本発明は、化粧板の製造方法に関するものであり、さらに詳しくは平滑性に優れるとともに深み感のある柄模様を有する化粧板を効率よく得るための化粧板の製造方法に関するものである。

【従来の技術】
建築用板を基材とし、その表面に塗装しもしくは化粧シートを接着してなる化粧板は、内外装用建材として広く使用されている。なかでも最近もっとも広く使用されているものとして、基材表面に塗料によって化粧層を形成し、さらに、この化粧層上にクリヤー塗料等によりトップクリヤー層を形成した化粧板がある(例えば特公平4−63037号公報)。

【発明が解決しようとする課題】
しかしながら、このような従来の化粧板は、ある程度の意匠性を有するものではあるが、いわゆる柄模様に奥行きのある深み感が得られない点でいまだ改善の余地がある。
したがって本発明の目的は、平滑性に優れるとともに柄模様に奥行きのある深み感を有する化粧板を効率よく得るための製造方法の提供にある。

【課題を解決するための手段】
上記目的を達成するために、請求項1に係る発明は、表面の凹部底部から凸部頂上までの厚さの差が150μm以下である凹凸形状が付与された窯業系無機質板を基材とし、この基材上に、着色顔料を含む樹脂塗料を硬化させた第1化粧層を形成し、次いで、この第1化粧層上に透明な紫外線硬化型樹脂塗料を硬化させた全光線透過率が85%以上の厚さ20〜80μmの第1透明層と、この第1透明層上に樹脂塗料を硬化させた第2化粧層を形成し、この第2化粧層上にクリヤー塗料またはカラークリヤー塗料をフローコーター法により塗布して硬化させ、全光線透過率が40%以上の透光性を有するトップクリヤー層を形成させることを特徴とする化粧板の製造方法である。
なお、請求項2に係る発明は、請求項1に係る発明における第2化粧層上に、透明な紫外線硬化型樹脂塗料を硬化させた全光線透過率が85%以上の厚さ20〜80μmの透明層と樹脂塗料を硬化させた化粧層とを交互に形成し、化粧層を3層以上とした後、最上部を形成する化粧層上にクリヤー塗料またはカラークリヤー塗料をフローコーター法により塗布して硬化させ、全光線透過率が40%以上の透光性を有するトップクリヤー層を形成させることを特徴とする化粧板の製造方法である。
また、請求項3に係る発明は、化粧層の少なくとも1層を、透明層上に部分的に設けるところの請求項1または2に記載の化粧板の製造方法である。
さらに、請求項4に係る発明は、トップクリヤー層の透光性が、全光線透過率50%以上であるところの請求項1〜3のいずれか1項に記載の化粧板の製造方法である。

【発明の実施の形態】
本発明の製造方法で使用する化粧板の基材としては、窯業系無機質板、具体的には繊維補強セメント板、珪酸カルシウム板、スラグ石膏板、パーライト板、石膏板、木片セメント板等、また火山性ガラス質複層板等が挙げられる。これらの基材の表面を補強するため、基材表面に含浸シーラーを塗布し硬化させてなる含浸シーラー処理を行うのがよい。また、基材表面の平滑性を高める必要がある場合は、目止め処理が行われる。目止め処理は、従来から公知の方法により行うことができる。例えば、基材の表面を研磨機で研削加工し、そこにシンナーで希釈した湿気硬化型のシーラーを塗布し乾燥させ、塗布面に紫外線硬化型樹脂目止め剤を塗布し、紫外線照射して目止め剤を硬化させ、さらに表面を研磨処理することにより、目止め処理が完了する。この場合、凹部底部から凸部頂上までの基材の厚さの差を150μm以下とすることにより、後述のトップクリヤー層を形成する際、その表面が平滑性に優れ、複数層の化粧層およびこの間に配した透明層による奥行きのある深み感と相俟って柄模様により一層の効果が得られなお、基材表面に凹凸形状を付与しても、凹部底部から凸部頂上までの基材の厚さの差が150μm以下である場合には、表面の平滑性に優れると共に、化粧板の柄模様にいわゆる奥行きのある深み感を与えることができる。

図1において、化粧板10は、窯業系無機質板の基材11の上に第1化粧層201が設けられ、その上に第1透明層301、第2化粧層202、第2透明層302、第3化粧層203が順次交互に積層されている。さらに最上部の第3化粧層203上には、クリヤー塗料もしくはカラークリヤー塗料によって形成された全光線透過率が40%以上である透光性を有するトップクリヤー層41が設けられている。

本発明の製造方法による化粧板の化粧層は、塗料を塗布することにより設けることができる。塗料としては、とくに制限されるものではないが、例えばアクリル系、アクリルウレタン系、ウレタン系の樹脂塗料等が挙げられる。化粧層の塗料の塗布方法もとくに制限されないが、例えばロールコーター法、フローコーター法、スプレー法、スクリーン印刷法、転写法等が挙げられ、これらはいずれも公知技術である。化粧層を塗装によって形成する場合には、複数回の塗装って1つの化粧層を形成してもよい。
化粧層の厚さは、化粧層を形成する塗料の種類や塗布方法によっても異なるが、通常3〜100μmである。

