本発明は、成形型のキャビティ内に充填された材料の流動状態を検出することのできる成形型用材料流動センサに関するものである。

【従来の技術】
射出成形等において、成形金型のキャビティ内に充填された材料(例えば樹脂)の流れ、及び流れの方向や速度等の流動性を把握することは、安定した成形を行うための最も重要な要素とされている。また、成形品の外観にあらわれる不良現象は、キャビティ内の流動速度を制御することによって改善できることも知られている。
一般的な、キャビティ内の流動速度の制御は、射出機における送り出し速度(シリンダ速度)により行う。また、精密成形の分野では、材料流動解析ソフトを用い、材料の流れの速度や方向の解析を行って金型設計に反映させている。

【発明が解決しようとする課題】
しかしながら、射出機におけるシリンダ速度の制御によるキャビティ内の材料流動速度の制御は、キャビティ形状が単純な成形金型であれば可能であるが、キャビティ形状が複雑な成形金型では材料の流動が複雑となるため、シリンダ速度の制御だけではキャビティ内の流動速度を十分に制御することができない場合がある。

また、上記のような複雑なキャビティ形状の成形金型を、材料流動解析ソフトを用いて設計しても、成形金型内の流動現象を実測しないと、解析結果を評価することが困難である。

ところで、キャビティ形状が複雑な成形金型であっても、キャビティ内の流動状態を実測し、良質の成形が行われた際の成形条件を再現することができれば、不良品を減少させて、常に良質の成形を行うことが可能となる。そこで、キャビティ内の流動状態を実測する各種センサ類(例えばキャビティ内を流動する材料の圧力を検出するセンサ)を成形金型に取り付けることが考えられるが、成形金型に特別な孔加工及び溝加工を施さなければないので、手間及びコストがかかり、採用しにくい。

そこで本発明は、上記課題を解消するために、キャビティ内の材料の流動状態を実測でき、且つ、その施工を容易にすることができる成形型用材料流動センサを提供することを目的としている。

【課題を解決するための手段】
上記目的を達成するため本発明による請求項1に記載された成形型用材料流動センサは、二個以上の検知手段を、キャビティ内での位置を認識し得るように、キャビティの内壁面に沿って設けられる一個の部品内に所定の配置で設け、認識しているキャビティ内での各検知手段の配置と各検知手段にて検知された材料の通過時間の差から、前記キャビティ内を流動する材料の流動状態を検知することを特徴としている。

【発明の実施の形態】
以下、本発明の実施の形態を図面を参照して具体的に説明する。
図1は成形型Bの断面図である。なお、本実施の形態では、成形型Bとして射出成形機における金型を例にして説明する。この成形型Bは、成形機の固定側ホルダに取り付けられる固定側取付板10と、成形機の可動側ホルダに取り付けられる可動側取付板11とを有している。固定側取付板10には、雌型であるキャビティ12aを有する固定側型板12が取り付けられている。可動側取付板11には、雄型となるコア13aを有する可動側型板13が、受け板14とスペーサブロック15を介して取り付けられている。

上記成形型Bは、固定側型板12と可動側型板13との間で分割可能とされている。具体的には、成形機の可動側ホルダの動きに合せ、可動側型板13が板面に垂直な方向に沿って固定側型板12に対して移動し、これによって固定側型板12と可動側型板13との間の開閉が行われる。また、固定側型板12には、ガイドブシュ19が設けられ、可動側型板13には、ガイドポスト18が設けられている。ガイドポスト18は、ガイドブシュ19に摺動可能に挿入されている。そして、固定側型板12と可動側型板13との間の開閉は、このガイドブシュ19とガイドポスト18によって案内されるので、固定側型板12と可動側型板13との間が閉じた時に、キャビティ12aとコア13aとが正確な位置関係で組み合わされることとなる。

