【発明の属する技術分野】
本発明は、電気光学装置の製造方法とこれに用いる電気光学装置の製造装置および電気光学装置と電子機器に関し、特に、定盤の表面に載置した一対の基板母材をレーザーカットするに際して、上記定盤の最高表面温度を40゜C以下で、かつ表面温度差を上記最高表面温度から0゜C〜20゜C低い範囲内に制御しながら行うことにより、滑らかな切断面を安定して形成できる電気光学装置の製造方法に関する。

【従来の技術】
液晶表示装置を製造するには、従来から、それぞれが複数個の基板領域を含む一対の基板母材の表面の各基板領域に透光性電極、配向膜、その他の必要な要素を形成した後、一方の基板母材の各基板領域の周辺部分に液晶注入孔となる開口を有する環状のシール材を形成し、ついで、上記一対の基板母材をそれらの基板領域が互いに対向するように貼り合わせた後、上記一対の基材母材に対して個々の基板領域の周囲の基板母材を切断して個々の液晶表示パネルを取り出し、ついで各液晶表示パネルの液晶注入孔からシール材で囲まれた液晶封入領域に液晶を注入した後、上記液晶注入孔にモールド用樹脂を充填した後、硬化させることにより液晶注入孔をモールド樹脂で封止し、この後、液晶表示パネル部分を液晶表示装置に実装する方法によって行われている。

基板母材の切断は、図13に示すように、定盤などの支持台52によって基板母材51を支持し、スクライブローラ53によって線状のスクライブ溝54を基板母材51の厚さ方向に形成したのち、図14に示すように、スクライブ溝54を形成した部分を反対側から押圧し、その押圧力によってスクライブ溝54の底部を起点とした亀裂(垂直割れ目)54aを厚さ方向に成長させることにより切断する方法などによって行われている。なお、図14中、符号、54b、54bは、垂直割れ目54aの両側に形成されたサイドクラック54b,54bである。

図15は、上記のような製造方法により得られた液晶表示パネルを示した概略斜視図である。図15において、符号51a、51bは、基板母材を切断して得られた液晶基板を示している。この液晶基板51a、51bの端面の外面に近い部分には、基板母材を切断する際に設けられたスクライブ溝54があり、このスクライブ溝54内にカッターマーク55、55が形成されている。

【発明が解決しようとする課題】
ところが上記のようなスクライブ法により基板母材を切断して得られた液晶表示パネルでは、液晶基板51a、51bの端面と外面とからなる角部に割れ57や欠け等の傷が発生しやすく、得られる液晶表示パネルの強度が弱いことが問題となっていた。

そこで、本発明者は、上記の問題を改善すべく、種々の検討及び実験を重ねた結果、基板母材を切断する手段としてレーザーカットを採用すれば、滑らかな切断面を有する液晶基板が得られ、液晶基板の端面と外面とからなる角部に割れ等の傷が発生するのを防止できるとの推定に至った。

ところでレーザーカットによる基板母材の切断方法は、対向する一対の基板母材を定盤の表面に載置し、この基板母材の基板領域の周囲の所定位置にレーザービームスポットを照射して加熱することにより、上記基板母材表面に局部的に大きな圧縮応力を発生させる。また、これと同時に適当な冷媒を用いて基板母材の加熱部分の局所的な冷却を行うと引張応力を誘起し、圧縮状態にある材料部分にまで浸透して応力が材料の強度を超えるとクラックが生じる。従って、レーザービームスポットを基板領域の周囲に沿って移動させるとともに加熱部分の局所的な冷却を行って上記クラックを成長させることにより、基板母材を切断することができる。

しかしながら上記のようにして基板母材をレーザーカットにより切断する場合においては、レーザービームにより基板母材を加熱する際、基板母材の下側にある定盤も加熱される。また、一対の基板母材を定盤の表面に載置し切り始めてから切り終わるまで、基板母材の大きさにもよるが、数十秒から数分程度かかるため、その間に定盤はさらに温度が上昇し、基板母材の切り始めと切り終わりで定盤の表面温度差が大きくなってしまう。このように基板母材の切り始めと切り終わりで定盤の表面温度差が大きくなると、切り始めと切り終わりの基板母材の温度差も大きくなってしまい、切断の際の応力の生じ方に差ができてしまうため、基板母材を常に同じ条件で切断することができず、切断面に歪みが生じたり、場合によっては切断が出来なくなり、歩留まりが悪いという問題があった。このような問題は、液晶表示パネルを大量生産するために、多数の一対の基板母材を順次、同じ切断パターンで繰り返し切断するときにより顕著に発生してしまう。

