Description
本発明に従って処理される安定化フッ素系界面活性剤含有フルオロポリマー水性分散液は、分散重合(乳化重合としても知られる)によって調製される。フルオロポリマー水性分散液は、フッ素系界面活性剤含有量が低減された場合に、分散液の凝集を防ぐのに十分な非イオン界面活性剤を含有することを意味する、安定化フッ素系界面活性剤含有フルオロポリマー水性分散液である。以下にさらに詳細に説明されるように、本発明の方法が用いられる時に応じて、つまり濃縮分散液中で行われる場合には、非イオン界面活性剤は既に存在し、あるいは、本発明による処理の前に安定化のために添加される。濃縮後、フルオロポリマー水性分散液は、コーティングまたは含浸組成物として、かつキャストフィルムを製造するのに有用である。

使用される陰イオン交換樹脂は、強塩基性または弱塩基性である。適切な弱塩基性陰イオン交換樹脂は、第1級、第2級アミン、または第3級アミン基を含有する。適切な強塩基性陰イオン交換樹脂は、第4級アンモニウム基を含有する。弱塩基性樹脂は容易に再生することができるため有用であるが、フッ素系界面活性剤を非常に低いレベルに低減することが望まれる場合、および樹脂の高い利用率のためには、強塩基性樹脂が好ましい。強塩基性イオン交換樹脂は、媒体のpHに対する感受性が低いという利点も有する。強塩基性陰イオン交換樹脂は、会合対イオンを有し、通常、塩化物または水酸化物の状態で利用可能であるが、所望の場合には容易に他の形態に変換される。フッ素系界面活性剤を除去するために、水酸化物、塩化物、硫酸塩、および硝酸塩を有する陰イオン交換樹脂を使用することができるが、細菌の増殖を抑制するために輸送前の製品において高いpH、つまり9を超えるpHが望ましいことから、望ましくないアニオンの導入を防ぐため、かつ陰イオン交換中にpHを上昇させるためには、水酸化物の形態の陰イオン交換樹脂が好ましい。トリメチルアミン部分を有する第4級アンモニウム基を有する、市販の適切な強塩基性陰イオン交換樹脂の例としては、ダウエックス(DOWEX)(登録商標)550A、USフィルター(US Filter)A464−OH、シブロン(SYBRON)M−500−OH、シブロン(SYBRON)ASB1−OH、ピュロライト(PUROLITE)A−500−OH、イトチュー(Itochu)TSA 1200、アンバーライト(AMBERLITE)(登録商標)IR 402が挙げられる。ジメチルエタノールアミン部分を有する第4級アンモニウム基を有する、市販の適切な強塩基性陰イオン交換樹脂の例としては、USフィルター(US Filter)A244−OH、アンバーライト(AMBERLITE)(登録商標)410、ダウエックス(DOWEX)(登録商標)マラソン(MARATHON)A2、およびダウエックス(DOWEX)(登録商標)アップコア・モノ(UPCORE Mono)A2が挙げられる。
マークス(Marks)らの米国特許公報(特許文献6)およびホルムズ(Holmes)の米国特許公報(特許文献7)の教示に従って、イオン交換処理前にフッ素系界面活性剤含有フルオロポリマー水性分散液を安定化するため、およびかかる分散液を濃縮するためにも、非イオン界面活性剤として芳香族アルコールエトキシレートが使用される。しかしながら、芳香族化合物は環境上の影響を及ぼす可能性があるという問題のために、好ましい非イオン界面活性剤は、脂肪族アルコールエトキシレートである。適切な非イオン界面活性剤としては、濃縮中に所望の曇点を提供し、かつ分散液の所望の特性、例えば低い燃焼温度、分散液安定性等を提供する、様々な脂肪族アルコールエトキシレートのいずれかまたはその混合物が挙げられる。これらの非イオン界面活性剤の多くは、マークス(Marks)らの米国特許公報(特許文献6)およびミウラ(Miura)らの米国特許公報(特許文献8)に開示されている。特に好ましい非イオン界面活性剤は、キャバノー(Cavanaugh)の(特許文献9)に開示されている、次式:
R(OCH2CH2)nOH
(式中、Rが、炭素原子8〜18個を有する分岐状アルキル、分岐状アルケニル、シクロアルキル、またはシクロアルケニル炭化水素基であり、nは、5〜18の平均値である)の化合物または化合物の混合物である。
好ましいポリマーPTFEの水性分散重合の一般的なプロセスは、フッ素系界面活性剤、パラフィンワックスおよび脱イオン水を含有する加熱反応器にTFE蒸気を供給するプロセスである。PTFEの分子量を低減することが望まれる場合には、連鎖移動剤も添加される。ラジカル開始剤溶液が添加され、重合が進むにしたがって、圧力を維持するためにさらにTFEが添加される。発熱反応熱は、反応器の外装を介して冷却水を循環させることによって除去される。数時間後、供給を停止し、反応器をガス抜きし、窒素でパージし、容器中の未処理分散液を冷却容器に移す。パラフィンワックスを除去し、分散液を分離し、非イオン界面活性剤で安定化する。安定化された分散液は好ましくは、分散液中のフルオロポリマー固形分の重量に対して非イオン界面活性剤を2〜11重量%含有する。
