【発明の属する技術分野】
本発明は、酸化チタンを膜状に形成した光触媒体およびその製造方法に関する。

【従来の技術】
日常の生活環境で生じる悪臭物質、有害物質、油分等を分解・浄化したり、殺菌するための触媒として、光触媒の利用が検討されている。光触媒は、光照射によって生じる活性種によって非常に強い分解作用を得ることができる。代表的な光触媒材料である酸化チタンは塩素やオゾンよりも強力な酸化作用を得ることができるため、トリハロメタンのような難分解性の有機物を分解することができる。

すなわち、酸化チタンを用いた光触媒にそのバンドギャップ以上のエネルギーを持つ波長の光を照射すると、光励起により伝導帯に電子が生じ、価電子帯に正孔が生じる。この光励起により生じた電子の持つ強い還元力や正孔の持つ強い酸化力によって光触媒は、有機物の分解・浄化、水の分解、窒素酸化物の除去等への利用が検討されており、抗菌・浄化の分野では一部で実用化が進められている。

光触媒は、当初被分解物との十分な接触面積の確保および製造上の問題から、粉体の形態での応用が考えられた。しかし、光触媒が粉体の場合、浄化を行う空気または水等の系に混合し浄化を行った後、再び光触媒粉を除去する必要があり、製造コストがかかる。したがって、実用化には、主として膜状の酸化チタンで進められている。

酸化チタン光触媒を膜状にする主な方法として、微粒子状酸化チタンを接着性を有する物質と混合し、基体上に塗布後加熱または常温で接着性物質を硬化して、光触媒膜を形成する。接着性能を有するバインダー材料としては、シリカ系の材料を用いる方法、フッ素樹脂の材料を用いる方法等があげられる。また、バインダーを使用せず、光触媒材料を直接膜状に形成する一般的な方法は、ゾルゲル法により、原料液を基体に塗布後400℃以上の高温で焼成を行って酸化チタン膜を形成するものである。

【発明が解決しようとする課題】
しかし、接着方法の場合、接着性物質の中に多くの光触媒が埋もれるため、光触媒の本来の触媒作用が損なわれるという欠点を有する。接着性物質として多孔質材料を使用することにより、触媒作用の減少を抑えることができるが、基体への密着性が減少するという問題がある。

接着性物質を用いないゾルゲル法では、高温で形成を行うため、耐熱性の低い基体に形成できないという欠点を有する。また、別の酸化チタン膜の形成方法として、スパッタ法がある。この方法で成膜すると、上記の問題は生じないが、形成直後は比較的大きな触媒活性が得られるのに対し、時間とともに活性が低下するという問題がある。

ところで、光触媒は強力な分解作用を有する反面、その分解速度は遅い。分解速度を大きくするために、形成する光触媒の面積を大きくしたり、吸着剤との複合化が必要となってくる。そこで、光触媒の活性を向上させるための手法としては、例えば、金属の微粒子を酸化チタン上に担持させる方法、特開昭59−121129号公報に記載されている水素またはアルコールガス中で還元処理する方法等がある。光触媒表面を還元する場合、水素ガス、アルコールガス等の可燃性のガス中で加熱する必要があり、安全面での問題がある。また、これらの還元方法は、300℃以上の高温で処理する必要があるため、耐熱性の低い基体に形成した光触媒を処理することができない。

本発明は、上記の方法とは異なった方法によって高活性化、さらに高寿命化された酸化チタン光触媒体の提供を目的とする。

【課題を解決するための手段】
本発明による課題解決手段は、基体上の酸化チタン光触媒膜をスパッタ法によって形成するとき、基体を連続的に、または一定時間ごとに移動させることにより、光触媒膜を積層して複数の層にするものである。

具体的には、角柱形保持体の任意の外周面に基体がそれぞれ取り付けられ、保持体が中心軸線周りに連続的または間欠的に回転される。あるいは、ロール状に巻かれた基体を連続的または間欠的に引出しながら成膜を行って一旦巻き取り、巻き取られた基体を同様に引出しながら成膜を行って再び巻き取り、これを繰り返すものである。したがって、基体上に酸化チタンが何層にも成膜された光触媒膜が形成される。

特に、ロール・ツー・ロールで光触媒膜を形成することにより、基体の取り替え等の作業をなくすことができ、製造効率を向上させることができる。しかも、ロール・ツー・ロールでの成膜を繰り返すことにより、光触媒膜を多層化、厚膜化し、高活性、高寿命な光触媒体を得ることができる。

光触媒体がこのような構造を有することによって、酸化チタンの結晶の成長速度が遅くなり、微細な結晶粒が得られる。そのため、触媒活性の劣化がほとんど起こらず高寿命となり、また基体を静止させて1層の光触媒膜を形成した場合に比べ、大きな光触媒活性を得ることができる。

