の残留応力値を1GPa以下に制御し、このことによって、医療用被覆材などの薄膜(0.5〜3μm)から各種の医療用および厨房用品をはじめ介護用晶などの部材への被覆に適した厚膜にすることができる他、さらに、DLC膜の表面を機械的に研磨することが容易な皮膜硬さ(HV:700〜2800)のものを得ることができる。
(a)導入された炭素水素系ガスのイオン化(ラジカルと呼ばれる活性な中性粒子も存在する)が起こり、
(b)炭化水素系ガスから変化したイオンおよびラジカルは、負の電圧が印加された被処理体の面に衝撃的に衝突し、
(c)衝突時のエネルギーによって、結合エネルギーの小さいC−H間が切断され、その後、活性化されたCとHが重合反応を繰り返して高分子化し、炭素と水素を主成分とするアモルファス状の炭素・水素固形物を、基材の表面に気相析出する。
(a)イオン注入を重点的に行なう場合:10〜40kV
(b)イオン注入と成膜形成の両方を行なう場合:5〜20kV
(c)皮膜形成のみを行なう場合:数百V〜数kV(金属Tiの微粒子を共析させる条件)
(d)スパッタリングなどで重点的に行なう場合:数百V〜数kV(DLC膜の表面をArイオンや研削する条件)
(イ)常温(18℃)で気相状態のもの;
CH4、CH2CH2、C2H2、CH3CH2CH3、CH3CH2CH2CH3
(ロ)常温で液相状状態のもの;
C6H5CH3、C6H5CH2CH、C6H4(CH3)2、CH3(CH2)4CH3
気相状態の炭化水素ガスから析出するDLC微粒子の堆積層であるDLC膜の場合は、必然的に残留応力が発生する。こうした残留応力を内臓するDLC膜は、膜厚が大きくなればなるほどその残留応力も大きくなる。そして、最終的には、その残留応力が膜の密着強さよりも大きくなると、DLC膜が剥離するに至る。現在、DLC膜の被覆形成法として多くの種類の装置やプロセスが開発されているが、その適用条件の一つとして、DLC膜の残留応力によって決定され限界膜厚がある。この点、本発明では、多くの水素(15〜40at%)を含有させることで、DLC膜がたとえ10μmを超えるような膜であったとしても、加熱処理を施すと、DLC膜と基材との熱膨張係数の差によって、膜に大きな熱応力が発生することになるので、この対策についての配慮が必要である。
従って、水素を多量に含むプラズマCVD法によるDLC膜であれば、厚膜であっても、また、その後に熱処理するような場合でも、これらにも十分に順応することが可能であることがわかる。
金属の超微粒子を含むDLC膜は、前記炭化水素系の化合物に抗菌性の金属元素を結合させた有機金属化合物を用いることによって形成できる。この有機金属化合物の大部分は、常温で液相状態を示すものが多い。したがって、液相状態の有機金属化合物を加熱してガス状とした後、反応容器1に導入して電圧を印加すると、図3に示すように基材31の表面に形成されるDLC膜32中には抗菌性金属の超微粒子33が共析する。
即ち、本発明に係るプラズマCVD法で形成されるDLC膜中に共析する抗菌性金属の大きさはすべて、1×10−9m以下の超微粒子であるため、光学顕微鏡はもとより、電気顕微鏡でも個々の粒子を判別することは困難である。このような超微粒子の高濃度共析部では、その総面積は非常に大きくなり、高
い抗菌活性効率が期待されることになる。
前記操作で、DLC膜中に共析させた、銀または/および銅の微粒子の抗菌作用を高めるため、本発明は、該DLC膜の表面をダイヤモンド砥石やダイヤモンド粒子を研削材とする研磨紙などを用いて、DLC膜の一部を除去し、銀または/および銅の微粒子が外気への接触を高くする。
