【発明の属する技術分野】
本発明は、少なくとも一部にフィルム状外装部材を用いた新規な外装構造をもつ電気化学素子、とくに非水系電解液からなる偏平型非水系電気化学素子であるコンデンサまたは電池、さらにはLi系2次電池、とくにLiIイオン電池およびポリマー型Liイオン電池に適用される。

【従来技術】
1.特開昭60−117542
これは、ラミネートフィルムで包被した固体電解質電池の端子を中空構造とし、ここから真空引きをおこなうことを可能とした製造方法である。しかし、導電性をもつ金属等からなる中空構造をもつ端子の簡単な封止は難しく、厚くなりやすいことから水分等の外部からの侵入が生じやすい。
2.特開平2−139873
これは、薄型二次電池の外包材に、2つの出入口を設けて注液する製造方法である。しかし、真空注液をおこなった場合の口がある程度以上の減圧以下ではつぶれやすく、十分な真空にするには時間がかかるか、細い注液ノズル等の治具が必要である。
3.特開昭60−49568
これは、ラミネートフィルムで包被した固体電解質電池の外側を熱硬化性樹脂で被覆して、封止性能を向上させた固体電解質電池である。同時に強度を増加することもできるが、ラミネートフィルムの柔軟性を損なうと同時に、金型が必要であり、量産性に欠ける。

携帯機器用の軽量薄型2次電池または自動車用の軽量大型2次電池が望まれており、このための外装容器としては、簡単な製造工程と同時に安価で軽量小型かつ高い信頼性を有することが必要である。
従来のラミネートフィルム状の熱融着樹脂等を主たる外装部材として用いた非水系偏平型電池の外装容器としては、その封止密閉の構造、端子取り出しの構造、およびそれを可能とする製造工程等についての改良が種々なされている。一般には、ラミネートフィルムに電気化学反応要素を含む電池要素を包含させた後、ラミネートフィルムの周囲の少なくとも一部を熱融着して封止を行っている。また端子部は、外装材自体が偏平であり、また封止部が平面的であることから、単一型乾電池のような端子ではなく、偏平な外装材の面方向に電極集電体を直接露出して端子としたり(特開昭57−174860)、外装材の封止部の端子を一緒に封止して封止方向に端子を取り出したり(特開昭62−61268)する構造が用いられる。

さらに、これらの電池要素には製造工程において電解液を含浸させる必要がある。あらかじめ固体化またはゲル化された固体電解質を用いて電池要素と一体化している場合には、この電解液の電池要素含浸工程を省略できるが、固体電解質でない液状の電解質を有する電池、または固体電解質の固体化またはゲル化の工程または前工程として電池要素の電解含浸工程が必要な場合には、電解液の水分濃度を低くし、また溶存気体濃度を低くしたいことからなるべく後工程であることが望ましく、雰囲気に露出しない状態で行えればさらに好ましい。

ポリマー電池の場合においても電解液または電解液を含む容器を注液する場合があり、この具体例として、電池要素を封止したのちPAN系やアクリレート系やPVDF系ポリマーを分散した電解液を注液したのち加熱してゲル化する場合、またはPVDF−HFP系ポリマーからなる部分を含む電池要素を封止したのちに注液してゲル化する場合、または電池要素を封止したのちにアクリレート系モノマーと熱重合開始剤を溶解する電解液を注液したのち加熱してゲル化する場合等がある。しかし、フィルム状外装部材であるラミネートフィルムを用いた外装部材は、通常の電池に使用される鉄またはステンレスまたはアルミニウムからなる強度の強い缶型の外装部材と異なり、形状自由度が大きく、封止が容易であり、軽量薄型という特徴にもかかわらず、強度が小さいために、注液工程を封止の後に行うことが困難である。

このため、例えば特開平2−139873に示されるように、出入口を2個所設け、これを用いたラミネート封止した後工程として電解液をフローすることにより、簡単に電池要素に電解液を含浸することができる。しかし、この方法においても電池要素の電極の微細部分にまで短時間に完全に電解液を含浸させることは難しく、微少な気体成分が残存して、電極の活物質の電気化学反応を阻害して容量を劣化させるばかりか、Liイオン電池においては正極/負極の局部的容量比が設計値よりズレることにより、サイクル劣化を大きくしたり、場合によってはLiを負極に析出して安全性が著しく低下する場合がある。

