【発明の属する技術分野】
本発明は、水素と二酸化炭素の製造装置に関する。さらに詳述すると、本発明は、水素生成反応場から二酸化炭素を分離する装置に関する。

【従来の技術】
水素は燃焼時に二酸化炭素などの温室効果ガスを発生しないクリーンなエネルギーである。近年、水素を燃料とする燃料電池自動車の開発が進み、その実用化が議論されるようになってきた。そのため、国内外で水素エネルギー関連技術に対する関心が高まっている。

水素は、(1)水の電気分解、(2)石炭の酸化・水蒸気分解、(3)ナフサの水蒸気改質、(4)天然ガスの水蒸気改質で製造できるが、そのほとんどは天然ガスの水蒸気改質方式によって製造されている。

天然ガスの水蒸気改質のプロセスは、次のように行なわれる。先ず、天然ガス(主成分:メタン(CH4))と水蒸気(H2O)を約800℃まで加熱し、ニッケル等の触媒下で反応させ、一酸化炭素(CO)と水素(H2)に変化させる(数式1参照)。この反応は、吸熱反応(ΔH=250kJ/mol)である。

数式1の反応が終了した後、改質ガスを約350〜500℃(第1段反応)、約200〜250℃(第2段反応)、と2段階で冷却および転化反応させて、鉄−クロム(第1段反応)や銅−亜鉛(第2段反応)等の触媒下で、改質ガス中の一酸化炭素(CO)と水蒸気(H2O)を二酸化炭素(CO2)と水素(H2)に変成させる(数式2参照)。この反応は発熱反応である(ΔH=−41.1kJ/mol)。

そして、数式2の反応で生成した二酸化炭素と水素を分離して水素ガスを得る。従来、水素と二酸化炭素の混合ガスから二酸化炭素を分離する方法として、一旦室温付近まで混合ガスを冷却するアミン法や炭酸カリ法などがある。また、水素と二酸化炭素の混合ガスから水素を分離する方法として、やはり一旦室温付近まで混合ガスを冷却してセルロースアセテートやポリスルホン多孔膜シリコンコート等で分離するものがある。例えば、炭酸カリ水溶液を用いた化学吸着分離法では、数式2の反応で生成した二酸化炭素と水素を室温(常温)まで冷却した後、二酸化炭素を炭酸カリ(K2CO3)水溶液により吸収させ、水素ガスを得るようにしている(数式3参照)。

水素を分離した後、反応生成物である2KHCO3は、加熱されることで、二酸化炭素と水を放出し、K2CO3に再生される(数式4参照)。この再生工程により、CO2吸収剤である炭酸カリ水溶液を繰り返し使用することができる。

また、近年、高温下で水素と二酸化炭素の混合ガスから水素を分離する膜として、パラジウム−銀合金膜が研究されており、一部実用化されている。例えば、非特許文献1には、500〜550℃で数式1および数式2の水蒸気改質工程を同時に行うとともに(数式5参照)、パラジウム−銀合金膜を用いて水素を分離し、高純度水素を製造するメンブレンリアクタ(膜反応器)型水素製造装置が開示されている。パラジウム−銀合金膜は、水素生成反応場の水素分圧が透過側の水素分圧よりも高くなるようにして、当該水素分圧差を水素透過の駆動力として用いられる。

【発明が解決しようとする課題】
しかしながら、アミンや炭酸カリにより水素と二酸化炭素の混合ガスから二酸化炭素を分離する方法、セルロースアセテートやポリスルホン多孔膜シリコンコートにより水素と二酸化炭素の混合ガスから水素を分離する方法では、混合ガスを常温まで冷却する必要がある。さらに、炭酸カリ等を繰り返し使用するためには、再生処理を施す必要がある。これらの冷却工程では熱交換損失が生じ、再生工程では多くのエネルギーが消費されるため、エネルギー効率の大幅な低下につながっており、水素製造設備の大型化やコスト高の要因にもなっている。このため、改質ガスなどの冷却工程やCO2吸収剤の再生工程を必要としない水素分離法や二酸化炭素分離法が望まれる。

また、パラジウム−銀合金膜では、メタンの水蒸気改質の反応場のような高温での使用が可能であり、且つ水素を選択的に分離できるので高純度の水素を得ることができるが、この膜を用いた従来のメンブレンリアクタでは単位面積当り及び1時間あたりの水素透過速度が、4.2Nm3/(hour・m2)程度(水素透過側圧力:0.1MPa、Nm3は、0℃、1気圧での体積を示す)と低い値に留まっている。