本出願は、特許請求の範囲に記載の発明を含め、以下の発明を包含する。
(1) 安定化フッ素系界面活性剤含有フルオロポリマー水性分散液のフッ素系界面活性剤含有量を低減する方法であって、
陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通して、フッ素系界面活性剤を低減する工程であって、前記第1固定床が、前記イオン交換樹脂が飽和するにしたがって前記固定床を通って移動する作業領域を有する工程と、
前記分散液が前記第1固定床から出た際に、前記分散液の特性をモニターし、前記第1固定床の飽和を示している前記作業領域の漏出を決定する工程であって、前記特性が、pHおよび導電率からなる群から選択される工程と
を含むことを特徴とする方法。
(2) 前記モニタリングが、前記第1固定床の飽和を決定した場合に、第2固定床に前記分散液を通す工程をさらに含むことを特徴とする(1)に記載の方法。
(3) 前記固定床が、カラムに収容されていることを特徴とする(1)に記載の方法。
(4) 前記陰イオン交換樹脂が、ポリマーマトリックスおよび第4級アンモニウム基を含む官能基を含むことを特徴とする(1)に記載の方法。
(5) 前記陰イオン交換樹脂が、陰イオン交換樹脂のビーズを含み、前記ビーズが単分散であることを特徴とする(1)に記載の方法。
(6) 陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通してフッ素系界面活性剤含有量を低減する前記工程が、約300ppm以下の所定のレベルにフッ素系界面活性剤含有量を低減することを特徴とする(1)に記載の方法。
(7) 陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通してフッ素系界面活性剤含有量を低減する前記工程が、約100ppm以下の所定のレベルにフッ素系界面活性剤含有量を低減することを特徴とする(1)に記載の方法。
(8) 陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通してフッ素系界面活性剤含有量を低減する前記工程が、約50ppm以下の所定のレベルにフッ素系界面活性剤含有量を低減することを特徴とする(1)に記載の方法。
Claims (8)
- 安定化フッ素系界面活性剤含有フルオロポリマー水性分散液のフッ素系界面活性剤含有量を低減する方法であって、
陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通して、フッ素系界面活性剤を低減する工程であって、前記第1固定床が、前記イオン交換樹脂が飽和するにしたがって前記固定床を通って移動する作業領域を有する工程と、
前記分散液が前記第1固定床から出た際に、前記分散液の特性を、インラインでpHおよび/または導電率を測定することによってモニターし、前記第1固定床の飽和を示している前記作業領域の漏出を決定する工程であって、前記特性が、pHおよび導電率からなる群から選択される工程と
を含むことを特徴とする方法。 - 前記モニタリングが、前記第1固定床の飽和を決定した場合に、第2固定床に前記分散液を通す工程をさらに含むことを特徴とする請求項1に記載の方法。
- 前記固定床が、カラムに収容されていることを特徴とする請求項1に記載の方法。
- 前記陰イオン交換樹脂が、ポリマーマトリックスおよび第4級アンモニウム基を含む官能基を含むことを特徴とする請求項1に記載の方法。
- 前記陰イオン交換樹脂が、陰イオン交換樹脂のビーズを含み、前記ビーズが単分散であることを特徴とする請求項1に記載の方法。
- 陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通してフッ素系界面活性剤含有量を低減する前記工程が、300ppm以下の所定のレベルにフッ素系界面活性剤含有量を低減することを特徴とする請求項1に記載の方法。
- 陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通してフッ素系界面活性剤含有量を低減する前記工程が、100ppm以下の所定のレベルにフッ素系界面活性剤含有量を低減することを特徴とする請求項1に記載の方法。
- 陰イオン交換樹脂の第1固定床に前記安定化フッ素系界面活性剤含有フルオロポリマー水性分散液を通してフッ素系界面活性剤含有量を低減する前記工程が、50ppm以下の所定のレベルにフッ素系界面活性剤含有量を低減することを特徴とする請求項1に記載の方法。
