本発明は、光通信等に使用される、複数の光ファイバを接続する際に用いる多芯光コネクタに関するものである。

【従来の技術】
従来より、多芯光コネクタは図5に示すように、複数の貫通孔に多芯光ファイバ12aを挿通保持し、その両端に所定の間隔を有して一対のガイドピン孔3を備えた多芯フェルール10と、さらに別の多芯フェルール10とをガイドピン孔3にガイドピン13を挿入することにより、その端面で突き合わせるとともに、各多芯フェルール10に保持される多芯光ファイバ12aを接続してなるものである。

上記多芯フェルールは、図5示すように、一方の多芯フェルール30に設けられている両ガイドピン孔3に金属製のガイドピン13を先端を突出させてそれぞれ嵌着して雄型とし、この雄型の多芯フェルール30のガイドピン13の先端を、他方の雌型の多芯フェルール30の各ガイドピン孔3にそれぞれ挿入することにより両多芯フェルール30を相互に軸合せしつつ連結し、相互の多芯光ファイバ12aの先端面をその光軸を合せて突き合わせて接続するものである。

多芯フェルール30は、図6に示すようにテープ状光ファイバ12の先端でその被覆を除去して内部の複数の多芯光ファイバ12aを露出させ、被覆の先端寄りの外周には光ファイバ保護具11を装着し、これら多芯光ファイバ12aの先端部と被覆を有したテープ状光ファイバ12の先端部と光ファイバ保護具11の先端部とをプラスチックでモールドして多芯フェルール30を形成し、この多芯フェルール30内で横一列に整列している多芯光ファイバ12aの整列方向の両端にガイドピン孔3をそれぞれ設けた構造となっている。

また、図7に示す多芯フェルール40は、特許文献1に示す様に、ガイドピン孔3の内径をフェルール本体2の樹脂材料の種類に影響されることがなく、また、ガイドピン13の着脱を繰返しても、ガイドピン孔3の径が摩耗により変化することがなく、また吸湿による孔径の変化もなくなり、長期にわたって信頼性の高い多芯光コネクタを得ることを目的として、上記ガイドピン孔3を上記多芯フェルール40内に鋳込んだ金属又はセラミックスよりなるスリーブ1により形成している。

さらに、図8に示す多芯フェルール50は、特許文献2に示す様に、ガイドピン孔3とガイドピン13の隙間をなくすことを目的として、ガイドピン孔3にガイドピン13の外径よりも僅かに小さな内径を有するスリットを有するスリーブ1を用いている。

【発明が解決しようとする課題】
ところが、従来第一例である図6に示すような多芯フェルール30では、樹脂材料の種類によりその収縮率が異なるので、成形により形成されるガイドピン孔3の内径にバラツキが生じる欠点がある。このため、同一径のガイドピン13を使用できない欠点があり、また両コネクタの光ファイバの軸合せ精度が悪くなり、結合損失が増大する欠点がある。また、このようなコネクタでは、フェルール本体2が樹脂製であるため、両フェルールの着脱を繰り返しているうちにガイドピン孔3が摩耗し、ガイドピン13とのクリアランスが大となり、結合損失が増加する欠点がある。

さらに、着脱を繰り返すと、ガイドピン孔3の入口が破損する欠点があり、また樹脂製のため吸湿によりガイドピン孔3の内径寸法が変化するとう課題が生じた。

また、従来第二例である特許文献1に示す多芯フェルール40では、成形の際にスリーブ1に成形ピンを通すが、成形ピンとスリーブ1との間のクリアランスによる偏心が製品歩留りに影響を及ぼしていた。歩留りを向上させるためには、成形ピンが挿入できて、しかもクリアランスが殆どないようにスリーブ1の内径の精度を向上させる必要がある。そして、精度向上のためには、加工時間が長くなり、コストアップの一因となっていた。

さらに、従来第三例である特許文献2に示す多芯フェルール50では、ガイドピン13の外周の円筒度及びガイドピン孔3の内周の円筒度が0ではないために、ガイドピン13の外周とガイドピン孔3の内周が均一に当接しないことにより、多芯フェルール50に組み込んだ2本のガイドピンが完全な平行状態にはならない。

それゆえ、多芯フェルール50を接続損失測定用のマスタとした場合に、図6に示した樹脂製の一体型の多芯フェルール30を被測定用として両フェルールの着脱を繰り返していくうちに、被測定側の多芯フェルール30のガイドピン孔3が磨耗するという問題を生じる。

