【発明の属する技術分野】
本発明は、高融点を有するポリ乳酸樹脂組成物、その効率的な製造方法および前記ポリ乳酸樹脂組成物からなる成形性の良好な成形品に関するものである。

【従来の技術】
最近、地球環境保全の見地から、土中、水中に存在する微生物の作用により自然環境下で分解される生分解性ポリマーが注目され、様々な生分解性ポリマーが開発されている。これらのうち溶融成形が可能な生分解性ポリマーとして、例えばポリヒドロキシブチレートやポリカプロラクトン、コハク酸やアジピン酸などの脂肪族ジカルボン酸成分とエチレングリコールやブタンジオールなどのグリコール成分とからなる脂肪族ポリエステル、およびポリ乳酸などが知られている。

これらのなかでも特にポリ乳酸は、比較的コストが安く、融点もおよそ170℃とすぐれた耐熱性を有していることから、溶融成形可能な生分解性ポリマ−として期待されている。また、最近ではモノマーである乳酸が微生物を利用した発酵法により安価に製造されるようになり、より一層低コストでポリ乳酸を生産できるようになってきたため、生分解性ポリマーとしてだけでなく、汎用ポリマーとしての利用も検討されるようになってきた。

さらに、ポリ−L−乳酸(以下PLLAと称する)とポリ−D−乳酸(以下PDLAと称する)を溶液状態で混合することにより、ポリ乳酸ステレオコンプレックスが得られることが知られており、これらについては特開昭63−241024号公報およびMacromolecules,24,5651(1991)などに記載されている。そして、ポリ乳酸ステレオコンプレックスは、高融点および高結晶性を示し、繊維やフィルム、樹脂成形品として有用な成形品を与えることが知られている。

ポリ乳酸ステレオコンプレックスを成形品として用いる際には、成形品としての実用的な強度を達成するために、できる限り高分子量のポリ乳酸ステレオコンプレックスを用いることが好ましい。

しかし、上記Macromolecules,24,5651(1991)には、溶液状態でのポリ乳酸ステレオコンプレックス作製方法において、PLLAとPDLAのそれぞれの分子量が高分子量、特に10万以上の高分子量ポリ乳酸の組み合わせからは、ポリ乳酸ステレオコンプレックスが得られにくいことが記載されている。すなわち、PLLAおよびPDLAのいずれもが高分子量である組み合わせからポリ乳酸ステレオコンプレックスを得るために、溶液状態で混合する際には、混合溶液を長期間にわたって保持する必要があり、さらに溶剤を揮発させる行程も必要となるため、生産性に問題があるばかりか、製造工程が煩雑になりコストアップにつながるという問題があった。

また、上記特開昭63−241024号公報および上記Macromolecules,24,5651(1991)には、溶液混合によるポリ乳酸ステレオコンプレックス作製方法において、PLLAとPDLAのそれぞれの分子量が異なる組み合わせからポリ乳酸ステレオコンプレックスが得られることが記載されている。

さらに、上記Macromolecules,24,5651(1991)には、PLLAとPDLAとの組み合わせとして、いずれか一方が高分子量であり、もう一方が低分子量である組み合わせからはポリ乳酸ステレオコンプレックスが得られやすく、特にPLLAとPDLAの分子量の比が45以上の組み合わせからは完全なポリ乳酸ステレオコンプレックスが得られ、PLLAまたはPDLAがそれぞれ単独の結晶として残存するものがないことが記載されている。

しかし、分子量の比が13以下の組み合わせからは、ポリ乳酸ステレオコンプレックスは得られるものの、一部はPLLAまたはPDLAがそれぞれ単独の結晶として残存するため、完全な高融点を有するポリ乳酸ステレオコンプレックスを得るまでには至っていない。

また、上述した従来技術の方法においては、いずれも溶液状態での混合であるため、混合後に溶剤を揮発させる必要があり、製造工程が煩雑になりコストアップにつながるという問題もあった。

【発明が解決しようとする課題】
本発明は、上述した従来技術における問題点の解決を課題として検討した結果達成されたものであり、その目的とするところは、高融点を有するポリ乳酸ステレオコンプレックスを形成するポリ乳酸樹脂組成物、その効率的な製造方法および前記ポリ乳酸樹脂組成物からなる成形性の良好な成形品を提供することにある。

