【発明が属する技術分野】
本発明は、光通信等に使用される、光ファイバを固定するための光ファイバ用フェルールとその加工方法及びそれを用いた光ファイバ固定具に関するものである。

【従来の技術】
従来、光通信などの光信号処理に用いられる光ファイバを固定するための光ファイバ用フェルールは、光ファイバ同士を接続するために用いられる光コネクタもしくは、半導体レーザと光ファイバ等から構成される半導体レーザモジュール等に用いられている。

例えば光ファイバ固定具は、図7に示す断面図のように、石英からなるシングルモード光ファイバを挿通して接着固定した後、先端面21aを略凸球面状に研磨したジルコニアセラミックスからなる光ファイバ用フェルール21(以降フェルールと称す)の先端面21a同士を当接させて光接続するようになっている。

従来よりフェルール21の外周面21cは、割スリーブにスムーズに挿入できるよう鏡面仕上げされている。またフェルール21の後端面21eは、フェルール支持体37の凹部37aに圧入され、光ファイバ固定具38を形成している。

そして上記フェルール21の貫通孔21bに光ファイバを挿入し、上記フェルール支持体37の貫通孔37bに接着剤を充填して光ファイバの被覆部を固着する。

フェルール支持体37の凹部37aと貫通孔37bはドリル加工によって金属体に下穴を開けた後、同一のバイトで仕上げ加工を行っており、その表面粗さはRaで0.2〜0.4μmの同一の面粗さに仕上がっていた。

上記フェルール21の外周面21cの真円度は、日本工業規格C5973号であるF04形単心光ファイバコネクタ(通称SCフェルール)において規格化されていない。しかしながら、実用上の真円度は1μm程度であった。これは真円度を無理に向上させることによって市場から低価格を要求されているフェルールの製造原価を下げること、真円度を向上させる加工方法がないことがあげられる。

上記フェルール21は、セラミックス粉体を押出成形、射出成形、もしくはプレス成形することによって中心に微細な下穴を有する円筒状成形体を得、脱脂、焼成してセラミック体を得、両面研磨した後、下穴を研磨して高精度の貫通孔21bに仕上げる。

これは、セラミック体の下穴の研磨加工後に外周面を加工する際に、貫通孔を基準にセラミック体を回転させながら研削加工し、外周面に対する貫通孔の偏心を小さくする必要があるからである。

従来のフェルール21は、図8に示すようにセラミック体31の下穴31aを研磨する方法を説明する(特開平5−66320号公報参照)。

まず、複数の短尺セラミック体31の下穴31aに連結用ワイヤを通し、これらの複数の短尺セラミック体31の整列体の両端にダミープラグを当てがい、全体に半田を流し込んで複数の短尺セラミック体31を一体に固定し、連結用ワイヤを抜いて短尺セラミック体31を組立てたワーク36を形成する。

その後、このワーク36を加工装置にセットし、一方のダミープラグ側から加工ワイヤ35を貫通し、ワーク36の各短尺セラミック体31の下穴31baに差し込む。加工ワイヤ35は先端部をエッチング等によってテーパ加工した鋼線から成り、外周面にダイヤモンド等の砥粒を含んだ研磨材が塗布されている。

次に、ワーク36を矢印Aで示す方向に回転させながら、加工ワイヤ35をその矢印Bで示す方向に前後させながら、複数の短尺セラミック体31に順次進行させていく。このようにして、全ての短尺セラミック体31の下穴31baを加工ワイヤ35で研磨して仕上げた後、個々のセラミック体31を取出す。

その後、外周面を研削し、外周面のラップ、面取り、丸み研磨等を行なってフェルール21を得ることができる。

フェルール21の外周面21cの加工方法には、外周面21cの表面粗さ(Ra)が0.02μm程度で十分であったため、ダイヤモンド砥石を用いて外周面を研削する芯無センタレスが主流であった。このとき表面粗さ(Ra)が0.02μm程度に仕上げるためには2μm以上の粒度の細かい砥石を用いており、細かい砥石を用いると砥石の目詰まりが発生するため、その解消のために加工しながら電解ドレスを行う(通称;ELID研削)方法を用いる例もあった。