本発明は、上記事情に鑑みてなされたもので、定盤に載置した一対の基板母材をレーザーカットにより切断するに際して、定盤の表面温度差が大きくなることを改善し、歪みがなく、滑らかな切断面を安定して形成できる電気光学装置の製造方法を提供することを課題としている。

【課題を解決するための手段】
本発明の電気光学装置の製造方法は、それぞれが複数個あるいは単数の基板領域を含む一対のガラスからなる液晶パネル母材を互いに対向するように貼り合わせる工程と、対向するに至った対をなす複数個あるいは単数の基板領域間に電気光学材料を封入する工程と、上記一対の液晶パネル母材に対して個々の基板領域の外周縁に沿って液晶パネル母材を切断する工程を含む電気光学装置の製造方法において、上記液晶パネル母材を切断する工程は、定盤の表面に上記一対の液晶パネル母材を載置し少なくとも前記液晶パネル母材が載置される定盤の最高表面温度を40゜C以下で、かつ表面温度差を上記最高表面温度から0゜C〜20゜C低い範囲内に制御しながら上記液晶パネル母材に対して個々の基板領域の外周縁に沿ってレーザーカットする工程であること特徴とする。

このような電気光学装置の製造方法では、上記一対のガラスからなる液晶パネル母材を定盤の表面に載置してレーザーカットするに際して少なくとも前記液晶パネル母材が載置される定盤の最高表面温度が40゜C以下で、かつ表面温度差が上記最高表面温度から0゜C〜20゜C低い範囲内に制御しながらレーザーカットを行うので、液晶パネル母材の切り始めと切り終わりで定盤の表面温度差が小さくなり、これによって切り始めと切り終わりの液晶パネル母材の温度差も小さくなり、切断の際に応力の生じ方に差が生じるのを改善でき、液晶パネル母材をほぼ同じ条件で切断することができるので、切断面に歪みが生じるなどの切断不良を防止でき、滑らかな切断面を安定して形成でき、歩留まりが向上する。

上記の電気光学装置の製造方法においては、用いる液晶パネル母材の厚みが薄くなる従い、上記定盤の最高表面温度と表面温度差を共に抑えることが望ましい。また、用いる液晶パネル母材の材質によっても異なり、無アルカリガラスなどのように膨張係数の小さなガラスほど上記定盤の最高表面温度と表面温度差を共に抑えることが望ましい。

上記の電気光学装置の製造方法においては、上記液晶パネル母材をレーザーカットするに際して、上記定盤の最高表面温度を30゜C以下で、かつ表面温度差が上記最高表面温度から0゜C〜10゜C低い範囲内に制御することが望ましい。

【発明の実施の形態】
以下、本発明を例を示して詳しく説明する。

[第1の実施形態]
図1は、本発明に係わる電気光学装置の製造方法を用いて、図7に示すような構造のMIM方式(二端子型非線形素子方式)の液晶パネル10を製造する場合の一実施形態を示している。

この液晶パネル10に、液晶駆動用IC、バックライト、支持体などの付帯要素を装着することによって、最終製品としての液晶表示装置となる。

この液晶パネル10は、平面視矩形で、環状のシール材2を介して互いに対向するように貼り付けられた一対の透光性液晶基板1aおよび1bを有する。シール材2には、液晶封入領域に液晶を注入する液晶注入孔2aが形成されている。一方の透光性液晶基板1aは、MIM素子を搭載する素子側の基板であり、対向する対向側の基板である透光性液晶基板1bと、これら透光性基板1a、1bの間のシール材2で囲まれた液晶封入領域には、液晶3が封入されている。

次に、本発明に係わる電気光学装置の製造方法を用いて図7に示すような液晶パネル10を製造する場合について説明する。

まず、図1に示すように、面積の大きい透光性基板母材4aおよび4bを用意する。これらの透光性基板母材4a、4bは、例えば、厚さ0.4mmの透光性を備えたガラスによって形成される。一方の透光性基板母材4aには、図7に示す素子側の透光性液晶基板1aを4個形成するための液晶基板領域1aが含まれる。また、他方の透光性基板母材4bには、図7に示す対向側の透光性液晶基板1bを4個形成するための液晶基板領域1bが含まれる。