また、従来のメンブレンリアクタでは、以下に述べる理由から数式5の平衡反応の右側への進行が遅く、時間あたりに製造される水素量が少ないと考えられる。反応速度論から、数式5の平衡反応定数(K)は、次式で表すことができる。

平衡反応定数(K)は各温度に対して一定の値をとる。ル・シャトリエ−ブラウンの法則で知られているように、数式5の平衡反応では、水蒸気改質の反応場(例えば反応器内)の圧力が高圧になるに従い、式の左側方向に反応が進行するため、発生する水素の分圧が小さくなる。このため、水素分圧差を水素透過の駆動力とするパラジウム−銀合金膜では、水素透過速度が遅くなる。また、数式1の反応には800℃以上の高温場が必要なことから、反応場が800℃以下の温度域である場合、高性能触媒を用いたとしても、数式1の反応が含まれる数式5の平衡反応の右側方向への進行は、かなり遅いと考えられる。さらに、反応器からは水素しか分離されないため、二酸化炭素が反応器中に残留し続けることとなる。平衡反応は、反応生成物を除去することで平衡を移動させることができるから、二酸化炭素が反応器に残留していると数式5の平衡反応を右側方向へ速やかに進行させることができない。また、反応器内の二酸化炭素濃度が高くなってくると、反応器内の水素分圧が低くなり水素が分離できないため、折角製造した水素を二酸化炭素と一緒に反応器から排出しなければならなくなり、効率が極めて悪くなる。このため、水蒸気改質の反応場から二酸化炭素を除去する技術が望まれる。また、地球温暖化防止の観点からも二酸化炭素の回収技術を備えた水素製造装置が望まれる。ところが、上述したように従来の二酸化炭素の分離方法では混合ガスを常温程度まで冷却する必要がある。

そこで本発明は、水素の生成反応場から二酸化炭素を分離できる水素と二酸化炭素の製造装置を提供すること目的とする。

【課題を解決するための手段】
かかる目的を達成するため、請求項1記載の水素と二酸化炭素の製造装置は、炭化水素系燃料と水蒸気とを反応させて主として水素と二酸化炭素を生成する反応器に、前記反応器と隔てて設けられる二酸化炭素分離室へ二酸化炭素を選択的に移動させる二酸化炭素分離膜と、前記反応器と隔てて設けられる水素分離室へ水素を選択的に移動させる水素分離手段とを備え、前記水素分離手段は、前記反応器に備えられるカソードと、前記水素分離室に備えられるアノードと、前記カソードと前記アノードとを接続して水素イオンが移動する電解質としての溶融硫酸水素塩と、前記カソードと前記アノードに電気を供給する電源とを有するものとしている。

したがって、反応器から水素を分離すると同時に二酸化炭素も分離できるので、水素だけを分離する場合よりも、水素の生成反応を速やかに進行させることができる。また、反応器内に二酸化炭素が残留しないため、折角製造した水素を二酸化炭素と一緒に反応器から排出する必要が無い。従って、より多くの水素を効率的に得ることができる。また、通電する電流の大きさや通電時間によって水素分離手段を透過する水素透過量を制御することができ、水素を大量生産することが可能となる。

また、請求項2記載の発明は、請求項1記載の水素と二酸化炭素の製造装置において、前記二酸化炭素分離膜の材料に、アルカリ金属系複合酸化物A2BO3(Aは1種または複数種のアルカリ金属元素、Bは1種または複数種のチタン族元素)またはアルカリ金属系オルソシリケートの一方または双方を少なくとも用い、前記二酸化炭素分離室の二酸化炭素分圧を前記反応器内の二酸化炭素分圧よりも低くなるようにしている。

したがって、反応器側の二酸化炭素分離膜の表面では、A2BO3が二酸化炭素(CO2)と反応してA2CO3とBO2となる。当該反応により生じたA2CO3またはCO3 2−は、二酸化炭素分離膜中を二酸化炭素分離室側に拡散する。そして、二酸化炭素分離室側の二酸化炭素分離膜の表面では、A2CO3またはCO3 2−が解離して二酸化炭素(CO2)を二酸化炭素分離室に放出する。当該解離により生じたA2Oは二酸化炭素分離膜中を反応器側に逆拡散する。当該逆拡散したA2Oは、BO2と反応してA2BO3に戻り、反応器側の二酸化炭素分離膜の表面で二酸化炭素(CO2)と反応して、再びA2CO3またはCO3 2−となって、二酸化炭素分離膜中を二酸化炭素分離室側に拡散する。これにより、物質移動のサイクルが実現され、反応器側での二酸化炭素の吸収および二酸化炭素分離室側での二酸化炭素の放出が連続的に行なわれる。

