【発明の属する技術分野】
本発明は、高分子蛍光体の製造方法、および該方法により製造した高分子蛍光体を用いた高分子発光素子(以下、高分子LEDということがある。)に関する。

【従来の技術】
無機蛍光体を発光材料として用いた無機エレクトロルミネッセンス素子(以下、無機EL素子ということがある。)は、例えばバックライトとしての面状光源やフラットパネルディスプレイ等の表示装置に用いられているが、発光させるのに高電圧の交流が必要であった。

近年、有機蛍光色素を発光層とし、これと電子写真の感光体等に用いられている有機電荷輸送化合物とを積層した二層構造を有する有機エレクトロルミネッセンス素子(以下、有機EL素子ということがある。)が報告されている(特開昭59−194393号公報)。有機EL素子は、無機EL素子に比べ、低電圧駆動、高輝度に加えて多数の色の発光が容易に得られるという特徴があることから素子構造や有機蛍光色素、有機電荷輸送化合物について多くの試みが報告されている〔ジャパニーズ・ジャーナル・オブ・アプライド・フィジックス(Jpn.J.Appl.Phys.)第27巻、L269頁(1988年)〕、〔ジャーナル・オブ・アプライド・フィジックス(J.Appl.Phys.)第65巻、3610頁(1989年)〕。

また、主に低分子の有機化合物を用いる有機EL素子とは別に、高分子量の発光材料を用いる高分子LEDについては、WO9013148号公開明細書、特開平3−244630号公報、アプライド・フィジックス・レターズ(Appl.Phys.Lett.)第58巻、1982頁(1991年)などで提案されており、またWO9013148号公開明細書には、可溶性前駆体を電極上に成膜し、熱処理を行うことにより共役系高分子に変換されたポリ(p−フェニレンビニレン)(以下、PPVということがある。)薄膜が得られることおよびそれを用いた素子が記載されている。

さらに、特開平3−244630号公報には、それ自身が溶媒に可溶であり、熱処理が不要であるという特徴を有する共役系高分子が記載されている。また、アプライド・フィジックス・レターズ(Appl.Phys.Lett.)第58巻、1982頁(1991年)には、溶媒に可溶な高分子発光材料およびそれを用いて作成した高分子LEDが記載されている。

高分子LEDは、塗布により容易に有機層を製膜することができるので、低分子蛍光体を蒸着する場合と比較して、大面積化や低コスト化に有利であり、高分子であることから膜の機械的強度も優れていると考えられる。

従来、これら高分子LEDに用いられる高分子蛍光体としては、上記ポリ(p−フェニレンビニレン)以外にも、ポリフルオレン(ジャパニーズ・ジャーナル・オブ・アプライド・フィジックス(Jpn.J.Appl.Phys.)第30巻、L1941頁(1991年))、ポリパラフェニレン誘導体(アドバンスト・マテリアルズ(Adv.Mater.)第4巻、36頁(1992年))などが報告されている。
そして、高分子LEDのさらなる長寿命化ができるような高分子蛍光体の製造方法が求められていた。

【発明が解決しようとする課題】
本発明の目的は高分子蛍光体に使用したときに、長寿命である高分子蛍光体の製造方法および該製造方法により得た高分子蛍光体を用いた長寿命な高分子LEDを提供することにある。

【課題を解決するための手段】
本発明者等は、このような事情に鑑みて鋭意検討した結果、高分子蛍光体を酸で処理する工程を含む製造方法により製造された高分子蛍光体を用いることにより長寿命な高分子LED素子が得られることを見出し、本発明に至った。
すなわち本発明は、〔1〕固体状態で蛍光を有し、ポリスチレン換算の数平均分子量が1×104〜1×108である高分子蛍光体を酸で処理する工程を含む高分子蛍光体の製造方法に関する。また本発明は、〔2〕少なくとも一方が透明または半透明である一対の陽極および陰極からなる電極間に、高分子蛍光体を含む発光層を少なくとも一層有する高分子発光素子において、該発光層に〔1〕の製造方法により製造された高分子蛍光体を含む高分子発光素子に関する。さらに本発明は、〔3〕上記〔2〕の高分子発光素子を用いた面状光源に関する。次いで本発明は、〔4〕上記〔2〕の高分子発光素子を用いたセグメント表示装置に関する。次に本発明は、〔5〕上記〔2〕の高分子発光素子を用いたドットマトリックス表示装置に関する。さらに本発明は、〔6〕上記〔3〕の面状光源をバックライトとする液晶表示装置に関する。

