本発明は、粘着シート及びその製造方法に係り、特に、大型防水絆創膏などとして好適に使用される、体裁が良好で且つ歩留まりよく製造することができる粘着シート及びその製造方法に関する。

【従来の技術】
従来、サージカルドレッシング、傷口被覆シート、カテーテル固定シート、薬剤経皮投与シート、その他皮膚表面に貼付して使用する医療用貼付材としては、基本的構造として、図5に示すように、一般に薄くて柔軟性に富むシート状フィルム材料からなる基体シート12の一方の面に粘着剤層13と剥離シート14とが順次積層され、基体シート12の他方の面にはキャリアシート15が仮着されたものが用いられている。また、用途によっては前記粘着剤層13と剥離シート14との間に前記基体シート12よりも小寸のパッドが配置されている。使用に際しては、先ず剥離シート14を剥がして貼り付けたのち、キャリアシート15を剥がしている。

前記のような医療用貼付材において、基体シート12として薄くて柔軟性に富むシート状フィルムが用いられるのは、皮膚面には凹凸があり、伸縮や屈曲が反復して作用するため、基体シート12が柔軟性に欠けていると皮膚表面になじまず、剥がれてしまうからである。

また、前記基体シート12上にキャリアシート15を仮着させるのは、前記のような薄くて柔軟性に富んでいるフィルム材料からなる基体シート12だけでは、全体に腰が弱く、容易に折れ曲がってしまったりしわが発生したりして保形性に欠け、確実に貼付することができないから、基体シート12よりも腰のあるキャリアシート15で全体を補強しておいて、貼付後に剥がすようにしたものである。

このような粘着シート11の製造に際しては、図7〜図9に示すように、各素材で前記粘着シート11の積層構造に形成した粘着シート用原反10から抜き刃20で連続的に打ち抜いて製造される。この抜き刃20には前記舌片17が形成されるべき舌片成形部20aが設けられていることは勿論である。前記原反10は、前記剥離シート及びキャリアシートの素材34、35が基体シート及び粘着剤層の素材32、33よりも広幅に形成されており、該広幅部10aに前記抜き刃20の舌片成形部20aが位置するようにして打ち抜き成形される。

ところで、従来の粘着シート11にあっては、貼付されて前記剥離シート14及びキャリアシート15を剥がした状態における基体シート12の外形形状が体裁の良好な隅丸矩形になるように、前記剥離シート14及びキャリアシート15は前記舌片17の両側に形成される辺16、16−1を一直線上にしてあり、例えば、前記舌片17を頭部とすれば肩部である辺16、16−1が一直線上の、いわゆる「怒り肩」の形状になっている。また、このような外形形状の粘着シート11を成形するために、前記抜き刃20の前記辺16、16−1を成形すべき辺成形部20b、20b−1も一直線上に形成されている。

そこで、前記粘着シート11の抜き打ち成形に際し、図10(a)に示すように、前記抜き刃20の辺成形部20bが前記原反10の基体シート材32の側縁32aに正確に対応して打ち抜かれる場合は、基体シート12は正確な隅丸矩形形状に打ち抜かれるが、長尺の原反10と抜き刃20との相対位置が一方又は他方に多少(2〜3mm程度)ずれることがあり、図10(b)に示すように、相対位置が一方にずれた状態で打ち抜かれると、基体シート12にも前記舌片17の基部の形状17aが成形されてしまい、逆に、図10(c)に示すように、他方にずれた状態で打ち抜かれると前記基体シート12の側縁12aよりも内側に沿ってカットされることとなり、隅部が隅丸でない状態で成形されてしまう等の欠点があった。

前記基体シート12は肌に貼付されて露呈するものであるから、その形状が不揃いであったり外形形状が正規なものでないものは体裁が悪いだけでなく、隅部が隅丸ではなく角になったものは、そこから貼付された基体シート12が剥れ易くなるので、不良品となる。従って、従来のような粘着シート11の製造方法では不良品の発生する確率が高く、製造に際して歩留まりが悪い、という欠点があった。

【発明が解決しようとする課題】
本発明の目的は、前記のような従来のものの欠点を解消し、体裁が良好で、且つ歩留まりよく製造することができる外形形状の粘着シートとその製造方法を提供することにある。

【課題を解決するための手段】
本発明者らは、前記の課題を解決するために鋭意研究を重ねた結果、前記抜き刃における辺成形部を前記「怒り肩」形状とするのではなく、いわゆる「なで肩」形状とすることにより、前記原反と抜き刃との相対位置が多少ずれても基体シート12の外形形状が不揃いになることなく粘着シート11を歩留まりよく製造することができ、また、これによって製造された粘着シート11はその外形形状が揃っていて体裁が良好であることを見出した。本発明はこのような見地から完成したものである。