【発明が解決しようとする課題】
ところが、近年の波長多重技術の進展に伴い、DWDM伝送方式(高密度波長多重伝送方式)が急激に増加してきている。

ところが、近年の波長多重技術の進展に伴い、DWDM伝送方式が急激に増加してきている。DWDM伝送方式においては、1本の光ファイバに波長をかえた多重の光を送りそれを合波、分波させ、またフィルタを通して余分な波長の光が進入しないように従来の伝送方式に比べて伝送系統に使用する受動部品点数が多くなり、それによりそれぞれの部品の接続点である光コネクタに対して接続損失の低減化の要求が高まった。

その対策として、光コネクタに対して、光ファイバのずれ方向をそろえる光コネクタ調芯技術が導入された。しかし、調芯したとしても、割スリーブの内周面の真円度が悪いこと、光コネクタの部材間の寸法のばらつきにより、フェルール21と割スリーブが同じ組み合わせでも、フェルール21の外周面21cと割スリーブの内周面が常に同じ部分で当接することにはならず、挿入するたびに接続損失が変動するという問題を生じている。

このことにより、DWDM伝送において光コネクタの接続損失値を特定できないため、伝送系統で受光部の直前に高価な可変減衰器を設置して、光出力を減衰して調整し、各チャンネルのパワーをあわせていた。

そのために、1本の光ファイバで多重伝送できそれにより安価なサービスが出来るとされていたものが、逆にシステム全体としてかなり高価なものとなってしまっていた。

また、上記従来の加工方法で貫通孔21bを研磨加工したフェルール21の外周面21cを研削する際に、フェルール21の外周面21cに対する貫通孔21bの偏心を小さくするために、フェルール21の貫通孔21bを中心にフェルール21を回転することが要求され、貫通孔21bは高い精度で形成されることが要求される。このため、ワーク36を形成する際に、個々の短尺セラミック体31が途中で撓むことがなく、下穴31bが一直線に整列して並べられていなければならない。しかし、下穴31bの孔径が全て同一でないことと連結用ワイヤの外径と下穴31bの孔径との隙間があるために、下穴31bが均一に整列していないために、特定の方向に対して余計な研削力がかかり、貫通孔21bの真円度が低下するという課題があった。

また、加工ワイヤ35を進行させる際、この加工ワイヤ35に余計な振動や引張り方向のずれが付与されることがなく、加工ワイヤ35を一直線に進行させなければならない。しかし、加工ワイヤ35に振動が付与されるために、貫通孔21bの径に大きなばらつきが発生し、また引張り方向のずれがあるために、貫通孔21bの真円度が低下するという課題があった。

これによってフェルール21の貫通孔21bの真円度は1μm程度であった。

また、真円度の低下に伴い、フェルール21の外周面21cに対する貫通孔21bの同心度が大きくなり、光コネクタとして用いた場合に接続損失が大きくなりやすいという課題を有していた。

【課題を解決するための手段】
本発明の光ファイバ固定具は、軸方向に光ファイバを収納するための貫通孔を有し、かつ外周面の算術平均粗さ(Ra)が0.015μm以下の円筒状の光ファイバ用フェルールと、該光ファイバ用フェルールが圧入固定される凹部及び光ファイバ用の被覆部を保持する貫通孔を有するフェルール支持体と、を含んでなる光ファイバ固定具であって、上記フェルール支持体の凹部側面の表面粗さをR1、上記フェルール支持体の貫通孔の内周面の表面粗さをR2とした場合、R1を0.01μmより大きく0.3μm未満とし、かつR1<R2としたことを特徴とする。

また、本発明の光ファイバ用フェルールは、上記光ファイバ用フェルールの外周面に対する貫通孔の同心度が1μm以下であることを特徴とするものである。

さらに、本発明の光ファイバ用フェルールの加工方法は、軸方向に光ファイバを収納するための貫通孔を有する円筒状のセラミック製光ファイバ用フェルールの加工方法であって、上記貫通孔となる下穴を有する円筒状成形体を焼成してセラミック体を得、上記下穴の内周面に仕上げ加工を施した後、セラミック体の外周面にセラミック体の長さLに対して8L〜40Lの長さを有するダイヤモンド砥石を用いた芯無センタレス加工を施すことを特徴とするものである。

またさらに、本発明の光ファイバ用フェルールの加工方法は、軸方向に光ファイバを収納するための貫通孔を有する円筒状のセラミック製光ファイバ用フェルールの加工方法であって、上記貫通孔となる下穴を有する長尺の円筒状成形体を焼成してセラミック体を得、上記下穴の内周面に仕上げ加工を施した後、所定の長さに切断することを特徴とするものである。