【発明の実施の形態】
以下、本発明の高分子蛍光体の製造方法および該製造方法により製造された高分子蛍光体を用いた高分子LEDについて詳細に説明する。

本発明の高分子蛍光体の製造方法は、固体状態で蛍光を有し、ポリスチレン換算の数平均分子量が1×104〜1×108である高分子蛍光体(以下、原料高分子蛍光体ということがある)を酸で処理する工程を含むことを特徴とする。

本発明において、酸とは、有機物、無機物においてあらゆる意味で酸性を示すものであればよく、例えば、有機酸、無機酸などであり、有機酸が処理の効率が高いので好ましい。

有機酸としては、アルカンカルボン酸、アルケンカルボン酸、芳香族カルボン酸、複素環化合物カルボン酸、芳香族アルコール、アルカンスルホン酸、アルケンスルホン酸、芳香族スルホン酸、複素環化合物スルホン酸、アルカンスルフィン酸、アルケンスルフィン酸、芳香族スルフィン酸、複素環化合物スルフィン酸、アルカンスルフェン酸、アルケンスルフェン酸、芳香族スルフェン酸、複素環化合物スルフェン酸、アルカンホスホン酸、アルケンホスホン酸、芳香族ホスホン酸、複素環化合物ホスホン酸、アルカンホスフェン酸、アルケンホスフェン酸、芳香族ホスフェン酸、複素環化合物ホスフェン酸、アルカンホスフィン酸、アルケンホスフィン酸、芳香族ホスフィン酸、複素環化合物ホスフィン酸などが例示できる。

また有機酸として具体的には、蟻酸、酢酸、プロピオン酸、蓚酸、クエン酸、酒石酸、マレイン酸、フタル酸、安息香酸、4-ピリジンカルボン酸、フェノール、メタンスルホン酸、プロペンスルホン酸、トルエンスルホン酸、2-チオフェンスルホン酸、エタンスルフェン酸、1-ブテンスルフェン酸、トルエンスルフェン酸、2-チオフェンスルフェン酸、エタンスルフィン酸、1-ブテンスルフィン酸、トルエンスルフィン酸、2-チオフェンスルフィン酸、エチルホスホン酸、プロペンホスホン酸、ベンゼンホスホン酸、3-チオフェンホスホン酸、エチルホスフェン酸、プロペンホスフェン酸、ベンゼンホスフェン酸、3-チオフェンホスフェン酸、エチルホスフィン酸、プロペンホスフィン酸、ベンゼンホスフィン酸、3-チオフェンホスフィン酸などが例示でき、蟻酸、酢酸、プロピオン酸、蓚酸、クエン酸、酒石酸がより好ましく、蓚酸、クエン酸、酒石酸がさらに好ましい。

また、無機酸としては、ハロゲン化水素酸、硫黄酸化物水素酸、燐酸化物水素酸、窒素酸化物水素酸、金属酸化物水素酸などがあげられる。
無機酸として具体的には、硫酸、塩酸、硝酸、燐酸、炭酸、亜塩素酸、亜硝酸、亜セレン酸、亜ヒ酸、亜燐酸、亜硫酸、過ヨウ素酸、クロム酸、ケイ酸、次亜塩素酸、次亜燐酸、シアン酸、セレン酸、チオシアン酸、チオ硫酸、二クロム酸、二燐酸、バナジン酸、フッ化水素酸、ホウ酸、よう素酸などが例示でき、硫酸、塩酸、硝酸、燐酸が好ましい。
酸で処理する工程においては、これらの酸の単一物、あるいは二種類以上の酸の混合物を用いることができる。

本発明において、「酸で処理する工程」とは、原料高分子蛍光体を、酸と接触させる工程のことをいう。
原料高分子蛍光体を酸で処理する方法としては、例えば、
1)液体状態の原料高分子蛍光体と液体状態の酸を接触させる方法
2)固体状態の原料高分子蛍光体と液体状態の酸を接触させる方法
3)液体状態の原料高分子蛍光体を固体状態の酸と接触させる方法
があげられる。これらの中では、原料高分子蛍光体と酸との接触がよいため、1)が好ましい。
ここで、液体状態とは原料高分子蛍光体が、溶媒に溶解している状態などを含む。

酸で処理する工程においては、攪拌、振とう等を行うことが処理の効率を高めるため好ましい。また、酸で処理する工程は二度以上含まれていてもよい。さらに、酸で処理する工程が二度以上含まれている場合にはその時に用いる酸の種類、濃度等を変えてもよい。

