本発明は、プリント配線板用積層体に関する。より詳細には、電気的特性および寸法安定性に優れたプリント配線板用積層体に関する。

プリント配線用の基板としては、静電正接が低いなどの電気的特性に優れたフッ素樹脂板が使用されていたが、フッ素樹脂は熱膨張係数が大きく(約75×10−3/℃)、得られる基板にそりが生じるなど寸法安定性が悪いという欠点があった。例えば、プリント配線板を製造する自動化製造ラインにおいて、エッチング工程およびはんだリフロー工程において、長さ200mmの基板においては5〜10mmのそりが生じ、製造ラインの停止を引き起こしていた。この欠点を解消するために、フッ素樹脂をガラス不織布などの基材に含浸させたプリプレグを使用して基板を調製する方法が採用されている。これにより寸法安定性が改善される。しかし、基材としてガラス不織布などを使用するためその表面が平滑ではなく、従って、その表面に微細なパターンを形成しにくい。その結果、電気特性に優れたプリント配線板が得られない。

例えば、特開平8−97565号公報および特開2000−44797号公報には、液晶ポリマーフィルム表面に金属箔により形成された導電配線パターンを有する回路基板が開示されている。このような基板は、通常、液晶ポリマーフィルム表面に金属箔を配し、エッチングにより金属箔の一部を除去することにより形成される。しかし、エッチングにより金属箔に段差が生じるためパターンが剥離しやすいという欠点がある。エッチングされた表面に、例えばエポキシ樹脂、ポリイミド樹脂などの樹脂であって感光性を有する樹脂の層を形成し、パターニングを行なうこともなされている。しかし、このような場合には、表面部分に液晶ポリマーではなく、エポキシ樹脂、ポリイミド樹脂などでなる層が形成されるため、液晶ポリマーが有する優れた電気的特性が充分に得られない。

【発明が解決しようとする課題】
本発明は、上記従来の欠点を解決するものであり、その目的とするところは、優れた電気的特性を有し、かつ寸法安定性、機械的特性、耐熱性、耐薬品性などに優れたプリント配線板用積層体を提供することにある。本発明の他の目的は、電気的特性、寸法安定性、耐熱性などに優れた液晶ポリマーを利用し、上記特性を有するプリント配線板用積層体を提供することにある。

【課題を解決するための手段】
本発明のプリント配線板用積層体は、液晶ポリマーシートでなる基材層を少なくとも1層および金属箔でなる導電層を少なくとも1層、順次交互に有するプリント配線板用積層体であって、該積層体の少なくとも一方の表面が導電層でなり、該導電層の金属箔の一部が除去されており、該金属箔が除去された部分に液晶ポリマーが埋塞されている。

本発明のプリント配線板用積層体に用いられる液晶ポリマーとしては、液晶ポリマーのいずれのタイプをも使用することが可能である。液晶ポリマーは、主としてI型、II型、およびIII型に分類される。I型、II型、およびIII型の液晶ポリマーは、各々次の繰り返し単位を有するポリマーである:

各型の液晶ポリマーは、その鎖長により、融点などの性質が異なる。本発明において特に好ましいのはII型の液晶ポリマーである。後述のように、積層体の構成により、適切な(例えば適切な融点を有する)液晶ポリマーが適宜選択される。

この液晶ポリマーは、本発明のプリント配線板用積層体の製造にあたり、フィルム状に成形して使用される。例えば、インフレーション成形により、液晶ポリマーのフィルムを得ることができる。フィルムの厚みは特に限定されないが、通常、10〜200μm、好ましくは50〜100μmである。必要とされる基材の厚みを確保するため、このフィルムは、1枚であるいは複数枚を重ねて使用される。