【課題を解決するための手段】
本発明者らは、上記の目的を達成すべく鋭意検討した結果、ポリ−L−乳酸とポリ−D−乳酸とを溶融混合してなるポリ乳酸樹脂組成物であって、ポリ−L−乳酸の重量平均分子量Mw(A)とポリ−D−乳酸の重量平均分子量Mw(B)の関係が、特定の条件を満たすポリ乳酸樹脂組成物が高融点を有するポリ乳酸ステレオコンプレックスを容易に形成することを見出し、本発明に至ったものである。

すなわち、本発明のポリ乳酸樹脂組成物は、ポリ−L−乳酸とポリ−D−乳酸とを90:10〜10:90の混合重量比で溶融混合してなるポリ乳酸樹脂組成物であって、前記ポリ−L−乳酸の重量平均分子量Mw(A)と前記ポリ−D−乳酸の重量平均分子量Mw(B)との関係が、|Mw(A)−Mw(B)|≧5万の条件を満たし、ポリ乳酸樹脂組成物の190℃以上の融点ピークの結晶融解エンタルピーが20J/g以上であることを特徴とする。

なお、本発明のポリ乳酸樹脂組成物においては、前記ポリ−L−乳酸の重量平均分子量Mw(A)と前記ポリ−D−乳酸の重量平均分子量Mw(B)について、Mw(A)/Mw(B)またはMw(B)/Mw(A)のいずれか大きい値が3以上であること、ポリ乳酸樹脂組成物の重量平均分子量が10万以上であること、および前記ポリ−L−乳酸前記とポリ−D−乳酸のうち、少なくとも一方の重量平均分子量が35万以下であることが、いずれも好ましい条件として挙げられる。

また、本発明のポリ乳酸樹脂組成物の製造方法は、前記ポリ−L−乳酸と前記ポリ−D−乳酸とを予めドライブレンドした後に溶融混合するか、あるいは前記ポリ−L−乳酸または前記ポリ−D−乳酸のいずれか一方を溶融させた後に、残る一方を加えて混合することを特徴とする。

【発明の実施の形態】
以下、本発明を詳細に説明する。

本発明のポリ乳酸樹脂組成物とは、ポリ−L−乳酸とポリ−D−乳酸とを溶融混合してなるポリ乳酸樹脂組成物である。

本発明において、ポリ−L−乳酸の重量平均分子量Mw(A)とポリ−D−乳酸の重量平均分子量Mw(B)の関係が、|Mw(A)−Mw(B)|≧5万の条件を満たすものであることが好ましく、特に|Mw(A)−Mw(B)|≧10万の条件を満たすものであることが特に好ましい。|Mw(A)−Mw(B)|<5万の条件であると、高融点のポリ乳酸ステレオコンプレックスが形成されにくくなるため好ましくない。

本発明において、ポリ−L−乳酸の重量平均分子量Mw(A)とポリ−D−乳酸の重量平均分子量Mw(B)について、Mw(A)/Mw(B)またはMw(B)/Mw(A)のいずれか大きい値が3以上であることが好ましく、さらには4以上であることがより好ましい。Mw(A)/Mw(B)またはMw(B)/Mw(A)のいずれか大きい値が3未満であると、高分子量かつ高融点のポリ乳酸ステレオコンプレックスが形成されにくくなる傾向を生じる。

本発明において、ポリ乳酸樹脂組成物の重量平均分子量は、特に限定されるものではないが、10万以上であることが、良好な機械物性を有するポリ乳酸ステレオコンプレックスが得られるという点で好ましい。特に、10万以上120万以下であることが成形性および機械物性の点でより好ましい。

本発明においては、ポリ−L−乳酸とポリ−D−乳酸のうち、少なくとも一方の重量平均分子量が35万以下であることが好ましく、さらに30万以下であることがより好ましい。ポリ−L−乳酸とポリ−D−乳酸のうち、少なくとも一方の重量平均分子量が35万を越えるとポリ乳酸ステレオコンプレックスの融点が低くくなる傾向にある。

なお、本発明において、重量平均分子量とは、溶媒としてヘキサフルオロイソプロパノールを用いたゲルパーミエーションクロマトグラフィー(GPC)測定による標準ポリメチルメタクリレート換算の重量平均分子量の値である。

本発明において、ポリ−L−乳酸とポリ−D−乳酸の混合重量比は、90:10〜10:90であり、75:25〜25:75であることが好ましく、60:40〜40:60であることが特に好ましい。ポリ−L−乳酸とポリ−D−乳酸の混合重量比がそれぞれ10重量未満、90重量を越えると、得られるポリ乳酸樹脂組成物の融点の上昇が小さくなり、ポリ乳酸ステレオコンプレックスを形成しにくくなる傾向を生じる。