(1)基体シートの一方の面には粘着剤層と剥離シートとが順次積層されると共に他方の面にキャリアシートが仮着され、且つ前記剥離シート及び前記キャリアシートの一辺に前記基体シートの側縁から外方に突出する摘み用の舌片が形成されてなる粘着シートを、これらの素材がそれぞれ積層されると共に前記剥離シート及び前記キャリアシートの素材が前記基体シート及び前記粘着剤層の素材よりも広幅に形成されてなる原反から抜き刃により打ち抜いて製造する方法において、前記抜き刃の前記一辺を成型すべき辺成形部が両端部から前記舌片を成形すべき舌片成形部に至り略「ハ」の字形状に傾斜する傾斜線で形成されることにより、辺成形部の両端部を結ぶ水平直線と舌片成形部の基部までの高さh 1 (図3参照)を有し、この抜き刃により前記原反から粘着シートを連続的に打ち抜く際、前記高さh 1 が前記原反の位置ずれする幅以上の寸法に設定されていることを特徴とする粘着シートの製造方法、

【発明の実施の形態】
本発明に係る粘着シート及びその製造方法の実施例を図1〜図4に基づいて説明する。
図1は粘着シート1の平面図であり、図2はその断面図であって、粘着シート1は基体シート2の一方の面に粘着剤層3と剥離シート4とが順次積層されると共に他方の面にキャリアシート5が仮着され、且つ前記剥離シート4及びキャリアシート5の一辺6に前記基体シート2の側縁2aから外方に突出する摘み用の舌片7が形成されている。なお、粘着シート1はその用途によっては前記粘着剤層3と剥離シート4との間に基体シート2よりも外形寸法の小さいパッド(図示しない)が配置されることがある。

図3は、原反10から前記粘着シート1を打ち抜き成形する抜き刃8の平面図である。前記一辺6を成形すべき辺成形部86がその両端部8cから前記舌片7を成形すべき舌片成形部87の基部8aに至り略「ハ」の字形状に傾斜する辺成形部86で形成されている。

前記辺成形部86の傾斜線89の角度αによって辺の両端を結ぶ水平直線Lと舌片成形部87の基部8aまでの高さh1が決定されるから、その高さh1は原反10が位置ずれする幅を顧慮して適宜設定する。一般に、原反10が位置ずれする幅は2〜3mm程度であるから、前記粘着シートの横辺に垂直な直線L−1と抜き刃8における辺成形部86の傾斜線89との角度αは5゜〜80゜が適当であり、好ましくは10°〜60°である。

また、舌片7の高さ、即ち舌片7の基部7aから上端までの高さh2は、従来品と同様でもよいが、従来品の舌片の高さよりも高さh1の分だけ低くすることによって前記辺成形部86の傾斜線89を形成させるのが好ましく、従って、舌片7の高さh2は1mm〜30mmが適当であり、好ましくは、5mm〜20mmである。
前記形状の抜き刃8を用い、図7及び図8に示す原反10を連続的に打ち抜いて粘着シート11を製造すれば、図4(A)に示すように原反10と抜き刃8との相対位置にずれがない場合だけでなく、図4(B)に示すように、原短10が抜き刃8に対し右にずれた場合や、逆に図4(C)に示すように原反10が抜き刃8に対し左にずれた場合においても、基体シート2の外形形状が一見して不自然を感じる形状となることもなく隅部も隅丸にすることができ、その結果が製品の歩留りだけでなく、生産性も大幅に向上できる。
本発明においては、上記高さh1を有することにより、原反10に位置ずれが生じても基体シート12の隅部が隅丸でない状態で成形されてしまうことを防止するものであり、辺6が直線だけでなく波形やノコギリ刃形であっても、実質的に高さh1を有していれば、本発明に含まれることはいうまでもない。

以上の構成において、前記基体シート2としては、柔軟性と伸縮性を有し、貼付される皮膚面に密着することができ、且つ適度の引っ張り強度を有するものであればその材質は特に限定されない。具体的にはポリオレフィン系シート、ポリウレタン系シート、ポリエステル系シート、ポリ塩化ビニル系シート、ポリアミド系シート、ポリ塩化ビニリデン系シート、エチレンー酢酸ビニル共重合体シート、ポリエーテルーブロックーポリアミド系シートなどが挙げられるが、これらの中で、柔軟性や透湿性に優れるポリウレタン系シート及びポリエステル系シートが好適である。この基体シート2の厚さは、通常10〜40μmの範囲で選定される。

この基体シート2には、種々の色や柄などを付与することができるが、無色で透視性を有する基体シートが好ましい。このような基体シートを用いることにより、貼り付けた際に、パッドあるいは患部を透視することができる。また、後述のキャリアシート5及び粘着剤層3も無色で透視性のものにすれば、貼付け作業の際、患部あるいはパッドを透視できるから位置決めが容易となり一層好ましい。なお、有色の透視性とすることもできる。

前記粘着剤層3を構成する粘着剤としては、従来医療用貼付剤における粘着剤として慣用されているものの中から、任意のものを適宜選択して用いることができる。このような粘着剤の例としては、アクリル系粘着剤、ゴム系粘着剤、シリコーン系粘着剤、ビニルエーテル系粘着剤、ポリウレタン系粘着剤などが挙げられるが、これらの中で皮膚に対する刺激性が少ないなどの点から、アクリル系粘着剤が好適である。この粘着剤層3の厚さは、通常10〜50μm程度である。なお、当該粘着剤層には、経皮吸収性の薬剤を混入させたり塗布したりして坦持させることができる。