エジェクタピン24(24a)は、図2(a),(b)及び図3に示すように、成形品(ランナー)を突き出す如く平坦且つ略円形の先端を有したスリーブ部30を有している。また、スリーブ部30の後端には、スリーブ部30よりも大径とされた段部31が設けられている。

棒状部36は、各案内部32に対応して三個設けられ、それぞれ案内部32内を自己の棒軸方向に摺動可能となるように、案内部32の内径に沿って断面略円形に形成されている。そして、各棒状部36の先端は、それぞれ案内部32の先端の開口32aから、キャビティ12a内に臨んでいる。また、棒状部36の先端と案内部32の先端は、実質的に同一平面を構成している。三個の棒状部36は、上述した各案内部32の配置から、前記同一平面において、それぞれが他の二個の棒状部36に対して等間隔となるように配されている。さらに、各棒状部36の後端には、収納室33内に延出された略半球形の押圧子36aが一体に形成されている。

起歪部37及び歪み検知素子38は対をなし、各棒状部36に対応して三個設けられて収納室33内に配されている。
起歪部37は、各棒状部36に対応して対向する一対の支持部37aと、各支持部37a上を跨ぐ梁部37bとを有する断面略コ字状の部品である。この起歪部37は、収納室33を閉じる蓋体34の内面に対して支持部37aを介して置かれ、梁部37bの上面略中央に対して各棒状部36の後端にある押圧子36aの下端部が接触するように固定されている。起歪部37の梁部37bは、棒状部36に加わる荷重を受けて弾性的に変形し、支持部37aはこの荷重を支える。このため、起歪部37は、必要な安全率は見込める強度の材質で一体に形成されている。

歪み検知素子38は、各起歪部37における梁部37bの下面略中央に設けられている。この歪み検知素子38は、棒状部36に加わる荷重を受けた梁部37bの弾性的な変形を検知する素子である。また、歪み検知素子38は、各棒状部36の直下にあって、上述の如く配された棒状部36の配置と同様に、それぞれが他の二個の歪み検知素子38に対して等間隔となるように配されている。歪み検知素子38は、図4に示すように、所定電圧が加えられたブリッジ回路40をなす抵抗体の一つとして構成されている。該抵抗体に弾性的な変形が生じると、ブリッジ回路40内の抵抗比が可変して歪み検知素子38(抵抗体)の歪み量に対応する歪み信号を出力する。ブリッジ回路40の後段の増幅器41では、前記歪み信号を検出し、処理手段42に対して増幅信号を出力する。処理手段42では、入力された増幅信号に基づいて演算処理を行う。このように、歪み検知素子38は、抵抗線の弾性的な変形による抵抗値の可変を電圧の変化として出力する抵抗線歪みゲージとして用いることができる。

以上の構成における作用を説明する。
材料を成形型Bに射出する工程において、キャビティ12a内に溶融した材料が射出されると、エジェクタピン24(24a)の先端に材料の圧力が加わる。各棒状部36の先端に材料の圧力が加わり、棒状部36に下向きの荷重がかかると、棒状部36は起歪部37の梁部37bを下向きに押す。各支持部37aに支えられた梁部37bの上面略中央に荷重がかかると、梁部37bが撓み歪み検知素子38がその歪み量に対応した信号を上記の如く処理手段42に出力する。

処理手段42での演算処理は以下のように行われる。
まず、図5に示すように、三個の歪み検知素子38(S1 ,S2 ,S3 )は、上述の如く、それぞれが他の二個の歪み検知素子38に対して等間隔Pとなるように配されている。つまり、三個の歪み検知素子38は、正三角形の各頂点に位置する如く配されている。また、歪み検知素子38の一つ(S1 )は、該歪み検知素子38(S1 )と前記正三角形の中心Oを通る中心線Yに対して直交する基準線Xにおける、中心線Yとの交点に位置する如く設定されている。すなわち、基準線Xに対し、歪み検知素子38(S1 )から歪み検知素子38(S2 )、あるいは歪み検知素子38(S1 )から歪み検知素子38(S3 )の間を結ぶ辺の角度は、60°となる。この検知素子38の配置データは、処理手段42に有している。