本発明において、ポリ乳酸樹脂組成物は、ポリ乳酸ステレオコンプレックスを形成する。ポリ乳酸ステレオコンプレックスとは、ポリ−L−乳酸またはポリ−D−乳酸よりも高融点化したものであり、その温度範囲としては190℃以上であり、200℃以上であることがより好ましく、210℃以上であることが特に好ましい。

本発明において、ポリ−L−乳酸とは、L−乳酸を主たる構成成分とするポリマーであり、ポリ−D−乳酸とは、D−乳酸を主たる構成成分とするポリマーであるが、高融点を有するポリ乳酸ステレオコンプレックスを形成するポリ乳酸樹脂組成物を得るためには、ポリ−L−乳酸またはポリ−D−乳酸のそれぞれの乳酸成分の光学純度が高い方が好ましく、それぞれの総乳酸成分の内、L体またはD体が80モル%以上含まれることが好ましく、さらには90モル%以上含まれることが好ましく、95モル%以上含まれることが特に好ましい。

本発明において、本発明の目的を損なわない範囲で、それぞれの主たる構成成分以外の共重合成分を含んでいてもよい。

他の共重合成分単位としては、例えば、多価カルボン酸、多価アルコール、ヒドロキシカルボン酸およびラクトンなどが挙げられ、具体的には、シュウ酸、マロン酸、コハク酸、グルタル酸、アジピン酸、アゼライン酸、セバシン酸、ドデカンジオン酸、フマル酸、シクロヘキサンジカルボン酸、テレフタル酸、イソフタル酸、フタル酸、2,6−ナフタレンジカルボン酸、5−ナトリウムスルホイソフタル酸、5−テトラブチルホスホニウムスルホイソフタル酸などの多価カルボン酸類、エチレングリコール、プロピレングリコール、ブタンジオール、ヘプタンジオール、ヘキサンジオール、オクタンジオール、ノナンジオ−ル、デカンジオール、1,4−シクロヘキサンジメタノ−ル、ネオペンチルグリコール、グリセリン、トリメチロールプロパン、ペンタエリスリトール、ビスフェノ−ルA、ビスフェノールにエチレンオキシドを付加反応させた芳香族多価アルコール、ジエチレングリコール、トリエチレングリコール、ポリエチレングリコール、ポリプロピレングリコール、ポリテトラメチレングリコールなどの多価アルコール類、グリコール酸、3−ヒドロキシ酪酸、4−ヒドロキシ酪酸、4−ヒドロキシ吉草酸、6−ヒドロキシカプロン酸、ヒドロキシ安息香酸などのヒドロキシカルボン酸類、およびグリコリド、ε−カプロラクトングリコリド、ε−カプロラクトン、β−プロピオラクトン、δ−ブチロラクトン、β−またはγ−ブチロラクトン、ピバロラクトン、δ−バレロラクトンなどのラクトン類などが挙げられ、それ以外にも、ポリ−L−乳酸には、D−乳酸を含んでいてもよく、ポリ−D−乳酸には、L−乳酸を含んでいてもよい。

本発明において、ポリ−L−乳酸またはポリ−D−乳酸を製造する方法としては、特に限定されず、一般のポリ乳酸の製造方法を利用することができる。具体的には、L−乳酸またはD−乳酸を原料として、一旦、環状2量体であるL−ラクチドまたはD−ラクチドを生成せしめ、その後、開環重合を行う2段階のラクチド法と、当該原料を溶媒中で直接脱水縮合を行う一段階の直接重合法などが知られており、いずれの製法を利用してもよい。

また、重合反応に触媒を用いることにより、重合時間を短縮することができる。 触媒としては、例えば、錫、亜鉛、鉛、チタン、ビスマス、ジルコニウム、ゲルマニウム、アンチモン、アルミニウムなどの金属およびその誘導体が挙げられる。

誘導体としては、金属アルコキシド、カルボン酸塩、炭酸塩、酸化物、ハロゲン化物が好ましい。具体的には、塩化錫、オクチル酸錫、塩化亜鉛、酢酸亜鉛、酸化鉛、炭酸鉛、塩化チタン、アルコキシチタン、酸化ゲルマニウムおよび酸化ジルコニウムなどが挙げられる。これらの中でも、錫化合物が好ましく、特にオクチル酸錫がより好ましい。