前記剥離シート4は、例えば、グラシン紙、コート紙、ポリエチレンラミネート紙などの紙及び各種プラスチックシートに、シリコーン樹脂などの剥離剤を塗布したシートからなるものであって、その厚さについては特に制限はないが、通常30〜150μm程度である。

前記キャリアシート5は基体シート2よりも腰のあるシートで構成されたものであればよく、特に材質は制限されず、例えば、ポリエチレンやポリプロピレンなどのポリオレフィン系シート、ポリエステル系シート、ポリアミド系シート、ポリイミド系シートなどを挙げることができる。キャリアシート5と基体シート2とを積層するには、例えば、該キャリアシート上に基体シート用の樹脂を加熱溶融状態でコートするか、あるいは有機溶剤を用いて溶解状態でのキャスティングコートをすればよい。このキャリアシート5の厚さは、通常10〜150μm程度である。

前記粘着シート1においては、前記のように粘着剤層3と剥離シート4との間にパッド(図示しない)を配置することがあるが、このパッドは患部を被覆するためのものであって、その形状、大きさは患部等を効率的に被覆し得るものであれば特に限定されない。前記パッドは、例えば、不織布、圧縮綿、ガーゼ、その他当て材から構成されており、傷口などの患部に当接して、創傷その他の治療に効果的に使用することができる。このパッドの厚さは、通常0.1〜1mmの範囲である。なお、このパッドには、必要に応じて薬効を付与することができる。

【実施例】
実施例1
原反の製造工程を示す断面図である図11に示す順序で原反剥離シートを製造した。
シリコーン系剥離剤で剥離処理した厚さ120μmポリエチレンラミネート紙(寸法:105mm幅、長さ300m、商品名:KP−8(シロ)、リンテック株式会社製)からなる剥離シート4−1の剥離処理面にアクリル系粘着剤(商品名:PA−T1、リンテック株式会社製)を乾燥後の厚さが30μmになるように塗布、乾燥し、粘着剤層3を設けた。
この粘着剤層3面に、基体シート2として厚さ25μmのポリウレタンシートとキャリヤーシート5として厚さ60μmのポリエチレンシートを積層した製品(寸法:110幅、長さ300m、商品名:シルクロン、大倉工業株式会社製)のポリウレタンシート(基体シート2)面を貼り合わせた後、両端部をスリッターでカットして、図11(a)の示す粘着シート(寸法:100mm幅、長さ300m)を製造した。
次に、図11(b)に示すように、粘着シートの右側端部15mmの位置に剥離シート側から基体シートまでをダイロールでスリットSを設けた後、剥離シート4−1、粘着剤層3及び基体シート2のスリットSから右側の部分(各、幅15mm)を除去し、図11(c)に示すような、キャリアシ−トに15mmの突出部を設けたシートを作成した。
次に、85mm幅の剥離シート4−1を全て剥がして、図11(d)に示す状態とすると同時に、露出した粘着剤層3面に再度幅100mm、長さ300mの前記と同じ剥離シート4を貼り合わせ、図11(e)に示す原反剥離シートを製造した。 一方、幅0.3mmのハガネを使用し、図3に示す抜き刃を製造した。(図3では刃の幅を太線で示した。)
抜き刃内側の各部の寸法は、横辺(図3における横方向の長さ):80mm、縦辺(図3における縦方向の長さ):60mm、h1 :3mm、α:12°、舌片の横辺(図3における横方向の長さ=舌片の高さh2 ):10mm、舌片の縦辺(図3における縦方向の長さ):20mmとした。
この抜き刃を用い、前記原反粘着シートのキャリアーシート側から、基材シート及び粘着剤層の端部が抜き刃の傾斜線の中央に来るように抜き刃を位置させて、毎分100枚の速度で打ち抜き、1000枚の粘着シート1を連続的に作成した。
その際の不良品〔図10の(b)及び(c)の形状の基体シート12〕の発生率は0%であった。

抜き刃として、内側の各部の寸法の内、h1 :0mm、α:0°、h2 :13mmと変えた以外は、実施例1と同様の抜き刃を用い、実施例1と同様にして1000枚の粘着シート1を連続的に作成したところ、その際の不良品〔図10の(b)及び(c)の形状の基体シート12〕の発生率は10.3%であった。

【発明の効果】
本発明の粘着シートによれば、前記原反と抜き刃との多少の位置ずれにより基体シート及び粘着剤層の一辺が傾斜辺の途中でカットされているとしても、外形的にそれほど体裁の悪いものではなく不良品となることはない。

また、本発明の粘着シートの製造方法によれば、原反と抜き刃との相対位置が一方又は他方に多少ずれても、基体シートに舌片の基部の形状が成形されたり、基体シートの側縁よりも内側に沿ってカットされて隅角部が隅丸でない状態で成形されてしまう等のおそれはない。従って、不良品扱いとならない粘着シートを歩留まりよく製造することができる。