また、1個所の口より真空または減圧にして電池要素内の気体成分をあらかじめ除去し、これに注液する方法も一般的に缶型の電池について行われているが、この方法を、ラミネート封止したものの1個所の口より行うと、ラミネート外装の強度が小さいため、吸引する口自体が内部の減圧でつぶれてしまいやすく、しばしば電池要素の電極の微細部に気体成分が残存しやすい。また、注液する場合にも、本来封止して密着している部分を膨らませてそこから電解液を注液するので、ラミネート外装の形状が本来より膨らみ易く少し多めの電解液が注液され易く、電解液量の制御が困難である。さらには、注液口の内面が電解液で濡れ易いため、その部分の封止の信頼性が若干低下する。

また、ラミネート封止したもの全体をその内側も外側も真空状態にして、その後これを電解液に沈めることにより、あらかじめ設けてある注液口から電解液を注液する場合には、電池要素の電極の微細部まで電解液を含浸することができる。これは、中型のコンデンサ等にも用いられている方法である。しかし、電池が大きくなればなるほど、時間もかかり電解液の無駄や雰囲気による劣化も大きくなり、コストが高くなる。また、注液口だけでなく、外装部材の外側すべてが電解液に濡れることから、その洗浄が必要になる。

また、例えば特開昭60−117542に示されるように、ラミネートフィルムで包被した固体電解質電池の端子を中空構造とし、ここから真空引きをおこなうことを可能とした製造方法がある。これは、この中空構造を用いて注液をすることもできる。しかし、導電性をもつ金属等からなる中空構造をもつ端子の簡単な封止は難しく、厚くなりやすいことから水分等の外部からの侵入が生じやすい。また、内径を小さくすると注液速度が遅くなる。加えて、このラミネート外装は缶型のものと比べて強度が弱いため、ラミネート外装部材の上に他の部品を設けたりする場合には、その部分の強度不足から変形しやすく、他の部品が接触するための力を小さくする必要があった。

また、特開昭57−174860に示すような端子の場合には、この端子の厚さを厚くすると封止性能が小さくなるため、主に200ミクロン以下であり、このため端子の強度が弱いため破損しやすく、外装容器と同様に、他の部品が接触するための力を小さくする必要があった。これは、電池をパックや使用機器に容れたり、端子から電気出力を取り出したり、電気回路を付加したり、電池を交換したりといった通常の利用形態からは好ましくなく、信頼性を低下させると同時に、周辺部品を含めた電源としての設計自由度を低下させ、交換しにくかったり、大きくなったりと使用条件を劣化させていた。
さらに、このラミネート外装は缶型のものと比べて強度が弱いため、安全弁の構造や材料が缶型と大きく異なり、缶型のように缶自体に切れ込みをいれたりすることは難しい。

以下、従来例の偏平型電池を具体的に説明する。
図15の(a)は断面図であり、(b)は平面図である。
1は正極集電体であり、11は正極活物質層であり、2は負極集電体であり、12は負極活物質層であり、3はセパレータ層であり、4は正極側ラミネートフィルムであり、14は正極側ラミネートフィルム4に被覆された正極側熱融着層であり、5は負極側ラミネートフィルムであり、15は負極側ラミネートフィルム5に被覆された負極側熱融着層であり、6は正極端子であり、7は負極端子であり、これら6と7はそれぞれ集電体1、2と溶接されており、図示はされていないが、活物質層11、12およびセパレータ層3には電解液を含浸してあり、正極側の熱融着層14、負極側の熱融着層15は、正極端子6および負極端子7を間に挟みながら、図の両端部分で熱融着されており、8、9はそれぞれ正極端子側および負極端子側にある電極の活物質層の厚さが主として原因となる空隙であり、10Aから10Cは熱融着部、10Dは未熱融着部である。

図15において、電池要素である1、11、2、12、3、6、7を正極および負極側外装材4、5の間に挟んだ後、10A、B、Cの部分を熱融着し、これをあらかじめ電解液を設置してある容器にいれ、これを吸引することにより減圧、真空にし、こののち、未熱融着部10Dを注液口として電解液にこれを下向きに含浸または電解液で容器内を充填し、こののち容器内を常圧にすることにより、電解液をラミネート外装内の電池要素に含浸することが可能となる。しかしながら、これは前述のように、量産に不向きであり、またラミネートの外装が電解液で濡れるために洗浄が必要であり、また未熱融着部分10Dの内面が電解液で濡れるために封止の信頼性が低下する。
また、電池要素に厚みがあるために、空隙部分8、9が生じ、この部分の容積、電解液量、形状の制御が困難であり、また強度も弱く外部からの圧力により容易に破損しやすい。