前記低残留応力のDLC膜を形成するための基材としては、炭素鋼、高・低合金鋼、ステンレス鋼などの鉄鋼材料、Al及びその合金、Ti及びその合金などの非鉄金属材料をはじめ、グラファイト、焼結炭素などの非金属材料が好適である。その他、プラスチック系高分子材料、セラミックス材料などの電気伝導率の低い材料に対しては、その表面に電気めっき法、化学めっき法(無電解めっき法)、溶射法、PVD法、CVD法などによって、金属皮膜やサーメット皮膜などの電気伝導性の皮膜、即ち、アンダーコートを施してなる材料を基材として、その上にDLC膜を施工することが好ましい。
この実施例では、ステンレス鋼基材の表面に形成したDLC膜(アモルファス状炭素・水素固形物層)の水素含有量と基材の曲げ変形に対する密着性を調査した。
(1)供試基材および試験片
供試基材として、SUS304鋼(寸法:幅15mm×長さ70mm×厚さ1.0mm)を用い、その全面をパフ研磨によって鏡面状態(Ra:1μm以下)に仕上げた。
(2)DLC膜の形成方法
前記試験片の全面にわたって、DLC膜を1.5μmの厚さに形成した。また、DLC膜中の水素含有量を5at%〜50at%(残部は炭素)の範囲に制御したものを用いたが、本発明に係る抗菌性金属として、銀の微粒子を5at%含有するDLC膜を1.5μmの厚さに形成し、銀の微粒子を含まないDLC膜を比較例として、両者を同一条件で、曲げ変形試験に供した。
(3)試験方法およびその条件
DLC膜を形成した試験片の中央部を支点として、90°の曲げ変形を与え、曲げ部のDLC膜の外観状況を20倍の拡大鏡で観察し、DLC膜の割れ、剥離の有無などを調査した。
(4)試験結果
試験結果を表2に要約して示した。この表に示す結果から明らかなように、DLC膜の水素含有量が少なく、炭素含有量の多い試験片(No.l〜4)では、皮膜の硬さが大きく(HV:3000以上)また成膜時の残留応力値も高くなっていることもあって、90°曲げ試験後の皮膜は剥離したり、基材から局部的に浮き上がる現象が認められた。
これに対して、水素含有量を13〜50at%以上(No.5〜16)含むDLC膜では、曲げ変形成によって、剥離せず、良好な密着性を発揮した。
なお、上記の曲げ変形に対するDLC膜の密着性は、銀の微粒子の含有の有無に関係することがないことから、抗菌性の金属微粒子を共析したDLC膜の曲げ変形抵抗は、従来の銀微粒子を含まないDLC膜と同等の性能を有することが確認できた。
この実施例では、銀の微粒子を含むDLC膜の湿度の高い環境中における耐食性について調査した。
(1)供試基材とDLC膜
a.供試基材として、湿潤な環境で赤さびを発生しやすい、SS400鋼(寸法:幅30mm×長さ50mm×厚さ3.2mm)を用いた。
b.DLC膜は、基材の全面にわたって、それぞれ膜厚0.5μm、1.0μm、3.0μm、8.0μm、15.0μm、20.0μmのDLC膜を形成した。
c.銀の微粒子含有量は、それぞれの皮膜に対して、5at%の割合で共析させた。
(2)供試腐食環境
前記DLC膜を形成した試験片を湿度95%(30℃)の雰囲気中に800時間放置し、DLC膜の外観変化を調査した。なお、比較例として無処理のSS400鋼および銀微粒子を含まないDLC膜を同じ条件で腐食試験を行った。
(3)試験結果
試験結果を表3に要約して示した。この表に示す結果から明らかなように、無処理のSS400鋼試験片では、95%湿度の雰囲気中で赤さびを発生したが、0.5μm程度のDLC膜が被覆されていると赤さびの発生はなく、通常の温度と湿度の雰囲気中で、本発明に係る抗菌作用を有する金属微粒子を含むDLC膜を使用しても、基材の赤さび発生による膜の剥離現象は起らないことがうかがえる。