本発明の製造方法において透明層を形成する場合には、クリヤー塗料である、透明な紫外線硬化型樹脂を硬化させることにより設けることができる。紫外線硬化型樹脂としては、例えば不飽和ポリエステル樹脂、アクリル樹脂等挙げることができる。透明層の塗料の塗布方法も、特に制限されないが、公知のロールコーター法、フローコーター法、スプレー法等が挙げられる。透明層の厚さは、通常20〜80μmである。
なお、本発明でいう透明層とは、透明ないし半透明の層を包含するものであるが、全光線透過率は85%以上を有するものである。この全光線透過率は、ヘイズメーター等を用いて従来公知の方法で測定することができる。

本発明の製造方法における透光性を有するトップクリヤー層41は、最上部の化粧層の保護層としての役割を果たすとともに、さらなる意匠性を化粧板に付与するものである。トップクリヤー層41は、上記の透明層と同じ紫外線硬化型樹脂を塗布し、硬化させることにより設けることができる。トップクリヤー層41の塗料の塗布方法、公知のフローコーター法である。トップクリヤー層の厚さは、通常20〜100μmある。ただし、基材表面に凹凸形状が付与されているので、トップクリヤー層の全体の厚さが部分的に100μmを超えることがあることは言うまでもない。
また、トップクリヤー層41には着色顔料を含ませたカラークリヤーを用いることにより、下層の化粧層の色彩と相俟った所望の色彩を化粧板に付与することができる。この場合、着色顔料はトップクリヤー層41に対し0.3〜4重量%、好ましくは0.8〜2重量%がよい。
なお、本発明におけるトップクリヤー層41は、全光線透過率が、例えば40%以上であることが好ましく、さらに好ましくは50%以上である。

本発明の製造方法による化粧板10において、図1に示されるものは化粧層を3層設けたが、3層以上の化粧層であってもよい。この場合も化粧層間には、透明な紫外線硬化型樹脂塗料を硬化させた全光線透過率が85%以上である透明層が設けられる。また、化粧層の少なくとも1層が、他の化粧層と異なる柄模様を有していてもよい。この態様によれば、透明層を介して他の模様が視認されるので、模様に一層の深み感が高まることになる。
これとは別に、化粧層の少なくとも1層が、透明層上に部分的に設けられていてもよい。図2は、第3化粧層203が、透明層上に部分的に設けられている態様を説明するための断面図である。図2において、第3化粧層203が第2透明層302の上全体を覆わずに、部分的に設けられている。なお、第1化粧層201は上記したようにベースコート層の役割を果たし、下地の基材の望まれない外観色を隠蔽し、柄模様の基調色相をなすものであるので、第1化粧層を部分的に設ける場合対象にはしない。化粧層を部分的に設けることにより、ベースコート層としての第1化粧層201の基調色相が強調され、化粧板の意匠が明確となる。

次に、本発明の製造方法について説明する。
本発明の製造方法による化粧板10は上記したように化粧層複数層からなり、かつ各化粧層間には透明な紫外線硬化型樹脂塗料を硬化させた全光線透過率が85%以上の透明層が設けられる。各層の形成方法の幾つかの態様を以下に記載する。
(1)表面の凹部底部から凸部頂上までの厚さの差が150μm以下である基材11上に、着色顔料を含む樹脂塗料塗布し硬化させることにより、着色顔料を含む第1化粧層201を形成し、次いで、第1化粧層201上にクリヤー塗料を塗布し硬化させ、全 光線透過率が85%以上の第1透明層301を形成し、さらに、第1透明層301上に第2化粧層202を形成した後、最上部を形成するこの第2化粧層202上に、クリヤー塗料またはカラークリヤー塗料を塗布し硬化させ、全光線透過率が40%以上の透光性を有するトップクリヤー層41を形成する。この説明では最上部を形成する化粧層は第2化粧層202であるが、図1に示したように化粧層を3層あるいはそれ以上設けてもよい。各層間の接着は、熱接着、あるいは必要に応じて接着剤を用いてもよい。
(2)図3は、本発明の製造方法における各層の形成方法を説明するための化粧板の断面図である。図3に示されるように、まず基材11上に着色顔料を含む樹脂塗料塗布して硬化させることにより、第1化粧層201を形成する。これとは別に、透明な紫外線硬化型樹脂塗料を硬化させた全光線透過率が85%以上の第1透明層301と第2化粧層202とからなる樹脂シート501を調製しておく。そして、この樹脂シート501第1透明層301を基材上の第1化粧層201接着する。なお、樹脂シート501を複数枚作製しておき、これを順次積層させることにより、第2および第3化粧層を設けることができる最後に、最上部を形成する化粧層上に、クリヤー塗料またはカラークリヤー塗料を塗布し硬化させ、全光線透過率が40%以上の透光性を有するトップクリヤー層を形成する。これは、上記(1)と同じである。なお、樹脂シートの接着や各層間の接着は、熱接着、あるいは必要に応じて接着剤を用いてもよい。
(3)図4は、本発明の製造方法における各層の別の形成方法を説明するための化粧板の断面図である。図4に示されるように、まず基材11上に着色顔料を含む樹脂塗料を塗布して硬化させることにより第1化粧層201を形成する。これとは別に、透明な紫外線硬化型樹脂塗料を硬化させた全光線透過率が85%以上の2層以上の第1および第2透明層301および302とこれと同数の第2および第3化粧層202および203とをそれぞれ交互に配し一体化させた積層樹脂シート502を調製する。次いで、第1化粧層201と積層樹脂シート502の第1透明層301とを接着する。次いで、最上部を形成する化粧層上に、クリヤー塗料またはカラークリヤー塗料を塗布し硬化させ、全光線透過率が40%以上の透光性を有するトップクリヤー層を形成するのは、上記(1)と同じである。各層間の接着は、熱接着、あるいは必要に応じて接着剤を用いてもよい。