【発明が解決しようとする課題】
そこで、本発明では、従来のフィルム状のラミネート外装を用いた外容器の構造にみられる上記問題点を解決するために、外装部材の内側に部材を設け、さらに外装部材の一部と部材に孔部または切欠部を設けることにより、製造容易で、信頼性の高く、密封性の高く、外装部材の機械的強度の大きく、かつエネルギー密度の大きい非水系電気化学素子を提供することを目的とする。

【課題を解決するための手段】
以下、本発明の非水系電気化学素子を図面に基づいて具体的に説明する。但し、本発明の非水系電気化学素子は以下の図面のものに限定されるものではない。
1.図1は、請求項1の構成要件を満足する実施態様(実施態様1)を示す図である。
13は負極側外装部材5に設けた円形の孔であり、16は部材(ポリ4フッ化エチレンからなる角型ブロック)であり、17は熱融着層18をもつアルミニウムからなる5とは別の外装部材であり、17は5に熱融着されることにより孔13を塞いでいる(他は、従来例と同じ)。正負極側外装部材4、5は、25ミクロンのアルミニウムフィルムの内面に50ミクロンのポリエチレン層を被覆して形成したラミネートフィルムである。
また、部材16は、図示した形状でなくとも偏平でも、円筒型でも、多角柱型でも構わない。その材質は、ポリ4フッ化エチレン以外でも、ポリアセタール、ポリプロピレン、ポリイミド、セラミック、ガラス、ゴム、さらには種々の金属等の使用する電解液に耐するものであれば構わない。また、その表面が粗し加工をしてあってもよい。ただし、金属の場合には、内部ショートを生じないようにその形状と配置を考慮することが必要である。
また、本実施態様は説明のため正極、負極各1枚ずつもちいた積層型のペーパ電池であるが、正極、負極を数枚以上それぞれ設けた積層型のマルチレイヤーの電池でもよい。この場合、端子と正極、負極あらかじめ数枚以上を超音波やスポット溶接等により電気的に接続して用いる。

表1に、本実施態様1と従来例との比較を示す。実験の結果を、◎、○、△、×の4段階で示す。工程タクトは、従来例は、外装容器全体を真空引きする別の容器が必要なことから、非常に工程タクトがかかる。本実施態様は、フィルムとブロックとの隙間から真空引き、注液を行っているため、大きな改善ではないが、確実にタクトが短縮できた。また、封止は、本実施態様1は電解液に濡れずに主要部分を封止できることから、簡単に短時間に封止することができた。さらに、信頼性として、サイクル劣化を評価した場合、従来例と本実施態様は大きな差があった。これは、封止不良による水分増加または注液不良による電極活物質内残存気体が関与していると考えられる。
また、この実験で、真空引きは所定の圧力に達した時間、注液は注液量の変化がなくなるまでの時間、封止は実際の作業の実時間、サイクル劣化は1/3Cで30サイクル後の容量劣化で測定、評価した。

2.図2は請求項2の構成要件を満足する部材の実施態様(実施態様2)を示す図である。
(a)および(c)は側面図であり、また(b)および(d)は平面図である。図2中、16はポリ4フッ化エチレンからなる角型ブロックであり、(a)および(b)の19は角型ブロック16に設けた貫通孔であり、(c)および(d)の20は角型ブロック16に設けた切欠である(他は、従来例または実施態様1と同じ)。前記貫通孔19により、気体成分の除去による減圧、真空引き、そして電解液の注液の流路として働き、より短時間でかつより確実に行うことができるようになった。貫通孔の下部の孔は、下部のラミネートフィルムに接触しているため、実施態様1の上部の場合の隙間と同様ではあるが、実用上十分な結果であった。また、電極内部の残存気体が減少しているためか、サイクル劣化が減少し、信頼性が向上していることも確認できた。
下表2に、切欠部を設けた場合の本実施態様の実験結果を示す。

3.図3は請求項3の構成要件を満足する部材の実施態様(実施態様3)を示す図である。
(a)は側面図、(b)は平面図、(c)は左側面図である。21は角型ブロック16に設けた貫通孔であり、これは方向を横方向に変化させてある(他は、従来例または実施態様1と同じ)。この貫通孔21により、気体成分の除去による減圧、真空引き、そして電解液の注液の流路として働き、より短時間でかつより確実に行うことができるようになった。貫通孔の一方を横にすることにより、実施態様2では下部のラミネートフィルムに接触していて隙間から行っていた真空引きと注液が、確実な流路を確保することができたため、とくに真空引きに要する時間が良好な結果であった。
前記図3に示す横に孔を変化させた場合の他に、切欠部の形状を変化させることも同様に効果があることも確認されている。
下表2に、横に孔を変化させたた場合の本実施態様の実験結果を示す。

