【発明の属する技術分野】
本発明は、EL(エレクトロルミネッセンス)素子、特にディスプレイ装置などに使用される有機EL素子に関する。

【従来の技術】
EL素子は自発光の面状表示素子としての使用が注目されている。その中でも、有機物質を発光材料として用いた有機薄膜ELディスプレイは、印加電圧が10V弱であっても高輝度な発光が実現するなど発光効率が高く、単純な素子構造で発光が可能で、特定のパターンを発光表示させる広告その他低価格の簡易表示用ディスプレイへの応用が期待されている。

しかしながら、EL素子を用いたディスプレイを実際に製造するにあたっては、電極や有機EL層のパターニングが必要であって、典型的にはフォトリソ工程や複雑なパターン成膜装置によるパターニング工程を要し、工程の複雑化やコストの上昇を招く。また有機EL材料をマスク蒸着によりパターニングする方法では、高価格の真空装置が必要となり、歩留まりや、コストが問題となる。一方、インクジェット法によりパターン形成する方法は、工程は比較的簡便ではあるが、歩留まりや膜厚均一性の点で問題がある。また、広告用EL素子等多様な形状や大面積化が要求される場合には、生産性が著しく低下する問題がある。

このように、EL素子、特に有機ELディスプレイの製造においては、電極、有機EL層および絶縁層等のパターニングを行うために、工程数が非常に多くなり、歩留まり、生産性、コストの面で大きな課題を抱えている。

このような課題を解決するものとして、本発明者らは光触媒含有層にパターン露光することで濡れ性の違いによるパターンを形成し、そのパターンを利用してEL層を形成する簡便なEL素子の製造方法について出願した(特願2000−70493号参照)。しかしながら、この方法においては、光触媒含有層に含まれる撥水性の有機物質が電極から有機EL層への電荷注入あるいは有機EL層から別の有機EL層への電荷注入に悪影響を及ぼし、発光特性が低下することがあった。また、発光特性を高めるため光触媒層を薄くすると、発光特性の劣化は減少するが撥水性は失われ、パターニングが困難になった。このように、光触媒含有層を用いたEL素子では、パターニング性の向上と発光特性の向上を同時に実現することは困難であった。

【発明が解決しようとする課題】
本発明の目的は、このような光触媒を用いたEL素子であって、パターニング性の向上と発光特性の向上を同時に実現できるEL素子とその製造方法を提供することである。

本発明者らは、前記出願の光触媒含有層に混合して含まれている光触媒成分と光分解有機成分とを別々に2つの層に分け、EL素子に用いることによりパターニング性の向上と発光特性の向上を同時に実現できることを見出し本発明を完成させた。

したがって、本発明のEL素子の製造方法は、第1電極を形成する工程と、前記第1電極上に光触媒層を形成する工程と、前記光触媒層上に光分解有機層を形成する工程と、前記光分解有機層にパターン露光を行い、パターン形成を行う工程と、前記露光部に、EL層形成液を付着させて硬化させることにより、EL層の少なくとも1層を形成する工程と、前記EL層上に第2電極を形成する工程から少なくともなることを特徴とする。

【発明の実施の形態】
EL素子の製造方法
本発明のEL素子は、第1電極上に光触媒層を形成する工程と、前記光触媒層上に光分解有機層を形成する工程と、前記光分解有機層にパターン露光を行い、パターン形成を行う工程と、前記露光部に、EL層形成液を付着させて硬化させることにより、EL層の少なくとも1層を形成する工程と、前記EL層上に第2電極を設ける工程から少なくともなる。本発明のEL素子の製造方法においては、電極の製造方法などは一般的な方法を用いることができる。好ましくは、前記パターン露光によって、光触媒の光活性作用により光分解有機層が分解除去される。この場合、電荷注入に悪影響を及ぼし得る成分である光分解有機物(EL層形成液との濡れ性が低い物質)とEL層が実質的に接触しないため発光効率が高まる。

図1は、このような本発明のEL素子の製造手順の一例を説明する図である。この態様では、図1(a)に示すように第1電極1を用意し、次いで、図1(b)に示すように第1電極1上に光触媒層2を形成し、さらに図1(c)に示すようにその上に光分解有機層3を形成する。そして、図1(d)に示すようにパターン露光をすることにより光触媒層2の作用によって、露光部の光分解有機層3のみが分解除去される。光分解有機層が分解除去された部分は濡れ性が高く、残存部分は濡れ性が低いため、EL層形成液の塗布により、EL層を形成すると、図1(e)に示すように、光分解有機層が分解除去された部分にEL層4が形成される。そして図1(f)に示すように、このEL層4上に第2電極5を形成して、EL素子が製造できる。

EL素子
本発明のEL素子は、上記の本発明の方法によって製造することができるものであり、第1電極と、前記第1電極上に形成された光触媒層と、前記光触媒層上にパターン形成された光分解有機層と、前記光触媒層上であって、少なくともその1層が光分解有機層が形成されていない部分に形成されたEL層と、前記EL層上に形成された第2電極から少なくともなる、EL素子である。必要に応じてEL素子に物理的強度を付与する基体を設けてもよい。

図2は本発明のEL素子の一例を示す断面図である。このEL素子においては第1電極21上に光触媒層22が形成され、さらにその上に光分解有機層23がパターニングされている。そして、光触媒層上で光分解有機層23が形成されていない部分にEL層24が形成され、このEL層24上に第2電極25が形成されている。

光触媒層
(光触媒層)
本発明において光触媒層とは、広く露光によって近傍の物質(光分解有機物質など)に化学変化を起こすことが可能な物質からなる層を意味する。本発明の光触媒層は第1電極とEL層との間に設けられる。

