本発明は、タオル、タオルケット、シーツ、衣服生地、カーテン、カーペット等の織物の染色加工方法に関する。

【従来の技術】
織物とは、経糸と緯糸とを一定の規則にしたがって上下に直交して構成された織組織であり、その代表的な生産工程は、整経工程、製織工程及び染色工程である。

整経工程とは、製織工程の準備工程であり、必要な経糸の本数を正し、間隔・長さ・張力等を適度に整えて整列し、ビーム等に巻き上げる工程である。製織工程とは、織組織を構成する工程であり、整経工程において整経された経糸と緯糸とを上下に直交させることにより、織組織に織り上げる。染色工程とは、染料などで糸又は織物を浸染や捺染などの方法により、着色する工程である。

染色工程は、織物に織り上げる前に着色する場合と織物に織り上げてから着色する場合とがあり、具体的には、(1)糸の段階で染色した糸(先染め糸)をドビー織機又はジャガード織機にかけて柄を表現する方法と、(2)織り上がった織物に捺染を施して柄を表現する方法と、(3)織りあがった織物を浸染して着色する方法とがあった。

しかしながら、上記の染色方法には難点があった。すなわち、(1)の方法によれば、織物全体として多色を使用できても、それを構成する糸1本1本そのものは1色であるため、色彩に溢れた複雑な柄を表現することは難しかった。また、織物の裏面におもて面と対称的な柄が表現されてしまい、おもて面だけに柄を表現したり、表裏で全く異なる柄を表現したりすることはできなかった。

また、(2)の方法によれば、色彩に溢れた複雑な柄を表現することはできるが、織物地の表面にしか染料が浸透せず、先染めの織物と比較して色彩の深みに欠けていた。これは、パイル織物等の厚手又は毛足の長い織物等に顕著に見られ、また、染色時にパイル又は毛足が倒れてしまうことにより柄の崩れも発生していた。これを改善するために、シャーリング(パイル又は毛足の表面をカットする)を施してから捺染を施す方法があるが、生地が薄くなった分、多少内部まで染料が浸透できるが完全ではなく、また、パイル又は毛足の表面をカットすることにより、織物そのものの保水率や保温性が低下するという問題点があった。

なお、パイル織物とは、織物の1種であり、パイル経糸及び地糸からなる経糸と緯糸とから構成され、織物の布面にパイル(輪奈)を形成し、保水性、肌触りの良さ、保温性等を高めたものである。パイルは、パイル経糸のテンションを地糸よりも非常にゆるく張ることにより、パイル経糸の一部が輪奈状に織物の表面に飛び出して形成される。

そこで、色彩に溢れた複雑な柄を表現でき、織物の内部にまで染色が施された織物の製造方法が特開平5−86538号公報に記載されている。特開平5−86538号公報記載の織物製造方法は、パイル経糸を2群の糸シートに分けて、それぞれに捺染を施し、それら2群のパイル経糸のいずれか一方を表側に配し、他方を裏側に配して、地経糸および緯糸と共に両面パイルのタオル織物を製織することにより、織物の両面にパイル経糸の前記捺染にもとづく模様、文字、またはそれらの両方を表裏非対称に現すことを特徴とする捺染タオル織物の製造方法である。

また、特開平5−86538号公報記載の織物製造方法は、捺染の手段としてフラットスクリーン捺染機を使用し、数台のフラットスクリーン捺染機で1色ずつ染色していく。フラットスクリーン捺染機では、スキージング時にベルトがストップし、スキージング完了後移動するという動作が繰り返されるので、ビームの送り出しは、数百キロに及ぶパイル経糸について、急ブレーキ及び急発進が繰り返されるが、プリントの柄ずれが1cmもあれば商品とならないため、そのビームの送り出しには精密さが要求され、非常に困難である。また、その急ブレーキと急発進に伴って、表パイル経糸と裏パイル経糸に異なる伸びがかかってしまう可能性があり、このことも柄のずれが生じる原因となってしまう。

上記課題を解決するために、本発明は、同一ビームに巻かれた経糸を表糸と裏糸とにシート状に分離して、染色を施した後、同一の完成ビームに巻き取ることを特徴とする織物の染色加工方法である。同一ビームに巻かれた表糸と裏糸とを同一の完成ビームに巻き取ることにより、温度、湿度等、同じ雰囲気下において巻き取られることになり、ビーム間の表糸及び裏糸の張力及び移動する速度を同一に保つことができる。したがって、そのビーム間において、表糸と裏糸とで完成ビームからの距離が同位置に染色された柄は、同時に完成ビームに巻き取られるので、織物の表側と裏側に現れる柄にずれが生じない。

【発明の実施の形態】
以下、本発明の実施形態を図面に基づいて説明する。なお、本発明の織物の染色加工方法の一例としてパイル織物の染色加工方法について説明する。図5に示すように、パイル織物は、表パイル経糸1、裏パイル経糸2及び地糸3からなる経糸と緯糸4とが直交するように構成された織組織であって、整経工程及び製織工程を経て形成され、必要に応じてサイジング工程又は刺繍工程などの他の工程を施される。