また、本発明の高分子蛍光体の製造方法は、必要に応じ、酸で処理する工程以外の工程を含んでいてもよい。
酸で処理する工程以外の工程とは、例えば、酸を除去する工程;溶媒を用いた場合には、溶媒を除去する工程;相分離する溶媒を用いた場合には、分液する工程;再沈殿、クロマトグラフィー等により精製する工程などがあげられる。
これらの中で酸を除去する工程および精製する工程を含むことは不要物を除くために好ましい。

上記1)の方法についてさらに詳しく説明する。
1)の方法としては、原料高分子蛍光体を酸で処理する工程が、酸の溶液と、該高分子蛍光体を溶媒に溶解してなる溶液とを接触させる工程であることが、処理の効率が高いので好ましい。ここで酸の溶液に用いる溶媒は、水でも、その他の溶媒であってもよい。
一方、液体状態の原料高分子蛍光体と液体状態の酸が相分離するものが、高分子蛍光体と酸との分離が容易なのでより好ましい。

原料高分子蛍光体と、酸の両方が、溶媒に溶解して液体状態になっておりこれらを相分離させる方法としては、酸が水に溶解して酸の水溶液となっており、原料高分子蛍光体が、酸の水溶液と相分離する溶媒に溶解していることが好ましい。

酸の水溶液の濃度としては、特に限定されないが、およそ0.1〜30重量%に調整して用いられる。酸の水溶液の酸の強さとしては、強すぎると処理する高分子蛍光体が分解することが予想されることから、pHが0.1以上5.5以下の酸水溶液が好ましく、より好ましくはpHが0.5以上4.5以下である。この際、用いる水は、イオン等の不純物が少ないもの、例えば蒸留水、イオン交換水、純水、超純水が好ましい。これらの中で純水や超純水が好ましく、超純水が特に好ましい。具体的な純水の純度の指標として、導電率があり、その値で10μS/cm以下の水が好ましく、さらに1μS/cm以下のものが好ましい。

高分子蛍光体を溶解する溶媒としては、高分子蛍光体をよく溶解する溶媒であればよく、特に制限はないが、クロロホルム、塩化メチレン、ジクロロエタン等の塩素系溶媒、テトラヒドロフラン等のエーテル系溶媒、トルエン、キシレン、メシリレン、テトラリン、デカリン、n−ブチルベンゼン等の芳香族炭化水素系溶媒が例示される。これらのなかで、酸の水溶液(または水)と相分離するものが好ましく、クロロホルム、テトラヒドロフラン、トルエンが特に好ましい。
酸で処理するときの温度は、特に制限はなく、室温から溶媒の沸点未満の温度で処理することができるが、好ましくは室温から50゜Cの間の温度である。

次に酸の水溶液と、該高分子蛍光体を該酸の水溶液と相分離する溶媒に溶解してなる溶液とを接触させる方法の一例について、具体的に説明する。
まず、高分子蛍光体をよく溶解し、酸の水溶液(または水)と相分離する溶媒、例えばクロロホルムに原料高分子蛍光体を溶解し、その溶液を酸の水溶液と、攪拌等しながら接触させる(酸で処理する工程)。そして、静置したのち、酸の水溶液の相と、高分子蛍光体を含む相を分液分離する。
分液分離した高分子蛍光体を含む相は、さらに、酸の水溶液と接触させて上記の酸で処理する工程を適当回数繰り返す。
その後、分液分離して得られた高分子蛍光体を含む相を水と接触させて、高分子蛍光体を含む相中に残存している酸を除去する。高分子蛍光体を含む相の酸の除去を水相のpHが7になるまで繰り返すことにより、高分子蛍光体の溶液を得る。この溶液を、高分子蛍光体の溶解に対して貧溶媒である、例えば、メタノールなどの中へ攪拌しながら滴下することにより、高分子蛍光体の沈殿が生成する。この沈殿物をろ過しエタノールで洗浄した後、減圧乾燥することにより、高分子蛍光体が得られる。

2)の方法としては、液体の酸を無溶媒で固体粉末状の原料高分子蛍光体と混合し攪拌リパルプ型の洗浄操作で処理する方法、酸を有機溶媒に溶かして固体粉末状の高分子蛍光体と混合し攪拌リパルプ型の洗浄操作で処理する方法等があげられる。本方法により固体粉末状の原料高分子蛍光体を用いる場合には、酸で処理した後、ろ過し固体粉末状の原料高分子蛍光体から酸その他の不要成分を除去することができる。さらに、高分子蛍光体中に残存している酸を有機溶媒や水などにより攪拌リパルプ型の洗浄操作でも除去することができる。