このように配された各歪み検知素子38(S1 ,S2 ,S3 )に対し、上述の如く棒状部36を介して材料の圧力が検知される。この際、図5(a),図5(b)に示す如く、材料が歪み検知素子38(S1 )、歪み検知素子38(S2 )、歪み検知素子38(S3 )の順で通過したとする。この時の基準線Xに対する材料の流れ方向θは、各歪み検知素子38(S1 ,S2 ,S3 )間の配置(距離)と、各歪み検知素子38(S1 ,S2 ,S3 )が検知している材料の通過した時間差から、以下の計算式によって算出される。

また、各歪み検知素子38は、抵抗線歪みゲージとして構成されており、予め処理手段42に、各歪み検知素子38からの出力とキャビティ12a内の圧力との関係を示すデータを有するようにしていれば、曲げモーメントの計算式により棒状部36にかかった荷重が求められ、キャビティ12a内の圧力が算出される。この圧力の検知は、流動する材料の先端部を検知する他、連続した圧力の変化の検知をするとが可能である。

なお、成形完了後は、適当な冷却時間が経過したら、可動側型板11と固定側型板12との間が開いて成形品が取り出される。その際には、エジェクタピン24(24a)の先端の全面積が成形品の突き出しに関与する。すなわち、略同一平面を構成している棒状部36とスリーブ部30の各先端が成形品に接触することで、成形品に必要な押圧力を与える。

このように、上述した成形型用材料流動センサによれば、三個の検知手段35を、所定の配置(正三角形の配置)を構成する如くエジェクタピン24(24a)の先端にユニット化して配し、キャビティ12a内に臨むように設けたことにより、この各検知手段35を通過する材料の流れ方向、速度、圧力を容易に実測することが可能となる。

したがって、キャビティ12aの形状が複雑な成形型Bであっても、キャビティ12a内の流動状態を実測でき、これにより、良質の成形が行われた際の成形条件を容易に再現することが可能となるため、不良品を減少させて、常に良質の成形を行うことができる。

また、各検知手段35がエジェクタピン24(24a)に収納される如くエジェクタピン24(24a)と一体とされているので、成形型Bに特別な加工を施すことなく、既存のエジェクタピンに替えるだけでよく、その設置を容易とすることができる。さらに、各検知手段35がエジェクタピン24(24a)と一体とされていることにより、その測定点を簡単に増すことができる。これらによってキャビティ12a内の各部の流動状態を精密に把握することが可能となる。

なお、上述した実施の形態において、ユニット化された三個の検知手段35(歪み検知素子38)は、正三角形の配置を構成する如く設けられているが、この限りでなく、各検知手段35の位置関係が分かる所定の配置であって、キャビティ12a内において各検知手段35の位置を認識し得るようにすれば、各検知手段35間の配置(距離)と、各検知手段35にて検知した材料が通過した時間差から、上述した計算式を応用することによって材料の流動状態を把握することが可能である。

また、上述した実施の形態では、エジェクタピン24(24a)に対し、三個の検知手段35をユニット化した構成であるが、図6に示すように、上述した検知手段35と同様の構成の二個の検知手段35をエジェクタピン24(24a)に対してユニット化して配してもよい。この場合、材料の流れ方向に沿って二個の検知手段35を所定間隔Pをおいて配するようにし、(t1 −t2 )/Pの計算式によって平均速度Vの算出が可能である。また、キャビティ12a内の圧力の算出もできる。ゆえに、二個の検知手段35を用いる場合は、材料の流れ方向が判断できる細い流路を構成するキャビティ12aの部位への採用が適しており、検知手段35の数を減少させることができる。