【実施例】
以下、本発明を実施例によりさらに詳しく説明する。
(実施例1)
基材としてかさ比重1.1で厚さ6mmの珪酸カルシウム板を用い、基材の表面にイソシアネート系含浸シーラー(日本ペイント(株)製、商品名E−100シーラー)を塗布し硬化させることにより含浸シーラー処理を行った。次いで基材表面を研磨機で研磨加工し、そこにウレタン用シンナーで50%希釈した湿気硬化型ウレタンシーラーを90g/mの割合で塗布し乾燥させ、塗布面に紫外線硬化型ポリエステル目止め剤をロールコーターを用いて90g/mの割合で塗布し、紫外線照射して目止め剤を硬化させ、さらに表面を研磨処理することにより、目止め処理を完了させた。
次に目止め処理された基材上に、白色顔料を含むアクリルウレタン樹脂塗料(日本ペイント(株)製)をフローコーター法により60g/mの割合で塗布し、乾燥、硬化させて厚さ30μmの白色の第1化粧層を設けた。
続いて、第1化粧層上に透明なアクリル系紫外線硬化型樹脂クリヤー(日本ペイント(株)製)をフローコーター法により30g/mの割合で塗布し、基材を6m/分にて移動させながら紫外線を120W/cmの条件で照射し、該樹脂を硬化させ、厚さ30μmで全光線透過率が90.6%の第1透明層を設けた。
次に、第1透明層上にアクリル系紫外線硬化型樹脂塗料(日本ペイント(株)製)を、スクリーン印刷法によって印刷し、基材を6m/分にて移動させながら紫外線を120W/cmの条件で照射し、該樹脂を硬化させる工程を2版行うことにより、模様として濃い灰色を基調とする砂岩調の模様からなる、厚さ8μmの第2化粧層を設けた。なお、1版目に用いた塗料と2版目に用いた塗料の色調はやや異なるものであり、これらを2版重ねることによって、該砂岩調の模様を形成した。
続いて、第2化粧層上に紫外線硬化型樹脂(日本ペイント(株)製)をフローコーター法により45g/mの割合で塗布し、基材を6m/分にて移動させながら紫外線を120W/cmの条件で照射し、該樹脂を硬化させ、厚さ45μmのトップクリヤー層を設けた。なお、トップクリヤー層は、淡黄色の着色顔料を含有率1.5重量%の割合で含む半透明のものである(全光線透過率は52.1%)。
このようにして得られた本発明の化粧板の柄模様は、従来のそれと比べて陰影の強調された深み感に優れものであり、また平滑性も良好であった。

実施例1で製造した化粧板において、次の点を変更したこと以外は、実施例1を繰り返した。すなわち:
第2化粧層上に透明なアクリル系紫外線硬化型樹脂クリヤー(日本ペイント(株)製)をフローコーター法により30g/mの割合で塗布し、基材を6m/分にて移動させながら紫外線を120W/cmの条件で照射し、該樹脂を硬化させ、厚さ30μmで全光線透過率が90.6%の第2透明層を設けた。また、第2透明層上にアクリル系紫外線硬化型樹脂塗料(日本ペイント(株)製)をスクリーン印刷法により模様として淡い灰色を基調とする砂岩調の模様を印刷し、基材を6m/分にて移動させながら紫外線を120W/cmの条件で照射し、該樹脂を硬化させ、厚さ5μmの第3化粧層を設けた。さらに第3化粧層上に実施例1と同じトップクリヤー層を設けた。
このようにして得られた化粧板の柄模様は、実施例1のそれよりもさらに陰影の強調された深み感に優れるものであり、また平滑性も良好であった。