3)の方法としては、液体状態の原料高分子蛍光体を、固体状態の酸を充填したカラムを通過させることにより処理する方法等があげられる。

上記酸で処理する工程を含みさらに、原料高分子蛍光体材料中に含まれる金属、例えば、リチウム、ナトリウム、カリウム、マグネシウム、カルシウム、鉄、銅、マンガン、アルミニウム、亜鉛、ニッケル、クロム、鉛など;または塩基成分、例えば、カリウムターシャリーブトキサイドなど;が低減されることが好ましい。

本発明に使用する原料高分子蛍光体は、固体状態で蛍光を有し、ポリスチレン換算の数平均分子量が1×104〜1×108である高分子蛍光体である。
また、本発明に使用する原料高分子蛍光体は、固体状態で蛍光を有し、ポリスチレン換算の数平均分子量が1×104〜1×108であり、下式(1)で示される繰り返し単位を少なくとも一種類含むことを特徴とする高分子蛍光体が好ましい。

さらに、本発明に使用する原料高分子蛍光体としては、固体状態で蛍光を有し、ポリスチレン換算の数平均分子量が1×104〜1×108であり、下記式(2)、下記式(3)および下記式(4)で示される繰り返し単位を少なくとも一種類含んでいることが好ましく、より好ましくは式(2)、式(3)および式(4)で示される繰り返し単位をそれぞれ少なくとも一種類含んだものがあげられる。

さらに好ましくは、式(2)、式(3)および式(4)で示される繰り返し単位の合計が全繰り返し単位の50モル%以上であり、かつ式(2)、式(3)および式(4)で示される繰り返し単位の合計に対して、式(2)で示される繰り返し単位が0.1モル%以上30モル%以下、式(3)で示される繰り返し単位が30モル%以上70モル%以下、式(4)で示される繰り返し単位が30モル%以上70モル%以の高分子蛍光体である。もっとも好ましくは、式(2)で示される繰り返し単位が全繰り返し単位数に対して0.2モル%以上10モル%以下のものである。

本発明の高分子LEDを用いて面状の発光を得るためには、面状の陽極と陰極が重なり合うように配置すればよい。また、パターン状の発光を得るためには、前記面状の発光素子の表面にパターン状の窓を設けたマスクを設置する方法、非発光部の有機物層を極端に厚く形成し実質的に非発光とする方法、陽極または陰極のいずれか一方、または両方の電極をパターン状に形成する方法がある。これらのいずれかの方法でパターンを形成し、いくつかの電極を独立にOn/OFFできるように配置することにより、数字や文字、簡単な記号などを表示できるセグメントタイプの表示素子が得られる。更に、ドットマトリックス素子とするためには、陽極と陰極をともにストライプ状に形成して直交するように配置すればよい。複数の種類の発光色の異なる高分子蛍光体を塗り分ける方法や、カラーフィルターまたは蛍光変換フィルターを用いる方法により、部分カラー表示、マルチカラー表示が可能となる。ドットマトリックス素子は、パッシブ駆動も可能であるし、TFTなどと組み合わせてアクティブ駆動しても良い。これらの表示素子は、コンピュータ、テレビ、携帯端末、携帯電話、カーナビゲーション、ビデオカメラのビューファインダーなどの表示装置として用いることができる。

【実施例】
以下、本発明をさらに詳細に説明するために実施例を示すが、本発明はこれらに限定されるものではない。

<高分子蛍光体(1)の合成>
2、5−ビス(クロロメチル)−4’−(3,7−ジメチルオクチルオキシ)ビフェニル 12gと2−メトキシ−5−(2−エチルヘキシルオキシ)−p−キシリレンジクロリド 0.2gとを、脱水1,4−ジオキサン 2100gに溶解した。この溶液を、20分間窒素バブリングすることで系内を窒素置換した後、窒素雰囲気中、95℃まで昇温した。この液に、あらかじめ、脱水1,4−ジオキサン 210gに、カリウムターシャリーブトキサイド15.5gを溶かした溶液を、およそ10分間で滴下した。滴下後、97℃で2.5時間保温し重合させた。
重合後、重合液を50℃まで冷却した後、酢酸を加えて中和した。室温まで冷却した後、この重合液を、イオン交換水2500g中にそそぎ込み、生成した沈殿を回収した。この沈殿を、メタノールで洗浄した後、減圧乾燥した。得られた重合体 7gを、THF1500gに溶解した。この溶液を、メタノール 2000g中にそそぎ込み、生成した沈殿を回収した。この沈殿を、エタノールで洗浄した後、減圧乾燥して、重合体5gを得た。この重合体を、高分子蛍光体(1)と呼ぶ。