したがって、微粒子状光触媒を接着性物質で固定・膜状化した場合のように、接着性物質の中に光触媒が埋もれ、光触媒活性が損なわれるという問題がない。さらに、ゾルゲル法で形成した場合のように、高温焼成が必要なく、耐熱性の低い基体への形成が可能となる。しかも、一般的なゾルゲル法で形成した光触媒膜に比べ大きな光触媒活性を得ることができる。

ここで、基体として、表面を酸化したアルミニウムを使用するとよい。本発明者らの検討の結果、表面を酸化していないアルミニウムに光触媒膜を形成した場合、光触媒活性は低いが、表面を酸化したアルミニウムを基体として用いると、活性を損なうことなく、光触媒膜を形成できることが明らかとなった。

さらに、基体を多孔質にすると、平滑な基体を使用した場合に比べ光触媒膜の表面積を大きくすることができ、見かけ上の単位面積当たりの触媒性能が大きく向上する。特に、多孔質アルミニウムは、電解コンデンサ用材料として大量生産されているため安価に入手できる。しかも、アルミニウムは150℃〜300℃程度の比較的低温での加熱または陽極酸化により容易に表面に酸化アルミニウムを形成することができ、コスト的に優れた基体である。

また、アルミニウムは薄くすることで柔軟性が大きくなり、容易に巻き取ることが可能となる。しかも、コストが比較的安いという利点を有する。そこで、上記のロール・ツー・ロールで光触媒膜を形成する方法と組み合わせると、製造コストを大きく低減でき、高活性で安価な光触媒体を提供することができる。

他の課題解決手段として、一般的に触媒は、結晶欠陥の部分が活性点となって作用することが多いため、ある程度の結晶欠陥を持つ触媒は触媒活性が大きい。そこで、基体上に酸化チタン光触媒膜を形成して、光触媒膜の表面に不活性ガスのプラズマ処理を行うものである。光触媒膜表面をプラズマ処理することにより、酸化チタンの酸素原子が結晶外に離脱して、強制的に表面に多くの結晶欠陥が生成されることになる。したがって、より大きな活性をもつ光触媒体を得ることができる。

ここで、プラズマとしてアルゴンプラズマを用いるとよい。アルゴンプラズマは強い還元作用を有するため、化学的に安定な材料を還元することが可能で、酸化チタンに容易に酸素欠陥を導入することができる。また、アルゴンは化学的に不活性な元素であるため、プラズマ処理する光触媒材料と化合物を生じないという特徴を有する。例えば、他の還元作用を有するプラズマとして窒素プラズマがあるが、プラズマ処理を行った場合、窒化物を生じやすい。このため、光触媒膜を窒素プラズマで処理すると、本来の化学組成に変化を生じるため、触媒活性が損なわれる場合がある。この点、アルゴンではこのようなことは起こらない。

【発明の実施の形態】
図1は本実施形態の光触媒体の製造に用いる成膜装置の概略構成図である。この成膜装置は、DCマグネトロンスパッタ装置である。図中、1は真空室、2はターゲットであり、ターゲット材料として純度99.9%以上のチタンを用いる。3は直流電源、4は排気口、5はガス供給口であり、導入ガスとしてアルゴンと酸素の混合ガスを用いる。6は基体7を取り付けるための保持体である。基体7として、表面が平滑なバリウム硼珪酸系の無アルカリガラスを用いる。

保持体6は、図2に示すように、ステンレス製の六角柱とされ、その中心軸線L周りに回転するように真空室1内に支持され、図示しないモータにより回転駆動される。そして、保持体6の外周面6aに基体7が固定される。1つの外周面6aには1つの基体7が固定され、その固定されるべき外周面6aは任意に選択される。なお、1つの外周面6aに複数の基体7を固定してもよい。

次に、このスパッタ装置を使用した酸化チタン光触媒体の製造方法を説明する。まず、基体7を保持体6の外周面6aに固定し、真空室1内を真空排気する。所定温度に基体7を加熱後、アルゴンと酸素の混合ガスを導入する。このとき、導入ガスにおけるアルゴンと酸素の分圧比が所定の値になるよう排気バルブおよび導入ガス流量を調整する。次に、ターゲット2に直流電圧を印加し、基体7上に酸化チタンの成膜を行う。この成膜中、保持体6は一定速度で常に回転させる、あるいは一定の間隔で回転、停止を繰り返す。

これによって、図3に示すように、基体7上に酸化チタンの膜が順に積層されていき、複数の層からなる光触媒膜8が形成される。しかも、上記のような保持体6の使用により一度に複数個の光触媒体を製造することができ、製造効率が高くなる。