これは、マスタ側の多芯フェルール50のガイドピン孔3が剛体のスリーブ1により形成されており、被測定側の多芯フェルール30のガイドピン孔3が樹脂材料であるために、両フェルールの勘合時の応力が被測定側の多芯光コネクタ30のガイドピン孔3に一方的にかかるために、脱着を繰り返していくうちに上記被測定側の多芯フェルール30のガイドピン孔3が磨耗することになる。

それゆえコネクタとしての接続損失を悪化させるという問題も生じている。

そこで本発明の目的は、着脱を繰り返し行った場合においても、ガイドピン孔3のクリアランスの増大や入口の損傷を防止できる多芯光コネクタを提供することにある。

【課題を解決するための手段】
上記に鑑みて本発明は、複数の貫通孔に多芯光ファイバを挿通保持し、その両端に所定の間隔を有して一対のガイドピン孔を備えた多芯フェルールであって、上記一対のガイドピン孔は内周面の長手方向に少なくとも3箇所以上の凸部を有するスリーブによって形成されていることを特徴とする。

また、上記一対のガイドピン孔において、一方のガイドピン穴の凸部の頂点とガイドピン孔の中心とを結ぶ線と、他方のガイドピン孔の凸部の頂点とガイドピン孔の中心を結ぶ線とが−20°〜+20°の範囲となる位置に設けられたことを特徴とする。

【発明の実施の形態】
以下本発明の実施形態を図によって説明する。

図1は本発明の多芯フェルールの一実施形態を示す斜視図であり、フェルール本体2に複数の貫通孔4を有し、該貫通孔4にテープ状光ファイバ12の先端でその被覆を除去して内部の複数の光ファイバを露出させ、被覆の先端寄りの外周には光ファイバ保護具11を装着した多芯光ファイバ12aを挿通保持し、その両端に所定の間隔を有して一対のガイドピン孔3を備えたものである。

ここで、本発明の多芯フェルール10は、図2に示すように上記一対のガイドピン孔3の内周面1aの長手方向に少なくとも3箇所以上の凸部1bを有するスリーブ1によって形成されていることが重要である。

これによって、一対の多芯フェルール10を各ガイドピン孔3にガイドピンを保持して多芯光ファイバ12aを接続する多芯光コネクタを作製する際、ガイドピンの外周面の一部がスリーブ1の凸部1bに接触するため、ガイドピンが多芯フェルール10に強固に固定されるので、安定して2本のガイドピンを平行に固定することができる。

また、上記凸部1bを有することによって、ガイドピンを挿入したときの応力が、等分割された凸部1bに均等にかかるので、ガイドピンを安定して固定することが可能となる。

また、上記一対のガイドピン孔3において、図2に示すように、一方のガイドピン孔3の凸部1bの頂点とガイドピン孔3の中心cとを結ぶ線Dと、他方のガイドピン孔3の凸部1bの頂点とガイドピン孔3の中心cを結ぶ線Eとが−20°〜+20°の範囲となる位置に設けることが好ましい。

これは、ガイドピン孔3にガイドピンを挿入した際に、スリーブ1の内径が拡径しても上記範囲内とすることにより一方のガイドピンと他方のガイドピンとの中心ずれが中心軸Oを基準として均一にずれるので、多芯光コネクタとして雄型と雌型を接続させても多芯光ファイバ12aの各ファイバ先端面での位置ずれを小さく押さえることができる。

さらに、上記各点を結んだ線D、Eは0°、即ち一方のガイドピン孔3の凸部の位置が、他方のガイドピン孔3の凸部1bの位置とフェルール本体2の中心軸Oに対し対照に設けられていることがより好ましい。

これは、図2(a)に示すように、ガイドピンがガイドピン孔3に挿入されると凸部1bを押し広げることとなる。これはガイドピン孔3の中心軸から半径方向に均一に拡径することになる。凸部1bが3箇所均等に形成された場合で示すと、凸部1bの上方向への移動距離をLとすると、横方向への移動距離は0.866L、下方向への移動距離は0.5Lとなり、上下方向、横方向への移動距離が異なってくるためにガイドピンを挿入した後のガイドピン孔3の中心位置がずれることになり、それにより接続損失が悪化することとなる。一方、予め凸部1bの位置関係と移動距離を調整することにより、位置ずれを防止することができるためである。

次に図3を用いて本発明のスリーブ1の様々な形状について説明する。

図3(a)はスリーブ1の内周面1aに等分割で3箇所の凸部1bを有する形状であり、(b)は内周面1aの凸部1bの先端が丸みを帯びた形状、(c)は凸部1bの先端が尖った形状をなし、スリット1cを有し、(d)は同図(a)にスリット1cを有した形状、(e)は凸部1bに対応する外周面に長手方向に凹部1dを示している。