高分子蛍光体(1)の酸洗浄操作
上記の方法で合成した高分子蛍光体(1)0.4gを、クロロホルム200gに溶解した。この溶液を、1%酒石酸水溶液 200gで洗浄した後、分液することにより、クロロホルム層を回収した。
この操作を3回繰り返した後、クロロホルム溶液を、超純水200gで、5回繰り返し洗浄した。このクロロホルム溶液を、メタノール中にそそぎ込み、生成した沈殿を回収した。この沈殿をエタノールで洗浄した後、減圧乾燥して、酸洗浄処理した、精製高分子蛍光体(2)を得た。
それぞれの高分子蛍光体(1)、(2)について、ICP発光分析法により金属元素を定量した結果を表1に示す。精製した高分子蛍光体(2)では、カリウム、鉄が低減されていた。

実施例2
<素子の作成および評価>
スパッタ法により150nmの厚みでITO膜を付けたガラス基板に、ポリ(3,4)エチレンジオキシチオフェン/ポリスチレンスルフォン酸(Bayer製、Bytron P TP AI 4083)の懸濁液を0.5μmメンブランフィルターで濾過した後、スピンコートにより70nmの厚みで成膜し、真空オーブンで120゜C、1時間乾燥した。その後、高分子蛍光体(2)の0.4wt%クロロホルム溶液を用いてスピンコートにより70nmの厚みで発光層を成膜した。さらに、これを減圧下80℃で1時間乾燥した後、陰極として、フッ化リチウムを約0.4nm相当、次いでカルシウムを40nm、さらにアルミニウムを70nm蒸着して、高分子LED素子を作製した。蒸着のときの真空度は、すべて8×10-6Torr以下であった。得られた素子に電圧を3.0V印加したところ、電流密度2.5mA/cm2 の電流が流れ、輝度320cd/m2の黄色のEL発光が観測された。このときの発光効率は13cd/Aであり、また素子の発光スペクトルは、548nmにピークを有していた。窒素気流下で素子を1時間エージングした後に25mA/cm2の一定電流で連続駆動したところ、2000cd/m2の発光輝度が、約60時間で半減した。

Examples will be shown below for illustrating the present invention in more detail, but the present invention is not limited to these examples.
Here, for the number average molecular weight, the number average molecular weight in terms of polystyrene was determined by gel permeation chromatography (GPC) using chloroform as a solvent.

Example 1
<Synthesis of polymeric fluorescent substance (1)>
2,12-bis (chloromethyl) -4 ′-(3,7-dimethyloctyloxy) biphenyl and 0.2 g of 2-methoxy-5- (2-ethylhexyloxy) -p-xylylene dichloride were dehydrated. Dissolved in 2100 g of 1,4-dioxane. The system was purged with nitrogen by bubbling nitrogen for 20 minutes, and then heated to 95 ° C. in a nitrogen atmosphere. A solution prepared by dissolving 15.5 g of potassium tertiary butoxide in 210 g of dehydrated 1,4-dioxane in advance was added dropwise to this solution in about 10 minutes. Example of acid cleaning
Acid washing operation of polymeric fluorescent substance (1)
0.4 g of the polymeric fluorescent substance (1) synthesized by the above method was dissolved in 200 g of chloroform. This solution was washed with 200 g of a 1% aqueous tartaric acid solution and then separated to recover the chloroform layer.
After repeating this operation three times, the chloroform solution was washed five times with 200 g of ultrapure water. The chloroform solution was poured into methanol, and the generated precipitate was collected. Table 1 shows the results of quantification of metal elements by ICP emission analysis for each polymeric fluorescent substance (1) and (2). In the purified polymeric fluorescent substance (2), potassium and iron were reduced.

Example 2
<Creation and evaluation of device>
A suspension of poly (3,4) ethylenedioxythiophene / polystyrene sulfonic acid (manufactured by Bayer, Bytron P TP AI 4083) on a glass substrate with an ITO film having a thickness of 150 nm formed by sputtering is used to form a 0.5 μm membrane filter. Then, the film was formed by spin coating to a thickness of 70 nm and dried in a vacuum oven at 120 ° C. for 1 hour.