ついで、対向側の透光性基板母材4bの液晶基板領域1bの内側表面(図1の下側表面)に周知の成膜方法を用いてカラーフィルタを形成する。そして、このカラーフィルタの上にスパッタリングによりITO(Indium Tin Oxide)を一様の厚さとなるように成膜し、さらに、フォトリソグラフィ処理を用いてパターニングしてストライプ状の透光性電極11を形成する。さらに、それらの透光性電極11の上に配向膜を形成する。

一方、素子側の透光性基板母材4aの液晶基板領域1aの内側表面(図1の上側表面)に、直線状の配線12を互いに平行に複数個配列し、さらにそれらの配線12の間に、非線形抵抗素子としてのMIM素子13を形成し、さらに個々のMIM素子13に対応してITOによりドット状の透光性画素電極14を形成する。

MIM素子13は、周知の構造の素子であるので、詳しい説明は省略するが、簡単にいえば、透光性基板母材4aの上にTa(タンタル)などによって第1電極を形成し、その第1電極の上に例えば陽極酸化法を用いて絶縁層としての陽極酸化膜を形成し、その陽極酸化膜の上にCr(クロム)などによって第2電極を形成した構造を有している。上記の透光性画素電極14は、MIM素子13の上記第2電極の先端に重ねて形成される。

次に、各液晶基板領域1a内の全域に配向膜を形成し、さらに、その液晶基板領域1aの周辺部分にシール材2をスクリーン印刷法によって環状に形成する。シール材2の一部分は開口2aとされ、この開口2aが液晶注入孔とされる。

素子側および対向側の透光性基板母材4a、4bに対して、上記の処理を行ったのち、いずれか一方の透光性基板母材の電極面上にビーズ状のスペーサを分散し、素子側および対向側の透光性基板母材4a、4bそれぞれの電極面が相対向するように、素子側の透光性基板母材4aと対向側の透光性基板母材4bとを互いに重ね合わせて貼り合わせることによって、図4に示す面積の大きな液晶パネル母材16が形成される。図4において、透光性基板1a、1b間と、シール材2によって囲まれる領域が、液晶が封入される液晶封入領域とされる。

次に、このようにして形成された液晶パネル母材16を本発明の電気光学装置の製造装置の実施形態のレーザー切断装置を用いてレーザーカットにより切断する。

ここで用いるレーザー切断装置は、図2乃至図4に示すように液晶パネル母材16が載置される定盤40と、定盤40に載置された液晶パネル母材16にレーザーを照射するレーザー出射手段50と、定盤40の表面温度を制御するための冷却手段49aとから概略構成されてなるものである。

次に、ここで使用するレーザーカットについて説明する。

レーザービームスポットは極めてエネルギー密度の高い光スポットである。ガラス基板等の透光性液晶基板にレーザービームスポットを照射すると、透光性液晶基板表面に局部的に大きな圧縮応力が発生する。レーザービームスポットで加熱すると同時に適当な冷媒を用いて加熱部分の局所的な冷却を行うと引張応力を誘起し、圧縮状態にある材料部分にまで浸透して応力が材料の強度を超えると亀裂が発生する。この操作を透光性液晶基板表面の所定位置に施せば、透光性液晶基板を任意の形状に切断することができる。基板を切断をするには先ず透光性液晶基板材料を加熱せねばならず、レーザー光は透光性液晶基板材料に対して不透明でなければならない。このため透光性液晶液晶基板としてのガラス基板の切断に使用するレーザー光の波長は、通常2μmを越える赤外領域の波長のものを使用する。このような観点から一般にガラス切断では波長が10.6μm近辺のCO2 レーザーを利用する。その他にYAGレーザーも利用できる。冷媒としては一般に窒素ガスが用いられる。レーザービームスポットの形状及び寸法、レーザーの出力密度、冷媒の供給速度などは切断するガラス基板材料の材質、厚さ及び切断速度などを考慮して適宜最適値を選択すれば良い。

