紫外線型光触媒の1種である酸化チタン光触媒に紫外線を照射すると、全ての有機材料を分解させることできる強力な酸化分解力を有するOHラジカルが生成する。このような性質を利用すると、臭気物質、有害物質を分解させることができるため、酸化チタン光触媒は、消臭、抗菌用途に応用されている。その使用形態は様々であるが、例えば、酸化チタン光触媒を繊維材料などの有機高分子材料基材に、酸化珪素ゾル、フッ素樹脂やシリコーン樹脂などのバインダー樹脂あるいはアンダーコート剤で固定し、機能性繊維布帛の形態で使用されることがある。

しかしながら、従来の機能性繊維布帛には次のような問題があった。
第一の問題点として、酸化チタン光触媒が有機高分子材料基材やバインダー樹脂に接触するとこれらを分解して、アセトアルデヒドなどの低分子揮発性物質を発生させることがあった。すなわち、本来の目的である臭気物質、有害物質を分解すると同時に、臭気物質である低分子揮発性物質を新たに発生することがあった。例えば、ポリエステル繊維に酸化チタン光触媒を有機バインダーで固定した機能性繊維布帛を密閉容器に入れ、さらに既知量のアセトアルデヒドを封入した後、紫外線ランプを照射して、その分解性を評価してみると、酸化チタン光触媒によるアセトアルデヒドの分解と同時に、ポリエステル繊維あるいは有機バインダー自体の酸化分解によってアセトアルデヒドが発生して、見かけ上、アセトアルデヒドの減少が進まなかった。その結果、光触媒の脱臭、抗菌機能が十分に発揮されていなかった。

また、別の例として、上記の機能性繊維布帛を太陽光が差し込む窓際に置いた場合にも、酸化チタン光触媒が活性化され、機能性繊維布帛が短時間に分解されて、悪臭を有するアセトアルデヒドやトリオキサンなどの分解物が生成した。すなわち、光触媒を固定した繊維からなる消臭機能繊維を提供しようとしたにもかかわらず、逆に悪臭発生繊維になっていた。このように、繊維布帛やバインダー樹脂の分解によって別の悪臭を新たに発生するとなれば、機能性繊維布帛は生活空間で使用されるため、機能性繊維布帛中の酸化チタン光触媒がタバコ臭気やホルマリンなどの有害物質を分解する作用があったとしても、その利用価値が非常に小さくなり、実用性が殆ど無いものになる。
しかも、上述したように、酸化チタン光触媒は有機材料の全てを分解する傾向があり、バインダー樹脂として広く使用される耐熱樹脂の1種であるシリコーン樹脂の硬化物でさえも分解する傾向があった。つまり、従来使用されてきたバインダー樹脂では、酸化分解によりアルデヒド類が生成する可能性が高かった。
第二の問題点として、紫外線型光触媒が固着された機能性繊維布帛を、室内や車内など、可視光強度は十分であるが紫外光強度が非常に弱い領域において使用する場合には、活性点量が増加せず、十分な効果を発揮しないことがあった。

そこで、第一の問題点の解決策として、酸化チタン光触媒の表面にヒドロキシアパタイトやフッ化アパタイトなどのリン酸カルシウム処理を施すことが提案されている。酸化チタン光触媒の表面にリン酸カルシウム処理を施したものでは、繊維などの有機高分子材料基材およびバインダー樹脂と、酸化チタン光触媒との直接接触が避けられており、その結果、これらの材料の分解が抑制されるので、有機高分子材料基材やバインダー樹脂の分解による臭気の発生を軽減するので、臭気物質および有害物質の分解機能は十分に発揮される。しかしながら、リン酸カルシウム処理を施しても、紫外光強度が弱い領域での活性は高くならなかった。

また、第二の問題点の解決策として、紫外線型光触媒の代わりに可視光型光触媒を用いることが考えられる。しかしながら、可視光型光触媒を高分子有機材料基材にバインダー樹脂で固定する場合にも、高分子有機材料基材やバインダー樹脂が分解するので、悪臭が発生することがあった。すなわち、可視光型光触媒を用いても紫外線型光触媒を用いた際の問題を全て解決することはできなかった。