この実施例では、金属、ガラス質およびプラスチックなどの基材に対する抗菌性金属の微粒子を含むDLC膜の密着性を調査した。
(1)供試基材とその表面処理の種類
a.供試基材の種類とその寸法
・金属質基材:SS400鋼、SUS304鋼(寸法:幅15mm×長さ60mm×厚さ1.8mm)
・非金属基材:石英、ソーダガラス、ポリカーボネート(寸法は金属基材と同寸法)
b.表面処理の種類
・金属質基材:電気めっき法によるCrめっき、Niめっき(厚さ3μm)
:イオン注入法によるCr、Niイオン注入(1×1012イオン/cm2)
・非金属基材:PVD法によるCr薄膜(厚さ0.8μm)
(2)DLC膜と共析金属の種類
・DLC膜の組成:炭素含有量80at%、残余水素(20at%)、10μm厚さを目標
・共析金属の種類:Ag、Cu、Zn、Sn それぞれDLC膜中に8at%共析
(3)密着性試験方法
金属系及びプラスチック系の基材上に形成したDLC膜の密着性は、試験片の中央部を起点として90°に曲げた後、その部分を拡大鏡(×8)により観察し、膜の剥離の有無を評価した。一方、石英、ソーダガラス基上のDLC膜については、ISO2052規定のスクラッチ試験方法を適用し、スクラッチ疵からの膜の剥離の有無及びその程度から密着性の良否を判定した。
(4)試験結果
試験結果を表4に要約して示した。この表に示す結果から明らかなように、金属基材上に電気めっき法によってCrめっき膜を施工した試験片(Nol、2、6、7)のDLC膜は、いずれも良好な密着性を示し、20μmの膜厚を形成しても全く剥離することはなかった。このようなDLC膜の密着性は、金属基材にCrイオンを注入した試験片(No.4、9)をはじめ、石英、ソーダガラス、ポリカーボネート上にPVD法によってCrの薄膜を形成したものについても(No.ll、12、13)認められCr系のアンダーコートを施工すればDLC膜の密着性が向上する傾向が確認された。
なお、以上のようなDLC膜の密着性挙動は、DLC膜中に共析した抗菌金属のAg、Cu、Zn、Snすべてに共通する現象であり、共析金属の種類の影響を受けないことも明らかになった。
(1)DLC膜の剥離は、試験片の全面積にわたって発生しており、局部的な剥離ではない。
(2)剥離したDLC膜の形状は、試験片の形状、すなわち、DLC膜の形状と、その表面積を転写した状態で剥離している。
(3)したがって、短冊状の試験片を用いれば、その形状を有する抗菌性金属の微粒子を含むDLC膜の薄膜を製造することができ、抗菌性を有する医療用被覆材として利用することができる。
(4)しかも、DLC膜の厚さは、プラズマCVD法で形成する際、5μm程度に成長すると、自然に剥離するので、薄膜状のDLC膜を製造する方法として好適である。このような意味で、表における試験片No.3、5、8、10の密着性評価記号が、×印もしくは△印でありながら備考欄では(A)として、本願発明に適用可能である旨の記載を行っている。
(5)なお、DLC膜の密着性が良好な基材では、形成されたDLC膜を均等に剥離することができないため、このような抗菌性DLC膜は、医療用機器や厨房用機器などの部材の被覆用として利用することができる。
この実施例では、実施例3の抗菌性金属の微粒子を含むDLC膜の密着性試験結果の知見によって、金属質基材の表面に、亜鉛、錫などの電気めっき膜を施工したもの、および亜鉛、錫イオンを注入した金属基材の表面に対するDLC膜の密着性を実施例3と同条件で調査した。
基材として、実施例3で用いたSUS304鋼、また電気めっき法で形成した亜鉛、錫めっき膜は、それぞれ、2μmの厚さとし、イオン注入濃度は、亜鉛、錫とも1×1012イオン/cm2とした。