A4SiO4の場合も同様の原理で反応器から二酸化炭素分離室へ二酸化炭素を分離できる。即ち、反応器側の二酸化炭素分離膜の表面では、A4SiO4が二酸化炭素(CO2)と反応してA2CO3とA2SiO3となる。当該反応により生じたA2CO3またはCO3 2−は、二酸化炭素分離膜中を二酸化炭素分離室側に拡散する。そして、二酸化炭素分離室側の二酸化炭素分離膜の表面では、A2CO3またはCO3 2−が解離して二酸化炭素(CO2)を二酸化炭素分離室に放出する。当該解離により生じたA2Oは二酸化炭素分離膜中を反応器側に逆拡散する。当該逆拡散したA2Oは、A2SiO3と反応してA4SiO4に戻り、反応器側の二酸化炭素分離膜の表面で二酸化炭素(CO2)と反応して、再びA2CO3またはCO3 2−となって、二酸化炭素分離膜中を二酸化炭素分離室側に拡散する。これにより、物質移動のサイクルが実現され、反応器側での二酸化炭素の吸収および二酸化炭素分離室側での二酸化炭素の放出が連続的に行なわれる。

また、請求項3記載の発明は、請求項2記載の水素と二酸化炭素の製造装置において、前記二酸化炭素分離膜の材料に、アルカリ金属系炭酸塩をドープするようにしている。この場合、炭酸塩の種類やドープする量によって、二酸化炭素分離膜の作動温度を調整することができる。

【発明の実施の形態】
以下、本発明の構成を図面に示す実施形態に基づいて詳細に説明する。

図1から図4に本発明の水素と二酸化炭素の製造装置の実施の一形態を示す。この水素と二酸化炭素の製造装置1’は、炭化水素系燃料と水蒸気とを反応させて主として水素と二酸化炭素を生成する反応器2に、反応器2と隔てて設けられる二酸化炭素分離室6へ二酸化炭素を選択的に移動させる二酸化炭素分離手段5としての二酸化炭素分離膜を備えるようにしている。

また、本実施形態の水素と二酸化炭素の製造方法では、反応器2に、二酸化炭素分離手段5と、反応器2と隔てて設けられる水素分離室4へ水素を選択的に移動させる水素分離手段3’とを備えるようにし、反応器2から水素と二酸化炭素を同時に且つ連続的に分離するようにしている。

尚、例えば本実施形態では、説明の便宜上、製造装置1’における主たる製造目的の物質を水素とし、製造装置1’を水素製造装置と呼ぶ。但し、二酸化炭素が主たる製造目的の物質であっても良く、或いは水素と二酸化炭素の双方が主たる製造目的の物質であっても良いのは勿論である。二酸化炭素が主たる製造目的の物質であれば、製造装置1’は二酸化炭素製造装置ともなる。

本実施形態では、反応器2において、炭化水素系燃料(例えばメタン(CH4))と水蒸気(H2O)とを反応させて主として水素(H2)と二酸化炭素(CO2)を生成する数式5の反応を起こさせるようにしている。尚、反応器2内のガスは、実際には、水蒸気(H2O)、一酸化炭素(CO)、二酸化炭素(CO2)、メタン(CH4)、水素(H2)等の混合気体となるため、「主として水素と二酸化炭素を生成する」と表現している。反応器2には、数式5の反応を起こさせるための触媒12が設けられている。この触媒12としては、例えば金属ニッケルのようなニッケル系触媒、あるいはニッケル系触媒におけるガス流方向の後部に酸化鉄や鉄−クロム複合酸化物のような鉄系酸化物を混合したものなど、数式5の反応を起こさせる場合に用いられる既知の触媒を利用して良い。