ところで、酸化チタン光触媒を繊維布帛などの有機高分子材料の表面に固定する方法については、例えば、非特許文献1に記載された2段処理法などが挙げられる。この2段処理法では、塩化ビニル樹脂をコートしたテント生地に、シリコーンアクリル系樹脂などのプライマー処理を施した後、酸化チタン光触媒およびシリカを含む薬品を塗布する。しかしながら、このような方法では、製造工程数が増加するという問題があるばかりか、分解物による悪臭の発生は解決されなかった。

本発明は、可視光でも臭気物質や有害物質を分解するとともに、バインダー樹脂の分解による悪臭の発生が防止されて、優れた消臭性、抗菌性などの機能を十分に発揮し、さらには、1段加工方法などの簡便な方法により製造できる機能性繊維布帛を提供することを目的とする。

本発明者らは、光触媒を繊維布帛に固着させた機能性繊維布帛について検討し、紫外線型光触媒を用いた機能性繊維布帛については、分解臭気を少なくできるバインダーを見出した(特開2001−40574号公報)。そして、さらに検討した結果、上述した課題を解決できる以下の機能性繊維布帛を発明した。
すなわち、本発明の機能性繊維布帛は、繊維布帛に、可視光型光触媒がセルロース系バインダーおよび/または多糖類バインダーで固着されてなり、前記可視光型光触媒が酸窒化チタン光触媒であることを特徴としている。

【発明の実施の形態】
以下、本発明の機能性繊維布帛について説明する。
機能性繊維布帛の基材になる繊維布帛としては、例えば、ポリエステル、ナイロン、アクリルなどの合成繊維、綿、麻、木材パルプなどのセルロース繊維、レーヨンなどの再生セルロース繊維、トリアセテートなどの酢酸セルロース繊維、羊毛、絹などのタンパク繊維もしくはこれらを混紡、混織した有機質繊維を含むものを使用できる。さらに、これらの有機質繊維に無機繊維等を含むものであってもよい。これらの中でも、セルロース繊維、再生セルロース繊維、酢酸セルロース繊維などのセルロース系繊維からなるものが好ましい。レーヨン、綿、木材パルプなどのセルロース系繊維からなる繊維布帛を用いた場合には、分解による臭気がさらに軽減される。また、紙を繊維布帛として用いた場合にも、分解による臭気をさらに軽減することができる。

また、繊維布帛として、防炎性ポリエステル繊維からなるものを用いてもよく、その例としてはヘキサブロモシクロドデカンの水分散液を用いて防炎加工したポリエステル繊維布帛、リン酸エステル系の防炎剤を処理したポリエステル繊維布帛、リン系の化合物を共重合した東洋紡(株)製造のハイム(商品名)やヘキスト社製造のトレビラCS(商品名)がある。このような防炎性ポリエステル繊維を用いれば、防炎性と、消臭性、抗菌性などの光触媒機能とを併せ持つ機能性繊維布帛を提供することができる。

繊維布帛の形態には制限はなく、織物、編物、不織布などのいずれの形態であってもよい。また、必要に応じて、繊維布帛は、分散染料、酸性染料、直接染料、反応染料、顔料などにより着色されていてもよい。

繊維布帛には可視光型光触媒が固着されている。ここで、可視光型光触媒とは、可視光が照射されることによって有機物の分解などの触媒作用を呈するものである。可視光型光触媒の中でも、可視光による活性化の程度の高さから、WO01/10552号公報に記載されている酸窒化チタン光触媒が好ましい。酸窒化チタン光触媒とは、水や酸に対する安定性に優れた二酸化チタンを基本構造としたものであって、二酸化チタンの酸素サイトの一部が窒素原子で置換されて酸化チタン結晶格子中に窒素原子を含有するもの(Ti−O−N構成を有するもの)、あるいは、二酸化チタン結晶の格子間に窒素原子がドーピングされたもの、あるいは、二酸化チタンの多結晶集合体の粒界に窒素原子が配されたものである。このような、酸窒化チタン光触媒は、二酸化チタン光触媒の場合と比較して光吸収スペクトルの吸収端が長波長側にシフトし、その結果、可視光において光触媒活性を示す。
酸窒化チタン光触媒の中でも、二酸化チタンの酸素サイトの一部が窒素原子で置換されて酸化チタン結晶格子中に窒素原子を含有するものが好ましい。酸化チタン結晶格子中に窒素原子を含有していれば、長期間にわたり安定に可視光下での触媒特性を維持できる。