前記基材の表面に形成したDLC膜の炭素含有量と水素含有量ならびに、DLC膜中に共析した抗菌金属の種類とその共析量は、実施例3の条件と同様である。
以上の条件でDLC膜の密着性を調査した結果、基材表面に、予め亜鉛、錫などの金属膜を施工したり、また、それらの金属イオン注入処理をした面に対しては、DLC膜に密着性は弱く、5μm以上の膜厚に成長すると、DLC膜全体が基材面から剥離しやすくなった。この実験結果から、亜鉛、錫の存在も実施例3における銅、ニッケル膜の表面に対するDLC膜の密着性挙動と同じ特性を有することが判明し、抗菌性を有する薄膜のDLC膜の製造に利用できることが確認された。
また、膜厚0.5〜5μm程度の抗菌性金属の超微粒子を含むDLC膜は、フィルムや布の如く、大きな曲げ変形にも耐えることができるので、外傷部の保護などの医療用被覆材としても利用することができる。

Claims (5)
- 反応容器内に、被覆処理基材を保持し、その容器内に、抗菌性金属を含む有機化合物のガスを導入するとともに、該基材を負電位として高周波電力と高電圧パルスとを重畳印加して、上記有機化合物のガスのプラズマを発生させることにより、アモルファス状の炭素・水素固形物の微粒子を気相析出させると同時に、上記抗菌性金属の超微粒子を共析させ、これらを該基材の表面に付着させて、抗菌性金属微粒子含有DLC膜を形成し、次いで該抗菌性金属超微粒子含有DLC膜の表面を、研磨機、研磨紙もしくはプラズマCVD装置を用いてArガスイオンによるイオンボンバードメント処理してミクロ的に削ることにより、このDLC膜中に含まれている抗菌性金属超微粒子の外気への接触割合を多くする処理を行うことを特徴とする抗菌性DLC膜被覆部材の製造方法。
- 抗菌性金属の超微粒子を含む前記DLC膜は、C:85〜60at%およびH:15〜40at%の組成からなるアモルファス状の炭素・水素固形物の気相析出蒸着膜であって、この膜中には銀、銅、金、白金、亜鉛、錫のうちから選ばれる抗菌性金属が1×10−9m以下の超微粒子の状態で、1〜30at%の割合で共析して分散含有しており、かつ、0.5〜20μmの膜厚となるように成膜されたものであることを特徴とする請求項1に記載の抗菌性DLC膜被覆部材の製造方法。
- 前記基材は、金属材料または電気伝導性を有する非金属製材料もしくはこれらの材料表面にさらに、セラミック焼結体、溶射皮膜、電気めっき皮膜、PVD皮膜、CVD皮膜、陽極酸化皮膜および再溶融処理皮膜のうちから選ばれるいずれか1種以上のアンダーコート層を有する材料からなることを特徴とする請求項1または2に記載の抗菌性DLC膜被覆部材の製造方法。
- 前記基材の表面に、ニッケル、銅、亜鉛および錫から選ばれるいずれか1種以上の金属イオンを1×105〜1×1010イオン/cm2の割合で注入処理し、そのイオン注入面に膜厚0.5〜20μmの抗菌性金属の超微粒子を含む前記DLC膜を形成し、その後、該DLC膜を剥離して粘着性を有するテープに貼り付けることを特徴とする請求項1〜3のいずれか1に記載の抗菌性DLC膜被覆部材の製造方法。
- 前記基材の表面に、電気めっき法、CVD法およびPVD法から選ばれるいずれか1種以上の方法によって、膜厚0.5〜5μmのニッケル、銅、亜鉛および錫から選ばれるいずれか1種以上の金属皮膜を形成し、その金属皮膜面に膜厚:0.5〜20μmの抗菌性金属の超微粒子を含む前記DLC膜を形成し、その後、該DLC膜を剥離して粘着性を有するテープに貼り付けることを特徴とする請求項1〜4のいずれか1に記載の抗菌性DLC膜被覆部材の製造方法。