触媒の添加量は、特に限定されるものではないが、使用する原料(L−乳酸、D−乳酸、L−ラクチドまたはD−ラクチド等)100重量部に対して0.001〜2重量部が好ましく、とくに0.001〜1重量部がより好ましい。触媒量が0.001重量部未満では重合時間の短縮効果が低下し、2重量部を越えると良好な機械物性を有するポリ乳酸ステレオコンプレックスを形成するのに十分な重量平均分子量を有するポリマーが得られにくい傾向となる。

本発明のポリ乳酸樹脂組成物は、ポリ−L−乳酸とポリ−D−乳酸とを溶融混合することにより製造される。溶融混合の方法は、特に限定されるものではないが、例えば、ポリ−L−乳酸とポリ−D−乳酸とを予めドライブレンドした後に溶融混合する方法、ポリ−L−乳酸またはポリ−D−乳酸のいずれか一方を溶融させた後、残る一方を加えて混合する方法などが挙げられる。

本発明のポリ乳酸樹脂組成物を製造する際には、混合容器は特に限定されるものではないが、撹拌槽型混合器、ミキサー型混合器、塔型混合器および押出機型混合器などを用いることができ、中でも押出機型混合器が好ましく、より好ましくは単軸または二軸の押出機型混合器、特に好ましくは二軸の押出機型混合器が用いられる。また、前記混合容器は、2種以上組み合わせて使用することができる。

本発明のポリ乳酸樹脂組成物を製造する際の温度は、特に限定されるものではないが、150℃以上、270℃以下の範囲にあることが好ましく、特に180℃以上、250℃以下の範囲にあることがより好ましい。なお、ポリ−L−乳酸およびポリ−D−乳酸を溶融させるために、それぞれの融点以上で溶融させることが好ましいが、分解反応を抑制するという点で、溶融混合物が固まらない程度にできる限り温度を下げて溶融混合を行うことが好ましい。

本発明のポリ乳酸樹脂組成物を製造する際の圧力は、特に限定されるものではなく、常圧および減圧のいずれの条件でも適用できるが、溶融混合中に分解生成するモノマーを取り除くことができるという点では、減圧条件で行うことが好ましい。

本発明のポリ乳酸樹脂組成物には、本発明の目的を損なわない範囲で、通常の添加剤、例えば紫外線吸収剤、熱安定剤、滑剤、離形剤、染料および顔料を含む着色剤などの1種または2種以上を添加することができる。

本発明のポリ乳酸樹脂組成物および本発明の製造方法から得られるポリ乳酸樹脂組成物は、成形品として広く用いることができる。成形品とは、フィルム、シート、繊維・布、不織布、射出成形品、押出し成形品、真空圧空成形品、ブロー成形品、および他の材料との複合体などであり、農業用資材、園芸用資材、漁業用資材、土木・建築用資材、文具、医療用品またはその他の用途として有用である。

【実施例】
以下、実施例により本発明を具体的に説明する。ここで、実施例中の部数は、重量部を示す。
(1)重量平均分子量
前述したようにゲルパーミエーションクロマトグラフィー(GPC)により測定した標準ポリメチルメタクリレート換算の重量平均分子量の値である。GPC測定は、検出器にWATERS社示差屈折計WATERS410を用い、ポンプにMODEL510高速液体クロマトグラフィーを用い、カラムにShodexGPC HFIP−806MとShodex GPC HFIP−LGを直列に接続したものを用いて行った。測定条件は、流速0.5mL/minとし、溶媒にヘキサフルオロイソプロパノールを用い、試料濃度1mg/mLの溶液を0.1mL注入した。
(2)融点
示差走査型熱量計(DSC)により測定した値であり、測定条件は、試料10mg、窒素雰囲気下中、昇温速度20℃/分である。ポリ乳酸ステレオコンプレックスの形成は、高融点化により判断した。また、結晶融解エンタルピーの大きさにより、ポリ乳酸ステレオコンプレックスの形成量を判断した。すなわち、高融点化し、かつ結晶融解エンタルピーが10J/g〜20J/g(この範囲の融点ピークをMPとする)であれば、ポリ乳酸ステレオコンプレックスの形成量が多く、さらに20J/g以上(この範囲の融点ピークをLPとする)であれば、ポリ乳酸ステレオコンプレックスの形成量が特に多いと判断した。