酸窒化チタン光触媒の結晶構造は、アナターゼ、ルチル、ブルッカイトのいずれであってもよい。
また、酸窒化チタン光触媒は、その外表面側に窒素を含まない酸化チタンを有するものであってもよい。酸窒化チタン光触媒が、その外表面側に窒素を含まない酸化チタンを有していれば、ガスなどの吸着性の選択幅を広くできる。

このような酸窒化チタン光触媒は、酸化チタンあるいは含水酸化チタンを、アンモニアを含む雰囲気あるいは窒素ガスを含む雰囲気あるいは窒素ガスと水素ガスの混合雰囲気中で熱処理することで合成される。または、特開2002−154823号公報に示されているように、酸化チタンの粉末と尿素とを撹拌混合した後、加熱することで合成されてもよい。

このようにして合成された酸窒化チタン光触媒は、一次粒子が凝集した凝集粒子からなるものであり、このような粒子の中でも、X線回折線の半値幅から見積もった一次粒子の平均径が6〜50nmであり、凝集粒子の粒子径が50μm以下であるものが好ましい。
また、酸窒化チタン光触媒は、水や有機系溶媒に分散させておくことが好ましい。酸窒化チタン光触媒が水や有機系溶媒に分散されていると、酸窒化チタン光触媒を繊維布帛に付与する際の作業が容易になる。

また、酸窒化チタン光触媒表面の少なくとも一部は、リン酸カルシウムで被覆されていることが好ましい。酸窒化チタン光触媒表面の少なくとも一部にリン酸カルシウムが被覆されていれば、酸窒化チタン光触媒が繊維布帛やバインダー樹脂に直接接触しないので、その分解を防止できる。
酸窒化チタン光触媒表面にアパタイトなどのリン酸カルシウムを被覆するには、リン酸カルシウム表面処理が施される。リン酸カルシウムによる表面処理方法の例を以下に示す。まず、リン酸三カルシウムCa3(PO4)2をはじめとする種々の示性式で表されるリン酸カルシウム化合物を含むリン酸カルシウム混合液に、NaCl,NaHCO3,KCl,K2HPO4・3H2O,MgCl2・6H2O,CaCl2、Na2SO4又はNaF等を加えて水性スラリーを調製する。次いで、この水性スラリーに酸窒化チタン微粒子を混合及び分散させ、40℃〜99℃の温度で2〜24時間保持して、酸窒化チタン微粒子の表面に多孔質リン酸カルシウムを析出させる。

可視光型光触媒の繊維布帛に対する付着量としては、0.4g/m2 以上が好ましい。可視光型光触媒の付着量が0.4g/m2 以上であれば、より優れた消臭性、抗菌性を発揮する。

上述した可視光型光触媒を繊維布帛に固着させるには、セルロース系バインダーおよび/または多糖類バインダーが使用される。本発明で使用されるセルロース系バインダーとしては特に制限されず、例えば、ヒドロキシエチルセルロース、ヒドロキシプロピルセルロース、カルボキシメチルセルロース、メチルセルロースなどが挙げられる。また、本発明で使用される多糖類バインダーとしては特に制限されず、例えば、アルギン酸ソーダ、ローカスビーンガム、グアーガム、デンプンなどが挙げられる。

セルロース系バインダーおよび多糖類バインダー(以下、バインダーと略す)の可視光型光触媒に対する割合(バインダー/可視光型光触媒)としては、可視光型光触媒の機能を十分に発揮させることができることから、質量比で100%以下であることが望ましい。一方、バインダーの量が可視光型光触媒の量を上回る(すなわち、100%超である)と、可視光型光触媒がバインダーに埋もれてしまい、可視光線が照射されにくくなるので、十分に活性化されなくなる。

機能性繊維布帛の用途が、洗濯されず、水にも接触しない用途である場合には、バインダーのみで可視光型光触媒を固定してもよいが、洗濯される用途、水に接触する用途である場合には、架橋剤を用いて、バインダーに架橋処理を施すことが好ましい。バインダーに架橋処理を施せば、上記バインダーの溶解が防止され、可視光型光触媒を強固に固着させることができる。一方、バインダーのみでは溶解しやすく、可視光型光触媒が脱落するおそれがある。
架橋剤としては、水酸基と反応する水可溶性もしくは水分散性のイソシアネート類、カルボキシル基と反応するエポキシ化合物、アジリジン系化合物、オキサゾリン系化合物、カルボジイミド系化合物などが挙げられる。これらの架橋剤の割合は、バインダーに対して、通常、質量で50%以下である。これ以上架橋剤を使用しても架橋に寄与しにくくなる。