本発明の光ファイバ用フェルールによれば、外周面および/または貫通孔の真円度が0.5μm以下であることから、光ファイバ用フェルールを光コネクタ等に用いる際、他の光ファイバ用フェルールとの接続損失を小さくすることができる。

さらにまた、本発明の光ファイバ固定具によれば、上記フェルール支持体の凹部側面の表面粗さをR1、貫通孔の内周面の表面粗さをR2とした場合、R1<R2となることから、光ファイバ用フェルールをフェルール支持体に滑らかに圧入することができ、しかも光ファイバを強固に接着固定することができる。

また、本発明の光ファイバ固定具によれば、上記フェルール支持体の凹部側面の表面粗さR1が算術平均粗さRaで0.01μmより大きく0.3μm未満であり、且つ貫通孔の内周面の表面粗さR2が算術平均粗さRaで0.3μm以上であることから、光ファイバ用フェルールをフェルール支持体により正確に且つスムーズに圧入することができるとともに、光ファイバを強固に接着固定することができる。

【発明の実施の形態】
以下本発明の実施形態を図によって説明する。

図1は本発明の光ファイバ用フェルール(以下フェルールと称す)の一実施形態を示す断面図であり、軸方向に光ファイバを収納するための貫通孔1bを有しており、その先端面1aと外周面1cとのつなぎ部分に面取り部1dが設けられ、上記貫通孔1bの後端面1e側には円錐状のファイバ挿入用のテーパ部1fが設けらている。

本発明のフェルール1は、一般的に外径Dがφ2.5mm、長さが10.5mm、貫通孔1bがφ0.126mmの形状をなし、樹脂、金属、セラミック、ガラスから形成され、特に、ジルコニアを主成分とするセラミックスが最適である。具体的には、ZrO2を主成分とし、安定化剤としてY2O3、MgO、CaO、CeO2、Dy2O3等の一種以上を含有するもので、正方晶の結晶を主体とした部分安定化ジルコニアセラミックスを用いる。

このジルコニアセラミックスは平均結晶粒径が0.1μm〜1.0μmであり、かつ気孔率が3%以下であるものが適用可能である。ここで結晶粒径が1.0μmを越えると結晶間の空隙が大きくなり良好な外周面が得られず、又原料混合時ボールミル等で粉砕を行う時に安定して0.1μm以下に粒度を調整することが困難であり、焼成後は結晶が粒成長するため更に径が大きくなる為に0.1μm以上とした。気孔率はフェルールの個体中に含まれる空隙の割合を百分率であらわしたもので3%を越えると気孔部分が外周面粗度を悪化させてしまうことになる。

また、上記フェルール1の外周面1cの真円度は0.5μm以下に特定される。
外周面1cの真円度が0.5μmを超えると、フェルール1を光コネクタとして用いる場合に割スリーブに挿入して固定する際、割スリーブの内周面の真円度は低いものであるため、フェルール1の外周面1cと接触しやすく、接続損失が大きくなる。

なお、上記フェルール1の外周面1cの真円度は、真円度測定器を用いて触針をフェルール1の外周面1cに接触させながら、フェルール1を回転し該触針の振れを測定する方法を用いて求める。

さらに、上記フェルール1は、貫通孔1bの真円度が0.5μm以下に特定される。貫通孔の真円度が0.5μm以下とすることによって、フェルール1を光コネクタ等に用いる際、他のフェルールとの接続損失を小さくすることができる。

ここで、上記フェルール1の外周面1cに対する貫通孔1bの同心度は、図2に示されるように、光源2からの出射光3をV溝冶具4上で回転するフェルール1の貫通孔1bを通過し、スポット光5としてカメラ6に入射する。これが画像処理装置7の表示画面8上に表示される。スポット光5は表示倍率の関係上、その輪郭9のみが表示画面8上に表示される。フェルール1は回転ローラー10によって回転しているため、輪郭9は、フェルール1の外周面1cに対する貫通孔1bの偏心の分、表示画面8上で変動する。この変動幅がフェルール1の外周面1cに対する貫通孔1bの同心度になる。

上記フェルール1の貫通孔1bの真円度が0.5μmを超えると、そもそも貫通孔1bの輪郭に凹凸が存在するため、フェルール1を回転させるとそれだけでスポット光5の輪郭9は変動する。そのため、フェルール1の外周面1cに対する貫通孔1bの同心度として、本来のフェルール1の外周面1cに対する貫通孔1bの偏心に、貫通孔1bの凹凸分が付加されてしまい、フェルール1の外周面1cに対する貫通孔1bの同心度が1μmより大きくなりやすく、不良率が増加することとなる。