一方、高融点化しても、それが結晶融解エンタルピーが5J/g以下のピーク(この範囲の融点ピークをSPとする)であれば、ポリ乳酸ステレオコンプレックスの形成量は少なく、実質的にポリ乳酸ステレオコンプレックスは形成されていないと判断した。
(3)成形性
ポリ乳酸樹脂組成物を250℃で3分間プレス成形して、厚さが約0.05mmのフィルムが得られるかどうかで判断した。すなわち、一枚のフィルムとして得られる場合は○とし、フィルムが得られず細かい破片のみ得られる場合は×とした。

[参考例1]ポリ−L−乳酸
(A−1)
L-ラクチド 50部を撹拌装置のついた反応容器中で、窒素雰囲気下、120℃で均一に溶解させた後、温度を140℃にし、オクチル酸錫 0.05部を加えた後、1時間重合反応させた。重合反応終了後、反応物をクロロホルムに溶解させ、メタノール(クロロホルムの10倍量)中で撹拌しながら沈殿させ、モノマーを完全に除去して、ポリ−L−乳酸(A−1)を得た。
(A−2〜A−3)
オクチル酸錫の量および重合反応時間を表1に示すように設定した以外は、(A−1)と同様にして行い、ポリ−L−乳酸(A−2〜A−3)を得た。

[参考例2]ポリ−D−乳酸
(B−1〜B−3)
L-ラクチドの代わりにD−ラクチド用い、オクチル酸錫の量および重合反応時間を表1に示すように設定した以外は(A−1)と同様にして行い、ポリ−D−乳酸(B−1〜B−3)を得た。

[実施例1〜4]
表1に示すポリマーをそれぞれ表2に示す組み合わせで、予めドライブレンドした後、1軸押出機を用いて、250℃で溶融混合した。

ポリマA−2を撹拌装置のついた反応容器中で、窒素雰囲気下、250℃で均一に溶解させた後、ポリマB−1を加えて15分撹拌し、その後、100℃で10分撹拌した。
[比較例1〜2]
表1に示すポリマーをそれぞれ表2に示す組み合わせで用いた。混合方法としては、溶媒としてクロロホルムを用い、それぞれのポリマーを1g/100mLの濃度で溶解させた後、混合して15分撹拌した。混合液を室温に12時間放置して溶媒を揮発させ、さらに真空乾燥機で12時間乾燥させた。
[比較例3〜4]
表1に示すポリマーをそれぞれ表2に示す組み合わせで、予めドライブレンドした後、1軸押出機を用いて、250℃で溶融混合した。

それぞれ得られたポリ乳酸樹脂組成物について、GPC測定、DSC測定および成形性の結果を表2に示す。

実施例1〜5から、本発明のポリ乳酸樹脂組成物は、200℃以上の高融点化されたピークがLPとして観測されており、容易にポリ乳酸ステレオコンプレックスを形成することがわかる。

一方、比較例1〜2に示すように、溶液混合による方法では、高融点化されたピークはSPとして観測されたのみであり、ポリ乳酸ステレオコンプレックスは、ほとんど形成されなかった。

実施例1〜5と比較例3〜4の比較から、ポリ−L−乳酸とポリ−D−乳酸のそれぞれの重量平均分子量の差が5万以上であることにより、容易にポリ乳酸ステレオコンプレックスを形成することがわかる
実施例1〜2と実施例4の比較から、ポリ−L−乳酸とポリ−D−乳酸のそれぞれの重量平均分子量の比が3以上であることにより、ホモポリ乳酸が存在しない完全なポリ乳酸ステレオコンプレックスを形成することがわかる。

本発明によれば、ポリ−L−乳酸およびポリ−D−乳酸を溶融混合してなるポリ乳酸樹脂組成物であって、ポリ−L−乳酸の重量平均分子量Mw(A)およびポリ−D−乳酸の重量平均分子量Mw(B)の関係が、|Mw(A)−Mw(B)|≧5万の条件を満たすポリ乳酸樹脂組成物により、効果的に高融点を有するポリ乳酸ステレオコンプレックスを形成するポリ乳酸樹脂組成物を得ることができる。また、このポリ乳酸樹脂組成物を溶融混合により効率的に製造することができ、さらには成形性の良好な成形品を提供することができる。[0001]

Among these, as the biodegradable polymer that can be melt-molded, for example, an aliphatic dicarboxylic acid component such as polyhydroxybutyrate, polycaprolactone, succinic acid or adipic acid and an aliphatic component such as ethylene glycol or butanediol.