レーザーカットにより材料をパターンに切断するには、被切断材料としての液晶パネル母材を載せた作業用ステージとしての定盤40と上記レーザ出射手段から出射されるレーザースポットの位置とを、いわゆる数値制御(NC)手段を利用して相対的に移動させることにより行うことができる。即ち、作業ステージ上にX−Y座標を設定し、切断パターンをあらかじめX−Y座標で決めて制御装置に記憶させておく。次いでこのX−Y座標に従って、作業ステージとレーザースポットの位置とを相対的に移動させれば良い。

レーザーカットによる場合には、極微小領域にのみ応力が発生するので破断面にクラックが残ることもなく、綺麗な切断面となるので衝撃によって切断面近傍からの割れの発生を抑止する効果を有する。

上記のようにして形成した液晶パネル母材16をレーザーカットするには、まず、上記の構成の本発明の実施形態のレーザ切断装置に備えられた図2乃至図3に示す定盤40に載置し、定盤40の表面温度を制御しながら液晶パネル母材16のレーザー切断処理を行う。

レーザー出射手段50は、CO2 レーザーを用いたものであって、冷媒には窒素ガスを用いる。レーザー出射手段50は基板母材の材質、厚さや切断速度等に応じて、レーザーの出力、スポットの形状と大きさ、冷媒の吹付け位置や吹付け量を適宜調整することができる。また、切断パターンは定盤40上にX−Y座標を取り、切断パターンをあらかじめX、Y座標で装置に記憶させておき、いわゆる数値制御方式で定盤40とレーザースポットとの相対位置を決めることで、自動的に任意のパターンに切断することもできる。

図4に示す液晶パネル母材16は定盤40の所定位置に、対向側の透光性基板母材4bを上にして載置した後、排気管47に接続された上記真空排気源47aを作動させて吸着用孔45および排気路46内の空気を排気して、吸着用孔孔45に液晶パネル母材16を吸着させることにより、定盤40の表面に固定する。

この後、液晶パネル母材16を以下に述べるような順序でレーザーカットするが、その際、定盤40の最高表面温度が40゜C以下で、かつ表面温度差が上記最高表面温度から0゜C〜20゜C低い範囲内になるように制御しながらレーザーカットを行う。

ここでの定盤40の温度の制御方法としては、上記測定装置あるいは熱電対により冷却液貯留室41内の温度あるいは定盤40の表面温度を測定し、定盤40の最高表面温度が40゜C以下で、かつ表面温度差が上記最高表面温度から0゜Cから20゜C低い範囲内、望ましくは定盤40の最高表面温度が30゜C以下で、かつ表面温度差が上記最高表面温度kら0゜C〜10゜C低い範囲内になるようにように上記測定値に基づいてコントローラから冷却液供給手段42aに備えられたバルブに信号を送り、冷却液貯留室41に供給する水等の冷却液49の流量をコントロールする。なお、冷却液貯留室41内の温度測定値に基づいて定盤40の最高表面温度が40゜C以下で、かつ表面温度差が上記最高表面温度から0゜Cから20゜C低い範囲内になるようにように制御する場合は、予め、冷却液貯留室41内の温度と、定盤40の表面温度との相関関係を調べておくことにより、冷却液貯留室41内の温度測定値から定盤表面温度40を予測することができる。

図4の液晶基板領域1bの周縁に沿った切断線Y1に沿って直線切断する切断線Y1はレーザーの出力を上げて透光性基板母材4b及び透光性基板母材4aを2枚同時に切断する。この際切断線Y1は各液晶注入孔2aの入口を横切るように形成する。

次いで、レーザーの出力を落とし、図4の切断線Y2に沿って透光性基板母材4bのみを1枚だけ直線切断する。この結果、図1に示す大型の液晶パネル母材16は、図5(a)に示す2枚の中型の液晶パネル母材17となる。図中符号18は端材として除去される部分である。

次いで、液晶注入孔2aの連なった中型の液晶パネル母材17の段階で、液晶注入孔2aから上記液晶封入領域に公知の手段により液晶3の注入を行うと、作業効率が良く好都合である。このように液晶3を注入したならば、光硬化型樹脂などのモールド用樹脂を液晶注入孔2aに充填した後、光を照射させモールド用樹脂を硬化させると、液晶注入孔2aがモールド樹脂で封止される。