ここで、セラミック体11の下穴11bの研磨加工後、フェルール1の外周面1cに対する貫通孔1bの偏心を小さくするために、フェルール1の貫通孔1bを基準にフェルール1を回転しながら外周面を加工するが、このときの加工精度は装置の性能で決まり、一般的には、フェルール1の外周面1cに対する貫通孔1bの同心度で0.5μm程度である。

実際に測定されるフェルール1の外周面1cに対する貫通孔1bの同心度は、上記の加工精度にフェルール1の貫通孔1bの真円度を加えたものになる。即ち、フェルール1の貫通孔1bの真円度が0.5μm以下とすると、フェルール1の外周面1cに対する貫通孔1bの同心度は1μm以下となる。

フェルール1の貫通孔1bを基準にフェルール1を回転しながら外周面1cを加工するときの加工バラツキを考慮すると、フェルール1の貫通孔1bの真円度は、0.3μm以下とすることがより好ましい。

なお、上記フェルール1の貫通孔1bの真円度は、真円度測定機で測定することができ、フェルール1の後端面1eに光を照射しながら先端面1aをカメラで観察し、貫通孔1bの穴形状を画像処理して真円度を求める。

このようにフェルール1の外周面1c、貫通孔1bの真円度を0.5μm以下とする方法は、フェルール1の加工方法として後述する。

また、上記フェルール1の外周面1cの算術平均粗さ(Ra)は、0.0015μm以下であることが好ましい。外周面1cの算術平均粗さ(Ra)が0.015μmを越えると、フェルール1の外周面1cの凹凸が光コネクタとして用いる際に、フェルール1を挿通する金属からなる割スリーブの内周面を削り落として、割スリーブを形成する金属がフェルール1の先端面1aに付着しやすいため、接続損失が悪化しやすい。

次いで、本発明のフェルール1の加工方法について説明する。

所定のセラミックス粉体に成形性を良くするためのバインダーを添加して得られたコンパウンドを材料として押出成形、射出成形、もしくはプレス成形によって、貫通孔1bとなる下穴を有する成形体を作製する。

次いで、得られた成形体を200〜600℃でゆっくり加熱し、セラミックス粉体以外の有機成分を蒸発して脱脂させ、次いで、1000〜1600℃程度で加熱して焼成することによって円筒セラミック体11を作製する。

次いで、この円筒状セラミック体11の下穴11bの内周面に仕上げ加工を施す。

しかる後、図3(a)、(b)に示す芯無センタレス加工機のように、円筒状セラミック体11の外周面11cを芯無センタレス加工によって研削する方法が用いられる。

これは、ブレード12で円筒状セラミック体11を保持しながら定規車13で回転させダイヤモンド砥石等の砥石14を用いて外周面11cを研削する。

なお、砥石14はダイヤモンド砥石を用いることが好ましく、ビトリファイドダイヤモンド砥石を用いることがより好ましい。

ここで、砥石14は図3(b)に示すように上記セラミック体11の長手方向の長さをLとした時、その長さが8L〜40Lとすることが好ましい。

上記砥石14の長さが8L未満であると、セラミック体11が長手方向に十分に保持できず外周面11cの真円度を高いものとできない。一方、40Lを超えると、砥石14が大型になりすぎて、重量が重くなり工作機械の回転軸を太くしなければ支持することができず、装置全体の剛性を高めなければならなくなる。

本発明の芯無センタレス加工機は温度管理する必要があり、25℃±3℃の室内で温度管理しながら加工することで、安定した寸法精度で加工できる。

また、装置全体を安定した温度に保つために、研削液の循環にも工夫して研削液が装置を保温し、それとともに研削液を冷却させる方法を用いることが好ましい。

上記加工において、フェルール1の外周面1cを算術平均粗さ(Ra)0.015μm以下に仕上げるためには1μm以下の粒度の細かい砥石を使う必要がある。粒度が細かいと加工時間が多大にかかるため、仕上げ寸法の直前の数μm大きい外径まで従来の方法で研削加工で加工した後、最終仕上げを本発明の加工方法を採用すると加工時間を短縮できる。