光触媒層の膜厚は、薄すぎると均一な膜の形成が困難であり、厚すぎると電極からEL層へ電荷が注入しないため、好ましくは1〜10000Å、より好ましくは10〜1000Åとする。

(濡れ性変化の原理)
本発明においては、露光された部分の光触媒が、光分解有機物質に化学変化を引き起こし、濡れ性の違いによるパターンを形成する。典型的には露光しない部位は撥水性であるが、露光した部位は高親水性となる。光分解有機層は、この化学変化によって好ましくは分解し、より好ましくは分解により除去される。光触媒による作用機構は、必ずしも明確なものではないが、光の照射によって光触媒に生成したキャリアが、光分解有機物質などの化学構造を直接変化させ、あるいは酸素、水の存在下で生じた活性酸素種によって光分解有機物質などの化学構造を変化させることにより、表面の濡れ性が変化すると考えられる。

(光触媒材料)
本発明に用いられる光触媒材料としては、例えば光半導体として知られている酸化チタン(TiO2)、酸化亜鉛(ZnO)、酸化すず(SnO2)・チタン酸ストロンチウム(SrTiO3)・酸化タングステン(WO3)、酸化ビスマス(Bi2O3)、酸化鉄(Fe2O3)のような金属酸化物を挙げることができるが、特に酸化チタンが好ましい。酸化チタンは、バンドギャップエネルギーが高く、化学的に安定であり、毒性もなく、入手も容易である点で有利である。

光触媒としての酸化チタンにおいては、アナターゼ型とルチル型のいずれも使用することができるが、アナターゼ型酸化チタンが好ましい。具体的には例えば、塩酸解膠型のアナターゼ型チタニアゾル(石原産業(株)、STS−01、平均結晶子径7nm)、硝酸解膠型のアナターゼ型チタニアゾル(日産化学、TA−15、平均結晶子径12nm)、光触媒とアルコキシシランが分散されている光触媒無機コーティング剤(石原産業(株)、ST−K03)を挙げることができる。

光触媒層中の酸化チタンの量は、0.1〜100重量%であることが好ましく、より好ましくは酸化チタン1〜80重量%とする。光触媒層における酸化チタンの分散性を考慮すると、光触媒層中に、アルコキシシラン等のバインダーが含まれていることが好ましい。

さらに、本発明に用いられる光触媒層には、光触媒の光活性を増感させる成分である増感色素を含んでいてもよい。このような増感色素の添加により、低い露光量で濡れ性を変化させるあるいは異なる波長の露光で濡れ性を変化させることができる。また、光触媒層には、EL材料を添加することもでき、例えば、電荷注入材料、電荷輸送材料または発光材料を混合することによりEL素子の発光特性を向上させることができる。

(光触媒層の形成方法)
光触媒層の形成方法は特に限定されないが、例えば光触媒を含んだ塗布液を、スピンコート、ディップコート、ロールコート、ビードコートなどの方法により基体に塗布して形成することができる。光触媒を含む塗布液に使用することができる溶剤としては、特に限定されないが、例えばエタノール、イソプロパノール等のアルコール系の有機溶剤を挙げることができる。

(光触媒を作用させる照射光線)
光触媒を作用させるための照射光線は、光触媒を励起することができれば限定されない。このようなものとしては紫外線、可視光線、赤外線の他、これらの光線よりもさらに短波長または長波長の電磁波、放射線であることができる。

例えば光触媒として、アナターゼ型チタニアを用いる場合は、励起波長が380nm以下にあるので、光触媒の励起は紫外線により行うことができる。このような紫外線を発するものとしては水銀ランプ、メタルハライドランプ、キセノンランプ、エキシマレーザー、その他の紫外線光源を使用することができる。

光分解有機層
本発明における光分解有機層とは、光触媒層に接して設けられる層であって、光を照射した光触媒の光活性作用により化学変化を起こすものであり、好ましくは分解され、より好ましくは分解により除去されるものである。露光部のみが分解、除去されることにより典型的には露光部が高濡れ性、非照射部が低濡れ性といった濡れ性の違いによるパターンが形成される。この光分解有機層は、光触媒の作用により分解する有機物の層であることができるが、光触媒層の表面を処理したもの、例えばフッ素表面処理によって変化した光触媒層であってもよい。

(光分解有機物質)
本発明の光分解有機層に用いることのできる光分解有機物質は、典型的にはEL層形成液との濡れ性が低く、EL層形成液をはじくものである。

また、この光分解有機物質は、好ましくは主骨格が前記光触媒の光励起により分解されないような高い結合エネルギーを有するものであり、例えば、(1)ゾルゲル反応等によりクロロまたはアルコキシシラン等を加水分解、重縮合して大きな強度を発揮するオルガノポリシロキサン、あるいは(2)撥水性や撥油性に優れた反応性シリコーンを架橋したオルガノポリシロキサン等を挙げることができる。

Substrate

Application of coating liquid for forming EL layer (light emitting layer)
When the coating solution for forming the EL layer (light emitting layer) was applied onto the photodecomposable organic layer using a spin coater, the coating solution was repelled and could not be applied. Therefore, using a mercury lamp (365 nm), 70 mW / cm2The photodecomposed organic layer was irradiated with light at an illuminance of 50 seconds to remove the photodecomposed organic layer, and then the coating solution was applied onto the photocatalyst layer using a spin coater. A negative resist (V259PA: Nippon Steel Chemical Co., Ltd.) was spin-coated on the substrate provided with the ITO pattern so as to have a dry film thickness of 1 μm, and then baked at 120 ° C. for 1 hour. Claims (4)