次に、上記で得られた中型の液晶パネル母材17を図5(b)に示すように反転し、透光性基板母材4aを上にして切断処理ステージの所定位置にセットし、図5(b)の切断線Z1に沿って直線切断する。切断線Z1は透光性基板母材4a及び透光性基板母材4bの2枚を同時切断する。この後、図5(b)の切断線Z2に沿って透光性基板母材4aのみを1枚だけ直線切断する。その結果、図5に示す2枚の中型の液晶パネル母材17は、図6に示す4枚の所定の大きさの液晶パネル10となり、結局図4に示す1枚の大型の液晶パネル母材16から、図6に示す所定の大きさの液晶パネル10が4枚得られたことになる。このようにして得られた各液晶パネル10は、図7に示した本発明の実施形態の液晶パネル10である。

このようにして得られた液晶パネル10の透光性液晶基板1a,1bの端面は、液晶パネル母材16をレーザーカットするに際して、定盤40の表面温度を上記の温度範囲に制御することにより得られたものであるので、歪みがなく、表面粗さが1μm以下と安定しており、滑らかである。

実施形態の電気光学装置の製造方法によれば、液晶パネル母材16を定盤40の表面に載置してレーザーカットするに際して、定盤40の最高表面温度が40゜C以下で、かつ表面温度差が上記最高表面温度から0゜C〜20゜C低い範囲内に制御しながらレーザーカットを行うので、液晶パネル母材16の切り始めと切り終わりで定盤40の表面温度差が小さくなり、切り始めと切り終わりの透光性基板母材4a、4bの温度差も小さくなり、切断の際に応力の生じ方に差が生じるのを改善でき、透光性基板母材4a、4bをほぼ同じ条件で切断することができるので、切断面に歪みが生じるなどの切断不良を防止でき、滑らかな切断面を安定して形成でき、歩留まりが向上する。

【実施例】
[実験例1]
各種の液晶パネルを以下のように製造し、得られた各種の液晶パネルの切断面の状態について評価した。その結果を表1に示す。

図1に示す透光性基板母材4aおよび4bを用い、第1の実施の形態の液晶パネル10の製造方法と同様にして図4に示す液晶パネル母材16を形成した。ここで用いる透光性基板母材4aおよび4bを構成するガラスとしては、厚さ0.4mmのソーダガラスを用いた。

そして、この液晶パネル母材16は図2乃至図3に示すレーザ切断装置の定盤40の所定位置に、対向側の透光性基板母材4bを上にして載置した後、排気管47に接続された真空排気源47aを作動させて吸着用孔45および排気路46内の空気を排気して、吸着用孔孔45に液晶パネル母材16を吸着させることにより、定盤40の表面に固定した。

この後、液晶パネル母材16を以下に述べるような順序でレーザーカットするが、その際、定盤40の冷却液貯留室41に供給する冷却水の供給量および供給速度を調整することにより、定盤40内の最高温度および定盤40内の温度差を下記表1に示す範囲内に制御することにより、定盤40の最高表面温度および定盤40の表面温度差を制御しながらレーザーカットを行った。ここでの定盤40の最高表面温度および定盤40の表面温度差は、定盤40内の最高温度および定盤40内の温度差と殆ど同じ値であった。

そして、この液晶パネル母材16を図4に示すように切断線Y1に沿って透光性基板母材4a及び透光性基板母材4bをレーザーカットした後、切断線Y2に沿って透光性基板母材4bをレーザーカットし、図5(a)に示すような2枚の中型の液晶パネル母材17を得た。ついで、各液晶パネル母材17の液晶注入孔2aに紫外線硬化型樹脂からなるモールド用樹脂を充填した後、紫外線を照射させモールド用樹脂を硬化させて、液晶注入孔2aをモールド樹脂で封止した。

以上説明したように本発明の電気光学装置の製造方法にあっては、上記一対の基板母材を定盤の表面に載置してレーザーカットするに際して、上記定盤の最高表面温度が40゜C以下で、かつ表面温度差が上記最高表面温度から0゜C〜20゜C低い範囲内に制御しながらレーザーカットを行うので、基板母材の切り始めと切り終わりで定盤の表面温度差が小さくなり、これにより切り始めと切り終わりの基板母材の温度差も小さくなり、切断の際に応力の生じ方に差が生じるのを改善でき、基板母材をほぼ同じ条件で切断することができるので、切断面に歪みが生じるなどの切断不良を防止でき、滑らかな切断面を安定して形成でき、歩留まりが向上する。