なお、凸部1bが3箇所の例について示したが、本発明はこれに限定されるものではなく、凸部1bの数を4以上としても良い。また、凸部1bの形状は上記に限らず様々な形状であっても本発明の本質的な効果は全く同じである。

上記スリーブ1は、スリット1cを有し、その内径寸法をガイドピンの外径寸法より1〜5μm小さくすることが好ましく、寸法精度もやや粗いものとすることができる。これはスリット1cの対向部を中心としてスリット1cが広がるからである。ガイドピンの外径寸法とスリーブ1の内径寸法の差が1μm未満となると、ガイドピンの保持力が小さくなり、一方、5μmを超えると保持力が増大しすぎて容易に抜き差しができなくなる。

即ち、スリット1cを有したスリーブ1では、内径寸法精度を粗くしても、ガイドピンを保持することが出来るので、より安価な多芯フェルールを得ることができる。

これに対し、スリット1cを有しないスリーブ1では、内径寸法をガイドピンの外径寸法に対して0.1〜2μm小さくすることが望ましく、寸法精度も厳しいものとする必要がある。

ここで、0.1μm未満では保持力が弱くなり、2μmを超えるとスリーブの弾性変形のみで拡径するのでガイドピンを挿入できなくなる。凸部1bを有しないスリーブでは拡径はしないが、本発明のスリーブは凸部1bを有するために凸部1b部分が拡径し、内周面1aの曲面の曲率半径が大きくなる方向に変形するので、2μmまで内径寸法をガイドピンの外形寸法に対して大きくすることができる。

また、内径寸法をガイドピンの外径寸法に対して0.1〜1μm大きくすることも可能であるが、内周面の加工を1μm以内の公差で行うことは、寸法精度が非常に厳しいものとなる。しかし、上述したように、本発明のスリーブ1では凸部1bのみを研磨加工することでよいので、加工時間や寸法精度は所望のものを容易に得ることができる。

また、図3(e)に示すように、スリット1cを有しないスリーブ1の場合、凸部1bに対応する外周面に長手方向に凹部1dを設けることが好ましく、凹部1dがスリーブ1の弾性変形をしやすくさせるという効果を有する。

また、スリット1cを有しないスリットでは、内径の寸法精度を高めなければならないが、凸部1bの面積が内周面全面に比べて少ないために、研磨面積が少なくなり、これより研磨時間を大幅に削減することができることと、容易に内径寸法精度を出すことが可能となる。

さらに、凸部はその上面が逆円弧形状(本体の円筒軸を中心とした円弧状)に研磨されかつこれら凸部と円筒体内径面とのつなぎ部がゆるやかなR形状とされている。凸部の上面の円弧形状は挿入されるガイドピンの外径寸法よりも小さな曲率を有する円弧とし、がたつくことなくガイドピンを支持する。また、凸部の上面角部もR形状にすれば角部の欠け等を防止できる。

なお、上記凸部1bは、スリーブ1全体にわたって長手方向に形成されていればよく、長手方向に対し斜め、螺旋状であっても同様の効果を奏することができる。また、外周面を円筒状で説明してきたが、これもこれに限ることなく、外周の一部に凹部や凸部を有する形状もしくはテーパ状であってもよい。

ここで、上記スリーブ1の製造方法について説明する。

上記スリーブ1は、ジルコニア、アルミナ、窒化珪素、炭化珪素、窒化アルミニウム、コージュライト、ムライト等を主成分とする結晶粒子を有するセラミックス、あるいは結晶化ガラスや金属等の様々な材料を用いることができるが、特にジルコニアを主成分とするセラミックスが最適である。具体的には、ZrO2を主成分とし、安定化剤としてY2O3、MgO、CaO、CeO2、Dy2O3等の一種以上を含有するもので、正方晶の結晶を主体とした部分安定化ジルコニアセラミックスを用いることが望ましい。