図4は他の実施形態の光触媒体の製造に用いる成膜装置の概略構成図である。この成膜装置であるDCマグネトロンスパッタ装置では、真空室1内に正逆回転可能なリール10,11が配置され、シート状の基体7がリール10,11に巻き付けられ、両リール10,11は同方向に回転駆動される。その他の構成は、上記実施形態のものと同じである。

この場合、まず基体7を一方のリール10に巻き付け、基体7の端部を引き出して他方のリール11で巻き取りながら、上記と同じ方法により基体7上に酸化チタンの成膜を行う。このとき、基体7が一定速度で移動するように各リール10,11がそれぞれ異なる速度で回転駆動される。そして、他方のリール11に基体7をすべて巻き取ると、今度は逆方向にリール10,11が回転駆動され、再び基体7上に成膜を行う。これを繰り返すことにより、基体7上に酸化チタンの膜が積層されていき、光触媒膜が形成される。なお、基体7を常に移動させてもよいが、移動、停止を繰り返しながら成膜を行ってもよい。

このように、ロール・ツー・ロールで光触媒膜を形成すれば、基体7の取り替え等の作業が省略されるので、一度に大量に製造することができ、製造効率の向上を図ることができる。

次に、基体7上に形成した酸化チタン光触媒膜の表面処理の方法について説明する。図5はプラズマ処理装置の概略構成図である。図中、12は真空室、13は光触媒膜が形成された基体7を保持するステンレス製保持板であり、周囲の真空室12から電気的に絶縁されている。14は保持板13に接続された高周波電源、15は排気口、16はガス供給口であり、導入ガスとしてアルゴンガスを用いる。

まず、光触媒膜を形成した基体7を保持板13の上に設置して、真空室12内を真空排気する。その後、アルゴンガスを導入すると同時に、排気バルブを絞り、真空室12内の圧力が所定の圧力になるように調整する。そして、保持板13に高周波を印加すると、プラズマ放電によりアルゴンガスが分解し、アルゴン原子が光触媒膜に衝突する。これによって、酸化チタンから酸素が結晶外へ離脱して酸化チタンの一部が還元され、酸素欠陥が生成される。このような結晶欠陥は、光触媒において活性点となって作用するので、強制的に結晶欠陥を多数生成させることにより触媒活性を大きくすることができる。

なお、上記実施形態に限定されるものではなく、本発明の範囲内で上記実施形態に多くの修正および変更を加え得ることは勿論である。例えば、基体上に光触媒膜を形成するとき、基体を円板の上に設置して、円板を連続的あるいは間欠的に回転させてもよい。あるいは、円板や保持体を回転させずに停止させたままにしておき、これらとターゲットとの間にシャッターを配置して、このシャッターを一定時間ごとに移動させて基体上に光触媒膜を何層にも形成してもよい。

また、シート状の基体をつないでベルト状とし、一対のリールに巻掛けて、移動させてもよい。さらに、シート状の基体としては、ポリエチレン、ポリプロピレン等の合成樹脂を用いてもよい。

【実施例】
(実施例1)
基体として表面が平滑なバリウム硼珪酸系の無アルカリガラス、成膜装置として図1に示すDCマグネトロンスパッタ装置、ターゲット材料として純度99.9%以上のチタン、導入ガスとしてアルゴンと酸素の混合ガスを用いて酸化チタンを形成した。基体は、図2に示す保持体に固定した。成膜は、表1に示す条件で行った。

なお、成膜中は保持体を1rpmの速度で常に回転させた。これにより得られた成膜速度は5.5Å/分で、膜厚が0.5μmとなるよう成膜時間を調整した。

(比較例1)
実施例1と同様に表1に示す条件で成膜を行った。ただし、成膜時の基体は静止させた。得られた成膜速度は19Å/分で、膜厚が0.5μmとなるよう成膜時間を調整した。

(実施例2)
実施例1と同様に表1に示す条件で成膜を行った。基体は、保持体の180度離れた外周面にそれぞれ1枚ずつ合計2枚固定した。そして、54分間基体を静止した状態で行い、その後もう一方の基体を同様に54分間静止した状態で成膜を行い、一方の基板が成膜中は他方の基板が成膜されないようにした。

このようにして2枚の基体に交互に成膜を行うことにより、各基体に5層の光触媒膜を形成した。なお、5層の合計膜厚はそれぞれ0.5μmとなった。

(実施例3)
直径が0.2〜2μmの微少な窪みを有する電解コンデンサ用の多孔質アルミニウム(東洋アルミニウム製)を空気中で250℃、6時間加熱することにより表面を酸化した。この表面酸化多孔質アルミニウムを基体として、実施例1と同様に表1に示す条件で成膜を行った。膜厚が0.5μmとなるように成膜時間を調整した。