また、上述した二個乃至三個の検知手段35をユニット化したエジェクタピン24(24a)には、例えば段部31等の表面位置に基準位置を外観から判断できる切り欠き等を設けておくとよい。これによれば、エジェクタピン24(24a)を取り付ける(取り替える)際に、キャビティ12a内における各検知手段35の位置を認識できる位置に容易に決めることが可能となる。

また、上述した歪み検知素子38は圧電変換素子も使用できる。一般に圧電変換素子は、半導体である2層の硫化モリブデンを銀の上部電極下部電極によって挟み、全体をポリイミド等の絶縁体によって被覆し、両電極からそれぞれ端子を導出した構造となっている。その場合の検知手段35は、荷重を受けた棒状部36の下端が、収納室33内に設けた圧電変換素子を押圧して信号を出力するような構造にする。スリーブ部30やスリーブ部30に案内される棒状部36の構造は前述した例と同一である。

さらに、上述した二個乃至三個の検知手段35は、棒状部36、起歪部37及び歪み検知素子38(圧電変換素子)を有した構成であるが、これに限ることはない。具体的には、歪み検知素子38に替えて、ピエゾ型の圧力検出素子や、音波の伝達の有無から材料の通過の検知をする超音波検知素子や、光の透過状態から材料の通過の検知をする光学式検知素子、あるいは温度の変化から材料の通過の検知をする温度検知素子などを用い、これらを、棒状部36、起歪部37を介することなくエジェクタピン24(24a)の先端に上記所定の配置であらわれる如く構成することが考えられる。

また、上述した検知手段35は、二個乃至三個をエジェクタピン24(24a)以外の部品を以てユニット化してもよい。すなわち、鋳造における鋳型等のようにエジェクタピン24(24a)を使用しない成形型において、材料(溶金等)の流動状態を把握する際に適宜ユニット化された検知手段35を採用する。このように、本発明によれば、材料の種類や、成形型の種類に限定されることなく、成形型内の材料の流動を実測できる。

【発明の効果】
以上説明したように本発明による成形型用材料流動センサは、二個以上の検知手段がキャビティ内を流動する材料の通過を検知することにより、認識しているキャビティ内における各検知手段の配置と、各検知手段にて検知された材料の通過の時間差から、材料の流れ方向、速度等の流動状態を把握することができる。また、前記検知手段は、ユニット化されているので成形型へ設置する際の位置決めが容易となる。

また、前記検知手段をエジェクタピンを以てユニット化したことにより、成形型に特別な加工を施さずに既存のエジェクタピンに替えるだけでよく、その設置を容易とすることができる。さらに、各検知手段がエジェクタピンに一体とされているので、測定点を簡単に増すことができる。これらによってキャビティ内の各部の材料の流動状態を精密に把握できる。

また、エジェクタピンを以てユニット化された検知手段を、エジェクタピンの先端部にてキャビティ内の圧力が加わる棒状部と、棒状部を介して棒状部の圧力を受ける起歪部と、起歪部の歪み量を検知する歪み検知素子とで構成すれば、材料の流れ方向や速度の算出に加え、瞬間的あるいは連続した材料の圧力の算出も行うことができる。この構成は、歪み検知素子はキャビティ内に表出していないため、エジェクタピンによる成形品の突き出しの際の押圧力が直接歪み検知素子にかかることがなく、検知手段としての耐久性が高い。

このように、本発明による成形型用材料流動センサでは、キャビティ内の材料の流動状況を実測できるため、複雑な形状のキャビティを使用する場合でも、材料の充填速度(射出成形の場合にはシリンダ回転速度)や保圧力、保圧力時間等の条件を随時補正できるため、安定した成形を行うことが可能となる。これは、不良成形を減少させて材料の節約につながる。
また、材料の流れ方向と速度を測定することで、解析ソフト等でシミュレーション結果との比較検証も可能となるため、成形型の設計評価や不良現象の解析に有効である。これは、成形型を設計し、成形品の量産をするまでの成形サイクル時間の短縮につながる。