4.図4は請求項4の構成要件を満足する部材の実施態様(実施態様4)を示す図である。
(a)は平面図、(b)は側面図、また(c)は下部から見た底面図である。
22aおよび22bは部材(角型ブロック)16に設けた貫通孔であり、孔の直径を若干大きくすることにより断面積を大きくしている(他は、従来例または実施態様1と同じ)。この貫通孔22aおよび22bにより、気体成分の除去による減圧、真空引き、そして電解液の注液の流路として働き、より短時間でかつより確実に行うことができるようになった。ただし、実施態様の貫通孔と同様にこれは下部のラミネートフィルムに接触しているため、隙間として気体および液体の流路を確保しているので、ブロックの低面積が小さくなったことが作用する影響もあると考えられる。しかし、同様の断面積を大きくすることより注液に効果的なことは、実施態様3の横方向に孔の方向が変化している場合にも確認できた。
下表2に、図4の場合の実施態様の実験結果を示す。

5.図5は請求項5の構成要件を満足する部材の実施態様(実施態様5)を示す図である。

23a、23b、23cは角型ブロック16に設けた貫通孔であり、これは方向を横方向に変化させ、かつ横方向の断面積が同じになるように半円形をしてある(他は、従来例または実施態様1と同じ)。
貫通孔の一方を横にかつ2分割することにより、流路を2方向に確保できるので、より流路の抵抗の少ない状態を実現しやすくなった。これは、横方向には、端子方向、電極方向、封止部分方向、そしてそれ以外の方向と4つの異なる方向があり、ラミネート封止をした場合に、ラミネートフィルム自体が柔らかいため一様な形になりにくく、流路として2方向を確保しておくことは、片方の流路の口が小さく塞がれ気味でも、もう一方の流路を確保することができるので、効果的である。また、2つの方向が機能した場合にはさらに、流れの方向が異なることがより真空引き、注液をしやすくさせていると考えられる。この分割は、2分割以上、多くても構わない。
下表2に、図5の場合の実験結果を示す。注液以外に、真空引きのタクトを改良することができた。

6.図6は、請求項6の構成要件を満足する部材の実施態様(実施態様6)を示す図であり、側面からみた図である。24は多孔質ガラスのバイコールガラスと類似したブロックからなっている。形状は、16のポリ4フッ化エチレンの角型ブロックと同様であるが、材質自体に微少な孔があいており、気体、液体を容易に流すことができる。また、マクロの孔があいていないために、強度が強く、塞いだ外装部材の破損する可能性が小さくなる。
下表2に、図6の場合の実験結果を示す。大きな孔を設けていないにも関わらず、2分割した孔をもつブロックと同様の効果が確認された。
また、このような多孔質体を、ポリ4フッ化エチレンブロックの孔に埋め込むことにより複合させることも同様である。

7.図7は、請求項7の構成要件を満足する実施態様(実施態様7)を示す図である。
孔部を有する上部の外装部材5の裏面下部に貫通孔を有する部材16をあらかじめ接着しておき、これと下部外装部材4との間に、正極、負極、セパレータ、端子から主としてなる電池要素25を挟みながら位置決め、積層を行った後に、4辺を封止する。これは、上部外装部材と部材16との位置決めはいらなくなり、2つの孔のずれがなくなるので効果的である。ただし、電池要素に一部が重なると、その段差により16が傾くため、電池要素との位置決めをきちんと行うことが必要である。下表3に、実施態様1と実施態様7の位置決めとそれにつづく積層の工程タクトを4段階で表示する。あわせて、容器の厚さが厚くなる場合を×、変わらない場合を○として併記する。

8.図8は、本発明の構成要件、孔部または切欠部を有する外装部材と部材の少なくとも一部分とが固定されていることを満足する実施態様(実施態様8)を示す図である。
前記電池要素25に部材16をあらかじめ接着しておき、これを上下の外装部材との間に挟みながら位置決め、積層を行った後に、4辺を封止する。これは、電池要素と部材16との位置決めはいらなくなるため、2つの孔のズレがないようにだけ注意して位置決めするだけであり、片方の孔、とくに外装部材の方の孔を大きくすることにより、簡単に位置決めすることができるようになる。ただし、図示するように電池要素の活物質層のある部分の集電体の使用しない裏面に16を設けると、電池の厚さがこの部材16の分だけ増加するため、体積エネルギー密度的には若干落ちる。しかし、簡単に、接着、位置決め、積層ができるようになる。
下表3に、実施態様1と本実施態様8の位置決めとそれにつづく積層の工程タクトを4段階で表示する。あわせて、容器の厚さが厚くなる場合を×、変わらない場合を○として併記する。