なお、細かい砥石14を用いると砥石14の目詰まりが発生しやすいため、加工しながら電解ドレスを行う(通称;ELID研削)方法を用いることが好ましい。

上記加工方法において、フェルール1の外周面1cの算術平均粗さ(Ra)を0.015μm以下、真円度を0.5μm以下の範囲内に形成することができる。

このように、外周面の表面粗さ(Ra)0.015μm以下、及び真円度を0.5μm以下の範囲内とすることによって同じ組み合わせのフェルール1と割スリーブであっても、繰り返し測定において、接続損失変動の少ないフェルール1を得ることができる。

また、本発明のフェルール1の製造方法の他の実施形態を説明する。

上述の製造方法と同様に先ず、セラミックス粉体に成形性を良くするためのバインダーを添加して得られたコンパウンドを材料として押出成形、射出成形、もしくはプレス成形によって、最終的なフェルール1の複数本分の長さとし、中心に微細な下穴11bを有する長尺の円筒状成形体を作製する。

次いで、成形体を200〜600℃でゆっくり加熱し、セラミックス粉体以外の有機成分を蒸発して脱脂させ、次いで、1000〜1600℃程度で加熱して焼成する。

そして、図4に示すように長尺の円筒状セラミック体11を矢印Aの方向にワーク16を回転させることにより、下穴11bの内周面に加工ワイヤ15を挿通して研磨加工を施す。これによって、下穴11bが均一に整列しているために、特定の方向に対して余計な研削力がかかることはなく、加工ワイヤ15に振動が付与されず、下穴11bの加工後の貫通孔1bの径にばらつきが発生せず、しかも引張り方向のずれも生じないために、貫通孔1bの真円度を0.5μm以下の優れたものとできる。

しかる後、所定の長さに切断することによってフェルール1を作製することができる。

上記長尺のセラミック体11の長さは、作製されるフェルール1が2個以上の複数個分であればその効果を奏することができるが、研磨加工精度及び加工上の取り扱い易さの点からフェルール1が10〜30個分の長さとすることが好ましい。

ここで、上記長尺のセラミック体11の加工方法を図5に基いてさらに詳細に説明する。

長尺のセラミック体11を図5の加工装置にセットし、セラミック体11の下穴11bの一方から加工ワイヤ15を差し込む。加工ワイヤ15はその先端部15aをエッチング等によってテーパ加工した鋼線から成り、外周面にダイヤモンド等の砥粒を含んだ研磨材が塗布されている。この研磨材は0.5〜10μmのダイヤモンド製の砥粒を用いることができるが、研磨面の面粗さ及び加工速度等を勘案すると1〜5μmの砥粒を用いることが好ましい。

次に、ワーク16を矢印Aに示す方向に回転させながら、加工ワイヤ15を矢印Bで示す方向に前後させながら、ワーク16の下穴11bを順次進行させる。加工ワイヤ15で下穴11bを研磨して仕上げた後、加工装置からワーク16を取出して研磨加工が終了する。加工ワイヤ15のテーパ加工した先端部15aをワーク16に通し、その先端部15aを引っ張りながらテーパ部分で下穴11bの孔径を順次大きくしていき研磨する方法でも同様の効果を奏することができる。

しかる後、所定の長さに切断し、外周を研削し、外周面1cのラップ、面取り、丸み研磨等を行ってフェルール1に仕上げられるが、外周面1cの研削に際しては、このようにして研磨されて形成されたフェルール1の中心の貫通孔1bを中心にフェルール1を回転して行なわれるので、偏心することなく研削することができる。

上述の図2及び図3に示す加工方法によって得られたフェルール1は、図6に示すようにフェルール1が嵌合する凹部17a及び光ファイバ用の被覆部を保持する貫通孔17bを有するフェルール支持体17とからなる光ファイバ固定具18として好適に用いることができる。

上記フェルール支持体17は、ステンレス、黄銅にNiメッキを施したもの、洋白にNiメッキを施したもの等の金属材料からなり、フェルール1は凹部17aに圧入固定され、凹部17aの面粗さを構成する凹凸が弾性変形してフェル−ル1を保持する。

上記光ファイバ固定具18において、フェルール支持体17の凹部17a側面の表面粗さをR1、貫通孔17bの内周面の表面粗さをR2とした場合、R1<R2とすることが重要である。

上記R1を小さくすることでフェルールを安定に圧入することができるからである。また、R2を大きくつまり粗くすることにより光ファイバを固定する接着剤が凹凸面に入り込み、いわゆるアンカー効果により軸方向の引っ張り力を強めることになるからである。