本発明のプリント配線板用積層体においては、導電層の金属箔が除去された部分に液晶ポリマーが埋塞されている。そのため、プリント配線板に使用したときに、静電正接が低いなど電気特性に優れる。さらに、液晶ポリマーの熱膨張係数は、金属箔として汎用される銅と近似するため、熱による膨張・収縮によるひずみが小さくなる。そのため、例えば製造工程において、従来表面層として用いられたエポキシ樹脂やポリイミド樹脂を使用した場合と異なり、熱膨張に起因する表面の凹凸が少なくなる。そのため、金属箔の剥がれや割れを伴うことなく平滑な面に研磨することが可能である。熱膨張に起因するクラックなども生じないため、吸水率も最小限となる。得られた本発明の積層体は、剥離強度が高く、寸法安定性に優れる。例えば、自動化ラインにおいて本発明の積層体を製造する場合に、長さ200mmの積層体のそりはほぼ0mmとなる。従って、従来と比べて多層構造の積層体の調製が容易になる。さらに本発明の積層体は、液晶ポリマーが本来有する耐熱性、耐磨耗性、耐薬品性などの性質を有する。

以下、実施例に基づき説明する。

例えば、最も単純化したモデルである、基材層と導電層とを各1層有するプリント配線板用積層体は、次のようにして製造される。

まず、図1に示すように、液晶ポリマーのフィルム1の1枚あるいは複数枚を基材として準備し、これに金属箔を積層して熱圧着を行ない基材1表面に導電層2を形成する(1a)。次にエッチングなどの手段により、金属箔の一部を除去して所望のパターンを有する導電層20を得る(1b)。この金属箔の除去された部分に液晶ポリマーが埋塞される。例えば、上記液晶ポリマーのフィルムを構成する液晶ポリマーよりも融点の低い液晶ポリマーのフィルム3を準備し、これを上記パターンが形成された金属箔の表面に配置し、熱圧着する(1c)。あるいは、液晶ポリマーの懸濁液を上記パターンを有する導電層20上に塗布し、液晶ポリマーの層を形成する(1c)。次に、その表面を研磨することにより、導電層を露出させる。このことにより、上記金属箔が除去された部分に液晶ポリマー30が埋塞される(1d)。

上記工程においてパターンを有する導電層20の表面に配置されるフィルム3を構成する液晶ポリマーの融点は、上記基材として用いられるフィルムの液晶ポリマーの融点(例えば325℃)に比べて、通常、20〜60℃低い融点を有する液晶ポリマー(例えば280℃)が用いられる。導電層の表面に配置されるフィルムとしては、上記導電層に用いられる金属箔の厚みよりもやや厚いフィルムが使用される。

基材層と導電層とを複数層有するプリント配線板用積層体も任意の方法で容易に製造される。例えば、4層の導電層と3層の基材層とを有するプリント配線板用積層体が、次のようにして製造される。

図2に示すように、まず、液晶ポリマーのフィルム4を準備し、このフィルムの両面に金属箔を積層して熱圧着を行ない、導電層5を形成する(2a)。必要に応じてこの圧着された成形体の所望の部分に孔6が設けられる。これは貫通孔(スルーホール)である場合も、中途までの穴(リアホール)である場合もあり、所望の立体的なパターンを得るために設けられる。この孔の内側には、例えば、導電性ペーストを付与することにより、積層体の導電層の金属箔部分の少なくとも一部と、それとは異なる導電層の金属箔部分の少なくとも一部とを電気的に導通させて、目的とする回路を形成することが可能である。あるいは、この孔には、絶縁性のペーストを付与して、電気的導通をなくすことも可能である。

本発明によれば、このように、優れた電気的特性を有し、かつ寸法安定性、機械的特性、耐熱性、耐薬品性などに優れたプリント配線板用積層体が提供される。熱膨張係数が、金属箔として用いられる銅と近似する液晶ポリマーを使用するため、加熱時あるいはエッチング時にそりが生ずることがない。本発明の積層体あるいはこれを用いてプリント配線板を、自動製造ラインで効果的に製造することが可能である。