このようなセルロース系バインダーおよび/または多糖類バインダーは、可視光型光触媒によって分解されたとしても、炭酸ガスまで酸化されやすく、アルデヒド類が生成しにくい上に、分解生成物の臭気が小さい。すなわち、バインダーの種類によって分解生成物の種類も異なるため、臭気の種類も異なるが、上記バインダーの分解生成物は悪臭が少ないので、悪臭発生の問題が大幅に軽減される。また、アルデヒド類などの新たな発生が抑制されているので、光触媒による消臭、抗菌機能が十分に発揮される。

機能性繊維布帛の製造方法の一例について、下記に示す。まず、繊維布帛を可視光型光触媒、セルロース系バインダーおよび/または多糖類バインダーおよび必要に応じて架橋剤を含む水系の処理液に浸す。次いで、必要により例えばマングルロールで絞り、70〜150℃で乾燥し、場合によっては150〜200℃で数秒〜数分間熱処理して反応を完結させる(パッド−キュアー法)。
上述した機能性繊維布帛の製造方法において、可視光型光触媒、バインダー、架橋剤を含む繊維布帛の処理液に、抗菌や消臭などの機能を増強する目的で銀ゼオライト微粒子あるいは酸化亜鉛微粒子などを添加してもよい。
また、未架橋のバインダーを除去するためや繊維布帛の風合いを柔らかくする目的で、水、温湯、酢酸などの水溶液で繊維布帛を洗浄し、乾燥してもよい。

機能性繊維布帛の製造方法の他の例としては、繊維布帛に可視光型光触媒を含むバインダーを、グラビヤコーター等を用いてコーティング処理する方法あるいはスプレーする方法などが挙げられる。

また、生産性の観点からは、上述した製造方法のように、繊維布帛に、直接、可視光型光触媒を固着させる1段加工法で製造することが好ましいが、繊維布帛に保護層を設けた後、可視光型光触媒をセルロース系および/または多糖類バインダーで固着する2段加工法であってもよい。

以上のように、機能性繊維布帛は、可視光型光触媒が固着されているから、室内あるいは車内などの紫外線が弱い場所でも、可視光が照射されていれば、光活性を示す。また、繊維布帛に可視光型光触媒を固着させるのに、セルロース系バインダーおよび/または多糖類バインダーが用いられており、これらのバインダーは分解しても、炭酸ガスにまで酸化されやすく、アルデヒド類などが発生しにくい。その結果、機能性繊維布帛は、アルデヒド類などの臭気物質あるいは有害物質の分解機能を十分に発揮するとともに、悪臭を発生が防止されているので、実用性が高い。また、バインダーによって繊維布帛に可視光型光触媒を固着させることができるから、1段加工法で製造することができる。

【実施例】
以下、実施例を挙げ、本発明をさらに詳細に説明する。以下の例において、「%」とは質量%のことである。

(実施例1)
ポリエステル100%からなるスパン平織物(目付100g/m2 )を分散染料によってベージュ色に染色した。また、可視光型光触媒を含む表1に示す組成の処理液を調製した。次いで、この処理液に、上記のスパン平織物からなる繊維布帛を浸した後、マングルロールでピックアップ80%に絞り、130℃の乾燥機で3分間乾燥した。さらに、ピンテンターを使用して170℃で30秒間ヒートセットして機能性繊維布帛を得た。

上述した製造方法において、処理液に含まれるアパタイト被覆酸窒化チタン光触媒水分散液は以下の手順で調製した。まず、酸化チタン(TiO2)粉末(石原産業製ST01)を、アンモニアを含む気流中で600℃にて3時間加熱処理して酸窒化チタン光触媒粉末を作製した。次いで、この酸窒化チタン光触媒粉末75gとイオン交換水325gとアニオン系分散剤とを混合し、スラリー分散機によって無沈降となるように分散させて酸窒化チタン分散溶液を得た。
一方、イオン交換水1リットルに、CaCl2を100mg、Na2HPO4を1150mg及びKH2PO4を200mg加え、さらにNaClを8.0g、KClを200mg、MgCl2・6(H2O)を100mg加えて、Ca2+及び(PO4)3−を含むリン酸カルシウム原料溶液を調製した。
このリン酸カルシウム原料溶液に、上記の酸窒化チタン分散溶液を混合し、80℃、10時間撹拌して、リン酸カルシウムを酸窒化チタン光触媒の表面に析出させることで、アパタイト被覆酸窒化チタン光触媒水分散液を得た。このアパタイト被覆酸窒化チタン光触媒水分散液中のアパタイト被覆酸窒化チタン光触媒粉末の組成比を、X線光電子分光(X-ray Photoemission spectroscopy, XPS)で測定したところ、リン酸カルシウム種のCa,P量は、原子数比に換算してそれぞれ粉末全体の0.7%,1.2%であった。