このジルコニアセラミックスは、平均結晶粒径が0.1〜1.0μmであり、かつ気孔率が3%以下であるものを適用することができる。ここで平均結晶粒径が1.0μmを越えると結晶間の空隙が大きくなり良好な外周面が得られず、又、原料混合時ボールミル等で粉砕を行う時に安定して0.1μm以下に粒度を調整することが困難であり、焼成後は結晶が粒成長するためさらに粒径が大きくなる為に0.1μm以上とした。気孔率はスリーブ1の固体中に含まれる空隙の割合を百分率であらわしたもので3%を越えると気孔部分が面粗さを悪化させてしまい、強度の劣化につながる。また、ジルコニアセラミックスの場合には、押出成形、射出成形等での成形が容易、焼成後の内周面の加工も凸部の上面のみを円筒体の軸を中心にして研磨すればよいので大幅に加工時間を短縮できる。また、凸部は隣合うそれぞれが十分な距離を有して設けられるので、内周面の加工に使用するダイヤモンド砥粒の流動性が極めて良く、円筒体の長手方向に対しての真直度を高くすることができるのでガイドピン13の抜き差し力のばらつきを小さくすることができる。

次いで、セラミック原料を金型によって所定の凸部を有する長い円筒体に押出成形し、得られた成形体を所定温度にて焼成する。

しかる後、焼成後の円筒体の凸部1bの上面のみを円筒体の軸を中心にダイヤモンド砥粒等を用いて同心に研磨し、次に、外周研削、長さ加工を行う。外周面研削では外径の寸法を整え、長さ加工では予め長い円筒体に一体成形、焼成していたものを、所定の長さごとに切断し複数個の円筒体に分ける。

最後に、スリーブ1の形状に応じて、スリット1c、凹部1e等の加工を施し、スリーブ1が完成する。

このようにして得られたスリーブ1を用いて本発明の多芯フェルール10を製造する方法を図4を用いて説明する。

図4(a)は、上記多芯フェルール10を製造するための金型の一例を示す分解斜視図であり、キャビティ21、V溝22等を有する下型20と、成形ピン24等を有する23は中子と、U溝26、樹脂入口27等を有する上型25から構成される。

図4(b)に上記金型を用いて成形する様子を模型的に示す。

まず、図4(a)の金型におけるV溝22、U溝26を通る断面である。なお、中子23については、成形ピン24のみを示し、その他は図示を省略した。次に、スリーブ1に成形ピン24を通して、V溝22、U溝26間にセットする。次に、金型内に樹脂27を圧入し(トランスファー成形)し、硬化させる。次に、金型の温度が下がらないうちに、成形ピン24を抜き去る。最後に金型を開いて成形品、すなわち、多芯フェルール10を取り出す。

以上、スリットのないスリーブ3についての製造方法について説明したが、スリット1cを有するスリーブ1についても同様の方法にて製造することが可能である。なお、スリット1cに樹脂が流れ込むが成形ピン24の外周面までしか樹脂が入り込まないので、ガイドピンの妨げにはならない。

ここで、多芯フェルール10のフェルール本体2の材料はエポキシ樹脂や液晶ポリマー等の樹脂材料を用いることができ、トランスファー成形や射出成形等で成形することができる。

このようにして得られた多芯フェルール10は、図5に示すようにスリーブ1のガイドピン孔3にガイドピン13を挿入することにより、一対の多芯フェルール10をその端面で突き合わせるとともに、各多芯フェルール10に保持される多芯光ファイバ12aを接続して多芯光コネクタとして用いられ、多芯光ファイバ12aの各ファイバ先端面での接続損失が少なく光を伝送することが可能となる。

また、上記各多芯フェルール10に設けられたスリーブ1と上記ガイドピン13とが同材質からなることが好ましい。これは、繰り返し脱着を行った際に、同一材料であれば両者共に磨耗が少ないためである。特に、ジルコニアセラミックスを用いることがより好ましく、磨耗の少ない材料であることに加え、スリーブ1の弾性変形にも許容することができるためである。

本発明の多芯光コネクタ20は測定用に用いるマスタ多芯光コネクタに用いることが特に望ましいが、それに限ることなく全ての多芯光コネクタに用いることもできる。また、本発明の多芯光コネクタ20はシングルモ−ド、マルチモード共に適用できる。

【実施例】
(実施例1)
ここで、以下に示す方法で実験を行った。

4芯の多芯フェルール10をエポキシ樹脂により成形し、テープ状光ファイバ12の先端でその被覆を除去して内部の複数の光ファイバ12aを露出させ、被覆の先端寄りの外周には光ファイバ保護具11を装着して、多芯フェルール10の先端面と光ファイバ12aの先端とを略同一平面に研磨仕上げして光多芯コネクタを作成した。

本発明の実施例として、図1に示すガイドピン孔3がフェルール本体2内に鋳込んだ内周面に少なくとも3箇所以上の長手方向に凸部を有するスリーブ1を形成した多芯フェルール10を10サンプル作製した。