二酸化炭素分離膜5は、反応器2と二酸化炭素分離室6との仕切り(隔壁)となるように設けられる。例えば本実施形態では、二酸化炭素分離膜5の材料に、アルカリ金属系複合酸化物A2BO3(A=Li,Na,K等のアルカリ金属元素、B=Ti,Zr等のチタン族元素、但し、AまたはBに該当する元素は一種類だけでなく複数種の元素であっても良く、例えば、LiKZrO3、Li2Zr0.5Ti0.5O3でも良い。)またはアルカリ金属系オルソシリケートA4SiO4(A=Li,Na,K等のアルカリ金属元素、但し、Aに該当する元素は一種類だけでなく複数種の元素であっても良く、例えば、Li2K2SiO4でも良い。)の一方または双方を少なくとも用いるようにしている。そして、二酸化炭素分離室6の二酸化炭素分圧を、反応器2内の二酸化炭素分圧よりも低くなるように、圧力差を設けるようにしている。このため、例えば吸気装置などを用いて二酸化炭素分離室6の二酸化炭素分圧を負圧(例えば大気圧以下)の状態となるようにしている。

Li2ZrO3を例に挙げて、二酸化炭素分離膜5の作用を更に詳細に説明する。図2にLi2ZrO3のCO2吸収および放出特性を示す。図2の縦軸は、CO2雰囲気下にあるLi2ZrO3のCO2吸収による重量変化率(100×(同図中横軸の各温度で測定した重量−測定前の初期重量)/(測定前の初期重量)[%])、つまりLi2ZrO3のCO2吸収量を示す。同図中の符号Aで示すグラフは二酸化炭素分圧が0.7MPaの場合を、図中の符号Bで示すグラフは二酸化炭素分圧が0.1MPaの場合を示す。CO2雰囲気下、約460℃程度以上となると、Li2ZrO3はCO2を吸収して、Li2CO3とZrO2に変化する(即ち、数式13の反応が進む)。さらに高温(例えば約900℃程度)となると、Li2CO3はCO2を放出して、Li2ZrO3に戻る(即ち、数式14および数式15の反応が進む)。

図2に示すように、二酸化炭素分圧が高い方が、二酸化炭素分圧が低い場合と比べて、CO2の吸収量が多く、また吸収したCO2を放出するようになるまでの温度が高くなる。このため、ある一定の温度範囲(図2の例では600℃〜800℃程度、より好ましくは750℃付近)において、二酸化炭素分離膜5を挟んで二酸化炭素の分圧差を設ければ、二酸化炭素分離膜5は高圧側でCO2を吸収し低圧側でCO2を放出するようになる。上記一定の温度範囲は、二酸化炭素分離膜5の作動温度となる。

従って、高圧側(反応器2側)では、数式13の反応が進行し、Li2ZrO3がCO2と反応して、溶融状態のLi2CO3と固体のZrO2が生じる。溶融状態のLi2CO3またはCO3 2−は二酸化炭素分離膜5中を低圧側(二酸化炭素分離室6側)に拡散する。低圧側では、数式14の反応が進行し、Li2CO3またはCO3 2−がCO2を放出して、Li2Oとなり、逆に高圧側に拡散する。高圧側に拡散したLi2Oは、ZrO2と反応してLi2ZrO3に戻り、再びCO2と反応して溶融状態のLi2CO3またはCO3 2−となり、二酸化炭素分離膜5中を低圧側に拡散する。これにより、CO2を連続的に反応器2から二酸化炭素分離室6へと分離することが可能となる。

尚、例えば本実施形態では、薄膜状の二酸化炭素分離膜5を多孔質膜29で支持するようにしている。この多孔質膜29の材料としては、例えばアルミナやイットリアなどの希土類元素で安定化したジルコニアなどが好適である。また、例えば本実施形態では、A2BO3やBO2などの粒成長を妨げる粒子であって粒径がナノオーダの粒子(不活性ナノ粒子)30を、二酸化炭素分離膜5の材料に添加するようにしている。不活性ナノ粒子30としては、例えばアルミナなどが好適である。尚、図8中の符号31はA2BO3(例えばLi2ZrO3)粒子を示し、符号32はBO2(例えばZrO2)粒子を示し、符号33は溶融状態のA2CO3(例えばLi2CO3)を示す。

ここで、CO2分離を連続的に行なうためには、二酸化炭素分離膜5中の円滑な物質移動が必要となるため、高圧側のCO2吸収反応により生成されて低圧側でCO2を放出する機能を担う物質(例えばLi2CO3など)は、溶融状態であることが望ましい。そこで、上記物質の融点を調整することで、二酸化炭素分離膜5の作動温度(即ち、高圧側でCO2を吸収し尚且つ低圧側でCO2を放出する温度)を制御できると考えられる。例えばアルカリ金属系炭酸塩を膜材料にドープ(添加)することで、上記物質の融点を下げることができる。