(比較例1)
実施例1のアパタイト被覆酸窒化チタン光触媒(可視光型光触媒)と比較する目的で、アパタイト被覆酸化チタン光触媒(紫外線型光触媒)を試験に用いた。すなわち、アパタイト被覆酸窒化チタン光触媒水分散液43%(固形分7%)の代わりに、アパタイト被覆酸化チタン水分散液12%(昭和電工製固形分25%)を用いたこと以外は実施例1と同様にして機能性繊維布帛を得た。

実施例1,2および比較例1,2の機能性繊維布帛によるアセトアルデヒドから炭酸ガスへの分解速度を次の手順で測定した。ガラス製の1000cc反応容器に4×20cmの機能性繊維布帛とアセトアルデヒドガス500ppm相当を注入し、暗所で12時間以上放置して平衡状態にした後に光照射を開始した。照射する可視光源には、10W白色蛍光管に、410nm以下の光をカットする光学フィルタをセットしたものを用いて、紫外線強度を0μW/cm2 とした。ガス濃度は、ガスクロマトグラフを用いて測定した。表2に、アセトアルデヒドガスの濃度変化を示す。

このように、酸窒化チタン光触媒が固着された実施例1,2の機能性繊維布帛は、可視光が照射された際のアセトアルデヒド分解速度が速い。すなわち、可視光で高い光触媒活性を示した。
また、実施例1と比較例1の機能性繊維布帛において、光照射320分後までアセトアルデヒドの分解により発生した炭酸ガス量を測定した。その結果を図1に示す。アセトアルデヒドの分解による炭酸ガスの発生量の時間変化から、比較例1の機能性繊維布帛より実施例1の機能性繊維布帛の方が、分解速度が大幅に速いことがわかった。

さらに、実施例1と実施例2とによって、リン酸カルシウム被覆の有無を比べると、暗所放置12時間後のアセトアルデヒド濃度に差がなく、光照射24時間後あるいは46時間後では実施例1のアルデヒド濃度が低いことから、本発明でのリン酸カルシウム表面処理は、吸着能の効果はなく、繊維布帛およびバインダーと光触媒との直接接触を防ぐバリヤとして機能し、アルデヒドの新たな発生を抑えることで、注入したアルデヒドの分解が効率良く進み、見かけの分解力が高くなっていることが判明した。
また、アセトアルデヒドガスを含まない雰囲気下において実施例1,2と比較例1にブラックライトを照射し、繊維布帛およびバインダーの分解について調べたところ、実施例1におけるポリエステルおよびバインダーの分解によるCO2 生成速度は、比較例1の30%以下、実施例2の50%以下であった。つまり、リン酸カルシウム表面処理によってポリエステルおよびバインダーの分解が防止されている。

実施例1において、下記式によりアセトアルデヒドの除去率を求めると、光照射24時間後で86%、46時間後では97%と、極めて高かった。

なお、特許第3215318号公報における実施例1は、Cu(II)−Ti(IV)−SiO2 を含む青白色粉末80重量部およびTiO2 20重量部からなる消臭性組成物とナイロン6との混合物を鞘部とし、ポリエステルを芯部とした消臭性繊維である。特許第3215318号公報における実施例2は、実施例1の消臭性繊維において、TiO2を50重量部としたものである。特許第3215318号公報における実施例3は、Zn(II)−Ti(IV)−TiO2 を含む白色粉末からなる消臭性組成物とナイロン6との混合物を鞘部とし、ポリエステルを芯部とした消臭性繊維である。特許第3215318号公報における実施例4は、実施例1の消臭性繊維において、鞘部として、硫酸チタニルと硫酸亜鉛とを含む溶液から析出し、120℃で乾燥させて得たZn(II)−Ti(IV)−TiO2からなる消臭性組成物とナイロン6との混合物を用いたものである。特許第3215318号公報における実施例5は、実施例4の消臭性繊維において、乾燥温度を320℃にしたものである。