また、同様に図3(d)に示すようなガイドピン孔3が多芯フェルール10内に鋳込んだ内周面に少なくとも3箇所以上の長手方向に凸部を有し、スリット1cを形成した多芯フェルール10を10サンプル作製した。

比較例として、図6に示すガイドピン孔3にスリーブを有しない多芯フェルール30を60サンプル、図7に示すガイドピン孔3にスリットを有しないスリーブ1を有する光多芯コネクタ40を10サンプル、図7に示すガイドピン孔3にスリットを有するスリーブ1を有する光多芯コネクタ50を10サンプル作製した。共に、スリーブ1の材質はジルコニアセラミックス製とした。

なお、ガイドピン孔3の内径は、本発明の図1に示すスリーブ1ではφ0.6980〜0.6984mm、図3(d)に示すスリーブ1ではφ0.6975〜0,6984mmとし、比較例の図6ではφ0.6990〜0.6995mm、図7のスリーブ1はφ0.6990〜0.6995mm、図8のスリーブ1では0.0.6975〜0.6984mmとした。

本発明の2種類の多芯フェルールと従来例の3種類の多芯フェルールの両ガイドピン孔3にガイドピン13を保持することによって、図5に示すような多芯光コネクタを作製し、相互の光ファイバ12aの先端面をその光軸を合せて突合せ接続する。

それぞれの組み合わせにて、20回の挿抜試験を行い、試験前の接続損失と試験後の接続損失を測定した。

以上の結果より、従来の図6、図7、図8に示す多芯フェルール30、40、50を雄型としたサンプルでは、接続損失の変動値がそれぞれ+0.36、+0.01、+0.18dBとなり、本発明では図1、図3(d)では−0.01、+0.01dBと測定誤差範囲内では変動値がないという結果となった。

また、従来での図7に示す多芯フェルール40では接続損失の変動がない結果となったが、高精度の加工を行うのに多大な時間を要したので生産性が悪い結果となった。

以上より、本発明によれば、生産性がよく、しかも着脱を繰り返し行った場合においても、ガイドピン孔3のクリアランスの増大や入口の損傷を防止できる光多芯コネクタを得ることができた。

(実施例2)
次に、以下に示す方法で実験を行った。

図2に示す一対のガイドピン孔3において、一方のガイドピン孔3の凸部1bの頂点とガイドピン孔3の中心cとを結ぶ線Dと、他方のガイドピン孔3の凸部1bの頂点とガイドピン孔3の中心cを結ぶ線Eとが−25、−20°、−15°、0°、+15°、+20°、+25°と変化させたサンプルを各10個作製した。

共に、スリーブ1の材質はジルコニアセラミックスとして、ガイドピン孔3の内径はφ0.6980〜0.6984mmとし、ガイドピン13をステンレス鋼により外径をφ0.6985〜0.6990mmとした。

そして、各多芯フェルールを2つづつ一対として用意し、両ガイドピン孔3にガイドピン13を保持することによって、図5に示すような多芯光コネクタを作製し、相互の多芯光ファイバ12aの先端面をその光軸を合せて突合せ接続する。

それぞれの組み合わせにて、20回の挿抜試験を行い、試験前の接続損失と試験後の接続損失を測定した。

以上の結果より、一方のガイドピン孔3の凸部1bの頂点とガイドピン孔3の中心cとを結ぶ線Dと、他方のガイドピン孔3の凸部1bの頂点とガイドピン孔3の中心cを結ぶ線Eとがなす角度が−25°、+25°のサンプルでは接続損失の平均値及びバラツキが0.68dB、0.15dB、0.73dB、0.16dBと大きな値になったことに対し、ズレ角度が−20°から+20°の範囲内のものは、平均値で0.48dB以下、バラツキで0.06dB以下と、非常に低損失の値を得ることができた。

【発明の効果】
本発明によれば、複数の貫通孔に多芯光ファイバを挿通保持し、その両端に所定の間隔を有して一対のガイドピン孔を備えた多芯フェルールであって、上記一対のガイドピン孔は内周面の長手方向に少なくとも3箇所以上の凸部を有するスリーブによって形成されていることから、一対の多芯フェルールを各ガイドピン孔にガイドピンを保持して多芯光ファイバを接続する多芯光コネクタを作製する際、ガイドピンの外周面の一部がスリーブの凸部に接触するため、ガイドピンが多芯フェルールに強固に固定されるので、安定して2本のガイドピンを平行に固定することができる。