9.図9は、本発明の構成要件を満足する実施態様(実施態様9)を示す図である。
(a)は平面図、(b)は側面断面図である。前記電池要素25の集電体1と端子6との接続部分に細長の部材26をあらかじめ接着しておき、これを上下の外装部材との間に挟みながら位置決め、積層を行った後に、4辺を封止する。これは、電池要素と部材26との位置決めはいらなくなるため、2つの孔のズレがないようにだけ注意して位置決めするだけであり、片方の孔、とくに外装部材の方の孔を大きくすることにより、簡単に位置決めすることができるようになる。また、図示するように電池要素の活物質層の存在しない部分に26を設けているので、全体の厚さを増加させない。ただ、部材26の構造が端子の厚さを避ける形状になるため複雑になり、部品コストはわずかながら上昇する。
下表3に、実施態様1と本実施態様9の位置決めとそれにつづく積層の工程タクトを4段階で表示する。あわせて、容器の厚さが厚くなる場合を×、変わらない場合を○として併記する。

10.図10は、本発明の構成要件を満足する実施態様(実施態様10)を示す概要図であり、(a)は外装部材の孔28が上面にある場合であり、(b)は外装部材の孔28が側面または複数の外装部材より形成される場合であり、27は細長の部材であり、この27には、正極および負極の外部端子29、30があらかじめ埋め込まれており、外容器の内部で内部端子と接続しており、31は27に設けた孔であり、32はその孔31を塞ぐ外装部材であり、33は熱融着部である。
図10の(a)は、注液用の部材を兼用することにより、コンパクトで信頼性に優れた強い端子を簡単に実現すると同時に、外装部材の孔の数は同じであるため、水分増加等の封止不良が生じにくい。また、図10の(b)はさらに、端子を偏平な方向に設けられていることから、外部との接続状態においても、偏平な薄さを維持でき、薄型機器に効果的である。

11.図11は、本発明の構成要件を満足する実施態様(実施態様11)を示す図である。
(a)はラミネート外装の電池がパッケージまたは機器に固定されて使用される状態であり、(b)はラミネート外装の電池がパッケージまたは機器に固定されかつ薄板状端子から電気的出力を取り出す状態であり、37は電池、34はパッケージ、35は固定用ばね部材、36は固定用突き当て部材であり、38a、38bは固定兼集電用ばね部材であり、39は使用機器である。
ラミネート外装は、本来フィルム状の外装であるため強度が小さく、機器内で固定して使用する方法が、他の缶型電池と異なる。つまり、ラミネート部分を挟んで固定するとラミネート部分を破損しやすくなり、薄板の端子部分を挟んで固定すると、端子が破損しやすくなる。しかし、本実施態様では、ラミネート外装の内部に、部材を設けたため、ラミネートを、そのまま、または端子ごと挟んで固定しても、内部の部材によってラミネートフィルムや端子が変形して破損することを防止する効果がある。
従来は、ラミネート外装の外部に封止能力の向上を主な目的として強度の大きい樹脂で被覆した例はあるが、これは厚さも大きくなり、重くなる。実際に電池の脱着を部材がある場合とない場合とで、前記(a)および(b)の構造で確認したところ、外装部材や端子の厚さにもよるが、破損不良平均寿命を約2倍以上は大きくでき、信頼性を高めることができることが解った。前記破損不良平均寿命とは、機器への脱着の回数試験において、ラミネートフィルムの破損(目視による変形または容量劣化が急に生じたもの)および端子の破損(目視による変形)を簡易的に調べた結果を指すものである。

12.図12は、本発明の構成要件を満足する実施態様(実施態様12)を示す図である。
側面から見た図であり、外装部材の孔を塞ぐもう一つの外装部材17の熱融着剤にアイオノマー樹脂層40を用いることにより、電解液で孔付近が濡れた場合においても、非常に密着力と密閉力の高い封止が行えることが解った。一般的なポリエチレンの場合に比較して、数分の1の水分増加と、5割増しの引き剥がし接着力が得られた。
